요구되고있다.또한노트북,핸드폰, LED TV, LCD TV용으로박막화가 가능하며우수한광특성을갖는금속박막필름이필요로하고있다.
[4] 이에일반적인종래의반사필름제조는은증착이나스퍼터링방식으로
제조되고있다.일본특허공개번호제 2008-009006호에서는증착방법을 사용하여금속박막을형성하였다.
[5] 일본특허공개공보특개평제 2002-129259호등에서는은을주성분으로
진공증착을하여반사율이높은반사막을형성하는것이공지되어 있다.

[6] 더불어,증착공정에서오는낮은수율과느린속도높은설비비용으로판단할 때높은가격으로산정되는한계를갖고있다.
[7] 따라서본발명자들은이러한문제점을해결하기위하여부단히노력한결과 성공적으로본발명에도달하게되었다.즉,본발명은코팅방법으로제조된 금속박막을형성하고표면처리를통하여내후성을확보하였으며,패턴형식의 점착제프린팅으로라미네이팅공정을가져가높은반사율과휘도를유지할수 있는내후성강한반사필름을개발하게되었다.
[8] 또,기존의캐스팅공법으로반사필름을제조시에은반사면위에올라오는 유기물에의해휘도및반사율저하, Yellow index의상승을유발하는문제점이 있어,보호 layer없이는 silver의산화를방지할수없었다.일본특허공개번호제 2005-280131호에서는내후성수지층을가지고내후성개선된반사필름을 제조하였다.그러나수지층으로내후성을개선하는것은반사율저하와황변의 발생을줄일수는있지만장시간내후성을평가할경우에부족함이있다. 발명의상세한설명 기술적과제

유지하여높은반사율과휘도를유지할수있는금속박막필름의제조방법및 이에의해제조된금속박막필름을제공하는것이다.
과제해결수단
[10] 본발명은, a)기재층상에금속층을구비하는단계 ;및 b)상기금속층상에 , 접착제를일정패턴으로패터닝한접착제패턴층을형성하는단계를포함하는 것을특징으로하는금속박막필름의제조방법을제공한다.
[11] 본발명은,상기제조방법에의해제조된금속박막필름을제공한다

금속으로변환하는조건이라면크게제한받지않지만,통상적으로
60~200°C에서 10초 ~20분정도방치하여소성할수있다.본발명에서는한예로, 마이크로그라비아코팅법으로도포하고,도포된은 (Ag)잉크를 150°C에서 5분 동안소성하여은 (Ag)금속층을제조할수있다.
[31] 여기서,사용되는은잉크코팅액의경우,본원발명자들에의해출원된
특허둥록 10-0727483호에그제조방법이기재되어 있음에따라구체적인내용을 생략하기로한다.
[32] 상기본발명에따른금속박막필름의제조방법은,상기 a)단계에서상기
기재층과상기금속층사이에프라이머 (primer)층을구비하는단계를더포함할 수있다.여기서프라이머층은기재층과금속층의부착력을향상시킬수있는 물질이면당업계에알려진다양한물질을적용하여형성할수있다.
[33] 상기 a)단계에서상기금속층은 0.05/m~ 4jUiii의두께를가질수있으며 ,
바람직하게는 0.15 ~0.3 일수있다.상기두께범위로구비되면,우수한 광특성을제공할수있으며,상기두께보다너무작거나너무큰경우광특성이 저하될수도있다.
[34] 상기 b)단계에서접착제로는,아크릴계,폴리실록산계,및
폴리에스테르 (Polyester)계접착제증에서선택된 1종이상을사용할수있다. [35] 상기 b)단계에서상기접착제는,전체 100중량부를기준으로,접착제고형분
5-50중량부,무기필러 0.01~1중량부,및용매 49~96중량부를포함할수있다. 상기범위로첨가되면우수한광특성및접착력을제공할수있으며,상기 첨가량보다너무작거나너무큰경우광특성및접착력이저하될수도있다.
