Description

炭素被覆黒鉛材料の製造方法
 本発明は、炭素被覆黒鉛材料の製造方法に関する。
 黒鉛材料は、高い耐熱性を有するセラミック材料として、シリコン単結晶引上装置、半導体製造装置、原子炉、核融合炉、加熱炉、連続鋳造用ノズル、熱処理用治具など様々な分野で使用されている。
 しかしながら、黒鉛材料は内部に多くの気孔を含有するため、用途によっては、反応性のガスあるいは液体との間で反応表面積が大きくなるために反応が加速され、早く消耗してしまうことがあった。
 このような課題を解決するために様々な方法が提案されている。
 特許文献1には炭素化されたフェノール樹脂が被覆された黒鉛材料(炭素被覆黒鉛材料)の製造方法が記載されている。具体的には、単結晶引き上げ装置用黒鉛ルツボの製造方法であって、黒鉛ルツボ基材をフェノール樹脂液に常温・常圧下で浸漬させる浸漬工程と、浸漬された黒鉛ルツボ基材を取り出し、熱処理してフェノール樹脂を硬化させる硬化工程と、硬化されたフェノール樹脂にさらなる熱処理を施してフェノール樹脂を炭素化させる工程を含むことがその要旨である。
 上記発明によれば、黒鉛ルツボ基材の表面に存在する多数の開気孔の内面にまでフェノール樹脂が含浸された黒鉛ルツボを製造することができ、黒鉛ルツボの使用寿命の長期化を図ることができることが記載されている。

 しかしながら、上記の従来の炭素被覆黒鉛材料は、液状熱硬化樹脂をコーティングする際には、樹脂が液状であることから、焼付け・焼成時に発泡現象がおき、表面に凹凸・ひび割れが起きてしまうという現象がしばしば発生する。
 凹凸・ひび割れが起きないように焼成・焼付けを行うには、発泡を抑えるために極めて膜を薄くするか、昇温時間を長く、ゆっくり揮発分を取り除く等の、長時間かかる煩雑な工程を必要とした。煩雑な工程をおこなっても炭化収率が低くなり、表面の平滑化・緻密化をする事が困難であるという課題がある。
 平滑化・緻密化が行えないと表面積が大きくなり、反応性ガスとの接触面積が増え、十分に耐腐食性等の膜の機能を発揮する事ができないという問題がある。
 本発明では、短時間の簡単な処理で、製造過程で発泡、凹凸、ひび割れが起こりにくく、平滑で緻密な炭素の被覆が形成可能な炭素被覆黒鉛材料の製造方法を提供することを目的とする。
 前記課題を解決するための本発明の炭素被覆黒鉛材料の製造方法は、黒鉛材料の表面に、帯電した炭素前駆体を噴霧することにより塗膜を形成する静電塗装工程と、前記塗膜の形成された黒鉛材料を焼成する焼成工程と、からなることを特徴とする。
 さらに本発明の炭素被覆黒鉛材料の製造方法は、以下の態様であることが望ましい。
 前記炭素前駆体は、粉末、液滴またはこれらの混合物である。
 前記炭素前駆体は、粉末である。
 前記炭素前駆体は、熱硬化性樹脂を含有する。

 本発明の製造方法によれば、全く溶媒を用いることなくあるいは少量の溶媒で炭素前駆体の被膜を形成することができる。このため、硬化あるいは炭化する際に発生する溶媒の輝散が少なくすることができる。このため硬化工程では発泡を少なくすることができ、炭化工程では発生するガスの量を少なくすることができ、体積収縮によるひび割れの発生を防止でき、表面に凹凸あるいはひび割れを形成させることなく簡単な処理で平滑な表面の炭素被覆黒鉛材料を得ることができる。
 また、本発明の製造方法によれば、全く溶媒を用いることなくあるいは少量の溶媒で炭素前駆体の被膜を形成することができる。このため、塗布する炭素前駆体の量を多くすることができ、簡単な処理で緻密な炭素被覆黒鉛材料を得ることができる。
 このようにして得られた炭素被覆黒鉛材料は、緻密で平滑な炭素被膜を有しているので外表面積を低減することができるようになる。このため、反応性ガスを含有する雰囲気下で使用した際に、反応性ガスとの接触面積が低減でき、十分に耐腐食性等の膜の機能を発揮することが可能となる。また、緻密化された膜は密度が高くなり、一定モル数の反応性ガスと反応した際に必要とする炭素被覆の厚さを少なくすることができ、炭素質被覆の耐久ライフが長くなる効果がある。

