Abstract

 本発明のアーク溶接装置は、インダクタンス値が小さい100μH以下のリアクトルを搭載し、アークスタート時の電流立ち上がりを大きくし、アークスタート性を向上した場合でも、制御部は、第1の立ち上がり時間と、第2の立ち上がり時間と、を用いて、第2の立ち上がり時間が第1の立ち上がり時間よりも長くなるように溶接電流を制御する。ここで、第1の立ち上がり時間は、アークスタート時に溶接電流がアークスタートを開始してからピーク電流の絶対値に達するまでの時間で、第2の立ち上がり時間は、アークスタート後の定常溶接時に溶接電流の極性が転流する際のゼロクロス時点からピーク電流の絶対値に達するまでの時間である。

Description

アーク溶接装置
 本発明は、非消耗電極を用いて溶接を行うアーク溶接装置に関する。
 近年、環境への配慮から、軽量かつリサイクル性に優れたアルミニウム材やマグネシウム材が建造物や車両等で多く利用されている。そして、その接合に、交流アーク溶接装置が多く利用されている。なお、交流アーク溶接装置は、逆極性と正極性とを交互に繰り返してアーク溶接を行うものである(例えば、特許文献1参照)。
 特に、大型建造物を生産する作業現場では、作業効率を上げるため、300A以上、500A以下の範囲の大電流による溶接作業が行われている。
 従来のこのような大電流を出力する交流アーク溶接装置(例えば、TIG溶接装置)では、装置内部で主として動作する半導体の熱損失が大きくなる。そのため、オンロス(主トランジスタのオン抵抗と通電電流の積)を下げるためにはスイッチング速度が遅い半導体を採用する必要がある。その結果、スイッチング損失が大きくなるため、インバータ周波数を高くすることができなかった。故に、比較的低周波数(例えば、10kHz程度まで)のインバータ周波数で動作する回路構成とされている。これにより、低電流域(例えば、10A程度まで)でのアーク切れの防止のため、インダクタンス値が大きいリアクトルを搭載する必要があった。
 図4は従来のアーク溶接装置の概略構成を示す図であり、図5は従来のアーク溶接装置における溶接電流波形の時間変化を示す図である。図4と図5を用いて、従来から慣用されているアーク溶接装置の動作について説明する。以下、逆極性期間と正極性期間とを交互に繰り返して溶接を行う非消耗電極式の交流アーク溶接装置を例にして説明する。
 図4において、アーク溶接装置22は、溶接電流を検出する電流検出部4と、高電圧発生部8と、溶接出力を行う出力部19と、出力部19を制御するための制御部20と、出力部19と溶接トーチ10との間に設けられたリアクトル21と、を備えている。ここで、高電圧発生部8は、溶接トーチ10に備えられた電極9と溶接対象物としての母材12との間に高電圧を印加する。また、アーク溶接装置22には、電極9を備えた溶接トーチ10と、溶接対象物としての母材12が接続されており、電極9と母材12との間にアーク11を発生させて溶接を行う。
 溶接電流と高電圧発生信号の時間変化を示す図5において、IPはピーク電流値を示しており、ISはスタート電流値を示している。また、E1は溶接を開始する時点である溶接開始時点を示しており、E2は電流検出部4で電流を検出した時点である電流検出時点を示している。また、TUP3は、従来のアークスタート時の立ち上がり時間を示しており、TUP4は従来の定常溶接時の立ち上がり時間を示している。なお、I3は、正極性から逆極性に溶接電流の極性が転流する前の電流値を示している。
 図4において、配電盤等の外部機器から給電される商用電源入力(例えば、200V等を使用)は、アーク溶接装置22の出力部19に給電される。出力部19は、制御部20が出力する溶接制御信号に基づき、インバータ周波数10kHz程度で駆動されるインバータ制御により、溶接に適した溶接電流や溶接電圧を出力する。出力部19が出力する溶接電流や溶接電圧は、リアクトル21を介して平滑化され、溶接トーチ10と母材12に給電され、電極9の先端と母材12との間でアーク11が発生し、交流アーク溶接が行われる。
 なお、インバータ周波数が10kHz程度の場合に、低電流(例えば、10A程度)でアーク切れしないためには、リアクトル21のインダクタンス値は、200μH以上が必要である。なお、このインダクタンス値は、例えば、実験や計算等に基づいて決定される。
 ここで、制御部20は、アークスタート開始時に、高電圧発生信号を高電圧発生部8へ出力して高電圧発生信号をオンする。その後、制御部20は、電流検出部4が出力する電流検出信号を入力とし、電流検出部4が電流を検出して電流検出部4から電流を検出した旨の信号を受信すると、高電圧発生信号をオフする。
 高電圧発生部8は、定常溶接時の電圧よりも高い電圧(例えば、15kV)を発生するものであり、アークスタート時に高電圧発生信号がオンの間は電極9と母材12との間に高電圧を印加し、高電圧発生信号がオフの間は高電圧の印加を停止する。
 次に、図5を用いて、従来のアーク溶接装置における溶接電流波形の時間変化について説明する。