[36] 상기접착제고형분으로는,아크릴수지 ,폴리실록산수지,폴리에스테르
수지를사용할수있다.
[37] b)단계의용매로는한정이있는것은아니나일례로,자일렌,를루엔, MEK, 부틸아세테이트및부틸글리콜아세테이트에서선택되는하나또는둘이상의 흔합용매를사용할수있다.
[38] 상기무기필러는, A1203, Si02,및 Ti02중에서선택된 1종이상을포함할수 있다.
[39] 상기 b)단계에서상기접착제패턴층은직선형태또는다각형형상을가질수 있다.하나의직선형태의패턴이산발적또는규칙적으로배열되거나이직선형 패턴들이연결되거나연결되지않는불연속형태일수있으며,다각형형상의 예로서메쉬형태일수있으며구체적으로육각메쉬 (Honeycomb),사각메쉬 , 원형 (Dot),삼각메쉬,또는이들이흔합된형태의메쉬패턴일수있다.삼각형 메쉬,사각형메쉬의각꼭지점영역은일부절단된형태로구비되어변형 메쉬패턴형태를가질수있다 (도 3참조).이와같이접착제패턴층의패턴은 연속적또는불연속적으로형성될수있다.여기서,접착제패턴층의형상은이로 한정되는것은아니며다양하게변경할수있다.
[40] 상기 b)단계에서상기패턴은선폭이 0.1 ~ 5000 일수있다.상기선폭 범위로구비되면우수한광특성을제공할수있으며,선폭이너무얇은경우 부착성이저하될수도있다.
[41] 상기 b)단계에서상기패턴의공기층 (Air gap)은 100卿~10000 일수있다. 여기서공기층이란단면을기준으로실질적인패턴의높이에의해형성되는 공간으로표면처리층과보호필름사이에형성되며,상기공기층에의해휘도를 개선할수있게된다.
[42] 상기 b)단계에서상기접착제패턴층은,다이렉트그라비아프린팅 (Direct gravure printing),플렉소프린팅 (Flexography Printing),그라비아옵셋 (Gravure offset),임프린트 (Imprint),리소그라피프린팅 (Lithography printing),스크린 인쇄 (Screen Printing),및로타리스크린인쇄 (Rotary screen printing)중에서 선택된방법으로상기접착제를인쇄하여형성될수있다.
[43] 본발명에따른금속박막필름의제조방법은,상기금속층과상기접착제패턴층 사이에,실란커플링제 (silane coupling agent)및에시드 (acid)중선택된 1종 이상을포함하는표면처리제로표면처리층을형성하는단계를더포함할수 있다.
[44] 이와같은표면처리는,금속층에서미량존재하는유기물을제거하고금속의 산화예컨대은 (Ag)의산화를방지하기위해수행하게된다. [45] 상기 표면처 리제는, 상기 실란커플링 제 (silane coupling agent) 및 에시드 (acid) 중 선택된 1종 이상에 용매를 첨가하여 제조될 수 있다.
[46] 예컨대, 상기 표면처 리제 100증량부를 기준으로,상기 실란커플링 제 (silane coupling agent)로서 실란화합물 및 에 시드 (acid) 화합물 중 선택된 1종 이상을 0.005~50중량부로 첨가하고,상기 용매를 50~99.995중량부로 첨가하여 제조될 수 있다. 상기 범위로 첨가하게 되면 우수한 산화방지효과를 제공할 수 있으며, 상기 첨가량 보다 너무 적은 경우 너무 많은 경우 산화방지효과가 저하될 수 도 있다.
[47] 여 기서,실란화합물 및 에시드 화합물을 각각 사용하거나 흔합하여 사용할 수 있는데,실란화합물을 단독으로 첨가하는 경우 0.005~50중량부를 첨가할 수 있으며,상기 에시드 화합물을 단독으로 첨가하는 경우 0.01~50중량부를 첨가할 수 있다. 상기 실란화합물 및 /또는 에시드 화합물을 상기 범위로 첨가하는 경우 우수한 광특성을 제공할 수 있고,상기 첨가량 보다 너무 작게 첨가하거나 녀무 많이 첨가하는 경우 광특성 이 저 하될 수도 있다.
