Abstract
Description
1. 炭素繊維と熱可塑性樹脂とを含み、接合面xを有する繊維強化成形体Xと、接合面yを有する熱可塑性樹脂部材Yとを、繊維強化成形体Xに超音波印加し、接合面xと接合面yとを介して溶着させた繊維強化プラスチック接合体であって、
(1)繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内において、繊維強化成形体Xの粘弾性測定によるtanδの最大値が、繊維強化成形体Xに含まれる熱可塑性樹脂の粘弾性測定によるtanδの最大値の70%未満であり、
(2)接合面xと接合面yの少なくともいずれか一方に、エネルギーダイレクターを有し、
(3)超音波印加される繊維強化成形体Xの印加面が平滑である、
繊維強化プラスチック接合体。
2. 繊維強化成形体Xは炭素繊維100重量部に対し、熱可塑性樹脂を3質量部~1000質量部含む前記1に記載の繊維強化プラスチック接合体。
3. 繊維強化成形体Xは炭素繊維束を含む前記1~2のいずれか1項に記載の繊維強化プラスチック接合体。
4. 繊維強化成形体Xに含まれる炭素繊維は、臨界単糸数以上で構成される炭素繊維束(A)と臨界単糸数未満の炭素繊維束(B1)および/または炭素繊維単糸(B2)とが混在し、炭素繊維束(A)の繊維全量に対する割合が20~99体積%であり、さらに、上記炭素繊維束(A)中の平均繊維数(N)が、下記式の条件を満たす前記1~3のいずれか1項に記載の繊維強化プラスチック接合体。

8. エネルギーダイレクターが、以下(4)乃至(6)を満たす山形状エネルギーダイレクターである、前記1~7いずれか1項に記載の繊維強化プラスチック接合体。
(4)山形状エネルギーダイレクターは、その麓部から頂部に至る間に凸状部を有する。
(5)山形状エネルギーダイレクターは、頂部から麓部に向かい、接合面方向のエネルギーダイレクター断面面積が増加する遷移区間を有する。
(6)遷移区間におけるエネルギーダイレクター横断面の面積の変化量が、接合方向に対して垂直方向に1mm当たり0.1mm2以上である。
9. 前記山形状エネルギーダイレクターの稜線は、曲率半径が0.1~2mmである円弧である前記8に記載の繊維強化プラスチック接合体。
10. 前記山形状エネルギーダイレクターの投影面積が、接合後の溶着部分の投影面積の25~105%である前記8~9のいずれか1項に記載の繊維強化プラスチック接合体。
11. 繊維強化成形体Xに含まれる熱可塑性樹脂がポリアミド6であって、繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内において、繊維強化成形体Xの粘弾性測定によるtanδの最大値が、0.02~0.1である前記1~10のいずれか1項に記載の繊維強化プラスチック接合体。
12. 炭素繊維と熱可塑性樹脂とを含み、接合面xを有する繊維強化成形体Xと、接合面yを有する熱可塑性樹脂部材Yとを、繊維強化成形体Xに超音波印加し、接合面xと接合面yとを介して溶着する繊維強化プラスチック接合体の製造方法であって、
(1)繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内において、繊維強化成形体Xの粘弾性測定によるtanδの最大値が、繊維強化成形体Xに含まれる熱可塑性樹脂の粘弾性測定によるtanδの最大値の70%未満であり、
(2)接合面xと接合面yの少なくともいずれか一方に、エネルギーダイレクターを有し、
(3)超音波印加される繊維強化成形体Xの印加面が平滑である、
繊維強化プラスチック接合体の製造方法。
13. 炭素繊維と熱可塑性樹脂とを含む、接合面xを有する繊維強化成形体Xであって、繊維強化成形体Xは、超音波印加されて繊維強化プラスチック接合体の製造に利用され、
(1)繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内において、繊維強化成形体Xの粘弾性測定によるtanδの最大値が、繊維強化成形体Xに含まれる熱可塑性樹脂の粘弾性測定によるtanδの最大値の70%未満であり、
(2)接合面xにエネルギーダイレクターを有し、
(3)超音波印加される繊維強化成形体Xの印加面が平滑である、
繊維強化成形体X。
本発明における繊維強化成形体Xは、炭素繊維と熱可塑性樹脂とを含むものである。
炭素繊維については特に限定は無いが、具体的にはPAN系炭素繊維、ピッチ系炭素繊維を挙げることができる。中でもPAN系炭素繊維は軽量であるため構造材の軽量化などに好適に用いることができる。なお、炭素繊維は単独で用いても、2種以上の炭素繊維を併用して使用しても構わない。炭素繊維の形態はとくに限定されず、連続繊維、不連続繊維のいずれでもよい。

炭素繊維束(A)中の平均繊維数(N)が0.6×104/D2以下の場合、高い炭素繊維体積割合(Vf)のものを得ることが困難となり、優れた強度を有する繊維強化プラスチックを得るのが困難になる。また、炭素繊維束(A)中の平均繊維数(N)が6×105/D2以上の場合、局部的に厚い部分が生じ、ボイドの原因となりやすい。さらに、このようなランダムマットを用いた繊維強化プラスチックは、その表面に凸部を形成することが容易であるという利点を有する。より好ましい平均繊維数(N)の範囲は、0.6×104/D2<N<1×105/D2である。