 溶接を開始する溶接開始時点E1において、制御部20は、出力部19の駆動をオンし、出力部19により無負荷電圧を電極9と母材12との間に印加する。さらに、制御部20は、高電圧発生信号をオンにし、高電圧発生部8によりアークスタートのための高電圧を印加する。その後、アークが発生し、電流検出4が電流を検出した電流検出時点E2において、制御部20は高電圧発生信号をオフにして高電圧の印加を停止する。
 アークスタートにおいて、アークスタート時の立ち上がり時間TUP3の間は、溶接電流は500A/msecで立ち上がり、スタート電流値IS(例えば、350A)まで到達する。
 また、定常溶接期間において、溶接電流の極性が転流する際のゼロクロス時点からの立ち上がり時間TUP4の間は、溶接電流は500A/msecで立ち上がり、ピーク電流の絶対値IP(例えば、350A)に達する。
 以上のように、アークスタート時の溶接電流の立ち上がり、及び、定常溶接期間中の溶接電流の立ち上がりは、リアクトル21のインダクタンス値によって決定される。ここで、立ち上がりとは、ピーク電流に達するまでの単位時間当たりの溶接電流の増加量を意味している。
 そして、交流溶接の電流指令はパルス状であることが一般的であり、実際の電流波形がパルス状となるように、立ち上がりは大きい方が良いと考えることが一般的である。
 従来のアーク溶接装置22に、インダクタンス値が大きいリアクトル(例えば、200μH以上)を搭載した場合、溶接電流のリップルが抑えられ、低電流(例えば、10A程度)でのアーク切れ防止に効果がある。しかしその半面、溶接電流の立ち上がりが遅くなる、すなわち、傾きが小さく緩やかになり、アークスタート性が悪くなるといった問題がある。なお、電流指令として矩形状の指令を与えたとしても、リアクトルのインダクタンスにより、実施の溶接電流は指令した電流波形よりも立ち上がりが遅くなる。そして、インダクタンス値が大きいほど、その傾向は強くなる。
 近年、新インバータ方式の登場により、500Aクラスの大電流用の非消耗電極式のアーク溶接装置(例えば、TIG溶接装置等)において、インバータ周波数を高くする(例えば、40kHz程度まで)ことが可能である。
 40kHzのインバータ周波数により駆動されるTIG溶接装置では、電流リップルが小さく、低電流(例えば、10A程度)でアーク切れが生じ難い。そのため、インダクタンス値が小さいリアクトル(例えば、100μH以下)の搭載が可能である。
 例えば、50μHのインダクタンス値をもつリアクトルを搭載した場合、電流の立ち上がりが大きくなり(例えば、1500A/msec以上)、アークスタート性が飛躍的に向上する。
 しかしながら、電流の立ち上がりが大きい(1500A/msec以上)TIG溶接装置では、定常溶接時の電流の立ち上がりも大きい(1500A/msec以上)。これにより、大電流(例えば、300A以上)による施工時に、フィラーワイヤを挿入する作業において、フィラーワイヤをスムーズに溶融することができず、作業性が悪くなるといった問題があることがわかった。
 すなわち、インダクタンス値が小さいリアクトルを用いると、アークスタート性は向上するが、定常溶接中の作業性が悪くなってしまう。

 本発明は、アークスタート性能が良好で、かつ、大電流溶接時のフィラーワイヤの作業性が良好であるアーク溶接装置を提供する。
  本発明のアーク溶接装置は、ピーク電流の絶対値が、300A以上、1500A以下である交流パルスを出力して溶接を行う非消耗電極式のアーク溶接装置であって、溶接電流を出力する出力部と、上記出力部に対して制御する上記溶接電流の周期毎に溶接電流制御信号を出力する制御部と、インダクタンス値が、10μH以上、100μH以下であるリアクトルと、を備え、上記制御部は、アークスタート時において、上記溶接電流がアークスタートを開始してからピーク電流の絶対値に達するまでの第1の立ち上がり時間と、アークスタート後の定常溶接時に上記溶接電流の極性が転流する際のゼロクロス時点からピーク電流の絶対値に達するまでの第2の立ち上がり時間と、を用いて、上記第2の立ち上がり時間が上記第1の立ち上がり時間よりも長くなるように上記溶接電流を制御する構成からなる。
  この構成により、大電流施工時にアークスタート性が向上し、フィラーワイヤを挿入する作業で作業性が悪くならず、フィラーワイヤをスムーズに溶融する良好な作業性を可能とするアーク溶接装置を提供することができる。

 以下、本発明の実施の形態について、図面を参照しながら説明する。以下の図面においては、同じ構成要素については同じ符号を付しているので説明を省略する場合がある。
 (実施の形態1)
 図1は本実施の形態におけるアーク溶接装置の概略構成を示す図であり、図2は本実施の形態における溶接電流波形の時間変化を示す図である。図3は本実施の形態における溶接電流値と溶接電流の単位時間当たりの溶接電流値の増加量の相関を示す図である。図1のように構成されたアーク溶接装置について、図2と図3を用いてその動作を説明する。
 以下、逆極性期間と正極性期間とを交互に繰り返して溶接を行う非消耗電極式の交流アーク溶接装置を例として説明する。
