もし、アウターケーシングの熱膨張が大きいとインナーケーブルを操作していなくても、あたかも牽引されたような動きとなり、例えば、給油口が閉じなくなるなどの誤動作を起こす可能性がある。また、アウターケーシングが軟らかいとインナーケーブルの作動により、アウターケーシングが圧縮され短くなるため、インナーケーブルを牽引しても作動しない事態が生じる可能性がある。
しかし、このような平鋼線を螺旋状に密に巻いたものは重量が大きく、電気自動車やハイブリッド化の流れの中で、軽量化の要求に対して満足するものではない。
例えば、合成樹脂からなる管形のケーシング本体の肉厚内に、金属管を適宜間隔毎に圧扁して扁平部を形成した補強線材をケーシング本体の軸心に平行に埋入したコントロールケーブル用アウターケーシングが提案されている(実開昭59-22322号公報参照)。
また、金属線を押出し機に導入し、樹脂製の管状導管の肉厚部に金属線を埋設させるアウターケーシングの製造方法が提案されている(例えば、特開昭59-16726号公報参照)。
また、ポリオレフィン系熱可塑性エラストマーからなる円筒状の本体に、本体の軸と平行に、かつ、軸を中心に180度対向して本体に埋設された2本の金属線を備えたアウターケーシングを有する排水栓遠隔操作装置用コントロールケーブルが提案されている(特開2011-99524号公報参照)。
本発明の第1の側面は、管状の樹脂層を有する樹脂管状体と、前記樹脂管状体の前記樹脂層内に前記樹脂管状体の軸方向に平行に且つ軸に対して対称となる位置に埋設された2本の金属線材と、を含み、前記樹脂管状体の外径をD(mm)、前記2本の金属線材の間隔をA(mm)としたときに、下記式(1)及び(2)を満たすコントロールケーブル用アウターケーシング。

本発明の第2の側面は、前記樹脂管状体の樹脂層が結晶性樹脂を含む第1の側面に記載のコントロールケーブル用アウターケーシングである。
本発明の第3の側面は、前記結晶性樹脂の貯蔵弾性率が、950~3000MPaである第2の側面に記載のコントロールケーブル用アウターケーシングである。
本発明の第4の側面は、前記樹脂管状体が、前記2本の金属線材が埋設された外側管状体と、前記外側管状体の内側に積層され、結晶性樹脂を含む内側管状体とを有する第1の側面に記載のコントロールケーブル用アウターケーシングである。
本発明の第5の側面は、前記外側管状体が熱可塑性エラストマー又は軟質塩化ビニルを含む第4の側面に記載のコントロールケーブル用アウターケーシングである。
本発明の第6の側面は、第1の側面~第5の側面のいずれか1つに記載のコントロールケーブル用アウターケーシングと、前記コントロールケーブル用アウターケーシング内に挿入されているインナーケーブルと、を有するコントロールケーブルである。
第2の側面に係る発明によれば、配策性と摺動性が両立したコントロールケーブル用アウターケーシングが提供される。
第3の側面に係る発明によれば、金属線材が樹脂層から突出することが抑制されるコントロールケーブル用アウターケーシングが提供される。
第4の側面に係る発明によれば、配策性と摺動性が両立し、更に製造し易いコントロールケーブル用アウターケーシングが提供される。
第5の側面に係る発明によれば、配索性がさらに向上するコントロールケーブル用アウターケーシングが提供される。
第6の側面に係る発明によれば、軽量で、配索し易いコントロールケーブルが提供される。
本発明者らは、2本の金属線材を樹脂管状体の軸方向に平行に埋設したアウターケーシングについて、曲げ易さに方向性がある事を解消すべく研究を重ねたところ、樹脂管状体の外径Dが1.5~4mmであり、樹脂層に埋設された2本の金属線材間の間隔(金属線材間距離)Aが0.75~2.8mmであって、樹脂管状体の外径Dの50~70%の範囲内となる構成とすれば、軽量であり、かつ、配索荷重が急激に低くなる事を見出した。