 本発明の実施形態の炭素被覆黒鉛材料の製造方法は、黒鉛材料の表面に、帯電した炭素前駆体を噴霧することにより塗膜を形成する静電塗装工程と、前記塗膜の形成された黒鉛材料を焼成する焼成工程と、からなることを特徴とする。
 本発明の実施形態の黒鉛材料とは、特に限定されないが、等方性黒鉛、押出黒鉛などを利用することができる。これらの黒鉛は、大きなサイズの素材を容易に得ることができるので様々な分野で使用される黒鉛部品に加工して使用することができる。しかしながらこれらの黒鉛材料は、多孔体であるので、本発明の実施形態の炭素被膜を表面に形成することにより、反応性ガスとの接触を抑え、反応速度を遅くする効果を発揮することができる。これらの黒鉛材料は、例えば、コークス或いはピッチコークスとコールタールピッチをもちいて混捏後、成形、焼成、黒鉛化を施して得ることができる。
 本来、静電塗装は金属などの導電材に広く利用される塗布手法である。
 黒鉛材料は金属と同様に導電性物質であることで静電粉体塗装が可能となる。
 黒鉛材料は静電塗装に必要な導電性を有しているので、表面が導電性を有するように露出し黒鉛材料であれば特に限定されない。
 本発明の実施形態の炭素前駆体とは、未反応状態では樹脂であるが、焼成を実施することにより、炭化する特徴をもつ物質である。
 炭素前駆体の態様は特に限定されず、粉末、液滴及びこれらの混合物などが利用できる。中でも炭素前駆体は粉末であることが好ましい。粉末の炭素前駆体を用いると、炭素前駆体から発生するガスの量を少なくすることができる上に、分散しやすく細かな粒子の粉末が得られやすいので、平滑な炭素被膜を容易に得ることができる。粉末あるいは液滴の大きさは、1~100μmであることが望ましい。粉末あるいは液滴の大きさが1μ以上であると比表面積が小さいので、大気から受ける重量当たりの空気抵抗が小さく、塗布しやすくすることができる。粉末あるいは液滴の大きさが100μm以下であると、帯電する電荷の大きさに対して粉末あるいは液滴が軽いので塗布しやすくすることができる。
 本発明の実施形態の炭素前駆体は、熱硬化性樹脂であることが好ましい。熱硬化性樹脂は加熱により硬化し、その後加熱しても軟化状態にならない特徴があるので体積変動が少ない樹脂でありひび割れあるいは膜剥がれの危険性が少なくなる効果がある。このような熱硬化性樹脂を使用する場合には、静電塗装工程の後に硬化工程を行うことが好ましい。
 本発明の実施形態の熱硬化性樹脂は、A-ステージまたはBステージであることが好ましく、B-ステージであることがさらに好ましい。
 熱硬化性樹脂は原料から完全硬化に至るまでの間の状態を、順にA-ステージ、B-ステージ、C-ステージと分類され、A,B,Cの順に反応が進行している。
 A-ステージとは、熱硬化性樹脂の生成反応の初期の状態であり、溶剤に完全に溶け、加熱すると溶融する。
 B-ステージとは、熱硬化性樹脂の硬化の中間状態であり、溶剤に溶け、加熱すると軟化するが、完全に溶融あるいは溶解することはない。すなわち、一部分がゲル化した状態である。
 C-ステージとは、熱硬化性樹脂の硬化の最終状態であり、不溶不融性であり、完全に硬化した熱硬化性樹脂はこの状態にある。
 なお、炭素前駆体であるが、熱硬化性樹脂に分類されない熱硬化樹脂の原料段階は、A-ステージの前段階である。
 このような熱硬化性樹脂は、反応による生成物が原料段階より少ないので反応によるガスの発生を抑えることができ、硬化工程、焼成工程におけるガスの発生を少なくすることができ、気泡あるいはひび割れを防止する効果がある。
 また、B-Stageの熱硬化性樹脂は、反応が進んでいるので、反応によって生成する低分子量の副生成物の量が少なく、発泡しにくくすることができる。低分子量の副生成物とは、例えば水、炭酸ガス、アンモニアなどである。

