Abstract
Description
例えば特許文献1では、シリコン系の熱硬化ハードコート膜により耐擦傷性及びプラスチックレンズとの密着性を向上させることが開示されている。
また、プラスチックレンズのハードコート膜として、様々な光硬化ハードコート膜についても提案されている。例えば、特許文献2には、エポキシ基を含有する化合物と光カチオン重合開始剤と有機溶媒と無機微粒子とを含む、耐擦傷性及び耐候性を有するカチオン硬化系の光学部材用コーティング組成物が開示されている。また、アクリル系の光硬化ハードコート膜として、例えば特許文献3には、分子内に少なくとも2個の(メタ)アクリロイル基を有する化合物とイオン系光重合開始剤と特定の金属酸化物粒子を含む光硬化性コーティング組成物が開示されている。
すなわち、本発明は、下記のコーティング組成物及び光学部材を提供する。
(a-1):1分子中に3個以上のアクリレート基を有する多官能アクリレート化合物
(a-2):アクリレート基を末端に有する樹枝状脂肪族化合物
(a-3):アルキレンオキサイド又はε-カプロラクトンで変性した、変性アクリレート化合物
条件(1):(A)アクリレート成分中、Xが40~60質量%であり、Y及びZの合計が60~40質量%である。
条件(2):Y及びZの合計量中、Zが30~100質量%未満である。
〈2〉 前記(a-3)が、ペンタエリスリトール又はジペンタエリスリトールを、アルキレンオキサイド又はε-カプロラクトンで変性した変性アクリレート化合物である、前記1に記載のコーティング組成物。
〈3〉 前記(a-1)として、1分子中に3個以上のアクリレート基を有し、さらに水酸基を有する多官能アクリレート化合物を含む、前記1又は2に記載のコーティング組成物。
〈4〉 下記条件(2-1)を満たす、前記1~3のいずれかに記載のコーティング組成物。
条件(2-1):Y及びZの合計量中、Zが30~90質量%である。
〈5〉 前記(B)金属酸化物が、酸化ケイ素、である、前記1~4のいずれかに記載のコーティング組成物。
〈6〉 前記1~5のいずれかに記載のコーティング組成物を用いて得られるハードコート膜を有する光学部材。
〈7〉 前記ハードコート膜上に無機材料からなる反射防止膜を更に有する、前記6に記載の光学部材。
(A)アクリレート成分は、下記(a-1)、(a-2)及び(a-3)からなる。
(a-1):1分子中に3個以上のアクリレート基を有する多官能アクリレート化合物
(a-2):アクリレート基を末端に有する樹枝状脂肪族化合物
(a-3):アルキレンオキサイド又はε-カプロラクトンで変性した、変性アクリレート化合物
本発明のコーティング組成物は、ハードコート膜の密着性及び耐擦傷性の観点から、(A)アクリレート成分を構成する(a-1)成分として、1分子中に3個以上のアクリレート基を含む多官能アクリレート化合物(以下、「多官能アクリレート化合物」と略記することがある。)を含有する。
なお、上記多官能アクリレート化合物は樹枝状脂肪族化合物ではなく、(a-1)成分には後述の(a-2)成分は含まれない。また、(a-1)成分には、後述の(a-3)成分のアルキレンオキサイド又はε-カプロラクトンで変性した変性アクリレート化合物は含まれない。
(a-1)成分として、芳香環を含まない鎖状の多官能アクリレート化合物を用いることが好ましい。該鎖状の多官能アクリレート化合物を用いることにより、ハードコート膜の耐候性を向上させることができる。
(a-1)成分の多官能アクリレート化合物は、単独で使用してもよく、2種以上を併用してもよい。
上記水酸基を含有する多官能アクリレート化合物の含有割合としては、(a-1)成分中、好ましくは30~80モル%であり、より好ましくは50~75モル%である。上記含有割合が30モル%以上であればハードコート膜にくもりが生じず、良好な透明性を得ることができ、80モル%以下であれば架橋密度の高い高硬度な膜を形成できる。
本発明においては、上記水酸基を有する多官能アクリレート化合物と、該水酸基を有する多官能アクリレート化合物の水酸基がアクリレート基に置換された、水酸基を含有しない多官能アクリレート化合物との混合物を、(a-1)成分として好適に使用することができる。該混合物としては、例えば、ペンタエリスリトールトリアクリレートとペンタエリスリトールテトラアクリレートとの混合物として市販されているものが入手可能であり、該市販品として、東亜合成株式会社製の商品名M-306が挙げられる。