図1は本発明の実施形態に係るアウターケーシングの構成の一例(第1実施形態)を概略的に示し、図2は軸方向に対して垂直な断面を概略的に示している。
本実施形態に係るアウターケーシング10は、管状に形成された単層の樹脂層を有する樹脂管状体14と、樹脂管状体14の樹脂層に軸方向に平行に且つ軸に対して対称となる位置に埋設された2本の金属線材18と、を含んで構成され、樹脂管状体14の外径D(mm)及び2本の金属線材18の間隔A(mm)が、前記式(1)及び(2)を満たしている。
なお、本発明において「2本の金属線材の間隔A」とは、図2に示すように平行な2本の金属線材を軸方向に垂直な断面として見たときの金属線材間の最短距離を意味する。
以下、各構成部材について具体的に説明する。
図1に示すアウターケーシング10の樹脂管状体14は単層の樹脂層で構成されている。樹脂管状体14の外径D(mm)は1.5~4mmである。樹脂管状体14の外径Dが1.5mm未満であると、アウターケーシング10としての強度が不十分であり、また、樹脂層内に2本の金属線材18を管状体14の軸に対して平行且つ対称位置に埋設することが困難である。また、樹脂管状体14の外径が4mmを超えると配策性が低下してしまう。かかる観点から、樹脂管状体14の外径は、1.5~4mmであることが必須である。
なお、樹脂管状体14の内径d(mm)は、外径Dと内径dとの差TがD/2≦T≦5D/6を満たすことが好ましい。
貯蔵弾性率が上記範囲にある樹脂としては、ポリプロピレン、ポリオキシメチレン、ポリブチレンテレフタレート、ポリエチレンテレフタレート、ナイロン類が例示できる。またシリコーン樹脂など摺動性改良材を添加したポリプロピレンも良好に使用し得る。6ナイロン、66ナイロンは金属との密着性も良好なので非常に好ましい。
樹脂管状体14の樹脂層内には、2本の金属線材18が樹脂管状体14の軸方向に平行に且つ軸に対して対称となる位置に埋設されている。
なお、金属線材18について「樹脂管状体の軸方向に平行」とは、アウターケーシング10を直線状にしたときに、金属線材同士の成す角度が0°である場合に限らず、間欠的に10°以内であればよい。また、「樹脂管状体の軸に対して対称となる位置」とは、図2に示すように軸に対して垂直な断面で見たときに、樹脂管状体14の軸と2本の金属線材18の軸とが全て一直線上に並ぶ場合に限らず、樹脂管状体14の軸と各金属線材18の軸をそれぞれ結んだときの角度が180±10°の範囲内であればよい。
金属線材18の線径は樹脂管状体14の外径にもよるが、屈曲性及び強度の観点から、0.1~0.5mm程度のものが好ましい。
また、線径0.05~0.2mmの金属線を1~5本撚った撚り線を用いると、得られるアウターケーシング10の屈曲性が高まるので好ましい。
2本の金属線材18の間隔A(mm)は、樹脂管状体14の外径D及び樹脂管状体14の外径と内径との差Tに対し、A=D-0.6Tの関係を満たす事が好ましく、かつ、0.75~2.8mmの範囲にあることが必須である。
2本の金属線材18の間隔Aが0.75mm未満の場合、樹脂管状体14の内径dが小さく、樹脂肉厚も小さくなるため、金属線材18の埋設が困難である。また、インナーワイヤの線径も細くせざるを得ず、牽引する荷重に耐えられなくなるとともに耐久性も不十分となる。一方、2本の金属線材18の間隔Aが2.8mmより大きいと金属線材18を含む面内方向に急激に曲げにくくなり、配索性が悪化する。樹脂管状体14の外径D、内径d、金属線材18の線径などにもよるが、高い配策性と耐久信頼性を得る観点から、金属線材18の間隔Aは1.0~2.8mmの範囲にあることが好ましい。
この様な凹凸は金属線材18を例えばロール等でプレスすることで形成する事ができる。
