Abstract
Description
ここで、このようなパターニング位相差フィルムの製造方法として様々な方法が知られている(特許文献1~5参照)。
さらに、特許文献1~5に記載の方法は、いずれもパターニング位相差フィルムの連続製膜には適していないか、不十分な方法であり、製造コストのさらなる低減が求められるものであることがわかった。
したがって、これまで知られている互いに複屈折率が異なる領域を有するパターニング位相差フィルムは、製造コストの観点から不満が残るものであった。
すなわち、以下の構成によって上記課題が解決されることを見出した。
[2] 前記第一領域と前記第二領域の組成が同一であることを特徴とする[1]に記載の光学フィルム。
[3] 単層フィルムであることを特徴とする[1]または[2]に記載の光学フィルム。
[4] 前記セルロースアシレートの総アシル置換度が2.7~3.0であることを特徴とする[1]~[3]のいずれか一項に記載の光学フィルム。
[5] 前記第一領域の遅相軸と前記第二領域の遅相軸が直交することを特徴とする[1]~[4]のいずれか一項に記載の光学フィルム。
[6] 光学フィルム中に含まれる全ての前記第一領域のRe値と、光学フィルム中に含まれる全ての前記第二領域のRe値が30~250nmであることを特徴とする[1]~[5]のいずれか一項に記載の光学フィルム(但し、前記Reはフィルム面内方向のレターデーションの値を表す)。

本発明の光学フィルム(以下、本発明のフィルムとも言う)は、セルロースアシレート(以下、セルロースアシレート樹脂とも言う)から構成され、互いに複屈折率が異なる第一領域と第二領域を有し、前記第一領域の遅相軸と前記第二領域の遅相軸のなす角が45度以上であることを特徴とする。
以下、本発明のフィルムについて、説明する。
本発明のフィルムは、セルロースアシレートから構成される。ここで、セルロースアシレートから構成されるとは、セルロースアシレートをフィルムの「主成分としてのポリマー」として含むことを意味する。ここで、「主成分としてのポリマー」とは、フィルムが単一のポリマーからなる場合には、そのポリマーのことを示し、複数のポリマーからなる場合には、構成するポリマーのうち最も質量分率の高いポリマーのことを示す。
全アシル置換度、即ち、DS2+DS3+DS6は2.7~3.0であることが、遅相軸反転の観点から好ましく、2.8~3.0であることがより好ましく、2.9~3.0であることが特に好ましい。また、DS6/(DS2+DS3+DS6)は0.08~0.66が好ましく、0.15~0.60、さらに好ましくは0.20~0.45である。ここで、DS2はグルコース単位の2位の水酸基のアシル基による置換度(以下、「2位のアシル置換度」とも言う)であり、DS3は3位の水酸基のアシル基による置換度(以下、「3位のアシル置換度」とも言う)であり、DS6は6位の水酸基のアシル基による置換度である(以下、「6位のアシル置換度」とも言う)。また、DS6/(DS2+DS3+DS6)は全アシル置換度に対する6位のアシル置換度の割合であり、以下「6位のアシル置換率」とも言う。
すなわち、本発明のフィルムに用いられるセルロースアシレート樹脂は、セルロースアセテートであることが、自然への還元性および環境負荷の観点から、好ましい。
さらにDSBはその28%以上が6位水酸基の置換基であるが、より好ましくは30%以上が6位水酸基の置換基であり、31%以上が6位水酸基の置換基であることがさらに好ましく、特には32%以上が6位水酸基の置換基であることも好ましい。これらのフィルムにより溶解性の好ましい溶液が作製でき、特に非塩素系有機溶媒において、良好な溶液の作製が可能となる。さらに粘度が低くろ過性のよい溶液の作成が可能となる。
(遅相軸のなす角)
本発明のフィルムは、互いに複屈折率が異なる第一領域と第二領域を有し、前記第一領域の遅相軸と前記第二領域の遅相軸のなす角が45度以上である。
ここで、2つの領域の互いに複屈折率が異なるとは、各領域の複屈折を発現している方向が異なる場合や、各領域の複屈折率の絶対値が同じであって、複屈折の符号が異なる場合も含む。
本発明のフィルムは、前記第一領域の遅相軸と前記第二領域の遅相軸のなす角が45度以上であり、前記第一領域と前記第二領域を通過した光の偏光状態を十分に変えることができる。
本発明のフィルムは、前記第一領域の遅相軸と前記第二領域の遅相軸が直交することが、3D映像表示をするときに前記第一領域と前記第二領域を通過した光の偏光状態を、楕円偏光させずに、直線偏光から円偏光、または円偏光から直線偏光に変えることができる観点から、より好ましい。
本発明の光学フィルムは、前記第一領域を構成するポリマーの配向方向と前記第二領域を構成するポリマーの配向方向が実質的に同一方向であることが、フィルムの面状を改善する観点から、好ましい。
ここでいうポリマーには、前記セルロースアシレートの他、配向することができるその他のポリマーがフィルムに添加されている場合はその他のポリマーも含まれる。
従来の製造方法で製造されたパターニング位相差フィルムと比べ、本発明のフィルムは面状が良好となる傾向がある。具体的に従来の製造方法と比較すると、例えば、フィルム中の高分子の配向方向を消失させたり、配向方向を変化させたりする方法で製造された従来のパターニング位相差フィルムは、配向状態の変化に伴い、フィルムの表面が荒れてしまう傾向がある。いかなる理論に拘泥するものでもないが、従来の製造方法で得られたパターニング位相差フィルムは、製造中にフィルムを構成する分子自体が回転したり、重なりあったりすることなどによって、面状が悪化していたと考えられる。また、もともと異なる複屈折の2種の材料の遅相軸を異なるように配置し、パターニング後に不要な部分をエッチングしたり、物理的に削りとったりする従来の製造方法の場合も、得られるパターニング位相差フィルムの表面状態はエッチングや削りとるときに悪化していたと考えられる。
それに対し、本発明のフィルムは、フィルム全体が延伸されているため、その後前記第一領域を形成する部分に加熱されて前記第一領域の遅相軸の方向が変化しても、前記第一領域のポリマーの配向方向は変化していないと予想される。そのため、本発明のフィルムは前記第一領域を構成するポリマーの配向方向と前記第二領域を構成するポリマーの配向方向が実質的に同一方向であることがフィルムの面状を改善する観点から好ましい。
本発明の光学フィルムは、光学フィルム中に含まれる全ての前記第一領域のRe値と、光学フィルム中に含まれる全ての前記第二領域のRe値が30~250nmであることが好ましく、50~230nmであることがより好ましく、100~200nmであることが特に好ましく、105~180nmであることがより特に好ましく、115~160nmであることがさらに好ましく、130~150nmであることがより特に好ましい。
測定されるフィルムが1軸または2軸の屈折率楕円体で表されるものである場合には、以下の方法によりRth(λ)は算出される。
