また、近年、抗菌消臭作用や難燃性等の様々な機能を持った繊維が求められており、これらの機能を付与するために行われる処理も、また同様に大量の廃液が発生する原因となっている。
本発明は、上記のような染色、抗菌消臭化処理等における問題点を解決することができる繊維材料の新規な加工方法、及び加工装置を提供することを課題とする。
<1> 電解質溶液を含有した繊維材料を準備する準備工程、及びエレクトロスプレーにより前記繊維材料に向かって塗料を噴霧する噴霧工程を含むことを特徴とする、繊維材料への塗料の塗着方法。
<2> 前記電解質溶液が、アルカリ金属塩、アルカリ土類金属塩、アルミニウム塩、アンモニウム塩、及び遷移金属塩からなる群より選択される少なくとも1種を含有する溶液である、<1>に記載の塗着方法。
<3> 前記準備工程が、繊維材料を電解質溶液に浸漬すること、電解質溶液を繊維材料に噴霧すること、及び電解質溶液を繊維材料に滴下することからなる群より選択される少なくとも1種を含む工程である、<1>又は<2>に記載の塗着方法。

(8)防汚剤を含有する塗料。
本発明の一態様である繊維材料への塗料の塗着方法(以下、「本発明の塗着方法」と略す場合がある。)は、電解質溶液を含有した繊維材料を準備する準備工程(以下、「準備工程」と略す場合がある。)、及びエレクトロスプレーにより前記繊維材料に向かって塗料を噴霧する噴霧工程(以下、「噴霧工程」と略す場合がある。)を含むことを特徴とする。
本発明者らは、染色、抗菌消臭化処理等に応用することができる繊維材料の新規な加工方法の研究を重ねた結果、繊維材料に電解質溶液を含ませることにより、エレクトロスプレー現象を利用して、染料、抗菌剤、消臭剤等を含有した塗料を繊維材料に効率良く塗着させることができることを見出したのである。エレクトロスプレー現象は、液体を充填したノズルと対電極との間に高電圧を印加して、ノズルと対電極との間に電場を生じさせることにより、液体が荷電液滴となって対電極に向かって噴霧される現象であるが、噴霧対象が繊維材料のような絶縁体である場合には、ノズルとの間に電場が生じ難く、塗料を効率良く塗着させることができない問題があった。本発明者らは、繊維材料に電解質溶液を含ませて、導電性を付与することにより、繊維材料とノズルとの間に電場を生じさせてエレクトロスプレー現象を利用した塗着が可能となることを見出したのである。ノズルと繊維材料の間の電場は、例えば電源を使用して、ノズル側を正電位に、繊維材料側を0kV若しくは負電位に設定する、或いはノズル側を負電位に、繊維材料側を0kV若しくは正電位に設定することによって、生じさせることができる。また、ノズルと繊維材料との間に電位勾配があればよいため、例えば(ノズルの電位)>(繊維材料の電位)>0に設定する、或いは0V>(繊維材料の電位)>(ノズルの電位)に設定した場合もエレクトロスプレー現象を生じさせることができる。このようなエレクトロスプレー現象は、発生した荷電液滴が電場によって噴霧対象に引き寄せられる(集束する)ため、効率良く塗料を塗着させることができる方法である。そのため、染色、抗菌消臭化処理等に応用することによって、これらの処理のために生じていた廃液の削減や乾燥処理等の省略が可能となるとともに、小ロット、多品種生産に適用可能となって、繊維製品の製造コストや環境負荷の低減に繋がるものと言える。また、例えば本発明の塗着方法を繊維材料の染色に利用する場合、かかる電解質溶液が染料を繊維材料へ定着させるための定着剤(「染色助剤」とも呼ばれる。)としての役割も果たすため、非常に効率の良い染色方法になる。
なお、本発明において「繊維材料」とは、高分子化合物を構成成分として含む糸状の材料、又はこれを束ねた材料(綿、織布、不織布、紙等)を意味し、具体的な材質、天然繊維・合成繊維の違い、材料の形態等は特に限定されないものとする。また、本発明は、衣類や紙製品等に加工させた状態で上記塗着方法を利用することを排除するものではなく、繊維材料としての材料形態が保持されている製品に上記塗着方法を利用することも、本発明の塗着方法に含まれるものとする。
また、「エレクトロスプレーにより繊維材料に向かって塗料を噴霧する」とは、エレクトロスプレー現象を利用して繊維材料に塗料を噴霧する、即ち、噴霧機のノズルの中に塗料を充填し、ノズルと噴霧対象である繊維材料との間に電場を生じさせて、塗料を繊維材料に向かって噴霧することを意味するものとする(以下、エレクトロスプレー現象を利用して塗料を噴霧する装置を「エレクトロスプレー噴霧機」と略す場合がある。)。なお、エレクトロスプレーにより繊維材料に向かって塗料を噴霧している状態の概念図を図1に示す(101が電解質溶液を含有した繊維材料、102がエレクトロスプレー噴霧機のノズル、103が噴霧された塗料、104がエレクトロスプレー噴霧機のノズルと繊維材料との距離を表しており、繊維材料101とエレクトロスプレー噴霧機のノズルは電極、導線、電源等を介して接続している。)。通常、エレクトロスプレー噴霧機は、噴霧方向を定めるためのノズル、及びノズルと噴霧対象である繊維材料との間に電場を生じさせるための電源(電圧制御装置等。ノズルと繊維材料を接続する電極、導線等を含む。)少なくとも備えている(なお、2以上のエレクトロスプレー噴霧機を使用する場合、1つの電源を共有してもよく、全てのエレクトロスプレー噴霧機が個別の電源を備えていなくてもよい。)。また、ノズル自体が導電性の材料で作製されているか、或いはノズルの中に電極(例えば、白金線)が設置されており、ノズルと噴霧対象である繊維材料はそれぞれ電源(電圧制御装置等)に接続されて、電圧を印加することによって、ノズルと繊維材料との間に電場が生じる仕組みとなっている。