 図1において、アーク溶接装置1は、溶接出力を行う出力部2と、制御部3と、溶接電流を検出する電流検出部4と、出力部2の出力を平滑するリアクトル5と、記憶部6と、記憶部6の記憶内容を選択する選択部7と、高電圧を出力する高電圧発生部8を備えている。ここで、制御部3は、制御周期毎に出力部2に制御信号を出力して出力部2を制御する。記憶部6は、溶接電流値に対する溶接電流の単位時間当たりの溶接電流値の増加量等を記憶する。
 なお、出力部2は、整流部14と、平滑部15と、インバータ制御部13と、変圧器16と、2次整流部17と、2次インバータ制御部18を備えている。ここで、平滑部15は、整流部14の出力を平滑する。インバータ制御部13は、平滑部15の出力をインバータ制御する。変圧器16は、インバータ制御部13の出力を変圧する。2次整流部17は、変圧器16の出力を平滑する。2次インバータ制御部18は、2次整流部17の出力をインバータ制御する。
 また、アーク溶接装置1は、電極9を備えた溶接トーチ10と、溶接対象物としての母材12にケーブル10a、12a等を介して接続されている。そして、アーク溶接装置1は、電極9と母材12との間に電力を供給することにより、電極9と母材12との間にアーク11を発生させて溶接を行う。
 溶接電流等の時間変化を示す図2において、IPは溶接電流のピーク電流値を示しており、ISは溶接電流のスタート電流値を示している。I1は立ち上がり中の電流値であり、ピーク電流IPよりも小さい第1の電流値を示しており、I2は立ち下がり中の電流値でありピーク電流IPよりも小さい第2の電流値を示している。
 また、TUP1は溶接電流がゼロの状態からスタート電流ISに達するまでの時間である第1の立ち上り時間を示しており、TUP2は溶接電流が転流してゼロとなった時点からピーク電流IPに達するまでの時間である第2の立ち上り時間を示している。TDN1はピーク電流IPから第2の電流値I2に低下するまでの時間である第1の立ち下がり時間を示しており、THは第2の電流値I2を維持する期間である所定時間を示している。TDN2は第1の立ち下がり時間TDN1と所定時間THを合わせた時間である第2の立ち下がり時間を示している。
 また、DI1は第1の溶接電流の単位時間あたりの溶接電流値の増加量を示しており、DI2は第1の溶接電流とは異なる第2の溶接電流の単位時間あたりの溶接電流値の増加量を示している。
 また、E1は溶接を開始する時点である溶接開始時点を示しており、E2は電流検出した時点である電流検出時点を示しており、E3はアークスタート期間が完了した時点であるアークスタート完了時点を示している。
 図1において、配電盤等の外部機器から給電される商用電源入力(例えば、200V)は、アーク溶接装置1の出力部2に給電される。そして、ダイオード等で構成される整流部14と電解コンデンサ等で構成される平滑部15とにより直流電圧に変換される。そして、CT(Current Transformer)等で構成される電流検出部4は、溶接電流を検出する。また、CPUやDSP(Digital Signal Processor)およびADC(Analog to Digital Converter)等で構成される制御部3は、電流検出部4の出力が入力される。そして、制御部3は、インバータの制御タイミング(例えば、インバータのスイッチング動作タイミング)に同期して溶接に適した出力指令を作成し、出力目標に基づき電流フィードバック演算を行い、インバータ制御部13のスイッチング素子の導通幅を算出して溶接電流制御信号を出力する。
 そして、制御部3が出力する溶接電流制御信号に基づき、PWM(Pulse Width Modulation)動作やフェーズシフト動作にて駆動されるIGBT(Insulated Gate Bipolar Transistor)、MOSFET(Metal-Oxide Semiconductor Field Effect Transistor)等で構成されるインバータ制御部13は、インバータ駆動し、整流部14と平滑部15が変換した直流電圧を、変圧器16を介して溶接に適した高周波の交流電圧に変換する。
 なお、変圧器16が出力する無負荷電圧は80Vである。また、変圧器16は、インバータ周波数として40kHzで動作する。なお、インバータはIGBTとトランスを含んで構成され、トランス電流の周波数である40kHzで動作する。
 そして、変圧器16が出力する高周波の交流電圧は、ダイオード等で構成される2次整流部17により整流され、2次インバータ制御部18に入力される。2次インバータ制御部18は、IGBT等を用いてフルブリッジやハーフブリッジ等の回路で構成され、正極性と逆極性との出力極性を切り替える。
 ここで、正極性とは、アークプラズマ中の電子の移動方向が、電極9から母材12へ向かう方向であり、電極9がマイナスであって母材がプラスの場合をいう。また、逆極性とは、アークプラズマ中の電子の移動方向が、母材12から電極9へ向かう方向であり、電極9がプラスであって母材12がマイナスの場合をいう。
