Abstract
Description
また、偏光フィルムを製造する際の生産性の向上の1つとして、偏光フィルムを製造する際の乾燥時間の短縮化が求められており、かかる点から、偏光フィルム用の原反フィルムとして、従来は厚みが75μm程度のPVA系重合体フィルムが一般に用いられてきたが、近年、厚みが70μmよりも薄い、一層薄膜化したPVA系重合体フィルムが求められている。
しかしながら、PVA系重合体フィルムが薄くなるほど、高速且つ高倍率で延伸したときに破断が生じ易いという問題があり、かかる点から、薄くても、破断を生ずることなく高速且つ高倍率で延伸することができ、それによって従来品と同等以上の偏光性能を有する偏光フィルムを、良好な作業性で、高い歩留りで、低コストで、生産性よく製造することのできるPVA系重合体フィルムが求められている。
特に本発明の目的は、偏光フィルムの製造に従来用いられているPVA系重合体フィルムよりも薄くても高い限界延伸倍率を有すると共に高い延伸速度に対応可能であって、高速且つ高倍率で延伸したときに破断を生ずることなく円滑に一軸延伸することができて従来よりも薄い延伸フィルムにすることができると共に、偏光フィルムを製造する際の乾燥時間を一層短縮して、偏光フィルムをより生産性よく製造することのできるPVA系重合体フィルムを提供することである。
また、本発明の目的は、前記PVA系重合体フィルムを用いる偏光フィルムの製造方法を提供することである。
特に、エチレン変性PVA系重合体フィルムの機械流れ方向の複屈折率をフィルムの厚み方向に平均化した値と幅方向の複屈折率をフィルムの厚み方向に平均化した値とが特定の関係を満たし、且つ幅方向の複屈折率をフィルムの厚み方向に平均化した値が特定の範囲にある前記したエチレン変性PVA系重合体フィルムは、当該フィルムの厚みが、偏光フィルムの製造に従来一般に用いられてきたPVA系重合体フィルムの厚みよりも薄い、10~65μm程度の厚みであっても、破断を生ずることなく、高速且つ高倍率で円滑に一軸延伸することができ、それによって偏光フィルムの製造時の一層の薄膜化が可能で、偏光フィルムを製造する際の乾燥時間を一層短縮できることを見出し、それらの知見に基づいて更に検討を重ねて本発明を完成した。

特に、本発明のエチレン変性PVA系重合体フィルムは、フィルムの厚みが、偏光フィルムなどを製造するために従来一般に用いられてきたPVA系重合体フィルムの厚みよりも薄い、10~65μm程度の厚みであっても、破断を生ずることなく、高速且つ高倍率で円滑に一軸延伸することができ、それに伴って延伸フィルムを製造する際の一層の薄膜化が可能になり、偏光フィルムなどを製造する際の乾燥時間の一層の短縮化およびそれによる生産性の向上が可能になる。
また、近年、偏光フィルム用の原反フィルムとして、長さが1000mを超えるPVA系重合体フィルムも用いられているが、本発明のエチレン変性PVA系重合体フィルムは高い限界延伸倍率を有しているため、従来のものよりも一層高倍率で延伸することができ、それによってエチレン変性PVA系重合体フィルムからの偏光フィルムの取得量を従来よりも多くすることができる。
更に、本発明の偏光フィルムの製造方法を採用することによって、偏光性能に優れる偏光フィルムを、延伸作業を中断することなく、高い歩留りで、低コストで、生産性よく製造することができる。
一般に、PVA系重合体などの透明なポリマーを用いて製造した透明なフィルムでは、ポリマー鎖がずり応力による塑性変形や歪みなどによって流れ方向(機械流れ方向:長さ方向)に配向してポリマーを構成する原子団の分極方向がマクロ的に揃い、それによってポリマー特有の複屈折が生ずる(非特許文献1)。
PVA系重合体フィルムにおける機械流れ方向の複屈折率[Δn(MD)]は下記の式[i]から求められ、また幅方向の複屈折率[Δn(TD)]は下記の式[ii]から求められる。

更に、本発明のエチレン変性PVA系重合体フィルムは、当該式(I)と共に、上記の式(II)を満足しているという点にも特徴を有している。
上記の式(I)から外れると、エチレン変性PVA系重合体フィルムの限界延伸倍率が低くなり、高倍率で一軸延伸したときにフィルムの破断が生じ易くなり、特にフィルムの厚みが薄いときに破断が生じ易い。
本発明のエチレン変性PVA系重合体フィルムは、下記の式(I’)を満足することが好ましく、下記の式(I’’)を満足することがより好ましく、下記の式(I’’’)を満足することが更に好ましい。

Δn(TD)Aveを過度に小さくするためにはエチレン変性PVA系重合体フィルムの製造時に幅方向の乾燥収縮を許容する必要が生じてエチレン変性PVA系重合体フィルムの有効幅収率が低下する傾向があることから、本発明のエチレン変性PVA系重合体フィルムは、Δn(TD)Aveが1.5×10-3~2.2×10-3の範囲にあることが好ましく、1.6×10-3~2.0×10-3の範囲にあることがより好ましい。

