Description
本発明は、発光素子として、無機発光素子または有機発光素子等を用いた発光装置およびその製造方法に関し、特に、構成が簡素な発光装置および容易に製造することができる発光装置の製造方法に関する。
現在、薄型ディスプレイのバックライトユニット、および面状の照明装置等について、薄いものが要求されている。LEDチップを用いた発光装置が提案されている。
従来のLEDチップを用いた発光装置では、LEDチップをダイボンドで電極を上向きにして接着し、ワイヤボンディングでLEDチップの電極と基板の配線とを接続し、基板に実装することがなされている。これ以外に、LEDチップの電極を下側におき、下側の電極と基板の配線を導電性材料で接続するフリップチップ方法を用いて基板に実装することがなされている。この場合、LEDチップと基板の配線の位置を調整する必要がある。
そこで、LEDチップを位置決めすることなく、実装する方法が提案されている(例えば、特許文献1、2参照)。
従来のLEDチップを用いた発光装置では、LEDチップをダイボンドで電極を上向きにして接着し、ワイヤボンディングでLEDチップの電極と基板の配線とを接続し、基板に実装することがなされている。これ以外に、LEDチップの電極を下側におき、下側の電極と基板の配線を導電性材料で接続するフリップチップ方法を用いて基板に実装することがなされている。この場合、LEDチップと基板の配線の位置を調整する必要がある。
そこで、LEDチップを位置決めすることなく、実装する方法が提案されている(例えば、特許文献1、2参照)。
特許文献1には、LEDチップの上部電極と下部電極とが異方性導電性樹脂を用いて、それぞれ導電性シートに導電層に接続されており、LEDチップの周囲が、絶縁ビーズを含んだ非導電性接着剤で満たされている発光装置が記載されている。
特許文献2には、略六角柱上のダイオード(例えば、図1~図3参照)を用いた照明装置が記載されている(例えば、図76~図79参照)。ダイオードとしては、横が約10~50ミクロンで、高さが約5~25ミクロンのものが用いられることが記載されている。
特許文献2では、ダイオードが溶媒に分散したダイオードインクを、塗布法を用いて塗布し、ダイオードを導電層に設けることが記載されている。さらには、ダイオードインクを、例えば、LEDベースの照明装置、または他の可撓性シートに印刷できることが記載されている。なお、ダイオードインクは、実質的に化学的に不活性な複数の粒子が含まれる。
特許文献2では、ダイオードが溶媒に分散したダイオードインクを、塗布法を用いて塗布し、ダイオードを導電層に設けることが記載されている。さらには、ダイオードインクを、例えば、LEDベースの照明装置、または他の可撓性シートに印刷できることが記載されている。なお、ダイオードインクは、実質的に化学的に不活性な複数の粒子が含まれる。
上述の特許文献1の発光装置では、LEDチップを異方性導電性樹脂で接続し、LEDチップの周囲を絶縁ビーズを含む非導電性接着剤で満たしており、異方性導電性樹脂と非導電性接着剤が必要になるという問題点がある。また、特許文献1の発光装置の製造に際して、異方性導電性樹脂をLEDチップに付け、LEDチップの周囲に非導電性接着剤を設ける必要があり、製造工程が煩雑になるという問題点がある。
また、上述の特許文献2では、ダイオードを、略六角柱状の特殊な形状に加工する必要があり、製造コストが嵩むという問題点がある。

本発明の目的は、前記従来技術に基づく問題点を解消し、構成が簡素な発光装置および容易に製造することができる発光装置の製造方法を提供することにある。
上述の目的を達成するために、本発明は、導電層を備えた1対の基板と、1対の基板の間に配置された、対向する第1の電極と第2の電極とを備える発光素子と、基板の間を充填し、かつ基板の導電層と、発光素子の第1の電極および第2の電極とを電気的に接続する、導電性粒子を含む樹脂層とを有することを特徴とする発光装置を提供するものである。
導電層を介して第1の電極および第2の電極に直流電圧または交流電圧を印加する電源部を有することが好ましい。

基板の導電層は、短冊状のパターンに形成されており、各基板は、導電層で格子が構成されるように配置されている構成とすることができる。発光素子は、例えば、無機発光素子または有機発光素子である。
また、基板間の距離をK(μm)とし、導電性粒子の粒径をa(μm)とし、発光素子の第1の電極または第2の電極と基板の導電層との距離をm(μm)とするとき、m≦a<Kであることが好ましい。発光素子は、厚さをT(μm)とし、幅をY(μm)とするとき、T×1.5≦Yであることが好ましい。
