Abstract

 本発明は、陰極から有機化合物層に効率的に電子注入を行うことが可能であり、有機発光素子を製造する際の有機化合物層へのダメージが低減された、発光効率に優れる有機発光素子の製造方法を提供することを目的とする。本発明の有機発光素子の製造方法は、第1の基板、陽極、発光層を含む有機化合物層、および光反射性の陰極がこの順で積層された有機発光素子の製造方法であって、前記陰極を形成する工程が、有機化合物層に隣接して、厚さ0.1~10nmのAl薄層を形成するAl薄層形成工程と、Al薄層の有機化合物層に隣接する面とは反対の面に隣接して、厚さ70nm~10μmの金属層を積層する金属層積層工程とを含み、Al薄層形成工程を1×10-8~1×10-2Paの真空中で行い、Al薄層形成工程で得られたAl薄層を、金属層積層工程により該Al薄層に隣接して金属層が積層されるまで、1×10-8~1×10-2Paの真空中に保持することを特徴とする。

Description

有機発光素子の製造方法
 本発明は、陽極と陰極の間に挟まれた有機化合物層に電圧を印加することにより発光する有機発光素子の製造方法に関する。
 有機発光素子は、陽極と陰極との間に有機化合物からなる発光層等の有機化合物層が挟まれた構造を有し、自発光や低消費電力の特徴からディスプレイや照明への応用が期待されている。有機発光素子は、陽極および陰極からそれぞれ正孔および電子が発光層へ注入され、これらの電荷が再結合する際に生じるエネルギーを発光材料が吸収し、発光する。
 一般に陰極から発光層への電子の注入障壁を下げると駆動電圧も低下するため、陰極を形成する材料としては仕事関数の小さい金属が用いられる。また発光層から放射される光を陽極側から有機発光素子の外部へ取り出す場合には、陰極が光を反射することで発光効率を向上させることができる。このような陰極として従来は、真空蒸着法などにより有機化合物層上に形成された100nm程度の厚さのアルミニウム(Al)膜が用いられてきた(例えば、特許文献1参照)。しかし真空蒸着法によりAlを成膜するためには、通常高いエネルギーが必要であるため、陰極形成時に有機化合物層、特に陰極との界面付近の有機化合物層が劣化し、発光効率の低下や、発光面内の輝度が不均一になるといった問題があった。
 Alの陰極を有機層上に直接成膜しなければ、上記のようなAlを成膜する際の有機化合物層へのダメージを抑えることができる。例えば特許文献2に開示されているように、陰極を別途基板上に真空蒸着法により成膜した後で有機化合物層に密着させれば、有機層を高エネルギーに曝すことなく陰極が形成される。しかし基板上に成膜されたAl膜の表面は、たとえ真空中であっても劣化するため、この表面を有機化合物層へ密着させても効率的な電子注入ができず、依然として発光効率が低いという問題があった。なお、該劣化は不可避的に存在する極微量の残存ガスなど起因すると考えられる。

 本発明は、上記従来技術の有する課題を鑑みてされたものであり、陰極から有機化合物層に効率的に電子注入を行うことが可能であり、かつ有機発光素子を製造する際の有機化合物層へのダメージが低減された、発光効率に優れる有機発光素子の製造方法を提供することを目的とする。
 本発明者らは、上記課題を解決するために鋭意検討を行った結果、有機化合物層の表面に、真空中で直接成膜する薄いAl層と、該Al層の表面に真空中でさらに金属層を設けた積層膜からなる陰極は、Alの高い電子注入効率と、陰極の光反射性が維持されるとともに、有機化合物層への陰極形成時のダメージが抑制され、発光効率が高く、発光面内の輝度分布が均一な有機発光素子が得られることを見出し、本発明を完成させた。
 すなわち、本発明の有機発光素子の製造方法は、例えば以下の(1)~(7)に関する。
 (1) 第1の基板、陽極、少なくとも発光層を含む有機化合物層、および光反射性の陰極がこの順で積層された有機発光素子の製造方法であって、
 前記光反射性の陰極を形成する工程が、
  (i)前記有機化合物層に隣接して、厚さが0.1~10nmのAl薄層を形成するAl薄層形成工程と、
  (ii)前記Al薄層の、前記有機化合物層に隣接する面とは反対の面に隣接して、厚さが70nm~10μmの金属層を積層する金属層積層工程とを含み、
 前記Al薄層形成工程を1×10-8~1×10-2Paの真空中で行い、前記Al薄層形成工程で得られたAl薄層を、前記金属層積層工程により該Al薄層に隣接して金属層が積層されるまで、1×10-8~1×10-2Paの真空中に保持する、有機発光素子の製造方法。
 (2) 前記Al薄層形成工程が、前記有機化合物層の表面に真空蒸着法により前記Al薄層を形成する工程であり、
 前記金属層が、Ag、Sb、In、Mg、Mn、PbおよびZnからなる群より選択される少なくとも1種の金属またはその合金からなり、