本発明に係る準備工程は、後述する噴霧工程に使用する繊維材料を準備するものであり、具体的な準備方法は特に限定されず、電解質溶液を含有した繊維材料を入手しても、或いは電解質溶液を含有した繊維材料を自ら調製してもよい。また、電解質溶液を含有した繊維材料を自ら調製する場合の調製方法も特に限定されないが、例えば繊維材料を電解質溶液に浸漬する方法、電解質溶液を繊維材料に噴霧する方法、及び電解質溶液を繊維材料に滴下する方法が挙げられる。本発明に係る準備工程としては、繊維材料を電解質溶液に浸漬すること、電解質溶液を繊維材料に噴霧すること、及び電解質溶液を繊維材料に滴下することからなる群より選択される少なくとも1種を含む工程であることが好ましい。
電解質の種類としては、炭酸ナトリウム、酢酸ナトリウム、硫酸ナトリウム、水酸化ナトリウム、塩化ナトリウム、塩化マグネシウム、硫酸アルミニウム、炭酸アルミニウム、炭酸カリウム、酢酸カリウム、硫酸カリウム、塩化カリウム、塩化カルシウム、カリウムミョウバン等のアルカリ金属塩、アルカリ土類金属塩、又はアルミニウム塩が挙げられるほか、炭酸アンモニウム、酢酸アンモニウム、硫酸アンモニウム、水酸化アンモニウム、塩化アンモニウム等のアンモニウム塩、塩化鉄、硫酸鉄等の遷移金属塩等が挙げられる。これらの中でも、炭酸ナトリウム、酢酸ナトリウム、硫酸ナトリウム、水酸化ナトリウム、硫酸アルミニウム、炭酸アルミニウム、酢酸アンモニウム、カリウムミョウバン、及び硫酸鉄からなる群より選択される少なくとも1種を含有することが好ましい。
電解質溶液の濃度は、通常0.001質量%以上、好ましくは0.1質量%以上、より好ましくは2.5質量%以上であり、通常20.0質量%以下、好ましくは15.0質量%以下、より好ましくは10.0質量%以下である。上記範囲内であると、効率良く塗料を塗着させることができる。
繊維材料が含有する電解質溶液の含有量(繊維材料100質量%における電解質溶液の質量)は、通常300質量%以上、好ましくは400質量%以上、より好ましくは500質量%以上であり、通常1000質量%以下、好ましくは850質量%以下、より好ましくは700質量%以下である。上記範囲内であると、効率良く塗料を塗着させることができる。
なお、還元剤としては、例えば水素化ホウ素ナトリウム、水素化アルミニウムリチウム、亜硫酸塩、亜硝酸塩、ヒドラジン、アスコルビン酸及びその塩、シュウ酸及びその塩等が挙げられるが、これらの還元剤は電解質としての役割も果たすために、前述した電解質の代わりに、これらの還元剤を溶解した溶液を電解質溶液として使用してもよい。
本発明に係る噴霧工程は、前述の準備工程によって準備した繊維材料に向かって、エレクトロスプレーにより塗料を噴霧する工程であるが、使用するエレクトロスプレー噴霧機の構造等は、特に限定されず、公知のものを適宜選択することができる。通常、電圧を印加することによって生じた電場に充填された塗料が接触するように、ノズル自体が導電性の材料で作製されているか、或いはノズルの中に電極(例えば、白金線)が設置されている。
エレクトロスプレー噴霧機のノズルの噴霧口の口径は、通常0.03mm以上、好ましくは0.05mm以上、より好ましくは0.1mm以上であり、通常1.0mm以下、好ましくは0.5mm以下、より好ましくは0.3mm以下である。上記範囲内であると、効率良く塗料を塗着させることができる。
また、ノズルに印加する電位は、通常正電位であり、基準電位を接地とした場合の電位は、通常+2.0kV以上、好ましくは+3.0kV以上、より好ましくは+4.5kV以上であり、通常+10.0kV以下、好ましくは+8kV以下、より好ましくは+7kV以下である。
一方、繊維材料に印加する電位は、通常負電位であり、基準電位を接地とした場合の電位は、通常-5kV以上、好ましくは-4kV以上、より好ましくは-3.5kV以上であり、通常-0.5kV以下、好ましくは-1kV以下、より好ましくは-2kV以下である。
上記範囲内であると、効率良く塗料を塗着させることができる。
(a)変性・機能付与成分及び補助成分
