図3(b)に診断モデルテーブルの詳細を示す。診断モデルテーブルは、診断モデルを識別するID(診断モデルID)毎に作られる。診断モデルIDとは、診断モデルを識別するために状態監視装置100内で定義されたユニークなID(例えば、M001、M002、M003・・・)である。図3(b)に示した診断モデルテーブルは、診断モデルIDがM001の診断モデルを示している。
診断モデルテーブルの使用センサの項目には、診断に使用されるセンサの名称が少なくとも1つ以上格納されている。診断モデルM001には、使用センサとしてセンサA,センサB、センサCが格納されている。診断モデルM001の診断モデルは、複数のセンサデータを用いた多変量解析で「K平均法」を仮定している。K平均法は、多変量データを教示データなしで分類するデータ分類方法である。この手法を使用することで、それぞれの入力データを多変量空間における点とみなし、その各点のユークリッド距離の近さを基準としてデータのクラスタを見つけることができる。
診断モデルテーブルの状態分離条件の項目には、診断モデルの状態分離条件が格納されている。診断モデルM001には、センサDが100以上という状態分離条件が格納されている。状態分離条件は、複数のセンサデータの条件で構成してもよい。また状態分離条件がない場合は、「設定なし」が格納される。
図3(c)に管理テーブルの詳細を示す。管理テーブルは、機械ID、学習期間、診断期間、診断モデルIDの項目で構成される。管理テーブルは、機械IDと診断モデルID毎に作られる。管理テーブルを使うことで、機械と診断モデルの対応をとることができる。また診断部130で処理する診断期間や、学習部200で処理する学習期間を、管理テーブルで参照できる。管理テーブルは、予め決められたタイミングで管理者2が見直す。
診断部130は、記憶部120に記憶されたデータを使って、機械毎、診断モデル毎に機械の異常診断を行う。
図4に診断部130の処理フローを示す。この処理フローは、予め決められたタイミングで実行される。
ステップS001では、記憶部120の管理テーブルから、診断対象の機械IDと診断モデルIDに該当する診断期間を取得する。次に、ステップS002では、記憶部120の診断モデルテーブルから、診断対象の診断モデルIDに対応する使用センサと状態分離条件のセンサを取得する。次に、ステップS003では、記憶部120のセンサテーブルから、診断対象の機械IDで、ステップS002で取得した使用センサと状態分離条件のセンサのデータを、ステップS001で取得した診断期間分取得する。次に、ステップS004では、記憶部120のセンサテーブルから診断対象の診断モデルIDの状態分離条件を取得し、ステップS003で取得したセンサデータを使って状態分離する。具体的には、診断モデルM001の場合、診断期間内(図3(c)の管理テーブルの診断期間2012/2/28 00:00:00~2012/2/28 23:59:59)で状態分離条件であるセンサDのデータが100以上となる同時刻の使用センサA,B、Cのデータを抽出する。状態分離条件を満たさない使用センサのデータは削除、又は使用しない。
次に、ステップS005では、記憶部120の診断モデルテーブルから、診断対象の診断モデルIDの基準データと判定条件を抽出し、診断方式に従って、機械の異常を判定する。次に、ステップS006では、ステップS005の結果を一時記憶領域に保存し、処理を終了する。
図5にステップS005の一時記憶領域に記憶されているデータフォーマットを示す。図5は、診断対象の機械ID、診断モデルID毎に作られる。図5は、機械ID001、診断モデルIDM001の診断結果のデータフォーマットを示している。図5のデータフォーマットの中身は、診断対象の時刻と対応する判定結果(図5では判定と記載)と診断に使用したセンサデータ(センサA,センサB、センサC)で構成される。また判定結果とセンサデータは、時刻に対して1レコードで記憶される。また判定結果は、1、0、-1の3種類のデータで構成される。判定結果「1」は、ステップS005で異常と判定した結果である。図5の判定結果「0」は、ステップS005で正常と判定した結果である。図5の判定結果「-1」は、ステップS004で状態分離され、ステップS005に入力されていない時刻のデータであり、診断対象外を表している。また診断に使用したセンサデータ(図5では、センサA、センサB、センサC)は、ステップS002で取得した記憶部120の診断モデルテーブルの使用センサデータをそのまま格納する。
以上、ステップS001からS006の処理は、記憶部120の管理テーブルの1レコード毎に繰り返し実行される。
図6に第1分布作成部140の処理フローを示す。