 2次インバータ制御部18が出力する溶接電流や溶接電圧は、リアクトル5を介して平滑化され、溶接トーチ10に給電される。そうすると、非消耗電極であるタングステン等で構成される電極9の先端とアルミニウム材等である溶接対象物である母材12との間にアーク11が発生し、交流アーク溶接が行われる。
 なお、リアクトル5のインダクタンス値は、100μH以下、例えば50μHであり、図4を用いて説明した従来のアーク溶接装置22に設けられたリアクトル21よりもインダクタンス値が小さいものを用いている。これにより、溶接電流の単位時間あたりの溶接電流値の増加量を1500A/msecとすることができる。
 また、CPU等で構成される記憶部6は、同一の溶接電流値に対して異なる溶接電流の単位時間当たりの溶接電流値の増加量として、図3に示す第1の溶接電流の単位時間あたりの溶接電流の増加量と、第2の溶接電流の単位時間あたりの溶接電流の増加量とを記憶している。なお、溶接電流の単位時間あたりの溶接電流の増加量は、2つではなく、3つ以上記憶するようにしても良い。
 また、CPU等で構成される選択部7は、記憶部6に記憶した複数の溶接電流の単位時間当たりの溶接電流値の増加量から1つの溶接電流の単位時間当たりの溶接電流値の増加量を選択し、制御部3へ入力する。なお、この選択部7の切り替えは、溶接電流設定や周波数設定や溶接法設定に応じて、自動で切り替えを行うようにしても良い。または、アーク溶接装置1を操作する作業者の好みにより手動で切り替えるようにしてもよい。
 制御部3は、選択部7が選択して出力する、溶接電流の単位時間当たりの溶接電流値の増加量に基づいて出力部に制御信号を出力することにより出力制御を行う。また、制御部3は、高電圧発生信号を高電圧発生部8へ出力することもでき、溶接トーチ10に設けられた図示しないトーチスイッチを押すこと等によるアークスタート開始時に、高電圧発生信号をオンにして高電圧発生部8に出力する。そして、高電圧発生部8が出力する高電圧により電極9と母材12との間にアークが発生して電流が流れ、この電流を検出した電流検出部4から電流検出信号を受けると、高電圧発生信号をオフとし、高電圧発生部8の出力を停止させる。
 フライバックトランス等で構成される高電圧発生部8は、制御部3から出力される高電圧発生信号がオンの間は、定常溶接時の電圧よりも高い電圧(例えば15kV)を電極9と母材12と間に印加する。一方、制御部3から出力される高電圧発生信号がオフの間は、高電圧の印加を停止する。
 次に、図2を用いて、アークスタート期間の溶接開始から、アークスタート期間の後の定常溶接期間における定常溶接時の交流溶接電流パルスの立ち上がりまでの溶接電流波形の時間変化について説明する。
 溶接を開始する溶接開始時点E1において、制御部3はインバータ制御部13の駆動をオンし、無負荷電圧(例えば、80V)を電極9と母材12との間に印加する。さらに、制御部3は、高電圧発生信号をオンにして高電圧発生部8に出力することにより、アークスタートのための高電圧(例えば、15kV)を電極9と母材12との間に印加する。そして、この高電圧によりアークが発生して溶接電流が流れ、電流検出部4が電流を検出した時点である電流検出時点E2において、制御部3は、高電圧発生信号をオフにして高電圧発生部8へ出力することにより、高電圧の印加を停止する。
 なお、アークスタート時、第1の立ち上がり時間TUP1(例えば、0.23msec)の間は、溶接電流は、単位時間あたりの溶接電流の増加量が1500A/msecにて立ち上がり、スタート電流値IS(例えば、350A)に到達する。
 その後、アークスタート期間が完了した時点であるアークスタート期間完了時点E3において、アークスタート期間から定常溶接期間に移行する。なお、アークスタート期間の完了は、アークスタートから予め設定される時間(例えば、100msec)が経過した時点としてもよい。また、アークスタート期間の完了は、交流パルスの出力回数を計測し、所定回数パルス出力した場合、例えば5パルスの交流出力を行った時点としてもよい。
 また、定常溶接期間中は、正極性と逆極性とが変わる転流が行われ、溶接電流は、溶接電流の極性が転流する際のゼロクロス時点から第2の立ち上がり時間TUP2(例えば0.85msec)が経過してピーク電流IP(例えば、350A)に達する。
 なお、第2の立ち上がり時間TUP2の期間中、溶接電流は、第1の電流値I1(例えば、50A)に達するまでは、単位時間あたりの溶接電流の増加量を500A/msとして立ち上がる。そして、第1の電流値I1(例えば、50A)を超えてからは、500A/msecより小さく、かつ、溶接電流の絶対値が高くなるほど単位時間当たりの溶接電流値の増加量が少なくなるように立ち上がる。例えば、溶接電流の絶対値は、図3に実線で示す第1の溶接電流の単位時間あたりの溶接電流の増加量に基づく。