「変性・機能付与成分」とは、例えば繊維材料を染色するための染料(顔料)のほか、抗菌剤、消臭剤、撥水撥油剤、難燃剤、漂白剤、柔軟剤、糊剤、防汚剤等の繊維材料を変性するため若しくは繊維材料に機能を付与するために使用される公知の成分を意味するものとする。また、「補助成分」とは、例えば染料の分散性・定着性を高めるために用いられる界面活性剤、染色に使用される酸・塩基等の繊維材料の加工処理に使用される補助的な成分を意味するものとする。下記に染料等の具体的種類を列挙するが、繊維材料に使用される変性・機能付与成分は幅広く市販されており、本発明の塗着方法が下記に挙げるものに限定されない。なお、本発明における「染料」には、溶媒に溶解しない「顔料」も含まれるものとする。

(b)原料化合物
「原料化合物」とは、具体的には繊維材料中で形成させる物質の原料化合物を意味し、例えば抗菌剤、消臭剤として用いられる銀や酸化チタン等の無機固体化合物を繊維材料に塗着させるために有効な成分である。具体的な原料化合物としては、無機固体化合物の原料となる金属イオン(金属塩)、有機金属化合物、並びに金属イオンや有機金属化合物を酸化する酸化剤、又は還元する還元剤が挙げられる。

(c)溶媒
塗料に使用される溶媒は、塗料に含まれる成分等に応じて適宜選択されるべきであるが、コストの観点から通常水を使用する。なお、水のほか、メタノール、エタノール、1-プロピルアルコール、2-プロピルアルコール、ブタノール、酢酸、ギ酸等のプロトン性極性溶媒;アセトン、メチルエチルケトン、アセトニトリル、N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、N-メチル-2-ピロリドン、ジメチルスルホキシド等の非プロトン性極性溶媒;ヘキサン、シクロヘキサン、シクロヘキサノン、ジクロロメタン、ジクロロエタン、トリクロロエタン、クロロホルム、トリクロロエチレン、ベンゼン、エチルベンゼン、キシレン、トルエン、ジエチルエーテル、1,4-ジオキサン、酢酸メチル、酢酸エチル、テトラヒドロフラン、塩化メチレン等の無極性溶媒等が挙げられる。なお、溶媒は1種類に限られず、2種類以上を組み合わせて使用してもよい。
なお、かかる態様で生成させる金属粒子の種類(元素)、粒子形態等は特に限定されないが、水素よりもイオン化傾向小さい貴金属が好ましく、具体的には銅、銀、パラジウム、白金、及び金が好ましい。このような金属であると、繊維材料中で生成させ易く、また抗菌作用や菌の増殖抑制に基づく消臭作用が発現されるため、繊維材料に抗菌作用及び/又は消臭作用を付与する抗菌消臭化方法として利用することができる。また、生成させる金属粒子の平均粒子径は、通常100nm以下、好ましくは70nm以下、より好ましくは50nm以下であり、通常1nm以上、好ましくは2nm以上、より好ましくは3nm以上である。なお、金属粒子の平均粒子径は、具体的には体積平均粒子径を意味し、例えば電子顕微鏡観察や動的光散乱法等によって測定することができる。
図2の(A)の態様は、例えば同一又は異なる色の染料を連続的に塗着させる場合や染料を塗着させた後に連続的に抗菌剤及び/又は消臭剤を塗着させる場合等に利用することができる。なお、図2の(A)の態様では、繊維材料を移動させるため、鉄道車両のパンタグラフと架線のように、繊維材料に電位を印加するための導線や電極は、繊維材料と固定されないようにする(例えば、図5の507の電圧印加用電極が挙げられる。)。
より具体的な態様としては、異なる色の染料を塗着して、色や濃淡を連続的に変化させる染色方法(グラデーション染色、実施例7及び8参照)、3原色、黒色、白色等を塗着して色調を調整する染色方法、同一色を塗着して色を濃くする染色方法(濃色染色、実施例9参照)等に利用することができる。また、このような染色方法において、噴霧された塗料が繊維材料に塗着することを一時的に遮断するシャッター(例えば、実施例7及び8におけるろ紙シャッター1609、1709)や電源リレーのON/OFFを利用することによって、塗着する塗料の量を精密に調節することによって、より精巧な染色等を行うことができる。
図2の(B)の態様は、同じ又は異なる塗料を繊維材料の同じ位置に同時に塗着させる場合等に利用することができる。
図2の(C)の態様は、例えば選択的に塗料を塗着させたい場合や重点的に塗料を塗着させたい場合等に利用することができる。
本発明の塗布方法が対象とする「繊維材料」は、高分子化合物を構成成分として含む糸状の材料、又はこれを束ねた材料(綿、織布、不織布、紙等)であれば、具体的な材質、天然繊維・合成繊維の違い、材料の形態等は特に限定されない。
例えば、繊維材料の種類としては、麻、木綿等の植物繊維、羊毛、絹等の動物繊維、レーヨン等の再生繊維、ポリアミド系合成繊維、ポリエステル系合成繊維、アクリル系合成繊維、ポリビニルアルコール系合成繊維、ポリオレフィン系合成繊維、ポリウレタン系合成繊維、セルロース系半合成繊維、及びタンパク質系半合成繊維等が挙げられる。
繊維材料は、糸、織布、不織布、編物、紙、又はフィルムが好ましい。
(1)染料を含有する塗料を塗着して繊維材料を染色する繊維材料の染色方法。
(2)抗菌剤及び/又は消臭剤を含有する塗料を塗着して繊維材料に抗菌作用若しくは消臭作用を付与する繊維材料の抗菌消臭化方法。
(3)撥水撥油剤を含有する塗料を塗着して繊維材料に撥水撥油作用を付与する繊維材料の撥水撥油化方法。