 前記金属層積層工程が、前記Al薄層の表面に真空蒸着法により前記金属層を形成する工程である、(1)に記載の有機発光素子の製造方法。
 (3) 前記金属層積層工程が、第2の基板上に形成された厚さが70nm~10μmの金属層を、前記第2の基板とともに前記Al薄層に密着させることで積層する工程である、(1)に記載の有機発光素子の製造方法。
 (4) 前記金属層が、Ag、AlおよびRhからなる群より選択される少なくとも1種の金属または合金からなる、(3)に記載の有機発光素子の製造方法。
 (5) 前記陰極を形成する工程が、前記金属層積層工程の後に、前記金属層を前記第2の基板から剥離する工程を含む、(3)または(4)に記載の有機発光素子の製造方法。
 (6) 前記有機発光素子が、前記第1の基板上の少なくとも外縁部の一部を含む領域に、前記陰極を電源に電気接続するための端子部を有し、
 前記第2の基板が、前記金属層と同一の面上に、前記金属層と同じ金属からなり、前記金属層に電気的に接続した配線部を有し、
 前記金属層積層工程において、前記端子部と前記配線部とを電気的に接続する、(3)または(4)に記載の有機発光素子の製造方法。
 (7) 前記有機化合物層が、前記Al薄層に隣接したアルカリ金属またはアルカリ金属化合物を含む電子輸送層を有する、(1)~(6)のいずれか一項に記載の有機発光素子の製造方法。
 本発明の有機発光素子の製造方法により製造された有機発光素子は、発光効率が高く、発光面内の輝度分布が均一である。

 本発明の有機発光素子の製造方法は、第1の基板、陽極、少なくとも発光層を含む有機化合物層、および光反射性の陰極がこの順で積層された有機発光素子の製造方法であって、前記光反射性の陰極を形成する工程が、(i)前記有機化合物層に隣接して、厚さが0.1~10nmのAl薄層を形成するAl薄層形成工程と、(ii)前記Al薄層の、前記有機化合物層に隣接する面とは反対の面に隣接して、厚さが70nm~10μmの金属層を積層する金属層積層工程とを含み、前記Al薄層形成工程を1×10-8~1×10-2Paの真空中で行い、前記Al薄層形成工程で得られたAl薄層を、前記金属層積層工程により該Al薄層に隣接して金属層が積層されるまで、1×10-8~1×10-2Paの真空中に保持することを特徴とする。
 以下、本発明を図面と共に詳細に説明する。
 図1は本発明の有機発光素子の製造方法によって製造される有機発光素子の一例を示した断面概略図である。なお、便宜上、第1の基板11から第2の基板17に向かう積層方向を「上」という。
 有機発光素子10は、第1の基板11上に、正孔を注入するための陽極12と、少なくとも発光層を含む有機化合物層13と、有機化合物層13に電子を注入し、また発光層で発光した光を第1の基板11側へ反射するための陰極14が順次積層された構造を有する。陰極14は、有機化合物層13に隣接するように形成されたAl薄層15と、金属層16とからなり、金属層16はAl薄層15の有機化合物層13と隣接する面とは反対の面に隣接するように積層して形成されてなる。なお、第1の基板11および第2の基板17はその間に挟まれた接着部材18によって固定されている。
 第1の基板11は、第2の基板17とともに、陽極12、有機化合物層13および陰極14を有する有機発光素子10を形成するための支持体となるものである。
 有機発光素子10において第1の基板11側から光を出射するため、第1の基板11は、発光層から発せられる光に対して透明であることが必要である。このような透明な第1の基板11に用いられる材料としては、具体的には、サファイアガラス、ソーダガラス、石英ガラスなどのガラス類;アクリル樹脂、ポリカーボネート樹脂、ポリエステル樹脂、シリコーン樹脂などの透明樹脂;窒化アルミなどの金属窒化物;アルミナなどの透明金属酸化物などが挙げられる。なお、第1の基板11として、上記透明樹脂からなる樹脂フィルム等を使用する場合は、この樹脂フィルム等の水、酸素などのガスに対する透過性が低いことが好ましい。ガス透過性が高い樹脂フィルム等を使用する場合は、光の透過性を大きく損なわない範囲でガスの透過を抑制するバリア性薄膜を形成することが好ましい。
 発光層から出射した光は、陰極14によって第1の基板11側に反射されるため、第2の基板17に用いられる材料としては可視光に対して透明であるものに限られず、不透明なものも使用できる。具体的には、上記の透明材料に加えて、シリコン(Si)、銅(Cu)、銀(Ag)、金(Au)、白金(Pt)、タングステン(W)、チタン(Ti)、タンタル(Ta)、もしくはニオブ(Nb)の単体、またはこれらの合金、あるいはステンレスなども使用することができる。第2の基板17の材料が導電性を有する場合、陰極14との間に絶縁層を形成して、これらの間を絶縁してもよい。