エチレン変性PVA系重合体フィルムのΔn(MD)Aveが2.0×10-3以下であることにより、エチレン変性PVA系重合体フィルムの限界延伸倍率が一層高くなり、エチレン変性PVA系重合体フィルムを長さ方向(MD)に高倍率で延伸しやすくなり、光学性能に優れる延伸フィルムがより容易に得られる。一方、エチレン変性PVA系重合体フィルムのΔn(MD)Aveを1.3×10-3未満にするためには、乾燥ロールの周速比を大きく低下させる必要があるため製膜時に乾燥ロール間でエチレン変性PVA系重合体膜にたるみが生じ易くなる傾向がある。
本発明のエチレン変性PVA系重合体フィルムは、Δn(MD)Aveが1.4×10-3~1.95×10-3の範囲にあることがより好ましく、1.5×10-3~1.9×10-3の範囲にあることが更に好ましい。
(ここでは、エチレン変性PVA系重合体フィルムの幅方向(TD)の中央部におけるΔn(MD)Aveの測定法を例示する。)
(i) エチレン変性PVA系重合体フィルムの長さ方向(MD)の任意の位置で、図1の(a)に示すように、フィルムの幅方向(TD)における中央部からMD×TD=2mm×10mmの大きさの細片を切り出し、その細片を厚み100μmのPETフィルムで両側を挟み、それを更に木枠に挟んでミクロトーム装置に取り付ける。
(ii) 次に、前記で採取した細片を、図1の(b)に示すように(PETフィルムおよび木枠は図示せず)、細片の長さ方向(MD)と平行に10μm間隔でスライスし、図1の(c)に示す観察用のスライス片(MD×TD=2mm×10μm)を10個作製する。このスライス片の中から、スライス面が平滑で且つスライス厚み斑のないスライス片5個を選び、それぞれをスライドガラス上に載せてマイクロスコープ(キーエンス社製)でスライス厚みを測定する。なお、観察は接眼10倍、対物20倍(トータル200倍)の視野で行う。
(iii) 次いで、スライス面が観察できるように、スライス片を図1の(d)のように倒してスライス面を上向きとしてスライドガラス上に載せてカバーガラスとシリコーンオイル(屈折率1.04)で封じ、二次元光弾性評価システム「PA-micro」(株式会社フォトニックラティス製)を用いてスライス片5個のレタデーションを測定する。
(iv) 各スライス片のレタデーション分布を「PA-micro」の測定画面に表示した状態で、スライス片を横切るように当初のフィルムの表面に垂直な線αを引き、その線分α上でライン解析を行ってフィルムの厚み方向のレタデーション分布データを取得する。なお、観察は接眼10倍、対物20倍(トータル200倍)の視野で行う。また、スライス片上で線分αの通る位置が変わることによる誤差を抑えるため、線幅を300画素としてレタデーションの平均値を採用する。
(v) 上記で得られたフィルムの厚み方向のレタデーション分布の値をマイクロスコープで測定した厚みで除してフィルムの厚み方向の複屈折率Δn(MD)分布を求め、当該フィルムの厚み方向の複屈折率Δn(MD)分布の平均値を採る。スライス片5個について求めたそれぞれのフィルムの厚み方向の複屈折率Δn(MD)分布の平均値を更に平均して、「Δn(MD)Ave」とする。
(ここでは、エチレン変性PVA系重合体フィルムの幅方向(TD)の中央部におけるΔn(TD)Aveの測定法を例示する。)
(i) エチレン変性PVA系重合体フィルムの長さ方向(MD)の任意の位置で、図2の(a)に示すように、フィルムの幅方向(TD)における中央部からMD×TD=10mm×2mmの大きさの細片を切り出し、その細片を厚み100μmのPETフィルムで両側を挟み、それを更に木枠に挟んでミクロトーム装置に取り付ける。
(ii) 次に、前記で採取した細片を、図2の(b)に示すように(PETフィルムおよび木枠は図示せず)、細片の幅方向(TD)と平行に10μm間隔でスライスし、図2の(c)に示す観察用のスライス片(MD×TD=10μm×2mm)を10個作製する。このスライス片の中から、スライス面が平滑で且つスライス厚み斑のないスライス片5個を選び、それぞれをスライドガラス上に載せてマイクロスコープ(キーエンス社製)でスライス厚みを測定する。なお、観察は接眼10倍、対物20倍(トータル200倍)の視野で行う。
(iii) 次いで、スライス面が観察できるように、スライス片を図2の(d)のように倒してスライス面を上向きとしてスライドガラス上に載せてカバーガラスとシリコーンオイル(屈折率1.04)で封じ、二次元光弾性評価システム「PA-micro」(株式会社フォトニックラティス製)を用いてスライス片5個のレタデーションを測定する。
(iv) 各スライス片のレタデーション分布を「PA-micro」の測定画面に表示した状態で、スライス片を横切るように当初のフィルムの表面に垂直な線βを引き、その線分β上でライン解析を行ってフィルムの厚み方向のレタデーション分布データを取得する。なお、観察は接眼10倍、対物20倍(トータル200倍)の視野で行う。また、スライス片上で線分βの通る位置が変わることによる誤差を抑えるため、線幅を300画素としてレタデーションの平均値を採用する。