基板の導電層は、短冊状のパターンに形成されており、各基板は、導電層で格子が構成されるように配置されている構成とすることができる。発光素子は、例えば、無機発光素子または有機発光素子である。
また、本発明は、対向する第1の電極と第2の電極とを備える発光素子と導電性粒子とがバインダに分散した塗布液を、導電層が形成された第2の基板に塗布し、塗布層を形成する工程と、第2の基板上に塗布層を挟むようにして導電層が形成された第1の基板を積層する工程と、第1の基板と第2の基板との積層方向に圧力を印加し、圧力を印加した状態で、予め設定された温度で予め設定された時間保持する工程とを有することを特徴とする発光装置の製造方法を提供するものである。

図1(a)に示す発光装置10は、導電層16が形成された第1の基板12と導電層18が形成された第2の基板14の1対の基板を有する。例えば、導電層16は第1の基板12の全面に形成され、導電層18は第2の基板14全面に形成される。
第1の基板12と第2の基板14は、いずれも透明であることが好ましいが、少なくとも一方が不透明であってもよい。
ここで、透明とは、透過率として、発光波長範囲の平均透過率が50%以上であることが好ましく、さらに好ましくは80%以上、最も好ましくは90%以上であることをいう。発光波長範囲とは、ピーク強度の10%以上の光量を有する範囲のこととする。なお、以下、透明について特に説明しなくとも、透明とは上述の規定のことである。不透明とは、上述の透明の規定を満たさないもののことである。
第1の基板12と第2の基板14は、いずれも透明であることが好ましいが、少なくとも一方が不透明であってもよい。
ここで、透明とは、透過率として、発光波長範囲の平均透過率が50%以上であることが好ましく、さらに好ましくは80%以上、最も好ましくは90%以上であることをいう。発光波長範囲とは、ピーク強度の10%以上の光量を有する範囲のこととする。なお、以下、透明について特に説明しなくとも、透明とは上述の規定のことである。不透明とは、上述の透明の規定を満たさないもののことである。
第1の基板12と第2の基板14とは積層方向Cに予め設定された間隔をあけて配置されている。第1の基板12と第2の基板14との間に1個または複数の発光素子20が配置されており、樹脂層22により、第1の基板12と第2の基板14と間が充填されている。
発光素子20は、対向する上部電極20aと下部電極20bとを有し、上部電極20a側および下部電極20b側の両側から光を出射するものである。上部電極20aと下部電極20bの極性は、一方がプラス極で、他方がマイナス極であれば、特に限定されるものではない。上部電極20aと下部電極20bは、透明であっても不透明であってもよい。不透明な場合、光は発光素子20の側面側から出射される。発光素子20は、例えば、LEDチップ、無機ELチップ、または有機ELチップで構成される。
なお、上部電極20aが本発明の第1の電極に相当し、下部電極20bが本発明の第2の電極に相当する。
発光素子20は、対向する上部電極20aと下部電極20bとを有し、上部電極20a側および下部電極20b側の両側から光を出射するものである。上部電極20aと下部電極20bの極性は、一方がプラス極で、他方がマイナス極であれば、特に限定されるものではない。上部電極20aと下部電極20bは、透明であっても不透明であってもよい。不透明な場合、光は発光素子20の側面側から出射される。発光素子20は、例えば、LEDチップ、無機ELチップ、または有機ELチップで構成される。
なお、上部電極20aが本発明の第1の電極に相当し、下部電極20bが本発明の第2の電極に相当する。
樹脂層22は、例えば、絶縁性樹脂に導電性粒子が含有されたもので構成されている。樹脂層22には、例えば、異方性接着材料が用いられる。
発光素子20の上部電極20aと第1の基板12の導電層16とが導電性粒子を含む樹脂層22で電気的に接続され、発光素子20の下部電極20bと第2の基板14の導電層18とが導電性粒子を含む樹脂層22で電気的に接続される。それ以外の基板間の領域は絶縁性が確保される。以下、発光素子20が設けられた樹脂層22を発光層24という。
発光素子20の上部電極20aと第1の基板12の導電層16とが導電性粒子を含む樹脂層22で電気的に接続され、発光素子20の下部電極20bと第2の基板14の導電層18とが導電性粒子を含む樹脂層22で電気的に接続される。それ以外の基板間の領域は絶縁性が確保される。以下、発光素子20が設けられた樹脂層22を発光層24という。