Rth(λ)は、前記Re(λ)を、面内の遅相軸(KOBRA 21ADHまたはWRにより判断される)を傾斜軸(回転軸)として(遅相軸がない場合にはフィルム面内の任意の方向を回転軸とする)のフィルム法線方向に対して法線方向から片側50度まで10度ステップで各々その傾斜した方向から波長λnmの光を入射させて全部で6点測定し、その測定されたレターデーション値と平均屈折率の仮定値及び入力された膜厚値を基にKOBRA 21ADHまたはWRが算出する。
上記において、法線方向から面内の遅相軸を回転軸として、ある傾斜角度にレターデーションの値がゼロとなる方向をもつフィルムの場合には、その傾斜角度より大きい傾斜角度でのレターデーション値はその符号を負に変更した後、KOBRA 21ADHまたはWRが算出する。
尚、遅相軸を傾斜軸(回転軸)として(遅相軸がない場合にはフィルム面内の任意の方向を回転軸とする)、任意の傾斜した2方向からレターデーション値を測定し、その値と平均屈折率の仮定値及び入力された膜厚値を基に、以下の式(A)及び式(B)よりRthを算出することもできる。
上記のRe(θ)は法線方向から角度θ傾斜した方向におけるレターデーション値を現す。
式(A)におけるnxは面内における遅相軸方向の屈折率を表し、nyは面内においてnxに直交する方向の屈折率を表し、nzはnx及びnyに直交する方向の屈折率を表す。

Rth(λ)は前記Re(λ)を、面内の遅相軸(KOBRA 21ADHまたはWRにより判断される)を傾斜軸(回転軸)としてフィルム法線方向に対して-50度から+50度まで10度ステップで各々その傾斜した方向から波長λnmの光を入射させて11点測定し、その測定されたレターデーション値と平均屈折率の仮定値及び入力された膜厚値を基にKOBRA 21ADHまたはWRが算出する。
セルロースアシレート(1.48)、シクロオレフィンポリマー(1.52)、ポリカーボネート(1.59)、ポリメチルメタクリレート(1.49)、ポリスチレン(1.59)である。
これら平均屈折率の仮定値と膜厚を入力することで、KOBRA 21ADHまたはWRはnx、ny、nzを算出する。
なお、本明細書において、特に断らない限り、測定波長は590nmとする。
本発明の光学フィルムは、前記第一領域と前記第二領域が、互いの短辺の長さがほぼ等しい帯状であり、かつ交互に繰り返しパターニングされていることが、3D立体映像表示システム用に用いる観点から好ましい。
本発明のフィルムは、後述の本発明の製造方法によって前記第一領域と前記第二領域を1枚のフィルムから、物理的に一度も分離させることなく形成することができる。そのため、前記第一領域と前記第二領域の境界に接着剤または粘着剤を含まなくとも、十分に前記第一領域と前記第二領域を密着させることができる。
このような態様とすることで、一般的な偏光眼鏡方式の3D立体映像表示装置に用いられるパターニング位相差の代わりに直接用いたときに、さらなる加工をしたり、別の光学部材を配置したりせずに良好な3D立体映像を観察することができる。
具体的には、本発明の光学フィルムが前記第一領域と前記第二領域が帯状の場合、その幅は3D立体映像表示パネルのラインの幅にあわせることが好ましく、例えば200μm程度にすることが好ましい。
本発明のフィルムは、単層フィルムであっても、2層以上からなっていてもよいが、単層フィルムであることが製造コストの低下の観点から好ましい。
本発明のフィルムの製造方法によれば、本発明のようないわゆるパターニング位相差フィルムを単層フィルムとして製造することができる。
本発明のフィルムの厚さは、製造コストを下げる観点から、10~1000μmであることが好ましく、40~500μmであることがより好ましく、40~200μmであることが特に好ましい。
本発明の光学フィルムは、前記第一領域と前記第二領域の組成が同一であることが、製造コストを下げる観点から、好ましい。
ここでいう各領域の組成が同一であるとは、前記セルロースアシレートの種類が同一であり、その他の添加剤の種類が同一であり、それらの含まれる割合等が同一であることを意味し、含まれる化合物の配向状態や遅相軸などは異なっていてもよい。
本発明では、前記第一領域と前記第二領域において、異なるポリマーを用いたり、異なる添加剤を添加したりせずに、前記第一領域の遅相軸と前記第二領域の遅相軸のなす角を45度以上にすることができるため、得られるフィルムの製造コストが低く、好ましい。
本発明のフィルム中には、添加剤として、正の固有複屈折を有する化合物(可塑剤や紫外線吸収剤と知られている化合物も含む)、赤外線吸収能を有する化合物、無機微粒子(マット剤)、クエン酸エステルなどの添加剤を加えることもできる。
本発明の光学フィルムは、前記正の固有複屈折を有する化合物を含むことが好ましい。
前記正の固有複屈折を有する化合物としては、可塑剤、紫外線吸収剤などとして知られている化合物も含む。
前記正の固有複屈折を有する化合物を含むことで、延伸方向のRe発現が良好となり、好ましい。前記正の固有複屈折を有する化合物の含量は、セルロースアシレートに対して、1~35質量%であることが好ましく、4~30質量%であることがより好ましく10~25質量%であることがさらに好ましい。
本発明では、前記正の固有複屈折を有する化合物である可塑剤として、以下の高分子量添加剤を広く採用することができる。
以下、本発明に用いられる高分子量添加剤について、その具体例を挙げながら詳細に説明するが、本発明で用いられる正の固有複屈折を有する可塑剤である高分子量添加剤がこれらのものに限定されるわけでないことは言うまでもない。
本発明で用いられるポリエステル系ポリマーは、ジカルボン酸成分とジオール成分の反応によって得られるものである。好ましくは、炭素数2~20の脂肪族ジカルボン酸と炭素数8~20の芳香族ジカルボン酸の混合物と、炭素数2~12の脂肪族ジオール、炭素数4~20のアルキルエーテルジオールおよび炭素数6~20の芳香族ジオールから選ばれる少なくとも1種類以上のジオールとの反応によって得られるものである。反応物の両末端は反応物のままでもよいが、さらにモノカルボン酸類やモノアルコール類またはフェノール類を反応させて、所謂末端の封止を実施してもよい。この末端封止は、特にフリーなカルボン酸類を含有させないために実施されることが、保存性などの点で有効である。本発明のポリエステル系ポリマーに使用されるジカルボン酸は、炭素数4~20の脂肪族ジカルボン酸残基または炭素数8~20の芳香族ジカルボン酸残基であることが好ましい。
また炭素数8~20の芳香族ジカルボン酸としては、フタル酸、テレフタル酸、イソフタル酸、1,5-ナフタレンジカルボン酸、1,4-ナフタレンジカルボン酸、1,8-ナフタレンジカルボン酸、2,8-ナフタレンジカルボン酸および2,6-ナフタレンジカルボン酸等がある。
本発明では、より特に好ましくは、ポリエステル系ポリマーのジカルボン酸成分として、テレフタル酸、ナフタレンジカルボン酸を用いる態様であり、さらに好ましくはテレフタル酸を用いる態様である。
本発明では、より特に好ましくは、ポリエステル系ポリマーのジオール成分として、エタンジオール、プロパンジオールを用いる態様であり、さらに好ましくはエタンジオールを用いる態様である。