本発明において、ハードコート膜の密着性及び耐擦傷性の観点から、(a-2)成分としてアクリレート基を末端に有する樹枝状脂肪族化合物が用いられる。該樹枝状脂肪族化合物であれば、短時間で硬化反応が進行するため、紫外線硬化時の酸素阻害の影響を受けずに高硬度のハードコート膜を成膜することができ、また硬化収縮を抑えて密着性を向上させることができる。さらに、(a-2)成分は芳香環を含まないため、紫外線照射時に黄変することなく、またハードコート膜を透明性及び耐候性に優れたものとすることができる。
また、(a-2)成分はアクリレート基を末端に有する樹枝状脂肪族化合物であれば特に制限はなく、1種を単独で使用してもよく、2種以上を併用してもよい。上記のような樹枝状脂肪族化合物のなかでも、デンドリマー又はハイパーブランチポリマーであることが好ましい。デンドリマーは高い規則性で分岐されたポリマーであり、ハイパーブランチポリマーは低い規則性で分岐されたポリマーであって、直鎖状の高分子に比べ低粘度で溶剤溶解性に優れる。
(a-2)成分として用いることができるハイパーブランチポリマーとしては、大阪有機化学工業株式会社製のSTAR-501(SIRIUS-501、SUBARU-501)(商品名)等を入手することができる。このSTAR-501は、ジペンタエリスリトールをコアとするものであり、末端にアクリレート基を有する多分岐(ジペンタエリスリトールヘキサアクリレート(DPHA)連結型)ポリアクリレートを主成分とするものである。また、STAR-501は分子量16,000~24,000程度である。
本発明のコーティング組成物は、ハードコート膜の柔軟性を持たせる観点から、(A)アクリレート成分を構成する(a-3)成分として、(a-3)アルキレンオキサイド又はε-カプロラクトンで変性した、変性アクリレート化合物(以下、「変性アクリレート化合物」と略記することがある。)を含有する。
(a-3)成分を含有させて、ハードコート膜の柔軟性を持たせることで、ハードコート膜上に反射防止膜の形成を容易にし、かつハードコート膜と反射防止膜との密着性を向上させることができる。
上記多価アルコールとしては、例えば、ペンタエリスリトール、ジペンタエリスリトール、トリメチロールプロパン及びジトリメチロールプロパン等が挙げられ、なかでもペンタエリスリトール及びジペンタエリスリトールが好ましい。
また、変性アクリレート化合物において、1分子中のアクリレート基の数はハードコート膜の柔軟性及び密着性の観点から、好ましくは3個以上であり、より好ましくは4~6個である。
上記のなかでも、カプロラクトン変性ジペンタエリスリトールトヘキサ(メタ)アクリレートが好ましい。
本発明のコーティング組成物において、耐擦傷性を向上させる観点から、(B)金属酸化物を含有させる。
(B)成分としては、特に限定されないが、例えば、酸化アルミニウム、酸化チタン、酸化アンチモン、酸化ケイ素、酸化セリウム、酸化鉄、酸化亜鉛、酸化スズ等の微粒子が挙げられる。上記金属酸化物は、単独で使用してもよく、2種以上を併用してもよい。上記金属酸化物の中でも耐擦傷性をより向上させる観点から酸化ケイ素が好ましい。
また、ハードコート膜中で偏在することを抑制する観点から、金属酸化物はゾル状のものが好ましく、シリカゾルが好適である。
シランカップリング剤としては、(メタ)アクリロキシ基等の官能基を有するシランカップリング剤が好ましい。シランカップリング剤として具体的には、メトキシシラン、γ-メタクリロキシプロピルメチルジエトキシシラン、γ-メタクリロキシプロピルトリエトキシシラン、γ-アクリロキシプロピルトリメトキシシラン等が挙げられる。
シランカップリング剤の使用量は、(B)金属酸化物に対して好ましくは1.5~10質量%であり、より好ましくは3~8質量%である。1.5質量%以上であれば(A)及び(B)成分との相溶性が良好であり、10質量%以下であれば膜硬度を損なうことがない。
本発明において、(A)アクリレート成分に対する(B)金属酸化物の質量比(B)/(A)は0.6~1.3であり、好ましくは0.7~1.2であり、より好ましくは0.9~1.1である。上記質量比が0.6未満であると、ハードコート膜の耐擦傷性が得られず、1.3を超えるとハードコート膜の柔軟性が十分でなく優れた密着性が得られない。
条件(1):(A)アクリレート成分中、Xが40~60質量%であり、Y及びZの合計が60~40質量%である。
条件(2):Y及びZの合計量中、Zが30~100質量%未満である。
好ましくは条件(1-1):Xが50質量%であり、Y及びZの合計が50質量%であり、すなわちXとY及びZの合計とが等しい質量割合を満たすことである。