[48] 상기 실란커플링제로서 3-Mercaptopropyltrimethoxysilane,
Methyltrimethoxysilane, TetraEthoxysilane, Trimethylorthosilicate,
Methyltriethoxysilane, Dimethyldimethoxysilane, Propyltrimethoxysilane,
Propyltriethoxysilane, Trimethoxy(octadecyl)silane, Isobutyltrimethoxysilane, Isobutyltriethoxysilane, Phenyltrimethoxysilane, 및 n-Octyltriethoxysilane 중에서 선택된 1종 이상의 실란화합물을 사용할 수 있다.
[49] 상기 에시드 (acid) 화합물로서 , Oleic acid, Neodecanoic acid, Valeric acid, Laurie acid, Malvalic acid, Decanoic acid, Butyric acid, 및 Heptanoic acid 증에서 선택된 1종 이상의 에시드 (acid )화합물을 사용할 수 있다.
[50] 상기 용매는 아세톤, MEK, MIBK, MAK, 틀루엔,크실렌, 메탄올,에 탄올, 이소프로판올, 및 n부탄올 중에서 선택된 1종 이상을 사용할 수 있다.

[56] 본발명에따른금속박막필름의제조방법은,상기접착제패턴층상에
보호필름을구비하는단계를더포함할수있다.
[57] 상기보호필름을구비하는단계에서는라미네이터 (Laminator)기를이용하여 상기접착제패턴층과상기보호필름을합지시킬수있다.
[58] 상기보호필름은,폴리에틸렌텔레프탈레이트 (PET),
폴리에틸렌나프탈레이트 (PEN),폴리에테르술폰 (PES),나이론 (Nylon), 폴리테트라플로우로에틸렌 (PTFE),폴리카보네이트 (PC),셀로판 (Cellophane), 폴리아릴레이트 (PAR),및폴리이미드 (PI)중에서선택된필름일수있다.
[59] 상기보호필름의두께는 10~200卿일수있다.예컨대보호필름의두께는 1 ΐ, 19ΛΠ, 25iM, 38/m, 5Q , 75//m, lOOj n, 125jtzm, 188/im로다양할수있다.
[60] 본발명에따른금속박막필름은,전술한제조방법에의해제조될수있으며, 이와같이제조된금속박막필름은,예컨대기재층,프라이머층,금속층, 접착제패턴층,보호필름으로구성될수도있고,도 1에도시된바와같이, 기재층,프라이머층,금속층,표면처리층,접착제패턴층,보호필름으로구성될 수있다.

상기화학식에서,
X는산소,황,할로겐,시아노,시아네이트,카보네이트, 니트레이트,나이트라이트,설페이트,포스페이트,
티오시아네이트,클로레이트,퍼클로레이트,테트라플로로
보레이트,아세틸아세토네이트,카복실레이트및그들의 유도체로부터선택되는치환기이며 ,η은 1~4의정수이고, 내지 ¬는사로독립적으로수소, C1-C30의지방족이나지환족알킬기, 아릴기또는아랄킬 (aralkyl)기,관능기가치환된알킬및아릴기
그리고헤테로고리화합물과고분자화합물및그유도체로부터 선택되는치환기이며,단, Rl내지 R6가모두수소인경우는
제외한다.
[청구항 3] 청구항 1에있어서,
상기 a)단계에서상기기재층과상기금속층사이에
프라이머 (primer)층을구비하는단계를더포함하는것을
특징으로하는금속박막필름의제조방법.
[청구항 4] 청구항 1에있어서,
상기 a)단계에서상기금속층은 0.05 ~0.4 의두께를갖는것을 특징으로하는금속박막필름의제조방법.