 第1の基板11および第2の基板17の厚さは、要求される機械的強度にもよるが、好ましくは0.1~10mm、より好ましくは0.25~2mmである。
 陽極12は、陰極14との間で電圧を印加することで、有機化合物層13に正孔を注入する。陽極12に使用される材料としては、電気伝導性を有するものである必要があり、-5~80℃の温度範囲で面抵抗が1000Ω/□以下であることが好ましく、100Ω/□以下であることがさらに好ましい。
 このような条件を満たす材料として、導電性金属酸化物、金属、合金が使用できる。ここで、導電性金属酸化物としては、例えば、ITO(酸化インジウムスズ)、IZO(酸化インジウム亜鉛)、酸化亜鉛および酸化スズが挙げられる。また金属としては、銅(Cu)、銀(Ag)、金(Au)、白金(Pt)、タングステン(W)、チタン(Ti)、タンタル(Ta)、ニオブ(Nb)等が挙げられる。そしてこれらの金属を含む合金やステンレスも使用できる。これらのうち、透明な陽極に用いられる材料としては、酸化インジウム、酸化亜鉛、酸化スズ、それらの複合体であるITO(酸化インジウムスズ)やIZO(酸化インジウム亜鉛)、金、白金、銀、銅が挙げられる。これらの中でも、電気伝導性が高く、有機化合物層13への正孔注入が容易な点で、ITO、IZO、酸化スズが好ましい。また、ポリアニリンもしくはその誘導体、ポリチオフェンもしくはその誘導体等の有機物からなる透明導電膜を用いてもよい。
 陽極12の厚さは、発光層から入射された光を、陽極12を通して有機発光素子10の第1の基板11側から外部に出射したい場合は、高い光透過性を得るため、2~300nmであることが好ましい。また光が陽極12を透過しない場合、例えば陽極層12に細孔が形成され、この細孔を通して有機発光素子10の第1の基板11側から光を出射する場合には陽極12の厚さは、例えば、2nm~2mmで形成することができる。
 陽極12を第1の基板11上に形成するには、真空蒸着法(抵抗加熱蒸着法、誘導加熱蒸着法、電子ビーム蒸着法など)、スパッタリング法、イオンプレーティング法、CVD法などの真空成膜法、スピンコーティング法、ディップコーティング法、インクジェット法、印刷法(スクリーン印刷法など)、スプレー法、ディスペンサー法などの塗布成膜法を用いることができる。
 有機化合物層13は、少なくとも発光層を含む1層または積層された複数層の有機化合物層からなり、該発光層は、陽極12と陰極14との間に電圧を印加することで発光する発光材料を含む。このような発光材料としては、公知の発光材料を使用することができ、発光性ポリマー化合物および発光性非ポリマー化合物のいずれも使用することができる。本実施の形態では、発光材料として燐光発光性有機化合物を使用することが好ましく、中でもシクロメタル化錯体を用いることが、発光効率向上の観点から望ましい。シクロメタル化錯体としては、例えば、2-フェニルピリジン誘導体、7,8-ベンゾキノリン誘導体、2-(2-チエニル)ピリジン誘導体、2-(1-ナフチル)ピリジン誘導体、2-フェニルキノリン誘導体等の配位子を有するイリジウム、白金および金等の錯体が挙げられ、イリジウム錯体が特に好ましい。シクロメタル化錯体は、シクロメタル化錯体を形成するのに必要な配位子以外に、他の配位子を有していてもよい。
 また、発光性ポリマー化合物としては、MEH-PPV(ポリ[2-メトキシ-5-(2-エチルヘキシルオキシ)-1,4-フェニレンビニレン])などのポリ-p-フェニレンビニレン(PPV)誘導体、ポリフルオレン誘導体、ポリチオフェン誘導体等のπ共役系のポリマー化合物;色素分子とテトラフェニルジアミン誘導体またはトリフェニルアミン誘導体とを主鎖または側鎖に導入したポリマー等が挙げられる。発光性ポリマー化合物と発光性非ポリマー化合物とを併用してもよい。
 発光層は発光材料とともにホスト材料を含み、ホスト材料中に発光材料が分散されていてもよい。このようなホスト材料は、電荷輸送性を有していることが好ましく、正孔輸送性化合物や電子輸送性化合物であることが好ましい。
 発光層の厚さは、1~500nmが好ましく、より好ましくは5~250nm、特に好ましくは10~100nmである。
 有機化合物層13は、陽極12から正孔を受け取り、発光層へ輸送するための正孔輸送層を陽極12と発光層との間に含んでいてもよい。このような正孔輸送層を形成する材料としては、公知の正孔輸送材料を使用することができ、例えば、TPD(N,N’-ジフェニル-N,N’-ジ(3-メチルフェニル)-1,1’-ビフェニル-4,4’-ジアミン)、α-NPD(4,4’-ビス[N-(1-ナフチル)-N-フェニルアミノ]ビフェニル)、m-MTDATA(4、4’,4’’-トリス[N-(3-メチルフェニル)-N-フェニルアミノ]トリフェニルアミン)等のトリフェニルアミン誘導体;ポリビニルカルバゾール;上記トリフェニルアミン誘導体に重合性置換基を導入して重合したポリマー化合物などが挙げられる。上記正孔輸送材料は、1種単独でも、2種以上を混合して用いてもよく、異なる正孔輸送材料から形成された複数の正孔輸送層を積層してもよい。