金属線材18と樹脂は一種の金属線補強樹脂となり、金属線材18が埋設されていない場合に比べ熱膨張率は半減し、特に高温での圧縮強度や引張り強度は大幅に向上する。
そこで、金属線材18に易接着処理を施すと、樹脂との密着性が高まり金属線材18の滑動を抑制することができる。この易接着処理は樹脂層として特に軟質樹脂を用いる場合に効果が顕著であるが、硬質樹脂を用いる場合も効果を発揮する。更に、金属線材18に前述の凹凸を設けることや、撚り線を用いるなど金属線材18の表面積を大きくすることで易接着処理の効果を一層高めることができる。
図3は、本発明の実施形態に係るアウターケーシングの構成の他の例(第2実施形態)を概略的に示している。本実施形態に係るアウターケーシング20は、樹脂管状体17が2層の樹脂層12,16を有しており、2本の金属線材18が埋設された外側管状体(外側樹脂層)16と、前記外側管状体16の内側に積層され、結晶性樹脂を含む内側管状体(内側樹脂層)12とを有する構成となっている。
本実施形態のように樹脂管状体17の樹脂層が2層構造である場合も、前記式(1)及び(2)を満たすように構成されていればよい。
なお、「樹脂管状体の外径と内径との差」は、本実施形態の場合は樹脂管状体全体としての外径と内径との差、すなわち、「外側管状体16の外径と内側管状体12の内径との差」である。
以下、第2実施形態に係るアウターケーシングの構成について説明するが、金属線材の材質については第1実施形態と同様であり、説明を省略する。
内側管状体12(「樹脂ライナー」又は「ライナー」と記す場合がある)は結晶性樹脂を含んで構成されている。
ライナー12を構成する結晶性樹脂の融点は120℃以上であることが好ましい。この範囲に融点を有する結晶性樹脂を用いて構成されたライナー12は、インナーケーブル(不図示)に対する摺動性が高く、また、製造時にライナー12の外周面に外側管状体16を構成する樹脂を高温で押出して被覆してもライナー12が溶融したり変形したりすることを抑制することができる。
ライナー12を構成する結晶性樹脂の融点の上限は265℃程度が好ましい。融点が265℃以下であれば比較的低温で押出しができるので、成形が容易である。
金属線材18が埋設され、外側に位置する外側管状体16を構成する樹脂としては、第1実施形態に係る単層の樹脂管状体14として挙げたような結晶性樹脂を適用することができるが、コントロールケーブルとした場合のインナーケーブルは内側管状体12と接触し、外側管状体16とは接触しない。そのため、外側管状体16はインナーケーブルとの摺動性を考慮する必要はなく、結晶性樹脂を用いる必要はない。
一方、外側管状体16を構成する樹脂は、第1実施形態の樹脂管状体と同様、貯蔵弾性率が3000MPa以下であるとケーブルの屈曲による金属線材の突出が抑えられるため好ましく、一方、2500MPa以下の曲げ易いもの、特に1500MPa以下の樹脂は更に曲げ易いので好ましい。
ポリエチレン系樹脂としては高密度ポリエチレン、直鎖状低密度ポリエチレン、低密度ポリエチレン、ポリエチレン系熱可塑性エラストマーが挙げられ、最も好ましくは高密度ポリエチレンである。高密度ポリエチレンは密度が0.941~0.970であり、ポリエチレンの中では結晶性の高い樹脂であるため耐熱性、耐薬品性が優れている。
ポリプロピレン系樹脂としてはホモポリプロピレン以外に、ブロック型及びランダム型の共重合ポリプロピレンも例示できる。
これらの樹脂の内、軟質塩化ビニル又は熱可塑性エラストマーを用いると柔らかいため配索性が向上して好ましい。
なお、外側管状体16の材質に関わらず、内側管状体12の外周面に後述の易接着処理としてプラズマ照射やプライマー処理を施すことで内側管状体12と外側管状体16を互いに強く密着させることが可能である。