 以上のように、インダクタンス値が小さいリアクトル5を接続した状態で、アークスタート時は、リアクトル5のインダクタンス値に依存した溶接電流の立ち上がりにより溶接電流を急峻に立ち上げてアークスタート性能を確保する。それと共に、定常溶接中は、リアクトル5のインダクタンス値に依存せず溶接電流の立ち上がりをアークスタート時に比べて緩やかになるように溶接電流指令を与えて制御することで、フィラーワイヤの作業性を良好にすることができる。
 なお、第2の立ち上がり時間TUP2中、第1の電流値I1(例えば、50A)に達するまでは、単位時間あたりの溶接電流の増加量が、500A/msecではなく1500A/msecで立ち上がる。第1の電流値I1(例えば、50A)を超えてからは、溶接電流の絶対値が高くなるほど単位時間当たりの溶接電流値の増加が少なくなるように制御してもよい。
 ここで、1500A/msecは、リアクトル5のインダクタンス値により決定されるアーク溶接装置1が出力可能な最大の単位時間当たりの変化量であるとする。このように、電流の増加の初期期間では、最大の単位時間当たりの変化量で溶接電流を増加するようにしても良い。
 すなわち、本発明のアーク溶接装置1は、ピーク電流の絶対値が、300A以上、1500A以下である交流パルスを出力して溶接を行う非消耗電極式のアーク溶接装置である。そして、アーク溶接装置1は、溶接電流を出力する出力部2と、出力部2に対して、制御する溶接電流の周期毎に溶接電流制御信号を出力する制御部3と、インダクタンス値が、10μH以上、100μH以下であるリアクトル5と、を備えている。アーク溶接装置1の制御部3は、第1の立ち上がり時間TUP1と、第2の立ち上がり時間TUP2と、を用いて、第2の立ち上がり時間TUP2が第1の立ち上がり時間TUP1よりも長くなるように溶接電流を制御する構成としている。ここで、第1の立ち上がり時間TUP1は、アークスタート時において、溶接電流がアークスタートを開始してからピーク電流の絶対値に達するまでの時間である。第2の立ち上がり時間TUP2は、アークスタート後の定常溶接時に溶接電流の極性が転流する際のゼロクロス時点からピーク電流の絶対値に達するまでの時間である。
 この構成により、大電流施工時にアークスタート性が向上し、フィラーワイヤを挿入する作業で作業性が悪くならず、フィラーワイヤをスムーズに溶融する良好な作業性を可能とするアーク溶接装置1を提供することができる。
 また、制御部3は、第2の立ち上がり時間TUP2中に増加する溶接電流を、溶接電流の絶対値が高くなるほど単位時間当たりの溶接電流値の増加が少なくなるように制御する構成としてもよい。
 この構成により、定常溶接中は、リアクトル5のインダクタンス値に依存せず溶接電流の立ち上がりをアークスタート時に比べて緩やかになるように溶接電流指令を与えて制御することになるので、フィラーワイヤの作業性を良好にできる。
 また、制御部3は、第2の立ち上がり時間TUP2中に増加する溶接電流を、第1の電流値I1になるまでは単位時間当たりの溶接電流値の増加を変更せずに増加し、第1の電流値I1を超えた場合には、溶接電流の絶対値が高くなるほど単位時間当たりの溶接電流値の増加が少なくなるように制御する構成としてもよい。
 この構成により、アークスタート時は、リアクトル5のインダクタンス値に依存した溶接電流の立ち上がりにより溶接電流を急峻に立ち上げてアークスタート性能を確保し、かつ、定常溶接時は、フィラーワイヤの作業性を良好にできる。
 また、出力部は、単位時間あたりの溶接電流の増加量として1000A/msec以上、10000A/msec以下の溶接電流の出力が可能である。そして、第1の立ち上がり時間TUP1における単位時間あたりの溶接電流の増加量は1000A/ms以上、10000A/msec以下であり、第2の立ち上がり時間TUP2における単位時間あたりの溶接電流の増加量は、10A/msec以上、500A/msec以下である構成としてもよい。
 この構成により、アークスタート時は、リアクトル5のインダクタンス値に依存した溶接電流の立ち上がりにより溶接電流を急峻に立ち上げてアークスタート性能を確保し、かつ、定常溶接時は、フィラーワイヤの作業性を良好にできる。
 また、出力部は、単位時間あたりの溶接電流の増加量として1000A/msec以上、10000A/msec以下の溶接電流の出力が可能である。そして、第1の立ち上がり時間TUP1における単位時間あたりの溶接電流の増加量は1000A/msec以上、10000A/msec以下である。第2の立ち上がり時間TUP2中の第1の電流値I1になるまでにおける単位時間あたりの溶接電流の増加量は1000A/msec以上、10000A/msec以下である。そして、第2の立ち上がり時間TUP2中の第1の電流値I1を超えた場合における単位時間あたりの溶接電流の増加量は、10A/msec以上、500A/msec以下である構成としてもよい。
 この構成により、アークスタート時は、リアクトル5のインダクタンス値に依存した溶接電流の立ち上がりにより溶接電流を急峻に立ち上げてアークスタート性能を確保し、かつ、定常溶接時は、フィラーワイヤの作業性を良好にできる。
 また、出力部2はインバータ制御部13を備え、インバータ制御部13のインバータ周波数は、40kHz以上、1MHz以下である構成としてもよい。
