Abstract

본 발명은 탄소나노튜브섬유 제조장치에 관한 것으로서, 반응영역을 구비한 수직형 반응기 본체; 방사용액을 상기 본체의 반응영역 하부에 주입하기 위한 방사용액 유입구; 이송가스를 상기 본체의 반응영역 하부에 주입하기 위한 이송가스 유입구; 상기 반응영역을 가열하기 위한 가열수단; 및 상기 반응영역 상단에 설치되는 탄소나노튜브섬유 배출부를 포함하고, 상기 방사용액 유입구로부터 반응영역으로 유입된 방사용액은 상기 이송가스 유입구를 통해 유입된 이송가스에 의해 상기 반응영역 하단으로부터 상방향으로 상승 유동하면서 탄화 및 흑연화 됨으로써 탄소나노튜브의 연속 집합체로 이루어진 탄소나노튜브섬유를 형성하는 것인 탄소나노튜브섬유 제조장치 및 이를 이용한 탄소나노튜브섬유 제조방법를 제공한다. 본 발명에 따른 장치를 이용하여 제조된 탄소나노튜브섬유는 길이가 길고, 전기전도도, 인장강도 및 탄성이 우수하여, 다기능 복합재료, 변형/손상 감지기, 송전선, 생체물질 감지를 위한 마이크로 전극재료, 슈퍼커패시터, 액추에이터와 같은 전기화학적 기기 등 다양한 분야에 적용할 수 있다.

