Description
本発明は、メタクリレート樹脂及び芳香族ポリカーボネート樹脂を含有する樹脂組成物、並びに、該樹脂組成物から形成された樹脂フィルムに関する。
ポリメタクリル酸メチル(以下、「ポリメチルメタクリレート」または「PMMA」ということがある。)樹脂等のメタクリレート樹脂は、透明性に加えて、耐候性や成形品の表面硬度に優れた特性を有しているが、用途により機械的特性、特に耐衝撃性や伸度特性が十分ではなく、耐熱性が低い、吸水率が高い等の問題点もあり、改善が求められていた。
上記の問題点を解決するために、メタクリル酸メチル(以下、「メチルメタクリレート」または「MMA」ということがある。)等のメタクリル酸アルキルエステルと他の単量体を共重合したり、他の重合体をブレンドしたりすることによりメタクリレート樹脂を改良することが行われている。
例えば、MMAにシクロヘキシルメタクリレートまたはフェニルメタクリレート等を共重合すると、得られるメタクリル酸アルキルエステルの共重合体は、吸水率が低下するものの、PMMA樹脂よりも脆くなり、衝撃強度が低下するといった問題がある。また別の方法としては、ガラス転移温度を低下させる他の単量体をMMAと共重合することにより耐衝撃性を改良する方法もあるが、この方法では耐熱性が低下するという問題がある。
PMMA樹脂等のメタクリレート樹脂の耐衝撃性を改善する方法としては、エマルジョン重合により合成されるゴム層とメタクリレート樹脂層とからなるコア-シェル型粒子をメタクリレート樹脂にブレンドする方法がある。しかし、この方法は十分な衝撃強度を得るために多量の上記コア-シェル型粒子をブレンドすることを必要とし、このためブレンド物の耐熱性、表面硬度、耐候性などが、メタクリレート樹脂より低下したり、吸水性が十分改善されないなどの問題点があった。
他の重合体をブレンドする方法としては、例えばスチレン・アクリロニトリル共重合体、ポリ塩化ビニル、ポリエチレンオキシド、ポリフッ化ビニリデン等をブレンドしても、ある程度改善効果を奏するが、PMMA樹脂等のメタクリレート樹脂の耐衝撃性、伸度特性、耐熱性、吸水率をバランスよく改良することは難しかった。
他の重合体として、光学特性や機械的特性に優れていることが知られている芳香族ポリカーボネート樹脂、特にビスフェノールAから製造されるポリカーボネート樹脂をブレンドすることにより、機械的特性、耐熱性及び低吸湿性をバランスよく改良できることが見いだされている。しかし、メタクリレート樹脂と芳香族ポリカーボネート樹脂は、相溶性が良好でないために、ブレンド物からフィルムやシートを製造する場合、成形加工における溶融混練が十分行われにくいことから、良好な分散状態が得られない。そのため、例えば、機械的特性、特に伸度特性が十分ではなく、しかも、両樹脂本来の屈折率の差が大きいことの影響もあって、フィルムやシートは不透明であるという問題点を有することが分かった。
例えば、特許文献1には、ポリカーボネート樹脂100重量部及びPMMA樹脂5~90重量部を混練してなる真珠光沢組成物が開示され、圧縮成型、押出成型または射出成型等により真珠光沢を有する成型品とすること、及び、具体例として、優れた真珠光沢を現出する射出成形品が記載されている。しかし、該組成物は、真珠光沢を有するために応用分野が限定され、耐衝撃性や耐熱性も不十分であった。
特許文献2には、芳香族ポリカーボネート樹脂20~70重量部とPMMA樹脂80~30重量部とからなる樹脂組成物100重量部に、ゴム状ポリマーをコアとし、ガラス状ポリマーのシェルからなるアクリル系コアシェルポリマー1~10重量部を配合してなる熱可塑性樹脂組成物が記載されている。同文献には、該組成物を用いて得た射出成形試験片が、耐熱性、耐衝撃性及び表面硬度に優れることが記載されているが、アクリル系コアシェルポリマーが、極性官能基を有しないシェルを備える場合は、真珠光沢を解消できなかったことが記載されている。
特許文献3には、ポリカーボネート97~60重量%とPMMA3~40重量%からなる樹脂を、微量型高せん断成形加工機を用いてブレンドする溶融混練方法により、微視的分散構造を有するフィルムやシート等の高分子ブレンド押出し物を得ることが開示されている。しかし、同文献に記載された方法では、温度設定、スクリュー回転数及び混練時間を最適数値とする特定条件を組み合わせて初めて良好な結果が得られるので、微妙な制御が必要とされる。
特許文献4には、(A)メタクリル酸メチル共重合体2~90重量%、(B)芳香族ポリカーボネート樹脂2~90重量%及び(C)ゴム状弾性体5~70重量%からなる耐衝撃性樹脂組成物が記載されているが、具体的には、(A)として、メタクリル酸のハロゲン置換芳香族エステルを共重合したメタクリル酸メチル共重合体を含有するものである。また、(A)~(C)からなる樹脂組成物を250℃でプレス成型しており、十分な伸度特性を有するフィルムまたはシートは得られていない。
すなわち、メタクリレート樹脂と芳香族ポリカーボネート樹脂とをブレンドして、優れた耐衝撃性、伸度特性、耐熱性、吸水性などの特性をバランス良く改良するためには、両者の相溶性が良好でないので、十分に溶融混練を行うことが必要である。しかし、溶融混練を行うことで熱履歴を多く受けたり、溶融混練条件を高度に制御しなければならないなどの問題があった。特に、メタクリレート樹脂と芳香族ポリカーボネート樹脂とをブレンドしてフィルムやシートを成形する場合は、生産性の観点から、十分な溶融混練を行うことが事実上困難であるため、両者の均一な分散状態が得られず、所望の機械的特性を実現することができないので用途展開に難点があり、強く改善が求められていた。
本発明の課題は、メタクリレート樹脂と芳香族ポリカーボネート樹脂との相溶性を改善して分散状態を良好なものとすることにより、十分な機械的特性、特に伸度特性を有するフィルムまたはシートを得ることができる樹脂組成物、及び、該樹脂組成物から形成される樹脂フィルムを提供することにある。