前記ポリエステル系ポリマーの両末端がカルボン酸やOH基とならないように、モノアルコール残基やモノカルボン酸残基で保護することが好ましい。
この場合、モノアルコールとしては炭素数1~30の置換、無置換のモノアルコールが好ましく、メタノール、エタノール、プロパノール、イソプロパノール、ブタノール、イソブタノール、ペンタノール、イソペンタノール、ヘキサノール、イソヘキサノール、シクロヘキシルアルコール、オクタノール、イソオクタノール、2-エチルヘキシルアルコール、ノニルアルコール、イソノニルアルコール、tert-ノニルアルコール、デカノール、ドデカノール、ドデカヘキサノール、ドデカオクタノール、アリルアルコール、オレイルアルコールなどの脂肪族アルコール、ベンジルアルコール、3-フェニルプロパノールなどの置換アルコールなどが挙げられる。
本発明では、より特に好ましくは、ポリエステル系ポリマーの両末端が、酢酸、プロピオン酸で封止された態様であり、さらに好ましくは酢酸で封止された態様である。

前記正の固有複屈折を有する紫外線吸収剤を含むことが、軸反転の観点から、好ましい。
前記正の固有複屈折を有する紫外線吸収剤としては、特開2009-262551号公報に記載の紫外線吸収剤を挙げることができる。
以下において正の固有複屈折を有する紫外線吸収剤の具体例を挙げるが、本発明は以下の化合物に限定されるものではない。
本発明の光学フィルムは、前記赤外線吸収能を有する化合物を含むことが、後述の本発明の光学フィルムの製造方法で一部の領域に対する加熱工程において、熱照射に赤外線レーザーを用いたときの効率が高まる観点から、好ましい。
前記赤外線吸収能を有する化合物としては、セルロースアシレートフィルムの添加剤として公知の化合物を広く採用することができ、例えば特開2001-194522号公報などに記載されている。また、ジイモニウム塩も好ましい例として挙げることができる。
その中でも、ジイモニウム塩(例えば、KAYASORB IRG-022(日本化薬社製、λmax=1100nm))、アミニウム塩が好ましく、ジイモニウム塩がより好ましい。
本発明のフィルムには、無機微粒子(マット剤)を加えることが好ましい。本発明に使用される無機微粒子としては、二酸化珪素、二酸化チタン、酸化アルミニウム、酸化ジルコニウム、炭酸カルシウム、炭酸カルシウム、タルク、クレイ、焼成カオリン、焼成珪酸カルシウム、水和ケイ酸カルシウム、ケイ酸アルミニウム、ケイ酸マグネシウムおよびリン酸カルシウムを挙げることができる。無機微粒子はケイ素を含むものが、濁度が低くなる点で好ましく、特に二酸化珪素が好ましい。二酸化珪素の微粒子は、1次平均粒子径が20nm以下であり、かつ見かけ比重が70g/リットル以上であるものが好ましい。1次粒子の平均径が5~30nmであるものがフィルムの全ヘイズを本発明の範囲に制御できる観点から、より好ましい。見かけ比重は10~100g/リットル以上であるものが好ましく、30~80g/リットル以上であるものがさらに好ましい。
本発明のフィルムが2層の積層構造であるときは、前記無機微粒子は少なくとも一方の最外層に含まれる。また、本発明のフィルムが3層以上の積層構造であるときは、前記無機微粒子は前記表層の両方に含まれることが好ましい。
これらの中でアエロジルR972が、無機微粒子分散溶液を作製する際の凝集性の観点から特に好ましい。
本発明の光学フィルムは、前記クエン酸エステルを含むことが好ましい。
前記クエン酸エステルを含むことで、流延時の金属支持体からの剥ぎ取りが容易となり、好ましい。
本発明の光学フィルムの製造方法は、セルロースアシレートを含むフィルム全体を特定の方向に延伸する工程と、延伸フィルムの一部の領域に対し、該一部の領域において延伸により形成された遅相軸が45度以上回転するように加熱する工程とを含むことを特徴とする。
溶液流延製膜方法では、前記セルロースアシレートや必要に応じて各種添加剤を含有するポリマー溶液(セルロースアシレート溶液)を用いてウェブを形成する。以下において、溶液流延製膜方法に用いることができる本発明におけるポリマー溶液(以下、適宜セルロースアシレート溶液と称する場合もある)について説明する。
前記エステルとしては、例えば、メチルホルメート、エチルホルメート、メチルアセテート、エチルアセテートなどが挙げられる。
前記ケトンとしては、例えば、アセトン、メチルエチルケトンなどが挙げられる。
前記エーテルとしては、例えば、ジエチルエーテル、メチル-tert-ブチルエーテル、ジイソプロピルエーテル、ジメトキシメタン、1,3-ジオキソラン、4-メチルジオキソラン、テトラヒドロフラン、メチルテトラヒドロフラン、1,4-ジオキサンなどが挙げられる。
前記アルコールとしては、例えば、メタノール、エタノール、2-プロパノールなどが挙げられる。
前記炭化水素としては、例えば、n-ペンタン、シクロヘキサン、n-ヘキサン、ベンゼン、トルエンなどが挙げられる。
前記エステルとしては、例えば、メチルホルメート、エチルホルメート、プロピルホルメート、ペンチルホルメート、メチルアセテート、エチルアセテート、ペンチルアセテートなどが挙げられる。
前記ケトンとしては、例えば、アセトン、メチルエチルケトン、ジエチルケトン、ジイソブチルケトン、シクロペンタノン、シクロヘキサノン、メチルシクロヘキサノンなどが挙げられる。
前記エーテルとしては、例えば、ジエチルエーテル、メチル-tert-ブチルエーテル、ジイソプロピルエーテル、ジメトキシメタン、ジメトキシエタン、1,4-ジオキサン、1,3-ジオキソラン、4-メチルジオキソラン、テトラヒドロフラン、メチルテトラヒドロフラン、アニソール、フェネトールなどが挙げられる。
前記アルコールとしては、例えば、メタノール、エタノール、1-プロパノール、2-プロパノール、1-ブタノール、2-ブタノール、tert-ブタノール、1-ペンタノール、2-メチル-2-ブタノール、シクロヘキサノール、2-フルオロエタノール、2,2,2-トリフルオロエタノール、2,2,3,3-テトラフルオロ-1-プロパノールなどが挙げられる。好ましくは炭素数1~4のアルコールであり、より好ましくはメタノール、エタノールまたはブタノールであり、最も好ましくはメタノール、ブタノールである。前記炭化水素としては、例えば、n-ペンタン、シクロヘキサン、n-ヘキサン、ベンゼン、トルエン、キシレンなどが挙げられる。
前記2種類以上の官能基を有する有機溶媒としては、例えば、2-エトキシエチルアセテート、2-メトキシエタノール、2-ブトキシエタノール、メチルアセトアセテートなどが挙げられる。
アルコール含有量を調整することによって、本発明の製造方法により製造されるセルロースアシレートフィルムのReやRthの発現性を調整しやすくすることができる。具体的には、アルコール含有量を上げることによって、熱処理温度を比較的低く設定したり、ReやRthの到達範囲をより大きくしたりすることが可能となる。