 この構成により、さらに電流リップルが小さく、低電流(例えば、10A程度)でアーク切れが生じ難い。
 また、アークスタート時に非消耗電極と溶接対象物との間に定常溶接時の電圧よりも高い高電圧を印加するための高電圧発生部8を備え、非消耗電極と溶接対象物との間に高電圧を印加してアークスタートを行う構成としてもよい。
 この構成により、さらに良好なアークスタートが実現でき、アークスタート時に母材と電極を痛めることがない。
 以上のように、転流の際のゼロクロス時点近傍での溶接電流の立ち上がりを大きくすることで、転流時にアーク切れが生じてしまうことを防止することができる。なお、図4を用いて説明した従来のアーク溶接装置22では、リアクトル21のインダクタンス値によってゼロクロス近傍の電流の立ち上がりが決定するため、ゼロクロス近傍の立ち上がりを大きくすることができなかった。
 次に、図2を用いて、転流前に溶接電流が立ち下る時点の溶接電流波形の時間変化について説明する。
 制御部3は、定常溶接時の溶接電流を、ピーク電流値IP(例えば、350A)から単位時間あたりの溶接電流の減少量800A/msecにて第2の電流値I2(例えば、100A)まで減少させ、この第2の電流値I2を所定時間(例えば、0.1msec)維持した後に転流するように制御する。なお、ピーク電流値IPから第2の電流値I2に低減するまでの第1の立ち下がり時間TDN1(例えば、0.32msec)は、第2の立ち上がり時間TUP2(例えば、0.85msec)よりも短くなるように制御する。また、定常溶接時に、溶接電流をピーク溶接電流IPから減少を始める時点から溶接電流の極性が転流する際のゼロクロス時点に達するまでの第2の立ち下がり時間TDN2(例えば、0.42msec)を、第2の立ち上がり時間TUP2よりも短くなるように制御してもよい。
 以上のように、電流の立ち下りの減少量を大きくすることで、転流前の電流値である第2の電流値I2を、図5を用いて説明した従来のアーク溶接装置22における転流前の電流値I3(例えば、200A)よりも低く設定できる。これにより、転流の際の2次インバータを構成する半導体のスイッチングに伴い発生する高いサージ電圧により半導体素子が破損することを防止できる。
 また、図5を用いて説明した従来のアーク溶接装置22の転流前の電流値I3は、図4に示すリアクトル21のインダクタンス値によって決まるものであり、電流の立ち下りの減少量で決定するため、転流前に電流を急峻に落とし込むことができなかった。
 次に、図2を用いて、溶接電流の、単位時間あたりの溶接電流の増加量を複数有してそれらを切り替えた時の溶接電流波形について説明する。
 アーク溶接装置1の記憶部6は、同一の溶接電流値に対して異なる溶接電流の単位時間当たりの溶接電流値の増加量として、図3に示す第1の溶接電流の単位時間あたりの溶接電流の増加量と、第2の溶接電流の単位時間あたりの溶接電流の増加量とを記憶している。そして、記憶部6の記憶内容を選択部7が切り替えて選択する。
 図3に示す例では、第1の溶接電流の単位時間あたりの溶接電流の増加量より、第2の溶接電流の単位時間あたりの溶接電流の増加量の低下度が大きい場合を示している。
 選択部7が第1の溶接電流の単位時間あたりの溶接電流の増加量を選択した場合を考える。この時は、第2の立ち上がり時間TUP2中の溶接電流の立ち上がりは、図2に示す第1の溶接電流の単位時間あたりの溶接電流の増加量DI1で示す傾きで立ち上がる。一方、選択部7が第2の溶接電流の単位時間あたりの溶接電流の増加量を選択した場合を考える。この時は、第2の立ち上がり時間TUP2中の溶接電流の立ち上がりは、図2に示す第2の溶接電流の単位時間あたりの溶接電流の増加量DI2の傾きで立ち上がる。
 なお、第1の溶接電流の単位時間あたりの溶接電流の増加量より、第2の溶接電流の単位時間あたりの溶接電流の増加量の低下度が大きい。このことから、図2の第2の溶接電流の単位時間あたりの溶接電流の増加量DI2の溶接電流の方が緩やかに立ち上がることがわかる。そして、溶接電流の立ち上がりの波形が緩やかになると、アークが広がりをもち、フィラーワイヤの作業性は良くなる。反面、集中性にかける為、スミ肉溶接にはむかない傾向がある。故に、溶接対象や溶接条件等に基づいて、各々適した立ち上がりを記憶させておき、適した立ち上がりを選択して溶接を行うことが望ましい。
 以上のように、選択部7により溶接電流の単位時間当たりの溶接電流値の増加量を切り替え可能とすることで、第2の立ち上がり時間TUP2中の溶接電流の立ち上がりを制御することができる。これにより、フィラーワイヤの作業性を調整することができ、多様な施工条件や作業者による好みに対応することが可能となる。
 本発明のアーク溶接装置において、制御部3は、定常溶接時の溶接電流をピーク電流値IPからピーク電流値IPよりも小さい第2の電流値I2まで減少して、この第2の電流値I2を所定時間TH維持した後に転流するように制御する。そして、制御部3は、ピーク電流値IPから第2の電流値I2に低減するまでの第1の立ち下がり時間TDN1を、第2の立ち上がり時間TUP2よりも短くなるように制御する構成としている。