本発明者らは、上記の課題を解決することについて鋭意研究した結果、樹脂組成物が、メタクリレート樹脂、芳香族ポリカーボネート樹脂、及び、アクリルゴム含有メタクリレート樹脂を所定割合で含有することによって、課題を解決できることを見いだし、本発明を完成した。
すなわち、本発明によれば、(A)メタクリレート樹脂、(B)芳香族ポリカーボネート樹脂、及び、(C)アクリルゴム含有メタクリレート樹脂を含有する樹脂組成物であって、(A)、(B)及び(C)の合計を100質量%としたときに、(A)0.1~90質量%、(B)2~90質量%、及び(C)1~30質量%であることを特徴とする前記樹脂組成物が提供される。
また、本発明によれば、実施の態様として、以下(1)~(3)の樹脂組成物が提供される。
(1)(A)メタクリレート樹脂が、ポリメチルメタクリレートである前記の樹脂組成物。
(2)更に(D)着色剤を含有する前記の樹脂組成物であって、(A)、(B)、(C)及び(D)の合計を100質量%としたときに、(D)1~40質量%である前記樹脂組成物。
(3)前記(D)着色剤が、酸化チタンである前記の樹脂組成物。
さらに、本発明によれば、前記の樹脂組成物から形成された樹脂フィルムが提供され、特に、伸度が20%以上である樹脂フィルムが提供される。
なお、本発明において、「フィルム」とは、厚みが小さいフィルム及び厚みが相対的に大きいシートの双方を意味するものとして使用する。フィルム、すなわち、フィルムまたはシートの厚みの上限は5mm程度であり、通例3mm以下、多くの場合は2mm以下の厚みである。
また、本発明において、「伸度」とは、JIS K7113に定める引張破壊伸びの測定方法によって測定されるフィルムの特性を意味する。
本発明は、(A)メタクリレート樹脂、(B)芳香族ポリカーボネート樹脂、及び、(C)アクリルゴム含有メタクリレート樹脂を含有する樹脂組成物であって、(A)、(B)及び(C)の合計を100質量%としたときに、(A)0.1~90質量%、(B)2~90質量%、及び(C)1~30質量%であることを特徴とする前記樹脂組成物であることによって、好ましくは、更に(D)着色剤を含有する前記樹脂組成物であることによって、十分な機械的特性、特に伸度特性を有するフィルムを得ることができる樹脂組成物、及び、該樹脂組成物から形成される樹脂フィルムを提供するという効果を奏する。また、本発明の樹脂組成物は、(A)メタクリレート樹脂と(B)芳香族ポリカーボネート樹脂との相溶性が改善され、分散性が向上するので、フィルム成形の生産性や加工性が向上するという効果を奏する。
1.メタクリレート樹脂
本発明における(A)成分であるメタクリレート樹脂は、MMA等のメタクリル酸アルキルエステルの単独重合体、MMA等のメタクリル酸アルキルエステル単量体を構成単位として50モル%以上含有する共重合体、及び、これらの2種以上の混合物である。メタクリル酸アルキルエステルとして、好ましいのはMMAである。したがって、メタクリレート樹脂としては、MMAの単独重合体、MMA50モル%以上と、アクリル酸アルキルエステルまたはMMA以外のメタクリル酸アルキルエステル50モル%以下とを含有する共重合体、及び、これら重合体の2種以上の混合物などが、好ましく例示できる。ここで、アクリル酸アルキルエステルとしては、アクリル酸メチル、アクリル酸エチル、アクリル酸プロピル、アクリル酸ブチル(以下、「BA」ということがある。)等が、MMA以外のメタクリル酸アルキルエステルとしては、メタクリル酸エチル、メタクリル酸プロピル、メタクリル酸ブチル等が例示できる。
本発明における(A)成分であるメタクリレート樹脂は、MMA等のメタクリル酸アルキルエステルの単独重合体、MMA等のメタクリル酸アルキルエステル単量体を構成単位として50モル%以上含有する共重合体、及び、これらの2種以上の混合物である。メタクリル酸アルキルエステルとして、好ましいのはMMAである。したがって、メタクリレート樹脂としては、MMAの単独重合体、MMA50モル%以上と、アクリル酸アルキルエステルまたはMMA以外のメタクリル酸アルキルエステル50モル%以下とを含有する共重合体、及び、これら重合体の2種以上の混合物などが、好ましく例示できる。ここで、アクリル酸アルキルエステルとしては、アクリル酸メチル、アクリル酸エチル、アクリル酸プロピル、アクリル酸ブチル(以下、「BA」ということがある。)等が、MMA以外のメタクリル酸アルキルエステルとしては、メタクリル酸エチル、メタクリル酸プロピル、メタクリル酸ブチル等が例示できる。
さらに、前記共重合体は、メタクリル酸アルキルエステル単量体と共重合可能なビニル系単量体を共重合成分として含有したものでもよい。該ビニル系単量体としては、スチレン、α-メチルスチレン、2,4-ジメチルスチレン、モノクロロスチレン、p-メチルスチレン、エチルスチレン等のスチレン系化合物;アクリロニトリルまたはメタクリロニトリルなどの不飽和ニトリル系化合物;無水マレイン酸などの酸無水物;などが挙げられる。上記の共重合体としては、ランダム共重合体やグラフト共重合体なども用いることができる。
本発明におけるメタクリレート樹脂としては、透明性、耐候性及び機械的特性の点から、PMMA樹脂が最も好ましく用いられる。
メタクリレート樹脂は、ラジカル重合、例えば、塊状重合、懸濁重合、溶液重合または乳化重合など公知の製法により得ることができる。メタクリレート樹脂の重合は、アゾビスイソブチロニトリル、アゾビス(γ-ジメチルバレロニトリル)等のアゾ化合物;またはベンゾイルパーオキサイド、ジクミルパーオキサイド等のパーオキシ化合物をラジカル重合開始剤として使用し、また、メチルメルカプタン、エチルメルカプタン、イソプロピルメルカプタン、n-ブチルメルカプタン、t-ブチルメルカプタン、n-ヘキシルメルカプタン、n-オクチルメルカプタン、n-ドデシルメルカプタン等の連鎖移動剤を使用して分子量を制御することができる。