導電層16、18に電源部26が接続されており、この電源部26は制御部28に接続されている。
電源部26は導電層16、18を介して発光素子20に電圧を印加するものであり、直流電圧または交流電圧を発生することができる。制御部28により、電源部26で直流電圧または交流電圧を発生させて、発光素子20に直流電圧または交流電圧を印加する。
これにより、図1(a)に示すように、第1の基板12および第2の基板14から光Lを出射させることができる。
電源部26は導電層16、18を介して発光素子20に電圧を印加するものであり、直流電圧または交流電圧を発生することができる。制御部28により、電源部26で直流電圧または交流電圧を発生させて、発光素子20に直流電圧または交流電圧を印加する。
これにより、図1(a)に示すように、第1の基板12および第2の基板14から光Lを出射させることができる。
発光層24は、発光素子20と樹脂層22とだけで構成されており、他に構成部材がない簡素な構成である。例えば、特開2009-10204号公報(特許文献1)に記載された、異方性導電性樹脂(異方性導電性フィルム)を用いてLEDチップの上部電極と下部電極とを導電性シートに導電層に接続した従来の発光装置では、異方性導電性樹脂(異方性導電性フィルム)があるため界面が多くなる。これに対して、異方性導電性樹脂を用いていない発光層24では、上述の従来の発光装置に比して、界面を少なくすることができる。発光層24は、上述の簡素な構成により曲げ等に対して高い耐性を備え、また界面が少ないことにより剥離の発生も抑制される。このように、曲げおよび剥離に対して耐性が高く、発光装置10として、曲げおよび剥離に対して耐性を有する発光層24を得ることができる。
発光装置10は、第1の基板12、第2の基板14および導電層16、18を可撓性を有するものとすることにより、全体としてフレキシブルな発光装置10とすることができる。

本実施形態において、第1の基板12および第2の基板14は、例えば、トリアセチルセルロース(TAC)、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)、シンジオタクチックポリスチレンン(SPS)、ポリフェニレンスルフィド(PPS)、ポリカーボネート(PC)、ポリアリレート(PAr)、ポリスルホン(PSF)、ポリエステルスルホン(PES)、ポリエーテルイミド(PEI)、環状ポリオレフィン、またはポリイミド(PI)等で構成することができる。このように基板に樹脂を用いた場合、上述のようにフレキシブルな構成にできる。なお、第1の基板12および第2の基板14は、ガラス基板で構成してもよい。
導電層16、18は、例えば、ITO、ZnO、またはAgナノ粒子もしくはAgナノワイヤを含有する導電体等で構成される。導電層16、18は、いずれも透明であることが好ましいが、必ずしも透明である必要はなく、少なくとも一方が不透明であってもよい。
また、導電層16、18が全面を覆わず、一部抜けていることで、光が透過するようにしてもよい。また、発光素子20が充分な導電率を有する場合、導電層16、18がなくてもよい。

樹脂層22は、絶縁性樹脂であれば、特に限定されるものではなく、熱硬化性樹脂、熱可塑性樹脂、および合成ゴム等を適宜用いることができる。
導電性粒子23は、導電性を有する粒子であれば、特に限定されるものではなく、導電性接着剤および異方性導電性接着剤に用いられる各種の導電性粒子を用いることができる。例えば、Au、Ag、Cu、ZnO、ITO、AuコーティングされたNiを導電性粒子として利用することができる。導電性粒子23により、発光素子20と導電層16、18の電気的接続が確保される。
なお、樹脂層22および導電性粒子23は、透明であることが好ましい。
導電性粒子23は、導電性を有する粒子であれば、特に限定されるものではなく、導電性接着剤および異方性導電性接着剤に用いられる各種の導電性粒子を用いることができる。例えば、Au、Ag、Cu、ZnO、ITO、AuコーティングされたNiを導電性粒子として利用することができる。導電性粒子23により、発光素子20と導電層16、18の電気的接続が確保される。
なお、樹脂層22および導電性粒子23は、透明であることが好ましい。