また、本発明においては、水を少量含有させることも溶液粘度や乾燥時のウェットフィルム状態の膜強度を高めたり、ドラム法流延時のドープ強度を高めるのに有効であり、例えば溶液全体に対して0.1~5質量%含有させてもよく、より好ましくは0.1~3質量%含有させてもよく、特には0.2~2質量%含有させてもよい。
前記セルロースアシレート濃度は、セルロースアシレートを溶媒に溶解する段階で所定の濃度になるように調整することができる。また予め低濃度(例えば4~14質量%)の溶液を調製した後に、溶媒を蒸発させる等によって濃縮してもよい。さらに、予め高濃度の溶液を調製後に、希釈してもよい。また、添加剤を添加することで、セルロースアシレートの濃度を低下させることもできる。
本発明におけるポリマー溶液の調製は、例えば、特開昭58-127737号公報、同61-106628号公報、特開平2-276830号公報、同4-259511号公報、同5-163301号公報、同9-95544号公報、同10-45950号公報、同10-95854号公報、同11-71463号公報、同11-302388号公報、同11-322946号公報、同11-322947号公報、同11-323017号公報、特開2000-53784号公報、同2000-273184号公報、同2000-273239号公報に記載されている調製方法に準じて行うことができる。具体的には、ポリマーと溶媒とを混合攪拌し膨潤させ、場合により冷却や加熱等を実施して溶解させた後、これをろ過して本発明におけるポリマー溶液を得る。
溶媒としてハロゲン系有機溶媒を用い、セルロースアシレートと溶媒との混合物を冷却する場合、混合物を-100~10℃に冷却する工程を含むことが好ましい。また、冷却工程より前の工程に-10~39℃で膨潤させる工程を含み、冷却より後の工程に0~39℃に加温する工程を含むことが好ましい。
(a)-10~39℃で膨潤させ、得られた混合物を0~39℃に加温する。
(b)-10~39℃で膨潤させ、得られた混合物を0.2~30MPaで40~240℃に加熱し、加熱した混合物を0~39℃に冷却する。
さらに、溶媒として非ハロゲン系有機溶媒を用い、セルロースアシレートと溶媒との混合物を冷却する場合、混合物を-100~-10℃に冷却する工程を含むことが好ましい。また、冷却工程よりも前の工程に-10~55℃で膨潤させる工程を含み、冷却よりも後の工程に0~57℃に加温する工程を含むことが好ましい。
(c)-10~55℃で膨潤させ、得られた混合物を0~57℃に加温する。
(d)-10~55℃で膨潤させ、得られた混合物を0.2~30MPaで40~240℃に加熱し、加熱した混合物を0~57℃に冷却する。
本発明におけるウェブは、本発明におけるポリマー溶液を用いて溶液流延製膜方法により形成することができる。溶液流延製膜方法の実施に際しては、従来の方法に従って、公知の装置を用いることができる。具体的には、溶解機(釜)で調製されたドープ(本発明におけるポリマー溶液)を、ろ過後、貯蔵釜で一旦貯蔵し、ドープに含まれている泡を脱泡して最終調製する。ドープは30℃に保温し、ドープ排出口から、例えば回転数によって高精度に定量送液できる加圧型定量ギヤポンプを通して加圧型ダイに送り、ドープを加圧型ダイの口金(スリット)からエンドレスに走行している流延部の金属支持体の上に均一に流延する(ドープ流延工程)。次いで、金属支持体がほぼ一周した剥離点で、生乾きのドープ膜(ウェブ)を金属支持体から剥離し、続いて乾燥ゾーンへ搬送し、ロール群で搬送しながら乾燥を終了する。溶液流延製膜方法の流延工程、乾燥工程の詳細については、特開2005-104148号公報の120~146頁にも記載があり、適宜本発明にも適用することができる。
本発明の光学フィルムの製造方法は、セルロースアシレートを含むフィルム全体を特定の方向に延伸する工程を含む。本発明の製造方法では、フィルム全体を特定の方向に延伸することで、本発明のフィルムの前記第一領域を構成するポリマーの配向方向と前記第二領域を構成するポリマーの配向方向を実質的に同一方向にすることができる。
この際、ウェブの延伸開始時の残留溶媒量は20~300質量%であることが好ましい。
この延伸開始時におけるセルロースアシレートウェブの残留溶媒量は、下記式に基づいて算出することができる。
[式中、Mは、延伸ゾーンに挿入される直前のセルロースアシレートフィルムの質量、Nは、延伸ゾーンに挿入される直前のセルロースアシレートフィルムを110℃で3時間乾燥させたときの質量を表す。]
本発明の製造方法では、ウェブは搬送されながら、ウェブは搬送されながら、搬送方向に延伸されることが好ましい。この際、ウェブの延伸倍率としては、高い延伸倍率を達成しつつウェブの破断を防止する観点から、5~100%が好ましく、10~80%がより好ましく、20~50%が特に好ましい。前記延伸の際のセルロースアシレートウェブの延伸倍率(伸び)は、金属支持体速度と剥ぎ取り速度(剥ぎ取りロールドロー)との周速差により達成することができる。例えば、2つのニップロールを有する装置を用いた場合、入口側のニップロールの回転速度よりも、出口側のニップロールの回転速度を速くすることにより、搬送方向(縦方向)にセルロースアシレートフィルムを好ましく延伸することができる。このような延伸を行うことによって、レターデーションの発現性を調整することができる。
なお、ここでいう「延伸倍率(%)」とは、以下の式により求められるものを意味する。
延伸倍率(%)=100×{(延伸後の長さ)-(延伸前の長さ)}/延伸前の長さ
本発明の製造方法では、ウェブは搬送されながら、搬送方向に対して約斜め45度方向に延伸されることがより好ましい。この際、ウェブの延伸倍率としては、高い延伸倍率を達成しつつウェブの破断を防止する観点から、5~100%が好ましく、10~80%がより好ましく、20~50%が特に好ましい。
フィルム搬送方向に対して約斜め45度方向に延伸する方法は、例えば、特表2005-51321号公報に記載されている。
本発明の製造方法に好ましく用いることができるフィルム搬送方向に対して約斜め45度方向の延伸の態様を、図2を用いて説明する。まず、ななめ延伸前の搬送方向5’へ搬送されたフィルムの幅をピンテンター7で保持しながら搬送して、最終的に搬送方向5’’となるようにレールパターンを設定して、テンターの幅を図2のように徐々に広げることによってななめ方向に延伸できる。このとき、ななめ延伸前の搬送方向5’と、ななめ延伸後の搬送方向5’’のなす角θiが、ななめ延伸の角度となる。本発明の製造方法では、前記ななめ延伸の角度は、40度~50度であることが好ましく、43度~47度であることがより好ましく、44度~46度であることが特に好ましい。このとき、ピンテンター7の移動速度を変化させることによって、ななめ約45度方向の延伸倍率を好ましく調整することができる。
なお、ここでいうななめ方向の「延伸倍率(%)」とは、以下の式により求められるものを意味する。延伸前二点間距離(a)、延伸後二点間距離(b)とする。
延伸倍率(%)=(b-a)/a*100