本発明におけるメタクリレート樹脂は、その分子量に特に制限はないが、機械的特性及び溶融性の点から、好ましくは10,000~5,000,000、より好ましくは30,000~1,000,000、特に好ましくは50,000~500,000の範囲の数平均分子量を有するものを使用することができる。また、本発明におけるメタクリレート樹脂のガラス転移温度(Tg)は、耐衝撃性、耐候性などの点から、50℃以上であることが好ましく、より好ましくは60℃以上、特に好ましくは65℃以上である。
2.芳香族ポリカーボネート樹脂
本発明における(B)成分である芳香族ポリカーボネート樹脂は、公知の方法によって製造されるものであり、重合反応に不活性な有機溶媒、アルカリ水溶液の存在下、二価フェノール系化合物及びホスゲンを反応させた後、第三級アミンまたは第四級アンモニウム塩などの重合触媒を添加して重合させる界面重合法や、二価フェノール系化合物をピリジンまたはピリジンと不活性溶媒との混合溶液に溶解し、ホスゲンを導入し直接ポリカーボネート樹脂を製造するピリジン法等、従来のポリカーボネート樹脂の製造方法により得られるものが使用される。上記の反応に際し、必要に応じて、分子量調節剤、分岐化剤などが使用される。
本発明における(B)成分である芳香族ポリカーボネート樹脂は、公知の方法によって製造されるものであり、重合反応に不活性な有機溶媒、アルカリ水溶液の存在下、二価フェノール系化合物及びホスゲンを反応させた後、第三級アミンまたは第四級アンモニウム塩などの重合触媒を添加して重合させる界面重合法や、二価フェノール系化合物をピリジンまたはピリジンと不活性溶媒との混合溶液に溶解し、ホスゲンを導入し直接ポリカーボネート樹脂を製造するピリジン法等、従来のポリカーボネート樹脂の製造方法により得られるものが使用される。上記の反応に際し、必要に応じて、分子量調節剤、分岐化剤などが使用される。
前記の二価フェノール系化合物としては、2,2-ビス(4-ヒドロキシフェニル)プロパン(ビスフェノールA)、ビス(4-ヒドロキシフェニル)メタン、1,1-ビス(4-ヒドロキシフェニル)エタン、2,2-ビス(4-ヒドロキシフェニル)ブタン、2,2-ビス(4-ヒドロキシフェニル)オクタン、2,2-ビス(4-ヒドロキシフェニル)フェニルメタン、2,2-ビス(4-ヒドロキシ-3-メチルフェニル)プロパン、1,1-ビス(4-ヒドロキシ-3-tert-ブチルフェニル)プロパン、2,2-ビス(4-ヒドロキシ-3-ブロモフェニル)プロパン、2,2-ビス(4-ヒドロキシ-3,5-ジブロモフェニル)プロパン、2,2-ビス(4-ヒドロキシ-3,5-ジクロロフェニル)プロパン等のビス(ヒドロキシアリール)アルカン類;1,1-ビス(4-ヒドロキシフェニル)シクロペンタン、1,1-ビス(4-ヒドロキシフェニル)シクロヘキサン(ビスフェノールZ)等のビス(ヒドロキシアリール)シクロアルカン類;4,4’-ジヒドロキシジフェニルエーテル、4,4’-ジヒドロキシ-3,3’-ジメチルジフェニルエーテル等のジヒドロキシジアリールエーテル類;4,4’-ジヒドロキシ-3,3’-ジメチルジフェニルスルフィド等のジヒドロキシジアリールスルフィド類;4,4’-ジヒドロキシ-3,3’-ジメチルジフェニルスルホキシド等のジヒドロキシジアリールスルホキシド類;4,4’-ジヒドロキシ-3,3’-ジメチルジフェニルスルホン等のジヒドロキシジアリールスルホン類;などを単独または2種以上混合して使用できる。
本発明における芳香族ポリカーボネート樹脂としては、二価フェノール系化合物がビスフェノールAを用いたものが最も好ましく用いられる。
本発明における芳香族ポリカーボネート樹脂は、その分子量に特に制限はないが、機械的特性及び溶融性の点から、好ましくは10,000~500,000、より好ましくは20,000~200,000、特に好ましくは30,000~100,000の範囲の数平均分子量を有するものを使用することができる。
3.アクリルゴム含有メタクリレート樹脂
本発明における(C)成分であるアクリルゴム含有メタクリレート樹脂は、メタクリレート系樹脂からなる硬質成分相の中に、ゴム成分相であるアクリルゴムを含有する構造の樹脂である。好ましい構造の樹脂は、アクリルゴムがコア層で、このコア層の周囲を硬質成分相で被覆してシェル層としたコア-シェル構造を有するものである。
本発明における(C)成分であるアクリルゴム含有メタクリレート樹脂は、メタクリレート系樹脂からなる硬質成分相の中に、ゴム成分相であるアクリルゴムを含有する構造の樹脂である。好ましい構造の樹脂は、アクリルゴムがコア層で、このコア層の周囲を硬質成分相で被覆してシェル層としたコア-シェル構造を有するものである。
アクリルゴムは、Tgが-30℃以下、好ましくは-35℃以下であればよく、アクリル酸n-ブチル(BA)、アクリル酸n-オクチル、アクリル酸2-エチルヘキシルなどの単量体を、必要により、アクリル酸メチル、アクリル酸エチル等のアクリル酸アルキルエステル;MMA、メタクリル酸エチル、メタクリル酸ブチル等のメタクリル酸アルキルエステル;ジビニルベンゼン、エチレングリコールジメタクリレート、ジエチレングリコールジメタクリレート、アリルメタクリレート、トリメチロールプロパントリメタクリレート等の架橋性単量体;を用いて重合したものである。アクリルゴムとしては、ポリオルガノシロキサンゴム成分と、上記のようなアクリルゴム成分とにより構成されるシリコーン・アクリル複合ゴムも使用できる。アクリルゴムとして最も好ましくは、BAを重合したアクリルゴムである。なお、ブタジエンなど共役ジエン系単量体を併用すると、耐薬品性や耐久性が劣ったり、成形時に変色を生じたりすることがあるので好ましくないが、微量の使用は許容される。