また、図1(b)に示すように、発光素子20の上部電極20aまたは下部電極20bと第1の基板12の導電層16との間の領域または第2の基板14の導電層18との間の領域の導電性粒子23の体積密度をD1とし、樹脂層22において発光素子20の間の基板間の領域の導電性粒子23の体積密度をD2とするとき、D2<D1であることが好ましい。これにより、発光素子20に電圧を供給しつつ、基板間に電流が流れることを抑制することができる。
発光素子20の形状は、特に限定されるものはないが、図1(b)に示すように、発光素子20は、厚さをT(μm)とし、幅をY(μm)とするとき、T×1.5≦Yであることが好ましい。直方体の場合は、短い幅をYとする。発光素子20を、このような形態とすることにより、発光素子20を配置した際、発光素子20の上部電極20a、下部電極20bが導電層16、18に対向させやすくなる。
発光素子20の形状は、直方体でなくても、六角柱、八角柱といった形状でもかまわない。そのとき、幅とは、もっとも短い対角をYとする。
発光素子20の形状は、特に限定されるものはないが、図1(b)に示すように、発光素子20は、厚さをT(μm)とし、幅をY(μm)とするとき、T×1.5≦Yであることが好ましい。直方体の場合は、短い幅をYとする。発光素子20を、このような形態とすることにより、発光素子20を配置した際、発光素子20の上部電極20a、下部電極20bが導電層16、18に対向させやすくなる。
発光素子20の形状は、直方体でなくても、六角柱、八角柱といった形状でもかまわない。そのとき、幅とは、もっとも短い対角をYとする。
また、図1(b)に示すように、第1の基板12と第2の基板14の基板間の距離をK(μm)とし、導電性粒子23の粒径をa(μm)とし、発光素子20の上部電極20aまたは下部電極20bと第1の基板12の導電層16との距離または第2の基板14の導電層18との距離をm(μm)とするとき、少なくとも部分的には、m≦a<Kであることが好ましい。これにより、確実に発光素子20と導電層16、18とを電気的に接続することができる。
基板間の距離Kは10~500μm程度であり、導電性粒子23の粒径aは1~100μm程度であり、距離mは1~100μm程度である。導電性粒子23の粒径は、例えば、BET法により測定される。

発光素子20の積層方向Cに対する向きは、特に限定されるものではなく、上部電極20aが第2の基板14の導電層18に接続され、下部電極20bが第1の基板12の導電層16に接続される構成でもよい。複数の発光素子20において、発光素子20の積層方向Cに対する向きは揃っていることが好ましいが、揃っている必要はなく、向きが異なるものが混在していてもよい。発光素子20の積層方向Cに対する向きが混在している場合には、交流電圧を印加することにより、発光素子20を発光させることができる。
発光素子20の配置は、特に限定されるものではない。例えば、図2(a)に示すように規則的に配置することが好ましいが、図2(b)に示すようにランダムな配置でもよい。この場合においても、発光素子20の積層方向Cに対する向きは、上述のように揃っていても、積層方向Cに対する向きが異なるものが混在してもよい。
例えば、第1の基板12に対する発光素子20の面積率は、例えば、0.01~90%であり、好ましくは0.1~50%、さらに好ましくは1~30%である。

本発明は、図1(a)に示す発光装置10に限定されるものではなく、図3(a)、(b)に示す発光装置10aに示す構成とすることもできる。図3(b)は、図3(a)の領域Qの拡大図である。図3(a)に示す発光装置10aにおいては、図1に示す発光装置10と同一構成物には同一符号を付し、その詳細な説明は省略する。
図3(a)に示す発光装置10aでは、導電層30、32を短冊状のパターンに形成し、第1の基板12と第2の基板14とを、導電層30と導電層32とで直交する格子が構成されるように配置される。
導電層30は導電部31が配線36を介して、導電層32は導電部34が配線38を介して電源部26に接続されている。
第1の基板12と第2の基板14との積層方向C(図1(a)参照)における導電層30の導電部31と導電層32の導電部34の間にある発光素子20に電圧が印加されて発光する。発光装置10aでは、一般的にマトリクス駆動方式と呼ばれる方式を用いて、導電層30の導電部31と導電層32の導電部34の間、すなわち、導電部31と導電部34との交点にある任意の位置の発光素子20を発光させることができる。