本発明に用いる繊維強化成形体Xにおいて、炭素繊維の平均繊維径は5~20μm、中でも5~12μmが好ましい。具体的には、繊維強化プラスチックを構成する炭素繊維の平均繊維径が5~7μmの場合、上記式(a)定義される臨界単糸数は86~120本となる。そして、炭素繊維の平均繊維径が5μmの場合、炭素繊維束(A)中の平均繊維数は240~24000本未満の範囲となるが、好ましくは240~4000本、なかでも300~2500本であることが好ましい。より好ましくは400~1600本である。また、炭素繊維の平均繊維径が7μmの場合、炭素繊維束(A)中の平均繊維数は122~12245本となるが、122~2040本が好ましく、中でも150~1500本であることが好ましく、より好ましくは200~800本である。
繊維強化成形体Xに含まれる炭素繊維の長さは、接合後の繊維強化プラスチック接合体における、繊維強化成形体Xに該当する箇所の炭素繊維の平均繊維長で表現される。平均繊維長の測定方法としては、例えば、無作為に抽出した100本の繊維の繊維長をノギス等により1mm単位まで測定し、その平均を求める方法が採用される。炭素繊維の好ましい平均繊維長は上述した通りである。前記ランダムマットの場合、単一の繊維長の炭素繊維で構成してもよく、異なる繊維長の炭素繊維が混在しても構わない。

なお、本発明における平均繊維長の測定は、数平均繊維長であっても、重量平均繊維長であっても良い。
繊維強化成形体Xは、炭素繊維の目付けが25~10000g/m2の範囲であって、上記式(a)で定義される臨界単糸数以上で構成される炭素繊維束(A)について、炭素繊維全量に対する割合が上記範囲にあり、かつ炭素繊維束(A)中の平均繊維数(N)が上記式(b)を満たすことにより、繊維強化成形体Xの複合材料としての成形性と機械強度のバランスが良好となる。炭素繊維の目付量は、25g/m2~4500g/m2以下であることが好ましい。
1.5.1 熱可塑性樹脂の種類
繊維強化成形体Xに含まれる熱可塑性樹脂に特に限定はないが、例えば、塩化ビニル系樹脂、塩化ビニリデン系樹脂、酢酸ビニル系樹脂、ポリビニルアルコール系樹脂、ポリスチレン系樹脂、アクリロニトリル-スチレン系樹脂(AS樹脂)、アクリロニトリル-ブタジエン-スチレン系樹脂(ABS樹脂)、アクリル系樹脂、メタクリル系樹脂、ポリエチレン系樹脂、ポリプロピレン系樹脂、各種の熱可塑性ポリアミド系樹脂、ポリアセタール系樹脂、ポリカーボネート系樹脂、ポリエチレンテレフタレート系樹脂、ポリエチレンナフタレート系樹脂、ポリブチレンナフタレート系樹脂、ボリブチレンテレフタレート系樹脂、ポリアリレート系樹脂、ポリフェニレンエーテル系樹脂、ポリフェニレンスルフィド系樹脂、ポリスルホン系樹脂、ポリエーテルスルホン系樹脂、ポリエーテルエーテルケトン系樹脂、ポリ乳酸系樹脂などが挙げられる。なかでも、ナイロン(熱溶融性ポリアミド)、ポリカーボネート、ポリオキシメチレン、ポリフェニレンスルフィド、ポリフェニレンエーテル、変性ポリフェニレンエーテル、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリエチレン、ポリプロピレン、ポリスチレン、ポリメチルメタクリレート、AS樹脂、ABS樹脂等が挙げられる。
繊維強化成形体Xにおける熱可塑性樹脂の含有量としては、炭素繊維100重量部に対し、3~1000重量部であることが好ましい。熱可塑性樹脂が炭素繊維100重量部に対し3重量部以上では含浸が十分になり、ドライの炭素繊維が増加せずに好ましい。また1000重量部を超えない場合は、炭素繊維が十分に含まれるため構造材料として安定する。
本発明における繊維強化成形体Xにおいて、下記式(1)で定義される炭素繊維体積割合(以下、単に「Vf」ということがある)に特に限定は無いが、炭素繊維体積割合(Vf)は、10~70Vol%であることが好ましい。
炭素繊維の体積割合が10Vol%以上の場合、所望の機械物性が得られやすい。一方、70Vol%以下の場合、熱可塑性樹脂が十分になり、ドライの炭素繊維が増加せずに好ましい。繊維強化成形体X中における炭素繊維体積割合(Vf)のより好ましい範囲は20~60Vol%であり、さらに好ましい範囲は30~50Vol%である。
本発明に用いられる繊維強化成形体Xの厚みは特に限定されるものではないが、通常、0.01mm~100mmの範囲内が好ましく、0.01mm~10mmの範囲内がより好ましく、0.1~5mmの範囲内が更に好ましく、1~5mmの範囲内がより一層好ましい。
また、本発明で用いる繊維強化成形体Xには、本発明の目的を損なわない範囲で、有機繊維または無機繊維の各種繊維状または非繊維状のフィラー、難燃剤、耐UV剤、安定剤、離型剤、顔料、軟化剤、可塑剤、界面活性剤等の添加剤を含んでいてもよい。また、繊維強化成形体Xには、本発明の目的を損なわない範囲において、熱可塑性樹脂に加えて、熱硬化性樹脂を併用しても良い。
本発明で使用する特に好適な繊維強化成形体Xは、平均繊維長が3~100mm、とりわけ10~100mmの炭素繊維と熱可塑性樹脂とを炭素繊維100重量部に対し熱可塑性樹脂を30~200重量部の割合で含んでなる繊維強化成形体Xであって、当該繊維強化樹脂成形体Xは、
(i)厚さ0.5~5mmのシート状であり、
(ii)炭素繊維が面内方向にランダムに配置されており、
(iii)全体の目付けが25~4500g/m2の範囲であり、