 正孔輸送層の厚さは、正孔輸送層の導電性などに依存するため、一概に限定できないが、好ましくは1nm~1μm、より好ましくは5~500nm、特に好ましくは10~100nmである。
 また、上記正孔輸送層と陽極12との間に、陽極12から正孔輸送層への正孔注入障壁を緩和するために1~50nmの厚さの正孔注入層が設けられていてもよい。上記正孔注入層を形成する材料としては、銅フタロシアニン、ポリエチレンジオキシチオフェン(PEDOT)とポリスチレンスルホン酸(PSS)との混合物(PEDOT:PSS)、フルオロカーボン、二酸化ケイ素などの公知の材料が用いられるほか、上記正孔輸送層に用いられる正孔輸送材料と2,3,5,6-テトラフルオロテトラシアノ-1,4-ベンゾキノジメタン(F4TCNQ)などの電子受容体との混合物を用いることもできる。
 上記有機化合物層13は、陰極14から電子を受け取り、発光層へ輸送するための電子輸送層を、発光層と陰極14との間に有していてもよい。このような電子輸送層に用いることができる材料としては、キノリン誘導体、フェナントロリン誘導体、オキサジアゾール誘導体、ペリレン誘導体、ピリジン誘導体、ピリミジン誘導体、キノキサリン誘導体、ジフェニルキノン誘導体、ニトロ置換フルオレン誘導体、トリアリールボラン誘導体、トリアジン誘導体、トリアリールホスフィンオキサイド誘導体などの電子輸送材料が挙げられる。更に具体的には、トリス(8-キノリノラト)アルミニウム(略称:Alq)、ビス[2-(2-ヒドロキシフェニル)ベンゾオキサゾラト]亜鉛、ビス[2-(2-ヒドロキシフェニル)ベンゾチアゾラト]亜鉛、2-(4-ビフェニリル)-5-(4-tert-ブチルフェニル)-1,3,4-オキサジアゾールなどが挙げられる。
 電子輸送層は、アルカリ金属またはアルカリ金属化合物を含有する電子輸送層であることが好ましく、上記の電子輸送材料と仕事関数の小さいアルカリ金属との混合物または、上記の電子輸送材料のアルカリ金属塩(アルカリ金属化合物)からなることがより好ましい。このような電子輸送層は電子移動度が高く、有機発光素子10を低電圧で駆動することができるが、Al薄層15をこの電子輸送層に接して形成することで電子の注入障壁を大きく低下させることができる。
 電子輸送層の厚さは、電子輸送層の導電性などに依存するため、一概に限定できないが、好ましくは1~500nm、より好ましくは5~100nmである。
 また、正孔が発光層を通過することを抑え、発光層内で正孔と電子とを効率よく再結合させる目的で、上記電子輸送層と発光層との間に、1~50nmの厚さの正孔ブロック層が設けられていてもよい。この正孔ブロック層も有機化合物層13に含まれる層の1つとして捉えることができる。上記正孔ブロック層を形成するために、トリアゾール誘導体、オキサジアゾール誘導体、フェナントロリン誘導体などの公知の材料が用いることができる。
 また、陰極14から有機化合物層13への電子の注入障壁を下げて電子の注入効率を上げる目的で、陰極バッファ層を、陰極14に隣接して有機化合物層13側に設けてもよい。陰極バッファ層に使用される材料としては、陰極14より仕事関数の低い金属材料などが好適である。例えば、アルカリ金属(Na、K、Rb、Cs)、アルカリ土類金属(Sr、Ba、Ca、Mg)、希土類金属(Pr、Sm、Eu、Yb)、あるいはこれら金属のフッ化物、塩化物、酸化物から選ばれる物質あるいは2つ以上の混合物を使用することができる。陰極バッファ層の厚さは0.1~50nmが好ましく、0.1~20nmがより好ましく、0.5~10nmがより一層好ましい。なお、本明細書中では無機化合物からなる陰極バッファ層であっても、便宜上有機化合物層13を構成する層の1つとみなす。
 有機化合物層13を形成するには、陽極12と同様の手法を使用することができる。ただし有機化合物層13に含まれる各層の成膜には、抵抗加熱蒸着法または塗布成膜法がより好ましく、高分子有機化合物を含む層の成膜を行うには塗布成膜法が特に好ましい。塗布成膜法により成膜を行う場合は、成膜を行いたい層を構成する材料を、有機溶媒や水等の所定の溶媒に溶解または分散させた塗布液の塗布を行う。塗布を行った後は、加熱あるいは真空引きを行って塗布溶液を乾燥させることで所望の層が形成される。