また、Y及びZの合計量中、Zが条件(2)を満たさない場合、ハードコート膜の密着性が極端に悪くなってしまう。
好ましくは条件(2-1):Y及びZの合計量中、Zが30~90質量%を満たすことである。
質量比(B)/(A)が0.7~1.2であり、かつ
条件(1):(A)アクリレート成分中、Xが40~60質量%であり、Y及びZの合計が60~40質量%であり、
条件(2-1):Y及びZの合計量中、Zが30~90質量%である。
さらに、より好ましい態様として、
質量比(B)/(A)が0.9~1.1であり、かつ
条件(1-1):(A)アクリレート成分中、Xが50質量%であり、Y及びZの合計が50質量%であり、
条件(2-1-1):Y及びZの合計量中、Zが40~80質量%である。
(A)アクリレート成分及びこれを構成する(a-1)、(a-2)及び(a-3)成分と(B)金属酸化物との含有割合が、上記条件を満たすことにより、高い耐擦傷性を有しつつ、反射防止膜との密着性に優れ、さらに過酷な条件での耐候試験後においても反射防止膜との優れた密着性を維持することができる。
本発明のコーティング組成物には、所望により、より短時間でコーティング組成物を硬化させるために反応開始剤、またコーティング組成物塗布時における濡れ性を向上させ、硬化膜の平滑性を向上させる目的で各種の有機溶剤やレベリング剤を添加することもできる。さらに、紫外線吸収剤、酸化防止剤、光安定剤等も硬化膜の物性に影響を与えない限り添加することも可能である。
本発明のコーティング組成物は、前記(A)アクリレート成分を構成する(a-1)、(a-2)及び(a-3)成分と(B)金属酸化物、さらに必要に応じて添加剤を混合撹拌することにより製造することができ、混合する際の各成分の配合の順序に特に制限はない。また、混合撹拌する際に、有機溶媒を使用してもよく、具体的には、メチルエチルケトン、1-メトキシ-2-プロパノール、プロピレングリコールモノメチルエーテル等を使用してもよい。
本発明のコーティング組成物は、高い耐擦傷性を有しつつ、反射防止膜との密着性に優れることから、本発明のコーティング組成物を用いてハードコート膜を有する、眼鏡レンズなどの光学部材とすることができる。
具体的には、本発明のコーティング組成物を基材上に塗布し、硬化させてハードコート膜を形成し、さらにハードコート膜上に無機材料からなる反射防止膜を形成することで、高い耐擦傷性を有しつつ、反射防止膜との密着性に優れたアクリル系ハードコート膜を有する光学部材とすることができる。上記光学部材は、公知の方法に従い製造することができる。
上記反射防止膜は、Si、Al、Sn、Nb、Sb、Ta、Ce、La、Fe、Zn、W、Zr、In、Ti等の金属の酸化物を用い、真空蒸着法、スパッタリング法、イオンプレーティング法等の物理蒸着法、熱CVD、プラズマCVD、光CVD等の化学蒸着法等の蒸着法により形成することができる。また、本発明の効果は反射防止膜の層数に制限されない。
また、実施例及び比較例において、下記の材料を使用した。
(a-1):1分子中に3個以上のアクリレート基を有する多官能アクリレート化合物
・ M-306(商品名、東亜合成株式会社製)
[ペンタエリスリトールアクリレート(トリアクリレート及びテトラアクリレートの混合物、内トリアクリレート〈1分子中水酸基1個〉が65~70%)、25℃の粘度400~600mPa・s]
(a-2):アクリレート基を末端に有する樹枝状脂肪族化合物
・ SIRIUS(商品名SIRIUS-501、大阪有機化学工業株式会社製)
(a-3):アルキレンオキサイド又はε-カプロラクトンで変性した、変性アクリレート化合物
・ DPCA-60(商品名KAYARAD DPCA-60、日本化薬株式会社製)
[ジペンタエリスリトールのε-カプロラクトン変性アクリレート化合物、アクリレート基6個]
・ シリカゾル(商品名PGM-ST、SiO2:30質量%、日産化学工業株会社製)
前記の材料を用い、表1に示す配合割合でコーティング組成物溶液を製造した。コーティング組成物溶液の製造方法としては、次の手順で行った。
ガラス製容器に、溶媒として1-メトキシ-2-プロパノール、(B)金属酸化物(全量基準で100質量部)とシランカップリング剤(商品名:KBM-503、γ-メタクリロキシプロピルメチルジエトキシシラン、信越化学工業株式会社製)5質量部を入れ、55℃、450rpmで撹拌し、(B)金属酸化物にシランカップリング剤を被覆させた。