(iv)全炭素繊維に対する下記式(a)で定義される臨界単糸数以上で構成される炭素繊維束(A)の割合が50~90Vol%であり、しかも、
(v)炭素繊維束(A)中の平均繊維数(N)が下記式(c)を満たす、

ものが挙げられる。
本発明における繊維強化成形体Xを製造する具体的な方法としては、射出成形、押出成形、プレス成形などが挙げられる。プレス成形の場合、繊維強化成形体Xは成形直前に加熱して可塑化し、金型へ導入する。
射出成形の場合には、従来公知の方法を用いることができるが、例えば、長繊維ペレット、すなわち溶融した熱可塑性樹脂を所定の粘度に調整し連続繊維状の炭素繊維に含浸させた後、3~10mmに切断する工程で得られたペレットを用いて射出成形機で所定の形状に製造する方法が挙げられる。
本発明で用いる繊維強化成形体Xをプレス成形により製造するには、例えば、連続繊維が一方向配列したUDシートあるいは不連続繊維からなる抄造シート、上記ランダムマット等を、いずれも、熱可塑性樹脂を含む状態で、単層または複数積層して加熱加圧し、それらのシートまたはマット中に存在する熱可塑性樹脂を溶融させ繊維間に含浸させることで熱可塑性樹脂をマトリクスとする繊維強化成形体Xを製造することができる。この場合の熱可塑性樹脂は、炭素繊維のシートまたはマットの製造時に供給したものでもよいが、炭素繊維からなるシートまたはマットの製造後に、シートまたはマットの少なくとも一方の面に熱可塑性樹脂からなる層(フィルム、不織布、シート等)を積層し、これらを加熱加圧し、シートまたはマット中に熱可塑性樹脂を含浸させることによっても製造することができる。
次に、本発明における熱可塑性樹脂部材Yについて述べる。
上記熱可塑性樹脂部材Y(以下、単に部材Yと称することがある)に含まれる熱可塑性樹脂としては、少なくとも超音波溶着により接合する事が可能であれば特に制限はないが、具体例としては、ポリエチレン、ポリ塩化ビニル、ポリスチレン、ABS、アクリル樹脂などの汎用プラスチック類、ポリアミド、ポリカーボネート、ポリフェニレンエーテル、ポリエステル(PET、PBT等)、環状ポリオレフィン(COP)などのエンジニアリングプラスチック類、ポリフェニレンスルフィド(PPS)、ポリエーテルケトン(PEK)、ポリエーテルエーテルケトン(PEEK)、ポリテトラフルオロエチレン、熱可塑性ポリイミド、ポリアリレート、ポリスルホン、ポリエーテルスルホン(PES)、液晶ポリマー(LCP)、ポリアミドイミド等のスーパーエンジニアリングプラスチック類を挙げることができる。これらの熱可塑性樹脂は1種類のみであってもよく、2種類以上であってもよい。2種類以上の熱可塑性樹脂を併用する態様としては、例えば、相互に軟化点又は融点が異なる熱可塑性樹脂を併用する態様や、相互に平均分子量が異なる熱可塑性樹脂を併用する態様等を挙げることができるが、この限りではない。
部材Yには、強化繊維として、ガラス繊維、炭素繊維などの無機繊維、アラミド繊維、ポリエステル繊維、ポリアミド繊維などの有機繊維を含んでいてもよい。
部材Yに強化繊維を含む場合、熱可塑性樹脂の含有量は、樹脂の種類や強化繊維の種類等に応じて適宜決定することができるものであり特に限定されるものではないが、通常、強化繊維100質量部に対して3質量部~1000質量部の範囲内である。より好ましくは30~200重量部、更に好ましくは30~150重量部、更に好ましくは35~100重量部である。熱可塑性樹脂が強化繊維100重量部に対し3重量部未満では、下記で述べる製造方法における含浸が不十分なドライの強化繊維が増加してしまうことがある。また1000重量部を超えると強化繊維が少なすぎて構造材料として不適切となることが多い。本発明における繊維強化成形体Xと部材Yにおいて、熱可塑性樹脂と強化繊維との割合は、同じであってもよく、用途の応じて異なっていてもよいが、生産上の点から同じ割合であることが好ましい。
本発明における部材Yに含まれる強化繊維が炭素繊維の場合、平均繊維長や開繊度などの繊維形態は、上述した繊維強化成形体Xに含まれる形態と同じであっても、異なっていてもよいが、生産上の点から同じ形態であることが好ましい。
本発明で用いる部材Yには、本発明の目的を損なわない範囲で、有機繊維または無機繊維の各種繊維状または非繊維状のフィラー、難燃剤、耐UV剤、安定剤、離型剤、顔料、軟化剤、可塑剤、界面活性剤等の添加剤を含んでいてもよい。また、部材Bには、本発明の目的を損なわない範囲において、熱可塑性樹脂に加えて、熱硬化性樹脂を併用しても良い。
部材Yの製造方法に特に限定はなく、従来使用されている射出成形やプレス成形が適宜用いられる。部材Yに炭素繊維を含む場合には、前述した「繊維強化成形体Xの製造方法」と同様の製造方法が好ましく用いられる。
5.接合面
本発明における繊維強化成形体Xと熱可塑性部材Yは、それぞれ接合面xと接合面yを有する。接合面x(図1のx)と接合面y(図1のy)は、超音波溶着後して接合体となったときに互いに接している面である。従って、繊維強化プラスチック接合体は、繊維強化成形体Xに超音波印加された後は、接合面xと接合面yとを介して溶着される。
本発明における繊維強化プラスチック接合体は、接合面xと接合面yの少なくともいずれか一方に、エネルギーダイレクターを有する。エネルギーダイレクターとは、例えば図1の3に示すような突起であり、エネルギーダイレクターが接合面に設けられているため、超音波による振動が集中する傾向にあるため、好適に溶着することができる。