 陰極14は、発光層から出射する光を反射する性質、すなわち光反射性の陰極である。陰極14は、発光層から出射する光に対する反射率が50~100%であることが好ましく、70~100%以上であることがより好ましい。
 本発明の有機発光素子の製造方法において、光反射性の陰極14を形成する工程は、(i)有機化合物層13に隣接して、厚さが0.1nm~10nmのAl薄層15を形成するAl薄層形成工程と、(ii)Al薄層15の、有機化合物層13に隣接する面とは反対の面に隣接して、厚さが70nm~10μmの金属層16を積層する金属層積層工程とを含む。
 本発明の有機発光素子の製造方法では、前記Al薄層形成工程を1×10-8~1×10-2Paの真空中で行い、前記Al薄層形成工程で得られたAl薄層を、前記金属層積層工程により該Al薄層に隣接して金属層が積層されるまで、1×10-8~1×10-2Paの真空中に保持する。すなわち、Al薄層は、その形成の際および、Al薄層が形成されたのち、金属層が積層される迄は、1×10-8~1×10-2Paの真空中に保持される。言い換えると、前記Al薄層形成工程および前記金属層積層工程は、1×10-8~1×10-2Paの真空中で行われ、前記Al薄層形成工程と、金属層積層工程との間に別の工程を含む場合には、該工程も含め1×10-8~1×10-2Paの真空中で行われる。なお、別の工程としては、例えば前記Al薄層形成工程と前記金属層積層工程との間に、Al薄層の検査を行う工程や、Al薄層が形成された基板の搬送工程等が挙げられる。
 陰極14を構成する層の中で、Al薄層15は有機化合物層13へ電子を注入する活性層である。Al薄層15を1×10-8~1×10-2Paの真空中で有機化合物層13に接して形成することで、電子注入材料としてのAlの活性を低下させることがなく、効率的な電子注入を行うことができる。従って、Al薄層15は真空成膜法を用いて成膜され、具体的には真空蒸着法(抵抗加熱蒸着法、誘導加熱蒸着法、電子ビーム蒸着法など)、スパッタリング法、イオンプレーティング法、CVD法などの方法で成膜され、中でも大面積を均一な膜厚で成膜することが容易な真空蒸着法による成膜が好ましい。
 しかし真空中でのAlの成膜には高いエネルギーが必要であり、例えば真空蒸着法ではAlの蒸発温度が高く高温に加熱しなければならないため、従来の有機発光素子における陰極のように100nm程度の厚さにAlを成膜すると、輻射熱によって有機化合物層がダメージを受け、発光効率が低下したり発光面内の輝度分布が不均一になったりする問題がある。本発明ではAl薄層15を0.1~10nmの薄い層とすることで有機化合物層13が高温に曝される時間を短縮でき、Alの効率的な電子注入の特性を維持しながら、有機化合物層へのダメージを抑制できる。なお、前記厚さのAl薄層は光透過性を有する。有機化合物層13へのダメージがさらに抑制される観点から、Al薄層15の膜厚は0.1~5nmがより好ましい。なお、真空蒸着法における成膜速度は蒸着源の温度や蒸着源と被蒸着面である有機化合物層13の上面との距離に依存するため、Al薄層15の膜厚が上記の範囲になるよう制御すれば、有機化合物層13へのダメージは抑えられる。すなわち、例えば蒸着源の温度を上げると成膜速度は上がるため、有機化合物層13はより高温に曝されるが、その時間は短縮される。
 陰極14を構成する層の1つである金属層16は、Al薄層15の光反射性と電気伝導性を補うための層であり、Al薄層15の有機化合物層13に隣接する面とは反対の面に隣接して形成される。金属層16に用いられる材料は光反射性と電気伝導性を有するものであれば特に限定されず、金属の単体または合金が望ましい。金属の単体の中では、可視光領域の全域にわたって光反射率の高いAg、Al、Rhが好ましい。金属層16の厚さは、形成が容易で、光反射性と電気伝導性が高い観点から70nm~10μmが好ましく、100nm~1μmがより好ましい。
 金属層16は、Al薄層15を1×10-8~1×10-2Paの真空中で成膜した後、この真空を保ったままAl薄層15上に積層される。これによりAl薄層15と有機化合物層13との界面におけるAlの高い活性を維持して陰極14を形成できる。
 しかし真空中で金属層16を直接Al薄層15上に成膜することにより積層する場合であり、該金属層16を構成する金属として、Alあるいは、Alよりも成膜に高いエネルギーを必要とするRhなどの金属を用いる場合には、Al薄層15上に金属層16を直接成膜すると、有機化合物層13が熱などによるダメージを受ける。そこで、金属層16の材料を別途第2の基板17上に成膜し、これを第2の基板17とともにAl薄層15に金属層16が重なるように密着させることで、金属層16を積層すると、金属層16の積層時の有機化合物層13へのダメージを抑えることができる。第2の基板17への金属層16の成膜方法は、上記の陽極12と同じ方法を用いることができる。また、第2の基板17への金属層16の成膜は必ずしも真空中で行う必要はなく、大気圧下で塗布法などにより成膜した後、真空中(1×10-8~1×10-2Pa)でAl薄層15に貼り合わせてもよい。