発光装置10aでは、図3(b)に示すように、導電部31と導電部34との各交点Jに複数の発光素子20があることが好ましい。また、発光素子20の最長対角線の長さは、短絡の抑制の観点から導電層30間幅(導電部31間の領域33の幅)および導電層32間幅(導電部34間の領域35の幅)よりも短いことが好ましい。
図3(a)に示す発光装置10aでは、導電層30、32を短冊状のパターンに形成し、第1の基板12と第2の基板14とを、導電層30と導電層32とで直交する格子が構成されるように配置される。
導電層30は導電部31が配線36を介して、導電層32は導電部34が配線38を介して電源部26に接続されている。
第1の基板12と第2の基板14との積層方向C(図1(a)参照)における導電層30の導電部31と導電層32の導電部34の間にある発光素子20に電圧が印加されて発光する。発光装置10aでは、一般的にマトリクス駆動方式と呼ばれる方式を用いて、導電層30の導電部31と導電層32の導電部34の間、すなわち、導電部31と導電部34との交点にある任意の位置の発光素子20を発光させることができる。
発光装置10aでは、図3(b)に示すように、導電部31と導電部34との各交点Jに複数の発光素子20があることが好ましい。また、発光素子20の最長対角線の長さは、短絡の抑制の観点から導電層30間幅(導電部31間の領域33の幅)および導電層32間幅(導電部34間の領域35の幅)よりも短いことが好ましい。
発光装置10aでは、発光素子20は、導電層30、32上に配置されていれば、その配置状態は特に限定されるものではない。基板の平面方向における導電層30の導電部31間の領域33および導電層32の導電部34間の領域35に発光素子20があってもよい。この場合、第1の基板12と第2の基板14との積層方向における導電層30と導電層32の間にない発光素子20には電圧が供給されないため発光しない。しかしながら、発光素子20の配置を限定しないことにより、発光素子20の位置決め精度を低くすることができる。
なお、発光装置10aにおいても、発光素子20の積層方向Cに対する向きは揃っていても、向きが異なるものが混在していてもよい。発光素子20の積層方向Cに対する向きが全て揃っていれば直流電圧を印加し、向きが混在していれば交流電圧を印加する。

上述の発光装置10、10aは、例えば、図4(a)に示す照明装置に適用することができる。
図4(a)に示す照明装置40は、発光装置10の第1の基板12上に散乱板42が配置され、発光装置10の第2の基板14の下面14bの下方に反射板44が配置されたものである。照明装置40では、発光素子20を発光させることにより、第1の基板12側に出射した光Lは散乱板42を透過して外部に出射し、第2の基板14側に出射した光Lは反射板44により、第1の基板12側に反射されて散乱板42から外部に出射する。
散乱板42および反射板44は、公知のものを適宜用いることができる。また、散乱板を第1の基板12と、反射板を第2の基板14と兼ねてもよい。
図4(a)に示す照明装置40は、発光装置10の第1の基板12上に散乱板42が配置され、発光装置10の第2の基板14の下面14bの下方に反射板44が配置されたものである。照明装置40では、発光素子20を発光させることにより、第1の基板12側に出射した光Lは散乱板42を透過して外部に出射し、第2の基板14側に出射した光Lは反射板44により、第1の基板12側に反射されて散乱板42から外部に出射する。
散乱板42および反射板44は、公知のものを適宜用いることができる。また、散乱板を第1の基板12と、反射板を第2の基板14と兼ねてもよい。
なお、照明装置40では、図1(a)に示す発光装置10ではなく、図3(a)、(b)に示す発光装置10aを用いることもできる。この場合、マトリクス駆動方式により、ある特定の位置にある発光素子20を発光させることができる。発光装置10aを用いた場合でも、散乱板を第1の基板12と、反射板を第2の基板14と兼ねてもよい。
さらには、発光装置10aを用いた場合、上述のように、導電部31と導電部34との各交点Jに複数の発光素子20があることが好ましい(図3(b)参照)。発光素子20の最長対角線の長さについても、上述のように短絡の抑制の観点から導電層30間幅および導電層32間幅よりも短いことが好ましい。
さらには、発光装置10aを用いた場合、上述のように、導電部31と導電部34との各交点Jに複数の発光素子20があることが好ましい(図3(b)参照)。発光素子20の最長対角線の長さについても、上述のように短絡の抑制の観点から導電層30間幅および導電層32間幅よりも短いことが好ましい。