Description

탄소나노튜브섬유 제조장치 및 이를 이용한 탄소나노튜브섬유 제조방법
본 발명은 탄소나노튜브섬유 제조장치 및 이를 이용한 탄소나노튜브섬유 제조방법에 관한 것이다.
탄소동소체의 한 종류인 탄소나노튜브(CarbonNanotube, CNT)는 직경이 수 내지 수십 nm이며, 길이가 수백 μm에서 수 mm인 물질로 1991년 Iijima 박사에 의해 Nature 저널에 보고된 이후 우수한 열적, 전기적, 물리적 성질과 높은 종횡비 때문에 다양한 분야에서 연구가 진행되어왔다. 이러한 탄소나노튜브의 고유한 특성은 탄소의 sp2 결합에서 기인하며, 철보다 강하고, 알루미늄보다 가벼우며, 금속에 준하는 전기전도성을 나타낸다. 탄소나노튜브의 종류는 크게 나노튜브의 벽수에 따라서 단일벽 탄소나노튜브(Single-Wall Carbon Nanotube, SWNT), 이중벽 탄소나노튜브(Double-Wall Carbon Nanotube, DWNT), 다중벽 탄소나노튜브(Multi-Wall Carbon Nanotube, MWNT)로 구분할 수 있으며, 비대칭성/말린 각도(chirality)에 따라서 지그재그(zigzag), 암체어(armchair), 키랄(chiral) 구조로 나뉜다.
현재까지 대부분의 연구는 분말형태의 탄소나노튜브를 분산시켜 복합재료의 강화제로 사용하거나 분산용액을 이용한 투명전도성 필름을 제조하는 방향으로 많이 진행되었으며, 몇몇 분야에서는 이미 상업화에 이르렀다. 하지만 복합재료와 투명전도성 필름에 탄소나노튜브를 이용하기 위해서는 탄소나노튜브의 분산이 중요한데 탄소나노튜브의 강한 반데르발스힘(van der Waals force)에 의한 응집력 때문에 이들을 고농도로 분산시키고 분산성을 유지하는 것은 쉽지 않은 일이다. 또한 탄소나노튜브가 강화제로 사용된 복합재료의 경우에는 탄소나노튜브의 우수한 성질을 충분히 발현하기가 힘들다는 단점이 있다.
이에 최근 몇 년 사이 탄소나노튜브의 성질을 충분히 발현하는 탄소나노튜브 구조체 제조를 위한 탄소나노튜브 섬유화 연구들이 많이 진행되어왔다. 탄소나노튜브의 섬유화 방법은 크게 습식, 건식방법 2가지로 분류할 수 있다.
습식방법의 일례로는 탄소나노튜브와 분산제를 함유하는 분산용액을 고분자 용액내로 주입하여 분산용액에 있던 분산제는 고분자용액으로 빠져나가게 하고 그 자리를 고분자가 대체하여 바인더(binder)역할을 하게 함으로써 탄소나노튜브를 섬유화 하는'응고방사법(coagulation spinning)'이 있다. 이 방법으로 제조된 탄소나노튜브섬유의 경우에는 탄소나노튜브 함량이 60중량% 정도로 기존의 복합재료에서의 탄소나노튜브의 함량보다는 크게 증가하였으나 물리적 성질이 우수하지 못하다는 단점이 있다.
또 다른 방법으로는 탄소나노튜브 용액이 특정 조건에서 액정(liquid crystal)을 형성하는 성질을 이용하여 섬유화하는 '액정방사법(liquid-crystalline spinning)'이 있다. 이 방법은 배향성이 좋은 탄소나노튜브섬유를 만들 수 있다는 장점이 있지만 방사속도가 매우 느리고 탄소나노튜브의 액정형성 조건이 까다롭다는 단점이 있다(S. Zhang, K. K. Koziol, I. A. Kinloch, A. H. Windle, "Macroscopic Fibers of Well-Aligned Carbon Nanotubes by Wet Spinning", Small4, 1217(2008)).
건식방법으로 탄소나노튜브섬유를 제조하는 방법 중 하나는,‘브러쉬 방사법(Brush spinning)’으로 실리콘 웨이퍼 위에 수직으로 성장된 탄소나노튜브를 꼬임을 주면서 풀어내어 섬유를 얻는 방법이 있으나, 실리콘 웨이퍼의 크기 제한 때문에 대량 생산에는 많은 어려움이 있다 (K. Jiang, Q. Li, and S. Fan, "Spinning continuous carbonnanotube yarns", Nature419, 801(2002)).
또 다른 건식방법은 Windle 교수가 제안한 ‘직접방사법(direct spinning)’으로, 도 1에 도시된 바와 같이, 수직으로 세워진 고온의 가열로 상단 주입구에 액상의 탄소 공급원과 촉매를 이송(carrier) 가스와 함께 주입하여 가열로 내에서 탄소나노튜브를 합성하고 이송(carrier) 가스와 함께 가열로의 하단으로 내려온 탄소나노튜브 집합체를 가열로 내부(도 1의 A) 또는 외부(도 1의 B)에서 권취(wind-up)하여 섬유를 얻는 방법이 있다. 이 방법은 방사속도가 최고 20∼30m/min로 다른 방법에 비하여 대량의 탄소나노튜브 섬유를 제조할 수 있다는 장점이 있으나, 촉매가 가열로 안에서 머무는 시간이 짧아 길이가 길면서도 안정적인 탄소나노튜브섬유를 제조하기는 어렵다.
본 발명은 가열로 내에서 촉매가 가능한 오랫동안 머물 수 있도록 함으로써 길이가 긴 고강도의 탄소나노튜브섬유를 제조할 수 있는 장치 및 이를 이용한 탄소나노튜브섬유 제조방법을 제공하고자 한다.
상기와 같은 과제를 해결하기 위하여, 본 발명은
반응영역을 구비한 수직형 반응기 본체;
방사용액을 상기 본체의 반응영역 하부에 주입하기 위한 방사용액 유입구;
이송가스를 상기 본체의 반응영역 하부에 주입하기 위한 이송가스 유입구;
상기 반응영역을 가열하기 위한 가열수단; 및
상기 반응영역 상단에 설치되는 탄소나노튜브섬유 배출부를 포함하고,
상기 방사용액 유입구로부터 반응영역으로 유입된 방사용액은 상기 이송가스 유입구를 통해 유입된 이송가스에 의해 상기 반응영역 하단으로부터 상방향으로 상승 유동하면서 탄화 및 흑연화 됨으로써 탄소나노튜브의 연속 집합체로 이루어진 탄소나노튜브섬유를 형성하는 것인 탄소나노튜브섬유 제조장치를 제공한다.
본 발명의 일 구현예에 따르면, 상기 장치는 방사용액 유입구에 방사용액을 공급하는 방사용액 공급유닛과, 상기 이송가스 유입구에 이송가스를 공급하는 이송가스 공급유닛을 더 구비할 수 있다.
상기 방사용액 유입구로부터 유입된 방사용액은 분사노즐을 통해 상기 반응영역으로 공급되는 것일 수 있다.
상기 방사용액 공급유닛은 액상의 탄소화합물에 촉매를 분산시키는 용액혼합부 및 용액혼합부에서 형성된 방사용액을 방사용액 공급노즐로 공급하는 이송펌프를 포함하는 것일 수 있다.
상기 이송가스 유입구로부터 유입되는 이송가스는 층류를 형성할 수 있는 선속도로 상기 반응영역에 유입되는 것일 수 있다.
상기 이송가스 공급유닛은 상기 이송가스 유입구를 통해 유입되는 이송가스가 층류를 형성할 수 있는 선속도로 공급되도록 하는 유량조절수단을 구비하는 것일 수 있다.
상기 이송가스 유입구를 통해 유입되는 이송가스는 하기 식에 의해 계산되는 레이놀즈수(Re)가 1 이하가 되도록 하는 선속도로 공급되는 것일 수 있다:

본 발명의 장치에 있어서, 상기 탄소나노튜브섬유 배출부는 상기 반응기 상단으로부터 배출되는 탄소나노튜브섬유를 권취하여 수집하는 권취수단을 구비하는 것일 수 있다.
상기 탄소나노튜브섬유 배출부에는 불활성가스가 주입구가 구비되어 탄소나노튜브섬유 연속 집합체의 둘레를 감싸는 불활성가스 커튼이 형성되도록 하는 것일 수 있다.
상기 권취수단은 스핀들, 릴, 드럼 또는 컨베이어일 수 있다.
본 발명의 다른 구현예에 따르면, 상기 본체의 반응영역 하부에 구비되어 반응기 본체를 반응영역인 상부와 비반응영역인 하부로 구분하며 유체소통이 가능한 분산판을 더 구비하며, 상기 방사용액 유입구는 상기 분산판 상부에, 상기 이송가스 유입구는 상기 분산판 하부에 위치하는 것일 수 있다.
본 발명의 또 다른 구현예에 따르면, 상기 본체의 반응영역 하부에 구비되어 반응기 본체를 반응영역인 상부와 비반응영역인 하부로 구분하며 유체소통이 가능한 분산판을 더 구비하며, 상기 방사용액 유입구와 상기 이송가스 유입구가 상기 분산판 하부에 위치하는 것일 수 있다.
또한, 본 발명의 또 다른 구현예에 따르면, 상기 방사용액 유입구로부터 상기 분산판 하부로 유입된 방사용액은 상기 분산판을 관통하는 노즐을 통해 분산판 상부의 반응영역으로 공급되는 것일 수 있다.
또한 본 발명의 또 다른 구현예에 따르면, 상기 방사용액 유입구로부터 유입된 방사용액과 상기 이송가스 유입구로부터 유입된 이송가스는 상기 분산판 하부에서 서로 격리되어 있는 것일 수 있다.
또한 본 발명의 또 다른 구현예에 따르면, 상기 방사용액 유입구로부터 유입된 방사용액과 상기 이송가스 유입구로부터 유입된 이송가스가 서로 혼합된 후 상기 분산판을 관통하여 반응영역으로 공급되는 것일 수 있다.
본 발명의 장치에 있어서, 상기 가열수단은 상기 반응기 본체를 감싸고 있는 가열로이며 반응영역을 1,000 내지 3,000℃로 가열하는 것일 수 있다.
상기 방사용액은 액상의 탄소화합물에 촉매가 분산된 것일 수 있다.
상기 이송가스 유입구의 이송가스 유입속도는 0.5 내지 50 cm/min인 것일 수 있다.
상기 방사용액 유입구의 방사용액 유입속도는 10 내지 50 ml/min 인 것일 수 있다.
상기 방사용액은 촉매 활성제를 더 포함하는 것일 수 있다.
상기 방사용액은 탄소화합물에 대하여 촉매를 0.5 내지 10 중량% 함유하는 것일 수 있다.
상기 촉매는 철, 니켈, 코발트, 백금, 루테늄, 몰리브덴, 바나듐 및 이의 산화물로 이루어지는 그룹에서 선택되는 하나 이상을 포함하는 것일 수 있다.
상기 탄소화합물은 에탄올, 메탄올, 프로판올, 아세톤, 자일렌, 클로로포름, 에틸아세트산, 디에틸에테르, 폴리에틸렌글리콜, 에틸포르메이트, 메시틸렌, 테트라하이드로퓨란(THF), 디메틸포름아마이드(DMF), 디클로로메탄, 헥산, 벤젠, 사염화탄소 및 펜탄으로 구성된 그룹에서 선택된 하나 이상일 수 있다.
상기 이송가스는 탄화수소가스, 불활성가스, 환원가스 또는 이의 혼합가스일 수 있다.
구체적으로, 상기 불활성가스는 아르곤, 질소 또는 이의 혼합가스이며, 상기 환원가스는 수소, 암모니아 또는 이의 혼합가스일 수 있으나 이에 한정되는 것은 아니다.
본 발명은 또한 상기 장치를 이용하여 탄소나노튜브섬유를 제조하는 방법을 제공한다.
본 발명은 또한 상기 장치를 이용하여 제조된 탄소나노튜브섬유를 제공한다.
본 발명에 따른 탄소나노튜브섬유 제조장치를 이용하면, 촉매가 분산된 방사용액을 반응기의 고온영역 내에 오래 머물도록 할 수 있어 길이가 길고, 강도 및 탄성이 우수한 탄소나노튜브섬유를 얻을 수 있다. 따라서, 다기능 복합재료의 강화재, 안정적이고 반복적인 피에조 저항 효과를 이용한 변형/손상 감지기, 고전도를 이용한 송전선, 높은 비표면적, 우수한 기계적 특성 및 전기전도도를 이용한 전기화학적 기기, 예를 들어 생체물질 감지를 위한 마이크로 전극재료, 슈퍼커패시터, 액추에이터 등 다양한 분야에 적용할 수 있을 것으로 기대된다.

본 명세서에서 "탄소나노튜브섬유" 라는 용어는 탄소나노튜브가 섬유 형태로 성장되어 형성되거나 복수개의 탄소나노튜브가 섬유 형태로 융합되어 형성된 것을 모두 지칭한다.
탄소나노튜브섬유를 제조하는 기술로는, 용액방사, 어레이방사, 에어로겔방사, 필름의 꼬기/롤링(rolling)법 등이 있다. 본 발명은 이 가운데 화학증착법(CD, chemical deposition)을 이용하여 반응기 내에서 방사용액의 투입 직후 형성되는 탄소나노튜브 에어로겔로부터 탄소나노튜브섬유 또는 리본을 직접방사하는 공정을 따른다.
상기 직접방사법(direct spinning)은 탄소원에 촉매를 첨가하여 이송가스와 함께 수직의 고온 가열로(vertical furnace)에 일정 속도로 주입하여 탄소나노튜브를 가열로 내에서 합성하고, 순수하게 탄소나노튜브만으로 이루어진 탄소나노튜브섬유를 연속적으로 제조하는 공정이다.
종래 직접방사법에 의하여 탄소나노튜브섬유를 제조하는 경우, 촉매가 분산된 용액과 이송가스가 고온 가열로 상단에서 주입되어 계속적으로 하강함으로써 가열로의 고온 영역에 오래 머무르지 못하였다.
이에 본 발명은 촉매가 분산된 용액과 이송가스가 고온 가열로 하단에서 일정 속도로 주입되어 상승하는 층류를 형성함으로써 촉매가 계속적으로 하강하는 현상을 줄이고 반응기의 고온 영역에 오래 머무르는 것이 가능하도록 한 것이다.
이하에서는 도면을 참조하여 본 발명을 보다 구체적으로 설명한다.