(v) 上記で得られたフィルムの厚み方向のレタデーション分布の値をマイクロスコープで測定した厚みで除してフィルムの厚み方向の複屈折率Δn(TD)分布を求め、当該フィルムの厚み方向の複屈折率Δn(TD)分布の平均値を採る。スライス片5個について求めたそれぞれのフィルムの厚み方向の複屈折率Δn(TD)分布の平均値を更に平均して、「Δn(TD)Ave」とする。
一方、エチレン変性PVA系重合体フィルムの厚みが薄すぎると、偏光フィルムを製造するための一軸延伸時にフィルムの破断が生じ易くなる。この観点より、エチレン変性PVA系重合体フィルムの厚みは15μm以上であることがより好ましく、18μm以上であることが更に好ましく、20μm以上であることが特に好ましい。
ここでいう質量膨潤度とは、エチレン変性PVA系重合体フィルムを30℃の蒸留水中に30分間浸漬した際の質量を、前記浸漬後105℃で16時間乾燥した後の質量で除して得られる値の百分率を意味し、具体的には以下の実施例に記載する方法により測定することができる。
本発明のエチレン変性PVA系重合体フィルムを形成するエチレン変性PVA系重合体がエチレン以外のコモノマーで変性されたエチレン変性PVA系重合体である場合は、エチレン変性PVA系重合体におけるエチレン以外のコモノマーによる変性量は15モル%以下であることが好ましく、5モル%以下であることがより好ましい。
ここで、本明細書におけるエチレン変性PVA系重合体の「平均重合度」とは、JIS K6726-1994に準じて測定される平均重合度をいい、エチレン変性PVA系重合体を再けん化し、精製した後に30℃の水中で測定した極限粘度から求められる。
ここで、本明細書におけるエチレン変性PVA系重合体の「けん化度」とは、けん化によりビニルアルコール単位に変換され得る構造単位(典型的にはビニルエステル単位)とビニルアルコール単位との合計モル数に対して当該ビニルアルコール単位のモル数が占める割合(モル%)をいう。エチレン変性PVA系重合体のけん化度は、JIS K6726-1994の記載に準じて測定することができる。

ことからなる製造方法によって、高い生産性で円滑に連続して製造することができる。
エチレン変性PVA系重合体を含む製膜原液は、エチレン変性PVA系重合体を液体媒体と混合して溶液にしたり、液体媒体などを含むエチレン変性PVA系重合体ペレットなどを溶融して溶融液にしたりすることによって調製することができる。
エチレン変性PVA系重合体の液体媒体への溶解、液体媒体などを含むエチレン変性PVA系重合体ペレットの溶融は、撹拌式混合装置、溶融押出機などを使用して行うことができる。
その際に用いる液体媒体としては、例えば、水、ジメチルスルホキシド、ジメチルホルムアミド、ジメチルアセトアミド、N-メチルピロリドン、エチレンジアミン、ジエチレントリアミンなどを挙げることができ、これらの液体媒体は、1種を単独でまたは2種以上を組み合わせて使用することができる。これらの中でも水、ジメチルスルホキシド、または両者の混合物が好ましく用いられ、特に水がより好ましく用いられる。
可塑剤としては多価アルコールが好ましく用いられ、例えば、エチレングリコール、グリセリン、ジグリセリン、プロピレングリコール、ジエチレングリコール、トリエチレングリコール、テトラエチレングリコール、トリメチロールプロパンなどを挙げることができ、これらの可塑剤は、1種を単独でまたは2種以上を組み合わせて使用することができる。これらの中でも延伸性の向上効果に優れる点から、グリセリン、ジグリセリンおよびエチレングリコールのうちの1種または2種以上が好ましく使用される。
アニオン性界面活性剤としては、例えば、ラウリン酸カリウムなどのカルボン酸型、オクチルサルフェートなどの硫酸エステル型、ドデシルベンゼンスルホネートなどのスルホン酸型のアニオン性界面活性剤が好適である。
また、ノニオン性界面活性剤としては、例えば、ポリオキシエチレンオレイルエーテルなどのアルキルエーテル型、ポリオキシエチレンオクチルフェニルエーテルなどのアルキルフェニルエーテル型、ポリオキシエチレンラウレートなどのアルキルエステル型、ポリオキシエチレンラウリルアミノエーテルなどのアルキルアミン型、ポリオキシエチレンラウリン酸アミドなどのアルキルアミド型、ポリオキシエチレンポリオキシプロピレンエーテルなどのポリプロピレングリコールエーテル型、オレイン酸ジエタノールアミドなどのアルカノールアミド型、ポリオキシアルキレンアリルフェニルエーテルなどのアリルフェニルエーテル型のノニオン性界面活性剤が好適である。これらの界面活性剤は1種を単独でまたは2種以上を組み合わせて使用することができる。
ここで、本明細書でいう「製膜原液の揮発分率」とは、下記の式[iii]により求めた揮発分率をいう。
製膜原液の揮発分率(質量%)={(Wa-Wb)/Wa}×100 [iii]
[式中、Waは製膜原液の質量(g)、WbはWa(g)の製膜原液を105℃の電熱乾燥機中で16時間乾燥した後の質量(g)を示す。]