また、発光装置10の第1の基板12、第2の基板14および導電層16、18を可撓性を有するものとすることにより、曲げることが可能なフレキシブルな照明装置40とすることができる。発光装置10aを用いた場合でも、第1の基板12、第2の基板14および導電層30、32を可撓性を有するものとすることにより、曲げることが可能なフレキシブルな照明装置40とすることができる。
また、発光素子について、赤、緑および青の3原色のものを用いることにより、図4(b)に示す表示装置50とすることができる。この場合、赤を発光する発光素子20Rを複数配置し赤画素52Rを構成し、緑を発光する発光素子20Gを複数配置し緑画素52Gを構成し、青を発光する発光素子20Bを複数配置し青画素52Bを構成する。赤画素52R、緑画素52Gおよび青画素52Bは、それぞれ電源部26に接続されており、電源部26から電圧が印加されて発光素子20R、発光素子20Gおよび発光素子20Bは各色に発光する。電源部26による電圧の印加は制御部28で制御される。制御部28は、例えば、表示するものに応じて、赤画素52R、緑画素52Gおよび青画素52Bを予め設定された発光タイミングで予め設定された時間、発光させて画像を表示する。発光素子20R、発光素子20Gおよび発光素子20Bは、向きが揃っていることが好ましい。
なお、表示装置50は、公知の表示装置と同様に赤画素52R、緑画素52Gおよび青画素52Bの配置し、公知の駆動方式を用いて、画像を表示することができる。
発光素子1個で画素を構成すると、この発光素子が不良になると画素表示ができなくなるのに対し、表示装置50は、複数個の発光素子で1画素となるように構成できるので、発光素子の不良が目立たなくなる。さらに発光素子に不良が発生した画素の明るさを増すことにより、周辺画素と同一光量にできる。さらに、各画素毎に、TFT素子等で構成される公知の制御回路を配することで、より高い制御が可能となる。
発光素子1個で画素を構成すると、この発光素子が不良になると画素表示ができなくなるのに対し、表示装置50は、複数個の発光素子で1画素となるように構成できるので、発光素子の不良が目立たなくなる。さらに発光素子に不良が発生した画素の明るさを増すことにより、周辺画素と同一光量にできる。さらに、各画素毎に、TFT素子等で構成される公知の制御回路を配することで、より高い制御が可能となる。
次に、本実施形態の発光装置10の製造方法について説明する。
図5は、本発明の実施形態の発光装置の製造に利用される製造装置を示す模式図であり、図6は、本発明の実施形態の発光装置の製造方法を示すフローチャートである。
発光装置の製造に際しては、発光装置に必要な発光素子、導電層が形成された第1の基板、導電層が形成された第2の基板を予め用意しておく。なお、第1の基板および第2の基板には、例えば、PET基板が用いられ、導電層は、例えば、スパッタ法により形成されたITO膜で構成される。
図5は、本発明の実施形態の発光装置の製造に利用される製造装置を示す模式図であり、図6は、本発明の実施形態の発光装置の製造方法を示すフローチャートである。
発光装置の製造に際しては、発光装置に必要な発光素子、導電層が形成された第1の基板、導電層が形成された第2の基板を予め用意しておく。なお、第1の基板および第2の基板には、例えば、PET基板が用いられ、導電層は、例えば、スパッタ法により形成されたITO膜で構成される。
図5に示す発光装置の製造に用いられる製造装置60は、ロールツーロール方式の装置であり、導電層18が形成された第2の基板14をロール状の巻回する回転軸62と、導電層16が形成された第1の基板12をロール状の巻回する回転軸64と、塗布部66と、第2の基板14に第1の基板12を積層し、かつ加圧、加熱処理するローラ対68と、第1の基板12と第2の基板14とが積層されて加圧、加熱処理された積層体80をロール状に巻き取る巻取軸70とを有する。
塗布部66は、第2の基板14の導電層18上に後述する塗布液72を塗布し、塗布膜74を形成するものである。塗布液72の塗布には、例えば、スリットコーティング、バーコーティング、またはスクリーン印刷法が用いられる。

ローラ対68は、内部にヒータが設けられたローラ68a、68bを有し、ローラ68bで第1の基板を引き込み、塗布膜74が形成された第2の基板14に積層しつつ、予め設定された圧力および温度にて予め設定された時間、加圧、加熱処理して、積層体80を得るものである。