本実施形態に係るアウターケーシング10を製造する方法は特に限定されない。
例えば、図3に示すように樹脂管状体が2層構造のアウターケーシングを製造する場合、2本の金属線材18が埋設された外側管状体16の内側に、結晶性樹脂で構成した内側管状体12を挿入してもよいが、内側管状体12を形成した後、内側管状体12の外周に外側管状体(外側樹脂層)16を押出し成形して複数の金属線材18が外側樹脂層16内に軸に平行にかつ軸に対して対称となる位置に埋設された外側管状体16で被覆する方法が好ましい。
本発明における易接着処理としては、コロナ放電又はプラズマ照射のような酸化的処理と、プライマー処理が挙げられる。
しかし、金属線材18の表面にプライマーを付着させると、樹脂と金属との密着性が大幅に向上し、屈曲させても金属線材18の飛び出しが効果的に防止される。
本発明のコントロールケーブルは、前述した本発明に係るアウターケーシングと、アウターケーシング(内側管状体)内に挿入されているインナーケーブルと、によって構成される。
本発明のアウターケーシングの外周に、耐油性や耐熱性、防振性、打音防止などの目的で筒状のプロテクターや発泡体をこれに被せることもある。
金属製のワイヤーは防錆のためナイロンなどの樹脂でコーティングされることもある。
また、アウターケーシング中に摺動性を向上するためグリースを注入することもある。
なお、使用樹脂に記載の貯蔵弾性率は動的粘弾性測定装置(ティー・エイ・インスツルメント社製)を用い昇温速度2℃/分、周波数1hzにて引張りモードで測定した

押出機として30mmスクリュー径、長/径比(L/D)=30のクロスヘッドタイプの単軸押出機(日本製鋼所社製)に樹脂PP1ペレットを供給しスクリュー温度210℃で管状に押出しつつ、ダイス後方より2本の硬鋼線を導入し管状樹脂管の肉厚の中間部に、長手方向に平行且つ対称位置に埋設されるように押出し成形した。これにより、外径(D)4mm、内径(d)2mm、樹脂層厚(T/2)1mm、金属線材間距離(A)2.8mmの金属線材入り単層アウターケーシングを得た。
実施例1において下記表1、表2に示す材料及び寸法に変更したこと以外は実施例1と同様にしてアウターケーシングを作製した。
(金属線材入り2層構造アウターケーシングの製造)
30mmスクリュー径、長/径比(L/D)=22の単軸押出機(創研社製)に、樹脂PEペレットを供給しスクリュー温度200℃で、内径1.3mm、外径1.9mmのチューブ状品を連続的に押出して樹脂ライナー(内側管状体)を得た。
一方、単軸押出機に樹脂POMペレットを供給し、スクリュー温度210℃で樹脂ライナーの外周を樹脂POMで被覆して外側樹脂層を形成する工程で、2本の硬鋼線をダイスに導入し、外側樹脂層の肉厚の中間部(金属線材の間隔は2.0mm)において、長手方向に平行且つ対称位置に埋設されるように押出し成形した。これにより、外径(D)3mm、内径(d)1.3mm、金属線材間距離(A)2mmの金属線材入り2層構造アウターケーシングを得た。
実施例1において下記表2に示す材料及び寸法に変更したこと以外は実施例9と同様にしてアウターケーシングを作製した。
得られたアウターケーシング内に、インナーケーブル(ユニフレックス社製、SWRH62A、径:1.5mm)を挿入してコントロールケーブルを製造した。
アウターケーシング及びコントロールケーブについて下記の評価を行った。
図5はストロークロスの測定方法を概略的に示す図である。長さ1.5mのコントロールケーブル40を図5に示すように直径200mmの逆S字状に配索し、アウターケーシングの両端部の固定金具24を固定し、インナーケーブル22の一端を固定部材50に固定した。この状態で、インナーケーブル22の他方の端部を引張り試験機60で保持し、矢印Aの方向に80℃にて98Nの力で引張り、インナーケーブルの「引張長さ」を変位計70により測定し、これをストロークロス値とした。