前記乾燥工程における乾燥温度は、後述する一部の領域に対する加熱工程において上昇するフィルム膜面温度よりも、低いことが好ましい。特に、延伸フィルム全体において延伸により形成された遅相軸が45度以上回転しない程度のフィルム膜面温度よりも低い温度で乾燥することで、後述する一部の領域に対する加熱工程で加熱されない領域の遅相軸を回転させず、前記第二領域を形成できることとなる。例えば、本明細書の実施例における態様のように、テンター内において140℃で10分の乾燥を行った場合、該乾燥工程におけるフィルムの膜面温度は120℃よりも低くなっている。
本発明の光学フィルムの製造方法は、延伸フィルムの一部の領域に対し、該一部の領域において延伸により形成された遅相軸が45度以上回転するように加熱する工程(以下、一部の領域への加熱工程とも言う)を含む。ここで、延伸により形成された遅相軸が45度以上回転するように加熱された延伸フィルムの前記一部の領域は、本発明のフィルムの前記第一領域に対応することとなる。また、延伸により形成された遅相軸が45度以上回転するように加熱されていない延伸フィルムの残りの領域は、本発明のフィルムの前記第二領域に対応することとなる。
さらに、本発明では、加熱処理を行った領域のレターデーションの絶対値の大きさを維持したまま発現方向のみを大きく変化させることができるにも関わらず、加熱処理を行った領域のセルロースアシレート分子の配向方向は加熱処理の前後を通じて変化しない。これにより、本発明のフィルムは互いに複屈折率の異なる前記第一領域(加熱処理を行った領域)を構成するセルロースアシレートの配向方向と前記第二領域(加熱処理を行わなかった領域)を構成するセルロースアシレートの配向方向が加熱処理の前後を通じて変化しない。そのため、1枚のフィルムの一部の領域のレターデーションの絶対値を、フィルムを構成するポリマーの配向方向を変化または完全に消失させて製造されていた従来のパターニング位相差フィルムと比べ、本発明の製造方法で製造されたフィルムはフィルム内部でセルロースアシレート分子の配向方向が乱れず、面状が良好となる。
本発明の製造方法では、延伸フィルムの一部の領域に対し、該一部の領域において延伸により形成された遅相軸が45度以上回転するように加熱する。このような加熱は、前記一部の領域において延伸により形成された遅相軸が約90度(88~92度、好ましくは89~91度、より好ましくは90度)回転して遅相軸反転が起こるような加熱であることが好ましい。具体的には、用いるセルロースアシレート樹脂の全アシル置換度にもよるが、本明細書の実施例における態様のようにフィルム膜面温度が120℃以上とすれば遅相軸が約90度回転することとなる。
本発明の製造方法では、延伸フィルムの一部の領域に対し、該一部の領域において延伸により形成された遅相軸が45度以上回転するように加熱する加熱手段については特に制限はなく、熱エネルギーの照射や、フィルム膜面の一部の領域に接するように凹凸が形成された凹凸付き加熱ローラーによる接触加熱などを挙げることができる。
このような前記一部の領域への加熱工程により、延伸フィルムの一部の領域のフィルム膜面温度は少なくとも80℃以上となることが遅相軸反転の観点から好ましく、120℃以上となることがより好ましい。一方、延伸フィルムの一部の領域の位相差が熱によって消失しないようにする観点から、フィルム膜面温度は300℃以下とすることが好ましく、250℃以下とすることがより好ましく、230℃以下とすることが特に好ましい。
本発明の製造方法では、前記熱エネルギーの照射方法については特に制限はなく公知の方法を用いることができ、例えば赤外線レーザーの照射、UVの照射などを挙げることができる。本発明の製造方法では、赤外線レーザーの照射であることが、パターンの自由度の観点から好ましい。
前記赤外線レーザーの波長としては、近赤外、中赤外、遠赤外のいずれの波長のものを用いてもよいが、その中でも近赤外の波長のものを用いることが好ましい。前記近赤外の赤外線レーザーとしては、例えばYAGレーザー(波長1064nm)を挙げることができる。前記遠赤外の赤外線レーザーとしては、例えば炭酸ガスレーザー(波長10600nm)を挙げることができる。
一方、本発明の光学フィルムの製造方法は、前記延伸フィルムに溶剤が3%以上含まれるときに、前記一部の領域に対する加熱を行うことが、溶剤が含まれていない時の加熱温度と比較し低温の加熱温度で同様の遅相軸反転効果が得られるため好ましい。前記延伸フィルムに溶剤が40~5%含まれるときに一部の領域への加熱工程を行うことがより好ましく、20~5%含まれるときに一部の領域への加熱工程を行うことが特に好ましい。
また、本発明の光学フィルムの製造方法は、前記帯状の領域を2つ以上形成するように前記一部の領域に対する加熱を行い、前記延伸により形成された遅相軸が45度以上回転するように加熱された第1の帯状の領域と前記延伸により形成された遅相軸が45度以上回転するように加熱されていない第2の帯状の領域を形成することが好ましい。さらに、前記帯状の領域を2つ以上形成するように前記延伸フィルムに熱エネルギーを照射し、熱エネルギーを照射した第1の帯状の領域と熱エネルギーを照射していない第2の帯状の領域を形成することがより好ましい。
さらにまた、前記帯状の領域の幅(短辺)、すなわち本発明のフィルムの第一領域の短辺は、所望の3D立体映像表示パネルのライン幅とほぼ同じであることが好ましい。
同様に、前記第2の帯状の領域の幅(短辺)、すなわち本発明のフィルムの第二領域の短辺は、所望の3D立体映像表示パネルのライン幅とほぼ同じであることが好ましい。つまり、本発明の光学フィルムの製造方法は、前記第1の帯状の領域の短辺が、前記第2の帯状の領域の短辺とほぼ同じ長さであることが好ましい。
すなわち、前記延伸工程においてフィルム搬送方向に延伸した場合は、前記延伸により形成された遅相軸が45度以上回転するように加熱される帯状の領域はフィルム搬送方向に対して約45度の方向であることが好ましい。前記延伸工程においてフィルム搬送方向に対してななめ45度に延伸した場合は、前記延伸により形成された遅相軸が45度以上回転するように加熱される帯状の領域はフィルム搬送方向であることが好ましい。
図2に前記延伸工程においてフィルム搬送方向に対してななめ45度に延伸した場合に、前記延伸により形成された遅相軸が45度以上回転するように加熱される帯状の領域をフィルム搬送方向とした場合に得られる本発明の光学フィルムの好ましい位置態様を示す。
図1および図2より、前記帯状の領域の長辺が、前記延伸方向に対して略45度をなすように前記延伸により形成された遅相軸が45度以上回転するように加熱されることで、前記第一領域と前記第二領域が帯状であり、前記帯状の領域の長辺方向と、実質的に同一方向である前記第一領域および第二領域を構成するポリマーの配向方向とのなす角が略45度の光学フィルムを得られることが分かる。