複数の乾燥ロールは、例えば、ニッケル、クロム、銅、鉄、ステンレススチールなどの金属から形成されていることが好ましく、特にロール表面が腐食しにくく、しかも鏡面光沢を有する金属材料から形成されていることがより好ましい。また、乾燥ロールの耐久性を高めるために、ニッケル層、クロム層、ニッケル/クロム合金層などを単層または2層以上組み合わせてメッキした乾燥ロールを用いることがより好ましい。
複数の乾燥ロールにおける各乾燥ロールのロール表面温度は65℃以上であることが好ましく、75℃以上であることがより好ましい。また、各乾燥ロールのロール表面温度は、最終工程またはそれに近い工程で熱処理ロールとして用いることのできる乾燥ロールのロール表面温度については100℃以上、より好ましくは100~120℃であることが好ましいが、それ以外の乾燥ロールのロール表面温度は100℃以下であることが好ましい。
第1乾燥ロール上に膜状に吐出したエチレン変性PVA系重合体を含む液は、第1乾燥ロール上で乾燥して、エチレン変性PVA系重合体膜の揮発分率が好ましくは17~30質量%、より好ましくは17~29質量%、更に好ましくは18~28質量%になった時点で第1乾燥ロールから剥離する。
第1乾燥ロールから剥離する際のエチレン変性PVA系重合体膜の揮発分率が17質量%未満であると、Δn(TD)Aveに対するΔn(MD)Aveの値が大きくなって式(I)を満たさなくなる傾向があり、一方、第1乾燥ロールから剥離する際のエチレン変性PVA系重合体膜の揮発分率が30質量%を超えると、第1乾燥ロールからの剥離が困難になって場合によっては破断したり、ムラが発生しやすくなったりする傾向がある。

[式中、Aは、エチレン変性PVA系重合体膜またはエチレン変性PVA系重合体フィルムの揮発分率(質量%)、Wcはエチレン変性PVA系重合体膜またはエチレン変性PVA系重合体フィルムから採取したサンプルの質量(g)、Wdは前記サンプルWc(g)を温度50℃、圧力0.1kPa以下の真空乾燥機中に入れて4時間乾燥した時の質量(g)を示す。]
第1乾燥ロールの周速(S1)は、均一乾燥性、乾燥速度およびエチレン変性PVA系重合体フィルムの生産性などの点から、8~25m/分であることが好ましく、11~23m/分であることがより好ましく、14~22m/分であることが更に好ましい。第1乾燥ロールの周速(S1)が8m/分未満であると生産性が低下するとともに、複屈折が大きくなり易く好ましくない。一方、第1乾燥ロールの周速(S1)が25m/分を超えると第1乾燥ロール上での乾燥が不十分となり易く好ましくない。
第1乾燥ロール上にあるエチレン変性PVA系重合体膜の第1乾燥ロール非接触面に熱風を吹き付けるに当っては、第1乾燥ロール非接触面の全領域に対して風速1~10m/秒の熱風を吹き付けることが好ましく、風速2~8m/秒の熱風を吹き付けることがより好ましく、風速3~8m/秒の熱風を吹き付けることが更に好ましい。
第1乾燥ロール非接触面に吹き付ける熱風の風速が小さ過ぎると、本発明で目的としている限界延伸倍率の高いエチレン変性PVA系重合体フィルムが得られにくくなるとともに、第1乾燥ロール上での乾燥時に水蒸気などの結露が発生し、その水滴がエチレン変性PVA系重合体膜に滴下して最終的に得られるエチレン変性PVA系重合体フィルムにおける欠陥が生じ易くなる。一方、第1乾燥ロール非接触面に吹き付ける熱風の風速が大き過ぎると、本発明で目的としている限界延伸倍率の高いエチレン変性PVA系重合体フィルムが得られにくくなるとともに、最終的に得られるエチレン変性PVA系重合体フィルムに厚み斑が発生し、それに伴って染色斑の発生などのトラブルが発生し易くなる。
第1乾燥ロールの周速(S1)に対する第2乾燥ロールの周速(S2)の比(S2/S1)は、1.005~1.090であることが好ましく、1.010~1.080であることがより好ましい。比(S2/S1)が1.005未満であると、第1乾燥ロールからのエチレン変性PVA系重合体膜の剥離点が不均一となり易く、幅方向の複屈折率斑が大きくなり、光学用フィルム原反として使用することができなくなることがある。また、比(S2/S1)が1.090を超えると高い限界延伸倍率を有する本発明のエチレン変性PVA系重合体フィルムが得られにくくなる。
その際に、上記の製造方法では、第1乾燥ロールの周速(S1)に対する、エチレン変性PVA系重合体膜の揮発分率が13質量%になったときの乾燥ロールの周速(ST)の比(ST/S1)が0.990~1.050になるようにして、エチレン変性PVA系重合体膜にかかる張力を調節しながら乾燥を行う。ここで、「エチレン変性PVA系重合体膜の揮発分率が13質量%になったときの乾燥ロール」とは、乾燥ロール上でエチレン変性PVA系重合体膜の揮発分率が13質量%になった場合には当該乾燥ロールを意味し、2つの乾燥ロール間で揮発分率が13質量%になった場合には当該2つの乾燥ロールのうち、後に位置する乾燥ロールを意味する。比(ST/S1)を前記した範囲にすることによって、エチレン変性PVA系重合体膜の揮発分率が13質量%になるまでの乾燥工程において、フィルムのたるみや巻き付きなどのトラブルを発生することなく、長さ方向(MD)の複屈折率をフィルムの厚み方向に平均化した値[Δn(MD)Ave]および幅方向(TD)の複屈折率をフィルムの厚み方向に平均化した値[Δn(TD)Ave]が、上記の式(I)および(II)、更には上記の式(III)を満足する本発明のエチレン変性PVA系重合体フィルムを円滑に製造することができる。