 第2の基板17は、光硬化性樹脂や熱硬化性樹脂などの接着部材18によって第1の基板11と接着されていることが好ましい。
 図2は本発明の有機発光素子の製造方法により製造される有機発光素子の実施形態の一例を、端子部、配線部を含めて示した断面概略図である。
 図2に示した有機発光素子10は、図1の有機発光素子10に加えて、陰極14を電源に電気接続するための端子部19と、端子部19を陰極14と電気接続するための配線部20も加えて図示している。配線部20は、第2の基板17の同一の面上に金属層16と共に形成されており、電気伝導性を有する材料であれば、どのような材料で形成されていてもよい。図2に示した有機発光素子10では、配線部20は金属層16と同じ材料により、金属層16と一体で形成されている。言い換えると、配線部20は、前記金属層16と同じ金属からなり、金属層に電気的に接続している。すなわち、配線部20は第2の基板17上に金属層16と同時に形成された後、金属層16をAl薄層15に密着する際に、端子部19に電気的に接続される。これにより金属層16と端子部19を電気接続するための配線部を別途形成するよりも有機発光素子の製造工程を簡略化できるだけでなく、真空成膜法により配線部を別途形成する場合に有機発光層が熱などによりダメージを受けることを防止することができる。
 図2では端子部19と配線部20が接するように、端子部19の厚さを陽極12、有機化合物層13、Al薄層15の合計の厚さと同じにしてあるが、第1の基板11および/または第2の基板17を可撓性基板とすることで、端子部19の厚さを、電気伝導性を損なわない範囲で小さくすることもできる。また端子部19と配線部20が重なる部分で、これらを導電性接着剤などで電気接続してもよい。
 端子部19は、前記第1の基板11上の少なくとも外縁部の一部を含む領域に設けられ、前記陰極14を電源に電気接続するように作用する。そのため導電性を有する材料であればどのような材料で形成されてもよい。端子部19の形成方法は、上記陽極12の形成と同様の方法を使用することができるが、端子部19の材料として陽極12と同じ材料を用いて、基板11上に陽極12を形成する際に、端子部19を陽極12とともに形成することで有機発光素子の製造工程を簡略化できる。
 金属層16は、金属層16をAl薄層15に接するように密着させた後、第2の基板17から剥離されることで形成されてもよい。金属層16がこのようにして形成される場合、第2の基板17としては、表面に酸化ケイ素などの絶縁膜が形成された金属箔やポリイミドシートなどが用いられる。この場合の第2の基板17の形状は平板状でも円筒状でもよい。また剥離を容易にするため、第2の基板17の表面に、剥離層を形成してもよく、剥離層を、加熱によって軟化する材料で形成することで、金属層16を任意のパターンで形成することもできる。なお剥離工程は大気圧下で行ってもよい。
 有機発光素子10を長期安定的に用いるために、有機発光素子10を外部の水分や酸素から保護するための保護層や保護カバーを設けることが好ましい。保護層は有機発光素子10の上部および/または側部を覆うように接して設けられる。保護層の材料としては、高分子化合物、金属酸化物、金属フッ化物、金属ホウ化物や、窒化ケイ素、酸化ケイ素等のシリコン化合物などを用いることができる。また、これらの保護層が積層されていてもよい。保護カバーは有機発光素子10の上部および/または側部を覆うように、有機発光素子10に接することなく設けられる。保護カバーとしては、ガラス板、表面に低透水率処理を施したプラスチック板、金属などを用いることができる。この保護カバーは、熱硬化性樹脂や光硬化性樹脂で第1の基板11と貼り合わせて、少なくとも有機発光素子10の発光部分を密閉することが好ましい。保護カバーは第2の基板17が兼ねてもよい。陰極14の酸化などを防止しやすくなることから密閉空間内に窒素、アルゴン、ヘリウムのような不活性なガスを封入することが好ましい。