(4)難燃剤を含有する塗料を塗着して繊維材料を燃えにくくする繊維材料の難燃化方法。
(5)漂白剤を含有する塗料を塗着して繊維材料を漂白する繊維材料の漂白方法。
(6)柔軟剤を含有する塗料を塗着して繊維材料に柔軟性を付与する繊維材料の柔軟化方法。
(7)糊剤を含有する塗料を塗着して繊維材料を糊付けする繊維材料の糊付方法。
(8)防汚剤を含有する塗料を塗着して繊維材料に防汚作用を付与する繊維材料の防汚化方法。
本発明の塗着方法を応用した具体的態様として、図13に示すような連続加工処理(以下、「図13の態様」と略す場合がある。)が挙げられる。(図13の1301は加工前の繊維材料(例えば、綿糸)、1302は電解質溶液の入った水槽、1303は染色処理工程、1304は機能材料付加(抗菌消臭化処理)工程、1305は糊付処理工程、1306はエレクトロスプレー噴霧機、1307は加熱乾燥装置を表す。)。
図13の態様は、ローラーを使って綿糸(繊維材料)を移動させるライン生産方式の方法であり、綿糸は電解質溶液の入った水槽、染色処理工程、機能材料付加(抗菌消臭化処理)工程、糊付処理工程を、加熱乾燥装置の順に通過するようになっている。
本発明の塗着方法は、例えば上記(1)~(8)の方法に利用することができることを前述したが、これらの方法を処理工程として含む繊維材料の製造方法も本発明の一態様(以下、「本発明の製造方法」と略す場合がある。)である。
即ち、本発明の製造方法は、下記(1)~(8)からなる群より選択される少なくとも1種の工程を含むことを特徴とする。
(1)本発明の塗着方法によって染料を含有する塗料を塗着して繊維材料を染色することを含む染色処理工程。
(2)本発明の塗着方法によって抗菌剤及び/又は消臭剤を含有する塗料を塗着して繊維材料に抗菌作用及び/若しくは消臭作用を付与することを含む抗菌消臭化処理工程。
(3)本発明の塗着方法によって撥水撥油剤を含有する塗料を塗着して繊維材料に撥水撥油作用を付与することを含む撥水撥油化処理工程。
(4)本発明の塗着方法によって難燃剤を含有する塗料を塗着して繊維材料を燃えにくくする難燃化処理工程。
(5)本発明の塗着方法によって漂白剤を含有する塗料を塗着して繊維材料を漂白することを含む漂白処理工程。
(6)本発明の塗着方法によって柔軟剤を含有する塗料を塗着して繊維材料に柔軟性を付与することを含む柔軟化処理工程。
(7)本発明の塗着方法によって糊剤を含有する塗料を塗着して繊維材料を糊付けすることを含む糊付処理工程。
(8)本発明の塗着方法によって防汚剤を含有する塗料を塗着して繊維材料に防汚作用を付与することを含む防汚化処理工程。
即ち、本発明の製造方法は、さらに紡糸工程、延伸工程、紡績工程、編織工程、及び精練工程からなる群より選択される少なくとも1種の工程を含むことが好ましい。
本発明の塗着方法、特に電解質溶液を含有した繊維材料が移動することによって、準備工程及び噴霧工程が連続的に行われる塗着方法は、効率良く繊維材料を加工することができる方法であり、かかる塗着方法に利用することができる繊維材料加工装置も本発明の一態様(以下、「本発明の繊維材料加工装置」と略す場合がある。)である。
即ち、本発明の繊維加工装置は、繊維材料を電解質溶液に浸漬すること、電解質溶液を繊維材料に噴霧すること、及び電解質溶液を繊維材料に滴下することからなる群より選択される少なくとも1種を行う電解質溶液接触機構、電解質溶液を含有した繊維材料に向かって塗料を噴霧するエレクトロスプレー噴霧機、並びに電解質溶液を含有した繊維材料を前記エレクトロスプレー噴霧機の噴霧先に移動させるための繊維材料送り機構を備えることを特徴とする。
(1)染料を含有する塗料。
(2)抗菌剤及び/又は消臭剤を含有する塗料。
(3)撥水撥油剤を含有する塗料。
(4)難燃剤を含有する塗料。
(5)漂白剤を含有する塗料。
(6)柔軟剤を含有する塗料。
(7)糊剤を含有する塗料。
(8)防汚剤を含有する塗料。
また、エレクトロスプレー噴霧機のノズルと噴霧対象である繊維材料との間に電場が生じさせる電源(電圧制御装置等)は、印加電圧が可変であるものが好ましい。印加電圧が可変であることによって、様々な加工用途や加工条件に対応することができる。
また、噴霧された塗料が繊維材料に塗着することを遮断するシャッターを備えることが好ましい。シャッターを備えることによって、塗着する塗料の量を精密に調節することができ、より精巧な染色等を行うことができる。
旭紡績株式会社製綿糸(材質:綿、太さ:4番単糸)を、炭酸ナトリウム水溶液(濃度:5質量%)に浸漬し、炭酸ナトリウム水溶液を含有した綿糸を準備した。
先端に電極が取り付けられたガラス製のキャピラリー(口径:0.1mm)をノズルとするエレクトロスプレー噴霧機と炭酸ナトリウム水溶液に浸漬した綿糸のそれぞれを高圧電源装置に接続し(ノズルの電極を正極、綿糸を負極に接続し、参照極を接地とした。)、さらに綿糸がノズルの噴霧方向上に位置し、ノズルの先端と綿糸の最短距離が30mmになるようにそれぞれを固定した。そして、ノズルの電極に+3.0kV、綿糸には-1.4kV(基準電位:接地)の電位を印加して、綿糸に向かってエタノールの噴霧を開始した。噴霧している状態の写真を図4(A)に示す。