硬質成分相であるメタクリレート系樹脂は、Tgが60℃以上、好ましくは65℃以上であって、MMAを単独または主成分とし、その他の単量体として、メタクリル酸エチル、メタクリル酸ブチル等のMMA以外のメタクリル酸アルキルエステル;アクリル酸メチル、アクリル酸エチル等のアクリル酸アルキルエステル;スチレン、α-メチルスチレン等のスチレン系単量体;アクリロニトリル、メタクリロニトリル等のニトリル系単量体;酢酸ビニル等のビニル単量体;を併用して、重合することにより得ることができる。
このような樹脂は、乳化重合や懸濁重合により得ることができ、好適には、アクリルゴムを重合し、該アクリルゴムの存在下で、硬質成分相であるメタクリレート系樹脂を形成する単量体を重合することにより得ることができる。アクリルゴムが前記のシリコーン・アクリル複合ゴムである場合は、あらかじめ形成したポリオルガノシロキサンゴムのラテックスにアクリルゴム成分形成用の単量体を加えて重合することにより得ることができる。コア層及びシェル層の重合は、1段階で重合を行ってもよいが、多段階で重合を行ってもよい。硬質成分相であるメタクリレート系樹脂を、MMAを主成分として、上記のその他の単量体との併用により形成する場合は、シェル層を2段階以上の多段階で重合を行い、最外層はMMAから形成された樹脂層とすることが好ましい。
ゴム成分相/硬質成分相の割合は、30~92質量%/70~8質量%、好ましくは35~90質量%/65~10質量%、より好ましくは40~85質量%/60~15質量%である。
アクリルゴム含有メタクリレート樹脂がコア-シェル構造を有するものである場合は、コア層であるゴム成分相の平均粒径は、レーザー回折法で測定して、1μm以下、好ましくは0.05~0.8μm、より好ましくは0.1~0.6μmの範囲内である。平均粒径が1μmを超えると、得られるアクリルゴム含有メタクリレート樹脂の機械的特性が不十分となることがある。
本発明におけるアクリルゴム含有メタクリレート樹脂としては、塩化ビニル樹脂の耐衝撃強度改良剤として市販されている、株式会社カネカ製のカネエースFMシリーズ、三菱レイヨン株式会社製のメタブレンWシリーズまたはSシリーズ、ローム・アンド・ハース社製のEXLシリーズなどの中から選択することもできる。
4.その他の樹脂
本発明の樹脂組成物には、本発明の目的を阻害しない範囲内において、更に他の熱可塑性樹脂またはエラストマーを配合することができる。

例えば、本発明の樹脂組成物には、ポリプロピレン、ポリエチレン、ポリブチレンテレフタレート、ポリエチレンテレフタレート、脂肪族ポリアミド、芳香族ポリアミド、ポリフェニレンエーテル、ポリフェニレンスルフィド、フッ化ビニリデン樹脂やフッ化ビニル樹脂等のフッ素樹脂、ポリエーテルケトン、ポリエーテルエーテルケトンなどの熱可塑性樹脂を配合することができる。これらの中でも、フッ化ビニリデン樹脂が好ましく用いられる。
また、より高度の耐衝撃性が要求される場合は、スチレン・ブタジエンゴム、エチレン・プロピレン・ジエン・メチレン共重合体、エチレン・酢酸ビニル共重合体、ポリイソプレン、水添イソプレン、アクリル系エラストマー、ポリエステル・ポリエーテルコエラストマー、ポリアミド系エラストマー、エチレン・ブテン-1共重合体、スチレン・ブタジエンブロック共重合体、水素化スチレン・ブタジエンブロック共重合体、エチレン・プロピレン共重合体、エチレン・プロピレン・エチリデンノルボネン共重合体、熱可塑性ポリエステルエラストマー、水添スチレン・エチレン・ブチレン・スチレンブロック共重合体、エチレン・α-オレフィンコポリマー、プロピレン・α-オレフィンコポリマー、エチレン・メタクリル酸系エラストマー、コア-シェルタイプのエラストマー、メチルメタクリレート・ブタジエン・スチレン共重合体などのエラストマーを使用することができる。
これらの含有量は、樹脂組成物の(A)、(B)及び(C)の合計100質量部に対して、30質量部以下であることが好ましく、より好ましくは20質量部以下、更に好ましくは10質量部以下である。
5.その他の添加剤
また、本発明の樹脂組成物には、必要に応じて、無機フィラー、可塑剤、熱安定剤、酸化防止剤、紫外線吸収剤、光安定剤、難燃剤、帯電防止剤、防湿剤、防水剤、撥水剤、滑剤、離型剤、カップリング剤、酸素吸収剤などの通常配合される各種添加剤を含有させることができる。本発明の樹脂組成物には、マレイン酸、フマル酸、リンゴ酸、イタコン酸など公知の相溶化剤を含有させることができる。
また、本発明の樹脂組成物には、必要に応じて、無機フィラー、可塑剤、熱安定剤、酸化防止剤、紫外線吸収剤、光安定剤、難燃剤、帯電防止剤、防湿剤、防水剤、撥水剤、滑剤、離型剤、カップリング剤、酸素吸収剤などの通常配合される各種添加剤を含有させることができる。本発明の樹脂組成物には、マレイン酸、フマル酸、リンゴ酸、イタコン酸など公知の相溶化剤を含有させることができる。
これらの含有量は、該樹脂組成物の(A)、(B)及び(C)の合計100質量部に対して、40質量部以下含有させることができるが、好ましくは30質量部以下、より好ましくは20質量部以下、更に好ましくは10質量部以下であり、特に好ましくは5質量部以下、最も好ましくは2質量部以下である。
6.着色剤
特に、本発明の樹脂組成物は、必要に応じて、更に顔料または染料等の着色剤を含有することができる。

本発明における(D)成分である着色剤としては、所望の透明性や色調等の光学特性に応じ顔料や染料等を選択して使用することができるが、用途によって求められる遮光性または隠蔽性を付与するために、酸化チタン、タルク、炭酸カルシウム、カーボンブラック、ベンガラ等の無機顔料を使用することもできる。樹脂組成物の改善された相溶性を活かして、鮮明な白色を呈することができる点で、白色顔料である酸化チタンが好ましく使用される。