一方、前記一部の領域への加熱の手段として、延伸されたセルロースフィルムに対して前記フィルム膜面の一部の領域に接するように凹凸が形成されたローラーによる接触加熱を実施するための設備としては、特定の構造の凹凸付きローラーを挙げることができる。具体的には、凹凸付きローラー41は、図4に示すように周面に複数の帯状の凸部42が形成されたロールであり、これら凸部42の寸法及び凸部42間の間隔を調整することにより、前記第一領域と前記第二領域の幅を調整することができる。すなわち、凸部42の好ましいピッチ幅の範囲は、前記第二領域の幅(2以上の前記第一領域によって挟まれている領域の幅)の好ましい範囲と同様である。そして、この凹凸付きローラー41を用いて前記延伸フィルムの一部の領域を加熱する場合には、凹凸付きローラー41を延伸フィルムに接触させるとともに凹凸付きローラー41を回転させながら移動させ、凹凸付きローラー41の凸部42を介して延伸フィルムの一部の領域を加熱することが好ましい。また、前記凹凸付きローラー41の凹部は延伸フィルムに接触しないようにすることで、前記延伸により形成された遅相軸が45度以上回転するような前記一部の領域に対する加熱を達成することができる。このような凹凸付きローラーを用いると、前記一部の領域に対する加熱を、前記延伸フィルムの一部の帯状の領域に対して容易に施すことができる。なお、前記凹凸付きローラーの代わりに凹凸付きプレスを用いて前記延伸フィルムの一部の領域を加熱することもできるが、連続生産や、フィルム面状を改良する観点から、凹凸付きローラーを用いる方が好ましい。
一方、熱エネルギーを照射する帯状の領域がフィルム搬送方向になるように照射するときは、具体的には赤外線レーザー発生装置を、所望のパターニング位相差フィルムの各領域の幅(本発明のフィルムの前記第一領域の幅と前記第二領域の幅)にあわせた間隔で固定して設置し、フィルム膜面における赤外線レーザーの照射直径が前記幅と等しくなるように制御して照射することとなる。
熱照射工程を終えたポリマーフィルム(ウェブ)は、その直後に急速冷却されることが、一部の領域への加熱工程を行った前記第1の帯状の領域から、一部の領域への加熱工程を行わなかった前記第2の帯状の領域への熱伝導を抑制する観点から好ましい。
以上のようにして得られた、光学フィルムの長さは、1ロール当たり100~10000mで巻き取るのが好ましく、より好ましくは500~7000mであり、さらに好ましくは1000~6000mである。光学フィルムの幅は、0.5~5.0mが好ましく、より好ましくは1.0~3.0mであり、さらに好ましくは1.0~2.5mである。巻き取る際、少なくとも片端にナーリングを付与するのが好ましく、ナーリングの幅は3mm~50mmが好ましく、より好ましくは5mm~30mm、高さは0.5~500μmが好ましく、より好ましくは1~200μmである。これは片押しであっても両押しであってもよい。
本発明の偏光板は、少なくとも1枚の本発明の光学フィルムが積層されたことを特徴とする。
前記偏光板は、従来公知の一般的な構成の偏光板を挙げることができ、前記偏光板の具体的な構成については、特に制限はなく公知の構成を採用できるが、例えば、特開2008-262161号公報の図6に記載の構成を採用することができる。本発明の光学フィルムは、一般的な偏光板の一方の面上に積層させ、偏光眼鏡方式の3D立体映像表示システムに用いることができるパターニング位相差フィルムとすることができる。前記偏光板の態様は、液晶表示装置にそのまま組み込むことが可能な大きさに切断されたフィルム片の態様の偏光板のみならず、帯状、すなわち、連続生産により、長尺状に作製され、ロール状に巻き上げられた態様(例えば、ロール長2500m以上や3900m以上の態様)の偏光板も含まれる。大画面液晶表示装置用とするためには、上記した通り、偏光板の幅は1470mm以上とすることが好ましい。
本発明の偏光板の製造方法は、セルロースアシレートを含むフィルム全体をフィルム搬送方向に対して約斜め45度方向に延伸する工程と、延伸フィルムの一部の、長辺がフィルム搬送方向である帯状の領域に対して前記延伸により形成された遅相軸が45度以上回転するように加熱し、2以上の前記延伸により形成された遅相軸が45度以上回転するように加熱された第1の帯状の領域と、前記延伸により形成された遅相軸が45度以上回転するように加熱されていない第2の帯状の領域を形成した光学フィルムを得る工程と、得られた光学フィルムと、透過軸が幅方向にある帯状の偏光板とをロール・トゥ・ロールで積層する工程を含むことを特徴とする。
このような態様により、本発明の偏光板の製造方法は、連続生産できる観点から、従来の製造方法よりも製造コストが低い。また、延伸方向がフィルム搬送方向に対して約斜め45度方向であると、得られたロール状の偏光板をななめに打ち抜く必要が無く、偏光板製造時の製造コストも低下させることができる。
本発明の映像表示パネルは、少なくとも1枚の本発明の光学フィルムを含むことを特徴とする。これにより、映像表示パネルからの光のうち、前記第一領域を通過した光と、前記第二領域を通過した光の偏光状態を変えることができ、3D立体映像表示を表示することができる映像表示パネルとなる。
本発明の映像表示装置に用いられる映像表示パネルは特に制限はなく、CRTであってもフラットパネルディスプレイであってもよいが、フラットパネルディスプレイであることが好ましい。フラットパネルディスプレイとしては、PDP、LCD、有機ELDなどを用いることができるが、本発明は前記映像表示パネルが液晶表示パネルである場合に特に好ましく適用することができる。前記映像表示パネルを液晶表示パネルとすることで、フラットパネルディスプレイの中でも高画質かつ安価な映像表示システムとすることができる。
前記液晶表示装置は液晶セルと該液晶セルの両側に配置された一対の偏光板を有する液晶表示装置であって、前記偏光板の少なくとも一方が本発明の偏光板であることを特徴とするIPS、OCBまたはVAモードの液晶表示装置であることが好ましい。
前記液晶表示装置の具体的な構成としては特に制限はなく公知の構成を採用できる。また、特開2008-262161号公報の図2に記載の構成も好ましく採用することができる。
本発明の映像表示システムは、少なくとも1枚の本発明の光学フィルムを含むことを特徴とする。これにより、左眼用画像と右眼用画像を映像表示パネルに入力し、映像表示パネルから左眼用画像と右眼用画像を本発明の光学フィルムに向けて出射し、本発明の光学フィルムの前記第一領域を通過した該左眼用画像(または右眼用画像)と、前記第二領域を通過した該右眼用画像(または左眼用画像)の偏光状態を変えさせることができる。さらに前記第一領域を通過した該左眼用画像のみを透過する偏光板付き左眼用レンズと、前記第二領域を通過した該右眼用画像のみを透過する偏光板付き右眼用レンズを備えた偏光眼鏡を併用することで、左右の眼にそれぞれ左眼用画像と右眼用画像のみを入射させ、3D立体映像表示を観察することができる映像表示システムを得ることができる。
このような映像表示システムについては、米国特許5,327,285号公報に記載がある。また、偏光眼鏡については、特開平10-232365に例が記載されている。
また、市販の映像表示システムの内、パターニング位相差フィルムを剥がして、本発明の光学フィルムと差し替えてもよく、例えば、Zalman製、商品名ZM-M240Wの映像表示装置を用いてもよい。