綿糸を炭酸ナトリウム水溶液(濃度:5質量%)に浸漬しなかった以外、実施例1と同様に綿糸に向かってエタノールを噴霧した。噴霧している状態の写真を図4(B)に示す。
全長2m以上の旭紡績株式会社製綿糸(材質:綿、太さ:4番単糸)の下端を巻き取りロールに固定し、綿糸、エレクトロスプレー噴霧機、浸漬用液槽、電圧印加用電極等を図5に示す概念図のように配置した(図5の501は綿糸、502はエレクトロスプレー噴霧機、503は噴霧された染料溶液、504は炭酸ナトリウム溶液、505は浸漬用液槽、506はローラー、507は電圧印加用電極、508は巻き取りロールを表す。)。なお、エレクトロスプレー噴霧機は、噴霧口の口径が0.1mmのステンレス製のノズルを使用したものであり、綿糸はノズルの噴霧方向(水平方向)上に位置し、ノズルの先端と綿糸の最短距離が30mmになるようにそれぞれ固定されている。また、エレクトロスプレー噴霧機には、染料溶液(ダイスタージャパン社製Remazol RED RU-N、濃度:0.5質量%)が充填されている。
本態様は、綿糸が巻き取られることによって、綿糸を電解質溶液に浸漬する準備工程とエレクトロスプレー噴霧機により綿糸に向かって染料溶液を噴霧する噴霧工程が連続的に行える態様である。以下、準備工程及び噴霧工程の詳細を説明する。
浸漬用液槽には、炭酸ナトリウム水溶液(濃度:5質量%)が投入されており、綿糸が炭酸ナトリウム水溶液に5秒程度浸り、その後にエレクトロスプレー噴霧機の噴霧先に移動するように綿糸を巻き取った(綿糸の炭酸ナトリウム水溶液の含有量:400質量%)。
炭酸ナトリウム水溶液を通過した綿糸に向かってエレクトロスプレー噴霧機から充填した染料溶液を噴霧して、綿糸の染色を行った。なお、ノズルの電極に5.0kV、綿糸を接地して、噴霧を行った。染料溶液を噴霧している状態の写真を図6に示す。
図7(A)及び(B)に示す概念図のように、2つのエレクトロスプレー噴霧機を用いて2種類の染料溶液を連続的に噴霧する以外、実施例2と同様に染料溶液を噴霧して、綿糸の染色を行った(図7(A)又は(B)の701は綿糸、702はエレクトロスプレー噴霧機、703は噴霧された染料溶液、704はエレクトロスプレー噴霧機、705は噴霧された染料溶液、706は炭酸ナトリウム溶液、707は浸漬用液槽、708はローラー、709は電圧印加用電極、710は巻き取りロールを表す。)。染料溶液を噴霧している状態の写真を図7(C)に示す。
炭酸ナトリウム溶液(濃度:5.0質量%)に浸漬しなかった以外、実施例2と同様の方法でエレクトロスプレー噴霧機から綿糸に向かって染料溶液を噴霧した。染料溶液を噴霧している状態の写真を図9に示す。綿糸を電解質溶液に浸漬しなかった場合、エレクトロスプレー噴霧機から噴霧された染料溶液が広範囲に拡散し、綿糸に十分に塗着していないことが明らかである。
全長2m以上の旭紡績株式会社製綿糸(材質:綿、太さ:4番単糸)の下端を巻き取りロールに固定し、綿糸、エレクトロスプレー噴霧機、浸漬用液槽等を図10に示す概念図のように配置した(図10の1001は綿糸、1002はエレクトロスプレー噴霧機、1003は噴霧された硝酸銀水溶液、1004はアスコルビン酸水溶液、1005は浸漬用液槽、1006はローラー、1007は電圧印加用電極、1008は巻き取りロールを表す。)。なお、エレクトロスプレー噴霧機は、噴霧口の口径が0.1mmのステンレス製のノズルを使用したものであり、綿糸はノズルの噴霧方向(水平方向)上に位置し、ノズルの先端と綿糸の最短距離が20mmになるようにそれぞれ固定されている。また、エレクトロスプレー噴霧機には、硝酸銀溶液(銀イオン濃度:0.1mol/L、溶媒:エタノール/水=4/1(体積比))が充填されている。
本態様は、綿糸が巻き取られることによって、綿糸を電解質溶液に浸漬する準備工程とエレクトロスプレー噴霧機により綿糸に向かって硝酸銀水溶液を噴霧する噴霧工程が連続的に行える態様である。以下、準備工程及び噴霧工程の詳細を説明する。
浸漬用液槽には、アスコルビン酸溶液(アスコルビン酸濃度:0.1mol/L、溶媒:エタノール/水=4/1(体積比))が投入されており、綿糸がアスコルビン酸水溶液に2秒程度浸り、その後にエレクトロスプレー噴霧機の噴霧先に移動するように1m/minの速度で綿糸を巻き取った(綿糸のアスコルビン酸水溶液の含有量:400質量%)。
アスコルビン酸溶液を通過した綿糸に向かってエレクトロスプレー噴霧機から充填した硝酸銀水溶液を噴霧した。なお、ノズルの電極に+6.0kV、綿糸に-3.0kV(基準電位:接地)を印加して、噴霧を行った。
噴霧前後の綿糸の写真を図12(A)に、噴霧後の綿糸の走査型電子顕微鏡写真を図12(B)に示す。金属銀粒子の添着により、綿糸が黒く着色し、また、綿糸表面に微粒子が塗着されていることが明らかである。