本発明において繊維強化プラスチック接合体は、エネルギーダイレクターを有する繊維強化成形体Xと熱可塑性樹脂部材Yの表面同士の接合したい面(接合面xと接合面y)を向かい合わせ(例えば図1)、その繊維強化成形体Xに超音波を印加、繊維強化成形体Xと熱可塑性樹脂部材Yに含まれる熱可塑性樹脂を溶融し、ついで冷却することによって熱可塑性樹脂を固化させることで、繊維強化成形体Xと熱可塑性樹脂部材Yが固定され接合が完了する。エネルギーダイレクターの役割は、超音波による振動を集中させ、より効率的に溶着を進行させることにある。
図1に、本発明の一例である超音波溶着による接合時の模式図を示すが、この場合は繊維強化成形体X(図1の1)の接合面x側にエネルギーダイレクター(図1の3)が設けられている。
本発明における繊維強化プラスチック接合体は、2次元ランダムに配向した不連続炭素繊維を含む繊維強化成形体X、又は2次元ランダムに配向した不連続炭素繊維を含む熱可塑性樹脂部材Yの少なくともいずれか一方に、エネルギーダイレクターが一体化されて製造したものであって、エネルギーダイレクター部分の炭素繊維体積割合(Vf)が、該エネルギーダイレクターが一体化している、繊維強化成形体X又は熱可塑性樹脂部材Yの炭素繊維体積割合(Vf)よりも低いことが好ましい。
本発明における繊維強化プラスチック接合体は、エネルギーダイレクターが繊維強化成形体Xと一体化された場合、エネルギーダイレクター部分の炭素繊維体積割合(Vf)は、繊維強化成形体X全体の炭素繊維体積割合(Vf)よりも低いことが好ましい。
熱可塑性樹脂部材Yが2次元ランダムに配向した不連続炭素繊維を含んだ繊維強化プラスチック接合体であって、エネルギーダイレクターが熱可塑性樹脂Yと一体化された場合、エネルギーダイレクター部分の炭素繊維体積割合(Vf)は、熱可塑性樹脂Y全体の炭素繊維体積割合(Vf)よりも低いことが好ましい。
本発明におけるエネルギーダイレクターの形状に特に限定は無いが、好ましい形状については「13.山形状のエネルギーダイレクター」で述べる。
6.4 エネルギーダイレクターの個数
本発明におけるエネルギーダイレクターの個数は特に制限なく、適宜必要な個数を設ければ良い。ただし、接合後の溶着部分の投影面積を調整するための、好ましいエネルギーダイレクターの個数に関しては後述する。
本発明の繊維強化プラスチック接合体は、接合面xを有する繊維強化成形体Xと、接合面yを有する熱可塑性樹脂部材Yとを、繊維強化成形体Xに超音波印加し、接合面xと接合面yとを介して溶着させたものである。
8.1 tanδの値
本発明では、繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内において、繊維強化成形体Xの粘弾性測定によるtanδの最大値が、繊維強化成形体Xに含まれる熱可塑性樹脂の粘弾性測定によるtanδの最大値の70%未満である。
繊維強化成形体Xに含まれる熱可塑性樹脂がポリアミド6の場合、繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内における、繊維強化成形体Xの粘弾性測定によるtanδの最大値が0.02~0.1の範囲のとき、超音波の減衰を抑制する事ができ、短時間で、また厚膜品でも超音波溶着を実施できる様になる。
繊維強化成形体Xに含まれる熱可塑性樹脂がポリカーボネートの場合、繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内における、繊維強化成形体Xの粘弾性測定によるtanδの最大値が0.6~1.0の範囲のとき、超音波の減衰を抑制する事ができ、短時間で、また厚膜品でも超音波溶着を実施できる様になる。
繊維強化成形体Xの粘弾性測定によるtanδの最大値の制御法に特に制限は無いが、具体的には炭素繊維の含有量、引張強度等の機械強度、炭素繊維の有するアスペクト比などが挙げられる。アスペクト比は(炭素繊維の繊維長)/(炭素繊維の繊維径)で求める事ができるが、炭素繊維を束にする事により炭素束を疑似的に大きくしても構わない。通常は、炭素繊維の含有量が大きいほど、機械強度が大きいほど、アスペクト比が大きいほど、tanδの最大値の値は小さくなる傾向になる。言い換えると、炭素繊維を開繊して繊維強化成形体Xを作製した場合、前述した平均繊維数(N)が増加すると、繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内において、tanδの最大値が増加する傾向にある。
本発明における繊維強化成形体Xの印加面は平滑である。
本発明の繊維強化プラスチック接合体は、繊維強化成形体Xと部材Yが接合してなるものであるが、接合形態は、1つの繊維強化成形体Xに部材Y以外の他の1つの部材が接合されていてもよく、他の2以上の部材が接合されていてもよい。さらには、複数の繊維強化成形体Xに他の複数の部材Yが接合されていてもよい。接合部の形状としては、一直線型、T型、L型、V型、X型、F型、E型、H型、A型、Y型、コの字型等を挙げることができる。
本発明の繊維強化プラスチック接合体における接合強度は、引張せん断強度で30MPa以上である事が好ましい。引張せん断強度が30MPaを下回る場合、構造部材等に用いるのに十分な強度を得られにくい。
本発明における超音波溶着を用いた場合、スポットで溶着された接合体と比べて表面意