[청구항 5] 청구항 1에있어서,
상기 b)단계에서접착제는,아크릴계,폴리실록산계,및
폴리에스테르 (Polyester)계접착제증에서선택된 1종이상의 접착제를사용하는것을특징으로하는금속박막필름의제조방법.
[청구항 6] 청구항 1에있어서,
상기 b)단계에서상기접착제는,전체 100중량부를기준으로, 접착제고형분 5~50중량부,무기필러 0.01~1중량부,및용매 49-96중량부를포함하는것을특징으로하는금속박막필름의 제조방법.
[청구항 7] 청구항 6에있어서,
상기접착제고형분으로는,아크릴수지,폴리실록산수지,및 폴리에스테르수지증에서선택된 1종이상을사용하는것을 특징으로하는금속박막필름의제조방법 .
[청구항 8] 청구항 6에 있어서,
상기무기필러는 , Al203,Si02,및 Ti02중에서선택된 1종이상을 포함하는것을특징으로하는금속박막필름의제조방법 .
[청구항 9] 청구항 1에있어서,
상기 b)단계에서상기접착제패턴층은직선형태의패턴또는 다각형형태의패턴또는이들의흔합된형태의패턴으로형성된 것을특징으로하는금속박막필름의제조방법.
[청구항 10] 청구항 9에있어서,
상기다각형형태의패턴은,육각메쉬 (Honeycomb),사각메쉬, 원형 (Dot),삼각메쉬,또는이들이혼합된형태의메쉬패턴인것을 특징으로하는금속박막필름의제조방법.
[청구항 11] 청구항 1에있어서,
상기 b)단계에서상기패턴은선폭이 0.1 jum ~ 5000 인것을 특징으로하는금속박막필름의제조방법.
[청구항 12] 청구항 1에있어서,
상기 b)단계에서상기패턴의공기층 (Air gap)은 100 ~ 10000卿인 것을 특징으로 하는 금속박막필름의 제조방법 .
청구항 1에 있어서 ,
상기 b) 단계에서 상기 접착제패턴층은, 다이 렉트 그라비아 프린팅 (Direct gravure printing), 플렉소 프린팅 (Flexography
Printing), 그라비아 옵셋 (Gravure offset), 임프린트 (Imprint), 리소그라피 프린팅 (Lithography printing), 스크린 인쇄 (Screen Printing), 및 로타리 스크린 인쇄 (Rotary screen printing) 증에서 선택된 방법으로 상기 접착제를 인쇄하여 형성 된 것을 특징으로 하는 금속박막필름의 제조방법 .
청구항 1에 있어서 ,
상기 금속층과 상기 접착제패턴층 사이 에 , 실란커플링제 (silane coupling agent) 및 에시드 (acid) 화합물 중 선택된 1종 이상을 포함하는 표면처 리제로 표면처 리층을 형성하는 단계를 더 포함하는 것을 특징으로 하는 금속박막필름의 제조방법 .
청구항 14에 있어서 ,
상기 표면처 리제는,상기 실란커플링제 (silane coupling agent) 및 에시드 (acid) 화합물 중 선택된 1종 이상에 용매를 첨가하여 제조되며,
상기 표면처 리제 100중량부를 기준으로,상기 실란커플링제 (silane coupling agent) 및 에시드 (acid) 화합물 중 선택된 1종 이상을 0.005~50중량부로 첨가하고, 상기 용매를 50-99.995중량부로 첨가하여 제조된 것을 특징으로 하는 금속박막필름의 제조방법 . 청구항 14에 있어서 ,
상기 실란커플링 제 (silane coupling agent)는,
3Mercaptopropyltrimethoxysilane, Methyltrimethoxysilane,
TetraEthoxysilane, Trimethylorthosilicate, Methyltriethoxysilane, Dimethyldimethoxysilane, Propyltrimethoxysilane,
Propyltriethoxysilane, Trimethoxy(octadecyl)silane,
Isobutyltrimethoxysilane, Isobutyltriethoxysilane,
Phenyltrimethoxysilane, 및 n-Octyltriethoxysilane 증에서 선택된 1종 이상의 실란 화합물을 포함하는 것을 특징으로 하는
금속박막필름의 제조방법 .