本発明において好ましく使用される酸化チタンとしては、市販の酸化チタンが使用できるが、樹脂組成物の耐候性や高温での樹脂への分散性などの点から、ルチル型の結晶構造を有するものが好ましく、顔料用グレードのものを用いることができる。透過型電子顕微鏡撮影画像の画像解析による酸化チタンの平均粒子径(平均一次粒子径)は、通常150~1000nm、好ましくは200~700nm、より好ましくは200~400nmの範囲内である。酸化チタンの平均粒子径が小さすぎると、隠蔽力が低下する。酸化チタンは、その平均粒子径が前記範囲内にあることによって、屈折率が大きく光散乱性が強いため、白色顔料としての隠蔽力が高くなる。酸化チタンは、一般に、一次粒子が凝集した二次粒子の形態で存在している。酸化チタンのBET法による比表面積は、通常1~15m2/g、多くの場合5~15m2/gの範囲内である。酸化チタンは、表面処理剤で表面処理することにより、分散性、隠蔽性、耐候性などの特性を向上させることができる。表面処理剤としては、アルミニウム、ケイ素、ジルコニウム、錫、セリウム、ビスマスなどの金属酸化物;酸化亜鉛などの水和金属酸化物;有機アルミニウム化合物、有機チタニウム化合物、有機ジルコニウム化合物などの有機金属化合物;シランカップリング剤やポリシロキサンなどの有機ケイ素化合物;リン酸アルミニウム、有機リン酸エステルなどのリン化合物;アミン化合物;などが挙げられる。酸化チタンを表面処理剤で被覆することにより、酸化チタン表面と樹脂組成物中の他の成分との反応を制御することができる。表面処理した酸化チタンは、樹脂への分散性に優れている。表面処理した酸化チタンは、高濃度で樹脂中に分散させることができる。
7.樹脂組成物
本発明の樹脂組成物は、(A)メタクリレート樹脂、(B)芳香族ポリカーボネート樹脂、及び、(C)アクリルゴム含有メタクリレート樹脂を含有する樹脂組成物であって、(A)、(B)及び(C)の合計を100質量%としたときに、(A)0.1~90質量%、(B)2~90質量%、及び(C)1~30質量%であることを特徴とする樹脂組成物である。
本発明の樹脂組成物は、(A)メタクリレート樹脂、(B)芳香族ポリカーボネート樹脂、及び、(C)アクリルゴム含有メタクリレート樹脂を含有する樹脂組成物であって、(A)、(B)及び(C)の合計を100質量%としたときに、(A)0.1~90質量%、(B)2~90質量%、及び(C)1~30質量%であることを特徴とする樹脂組成物である。
本発明の樹脂組成物において、(A)、(B)及び(C)の合計を100質量%としたときに、(A)メタクリレート樹脂の含有量は、好ましくは0.2~80質量%、より好ましくは0.5~70質量%、特に好ましくは0.8~60質量%である。(A)メタクリレート樹脂の含有量が少なすぎると耐候性や表面硬度などが不足することがあり、含有量が多すぎると耐熱性や耐衝撃性などが不足することがある。
本発明の樹脂組成物において、(B)芳香族ポリカーボネート樹脂の含有量は、好ましくは3~80質量%、より好ましくは4~70質量%、特に好ましくは5~60質量%である。(B)芳香族ポリカーボネート樹脂の含有量が少なすぎると耐衝撃性、耐吸水性や伸度などが不足することがあり、含有量が多すぎると耐候性や表面硬度などが不足することがある。
本発明の樹脂組成物において、(C)アクリルゴム含有メタクリレート樹脂の含有量は、好ましくは3~27質量%、より好ましくは5~25質量%、特に好ましくは10~22質量%である。(C)アクリルゴム含有メタクリレート樹脂の含有量が少なすぎると、目的とする耐衝撃性などが得られにくい。また、(A)メタクリレート樹脂と(B)芳香族ポリカーボネート樹脂との相溶性が欠けるものとなり、十分な分散が得られないので、伸度や光学特性などの所望の改善が得られないおそれがある。他方、その含有量が多すぎると、十分な耐熱性が得られないことがある。
本発明の樹脂組成物は、必ずしも(D)着色剤を含有する必要はないが、(D)着色剤を含有する場合は、該着色剤の含有量は、樹脂組成物において、(A)、(B)、(C)及び(D)の合計を100質量%としたときに、1~40質量%、好ましくは5~37質量%、より好ましくは8~35質量%、特に好ましくは12~32質量%である。
8.樹脂フィルム
本発明の樹脂組成物から形成された樹脂フィルムは、十分な機械的特性、特に伸度特性を有するフィルムである。

本発明の樹脂フィルムの伸度は、JIS K7113に準拠して測定された引張破壊伸びを意味するものであり、長手方向(MD。以下、「縦方向」ということもある。)及び幅方向(TD。以下、「横方向」ということもある。)のいずれの方向についても、好ましくは10%以上、より好ましくは15%以上、特に好ましくは20%以上であり、更に、少なくとも一方向については、好ましくは40%以上、より好ましくは45%以上、特に好ましくは50%以上である。本発明の樹脂フィルムの伸度の上限は特にないが、通常150%以下、好ましくは120%以下、より好ましくは110%以下であると、長手方向及び幅方向の諸特性の異方性が少ない。
本発明の樹脂フィルムにおける長手方向(MD)の伸度と幅方向(TD)の伸度との差に特段の制限はないが、好ましくは0~60%、より好ましくは1~58%、更に好ましくは2~56%の範囲である。伸度の調整は、後述するフィルムの押出条件及び/または所望により実施する延伸条件を変更することによって行うことができる。
また、本発明の樹脂フィルムは、(A)メタクリレート樹脂と(B)芳香族ポリカーボネート樹脂(以下、単に「ポリカーボネート樹脂」ということがある。)との相溶性が改善される結果、全光線透過率が高まることがある。すなわち、該樹脂フィルムが(D)着色剤を含有しない樹脂組成物から形成された樹脂フィルムである場合、全光線透過率は、好ましくは80%以上、より好ましくは85%以上、特に好ましくは90%以上とすることができる。なお、本発明の樹脂フィルムが(D)着色剤を含有し、特に、樹脂フィルムを遮光性とするために無機顔料を含有する樹脂組成物から形成された樹脂フィルムである場合は、全光線透過率が上記の範囲である必要はない。