匠性が向上する。すなわち、スポットで溶着された接合体には、凹部として直径3mm前
後の穴がどうしても発生する。一方、本発明における超音波溶着は被接合体に接触する溶
着ホーンと呼ばれる共振体の表面が平滑であるため、このような凹部は存在せず、超音波
溶着面は実質的に平滑な表面を有している。スポット溶着した場合の模式図を図14(a)に示す。図14の4’がスポット溶着用の溶着ホーンであるが、溶着ホーンの表面が平滑であるものを用いた場合(図14(b))に比べて表面意匠性が悪化する。
次に、山形状のエネルギーダイレクターを使用した場合について説明する。
上述の特許文献2(日本国特開2013-233729号公報)ではエネルギーダイレクター自体の表又は裏に空隙を設ける技術が開示されている。また、一般的に樹脂と樹脂を超音波溶着する際、エネルギーダイレクターを集中的に振動・溶着させるために、エネルギーダイレクターの先端は、図9(a)に示すような鋭角の三角形の形状をしているものがほとんどである(例えば上述した特許文献3「日本国特開2007-313778」)。近年、より接合強度に優れた接合体を、効率よく製造することが求められている。
本発明の繊維強化プラスチック接合体は、特定のエネルギーダイレクター形状を用いて超音波溶着を行うことで、優れた生産性、接合強度を維持したまま、寸法安定性を向上させることができる。
13.3.1 エネルギーダイレクター
本発明におけるエネルギーダイレクターは、接合面xと接合面yの少なくともいずれか一方の接合面に存在し、以下(4)乃至(6)を満たすことが好ましい。
(4)山形状エネルギーダイレクターは、その麓部から頂部に至る間に凸状部を有する。
(5)山形状エネルギーダイレクターは、頂部から麓部に向かい、接合面方向のエネルギーダイレクター断面面積が増加する遷移区間を有する。
(6)遷移区間におけるエネルギーダイレクター横断面の面積の変化量が、接合方向に対して垂直方向に1mm当たり0.1mm2以上である。
本発明におけるエネルギーダイレクターは、山形状エネルギーダイレクターであって、その麓部から頂部に至る間に凸状部を有することが好ましい。
本発明における好ましい形態である山形状エネルギーダイレクターは、頂部から麓部に向かい、接合面方向のエネルギーダイレクター断面面積が増加する遷移区間を有することが好ましい。図8の(a)~(e)に遷移区間(図8の110)を例示する。
本発明における好ましい形態である山形状エネルギーダイレクターは、頂部(最頂点)に向かう稜線の曲率半径が0.1~2mmの円弧であるものが好ましく、例えば図4(a)、図(b)のようなエネルギーダイレクターが好ましい。
本発明における好ましい形態である山形状エネルギーダイレクターの投影面積は、接合後の溶着部分の投影面積の25~105%であることが好ましい。ここでいう山形状エネルギーダイレクターの投影面積とは、山形状エネルギーダイレクターの接合面垂直方向から見たエネルギーダイレクター部分の投影面の面積を指す。溶着部分の投影面積とは、繊維強化プラスチック接合体となった際の、接合面垂直方向から見た溶着部分の投影面の面積を指す。
本実施例における各値は、以下の方法に従って求めた。
(1)繊維長の測定
(プレス成形して得られた成形体に含まれる繊維の平均繊維長の測定)
炭素繊維の平均繊維長の測定は、成形板から無作為に抽出した100本の繊維の繊維長をノギスにより1mm単位まで測定し、測定した全ての炭素繊維の長さ(Li)から、式(3)により平均繊維長(La)を求めた。なお、式(3)は重量平均繊維長の計算方法であるが、ロータリーカッターで一定長にカットした場合は、数平均繊維長(上述の式(2))で計算した値と一致する。
(射出成形して得られた成形体に含まれる繊維の平均繊維長の測定)
得られた成形体から20mm×10mmの試験片を切出し、550℃にて1.5時間有酸素雰囲気下で加熱し樹脂成分を燃焼除去した。残った炭素繊維を界面活性剤入りの水に投入し、超音波振動により十分に攪拌させた。攪拌させた分散液を計量スプーンによりランダムに採取し評価用サンプルを得て、ニレコ社製画像解析装置Luzex APにて、繊維数3000本の長さを計測し、長さ平均を算出し、成形体中における炭素繊維の重量平均繊維長を求めた。
(2)成形板の繊維束分析は、WO2012/105080パンフレットに記載の方法に準じて実施した。
(3)繊維強化プラスチック接合体の引張せん断強度は、自動車技術会1987年3月発行(The Society of Automotive Engineers of Japan (JSAE)) No.M406-87に従って測定した。具体的に、引張せん断強度は、試験片のサイズが25mm×100mm×2.5mm、引張速度5mm/秒で行った。
(4)繊維強化成形体Xの粘弾性測定によるtanδは、JIS K7244-5(1999年度)に従って測定した。測定時の振動モードの周波数は100Hzとし、繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移点±100℃の範囲での最大値を求めた。
(5)炭素繊維体積割合(Vf)
下記式(1)の定義式に基づいて、繊維強化成形体中の炭素繊維体積割合(Vf)を求めた。
なお、エネルギーダイレクター部分のVfに関しては、成形体からエネルギーダイレクターを100個切り出して、同じように測定する。
(6)超音波溶着後の寸法安定性の評価は、以下の指標で行った。