ステップS202sとステップS202eに挟まれたステップS203、ステップS204の処理は、記憶部120の診断対象の機械IDのセンサテーブルに格納されている全てのセンサの処理が終わるまで繰り返す。
図6にすべてのセンサの処理を終了した処理フローを終了する。ステップS203では、ステップS202sで選択されたセンサで、ステップS201で取得した時刻のデータを記憶部120のセンサテーブルから取得し、予め各種センサの性能を考慮して決められた集計単位でセンサデータを集計する。
集計単位とは、センサデータを、決められた数で分割するための幅のことである。この集計単位毎にデータの度数を集計する。この集計結果が第1頻度分布である。また、集計単位毎に存在確率も計算する。この確率は、集計単位の頻度を、頻度の合計値で割ることで求められる。この計算結果が第2確率分布である。
ステップS204では、集計したデータを一時記憶領域に書き込む。
図8(a)にこのときのデータフォーマットの一例を示す。図8(a)のデータフォーマットは、機械ID、診断モデルID毎に作られ、第1分布だけでなく、第2分布の情報も書き込めるフォーマットになっている。図8(a)のセンサ名の項目には、集計したセンサ名が格納されている。このデータフォーマットには、記憶部120のセンサテーブルの全センサ分の第1分布と第2分布の情報が格納される。
そして、この図8(a)では、センサMの集計結果が格納されている。集計幅の項目には、ステップS203で使用した集計単位の情報が格納されている。ここでは、センサMの集計単位は5つ定義されている。それぞれの集計単位は、0以上100未満、100以上200未満、200以上300未満、300以上400未満、500以上である。第1分布の項目には、ステップS203で集計した第1頻度分布と第1確率分布の情報が格納されている。例えば、図8(a)の第1頻度分布におけるセンサMの集計単位0以上100未満の頻度10は、センサMの0以上100未満であるデータが10個あることを意味している。さらにこの確率は0.013(=10/780)である。

図12に画面2の一例を示す。画面2は、管理者2が診断モデルの更新を支援する画面である。画面2は上下段に分けられており、上段が更新前の診断モデル、下段が更新後の診断モデルを表している。表示データ12aは、診断部130で使用した記憶部120の診断モデルテーブルの診断モデルIDM001の内容を表示している。一方、表示データ12dは、更新後の診断モデルを表している。管理者2は、表示データ12dを直接入力することができる。始めは、表示データ12aの診断モデルの内容をコピーし、表示データ12aを参照しながら、その中身を修正する。表示データ12bは、画面1の入力した誤報期間の表示データ11bの異常件数を誤報件数として表示する。表示データ12cは、画面1の表示データ11fを表示する。表示データ12eは、更新した診断モデルの誤報件数を表示する。この表示データ12eの表示の更新は表示データ12hのボタンを押した際に行う。具体的には、更新した診断モデル(表示データ12dに表示もの)の情報を比較部180に入力することで、更新した診断モデルの誤報件数を表示する。図12の更新した診断モデルは、更新前の診断モデルの状態分離条件に、センサMのデータが100以上であるという条件を追加したものである。さらに対応した診断結果及び使用センサのトレンドをトレンドデータ12fで表示する。このトレンドデータ12fも画面1のトレンドデータ11fと同様に、状態分離の時間帯を強調して表示する。トレンドデータ12fは、センサDのデータが100以上かつセンサMのデータが100以上となる時間帯を強調して表示している。ボタン12gを押すと、画面3を表示する。ボタン12iを押すと、更新した診断モデルが新しい診断モデルとして確定される。確定した新しい診断モデルの情報は、更新部190へ提供される。以上のように画面2では、更新前の診断モデルを参照しながら、診断モデルの更新作業を行うことができる。
比較部180は、画面2の更新前と更新後の診断モデルの誤報件数を比較するために、更新後の診断モデルの誤報件数を計算する。
図14に比較部の処理フローを示す。ステップS501は、更新後の診断モデルの情報を学習部200に提供し、診断モデルの基準データを計算する。詳細は後述する。ステップS502は、ステップS501で計算した基準データと更新後の診断モデルを使って、診断部130で診断する。診断した結果は、図5のデータフォーマットと同じ形式で一時記憶領域に保存し、表示部170の画面2に提供する。
更新部190は、画面2から受け取った新しい診断モデルと、学習部200を使って、診断モデルの新しい基準データを作成し、記憶部120の診断モデルテーブルの該当する診断モデルIDの診断モデルの使用センサ、状態分条件、判定条件および基準データを上書きする機能を備える。