 図3は本発明の有機発光素子の製造方法により製造される有機発光素子の別の一例を示した断面概略図である。有機発光素子30は、第1の基板31上に、陽極32と、少なくとも発光層を含む有機化合物層33と、陰極34が順次積層された構造を有し、陰極34は、有機化合物層33に隣接するAl薄層35と、Al薄層35の前記有機化合物層33と隣接する面とは反対の面に隣接する金属層36を有する。陰極34を形成する工程は、(i)有機化合物層33に隣接して、光透過性を有するAl薄層35を形成するAl薄層形成工程と、(ii)Al薄層35の、有機化合物層33に隣接する面とは反対の面に隣接して、光反射性を有する金属層36を積層する金属層積層工程とを含む。本発明の有機発光素子の製造方法では、前記Al薄層形成工程は1×10-8~1×10-2Paの真空中で行われ、前記Al薄層形成工程で得られたAl薄層を、前記金属層積層工程により該Al薄層に隣接して金属層が積層されるまで、1×10-8~1×10-2Paの真空中に保持する。有機発光素子30では、金属層36は、第1の基板31とは別の基板上に一旦形成された後で貼り合わされることなく、Al薄層35上に直接成膜されている。
 図1に示した有機発光素子10におけるAl薄層15と同様に、有機発光素子30におけるAl薄層35は有機化合物層33へ効率的な電子注入を行うため、1×10-8~1×10-2Paの真空中で有機化合物層33に接して形成される。Al薄層35は真空成膜法を用いて成膜され、具体的には真空蒸着法(抵抗加熱蒸着法、誘導加熱蒸着法、電子ビーム蒸着法など)、スパッタリング法、イオンプレーティング法、CVD法などの方法で成膜され、中でも大面積を均一な膜厚で成膜することが容易な真空蒸着法による成膜が好ましい。
 金属層36は、Al薄層35の光反射性と電気伝導性を補うための層であり、Al薄層35の成膜の後に、1×10-8~1×10-2Paの真空中で成膜される。金属層36の材料としては、光反射性と電気伝導性を有し、Alよりも低温で成膜が可能な金属の単体または合金が用いられる。金属層36としてはAg、Sb、In、Mg、Mn、PbおよびZnからなる群より選択される少なくとも1種の金属またはその合金からなる金属層であることが好ましい。金属層36としては、中でも可視光領域の全域にわたって光反射率の高いAgおよびPbからなる群より選択される少なくとも1種の金属またはその合金からなる金属層が好ましく、Agからなる金属層が特に好ましい。金属層36は真空成膜法により成膜されるが、比較的低温で成膜でき、また大面積を均一な膜厚で成膜することが容易な真空蒸着法による成膜が好ましい。金属層36をこのように形成することで、Alの効率的な電子注入の特性を維持しながら、有機化合物層への熱などによるダメージを抑制できる。
 金属層36の厚さは、形成が容易で、光反射性と電気伝導性が高い観点から70nm~10μmが好ましく、100nm~1μmがより好ましい。
 本発明の有機発光素子の製造方法で製造される有機発光素子は、マトリックス方式またはセグメント方式による画素として画像表示装置に好適に用いられる。また、上記有機発光素子は、画素を形成せずに、面発光光源等の照明装置としても好適に用いられる。
 本発明の有機発光素子の製造方法で製造される有機発光素子は、具体的には、コンピュータ、テレビ、携帯端末、携帯電話、カーナビゲーション、標識、看板、ビデオカメラのビューファインダー等における表示装置、バックライト、電子写真、照明、レジスト露光、読み取り装置、インテリア照明、光通信システム等における光照射装置に好適に用いられる。
 次に本発明について実施例を示してさらに詳細に説明するが、本発明はこれらによって限定されるものではない。
 [発光材料溶液の調製]
 WO2010/016512号公報の実施例に記載された方法に従って下記式で表される燐光発光性高分子化合物(A)を合成した。高分子化合物(A)の重量平均分子量は52,000、各繰り返し単位のモル比はk:m:n=6:42:52であった。

 この燐光発光性高分子化合物(A)3重量部を97重量部のトルエンに溶解させ、発光材料溶液(以下、「溶液A」ともいう。)を調製した。
 [実施例1]
 有機発光素子として、図2に示した有機発光素子10を、以下の方法により作製した。
 まず第1の基板11としての石英ガラスからなるガラス基板(25mm角、厚さ1mm)上に、スパッタ装置(キヤノンアネルバ株式会社製E-401s)を用いて、スパッタリング法により陽極12として厚さ150nmのITOの薄膜を20mm角の発光領域に対応してパターン形成し、同時にガラス基板の一辺に端子部19として150nmの膜厚のITO膜を形成した。
 次に、ITO陽極12上に溶液Aをスピンコート法(3000rpm、30秒間)により塗布し、窒素雰囲気下、140℃で1時間放置し乾燥することで、有機化合物層13の一部としての発光層を80nmの膜厚で形成した。
 次に、真空蒸着装置を用いて、3.3×10-4Paの真空中で、バソフェナントロリンとリチウムを重量比が95:5となるように発光層上に共蒸着し、有機化合物層13の一部として電子輸送層を20nmの膜厚で形成した。
 次に、真空蒸着装置を用いて、2.1×10-4Paの真空中で、Al薄層15として電子輸送層上に5nmのAl層を形成した。