また、綿糸から1規定硝酸により銀を溶出させ、溶出液を原子吸光分析装置によって測定したところ、銀イオンが検出され、綿糸表面に金属銀が形成されたことが確認された。
繊維材料がアスコルビン酸のような還元剤(電解質としての役割も果たしている)を含有し、硝酸銀溶液のような金属イオンを含有する塗料を噴霧することによって、繊維材料中で金属粒子を生成させることができることが明らかである。
綿糸の送り速度(巻き取り速度)を変更した以外、実施例4と同様の方法によって、金属銀粒子が添着した綿糸をそれぞれ準備し、金属銀粒子の添着量を水洗浄の前後で測定した。なお、金属銀粒子の添着量は、実施例4と同様に、硝酸で銀を溶出させて、原子吸光分析装置によって溶液中の銀イオン量を測定することにより行った。綿糸の送り速度と金属銀粒子の添着量の関係を表したグラフを図14に示す。綿糸の送り速度が速くなるほど、金属銀粒子の添着量は減る傾向にあるが、洗浄前後の金属銀粒子の添着量の差が縮まることから、落ちやすい余分な金属銀粒子の添着を抑え、強固に添着した金属銀粒子を選択的に形成しているものと考えられる。また、本発明の塗着方法を利用することによって、バインダー(結合剤・連結剤)を使用せずに繊維材料に金属銀粒子を強固に添着させることができることが明らかである。繊維材料の表面加工等に利用されるバインダーを使用した場合、金属銀粒子等の固着物質の露出面積が小さくなるため、その効果が薄まると考えられているが、本発明の塗着方法を利用することによって、「バインダーフリー」とすることができるため、抗菌性により優れた繊維材料を製造することができるものと考えられる。
実施例4の金属銀粒子を添着した綿糸の抗菌性を評価した。なお、抗菌性の評価は、JIS L1902(菌液吸収法)に準じた方法を用い、細菌として黄色ぶどう球菌Staphylococcus aureus IFO12732を用いた。
具体的には、綿糸0.15gをバイアル瓶に入れて、試験菌液0.2mlを接種し、35℃で18時間培養した後、滅菌水10mlを加えて綿糸から菌を洗い出し、洗い出し液中の菌数を発光測定法(ATP法)により測定し、下記の式に従い、静菌活性値及び殺菌活性値をそれぞれ算出した。

なお、静菌活性値は18時間培養後の標準糸の生菌数を18時間培養後の加工糸の生菌数で除した値を対数で表したものであり2.0以上あれば抗菌防臭効果があるとされ、殺菌活性値は接種直後の標準糸の生菌数を18時間培養後の加工糸の生菌数で除した値を対数で表したものであり、0以上で殺菌効果があるとされている。
結果を表1に示す。なお、綿糸の送り速度(巻き取り速度)を1m/minから2m/minに変更した綿糸(実施例5とする。)と金属銀粒子を添着していない標準綿糸(比較例3とする。)の結果も表1に示す。
結果から、金属銀粒子の添着させた綿糸の抗菌性に優れることが明らかである。
全長2m以上の江蘇泗絹集団有限公司 (Jiangsu Spcc Silk Group Co., Ltd.)製絹糸(材質:絹、太さ:120Nm双糸)の下端を巻き取りロールに固定し、絹糸、エレクトロスプレー噴霧機、浸漬用液槽等を図15(A)に示す概念図のように配置した(図15の(A)の1501は絹糸、1502はエレクトロスプレー噴霧機、1503は噴霧された染料溶液、1504は電解質溶液、1505は浸漬用液槽、1506はローラー、1507は電圧印加用電極、1508は巻き取りロールを表す。)。なお、エレクトロスプレー噴霧機は、先端に電極が取り付けられたガラス製のキャピラリー(口径:0.1mm)をノズルとして使用するものであり、絹糸はノズルの噴霧方向(水平方向)上に位置し、ノズルの先端と絹糸の最短距離が20mmになるようにそれぞれ固定されている。また、エレクトロスプレー噴霧機には、液体植物染料(スオウ液、エンジュ液((株)田中直染料))、液体植物染料:エタノール/水=1/1(体積比))が充填されている。
浸漬用液槽には、媒染溶液(カリウムミョウバン又は硫酸鉄(II)水溶液 濃度:1質量%)が投入されており、絹糸が媒染溶液に2秒程度浸り、その後にエレクトロスプレー噴霧機の噴霧先に移動するように1m/minの速度で絹糸を巻き取った(絹糸の媒染溶液の含有量:400質量%)。
媒染溶液を通過した絹糸に向かってエレクトロスプレー噴霧機から液体植物染料を噴霧した。なお、ノズルの電極に+5.0kV、絹糸に-3.0kV(基準電位:接地)を印加して、噴霧を行った。
噴霧を終えた絹糸を回収し、90℃、5分でベーキングを行い、図11に示す装置で水洗浄(条件:12ヤード分の絹糸を採取後、染色試験機のポット中に入れて回転させながら水洗浄。絹糸:水=1:20)及び乾燥(条件:60℃での定温乾燥)を行った。絹糸の写真を図15(B)に示す。