本発明の樹脂組成物から形成された樹脂フィルムの厚みは、通例1μm~3mm、好ましくは5μm~1mm、より好ましくは10~500μm、特に好ましくは15~200μmである。
本発明の樹脂組成物から形成された樹脂フィルムは、十分な機械的特性、特に伸度特性を有するので、例えば、建物、自動車、列車等の壁や床などの内装材または外装材の保護フィルムや防汚フィルムとして、または、太陽電池の保護フィルム(バックシート用フィルム)などとして、その光学特性や機械的特性を活かした多くの分野に利用することができる。
9.樹脂フィルムの製造方法
本発明の樹脂組成物から樹脂フィルムを形成するためには、それ自体公知の押出成形による樹脂フィルムの製造方法を採用することができる。また、本発明の樹脂フィルムは、未延伸(未配向)のフィルムで差し支えない。例えば、スリット状のダイを備える押出成形機を使用し、樹脂組成物を溶融混練し、210~280℃、好ましくは220~270℃のダイス温度で、シート状に押し出し、80~150℃、好ましくは110~135℃の表面温度に保持した冷却ドラムで急冷固化させて未延伸シートを形成することにより、本発明の樹脂フィルムを得ることができる。
本発明の樹脂組成物から樹脂フィルムを形成するためには、それ自体公知の押出成形による樹脂フィルムの製造方法を採用することができる。また、本発明の樹脂フィルムは、未延伸(未配向)のフィルムで差し支えない。例えば、スリット状のダイを備える押出成形機を使用し、樹脂組成物を溶融混練し、210~280℃、好ましくは220~270℃のダイス温度で、シート状に押し出し、80~150℃、好ましくは110~135℃の表面温度に保持した冷却ドラムで急冷固化させて未延伸シートを形成することにより、本発明の樹脂フィルムを得ることができる。
なお、通常は必要ないが、所望により、本発明の樹脂フィルムは、延伸(配向)されたフィルムとしてもよい。その場合は、本発明の樹脂組成物を溶融製膜して、未延伸のシートを製造した後、延伸温度20~160℃、好ましくは30~150℃で、面積倍率で2~100倍、好ましくは4~60倍で、一軸延伸、または、逐次若しくは同時二軸延伸を行い、その後、80~200℃、好ましくは90~160℃の温度で、緊張下または20%以下の弛緩下で熱処理する。なお、これらの温度条件及び延伸条件は、樹脂の組成に応じて最適範囲を選定すればよい。
以下に実施例を示して本発明を更に説明するが、本発明は実施例に限定されるものではない。なお、実施例及び比較例における「部」は質量部を意味する。
実施例及び比較例における樹脂フィルムの特性の測定法は、以下のとおりである。
[伸度]
樹脂フィルムの伸度は、株式会社島津製作所製のオートグラフAGS-Jを用いて、JIS K7113に準拠して、引張破壊伸びを測定した。具体的な測定条件は、幅10mm及び長さ100mmの短冊形試験片(N=5)を用い、引張速度50mm/分、チャック間距離50mmとして、温度23±2℃、相対湿度50±5%で測定した。N=5の算術平均値を用いた。
樹脂フィルムの伸度は、株式会社島津製作所製のオートグラフAGS-Jを用いて、JIS K7113に準拠して、引張破壊伸びを測定した。具体的な測定条件は、幅10mm及び長さ100mmの短冊形試験片(N=5)を用い、引張速度50mm/分、チャック間距離50mmとして、温度23±2℃、相対湿度50±5%で測定した。N=5の算術平均値を用いた。
[全光線透過率]
全光線透過率は、日本電色工業株式会社製のヘイズメーターNDH2000を用いて、JIS K7361-1に準拠して測定を行い、厚み20μmの樹脂フィルムの測定値を基準値として求めた。N=5の算術平均値を用いた。

[樹脂フィルムの厚み]

〔実施例1〕
(A)PMMA樹脂(旭化成ケミカルズ株式会社製、70HS)50部((A)、(B)及び(C)の合計を100質量%としたときに、50質量%。以下同様である。)、(B)ポリカーボネート樹脂(出光興産株式会社製、IRH2200)30部(同30質量%)、及び(C)アクリルゴム含有メタクリレート樹脂(ローム・アンド・ハース社製、パラロイドEXL2315。BA/MMA=84/16)20部(同20質量%)、並びに、滑剤としてステアリン酸カルシウム(日東化成工業株式会社製)0.05部を混合し、スクリュー径40mmの押出機を用いて、シリンダー温度を245~250℃として溶融混練した。溶融物を温度230℃に設定したTダイから押し出し、表面を120℃に保った金属ドラム上にキャストすることにより冷却して、厚み20μmの樹脂フィルムを作製した。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表1に示す。なお、この樹脂フィルムは、ヘイズ値が大きく透明性は高くなかった。
(A)PMMA樹脂(旭化成ケミカルズ株式会社製、70HS)50部((A)、(B)及び(C)の合計を100質量%としたときに、50質量%。以下同様である。)、(B)ポリカーボネート樹脂(出光興産株式会社製、IRH2200)30部(同30質量%)、及び(C)アクリルゴム含有メタクリレート樹脂(ローム・アンド・ハース社製、パラロイドEXL2315。BA/MMA=84/16)20部(同20質量%)、並びに、滑剤としてステアリン酸カルシウム(日東化成工業株式会社製)0.05部を混合し、スクリュー径40mmの押出機を用いて、シリンダー温度を245~250℃として溶融混練した。溶融物を温度230℃に設定したTダイから押し出し、表面を120℃に保った金属ドラム上にキャストすることにより冷却して、厚み20μmの樹脂フィルムを作製した。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表1に示す。なお、この樹脂フィルムは、ヘイズ値が大きく透明性は高くなかった。