(7)溶着部分の投影面積
得られた繊維強化プラスチック接合体に関し、熱可塑性樹脂部材Yを剥がして目視により、接合面垂直方向から観察し、超音波を印加した後の溶着面積中の最も長い軸を長辺として、長辺に直交する軸を短辺としてそれぞれ定規で10分の1mmの単位まで測定した後、楕円面積として算出した。
(9)超音波溶着の安定性評価
30か所の超音波溶着を連続して行い、以下の基準で評価した。
以下、各サンプルの製造例について説明する。
炭素繊維として、平均繊維長30mmにカットした東邦テナックス社製の炭素繊維“テナックス”(登録商標)STS40-24KS(平均繊維径7μm)を使用し、熱可塑性樹脂として、ユニチカ社製のナイロン6樹脂A1030(ガラス転移温度50℃)を用いて、WO2012/105080パンフレットに記載された方法に基づき、炭素繊維目付け1800g/m2、ナイロン6樹脂目付け1500g/m2、である等方的に炭素繊維が配向した、ナイロン6樹脂を含有する炭素繊維マットを作成した。また、炭素繊維の繊維長は30mmとなるようにカットするようにした。
炭素繊維目付け1200g/m2、ナイロン6樹脂目付け1500g/m2とした以外は製造例1と同様にして、炭素繊維体積割合を34%とした成形体(II)を製造した。結果を表1に示す。
炭素繊維目付け600g/m2、ナイロン6樹脂目付け1500g/m2とした以外は製造例1と同様にして、炭素繊維体積割合を20%とした成形体(III)を製造した。結果を表1に示す。
炭素繊維として、平均繊維長20mmにカットした東邦テナックス社製の炭素繊維“テナックス”(登録商標)STS40-24KSを100重量部と、熱可塑性樹脂として、ユニチカ社製のナイロン6樹脂A1030を320重量部とを、二軸混練押出機に投入し、混練して繊維強化樹脂組成物を作成した。この樹脂組成物中の炭素繊維は、単糸状になっており、炭素繊維体積割合は17%であった。得られた繊維強化樹脂組成物を用い、日本製鋼所製110ton電動射出成形機(日本製鋼社製JSW180H)を用い、100×100mmの金型に導入して100×100×2.3mmの成形体(IV)を製造した。エネルギーダイレクターは射出成形時に一体成形し、エネルギーダイレクターのVfを実施例1と同様に測定したところ、15%であった。また、炭素繊維は、繊維長が0.9mmであった。結果を表1に示す。
含浸助剤として、芳香族縮合リン酸エステルであるビスフェノールA ビス(ジフェニルホスフェート)(大八化学株式会社製;CR―741)を用い、これを不揮発分12質量%にエマルジョン化した溶液内に、炭素繊維束としてPAN系炭素繊維フィラメント(東邦テナックス社製STS40)を通過させた後、ニップロールにて過剰に付着した溶液を取り除き、更にその後、180℃に加熱された熱風乾燥炉内を2分間かけて通過させ、乾燥させた。上記処理により得られた易含浸性炭素繊維束を、出口径3mmの電線被覆用クロスヘッドダイを用いて、ポリカーボネート(帝人株式会社製:L-1225Y)で被覆し、これを長さ6mmに切断し、炭素繊維体積割合が25%、直径3.2mm、長さ6mmの、射出成形に適した芯鞘型ペレットである成形用材料を得た。この成形用材料を、日本製鋼所製110ton電動射出成形機(J110AD)を用い、100×100mmの金型に導入して100×100×2.3mmの成形体(V)を製造した。エネルギーダイレクターは射出成形時に一体成形した。
芯鞘型ペレットの炭素繊維体積割合を15%にしたこと以外は、製造例5と同様にして、成形体(VI)を得た。結果を表1に示す。
用いた樹脂をポリカーボネート(帝人株式会社製:L-1225Y)に変更したこと以外は実施例1と同様にして、成形体(VII)を得た。結果を表1に示す。
エネルギーダイレクターをプレス成形時に一体成形せず、平板状の成形板に炭素繊維強化樹脂を射出成形することでエネルギーダイレクターを作成したこと以外は、製造例1と同様にして、成形体(VIII)を得た。成形体(VIII)全体のVf、エネルギーダイレクター部分のVfはともに43%であった。結果を表1に示す。
炭素繊維目付け150g/m2、ナイロン6樹脂目付け1500g/m2とし、炭素繊維体積割合を6%とした以外は製造例1と同様にして成形板(IX)を製造した。結果を表1に示す。
炭素繊維として、東邦テナックス社製の炭素繊維“テナックス”(登録商標)STS40-24KSを使用し、熱可塑性樹脂として、ユニチカ社製のナイロン6樹脂A1030を用い、炭素繊維目付1800g/m2、ナイロン樹脂目付1500g/m2であるランダムに炭素繊維が配向したマットを作成した。このマットを260℃に加熱した、印加面が凹形状になるような成形型を用いてプレス装置にて、2.0MPaにて5分間加熱し、t=2.3mmの平板状の成形体(X)を得た。
東邦テナックス社製の炭素繊維“テナックス”(登録商標)STS40-24KSをニードルパンチした不織布基材に、マトリックス樹脂として熱可塑性樹脂PA6(ナイロン6樹脂、宇部興産社製)を含浸させた中間材料を、プレス成形機にて0.1MPaの圧力をかけながら260℃で10分間加熱した。かかる圧縮成形により、厚さが3.0mm、Vf28%の成形体を得た(成形体XI)。炭素繊維をカットしない連続繊維を用いたため、束の割合及び平均繊維数(N)の測定は行わなかった。
エネルギーダイレクターをプレス成形時に作製しなかった以外は、製造例1と同様にして成形体(XII)を製造した。結果を表1に示す。