全長2m以上の旭紡績株式会社製綿糸(材質:綿、太さ:20番単糸)の下端を巻き取りロールに固定し、綿糸、エレクトロスプレー噴霧機、浸漬用液槽等を図16(A)に示す概念図のように配置した(図16の(A)の1601は綿糸、1602はエレクトロスプレー噴霧機、1603は噴霧された染料溶液、1604は電解質溶液、1605は浸漬用液槽、1606はローラー、1607は電圧印加用電極、1608は巻き取りロール、1609はろ紙シャッターを表す。)。なお、エレクトロスプレー噴霧機3機は、先端に電極が取り付けられたガラス製のキャピラリー(口径:0.1mm)をノズルとして使用するものであり、綿糸はノズルの噴霧方向(水平方向)上に並列に位置し、ノズルの先端と綿糸の最短距離が20mmになるようにそれぞれ固定されている。また、エレクトロスプレー噴霧機3機には、染料溶液3色(ダイスタージャパン社製Remazol RED RU-N、濃度:5質量%、Remazol BLUE RU-N、濃度:5質量%、Remazol YELLOW RU-N、濃度:5質量%)が充填されている。エレクトロスプレー噴霧機から噴霧される染料をろ紙シャッターにより、スプレーを遮り色の濃淡をつけた。
本態様は、綿糸が巻き取られることによって、綿糸を電解質溶液に浸漬する準備工程とエレクトロスプレー噴霧機により綿糸に向かって染料溶液を噴霧する噴霧工程が連続的に行える態様である。以下、準備工程及び噴霧工程の詳細を説明する。
浸漬用液槽には、炭酸ナトリウム水溶液(濃度:5質量%)が投入されており、綿糸が炭酸ナトリウム水溶液に5秒程度浸り、その後にエレクトロスプレー噴霧機の噴霧先に移動するように綿糸を巻き取った(綿糸の炭酸ナトリウム水溶液の含有量:400質量%)。
炭酸ナトリウム水溶液を通過した綿糸に向かってエレクトロスプレー噴霧機から充填した染料溶液3色を順番に噴霧した。なお、ノズルの電極に+4.0kV、綿糸に-3.7kVを印加して、噴霧を行った。絹糸の写真を図16(B)に示す。
全長2m以上の江蘇泗絹集団有限公司 (Jiangsu Spcc Silk Group Co., Ltd.)製絹糸(材質:絹、太さ:120Nm双糸)の下端を巻き取りロールに固定し、絹糸、エレクトロスプレー噴霧機、浸漬用液槽等を図17(A)に示す概念図のように配置した(図17の(A)の1701は絹糸、1702はエレクトロスプレー噴霧機、1703は噴霧された染料溶液、1704は電解質溶液、1705は浸漬用液槽、1706はローラー、1707は電圧印加用電極、1708は巻き取りロール、1709はろ紙シャッターを表す。)。なお、エレクトロスプレー噴霧機3機は、先端に電極が取り付けられたガラス製のキャピラリー(口径:0.1mm)をノズルとして使用するものであり、絹糸はノズルの噴霧方向(水平方向)上に並列に位置し、ノズルの先端と絹糸の最短距離が20mmになるようにそれぞれ固定されている。また、エレクトロスプレー噴霧機3機には、染料溶液3色(日本化薬(株)製Kayanol Milling Blue BW、濃度:1質量%、Kayanol Milling Red 3BW、濃度:1質量%、Kayanol Milling YELLOW BW、濃度:1質量%)が充填されている。エレクトロスプレー噴霧機から噴霧される染料をろ紙シャッターにより、スプレーを遮り色の濃淡をつけた。
本態様は、絹糸が巻き取られることによって、絹糸を電解質溶液に浸漬する準備工程とエレクトロスプレー噴霧機により絹糸に向かって染料溶液を噴霧する噴霧工程が連続的に行える態様である。以下、準備工程及び噴霧工程の詳細を説明する。
浸漬用液槽には、酢酸アンモニウム水溶液(濃度:0.01M)が投入されており、絹糸が酢酸アンモニウム水溶液に5秒程度浸り、その後にエレクトロスプレー噴霧機の噴霧先に移動するように絹糸を巻き取った(絹糸の酢酸アンモニウム水溶液の含有量:400質量%)。
酢酸アンモニウム水溶液を通過した絹糸に向かってエレクトロスプレー噴霧機から充填した染料溶液3色を順番に噴霧した。なお、ノズルの電極に+4.0kV、絹糸に-3.7kVを印加して、噴霧を行った。絹糸の写真を図17(B)に示す。

全長2m以上の大子ファイバー(株)製紙糸(材質:紙、太さ41Nm単糸)の下端を巻き取りロールに固定し、紙糸、エレクトロスプレー噴霧機、浸漬用液槽等を図5に示す概念図のように配置した(図5の501は綿糸、502はエレクトロスプレー噴霧機、503は噴霧された染料溶液、504は炭酸ナトリウム溶液、505は浸漬用液槽、506はローラー、507は電圧印加用電極、508は巻き取りロールを表す。)。なお、エレクトロスプレー噴霧機は、先端に電極が取り付けられたガラス製のキャピラリー(口径:0.1mm)をノズルとして使用するものであり、紙糸はノズルの噴霧方向(水平方向)上に並列に位置し、ノズルの先端と紙糸の最短距離が20mmになるようにそれぞれ固定されている。また、エレクトロスプレー噴霧機には、染料溶液(ダイスタージャパン社製Remazol RED RU-N、濃度:5質量%)が充填されている。
本態様は、紙糸が巻き取られることによって、紙糸を電解質溶液に浸漬する準備工程とエレクトロスプレー噴霧機により紙糸に向かって染料溶液を噴霧する噴霧工程が連続的に行える態様である。以下、準備工程及び噴霧工程の詳細を説明する。