상기 장치는, 방사용액 유입구(130)에 방사용액을 공급하는 방사용액 공급유닛(200)과, 상기 이송가스 유입구(132)에 이송가스를 공급하는 이송가스 공급유닛(300)을 더 구비할 수 있다.
상기 방사용액은 방사용액 공급유닛(200)으로부터 상기 방사용액 유입구(130)를 통해 반응기(111)에 유입되며, 도 1에는 분사노즐(131)을 통해 상기 반응영역으로 공급되는 것으로 도시되어 있지만, 이에 한정되는 것은 아니다.
또한, 상기 방사용액 공급유닛(200)은 액상의 탄소화합물에 촉매를 분산시키는 용액혼합부(210) 및 용액혼합부에서 형성된 방사용액을 방사용액 공급노즐로 공급하는 이송펌프(220)를 포함하는 것일 수 있다.
상기 방사용액이 반응기에 공급될 때, 이송가스에 의해 층류를 형성하는 것이 바람직하다. 따라서 이송가스 유입구(132)로부터 유입되는 이송가스는 층류(151, 151')를 형성할 수 있는 선속도로 상기 반응영역에 유입되는 것이 바람직하다. 그렇게 함으로써 도 3에 도시된 바와 같이, 방사용액에 분산된 촉매가 상방향으로 유동하면서 탄소나노튜브를 형성하면서 성장 또는 융합하여 탄소나노튜브섬유 형성이 가능하다.
반응기(111)내로 유입되는 이송가스는 반응기 내부 횡단면에 걸쳐 균일한 층류를 형성할 수 있도록 하는 것이 바람직하며, 이를 위해 분산판을 이용할 수 있다. 이와 관련된 구체적인 실시예는 이후에 살펴 볼 도 4 내지 도 6을 참조하여 보다 구체적으로 설명하기로 한다.
상기 이송가스는 가스탱크(310)와 유량조절수단(320)을 구비한 이송가스 공급유닛(300)으로부터 이송가스 유입구(132)를 통해 반응기(111) 내로 유입되는데, 유량조절수단(320)은 이송가스가 층류(151)를 형성할 수 있는 선속도로 공급되도록 가스유량을 조절한다.
구체적으로, 상기 이송가스 유입구(132)를 통해 유입되는 이송가스는 하기 식에 의해 계산되는 레이놀즈수(Re)가 1 이하가 되도록 하는 선속도로 공급되는 것이 바람직하다.

종래 직접방사법에 의하여 탄소나노튜브섬유를 제조하는 경우, 이송가스가 고온 가열로 상단에서 주입되어 하단으로 이동하고, 자연 대류에 의하여 난류(turbulent flow)가 형성되므로 탄소나노튜브가 안정적이고 연속적으로 합성되기 어려운 문제점이 있었다. 그러나, 본 발명의 탄소나노튜브섬유 제조방법은 이송가스의 유량을 낮추어 고분자, 촉매가 분산된 방사용액이 가열로 상단까지 치고 올라 난류가 형성되는 현상을 방지하며, 반응기의 고온 영역 내에서 층류(laminar flow)를 형성함으로써 가열로의 고온 영역에서 촉매가 더 오래 머무르는 것이 가능하다. 반응기 고온 영역에서의 층류 형성을 위해서는 이송가스와 방사용액의 주입속도를 적절히 조절하는 것이 중요하다.
이송가스가 수소인 것을 가정하였을 때, 층류 형성을 위한 유속 범위 및 촉매입자의 유동가능성을 살펴본다.

층류형성을 위한 유속 범위 계산

반응기 내 가스가 층류를 형성하기 위해서는 레이놀즈수(Reynolds number, Re)가 1 미만이 되어야 함.

Re < 1 인 범위가 되려면 u < 0.0223 m/s (=2.23 cm/s)
따라서 반응기 직경이 0.1 m, 반응온도가 1000℃, 이송가스가 수소인 경우에는 이송가스의 유속이 2.23 cm/s 이하이어야 함을 수 알 수 있다.
이송가스 주입 유속 하한은 촉매 입자의 유동이 불가능한 수준의 유속이라고 할 수 있다. 산술적으로는 이송가스의 선속도가 10-14 cm/s 정도에서 유동이 불가능해지나 실제로는 1 mm/s 정도가 하한이라고 볼 수 있다. 상기 예에서, 이송가스로서 수소 대신 질소를 사용하는 경우에는 1.72 mm/s 이하에서 층류가 형성된다.
촉매입자의 유동가능성
반응기 내에서 생성되는 촉매 입자의 직경을 5 nm로 가정하면,
촉매입자의 drag force와 gravity force 의 값을 비교하여 플로팅 상태를 예측할 수 있다. Stokes' law 에 의하면 drag force는 하기 식에 의해 정의된다.