ナイロン6樹脂(ユニチカ社製A1030)のみ、ポリカーボネート(帝人株式会社製:L-1225Y)のみでプレス成形し、成形板を得た。上記繊維強化樹脂と同様にしてtanδを求めた。結果を表1に示す。
なお、成形体(II)、成形体(IV)、ナイロン6樹脂のみを、それぞれSample1、Sample2、Sample3 として、tanδを測定したときのグラフを図3に示す。
3.以下、山形状エネルギーダイレクターの形状を変えて成形体を製造した。
平均繊維数は420になるように調整したこと以外は実施例1と同様にして、図4(b)に示すような球冠状のエネルギーダイレクターを複数形成するように彫り込まれた金型を準備し、この金型を140℃に設定し、上記加熱した成形板を同金型内に導入した。ついで、プレス圧力5MPaで1分間加圧し、400×400×2.3mmの成形体を得た。ここから、エネルギーダイレクターを含むように25mm×100mmにカットした成形体(X201)を切出した。成形体に設けられたエネルギーダイレクターの曲率半径、高さ、体積、断面積変化量の値を表3に示す。
エネルギーダイレクターの形状を図4(c)、図11に示すプリン状にしたこと以外は、製造例1と同様にして成形体(X202)と成形体(X202’)を得た。
表3に示した球冠状のエネルギーダイレクターを用いたこと以外は、製造例201と同様にして成形体(X203)と成形体(X203’)を得た。
表3に示した球冠状のエネルギーダイレクターを用いたこと以外は、製造例201と同様にして成形体(X204)と成形体(X204’)を得た。
表3に示した半球状のエネルギーダイレクターを用いたこと以外は、製造例201と同様にして成形体(X205)と成形体(X205’)を得た。
表3に示したプリン状のエネルギーダイレクターを用いたこと以外は、製造例202と同様にして成形体(X206)と成形体(X206’)を得た。
山形状エネルギーダイレクターの個数を減らすことで、溶着部分の投影面積に対するエネルギーダイレクターの投影面積の割合を30%に設計する以外は、製造例201と同様にして、成形体(X207)と成形体(X207’)を得た。
山形状エネルギーダイレクターの個数をさらに減らすことで、溶着部分の投影面積に対するエネルギーダイレクターの投影面積の割合を20%に設計したこと以外は、製造例201と同様にして、成形体(X208)と成形体(X208’)を得た。
エネルギーダイレクターを図10(b)に示す形状とし、表3に示した高さ、体積、断面積変化量となるように設計したこと以外は、製造例201と同様にして、成形体(X209)と成形体(X209’)を得た。
エネルギーダイレクターの形状を図9(a)のような断面を有するにしたこと(図12のような四角錘形状のエネルギーダイレクター)以外は、製造例1と同様にして成形体(X210)を得た。また、寸法安定性評価のために図7(b)の1に示す成形体(X210’)を得た。図9(a)、図12に示すように、製造例210で用いた山形状エネルギーダイレクターは、その麓部から頂き部に至る間に凸状部は存在しない。
エネルギーダイレクターの形状を図9(b)のような断面を有するにしたこと(図13のような形状のエネルギーダイレクター)以外は、製造例1と同様にして成形体(X211)を得た。また、寸法安定性評価のために図7(b)の1に示す成形体(X211’)を得た。図9(b)、図13に示すように、製造例211で用いた山形状エネルギーダイレクターは、その麓部から頂き部に至る間に凸状部は存在しない。
エネルギーダイレクターを設けなかったこと以外は、製造例X201と同様として成形体(Y301)を得た。また、寸法安定性評価のために図7(a)の2に示す成形体(Y301’)も同様に作製した。
5.各実施例と比較例
5.1 実施例1
成形体(I)と成形体(XII)とを図1に示すように重ね、超音波溶着機(BRANSON製、2000Xdt)を用いて、成形体(I)のエネルギーダイレクターの存在する部分に対応させて、成形体(I)側から超音波印加し、繊維強化接合体を得た。溶着条件は、溶着時間1秒、振幅60μm、加圧力1kN、周波数は20kHzであった。結果を表2に示す。
成形体(I)の代わりに、製造例2で得られた成形体(II)を用いた以外は、実施例1と同様にして繊維強化プラスチック接合体を得た。結果を表2に示す。
成形体(I)の代わりに、製造例3で得られた成形体(III)を用いた以外は、実施例1と同様にして繊維強化プラスチック接合体を得た。結果を表2に示す。
成形体(I)の代わりに、製造例4で得られた成形体(IV)を用いた以外は、実施例1と同様にして繊維強化プラスチック接合体を得た。結果を表2に示す。
成形体(I)の代わりに、製造例5~7で得られた成形体(V)、成形体(VI)、成形体(VII)を用いた以外は、実施例1と同様にして繊維強化プラスチック接合体を得た。結果を表2に示す。
成形体(I)の代わりに、製造例8で得られた成形体(VIII)を用いた以外は、実施例1と同様にして繊維強化プラスチック接合体を得た。エネルギーダイレクターのVfが成形体(I)に比べて大きかったため、引張せん断強度が低下した。結果を表2に示す。
成形体(XII)を繊維強化成形体Xとし、成形体(I)を熱可塑性樹脂部材Yとし、成形体(I)と(XII)を重ねた際、成形体(I)にエネルギーダイレクターが存在する部分に対応させて、成形体(XII)側から超音波印加したこと以外は、実施例1と同様にして繊維強化プラスチック接合体を得た。結果を表2に示す。