エチレン変性PVA系重合体フィルムを製造する際の前記した比(ST/S1)は、1.000~1.045であることが好ましい。
エチレン変性PVA系重合体フィルムを製造する際の前記した比(SL/ST)は、0.963~0.976であることが好ましい。
また、乾燥ロールとは別に、熱処理装置を設けてもよい。
上記した一連の処理によって最終的に得られるエチレン変性PVA系重合体フィルムの揮発分率は1~5質量%の範囲にあることが好ましく、2~4質量%の範囲にあることがより好ましい。
延伸後のフィルム(偏光フィルム)の厚みは、1~35μm、特に5~30μmであることが好ましいが、上記のように厚みが30μm未満のエチレン変性PVA系重合体フィルムを用いた場合には、延伸後のフィルム(偏光フィルム)の厚みを15μm以下にすることができる。
以上のようにして得られた偏光板は、アクリル系などの粘着剤を被覆した後、ガラス基板に貼り合わせて液晶ディスプレー装置の部品として使用することができる。偏光板をガラス基板に貼り合わせる際に、位相差フィルム、視野角向上フィルム、輝度向上フィルムなどを同時に貼り合わせてもよい。
以下の実施例、参考例および比較例において、製膜原液の揮発分率、エチレン変性PVA系重合体膜またはエチレン変性PVA系重合体フィルムの揮発分率(水分率)、エチレン変性PVA系重合体フィルムの各物性、および偏光フィルムの光学性能は以下の方法により測定した。
上記した方法にしたがって、上記の式[iii]により求めた。
上記した方法にしたがって、上記の式[iv]により求めた。
なお、エチレン変性PVA系重合体膜またはエチレン変性PVA系重合体フィルムの揮発分率(水分率)の測定は、乾燥ロールから取り出したエチレン変性PVA系重合体膜またはエチレン変性PVA系重合体フィルムの幅方向(TD)中央部から採取したサンプルを用いて行った。
エチレン変性PVA系重合体フィルムの幅方向(TD)の中央部におけるΔn(MD)Aveを「《1》Δn(MD)Aveの測定法」の項目において上記した方法により求め、これをエチレン変性PVA系重合体フィルムのΔn(MD)Aveとした。
エチレン変性PVA系重合体フィルムの幅方向(TD)の中央部におけるΔn(TD)Aveを「《2》Δn(TD)Aveの測定法」の項目において上記した方法により求め、これをエチレン変性PVA系重合体フィルムのΔn(TD)Aveとした。
エチレン変性PVA系重合体フィルムを1.5gとなるようにカットし、30℃の蒸留水1000g中に30分間浸漬し、30分間浸漬後にエチレン変性PVA系重合体フィルムを取り出し、濾紙で表面の水を吸い取った後、その質量(We)を測定した。続いてそのエチレン変性PVA系重合体フィルムを105℃の乾燥機で16時間乾燥した後、その質量(Wf)を測定した。得られた質量WeおよびWfから、以下の式[v]によって、エチレン変性PVA系重合体フィルムの質量膨潤度を求めた。

以下の実施例、参考例または比較例で得られた延伸前のエチレン変性PVA系重合体フィルムの幅方向(TD)の中央部から長さ方向(MD)×幅方向(TD)=10cm×5cmの試験片を採取し、当該試験片の長さ方向の両端を、延伸部分のサイズが長さ方向(MD)×幅方向(TD)=5cm×5cmとなるように延伸治具に固定し、30℃の水中に38秒間浸漬している間に12cm/分(240%/分)の延伸速度で元の長さの2.2倍に長さ方向(MD)に一軸延伸(1段目延伸)した後、ヨウ素を0.03質量%およびヨウ化カリウムを3質量%の濃度で含有する温度30℃のヨウ素/ヨウ化カリウム水溶液中に90秒間浸漬している間に12cm/分(240%/分)の延伸速度で元の長さの3.3倍まで長さ方向(MD)に一軸延伸(2段目延伸)し、次いでホウ酸を3質量%およびヨウ化カリウムを3質量%の濃度で含有する温度30℃のホウ酸/ヨウ化カリウム水溶液中に約20秒間浸漬している間に12cm/分(240%/分)の延伸速度で元の長さの3.6倍まで長さ方向(MD)に一軸延伸(3段目延伸)し、続いてホウ酸を4質量%およびヨウ化カリウムを約5質量%の濃度で含有する所定の温度のホウ酸/ヨウ化カリウム水溶液中に浸漬しながら所定の延伸速度で試験片が破断するまで長さ方向(MD)に一軸延伸(4段目延伸)し、試験片が破断したときの延伸倍率(元の長さに対する破断時の長さの比)を読み取った。
同じエチレン変性PVA系重合体フィルムについて、上記した延伸試験を5回行って、その平均値をとってエチレン変性PVA系重合体フィルムの限界延伸倍率(倍)とした。
(i)透過率:
以下の実施例、参考例または比較例で得られた偏光フィルムの幅方向の中央部から、偏光フィルムの配向方向に平行に1.5cm×1.5cmの正方形のサンプルを2枚採取し、それぞれについて日立製作所製の分光光度計V-7100(積分球付属)を用いて、JIS Z8722(物体色の測定方法)に準拠し、C光源、2度視野の可視光領域の視感度補正を行い、1枚の偏光フィルムサンプルについて、延伸軸方向に対して45度傾けた場合の光の透過率と-45度傾けた場合の光の透過率を測定して、それらの平均値(Y1)を求めた。
もう一枚の偏光フィルムサンプルについても、前記と同様にして45度傾けた場合の光の透過率と-45度傾けた場合の光の透過率を測定して、それらの平均値(Y2)を求めた。
前記で求めたY1とY2を平均して偏光フィルムの透過率(Y)(%)とした。
(ii)偏光度:
上記(i)で採取した2枚の偏光フィルムサンプルを、その配向方向が平行になるように重ねた場合の光の透過率(Y∥)、および配向方向が直交するように重ねた場合の光の透過率(Y⊥)を、上記透過率の測定方法と同様の方法にて測定し、下記の式[vi]から偏光度(V)(%)を求めた。

(iii)透過率44.25%における偏光度:
下記の実施例、参考例および比較例に記載するように、各実施例、参考例または比較例において、2段目延伸時におけるヨウ素/ヨウ化カリウム水溶液中への浸漬時間を変更して製造した5枚の偏光フィルムのそれぞれについて上記した方法で透過率(Y)および偏光度(V)を求め、各実施例、参考例または比較例ごとに、透過率(Y)を横軸、偏光度(V)を縦軸として5つの点をグラフにプロットして近似曲線を求め、当該近似曲線から、透過率(Y)が44.25%であるときの偏光度(V)の値を求めた。
(1)エチレン変性PVA系重合体フィルムの製造:
エチレンと酢酸ビニルを共重合することにより得られたエチレン変性ポリ酢酸ビニルをけん化することにより得られたエチレン変性PVA系重合体(エチレン単位の含有率2.0モル%、けん化度99.9モル%、重合度2400)100質量部、グリセリン12質量部、ラウリン酸ジエタノールアミド0.1質量部および水からなる揮発分率66質量%の製膜原液をTダイから第1乾燥ロール(表面温度93℃、周速(S1)16.7m/分)上に膜状に吐出し、第1乾燥ロール上で、第1乾燥ロール非接触面の全体に90℃の熱風を5m/秒の風速で吹き付けながら水分率18質量%になるまで乾燥し、次いで第1乾燥ロールから剥離して、エチレン変性PVA系重合体膜の任意の部分における表面と裏面とが各乾燥ロールに交互に接触するように第2乾燥ロール以降の乾燥をロール表面温度約85℃で行い、最後に表面温度108℃の最終乾燥ロール(熱処理ロール)で熱処理を行った後、巻き取ってエチレン変性PVA系重合体フィルム(厚み60μm、幅3m、揮発分率3質量%)を得た。この実施例1では揮発分率が13質量%になったときの乾燥ロールは第7乾燥ロールであった。
この実施例1では、(α)第1乾燥ロールの周速(S1)に対する、揮発分率が13質量%になったときの乾燥ロール(第7乾燥ロール)の周速(ST)の比(ST/S1)を1.000とし;(β)揮発分率が13質量%になったときの乾燥ロール(第7乾燥ロール)の周速(ST)に対する、最終乾燥ロールの周速(SL)の比(SL/ST)を0.974とし;(γ)第1乾燥ロールの周速(S1)に対する、第2乾燥ロールの周速(S2)の比(S2/S1)を1.030とし;(δ)揮発分率が13質量%になったときの乾燥ロール(第7乾燥ロール)の周速(ST)に対する、次の乾燥ロール(第8乾燥ロール)の周速(ST+1)の比(ST/ST+1)を0.998とし;(ε)第1乾燥ロールの周速(S1)に対する、最終乾燥ロールの周速(SL)の比(SL/S1)を0.975として、エチレン変性PVA系重合体フィルムを製造した。
得られたエチレン変性PVA系重合体フィルムのΔn(MD)Ave、Δn(TD)Ave、質量膨潤度および限界延伸倍率(4段目延伸のホウ酸/ヨウ化カリウム水溶液の温度を63℃、延伸速度を48cm/分(960%/分)とした)を上記した方法で測定したところ、下記の表1に示すとおりであった。
(i) 上記(1)で得られたエチレン変性PVA系重合体フィルムの幅方向(TD)の中央部から長さ方向(MD)×幅方向(TD)=10cm×5cmの試験片を採取し、当該試験片の長さ方向の両端を、延伸部分のサイズが長さ方向(MD)×幅方向(TD)=5cm×5cmとなるように延伸治具に固定し、温度30℃の水中に38秒間浸漬している間に12cm/分(240%/分)の延伸速度で元の長さの2.2倍に長さ方向(MD)に一軸延伸(1段目延伸)した後、ヨウ素を0.03質量%およびヨウ化カリウムを3質量%の濃度で含有する温度30℃のヨウ素/ヨウ化カリウム水溶液中に60秒間浸漬している間に12cm/分(240%/分)の延伸速度で元の長さの3.3倍まで長さ方向(MD)に一軸延伸(2段目延伸)し、次いでホウ酸を3質量%およびヨウ化カリウムを3質量%の濃度で含有する温度30℃のホウ酸/ヨウ化カリウム水溶液中に約20秒間浸漬している間に12cm/分(240%/分)の延伸速度で元の長さの3.6倍まで長さ方向(MD)に一軸延伸(3段目延伸)し、続いてホウ酸を4質量%およびヨウ化カリウムを約5質量%の濃度で含有する温度63℃のホウ酸/ヨウ化カリウム水溶液中に浸漬しながら48cm/分(960%/分)の延伸速度で、上記で測定したエチレン変性PVA系重合体フィルムの限界延伸倍率の直前の延伸倍率まで長さ方向(MD)に一軸延伸(4段目延伸)した後、ヨウ化カリウムを3質量%の濃度で含有するヨウ化カリウム水溶液中に10秒間浸漬してヨウ素イオン含浸処理を行い、その後60℃の乾燥機で4分間乾燥して、偏光フィルム(厚み約21μm)を製造した。