 この構成により、電流の立ち下りの減少量を大きくし、転流前の電流値である第2の電流値I2を、従来のアーク溶接装置22における転流前の電流値I3よりも低く設定できる。これにより、転流の際の2次インバータを構成する半導体のスイッチングに伴い発生する高いサージ電圧により半導体素子が破損することを防止できる。
 また、制御部3は、定常溶接時に溶接電流をピーク溶接電流IPから溶接電流の極性が転流する際のゼロクロス時点に達するまでの第2の立ち下がり時間TDN2を、第2の立ち上がり時間TUP2よりも短くなるように制御する構成としている。
 この構成により、電流の立ち下りの減少量を大きくし、転流前の電流値である第2の電流値I2を、従来のアーク溶接装置22における転流前の電流値I3よりも低く設定できる。これにより、転流の際の2次インバータを構成する半導体のスイッチングに伴い発生する高いサージ電圧により半導体素子が破損することを防止できる。
 また、出力部2は、単位時間あたりの溶接電流の減少量として800A/msec以上、10000A/msec以下の溶接電流の減少が可能であり、第1の立ち下がり時間TDN1における単位時間あたりの溶接電流の減少量、または、第2の立ち下がり時間TDN2における単位時間あたりの溶接電流の減少量は、800A/msec以上、10000A/msec以下である構成としている。
 この構成により、電流の立ち下りの減少量を大きくし、転流前の電流値である第2の電流値I2を、従来のアーク溶接装置22における転流前の電流値I3よりも低く設定できる。これにより、転流の際の2次インバータを構成する半導体のスイッチングに伴い発生する高いサージ電圧により半導体素子が破損することを防止できる。
 また、同一の溶接電流値に対して異なる溶接電流の単位時間当たりの溶接電流値の増加量を複数記憶する記憶部6と、記憶部6に記憶した複数の溶接電流の単位時間当たりの溶接電流値の増加量から1つの溶接電流の単位時間当たりの溶接電流値の増加量を選択する選択部7と、を備えた構成としている。
 この構成により、選択部7により溶接電流の単位時間当たりの溶接電流値の増加量を切り替え可能とすることで、第2の立ち上がり時間TUP2中の溶接電流の立ち上がりを制御することができる。これにより、フィラーワイヤの作業性を調整することができ、多様な施工条件や作業者による好みに対応することが可能となる。
 なお、図2において、ピーク電流値IPは正極性側と逆極性側とで同じ値として説明したが、異なる値としても良い。
 また、図3に示すような電流増加量の低下曲線は、線形(1次式)に低下してもよいし、非線形に多項式(例えば、2次式)に従って低下してもよい。
 また、任意の値(例えば、50A/msec)で下限制限(最低値を設定)してもよく、必要に応じて、中間点を設けて、低下特性を非線形に屈曲させてもよい。
 なお、図2において、アークスタートは逆極性側からスタートする例を示して説明したが、正極性側よりアークスタートしてもよい。
 また、図2において、スタート電流値ISとピーク電流値IPは同じ値として説明したが、異なる値としてもよい。この場合、第1の立ち上がり時間TUP1は、スタート電流値ISとピーク電流値IPとの比率に基づき、換算したTUP1=(換算前のTUP1)×IS/IPとしても良い。
 なお、本実施の形態では、アークスタート時に高電圧発生部8を用いて高周波スタートを行う例を説明したが、タッチスタートを用いてもよい。
 また、本実施の形態では、交流アーク溶接について説明したが、直流の非消耗電極式のアーク溶接におけるパルスの立ち上りの波形に応用してもよい。
 また、溶接電流の立ち上がりの際の溶接電流の単位時間あたりの溶接電流の増加量は、本実施の形態では、正極性側と逆極性側とで同じ増加量の低下曲線を用いたが、異なる特性を用いるようにしてもよい。
 また、溶接電流の立ち上がりの際の溶接電流の単位時間あたりの溶接電流の増加量は、図2において、溶接中に切り替わる例を説明したが、アークスタート前に設定し、溶接中は固定していてもよい。
 また、正極性および逆極性のピーク電流値は、図2において任意の固定値として説明したが、ピーク期間中に変動する溶接電流波形であってもよい。
 また、最後に、溶接電流のピーク電流値と溶接の作業性との関係を以下の表1に示す。表中で○印は、作業性が良好であることを示し、×印は作業性が悪いことを示す。△印は、作業性がやや悪いことを示す。

 以上のように、本実施の形態によれば、アークスタート性を良好にするとともに、定常溶接時の溶接の作業性も良好にすることができる。
 以上のように、本発明は、インダクタンス値が小さい100μH以下のリアクトルを搭載し、アークスタート時の電流立ち上がりを大きくしてアークスタート性を向上した場合でも、第2の立ち上がり時間が第1の立ち上がり時間よりも長くなるように溶接電流を制御する。この制御により、大電流施工時においても、フィラーワイヤを挿入する作業で作業性が悪くならず、良好な作業性を有するアーク溶接装置を提供することができる。