図6は荷重効率の測定方法を概略的に示す図である。長さ1.5mのコントロールケーブルを直径200mmのR(アール)に配策し、アウターケーシングの両端部の固定金具24を固定した。インナーケーブル22の末端に荷重計80を取り付け、もう一端より引張り試験機60により室温にて98Nの力で引張り、末端側に伝わる荷重を測り荷重効率を求めた。この割合が高いほど効率が高いと判断する。
長さ1000mmのアウターケーシングを80℃雰囲気下で3時間放置した後の寸法(L1)と室温での寸法(L0)との差L1-L0を測定した。
長さ300mmのアウターケーシングの末端を2本の金属線を含む面に平行方向に固定し、先端に荷重をかけて製品が垂直方向に約200mm撓んだ時の荷重(g)を測定した。
長さ150mmのコントロールケーブルをR50に屈曲させた後、アウターケーシングの末端における金属線材の突き出し寸法を測定した。
アウターケーシング1mあたりの重さを測定した。
図7は、実施例1、3、4及び比較例2のアウターケーシングの配索荷重を図8の概略図に基き測定したときの荷重とたわみ量の関係を示す荷重-たわみ線図である。図7における各プロットを示す長さは、各例におけるアウターケーシングの金属線間距離を示す。具体的には、図8に示すように、アウターケーシングの一端部から300mmの位置で水平に支持した。このとき、2本の金属線材を含む面が垂直となるようにアウターケーシングを支持し、一端部に荷重(W)をかけてアウターケーシングのたわみ量を測定した。
金属線間距離が本発明の範囲(1.1mm:実施例4、2.0mm:実施例3、2.8mm:実施例1)のものは、荷重とともに直線的にたわみが大きくなるが、ある荷重を超えると急激にたわみが大きくなる点が存在する。一方、金属線間距離が本発明の範囲以上(3.2mm:比較例2)のものは、荷重-たわみ線図がほぼ直線関係のままで、変曲点が存在しない事があきらかである。このことは、本発明のアウターケーシングが一種の金属線補強樹脂と考えると、金属線間距離が小さいほど断面2次モーメントが小さくなり、その距離がある値以下になると指数的に低下するためではないかと推測している。
図9は図7で求めた実施例及び比較例のアウターケーシングの配索荷重を金属線間距離に対してプロットしたものである。金属線間距離が2.8mmを境に変曲点が存在し、それ以上では配索荷重が大幅に高い値になっていることが明らかである。

Claims (6)
- 管状の樹脂層を有する樹脂管状体と、
前記樹脂管状体の前記樹脂層内に前記樹脂管状体の軸方向に平行に且つ軸に対して対称となる位置に埋設された2本の金属線材と、を含み、
前記樹脂管状体の外径をD(mm)、前記2本の金属線材の間隔をA(mm)としたときに、下記式(1)及び(2)を満たすコントロールケーブル用アウターケーシング。
(1)1.5≦D≦4
(2)0.5D≦A≦0.7D - 前記樹脂管状体の樹脂層が結晶性樹脂を含む請求項1に記載のコントロールケーブル用アウターケーシング。
- 前記結晶性樹脂の貯蔵弾性率が、950~3000MPaである請求項2に記載のコントロールケーブル用アウターケーシング。
- 前記樹脂管状体が、前記2本の金属線材が埋設された外側管状体と、前記外側管状体の内側に積層され、結晶性樹脂を含む内側管状体とを有する請求項1に記載のコントロールケーブル用アウターケーシング。
- 前記外側管状体が熱可塑性エラストマー又は軟質塩化ビニルを含む請求項4に記載のコントロールケーブル用アウターケーシング。
- 請求項1~請求項5のいずれか一項に記載のコントロールケーブル用アウターケーシングと、
前記コントロールケーブル用アウターケーシング内に挿入されているインナーケーブルと、
を有するコントロールケーブル。