これにより得られた偏光フィルムの透過率(Y)および偏光度(V)を上記した方法で求め、横軸を透過率(Y)および縦軸を偏光度(V)とするグラフにその点をプロットした。
これにより得られた各偏光フィルムの透過率(Y)および偏光度(V)を上記した方法でそれぞれ求め、上記(i)のグラフに各点をプロットした。
(iii) 上記(i)および(ii)でグラフにプロットした5つの点の近似曲線をグラフ上にひいて、当該近似曲線から、透過率(Y)が44.25%であるときの偏光度(V)の値を求めたところ、下記の表1に示すように、99.98であった。
(1) 実施例1において、エチレン変性PVA系重合体フィルムを製造する際の製膜条件を、下記の表1に記載するように変えると共に第1乾燥ロール上に膜状に吐出する際の吐出量を変更して、実施例1の(1)と同様にして厚み25μmのエチレン変性PVA系重合体フィルムを製造した。
これにより得られたエチレン変性PVA系重合体フィルムのΔn(MD)Ave、Δn(TD)Ave、質量膨潤度および限界延伸倍率(4段目延伸のホウ酸/ヨウ化カリウム水溶液の温度を64℃、延伸速度を48cm/分(960%/分)とした)を上記した方法で測定したところ、下記の表1に示すとおりであった。
(2) 上記(1)で得られたエチレン変性PVA系重合体フィルムの幅方向(TD)の中央部から採取した長さ方向(MD)×幅方向(TD)=10cm×5cmの試験片を用いると共に4段目延伸のホウ酸/ヨウ化カリウム水溶液の温度を63℃から64℃に変更して、実施例1の(2)と同じ操作を行って、5種類の偏光フィルムを製造し、それぞれの偏光フィルムの透過率(Y)および偏光度(V)を求め、横軸を透過率(Y)および縦軸を偏光度(V)とするグラフにその点をプロットし、グラフにプロットした5つの点の近似曲線をグラフ上にひいて、当該近似曲線から、透過率(Y)が44.25%であるときの偏光度(V)の値を求めたところ、下記の表1に示すとおりであった。
(1) 実施例1において、エチレン変性PVA系重合体フィルムを製造する際の製膜条件を、下記の表1に記載するように変えて、実施例1の(1)と同様にして厚み60μmのエチレン変性PVA系重合体フィルムを製造した。
これにより得られた各エチレン変性PVA系重合体フィルムのΔn(MD)Ave、Δn(TD)Ave、質量膨潤度および限界延伸倍率(4段目延伸のホウ酸/ヨウ化カリウム水溶液の温度を63℃、延伸速度を48cm/分(960%/分)とした)を上記した方法で測定したところ、下記の表1に示すとおりであった。
(2) 上記(1)で得られた各エチレン変性PVA系重合体フィルムの幅方向(TD)の中央部から採取した長さ方向(MD)×幅方向(TD)=10cm×5cmの試験片を用いて、実施例1の(2)と同じ操作を行って、各実施例ごとに5種類の偏光フィルムを製造し、それぞれの偏光フィルムの透過率(Y)および偏光度(V)を求め、横軸を透過率(Y)および縦軸を偏光度(V)とするグラフにその点をプロットし、グラフにプロットした5つの点の近似曲線をグラフ上にひいて、当該近似曲線から、透過率(Y)が44.25%であるときの偏光度(V)の値を求めたところ、下記の表1に示すとおりであった。
(1) 実施例1において、エチレン変性PVA系重合体をエチレン変性していない無変性のPVA(ポリ酢酸ビニルをけん化することにより得られたもの。けん化度99.9モル%、重合度2400)に変えて、実施例1の(1)と同様にして厚み60μmのPVAフィルムを製造した。
これにより得られたPVAフィルムのΔn(MD)Ave、Δn(TD)Ave、質量膨潤度および限界延伸倍率(4段目延伸のホウ酸/ヨウ化カリウム水溶液の温度を60℃、延伸速度を48cm/分(960%/分)とした)を上記した方法で測定(PVAフィルムをエチレン変性PVA系重合体フィルムとみなして測定)したところ、下記の表1に示すとおりであった。
(2) 上記(1)で得られたPVAフィルムの幅方向(TD)の中央部から採取した長さ方向(MD)×幅方向(TD)=10cm×5cmの試験片を用いると共に4段目延伸のホウ酸/ヨウ化カリウム水溶液の温度を63℃から60℃に変更して、実施例1の(2)と同じ操作を行って、5種類の偏光フィルムを製造し、それぞれの偏光フィルムの透過率(Y)および偏光度(V)を求め、横軸を透過率(Y)および縦軸を偏光度(V)とするグラフにその点をプロットし、グラフにプロットした5つの点の近似曲線をグラフ上にひいて、当該近似曲線から、透過率(Y)が44.25%であるときの偏光度(V)の値を求めたところ、下記の表1に示すとおりであった。