Fdrag > Fgravity이면 촉매입자는 플로팅(floating)이 가능한데, 상기 계산식에 따르면 이송가스가 수소이고 선속도가 2.23 cm/s 이하이면 촉매입자가 플로팅 가능함을 확인할 수 있다.
도 4 내지 도 6은 본 발명의 다양한 실시예에 따른 탄소나노튜브섬유 제조장치를 개략적으로 도시한다. 구체적으로, 본 발명에 따른 장치는,
반응영역(16,26)을 구비한 수직형 반응기 본체(10,20);
상기 본체의 반응영역(16,26) 하부에 방사용액(1)을 주입하기 위한 방사용액 유입구(11);
상기 본체의 반응영역(16,26) 하부에 이송가스(2)를 주입하기 위한 이송가스 유입구(12);
상기 반응영역(16,26)을 가열하기 위한 가열수단(15,25); 및
상기 반응영역(16,26) 상단에서, 생성된 탄소나노튜브의 연속집합체(7)를 권취하여 섬유화하는 권취수단(17,27);을 구비하며,
상기 반응영역(16,26)에서는 하부로부터 공급된 상기 방사용액(1)이 상기 이송가스(2)에 의해 층류를 형성하여 상승하면서 반응하여 탄소나노튜브(6)의 연속 집합체(7)를 생성하는 것을 특징으로 한다.
도 4에 도시된 본 발명의 일 실시예에 따르면, 상기 방사용액 유입구(11)로부터 유입된 방사용액(1)은 노즐(13)을 통해 상기 반응영역으로 공급될 수 있다.
도 5 및 도 6에 도시된 본 발명의 다른 실시예에 따르면, 상기 본체의 반응영역(16,26) 하부에 구비되어 반응기 본체(10,20)를 반응영역인 상부와 비반응영역인 하부로 구분하며 유체소통이 가능한 분산판(14,24)을 더 구비하며, 상기 방사용액 유입구(11)와 상기 이송가스 유입구(12)가 상기 분산판(14,24) 하부에 위치할 수 있다.
상기 분산판(14,24)은 본 발명의 장치에 필수적인 것은 아니고 필요에 따라 구비될 수 있다. 분산판(14,24)은 기체 혹은 기액혼합 유동이 통과하여 소통할 수 있으면서, 분산판(14,24) 상부의 반응물질, 촉매 또는 카본나노튜브 등이 역유동하지 않을 정도의 다공성을 갖는 것이 바람직하다. 구체적으로 메탈 포옴(metal foam), 다공판(perforated plate), 노즐, 시이브 및 버블캡 등으로부터 선택될 수 있다. 분산판은 전면적에 걸쳐 균일한 개구율을 가질 수도 있고, 또는 층류 형성에 유리하도록 개구율이 부분적으로 달라지도록 조절하는 것도 가능하다.
도 5에 도시된 본 발명의 일 실시예에 따르면, 상기 방사용액 유입구(11)로부터 상기 분산판(14) 하부로 유입된 방사용액(1)은 상기 분산판(14)을 관통하는 노즐(13)을 통해 분산판(14) 상부의 반응영역(16)으로 공급될 수 있다.
상기 실시예에 있어서, 상기 방사용액 유입구(11)로부터 유입된 방사용액(1)과 상기 이송가스 유입구(12)로부터 유입된 이송가스(2)는 상기 분산판(14) 하부에서 서로 격리되어 있는 것이 바람직하다. 즉 방사용액(1)은 유입구(11)와 연결된 노즐(13)을 통해 반응영역(16)으로 직접 공급되고, 이송가스(2)는 분산판(14) 하부 공간에서 분산판(14)을 관통하여 반응영역(16)으로 공급될 수 있다. 반응영역 단면적에 걸쳐 이송가스(2)가 균일한 선속도로 공급되어 노즐(13)을 통해 공급된 방사용액(1)이 이송가스(2)와 만나 층류를 형성하도록 하는 것이 바람직하다.
도 6에 도시된 본 발명의 또 다른 실시예에 따르면, 방사용액(1)과 이송가스(2)가 분산판(24) 하부에서 혼합된 채로 반응영역(26)에 공급될 수 있다. 구체적으로, 방사용액 유입구(21)로부터 용액주입수단(도시되지 않음)에 의해 주입된 방사용액(1)과 상기 이송가스 유입구(22)로부터 주입된 이송가스(2)가 서로 균일하게 혼합되어 혼합 유동(3)을 형성한 후 배관(23)을 통해 상기 분산판(24) 하부로 공급된 후 분산판(24)을 관통하여 상부 반응영역(26)으로 공급될 수 있다.
본 발명에 있어서, 상기 가열수단(15,25.121)은 상기 반응기 본체를 감싸고 있는 가열로일 수 있으며, 반응영역(16,26)을 1,000 내지 3,000℃로 가열할 수 있다. 반응기의 고온영역(16,26)은 바람직하게는 1,000 내지 2,000℃, 1,000 내지 1,500℃ 또는 1,000 내지 1300℃의 온도를 유지할 수 있으며, 더욱 바람직하게는 1,100 내지 1,200 ℃일 수 있다. 반응기의 고온 영역의 온도는 촉매 내로 탄소가 확산(diffusion)되는 속도에 영향을 주어 탄소나노튜브 성장률(growth rate)을 조절한다. 화학증착법을 이용하여 탄소나노튜브를 합성하는 경우, 일반적으로 합성 온도가 높을수록 탄소나노튜브의 성장속도가 빨라짐에 따라 결정성과 강도가 증가한다.
본 발명에 있어서, 상기 반응기 본체(10,20,111)의 반응영역(16,26) 하단에 주입되는 이송가스(2)는 0.5 내지 50 cm/min의 선속도로 주입될 수 있으며, 바람직하게는 0.5 내지 40 cm/min 또는 0.5 내지 30 cm/min 또는 0.5 내지 20 cm/min 또는 1 내지 10cm/min의 선속도로 주입될 수 있다. 이송가스 주입속도는 앞서 살펴본 바와 같이 이송가스의 종류, 반응기 사이즈, 촉매 종류 등에 따라 달라질 수 있다.
본 발명에 있어서, 이송가스(2)는 탄소나노튜브 합성시 방사용액(1)을 희석시켜 반응영역(16,26) 내부로 주입시키는 양을 조절하며, 생성된 비정질 탄소나 잉여 불순물과 반응하여 배기시킴으로써 생성된 탄소나노튜브섬유(7)의 순도를 향상시킨다. 상기 이송가스(2)는 탄화수소계열 가스, 불활성가스, 환원가스 또는 이의 혼합가스일 수 있다.
불활성가스는 예를 들어 아르곤(Ar) 가스, 질소(N2) 가스 일 수 있고, 환원가스는 예를 들어 수소(H2)가스, 암모니아(NH3) 가스 일 수 있으나, 이에 제한되는 것은 아니다.
본 발명에 있어서, 고온영역(16,26)으로 방사되는 방사용액(1)은 10 내지 50 ml/min의 속도로 방사할 수 있으며, 바람직하게는 10 내지 40ml/min 또는 10 내지 30 ml/min 또는 10 내지 20 ml/min 의 속도로 방사할 수 있다.