学習部200は、比較部180または更新部190から取得した新しい診断モデルの基準データを作る。比較部180から取得した場合は、比較部180に基準データを提供する。また、更新部190から取得した場合は、更新部190に基準データを提供する。
図15に学習部200の処理フローを示す。ステップS601は、対象新モデルの記憶部120の管理テーブルの学習期間を取得する。次に、ステップS602は、新しい診断モデルの使用センサのセンサデータでかつ、ステップS601で取得した学習期間のデータを、記憶部120の対象の機械IDのセンサテーブルから取得する。次に、ステップS603では、新しい診断モデルの状態分離を実施する。この処理は、図4のステップS004と同様に、診断分離条件のセンサと条件を使って、条件を満たす同時刻の使用センサのデータを抽出する。次にステップS604では、採用している診断方式に基づいて、基準データを計算し、比較部180または更新部190へ提供する。
Rk=Σ((E2k-E1k)^2 /E1k)/Z
Σは1番目からk番目までの和をとる。これは1番目からk番目までの集計単位の適合度の和をステップS702で求めた適合度で割った値である。図17に累積誤差率を反映した第1確率分布と第2確率分布の例(機械001、診断モデルM001のセンサM)を示す。グラフ17aは、第1確率分布であり、グラフ17bは、第2確率布であり、グラフ17cが累積誤差率である。この累積誤差率のグラフから、第1確率分布と第2確率分布の差が出やすいセンサ値を推測できる。次にステップS704は、ここではセンサの信頼性から予め設定した累積誤差率の閾値、例えば0.9を使い、累積誤差率が0.9を超える集計単位に対応する値を状態分離条件として抽出する。境界線17dは、累積誤差率0.9の境界を示し、この累積誤差率0.9に対応するセンサ値17eが状態分離条件の閾値(ここではセンサMのデータが100以上)として採用される。表17fは、累積誤差率のグラフの元データであり、累積誤差率が格納されている。次にステップS705は、ステップS702からS704までの結果を一時記憶領域に書き込む。
図18にこのとき書き込むデータフォーマットの一例を示す。図18のデータフォーマットは、図8のデータフォーマットと比較して、ステップS704で抽出した状態分離条件の項目が追加されている。ステップS706では、図18のデータフォーマットの適合度の項目に従って、優先順位を付ける。この処理は、図9のステップS404と同じ処理である。
図13の画面3の例と異なる点は、表示データ19a(図13の13aに相当)として、優先順位計算部160で求めた状態分離条件の閾値を表示することである。また、管理者2は、センサのリスト19aから、最適と考えられる状態分離用のセンサと条件を選択する。このセンサを選択すると、状態分離条件の入力画面19d(図13の13dに相当。)に選択した状態分離用のセンサ名と条件がそのまま反映される。
図19では、センサMが選択された状況を表している。このため19dには、センサMのデータが100以上であるという条件が自動で入力される。また各センサのボタン19bを押すと、グラフの19cが表示される。グラフ19cは、累積寄与率も付加した前述の図17で示したグラフである。図19のボタン19e、19fは、図13のボタン13e、13fと同じ機能である。
図20の自動車1000のCANネットワーク1001には、エンジン1002、ABS1003、制御コントローラ1004、データ収集部1005が接続されている。ここでは図示しないが、実際に自動車のCANネットワークには、多くの機器と制御コントローラが接続されている。
エンジン1002は、エンジンに取り付けられたセンサの情報をCANネットワークを介して、制御コントローラ1004に送信する。
ABS1003は、アンチロックブレーキシステムであり、制御コントローラ1004からCANネットワークを介して、アンチロックブレーキシステムを作動させる指令受けた時に、アンチロックブレーキシステムを作動させる。
制御コントローラ1004は、他の機器からのセンサデータや、図示しない他の制御コントローラからの制御情報を受信する。自動車は、複数の制御コントローラによって制御されている。
データ収集部1005は、CANネットワーク1001に流れている制御情報やセンサデータの情報を決まったタイミングで収集し、一定期間データを蓄積する。収集したデータは、データ送信部1006を介して、状態監視装置100に送信される。データ送信部1006と状態監視装置100の収集部110は有線または無線通信システム(図示せず)を介して接続されている。