 本発明の実施形態の静電塗装とは、塗料である炭素前駆体2aに粉体あるいは液状の樹脂を使用し、塗布する段階では、粉末あるいは液滴として使用する。この際、液滴と粉末は、同時に用いても良い。本発明の実施形態の静電塗装とは、被塗物である黒鉛材料1を正電荷または負電荷に、炭素前駆体の粉体または液滴をその逆の電荷に帯電させ、その静電気力によりお互いの吸引力によって塗布する。静電塗装を用いることによって、黒鉛材料1に効率良く炭素前駆体を塗布することができる。また、塗装用ガン3を用いて少しずつ塗装することができ、黒鉛材料1の表面形状に大きな影響を受けることなく均一な炭素前駆体の塗膜を形成することができる。具体的には例えば次のように行うことができる。
 接地された黒鉛材料に塗装用ガン3を向けて、この塗装用ガン3から空気とともに粉体あるいは液滴となった炭素前駆体2aを噴出するとともに、塗装用ガンの吐出口の針状電極4に直流高電圧を印加して針状電極4と黒鉛材料1の間でコロナ放電をさせ、コロナ放電によって炭素前駆体2aを帯電させると共に、この帯電した炭素前駆体2bの粉末あるいは液滴を、塗装用ガン3と黒鉛材料1との間の電界5によって生ずるクーロン力で、黒鉛材料1の表面に炭素前駆体を付着させる。
 静電塗装の方法は、特に限定されず、たとえば、塗装用ガンに備えられたパイプを通過するときに摩擦によって発生する静電気によって炭素前駆体を帯電させることもできる。このとき用いるパイプの材質はフッ素系樹脂などが利用される。このような摩擦力による静電塗装も同様に利用することができる。
 なお、炭素前駆体に粉末を使用する場合には、静電塗装は静電粉体塗装ともいう。
 炭素前駆体が塗布された黒鉛材料を焼成し炭化させ、炭素被覆黒鉛材料を得る。
 なお、焼成工程の初期段階は、緩やかに加熱するあるいは保持時間を入れるなどの加熱パターンを利用することにより、液化した炭素前駆体からわずかに発生する分解ガス、溶存ガスなどの気体の発生を緩和しても良い。このような加熱パターンを利用することにより緻密で平滑な炭素被覆黒鉛材料を得ることができる。
 炭素前駆体が熱硬化性樹脂である場合には、加熱を2段階に分け、硬化工程と焼成工程をそれぞれ別に行うことが好ましい。
 硬化工程では、熱硬化性樹脂のゲル化を促進させる。熱硬化性樹脂は、溶媒の有無にかかわらず硬化することができるので、溶媒を含む熱硬化性樹脂を硬化すると、揮発できなかった溶媒は熱硬化性樹脂の内部に取り込まれたままとなり膨潤した熱硬化性樹脂が得られる。熱硬化性樹脂をそのまま使用する場合には熱硬化性樹脂内部に取り込まれた溶媒は、拡散により徐々に外部に放出される上に、熱硬化性樹脂内部に取り込まれたまま使用しても塗膜は溶解あるいは溶解することがないので実害はない。しかしながら硬化した熱硬化性樹脂を焼成する場合、溶媒が急激にガス化し、塗膜が急激に収縮することによってひび割れの原因となる。本発明では、ひび割れの原因となる溶媒を含有することなく熱硬化性樹脂を塗布することができ、焼成時に塗膜のひび割れを発生させにくく平滑で緻密な炭素被覆黒鉛材料を容易に得ることができる。
 本発明の実施形態の焼成とは、黒鉛材料を非酸化雰囲気化で焼成する工程をさす。焼成温度は特に限定されないが、1000℃以上であることが好ましい。1000℃以上の温度で焼成すると炭素以外の異種元素を除去できるとともに、結晶の発達を促すことができ、緻密化膜を生成可能である。さらに望ましい焼成温度は1200℃以上である。1200℃以上の温度で焼成するとさらに異種元素を除去し、結晶の発達を促すことができるので、反応の活性点が少なく耐食性のある炭素被覆黒鉛材料を得ることができる。焼成工程は、その温度域全域を非酸化性雰囲気で行う必要はなく、少なくとも600℃以上は非酸化性雰囲気であることが望ましい。
 以上説明したように、本発明の実施形態の製造方法によれば、少量の溶媒あるいは溶媒を用いることなく炭素前駆体の塗装が可能となり、焼成時のガスの発生を少なくすることができ、容易に炭素被覆黒鉛材料を得ることができる。
 また、本発明の製造方法によれば、少量の溶媒あるいは炭素前駆体の被膜を形成することができる。このため、塗布する溶質の量を多くすることができ、簡単な処理で緻密な炭素被覆黒鉛材料を得ることができる。
 一辺が10mmの黒鉛材料を準備し、これに静電塗装を実施する。は、イビデン株式会社製ET-10である。次に黒鉛材料にアースをとり、黒鉛材料側が正極となるように帯電させる。塗装用ガンからは、気流とともに粉状の炭素前駆体であるフェノール樹脂が噴霧される。用いるフェノール樹脂はエアウォーター株式会社製ベルパールS899である。ベルパールS899の平均粒子径は20μmの粉末状であり、B-ステージのフェノール樹脂である。塗装用ガンには針状電極が備えられ、針状電極から黒鉛材料に向けてコロナ放電するとともに、電界が生じている。
 塗装用ガンから噴霧される炭素前駆体は、コロナ放電している箇所を通過することにより負負電荷を受け帯電する。
 黒鉛材料から50cmの距離から塗装用ノズルを用いて炭素前駆体を噴霧する。全面に塗装するために、黒鉛材料を裏返し、2回に分けて塗装を行う。
 次に塗装された黒鉛材料の焼成を行う。焼成は2段階に分けて行われる。最初は炭素前駆体の硬化を目的とした前段階、次に硬化した熱硬化性樹脂の炭化を目的とした後段階である。前段階は、炭素前駆体を空気中120℃で1時間保持する。昇温時間は20℃/min。前段階の後、窒素雰囲気下2000℃でこの黒鉛材料を保持して炭素被覆黒鉛材料を得ることができる。2000℃までの昇温は600℃/hrにて行う。
 本実施例では、溶媒を含有しない炭素前駆体を塗布することができるので、硬化する過程での発泡を抑えることができ、さら炭化する過程で発生するガスの量を少なくすることができるので、凹凸、ひび割れのない被膜を黒鉛材料の表面に容易に形成することができる。