청구항 14에 있어서 ,
상기 에시드 (acid) 화합물은, Oleic acid, Neodecanoic acid, Valeric acid, Laurie acid, Malvalic acid, Decanoic acid, Butyric acid, 및 Heptanoic acid 중에서 선택된 1종 아상을 포함하는 것을 특징으로 하는 금속박막필름의 제조방법 .
청구항 14에 있어서 , 상기 표면처 리제는,무기 필러를 더 포함하는 것을 특징으로 하는 금속박막필름의 제조방법 .
[청구항 19] 청구항 18에 있어서,
상기 표면처 리제는,상기 실란커플링제 (silane coupling agent) 및 에 시드 (acid) 화합물 증 선택된 1종 이상과 상기 무기필러에, 용매를 첨가하여 제조되며 ,
상기 표면처 리제 100중량부를 기준으로,상기 실란커플링제 (silane coupling agent) 및 에시드 (acid) 화합물 증 선택된 1종 이상을 0.005-50중량부로 첨가하고,상기 무기 필러를 0.01-0.1중량부로 첨가하고,상기 용매를 49.9~99.985중량부로 첨가하여 제조된 것을 특징으로 하는 금속박막필름의 제조방법 .
[청구항 20] 청구항 18에 있어서 ,
상기 무기 필러는 MgO, ZnO, Si02, 및 Ti02 중에서 선택된 1종 이상을 포함하는 것을 특징으로 하는 금속박막필름의 제조방법 .
[청구항 21] 청구항 14에 있어서,
상기 표면처 리층은,마이크로 그라비 아 코팅 (Microgravure coating), 그라비아 코팅 (gravure coating), 플렉소 코팅 (Flexo coating), 스핀코팅 (spin coating), 슬롯 다이 코팅 (slot die coating), 립 코팅 (lip coating), 및 스프레이 코팅 (spray coating) 증에서 선택된 방법을 이용하여 상기 표면처 리 제로 형성되는 것을 특징으로 하는 금속박막필름의 제조방법 .
[청구항 22] 청 구항 1에 있어서,
상기 접착제패턴층 상에 보호필름을 구비하는 단계를 더 포함하는 것을 특징으로 하는 금속박막필름의 제조방법 .
[청구항 23] 청구항 22에 있어서,
상기 보호필름을 구비하는 단계에서는
라미 네 이터 (Laminator)기를 이용하여 상기 접착제패턴층과 상기 보호필름을 합지시 키는 것을 특징으로 하는 금속박막필름의 제조방법 .
[청구항 24] 창구항 22에 있어서,
상기 보호필름은,폴리에 틸렌텔레프탈레이트 (PET),
폴리 에 틸렌나프탈레이트 (PEN), 폴리 에 테르술폰 (PES), 나이론 (Nylon), 폴리 테트라플로우로에 틸렌 (PTFE),
폴리카보네 이트 (PC), 셀로판 (Cellophane), 폴리아릴레 이트 (PAR), 및 폴리 이 미드 (PI) 중에서 선택된 필름인 것을 특징으로 하는 금속박막필름의 제조방법ᅳ
[청구항 25] 청구항 22에 있어서,
상기 보호필름의 두께는 10-200 인 것을 특징으로 하는 금속박막필름의 제조방법 .
[청구항 26] 청구항 1 내지 청구항 25 중 어느 한 항에 따른 제조방법에 의해 제조된 금속박막필름.
[청구항 27] 청구항 26에 있어서,
상기 금속박막필름은,반사필름용인 것을 특징으로 하는 금속박막필름
[청구항 28] 청구항 27에 따른 금속박막필름을 포함하는 것을 특징으로 하는 백라이트 유닛.