KOBRA 21ADH(王子計測機器(株)製)で上記の方法によりReおよびRthを波長590nmで計測した。その結果を下記表1に記載した。

(ポリマー溶液の調製)
攪拌羽根を有し外周を冷却水が循環する400リットルのステンレス製溶解タンクに、下記溶媒(第1~3溶媒)および添加剤を投入して撹拌、分散させながら、下記セルロースアシレートを徐々に添加した。投入完了後、室温にて2時間撹拌し、3時間膨潤させた後に再度撹拌を実施した。
なお、攪拌には、15m/sec(剪断応力5×104kgf/m/sec2〔4.9×105N/m/sec2〕)の周速で攪拌するディゾルバータイプの偏芯攪拌軸および中心軸にアンカー翼を有して周速1m/sec(剪断応力1×104kgf/m/sec2〔9.8×104N/m/sec2〕)で攪拌する攪拌軸を用いた。膨潤は、高速攪拌軸を停止し、アンカー翼を有する攪拌軸の周速を0.5m/secとして実施した。
膨潤した溶液をタンクから、ジャケット付配管で50℃まで加熱し、さらに2mpaの加圧化で90℃まで加熱し、完全溶解した。加熱時間は15分間であった。この際、高温にさらされるフィルター、ハウジング、および配管はハステロイ合金製で耐食性の優れたものを利用し保温加熱用の熱媒を流通させるジャケットを有する物を使用した。
次に36℃まで温度を下げ、得られた溶液を、絶対濾過精度10μmの濾紙(#63、東洋濾紙(株)製)で濾過し、さらに絶対濾過精度2.5μmの金属焼結フィルター(FH025、ポール社製)にて濾過してポリマー溶液を得た。

前記ポリマー溶液を30℃に加温し、流延ギーサーを通して直径3mのドラムである鏡面ステンレス支持体上に流延してウェブを形成した。支持体の温度は-9℃に設定し、塗布幅は200cmとした。流延部全体の空間温度は、15℃に設定した。流延部の終点部から50cm手前で、流延して回転してきたウェブをドラムから剥ぎ取った。剥ぎ取り時の残留溶媒量は270%とした。残留溶媒量は流延スピード(ドラム回転速度)で調整した。
剥ぎ取ったウェブの両端をピンテンターで把持し、30%までウェブを搬送方向に延伸した。延伸倍率は、テンター搬送速度、ドラム-テンター間のローラー回転速度により調整した。
延伸後、ピンテンターで保持されたウェブを、乾燥ゾーンに搬送した。初めの乾燥では45℃の乾燥風を送風した。続いて110℃で5分、140℃で10分乾燥した。
延伸工程を経たウェブの両端をテンタークリップで把持した後、上記110℃で5分、140℃で10分の乾燥過程の中で、フィルム中の残留溶媒量が15~5%の範囲となるまで乾燥させた後、YGAレーザー(1064nm)により膜面温度を120℃となるように加熱し、搬送方向に対し45度方向に、200μmの照射幅で、200μmピッチでフィルムの加熱を行った。
表1に示した項目を変更した以外は実施例1と同様にして、各実施例のフィルムを得た。
一方、比較例1では、PVA(重合度1750、けん化度99.9モル%)100重量部、さらに溶媒として水を加え、含水率60%wbの均質な原液を用いてベルト型製膜機にて、流延し150℃で乾燥させ、フィルムの延伸は35℃の水中で行い、その他は表1に記載のとおりの条件で行った以外は実施例1と同様にして、厚さ75μmの比較例1のフィルムを得た。
各実施例および比較例の光学フィルムの寸法は下記表1に記載した以外は、実施例1の光学フィルムと同じであった。また、各実施例および比較例の光学フィルムの光学特性を上述の方法で測定し、その結果を下記表1に記載した。
さらに、各実施例および比較例の光学フィルムを、実施例1と同様にして、偏光板および液晶表示装置に組み込み、各実施例および比較例の液晶表示装置を製造した。
それぞれ実施例1、4および3の延伸工程を下記のななめ延伸工程にかえた以外は実施例1、4および3と同様にしてフィルムを製膜して巻回し体を得た。その後、レーザーによる熱照射の方向を、フィルム搬送方向に対して45度から、フィルム搬送方向へと変更した以外は同様にパターニング工程を行い、実施例5、9および10の光学フィルムを製造した。得られた実施例5、9および10の光学フィルムは、前記ななめ延伸後のフィルム搬送方向に直交する方向において均一であった。得られた実施例5、9および10の光学フィルムの光学特性を上述の方法で測定し、その結果を下記表1に記載した。
剥ぎ取ったウェブの両端をピンテンターで把持し、図2の角度θi=47°となるようにレールパターンが設定されたテンターに供給し、配向角θが45°となるように斜め方向に延伸を行った。延伸後のフィルムは、上流側のロールで測定した張力の変動を引取モーター回転数に反映させるフィードバック制御を行って、引取張力の変動が3%未満となるように制御した。その後、フィルム両端250mmをトリミングして、1340mm幅の長尺である、ななめ延伸された光学フィルムの巻回体を得た。
実施例9に対し、レーザー照射の変わりに特開2005-37736号公報に記載の200μmピッチの凹凸のある金属ロールを用い、膜面温度を120℃となるようにフィルム搬送方向にライン状に加熱した以外は実施例9と同様にして、実施例11の光学フィルムを製造した。得られた実施例11の光学フィルムは、前記ななめ延伸後のフィルム搬送方向に直交する方向において均一であった。得られた実施例11の光学フィルムの光学特性を上述の方法で測定し、その結果を下記表1に記載した。
実施例1のパターニング工程を下記のパターニング工程にかえた以外は実施例1と同様にして、実施例6の光学フィルムを製造した。
延伸工程を経たウェブの両端をテンタークリップで把持した後、フィルム中の残留溶媒量が1%以下となるまで乾燥させた。その後、赤外線レーザーにより膜面温度を220℃に加熱し、搬送方向に対し45度方向に、200μmの照射幅、200μmピッチでフィルムの加熱を行った。
得られたフィルムは厚み140μm、幅1500mm、長さ3500mで搬送方向に200μmピッチでλ/4、-λ/4が発現していた。
得られた実施例6の光学フィルムの光学特性を上述の方法で測定し、その結果を下記表1に示した。
0度であり、本発明の光学フィルムの範囲から外れることがわかった。また、比較例1では充分な位相差が発現しなかったこともわかった。
<偏光板との貼合せ>
透過軸が幅方向にある長尺の偏光板と、長尺であり、延伸されて得られた実施例1の光学フィルムを、ロール・トゥ・ロール方式で貼り合わせて、幅1340mmの実施例1の光学フィルムを積層した偏光板の巻回体を得た。この巻回体から、光学フィルムの長尺方向に対して、偏光板の各辺がななめ45度となるように実施例101の偏光板を切り出した。
得られた実施例101の偏光板は、パターニングされた第一領域と第二領域の長辺が、偏光板の長辺と略平行であった。
上述の態様で切り出した実施例101の偏光板を、市販のTNモードの液晶表示装置(AL2216W、日本エイサー(株)製)の表側偏光板と置き換え、実施例1の液晶表示装置を製造した。このとき、実施例101の偏光板の実施例1の光学フィルムを貼り合わせた側が、液晶セルの反対側に配置されるように配置した。また、実施例1の光学フィルムの第一領域と第二領域からなる繰り返し位相差パターンの各領域の幅と、液晶表示装置のライン(走査線)の幅が一致することを確認した。