被覆された金属酸化物を含む溶液を、濾過径5μmのフィルターでろ過した後、これに(a-1)、(a-2)、(a-3)成分を配合し、撹拌した。その後、レベリング剤(商品名:Y-7006、ポリオキシアルキレン・ジメチルポリシロキサン コポリマー 東レダウコーニング株式会社製)及び反応開始剤(商品名:IRGACURE184、チバ・スペシャルティ・ケミカルズ株式会社製)を添加し、撹拌してコーティング組成物の溶液を製造した。
上記実施例及び比較例で得られたコーティング組成物溶液を用い、下記の方法によりプラスチックレンズ基材にハードコート膜及び反射防止膜を成膜し、密着性及び耐擦傷性について評価した。評価結果を表1に示す。
(ハードコート膜の成膜)
レンズ基材として、屈折率1.67(材料:熱硬化性ポリチオウレタン系樹脂、HOYA株式会社製、商品名:EYNOA)を用い、基材に得られたコーティング組成物溶液をスピンコーター(ミカサ株式会社製)で塗布した。
機種名F300S(フュージョン・UVシステムズ製)を用い、コーティング液を塗布した基材に紫外線を照射し、コーティング液を硬化させ、膜厚3μmのハードコート膜を成膜した。
(反射防止膜の成膜)
次いで、上記ハードコート膜上に、真空蒸着法によりSiO2及びZrO2らなる7層の反射防止膜を形成した。
〈初期密着〉
得られたプラスチックレンズについて、反射防止膜上の両端、中央の3箇所に1.5mm間隔で100目クロスカットし、このクロスカットしたところに粘着テープ(登録商標:セロファンテープ、ニチバン株式会社製)を強く貼り付けた後、粘着テープを急速に剥がした後の反射防止膜の剥離の有無を調べた。
全く剥がれないものは100/100/100として、全て剥がれたものは0/0/0として評価した。なお、両端、中央の3箇所のいずれかでも反射防止膜の剥がれた数が50以上であれば、密着性に劣ると判断する。
〈QUV密着〉
得られたプラスチックレンズについて、UVA-340ランプ(295-365nm)を装着した紫外線蛍光ランプ式促進耐候試験機(QUV Weathering Tester(Q-Lab Corporation社製))を使用し、下記の条件で紫外線照射及び結露を交互に繰り返し、トータル1週間(168時間、21サイクル)耐久試験を行った。
紫外線照射条件:0.2W/m2、温度45℃、入射角度0~70°、4時間
結露試験条件:温度45℃、湿度90%RH
上記紫外線照射後のプラスチックレンズについて、(1)初期密着の評価方法と同様にしてQUV後の密着性について評価した。
スチールウール#0000で反射防止膜の表面を1kgの荷重をかけて前後に20往復擦り、傷のつきにくさを目視で判断した。
その結果、全ての実施例及び比較例において、ほとんど傷がつかない評価となった。
Claims (7)
- (A)アクリレート成分及び(B)金属酸化物を含有し、(A)アクリレート成分に対する(B)金属酸化物の質量比(B)/(A)が0.6~1.3であって、(A)アクリレート成分が下記(a-1)、(a-2)及び(a-3)からなり、かつ(a-1)の含有割合X、(a-2)の含有割合Y及び(a-3)の含有割合Zが下記条件(1)及び(2)を満たすコーティング組成物。
(a-1):1分子中に3個以上のアクリレート基を有する多官能アクリレート化合物
(a-2):アクリレート基を末端に有する樹枝状脂肪族化合物
(a-3):アルキレンオキサイド又はε-カプロラクトンで変性した、変性アクリレート化合物
条件(1):(A)アクリレート成分中、Xが40~60質量%であり、Y及びZの合計が60~40質量%である。
条件(2):Y及びZの合計量中、Zが30~100質量%未満である。 - 前記(a-3)が、ペンタエリスリトール又はジペンタエリスリトールを、アルキレンオキサイド又はε-カプロラクトンで変性した変性アクリレート化合物である、請求項1に記載のコーティング組成物。
- 前記(a-1)として、1分子中に3個以上のアクリレート基を有し、さらに水酸基を有する多官能アクリレート化合物を含む、請求項1又は2に記載のコーティング組成物。
- 下記条件(2-1)を満たす、請求項1~3のいずれかに記載のコーティング組成物。
条件(2-1):Y及びZの合計量中、Zが30~90質量%である。 - 前記(B)金属酸化物が酸化ケイ素である、請求項1~4のいずれかに記載のコーティング組成物。
- 請求項1~5のいずれかに記載のコーティング組成物を用いて得られるハードコート膜を有する光学部材。
- 前記ハードコート膜上に無機材料からなる反射防止膜を更に有する、請求項6に記載の光学部材。