浸漬用液槽には、炭酸ナトリウム水溶液(濃度:5質量%)が投入されており、紙糸が炭酸ナトリウム水溶液に5秒程度浸り、その後にエレクトロスプレー噴霧機の噴霧先に移動するように紙糸を巻き取った(紙糸の炭酸ナトリウム水溶液の含有量:400質量%)。
炭酸ナトリウム水溶液を通過した紙糸に向かってエレクトロスプレー噴霧機から充填した染料溶液を噴霧して、紙糸の染色を行った。なお、ノズルの電極に5.0kV、紙糸を接地して、噴霧を行った。紙糸の写真を図19に示す。

Claims (14)
- 電解質溶液を含有した繊維材料を準備する準備工程、及びエレクトロスプレーにより前記繊維材料に向かって塗料を噴霧する噴霧工程を含むことを特徴とする、繊維材料への塗料の塗着方法。
- 前記電解質溶液が、アルカリ金属塩、アルカリ土類金属塩、アルミニウム塩、アンモニウム塩、及び遷移金属塩からなる群より選択される少なくとも1種を含有する溶液である、請求項1に記載の塗着方法。
- 前記準備工程が、繊維材料を電解質溶液に浸漬すること、電解質溶液を繊維材料に噴霧すること、及び電解質溶液を繊維材料に滴下することからなる群より選択される少なくとも1種を含む工程である、請求項1又は2に記載の塗着方法。
- 前記塗料が、染料、抗菌剤、消臭剤、撥水撥油剤、難燃剤、漂白剤、柔軟剤、糊剤、及び防汚剤からなる群より選択される少なくとも1種を含有する溶液である、請求項1~3の何れか1項に記載の塗着方法。
- 前記繊維材料が還元剤を含有し、かつ前記塗料が金属イオンを含有する溶液であることにより、前記噴霧工程において金属イオンを含有する塗料が前記繊維材料に噴霧されて、前記金属イオンと前記還元剤が反応して金属粒子が前記繊維材料中で生成する、請求項1~4の何れか1項に記載の塗着方法。
- 前記噴霧工程が、2以上のエレクトロスプレー噴霧機を用いて1種類又は2種類以上の塗料を噴霧することを含む工程である、請求項1~5の何れか1項に記載の塗着方法。
- 前記噴霧工程が、前記繊維材料及び/又は前記エレクトロスプレー噴霧機を移動させて連続的に1種類又は2種類以上の塗料を噴霧することを含む工程である、請求項6に記載の塗着方法。
- 電解質溶液を含有した繊維材料が移動することによって、前記準備工程及び前記噴霧工程が連続的に行われる、請求項1~7の何れか1項に記載の塗着方法。
- 前記繊維材料が、糸、織布、不織布、編物、紙、又はフィルムである、請求項1~8の何れか1項に記載の塗着方法。
- 下記(1)~(8)からなる群より選択される少なくとも1種の工程を含むことを特徴とする、繊維材料の製造方法。
(1)請求項1~9の何れか1項に記載の塗着方法によって染料を含有する塗料を塗着して繊維材料を染色することを含む染色処理工程。
(2)請求項1~9の何れか1項に記載の塗着方法によって抗菌剤及び/又は消臭剤を含有する塗料を塗着して繊維材料に抗菌作用及び/若しくは消臭作用を付与することを含む抗菌消臭化処理工程。
(3)請求項1~9の何れか1項に記載の塗着方法によって撥水撥油剤を含有する塗料を塗着して繊維材料に撥水撥油作用を付与することを含む撥水撥油化処理工程。
(4)請求項1~9の何れか1項に記載の塗着方法によって難燃剤を含有する塗料を塗着して繊維材料を燃えにくくする難燃化処理工程。
(5)請求項1~9の何れか1項に記載の塗着方法によって漂白剤を含有する塗料を塗着して繊維材料を漂白することを含む漂白処理工程。
(6)請求項1~9の何れか1項に記載の塗着方法によって柔軟剤を含有する塗料を塗着して繊維材料に柔軟性を付与することを含む柔軟化処理工程。
(7)請求項1~9の何れか1項に記載の塗着方法によって糊剤を含有する塗料を塗着して繊維材料を糊付けすることを含む糊付処理工程。
(8)請求項1~9の何れか1項に記載の塗着方法によって防汚剤を含有する塗料を塗着して繊維材料に防汚作用を付与することを含む防汚化処理工程。 - さらに紡糸工程、延伸工程、紡績工程、編織工程、及び精練工程からなる群より選択される少なくとも1種の工程を含む、請求項10に記載の繊維材料の製造方法。
- 繊維材料を電解質溶液に浸漬すること、電解質溶液を繊維材料に噴霧すること、及び電解質溶液を繊維材料に滴下することからなる群より選択される少なくとも1種を行う電解質溶液接触機構、電解質溶液を含有した繊維材料に向かって塗料を噴霧するエレクトロスプレー噴霧機、並びに電解質溶液を含有した繊維材料を前記エレクトロスプレー噴霧機の噴霧先に移動させるための繊維材料送り機構を備えることを特徴とする、繊維材料加工装置。
- 2以上のエレクトロスプレー噴霧機を備える、請求項12に記載の繊維材料加工装置。
- 前記エレクトロスプレー噴霧機として、下記(1)~(8)からなる群より選択される少なくとも1種の塗料を噴霧するエレクトロスプレー噴霧機を備える、請求項12又は13に記載の繊維材料加工装置。
(1)染料を含有する塗料。
(2)抗菌剤及び/又は消臭剤を含有する塗料。
(3)撥水撥油剤を含有する塗料。
(4)難燃剤を含有する塗料。
(5)漂白剤を含有する塗料。
(6)柔軟剤を含有する塗料。
(7)糊剤を含有する塗料。
(8)防汚剤を含有する塗料。