エンジンの故障を診断する事例を考えた時、図3(b)診断モデルテーブルの使用センサは、エンジン回転数センサ(センサAに相当)、エンジン排気温度センサ(センサBに相当)、燃料消費量センサ(センサCに相当)である。また状態分離条件のセンサは、エンジンオイル温度センサ(センサDに相当)やエンジンの冷却水温度センサ(図12の更新後の診断モデルのセンサMに相当)である。
複数の油圧ポンプを有する油圧ポンプシステムの故障を診断する事例を考えた時、図3(b)診断モデルテーブルの使用センサは、第1の油圧ポンプの圧力値センサ(センサAに相当)、第2の油圧ポンプの圧力値センサ(センサBに相当)、第3の油圧ポンプの圧力値センサ(センサCに相当)である。また状態分離条件のセンサは、油圧ポンプの油の温度センサ(センサDに相当)、操作部2002の油圧ポンプを作動させる指令値(図12の更新後の診断モデルのセンサMに相当)である。
医療機器3000の故障を診断する事例を考えた時、図3(b)診断モデルテーブルの使用センサは、磁気の大きさを検出する磁気センサ(センサAに相当)、測定した振動の振幅値を検出する振動センサ(センサBに相当)、測定した振動データの特定周波数帯の強度を求める特定周波数帯を検出する振動センサ(センサCに相当)である。また状態分離条件のセンサは、磁気の大きさを検出する磁気センサ(センサDに相当)、操作部2002の医療機器3000を作動させる指令値(図12の更新後の診断モデルのセンサMに相当)である。

Claims (9)
- 複数のセンサで取得した機械の稼働データに基づいて機械の異常を診断する状態監視装置であって、
前記状態監視装置は、機械の複数のセンサデータを収集するデータ収集部と、
前記センサデータと、機械の異常を診断する条件である診断モデルを記憶するデータ記憶部から、
予め設定した時間のセンサデータ群を取得し、前記診断モデルを使って、診断機械の異常を診断する診断部と、
前記センサデータ群からセンサ毎にデータの頻度を予めセンサの性能から設定したビン数または幅で集計した第1の分布を作成する第1分布作成部と、
前記診断部で異常と診断された時刻のセンサデータを前記センサデータ群から抽出し、センサ毎に抽出したデータの頻度を、前記第1の分布と同じビン数または幅を使って集計した第2の分布を作成する第2分布作成部と、
センサ毎に前記第1の分布と前記第2の分布を画面に表示する表示部と、
ユーザーが新しい診断モデルを入力する入力部と、
前記新しい診断モデルを前記データ記憶部に書き込む更新部を、備えたことを特徴とする状態監視装置。
- 請求項1において、
前記診断モデルは、診断に使用するセンサ群と、使用する診断アルゴリズムと、診断対象の機械の状態を抽出するセンサデータと前記センサデータの閾値の条件から構成される状態分離条件と、診断アルゴリズムで計算できる異常の度合いを表す指標の閾値である判定条件で構成されることを特徴とする状態監視装置。
- 請求項2において、
前記状態監視装置は、前記第1の分布と前記第2の分布の異なる度合いをセンサ毎に計算し、前記異なる度合いの大きい順でセンサに優先順位を付ける表示前処理部を備え、前記表示部では、前記優先順位でセンサ名または前記第1の分布と第2の分布を表示することを特徴とする状態監視装置。
- 請求項3において、
表示前処理部は、前記第1の分布と前記第2の分布のビン毎の誤差を計算し、ビンに対応する値の低い順または大きい順から累積誤差率を計算し、前記表示部では、前記第1の分布と前記第2の分布とともに累積誤差率を表示することと特徴とする状態監視装置。
- 請求項3において、
表示前処理部は、前記第1の分布と前記第2の分布のビン毎の誤差を計算し、ビンに対応する値の低い順または大きい順から累積誤差率を計算し、前記累積誤差率を予めセンサの性能から設定される条件と比較し、前記条件に該当するビンに対応する値を使って、新しい診断モデルの前記状態分離条件を設定し、前記状態分離条件を前記表示部で表示することを特徴とする状態監視装置。
- 請求項5において、
表示部は、センサの時系列データを表示し、前記表示前処理部で計算した前記状態分離条件に該当する部分を強調して表示することを特徴する状態監視装置。
- 請求項5において、
表示部は、前記表示前処理部した前記状態分離条件を新しい診断モデルとして反映した際の前記診断部の診断結果を表示することを特徴とする状態監視装置。
- 請求項2において、
表示部は、センサの時系列データを表示し、前記入力部で入力された新しい診断モデルの前記状態分離条件に該当する部分を強調して表示することを特徴する状態監視装置。
- 請求項2において、
表示部は、前記入力部で入力された新しい診断モデルを反映した際の前記診断部の診断結果を表示することを特徴とする状態監視装置。