방사용액(1)이 지속적으로 주입되면 반응영역(16,26) 내부에서 합성된 탄소나노튜브(6,141)는 연속되는 집합체를 원통형상으로 형성하면서 가열로의 상단 가운데로 올라가게 되며, 상기 집합체를 포집하여 고온 영역 바깥으로 끄집어내어 권취수단(17,27,142)으로 감아 섬유화한다.
상기 권취수단(17,27,142)은 스핀들, 릴, 드럼 또는 컨베이어일 수 있으나, 이에 한정되지 않으며, 배출되는 탄소나노튜브섬유를 안정적으로 권취할 수 있는 임의의 수단을 사용할 수 있다.
권취(winding) 온도 및 속도는 섬유 내 탄소나노튜브가 섬유축 방향으로 배향되는데 영향을 주게 되어, 탄소나노튜브섬유의 열적, 전기적, 물리적 성질을 결정한다. 바람직하게는, 15 내지 120℃의 온도에서 5 내지 50rpm 범위에서 와인딩 할 수 있다.
또한 도 1에 도시된 바와 같이, 상기 탄소나노튜브섬유 배출부(133)에는 불활성가스가 주입구가 구비되어 탄소나노튜브섬유 연속 집합체의 둘레를 감싸는 불활성가스 커튼(135)이 형성되도록 하는 것이 바람직하다. 배출부(133)는 생성된 탄소나노튜브섬유을 배출하는 배출구와 이송가스를 배출하는 배기라인(134)이 구비될 수 있다.
본 발명에 있어서, 상기 방사용액(1)은 탄소원인 액상의 탄소화합물에 대하여 촉매(5)가 0.5 내지 10중량%, 또는 1 내지 5 중량%, 또는 1.5 내지 4 중량%로 혼합될 수 있다. 탄소원에 비해 과잉의 촉매를 사용하는 경우 촉매가 불순물로 작용하여 고순도의 탄소나노튜브섬유(7)를 수득하기 어려우며, 오히려 탄소나노튜브섬유의 열적, 전기적, 물리적 특성을 저해하는 요인이 될 수 있다.
본 발명에 있어서, 상기 방사용액(1)은 촉매 활성제를 더 포함할 수 있다. 통상적으로 탄소나노튜브(6)의 합성은 촉매가 용융된 상태에서 탄소가 촉매로 확산된 후 석출되면서 진행되는데, 상기 촉매 활성제는 탄소나노튜브(6) 합성시 프로모터로 사용되어 탄소 확산율(diffusion rate)을 증가시켜 빠른 시간 내에 탄소나노튜브(6)가 합성되도록 한다. 촉매 활성제로 예로는 티오펜(thiophene, C4H4S)을 이용할 수 있다. 티오펜은 촉매의 녹는점을 감소시키고, 비정질 탄소를 제거하여 낮은 온도에서 고순도의 탄소나노튜브(6)를 합성할 수 있도록 해준다. 촉매 활성제의 함량은 탄소나노튜브(6)의 구조에도 영향을 미칠 수 있는데, 예를 들어, 에탄올에 대하여 티오펜을 1 내지 5중량%로 혼합하는 경우, 다중벽 탄소나노튜브섬유를 수득할 수 있으며, 에탄올에 대하여 티오펜을 0.5중량% 이하로 혼합하는 경우 단일벽탄소나노튜브 섬유를 수득할 수 있다.
본 발명에 있어서, 상기 탄소화합물은 탄소원으로서 촉매로 확산됨으로써 탄소나노튜브로 합성되며, 분자량 분포도, 농도, 점도, 표면 장력, 유전율 상수 및 사용하는 용매의 성질을 고려하여 이용한다. 상기 액상의 탄소화합물은 에탄올, 메탄올, 프로판올, 아세톤, 자일렌, 클로로포름, 에틸아세트산, 디에틸에테르, 폴리에틸렌글리콜, 에틸포르메이트, 메시틸렌, 테트라하이드로퓨란(THF), 디메틸포름아마이드(DMF), 디클로로메탄, 헥산, 벤젠, 사염화탄소 및 펜탄으로 구성된 그룹에서 선택된 하나 일 수 있다.
바람직하게는 에탄올(C2H5OH), 자일렌(C8H10), 디에틸에테르[(C2H5)2O], 폴리에틸렌글리콜[ㅡ(CH2-CH2-O)9], 1-프로판올(CH3CH2CH2OH), 아세톤(CH3OCH3), 에틸포르메이트(CH3CH2COOH), 벤젠(C6H6), 헥산(C6H14), 메시틸렌[C6H3(CH3)3]을 이용할 수 있다.
본 발명에 있어서, 상기 촉매는 철, 니켈, 코발트, 백금, 루테늄, 몰리브덴, 바나듐 및 이의 산화물로 이루어지는 그룹에서 선택되는 하나 이상을 포함할 수 있으나, 이에 한정되는 것은 아니다. 또한 촉매는 나노입자 형태일 수 있고, 바람직하게는 철, 니켈, 코발트 등이 함유된 화합물인 페로센(Ferrocene)과 같은 메탈로센 형태일 수 있다.
또한, 본 발명에 따르면 상기 장치를 이용하여 탄소나노튜브섬유를 제조하는 방법을 제공한다. 구체적으로,
(a) 액상의 탄소화합물에 촉매가 분산된 방사용액을 준비하는 단계;
(b) 이송가스를 준비하는 단계;
(c) 상기 방사용액을 상기 이송가스와 함께 고온 영역을 구비한 반응기의 하단에 상방향으로 주입하여 방사함으로써 상기 방사용액이 상기 이송가스에 의해 상기 고온영역을 상향 이동하면서 반응하여 탄소나노튜브의 연속 집합체를 형성하도록 하는 단계; 및
(d) 상기 탄소나노튜브의 연속 집합체를 반응기 상단에서 권취하여 섬유화하는 단계;를 포함하는 탄소나노튜브섬유 제조방법을 제공한다.
본 발명은 또한, 상기의 제조장치를 이용하여 제조된 탄소나노튜브섬유를 제공한다.
본 발명에 따른 방법으로 제조된 탄소나노튜브섬유는 촉매가 반응기 내에 오랫동안 머무를 수 있으므로 100 nm 내지 100 ㎛ 의 직경을 가질 수 있고, 또한 탄소나노튜브가 연속적으로 집합되어 수십 ㎛ 내지 수 cm의 길이까지 수득할 수 있을 것으로 기재된다. 본 발명에 따라 제조된 탄소나노튜브섬유는 길이가 수 cm까지 길어질 수 있기 때문에 기계적 특성, 예를 들어 강도, 인장강도 및 탄성이 우수하며, 전기전도도 및 비표면적이 증가할 것으로 기대된다.
상술한 본 발명의 기술적 구성은 본 발명이 속하는 기술분야에서의 통상의 기술자가 본 발명의 그 기술적 사상이나 필수적 특징을 변경하지 않고서 다른 구체적인 형태로 실시될 수 있다는 것을 이해할 수 있을 것이다. 그러므로 이상에서 기술한 실시예는 모든 면에서 예시적인 것이며 한정적인 것이 아닌 것으로 이해되어야 한다. 아울러, 본 발명의 범위는 상기의 상세한 설명보다는 후술하는 특허청구범위에 의하여 나타내어진다. 또한, 특허청구범위의 의미 및 범위 그리고 그 등가 개념으로부터 도출되는 모든 변경 또는 변형된 형태가 본 발명의 범위에 포함되는 것으로 해석되어야 한다.