成形体(I)の代わりに、参考製造例1で得られた成形体(IX)を用いた以外は、実施例1と同様にして繊維強化プラスチック接合体を得た。結果を表2に示す。
成形体(I)の代わりに、参考製造例2で得られた成形体(X)を用いた以外は、実施例1と同様にして繊維強化プラスチック接合体を得た。結果を表2に示す。なお、成形体(VI)は印加面が凹形状であったため、印加面は表面外観に劣るものであった。
成形体(I)の代わりに、参考製造例3で得られた成形体(XI)を用いた以外は、実施例1と同様にして繊維強化プラスチック接合体を得た。結果を表2に示す。
成形体(XII)を2枚準備し、直径10mmの溶着ホーンを具備するブランソン社製超音波溶着機2000LPtを用い、振動数20kHz、圧力0.2MPa、上部より2mm沈み込むまで約10秒間超音波溶着を行い、片面につき3箇所、両面で6箇所行って、繊維強化プラスチック接合体を得た。溶着ホーン押当て部に穴が形成されてしまったため、外観に劣るものであった(図14の(a)を参照)。
成形体(X201)のエネルギーダイレクターを設けた面と成形体(Y301)の2枚を、超音波溶着機にはBRANSON製、2000Xdtを用いて超音波溶着した。
成形体(X202)、及び成形体(X202’)を用いた以外は実施例1と同様にして繊維強化プラスチック接合体を得た。溶着面積の形状は楕円形状であった。結果を表1に示す。
成形体(X203)、成形体(X204)、成形体(X205)を用いたこと以外は実施例1と同様にして、それぞれ繊維強化プラスチック接合体を得た。また、寸法安定性評価のためには、成形体(X203’)、成形体(X204’)、成形体(X205’)を用いた。
成形体(X206)、及び成形体(X206’)を用いた以外は実施例1と同様にして繊維強化プラスチック接合体を得た。結果を表1に示す。
成形体(X207)、成形体(X208)を用いたこと以外は実施例1と同様にして繊維強化プラスチック接合体を得た。また、寸法安定性評価のためには、成形体(X207’)、成形体(X208’)を用いた。
成形体(X209)を用いたこと以外は、実施例1と同様にして繊維強化プラスチック接合体を得た。また、寸法安定性評価のためには、成形体(X209’)を用いた。
成形体(X210)、及び成形体(X210’)を用いた以外は実施例1と同様にして繊維強化プラスチック接合体を得た。結果を表1に示す。
成形体(X211)、及び成形体(X211’)を用いた以外は実施例1と同様にして繊維強化プラスチック接合体を得た。溶着面積の形状は楕円形状であった。結果を表1に示す。

Claims (13)
- 炭素繊維と熱可塑性樹脂とを含み、接合面xを有する繊維強化成形体Xと、接合面yを有する熱可塑性樹脂部材Yとを、繊維強化成形体Xに超音波印加し、接合面xと接合面yとを介して溶着させた繊維強化プラスチック接合体であって、
(1)繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内において、繊維強化成形体Xの粘弾性測定によるtanδの最大値が、繊維強化成形体Xに含まれる熱可塑性樹脂の粘弾性測定によるtanδの最大値の70%未満であり、
(2)接合面xと接合面yの少なくともいずれか一方に、エネルギーダイレクターを有し、
(3)超音波印加される繊維強化成形体Xの印加面が平滑である、
繊維強化プラスチック接合体。 - 繊維強化成形体Xは炭素繊維100重量部に対し、熱可塑性樹脂を3質量部~1000質量部含む請求項1に記載の繊維強化プラスチック接合体。
- 繊維強化成形体Xは炭素繊維束を含む請求項1~2のいずれか1項に記載の繊維強化プラスチック接合体。
- 繊維強化成形体Xに含まれる炭素繊維は、臨界単糸数以上で構成される炭素繊維束(A)と臨界単糸数未満の炭素繊維束(B1)および/または炭素繊維単糸(B2)とが混在し、炭素繊維束(A)の繊維全量に対する割合が20~99体積%であり、さらに、上記炭素繊維束(A)中の平均繊維数(N)が、下記式の条件を満たす請求項1~3のいずれか1項に記載の繊維強化プラスチック接合体。

- 炭素繊維と熱可塑性樹脂とを含み、接合面xを有する繊維強化成形体Xと、接合面yを有する熱可塑性樹脂部材Yとを、繊維強化成形体Xに超音波印加し、接合面xと接合面yとを介して溶着する繊維強化プラスチック接合体の製造方法であって、
(1)繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内において、繊維強化成形体Xの粘弾性測定によるtanδの最大値が、繊維強化成形体Xに含まれる熱可塑性樹脂の粘弾性測定によるtanδの最大値の70%未満であり、
(2)接合面xと接合面yの少なくともいずれか一方に、エネルギーダイレクターを有し、
(3)超音波印加される繊維強化成形体Xの印加面が平滑である、

(1)繊維強化成形体Xに含まれる熱可塑性樹脂のガラス転移温度±100℃の範囲内において、繊維強化成形体Xの粘弾性測定によるtanδの最大値が、繊維強化成形体Xに含まれる熱可塑性樹脂の粘弾性測定によるtanδの最大値の70%未満であり、
(2)接合面xにエネルギーダイレクターを有し、
(3)超音波印加される繊維強化成形体Xの印加面が平滑である、
繊維強化成形体X。