ローラ対68では、加圧、加熱処理時に、ローラ68aに対するローラ68bの圧力を初期段階から徐々に高くすることにより、発光素子20に搬送方向Fの力を与えて、発光素子20の上部電極20aが導電層16、18と向き合うようにすることができる。
また、ローラ68aに対するローラ68bの周速を初期段階から徐々に速くすることによっても、発光素子20に搬送方向Fの力を与えて、発光素子20の上部電極20aが導電層16、18と向き合うようにすることができる。加圧と加熱のローラを複数設置することで、この制御はより高精度にすることができる。
巻き取った状態で、ある程度の圧力がかかっているので、さらに加熱することで、密着をさらに高めることも可能である。
ローラ対68では、加圧、加熱処理時に、ローラ68aに対するローラ68bの圧力を初期段階から徐々に高くすることにより、発光素子20に搬送方向Fの力を与えて、発光素子20の上部電極20aが導電層16、18と向き合うようにすることができる。
また、ローラ68aに対するローラ68bの周速を初期段階から徐々に速くすることによっても、発光素子20に搬送方向Fの力を与えて、発光素子20の上部電極20aが導電層16、18と向き合うようにすることができる。加圧と加熱のローラを複数設置することで、この制御はより高精度にすることができる。
巻き取った状態で、ある程度の圧力がかかっているので、さらに加熱することで、密着をさらに高めることも可能である。
さらに、図6に示すフローチャートを用いて発光装置の製造方法について説明する。まず、複数の発光素子20と導電性粒子を、例えば、絶縁性接着剤等のバインダに投入し、発光素子を第2の基板に塗布するための塗布液を得る(ステップS10)。塗布液には、粘度調整剤および溶剤等を適宜添加することもできる。そして、塗布部66に塗布液を充填する。
絶縁性接着剤としては、例えば、熱硬化性樹脂剤、熱可塑性樹脂剤、および合成ゴム等が用いられる。
なお、塗布液は、複数の発光素子20を、異方性導電性剤に混ぜたものでもよい。

製造装置60では、予め、回転軸62から巻き解いた第2の基板14を、ローラ対68を経て巻取軸70に巻き取らせておく。そして、巻取軸70で第2の基板14を搬送方向Fに巻き取りつつ、塗布部66から塗布液72を第2の基板14の導電層18上に塗布し(ステップS12)、塗布膜74を形成する。これにより、第2の基板14の導電層18上に発光素子20が配置される。
なお、塗布膜74の表面74aをならして、発光素子20を上部電極20aが導電層16、18と向き合うようにしてもよい。

次に、ロール状の第1の基板12を巻き戻してローラ対68のローラ68bに掛けて、第2の基板14を搬送方向Fに搬送しつつ、第1の基板12と第2の基板14とを積層する(ステップS14)。このとき、ローラ68a、68bは、予め設定された温度にされており、積層と同時に予め設定された温度で予め設定された時間保持されて加熱、加圧処理がなされる(ステップS16)。加熱、加圧処理は、例えば、温度150℃で10秒間の条件でなされる。
これにより、発光素子20の積層方向C(図1(a)参照)に対する向きに応じて上部電極20aおよび下部電極20bが導電層16、18と電気的に接続され、かつ第1の基板12と第2の基板14の間に発光素子20の周囲に樹脂層22が形成されて、積層体80が得られる。この積層体80が巻取軸70にロール状に巻き取られる。その後、予め設定された大きさに積層体80を切断し、上述の電源部26と制御部28に接続することにより、図1(a)に示す発光装置10を得ることができる。
これにより、発光素子20の積層方向C(図1(a)参照)に対する向きに応じて上部電極20aおよび下部電極20bが導電層16、18と電気的に接続され、かつ第1の基板12と第2の基板14の間に発光素子20の周囲に樹脂層22が形成されて、積層体80が得られる。この積層体80が巻取軸70にロール状に巻き取られる。その後、予め設定された大きさに積層体80を切断し、上述の電源部26と制御部28に接続することにより、図1(a)に示す発光装置10を得ることができる。
なお、上述の発光装置10aも導電層30、32のパターンが異なる以外は、発光装置10と同様にして製造することができる。このため、その詳細な説明は省略する。この場合、導電層30、32を短冊状のパターンに形成しておき、ローラ対68で積層した場合、導電層30、32で格子が構成されるように、第1の基板12が回転軸62に取り付けられ、第2の基板14が回転軸62に取り付けられる。