본 발명에 따른 탄소나노튜브섬유 제조장치를 이용하면, 촉매가 분산된 방사용액을 반응기의 고온영역 내에 오래 머물도록 할 수 있어 길이가 길고, 강도 및 탄성이 우수한 탄소나노튜브섬유를 얻을 수 있다. 따라서, 다기능 복합재료의 강화재, 안정적이고 반복적인 피에조 저항 효과를 이용한 변형/손상 감지기, 고전도를 이용한 송전선, 높은 비표면적, 우수한 기계적 특성 및 전기전도도를 이용한 전기화학적 기기, 예를 들어 생체물질 감지를 위한 마이크로 전극재료, 슈퍼커패시터, 액추에이터 등 다양한 분야에 적용할 수 있을 것으로 기대된다.

Claims (27)

  1. 반응영역을 구비한 수직형 반응기 본체;
    방사용액을 상기 본체의 반응영역 하부에 주입하기 위한 방사용액 유입구;
    이송가스를 상기 본체의 반응영역 하부에 주입하기 위한 이송가스 유입구;
    상기 반응영역을 가열하기 위한 가열수단; 및
    상기 반응영역 상단에 설치되는 탄소나노튜브섬유 배출부를 포함하고,
    상기 방사용액 유입구로부터 반응영역으로 유입된 방사용액은 상기 이송가스 유입구를 통해 유입된 이송가스에 의해 상기 반응영역 하단으로부터 상방향으로 상승 유동하면서 탄화 및 흑연화 됨으로써 탄소나노튜브의 연속 집합체로 이루어진 탄소나노튜브섬유를 형성하는 것인 탄소나노튜브섬유 제조장치.
  2. 제1항에 있어서,
    방사용액 유입구에 방사용액을 공급하는 방사용액 공급유닛과, 상기 이송가스 유입구에 이송가스를 공급하는 이송가스 공급유닛을 더 구비하는 탄소나노튜브섬유 제조장치.