 以上のように、本発明は、大電流施工時においても、フィラーワイヤを挿入する作業で、作業性が悪くならず、良好な作業性を有するアーク溶接装置を提供できる。これにより、本発明のアーク溶接装置は、アーク溶接施工を行う、例えばプラント建設業界といった特に大型のアルミニウム部材を、大電流にて溶接を行い、生産を行う業界におけるアーク溶接装置として、産業上有用である。

Claims (11)

  1. ピーク電流の絶対値が、300A以上、1500A以下である交流パルスを出力して溶接を行う非消耗電極式のアーク溶接装置であって、
    溶接電流を出力する出力部と、
    前記出力部に対して、制御する前記溶接電流の周期毎に溶接電流制御信号を出力する制御部と、
    インダクタンス値が、10μH以上、100μH以下であるリアクトルと、を備え、
    前記制御部は、アークスタート時において、前記溶接電流がアークスタートを開始してからピーク電流の絶対値に達するまでの第1の立ち上がり時間と、アークスタート後の定常溶接時に前記溶接電流の極性が転流する際のゼロクロス時点からピーク電流の絶対値に達するまでの第2の立ち上がり時間と、を用いて、前記第2の立ち上がり時間が前記第1の立ち上がり時間よりも長くなるように前記溶接電流を制御するアーク溶接装置。
  2. 前記制御部は、前記第2の立ち上がり時間中に増加する前記溶接電流を、前記溶接電流の絶対値が高くなるほど単位時間当たりの溶接電流値の増加が少なくなるように制御する請求項1記載のアーク溶接装置。
  3. 前記制御部は、前記第2の立ち上がり時間中に増加する前記溶接電流を、第1の電流値になるまでは前記単位時間当たりの溶接電流値の増加を変更せずに増加し、前記第1の電流値を超えた場合には、前記溶接電流の絶対値が高くなるほど前記単位時間当たりの溶接電流値の増加が少なくなるように制御する請求項2記載のアーク溶接装置。
  4. 前記出力部は、単位時間あたりの溶接電流の増加量として1000A/msec以上、10000A/msec以下の溶接電流の出力が可能であり、前記第1の立ち上がり時間における単位時間あたりの溶接電流の増加量は1000A/ms以上、10000A/msec以下であり、前記第2の立ち上がり時間における単位時間あたりの溶接電流の増加量は、10A/msec以上、500A/msec以下である請求項1記載のアーク溶接装置。
  5. 前記出力部は、単位時間あたりの溶接電流の増加量として1000A/msec以上、10000A/msec以下の溶接電流の出力が可能であり、第1の立ち上がり時間における単位時間あたりの溶接電流の増加量は1000A/msec以上、10000A/msec以下であり、第2の立ち上がり時間中の前記第1の電流値になるまでにおける単位時間あたりの溶接電流の増加量は1000A/msec以上、10000A/msec以下であり、第2の立ち上がり時間中の前記第1の電流値を超えた場合における単位時間あたりの溶接電流の増加量は、10A/msec以上、500A/msec以下である請求項3記載のアーク溶接装置。
  6. 前記制御部は、定常溶接時の溶接電流をピーク電流値から前記ピーク電流値よりも小さい第2の電流値まで減少して、この第2の電流値を所定時間維持した後に転流するように制御し、前記ピーク電流値から前記第2の電流値に低減するまでの第1の立ち下がり時間を、前記第2の立ち上がり時間よりも短くなるように制御する請求項1記載のアーク溶接装置。
  7. 前記制御部は、定常溶接時に溶接電流をピーク溶接電流から溶接電流の極性が転流する際のゼロクロス時点に達するまでの第2の立ち下がり時間を、前記第2の立ち上がり時間よりも短くなるように制御する請求項1記載のアーク溶接装置。
  8. 前記出力部は、単位時間あたりの溶接電流の減少量として800A/msec以上、10000A/msec以下の溶接電流の減少が可能であり、前記第1の立ち下がり時間における単位時間あたりの溶接電流の減少量、または、前記第2の立ち下がり時間における単位時間あたりの溶接電流の減少量は、800A/ms以上、10000A/msec以下である請求項6または7のいずれか1項に記載のアーク溶接装置。
  9. 同一の溶接電流値に対して異なる溶接電流の単位時間当たりの溶接電流値の増加量を複数記憶する記憶部と、前記記憶部に記憶した複数の溶接電流の単位時間当たりの溶接電流値の増加量から1つの溶接電流の単位時間当たりの溶接電流値の増加量を選択する選択部と、を備えた請求項1に記載のアーク溶接装置。
  10. 前記出力部はインバータ制御部を備え、前記インバータ制御部のインバータ周波数は、40kHz以上、1MHz以下である請求項1記載のアーク溶接装置。
  11. アークスタート時に非消耗電極と溶接対象物との間に定常溶接時の電圧よりも高い高電圧を印加するための高電圧発生部を備え、前記非消耗電極と前記溶接対象物との間に高電圧を印加してアークスタートを行う請求項1記載のアーク溶接装置。