発光装置の製造方法は、ロールツーロール方式に限定されるものではなく、枚葉式を用いることもできる。この場合、加熱、加圧処理は、例えば、1対の平板を用いて、第1の基板12と第2の基板14と、その積層方向で挟んで予め設定された圧力に加圧し、予め設定された温度に加熱し、予め設定された時間保持して、加圧、加熱処理する。
また、本実施形態の製造方法では、塗布液を作製し、これを塗布する方法としたが、これに限定されるものではなく、異方性導電性接着剤を塗布し、その上に発光素子を散布し、その後、発光素子を覆うようにして再度、異方性導電性接着剤を塗布してもよい。
発光装置の製造方法は、ロールツーロール方式に限定されるものではなく、枚葉式を用いることもできる。この場合、加熱、加圧処理は、例えば、1対の平板を用いて、第1の基板12と第2の基板14と、その積層方向で挟んで予め設定された圧力に加圧し、予め設定された温度に加熱し、予め設定された時間保持して、加圧、加熱処理する。
また、本実施形態の製造方法では、塗布液を作製し、これを塗布する方法としたが、これに限定されるものではなく、異方性導電性接着剤を塗布し、その上に発光素子を散布し、その後、発光素子を覆うようにして再度、異方性導電性接着剤を塗布してもよい。
なお、本発明者は、以下のようにして発光装置を作製し、発光を確認している。
まず、導電層としてITO膜が形成されたPET基板を用い、このITO膜上に異方性導電性接着剤を、例えば、刷毛で塗布する。
次に、異方性導電性接着剤上に、発光素子として、上部電極および下部電極を有するLEDチップを散布する。さらに、異方性導電性接着剤を、例えば、刷毛で塗布する。
その上に、ITO膜が形成されたPET基板を、ITO膜を異方性導電性接着剤に向けて重ねる。
そして、各PET基板を、その積層方向に平らな厚さ3mmアルミニウム板で挟み、圧力を印加し、温度150℃で10分の熱処理を行い、発光装置を作製した。
なお、異方性導電性接着剤には、ThreeBond3373(製品名)を用いた。
発光装置のITO膜を介して、LEDチップに交流電圧±10Vを印加したところ、発光した。発光光量は、10Vの直流電圧を印加した場合の発光光量に比べて1.4倍の光量であった。
まず、導電層としてITO膜が形成されたPET基板を用い、このITO膜上に異方性導電性接着剤を、例えば、刷毛で塗布する。
次に、異方性導電性接着剤上に、発光素子として、上部電極および下部電極を有するLEDチップを散布する。さらに、異方性導電性接着剤を、例えば、刷毛で塗布する。
その上に、ITO膜が形成されたPET基板を、ITO膜を異方性導電性接着剤に向けて重ねる。
そして、各PET基板を、その積層方向に平らな厚さ3mmアルミニウム板で挟み、圧力を印加し、温度150℃で10分の熱処理を行い、発光装置を作製した。
なお、異方性導電性接着剤には、ThreeBond3373(製品名)を用いた。
発光装置のITO膜を介して、LEDチップに交流電圧±10Vを印加したところ、発光した。発光光量は、10Vの直流電圧を印加した場合の発光光量に比べて1.4倍の光量であった。
本発明は、基本的に以上のように構成されるものである。以上、本発明の発光装置およびその製造方法について詳細に説明したが、本発明は上述の実施形態に限定されず、本発明の主旨を逸脱しない範囲において、種々の改良または変更をしてもよいのはもちろんである。

Claims (9)
- 導電層を備えた1対の基板と、
前記1対の基板の間に配置された、対向する第1の電極と第2の電極とを備える発光素子と、
前記基板の間を充填し、かつ前記基板の前記導電層と、前記発光素子の前記第1の電極および前記第2の電極とを電気的に接続する、導電性粒子を含む樹脂層とを有することを特徴とする発光装置。 - 前記導電層を介して前記第1の電極および前記第2の電極に直流電圧または交流電圧を印加する電源部を有する請求項1に記載の発光装置。
- 前記導電性粒子は、前記基板の前記導電層と前記発光素子の前記第1の電極および前記第2の電極との間の領域と、前記基板間の領域とでは、前記基板の前記導電層と前記発光素子の前記第1の電極および前記第2の電極との間の領域の方が、密度が高い請求項1または2に記載の発光装置。
- 前記基板間の距離をK(μm)とし、前記導電性粒子の粒径をa(μm)とし、前記発光素子の第1の電極または第2の電極と前記基板の前記導電層との距離をm(μm)とするとき、m≦a<Kである請求項1~3のいずれか1項に記載の発光装置。