    상기 탄소나노튜브섬유 배출부는 상기 반응기 상단으로부터 배출되는 탄소나노튜브섬유를 권취하여 수집하는 권취수단을 구비하는 것인, 탄소나노튜브섬유 제조장치.
  9. 제1항에 있어서,
    상기 탄소나노튜브섬유 배출부에는 불활성가스가 주입구가 구비되어 탄소나노튜브섬유 연속 집합체의 둘레를 감싸는 불활성가스 커튼이 형성되도록 하는 것인, 탄소나노튜브섬유 제조장치.
  10. 제7항에 있어서,
    상기 권취수단은 스핀들, 릴, 드럼 또는 컨베이어인, 탄소나노튜브섬유 제조장치.
  11. 제1항에 있어서,
    상기 본체의 반응영역 하부에 구비되어 반응기 본체를 반응영역인 상부와 비반응영역인 하부로 구분하며 유체소통이 가능한 분산판을 더 구비하며, 상기 방사용액 유입구는 상기 분산판 상부에, 상기 이송가스 유입구는 상기 분산판 하부에 위치하는 것인, 탄소나노튜브섬유 제조장치.
  12. 제1항에 있어서,
    상기 본체의 반응영역 하부에 구비되어 반응기 본체를 반응영역인 상부와 비반응영역인 하부로 구분하며 유체소통이 가능한 분산판을 더 구비하며, 상기 방사용액 유입구와 상기 이송가스 유입구가 상기 분산판 하부에 위치하는 것인, 탄소나노튜브섬유 제조장치.
  13. 제11항에 있어서,
    상기 방사용액 유입구로부터 상기 분산판 하부로 유입된 방사용액은 상기 분산판을 관통하는 노즐을 통해 분산판 상부의 반응영역으로 공급되는 것인, 탄소나노튜브섬유 제조장치.
  14. 제11항에 있어서,
    상기 방사용액 유입구로부터 유입된 방사용액과 상기 이송가스 유입구로부터 유입된 이송가스는 상기 분산판 하부에서 서로 격리되어 있는 것인, 탄소나노튜브섬유 제조장치.
  15. 제11항에 있어서,
    상기 방사용액 유입구로부터 유입된 방사용액과 상기 이송가스 유입구로부터 유입된 이송가스가 서로 혼합된 후 상기 분산판을 관통하여 반응영역으로 공급되는 것인, 탄소나노튜브섬유 제조장치.
  16. 제1항에 있어서,
    상기 가열수단은 상기 반응기 본체를 감싸고 있는 가열로이며 반응영역을 1,000 내지 3,000℃로 가열하는, 탄소나노튜브섬유 제조장치.
  17. 제1항에 있어서,
    상기 방사용액은 액상의 탄소화합물에 촉매가 분산된 것인, 탄소나노튜브섬유 제조장치.
  18. 제1항에 있어서,
    상기 이송가스 유입구의 이송가스 유입속도는 0.5 내지 50 cm/min인, 탄소나노튜브섬유 제조장치.
  19. 제1항에 있어서,
    상기 방사용액 유입구의 방사용액 유입속도는 10 내지 50 ml/min 인, 탄소나노튜브섬유 제조장치.
  20. 제16항에 있어서, 상기 방사용액이 촉매 활성제를 더 포함하는 것인, 탄소나노튜브섬유 제조장치.
  21. 제16항에 있어서,
    상기 방사용액은 탄소화합물에 대하여 촉매를 0.5 내지 10중량% 함유하는 것인, 탄소나노튜브섬유 제조장치.
  22. 제16항에 있어서,
    상기 촉매는 철, 니켈, 코발트, 백금, 루테늄, 몰리브덴, 바나듐 및 이의 산화물로 이루어지는 그룹에서 선택되는 하나 이상을 포함하는 것인, 탄소나노튜브섬유 제조장치.
  23. 제16항에 있어서,
    상기 탄소화합물은 에탄올, 메탄올, 프로판올, 아세톤, 자일렌, 클로로포름, 에틸아세트산, 디에틸에테르, 폴리에틸렌글리콜, 에틸포르메이트, 메시틸렌, 테트라하이드로퓨란(THF), 디메틸포름아마이드(DMF), 디클로로메탄, 헥산, 벤젠, 사염화탄소 및 펜탄으로 구성된 그룹에서 선택된 하나 이상인, 탄소나노튜브섬유 제조장치.
  24. 제1항에 있어서,
    상기 이송가스는 탄화수소가스, 불활성가스, 환원가스 또는 이의 혼합가스인, 탄소나노튜브섬유 제조장치.
  25. 제23항에 있어서,
    상기 불활성가스는 아르곤, 질소 또는 이의 혼합가스이며,
    상기 환원가스는 수소, 암모니아 또는 이의 혼합가스인, 탄소나노튜브섬유 제조장치.
  26. 제1항 내지 제24항 중 어느 한 항의 장치를 이용하여 탄소나노튜브섬유를 제조하는 방법.
  27. 제1항 내지 제24항 중 어느 한 항의 장치를 이용하여 제조된 탄소나노튜브 섬유.