〔比較例1〕
(C)アクリルゴム含有メタクリレート樹脂を配合せず、(A)PMMA樹脂70部及び(B)ポリカーボネート樹脂30部に変更したことを除いて、実施例1と同様にして、厚み20μmの樹脂フィルムを作製した。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表1に示す。
(C)アクリルゴム含有メタクリレート樹脂を配合せず、(A)PMMA樹脂70部及び(B)ポリカーボネート樹脂30部に変更したことを除いて、実施例1と同様にして、厚み20μmの樹脂フィルムを作製した。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表1に示す。

(A)PMMA樹脂60部及び(B)ポリカーボネート樹脂20部に変更したことを除いて、実施例1と同様にして、厚み20μmの樹脂フィルムを作製した。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表1に示す。

表1の結果から、(A)PMMA樹脂、(B)ポリカーボネート樹脂及び(C)アクリルゴム含有メタクリレート樹脂を配合した実施例1~3の樹脂組成物は、形成された樹脂フィルムの伸度が大きいことが分かった。これに対し、(C)アクリルゴム含有メタクリレート樹脂を配合しなかった比較例1の樹脂組成物は、(B)ポリカーボネート樹脂の配合比率が30質量%で、実施例1の樹脂組成物と同じであるにもかかわらず、形成された樹脂フィルムの伸度が、実施例1より低かった。また、実施例1及び2の樹脂組成物においては、形成された樹脂フィルムの全光線透過率も改善されていることが分かった。詳細な理由は不明であるが、実施例1~3の樹脂組成物においては、(C)アクリルゴム含有メタクリレート樹脂が配合されていることにより、(A)PMMA樹脂と(B)ポリカーボネート樹脂とが十分な相溶状態となって、分散性が向上した結果、全光線透過率が高くなったものと推察される。
〔実施例4〕
(A)PMMA樹脂1部((A)、(B)、(C)及び(D)の合計を100質量%としたときに、1質量%。以下同様である。)、(B)ポリカーボネート樹脂49部(同49質量%)、(C)アクリルゴム含有メタクリレート樹脂20部(同20質量%)、及び(D)酸化チタン(デュポン社製、R-101)30部(同30質量%)、並びに、滑剤としてステアリン酸カルシウム0.05部を混合したことを除いて、実施例1と同様にして、厚み20μmの樹脂フィルムを作製した。なお、(D)酸化チタン及び滑剤を除いた樹脂成分((A)、(B)及び(C))に占める(B)ポリカーボネート樹脂の配合比率は70質量%である。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。

(A)PMMA樹脂29部、(B)ポリカーボネート樹脂21部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は30%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
(A)PMMA樹脂29部、(B)ポリカーボネート樹脂21部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は30%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
〔比較例2〕
(C)アクリルゴム含有メタクリレート樹脂を配合せず、(A)PMMA樹脂49部に変更したことを除いて、実施例5と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は30%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
(C)アクリルゴム含有メタクリレート樹脂を配合せず、(A)PMMA樹脂49部に変更したことを除いて、実施例5と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は30%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。

(A)PMMA樹脂36部、(B)ポリカーボネート樹脂14部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は20%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
(A)PMMA樹脂36部、(B)ポリカーボネート樹脂14部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は20%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。

(A)PMMA樹脂43部、(B)ポリカーボネート樹脂7部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は10%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
(A)PMMA樹脂43部、(B)ポリカーボネート樹脂7部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は10%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
〔比較例3〕
(B)ポリカーボネート樹脂を配合せず、(A)PMMA樹脂50部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は0%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