Claims (7)

  1.  黒鉛材料の表面に、帯電した炭素前駆体を噴霧することにより塗膜を形成する静電塗装工程と、
     前記塗膜の形成された黒鉛材料を焼成する焼成工程と、
    からなることを特徴とする炭素被覆黒鉛材料の製造方法。
  2.  前記炭素前駆体は、粉末、液滴またはこれらの混合物であることを特徴とする請求項1に記載の炭素被覆黒鉛材料の製造方法。
  3.  前記炭素前駆体は、粉末であることを特徴とする請求項2に記載の炭素被覆黒鉛材料の製造方法。
  4.  前記炭素前駆体は、熱硬化性樹脂を含有することを特徴とする請求項1~3のいずれか一項に記載の炭素被覆黒鉛材料の製造方法。
  5.  前記熱硬化性樹脂は、B-ステージの熱硬化性樹脂であることを特徴とする請求項4に記載の炭素被覆黒鉛材料の製造方法。
  6.  前記熱硬化性樹脂は、フェノール樹脂、フラン樹脂、コプナ樹脂またはポリイミド樹脂から選ばれる一またはそれ以上からなることを特徴とする請求項5に記載の炭素被覆黒鉛材料の製造方法。
  7.  前記炭素被覆黒鉛材料の製造方法は、静電塗装工程の次に前記塗膜を硬化する硬化工程を有することを特徴とする請求項4~7のいずれか一項に記載の炭素被覆黒鉛材料の製造方法。