(1) 参考例1の(1)で得られたPVAフィルムについて、4段目延伸のホウ酸/ヨウ化カリウム水溶液の温度を63℃、延伸速度を48cm/分(960%/分)として、上記した方法で限界延伸倍率を測定(PVAフィルムをエチレン変性PVA系重合体フィルムとみなして測定)したところ、下記の表1に示すとおりであった。
(2) また、参考例1の(1)で得られたPVAフィルムの幅方向(TD)の中央部から採取した長さ方向(MD)×幅方向(TD)=10cm×5cmの試験片を用いて、実施例1の(2)と同じ操作を行って、5種類の偏光フィルムを製造し、それぞれの偏光フィルムの透過率(Y)および偏光度(V)を求め、横軸を透過率(Y)および縦軸を偏光度(V)とするグラフにその点をプロットし、グラフにプロットした5つの点の近似曲線をグラフ上にひいて、当該近似曲線から、透過率(Y)が44.25%であるときの偏光度(V)の値を求めたところ、下記の表1に示すとおりであった。
(1) 実施例1において、使用するエチレン変性PVA系重合体の種類およびエチレン変性PVA系重合体フィルムを製造する際の製膜条件を、下記の表2に記載するように変えて、実施例1の(1)と同様にして厚み60μmのエチレン変性PVA系重合体フィルムを製造した。
これにより得られた各エチレン変性PVA系重合体フィルムのΔn(MD)Ave、Δn(TD)Ave、質量膨潤度および限界延伸倍率(4段目延伸のホウ酸/ヨウ化カリウム水溶液の温度を63℃、延伸速度を48cm/分(960%/分)とした)を上記した方法で測定したところ、下記の表2に示すとおりであった。
(2) 上記(1)で得られた各エチレン変性PVA系重合体フィルムの幅方向(TD)の中央部から採取した長さ方向(MD)×幅方向(TD)=10cm×5cmの試験片を用いて、実施例1の(2)と同じ操作を行って、各比較例ごとに5種類の偏光フィルムを製造し、それぞれの偏光フィルムの透過率(Y)および偏光度(V)を求め、横軸を透過率(Y)および縦軸を偏光度(V)とするグラフにその点をプロットし、グラフにプロットした5つの点の近似曲線をグラフ上にひいて、当該近似曲線から、透過率(Y)が44.25%であるときの偏光度(V)の値を求めたところ、下記の表2に示すとおりであった。
特に、実施例2ではエチレン変性PVA系重合体フィルムの厚みがより薄い25μmであるにも拘わらず、他の実施例と同様に、高速で延伸した場合であっても、高い限界延伸倍率および優れた偏光性能が達成されている。
また、参考例1および2のPVAフィルムはエチレン単位を特定量含有するエチレン変性PVA系重合体を含んでいないため、高速で延伸した場合の限界延伸倍率が低下しており、得られた偏光フィルムの偏光性能も低下している。
それに対して、比較例1~7のエチレン変性PVA系重合体フィルムは、当該比較例の条件で偏光フィルムを製造する場合に、6倍以上の延伸倍率で一軸延伸するにはフィルムの破断の点で心配がある。
このことを、実施例1~5についてみると、実施例1~5のエチレン変性PVA系重合体フィルムは、比較例1~7のエチレン変性PVA系重合体フィルムに比べて、限界延伸倍率が0.13~0.90ポイント(倍)も高いから、例えば、エチレン変性PVA系重合体フィルムの長さが1000mであるとすると、それを用いて上記実施例の条件で偏光フィルムを製造した場合に、偏光フィルムの長さが、比較例1~7のPVAフィルムを用いた場合に比べて、130~900mも長くなることになり、より多くの偏光フィルムを得ることができる。
Claims (5)
- エチレン単位の含有率が1~4モル%のエチレン変性ポリビニルアルコール系重合体を含み、下記の式(I)および(II)を満足することを特徴とするエチレン変性ポリビニルアルコール系重合体フィルム。
Δn(MD)Ave-0.1×10-3≦Δn(TD)Ave≦Δn(MD)Ave+0.25×10-3 (I)
Δn(TD)Ave≦2.5×10-3 (II)
[上記式中、Δn(MD)Aveは、エチレン変性ポリビニルアルコール系重合体フィルムの機械流れ方向の複屈折率を当該フィルムの厚み方向に平均化した値を示し、Δn(TD)Aveは、エチレン変性ポリビニルアルコール系重合体フィルムの幅方向の複屈折率を当該フィルムの厚み方向に平均化した値を示す。] - 下記の式(III)を満足する、請求項1に記載のエチレン変性ポリビニルアルコール系重合体フィルム。
1.3×10-3≦Δn(MD)Ave≦2.0×10-3 (III) - 厚みが10~65μmの範囲内にある、請求項1または2に記載のエチレン変性ポリビニルアルコール系重合体フィルム。
- 請求項1~3のいずれか1項に記載のエチレン変性ポリビニルアルコール系重合体フィルムを用いて染色および一軸延伸することを特徴とする偏光フィルムの製造方法。
- 一軸延伸前のエチレン変性ポリビニルアルコール系重合体フィルムの長さに基づいて300%/分以上の延伸速度で一軸延伸する工程を有する、請求項4に記載の製造方法。