(B)ポリカーボネート樹脂を配合せず、(A)PMMA樹脂50部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は0%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
〔実施例8〕
(A)PMMA樹脂25部、(B)ポリカーボネート樹脂30部、(D)酸化チタン25部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は40%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
(A)PMMA樹脂25部、(B)ポリカーボネート樹脂30部、(D)酸化チタン25部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は40%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
〔実施例9〕
(A)PMMA樹脂36部、(B)ポリカーボネート樹脂24部、(D)酸化チタン20部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は30%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。

〔実施例10〕
(A)PMMA樹脂31部、(B)ポリカーボネート樹脂34部、(C)シリコーン・アクリル複合ゴム含有メタクリレート樹脂(三菱レイヨン株式会社製、メタブレンS2006)20部、及び、(D)酸化チタン15部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は40%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
(A)PMMA樹脂31部、(B)ポリカーボネート樹脂34部、(C)シリコーン・アクリル複合ゴム含有メタクリレート樹脂(三菱レイヨン株式会社製、メタブレンS2006)20部、及び、(D)酸化チタン15部に変更したことを除いて、実施例4と同様にして、厚み20μmの樹脂フィルムを作製した(前記した(B)ポリカーボネート樹脂の配合比率は40%である。)。この樹脂フィルムについて、伸度及び全光線透過率を測定した。結果を表2に示す。
表2の結果から、(A)PMMA樹脂、(B)ポリカーボネート樹脂、(C)アクリルゴム含有メタクリレート樹脂、及び(D)酸化チタンを配合した実施例4~10の樹脂組成物は、着色剤である(D)酸化チタンを15~30質量%配合しているにもかかわらず、形成された樹脂フィルムの伸度が大きいことが分かった。なお、実施例4~10の樹脂組成物は、隠蔽性を有する着色剤である(D)酸化チタンを配合しているために、全光線透過率は30%以下である。これに対し、(C)アクリルゴム含有メタクリレート樹脂を配合しなかった比較例2の樹脂組成物は、樹脂成分((A)及び(B))における(B)ポリカーボネート樹脂の配合比率が30%で、実施例5の樹脂組成物と同じ配合比率であるにもかかわらず、形成された樹脂フィルムの伸度が実施例5より低いことが分かった。詳細な理由は不明であるが、比較例2の樹脂組成物においては、(C)アクリルゴム含有メタクリレート樹脂が配合されていないため、(A)PMMA樹脂と(B)ポリカーボネート樹脂とが、十分な相溶状態とはならず、更に、着色剤である(D)酸化チタンを配合したことの影響もあって、相互の分散性に欠けるものとなり、伸度が不足したものと推察される。
また、(B)ポリカーボネート樹脂を配合しなかった比較例3の樹脂組成物は、(C)アクリルゴム含有メタクリレート樹脂を20部配合しても、形成された樹脂フィルムの伸度が極めて低いことが分かった。
本発明は、(A)メタクリレート樹脂、(B)芳香族ポリカーボネート樹脂、及び、(C)アクリルゴム含有メタクリレート樹脂を含有する樹脂組成物であって、(A)、(B)及び(C)の合計を100質量%としたときに、(A)0.1~90質量%、(B)2~90質量%、及び(C)1~30質量%であることを特徴とする前記樹脂組成物、または、所望により更に(D)着色剤を含有する樹脂組成物であって、(A)、(B)、(C)及び(D)の合計を100質量%としたときに、(D)1~40質量%であることを特徴とする前記樹脂組成物であることによって、十分な機械的特性、特に伸度特性を有するフィルムを得ることができるので、例えば、内装材または外装材の保護フィルムや防汚フィルムとして、太陽電池の保護フィルムなどとして、その光学特性や機械的特性を活かした多くの分野に利用することができるとともに、フィルム成形の生産性や加工性が向上しているため、産業上の利用可能性が高い。
Claims (6)
- (A)メタクリレート樹脂、(B)芳香族ポリカーボネート樹脂、及び、(C)アクリルゴム含有メタクリレート樹脂を含有する樹脂組成物であって、
(A)、(B)及び(C)の合計を100質量%としたときに、(A)0.1~90質量%、(B)2~90質量%、及び(C)1~30質量%であることを特徴とする前記樹脂組成物。 - 前記(A)メタクリレート樹脂が、ポリメチルメタクリレートである請求項1に記載の樹脂組成物。
- 更に(D)着色剤を含有する請求項1に記載の樹脂組成物であって、
(A)、(B)、(C)及び(D)の合計を100質量%としたときに、(D)1~40質量%である前記樹脂組成物。 - 前記(D)着色剤が、酸化チタンである請求項3に記載の樹脂組成物。
- 請求項1乃至4のいずれか1項に記載の樹脂組成物から形成された樹脂フィルム。
- 伸度が20%以上である請求項5に記載の樹脂フィルム。