 一方、第2の基板17として、石英ガラスからなるガラス基板(23mm角、厚さ0.25mm)上に、真空蒸着装置を用いて70nmのAg層を形成した。これを上記のAl層の形成後のガラス基板上に、真空蒸着装置内で2.1×10-4Paの真空を保ったまま、Ag層がAl層と端子部19としてのITO膜とに接するように圧着し、光硬化性樹脂を用いて第1の基板11と第2の基板17を固定することによって、金属層16としてのAg層を形成した。
 作製した有機発光素子10に、定電圧電源電流計(ケイスレーインスツルメンツ株式会社製SM2400)を用いて電圧を印加し、有機発光素子10の第1の基板11に垂直な方向における発光強度を輝度計(株式会社トプコン製BM-9)で計測した。そして、電流密度に対する発光強度の比から発光効率を決定したところ、発光効率は35cd/Aであった。また、発光面を目視で観察したところ、輝度の分布は均一であった。
 [実施例2]
 金属層16として、70nmのAg層に替えて120nmのAl層を形成したほかは、実施例1と同様にして有機発光素子10を作製した。作製した有機発光素子の発光効率は37cd/Aであり、発光面内の輝度の分布は、目視で均一であった。
 [実施例3]
 有機発光素子として、図3に示した有機発光素子30を、以下の方法により作製した。
 まず、実施例1と同様にして、第1の基板31としてのガラス基板上に、有機化合物層33としての発光層および電子輸送層、Al薄層35としてのAl層をそれぞれ形成した。
 次にAl層の形成に用いた真空蒸着装置内で、Al層の形成後に2.1×10-4Paの真空を保ったまま、金属層36として100nmのAg層を真空蒸着により成膜した。作製した有機発光素子30の発光効率は33cd/Aであり、発光面内の輝度の分布は、目視で均一であった。
 [比較例1]
 実施例3において、金属層36を形成せずに、Al薄層35としてのAl層の厚さを5nmから100nmに変更し、Al層を光反射性の陰極とすることで有機発光素子を作製した。作製した有機発光素子の発光面内の平均発光効率は16cd/Aであり、発光面内の輝度の分布は、目視で不均一であった。

Claims (7)

  1.  第1の基板、陽極、少なくとも発光層を含む有機化合物層、および光反射性の陰極がこの順で積層された有機発光素子の製造方法であって、
     前記光反射性の陰極を形成する工程が、
      (i)前記有機化合物層に隣接して、厚さが0.1~10nmのAl薄層を形成するAl薄層形成工程と、
      (ii)前記Al薄層の、前記有機化合物層に隣接する面とは反対の面に隣接して、厚さが70nm~10μmの金属層を積層する金属層積層工程とを含み、
     前記Al薄層形成工程を1×10-8~1×10-2Paの真空中で行い、前記Al薄層形成工程で得られたAl薄層を、前記金属層積層工程により該Al薄層に隣接して金属層が積層されるまで、1×10-8~1×10-2Paの真空中に保持する、有機発光素子の製造方法。
  2.  前記Al薄層形成工程が、前記有機化合物層の表面に真空蒸着法により前記Al薄層を形成する工程であり、
     前記金属層が、Ag、Sb、In、Mg、Mn、PbおよびZnからなる群より選択される少なくとも1種の金属またはその合金からなり、
     前記金属層積層工程が、前記Al薄層の表面に真空蒸着法により前記金属層を形成する工程である、請求項1に記載の有機発光素子の製造方法。
  3.  前記金属層積層工程が、第2の基板上に形成された厚さが70nm~10μmの金属層を、前記第2の基板とともに前記Al薄層に密着させることで積層する工程である、請求項1に記載の有機発光素子の製造方法。
  4.  前記金属層が、Ag、AlおよびRhからなる群より選択される少なくとも1種の金属または合金からなる、請求項3に記載の有機発光素子の製造方法。
  5.  前記陰極を形成する工程が、前記金属層積層工程の後に、前記金属層を前記第2の基板から剥離する工程を含む、請求項3または4に記載の有機発光素子の製造方法。
  6.  前記有機発光素子が、前記第1の基板上の少なくとも外縁部の一部を含む領域に、前記陰極を電源に電気接続するための端子部を有し、
     前記第2の基板が、前記金属層と同一の面上に、前記金属層と同じ金属からなり、前記金属層に電気的に接続した配線部を有し、
     前記金属層積層工程において、前記端子部と前記配線部とを電気的に接続する、請求項3または4に記載の有機発光素子の製造方法。
  7.  前記有機化合物層が、前記Al薄層に隣接したアルカリ金属またはアルカリ金属化合物を含む電子輸送層を有する、請求項1~6のいずれか一項に記載の有機発光素子の製造方法。