得られた実施例101の液晶表示装置に対し、3D立体映像表示用の右眼用画像と左眼用画像を含む映像データを入力した。このとき、しており、右眼用の画像を前記第一領域に表示させ、左眼用の画像を前記第二領域に表示させることができた。3D立体映像視認用の偏光眼鏡として左右の目にそれぞれに右円偏光、左円偏光の光が透過するメガネを装着し、液晶表示装置画像を観察した結果、良好な立体画像が観察された。
用いた光学フィルムを実施例1のフィルムから実施例2~4および6~8のフィルムにそれぞれ変更した以外は実施例101と同様にして、実施例102~104および106~108の偏光板および液晶表示装置を製造した。
得られた液晶表示装置に対して実施例1と同様に3D立体映像を入力して評価した結果、いずれの場合も良好な3D立体映像が観察できることがわかった。
<実施例5、9、10および11における偏光板との貼合せ>
透過軸が幅方向にある長尺の偏光板と、長尺である実施例5、9、10および11の光学フィルムを、ロール・トゥ・ロール方式で貼り合わせて、幅1340mmの実施例5、9、10および11の光学フィルムを積層した偏光板の巻回体を得た。この巻回体から、フィルム幅方向に実施例5、9、10および11の偏光板を切り出した。得られた実施例5、9、10および11の偏光板は、パターニングされた第一領域と第二領域の長辺が、偏光板の長辺と略平行であった。
上述の態様で切り出した実施例5の偏光板を、TNモードの液晶表示装置の代わりに、市販のVAモードの液晶表示装置(シャープ社製、型番AQUOS LC-20E6 (20))の表側偏光板と置き換えた以外は実施例1と同様にして、実施例5、9、10および11の液晶表示装置を製造した。
得られた液晶表示装置に対して実施例1と同様に3D立体映像を入力して評価した結果、良好な立体画像が観察されることがわかった。
用いた光学フィルムを実施例1のフィルムから比較例1のフィルムに変更した以外は実施例101と同様にして、比較例101の偏光板および液晶表示装置を製造した。
得られた液晶表示装置に対して実施例1と同様に3D立体映像を入力して評価した結果、立体画像の表示ができない事が分かった。

Claims (28)
- セルロースアシレートから構成され、
互いに複屈折率が異なる第一領域と第二領域を有し、前記第一領域の遅相軸と前記第二領域の遅相軸のなす角が45度以上であることを特徴とする光学フィルム。 - 前記第一領域と前記第二領域の組成が同一であることを特徴とする請求項1に記載の光学フィルム。
- 単層フィルムであることを特徴とする請求項1または2に記載の光学フィルム。
- 前記セルロースアシレートの総アシル置換度が2.7~3.0であることを特徴とする請求項1~3のいずれか一項に記載の光学フィルム。
- 前記第一領域の遅相軸と前記第二領域の遅相軸が直交することを特徴とする請求項1~4のいずれか一項に記載の光学フィルム。
- 光学フィルム中に含まれる全ての前記第一領域のRe値と、光学フィルム中に含まれる全ての前記第二領域のRe値が30~250nmであることを特徴とする請求項1~5のいずれか一項に記載の光学フィルム(但し、前記Reはフィルム面内方向のレターデーションの値を表す)。
- 前記第一領域を構成するポリマーの配向方向と前記第二領域を構成するポリマーの配向方向が実質的に同一方向であることを特徴とする請求項1~6のいずれか一項に記載の光学フィルム。
- 前記第一領域と前記第二領域が帯状であり、
前記帯状の領域の長辺方向と、実質的に同一方向である前記第一領域および第二領域を構成するポリマーの配向方向とのなす角が略45度であることを特徴とする請求項1~7のいずれか一項に記載の光学フィルム。 - 正の固有複屈折を有する化合物を含むことを特徴とする請求項1~8のいずれか一項に記載の光学フィルム。
- 赤外線吸収能を有する化合物を含むことを特徴とする請求項1~9のいずれか一項に記載の光学フィルム。
- 前記第一領域と前記第二領域が、互いの短辺の長さがほぼ等しい帯状であり、かつ交互に繰り返しパターニングされていることを特徴とする請求項1~10のいずれか一項に記載の光学フィルム。
- 前記第一領域と前記第二領域の境界に接着剤または粘着剤を含まないことを特徴とする請求項1~11のいずれか一項に記載の光学フィルム。
- セルロースアシレートを含むフィルム全体を特定の方向に延伸する工程と、
延伸フィルムの一部の領域に対し、該一部の領域において延伸により形成された遅相軸が45度以上回転するように加熱する工程と
を含むことを特徴とする光学フィルムの製造方法。 - 前記延伸の方向が、フィルム搬送方向であることを特徴とする請求項13に記載の光学フィルムの製造方法。
- 前記延伸の方向が、フィルム搬送方向に対して約斜め45度方向であることを特徴とする請求項13に記載の光学フィルムの製造方法。
- 前記一部の領域に対する加熱が赤外線レーザーの照射であることを特徴とする請求項13~15のいずれか一項に記載の光学フィルムの製造方法。
- 前記延伸フィルムの含水率が5%以下のときに、前記一部の領域に対する加熱を行うことを特徴とする請求項13~16のいずれか一項に記載の光学フィルムの製造方法。
- 前記セルロースアシレートを含むフィルムを溶液流涎製膜により製膜する工程を含むことを特徴とする請求項13~17のいずれか一項に記載の光学フィルムの製造方法。
- 前記延伸フィルムに溶剤が3%以上含まれるときに、前記一部の領域に対する加熱を行うことを特徴とする請求項18に記載の光学フィルムの製造方法。
- 前記一部の領域に対する加熱が、前記延伸フィルムの一部の帯状の領域に対する加熱であることを特徴とする請求項13~19のいずれか一項に記載の光学フィルムの製造方法。
- 前記帯状の領域の長辺が、前記延伸方向に対して略45度をなすように前記一部の領域に対する加熱を行うことを特徴とする請求項20に記載の光学フィルムの製造方法。
- 前記帯状の領域を2つ以上形成するように前記一部の領域に対する加熱を行い、前記延伸により形成された遅相軸が45度以上回転するように加熱された第1の帯状の領域と前記延伸により形成された遅相軸が45度以上回転するように加熱されていない第2の帯状の領域を形成することを特徴とする請求項20または21に記載の光学フィルムの製造方法。
- 前記第1の帯状の領域の短辺が、前記第2の帯状の領域の短辺とほぼ同じ長さであることを特徴とする請求項22に記載の光学フィルムの製造方法。
- 請求項13~23のいずれか一項に記載の製造方法で製造されたことを特徴とする光学フィルム。
- 少なくとも1枚の請求項1~12および24のいずれか一項に記載の光学フィルムが積層されたことを特徴とする偏光板。
- 少なくとも1枚の請求項1~12および24のいずれか一項に記載の光学フィルムを含むことを特徴とする映像表示パネル。
- 少なくとも1枚の請求項1~12および24のいずれか一項に記載の光学フィルムを含むことを特徴とする映像表示システム。
- セルロースアシレートを含むフィルム全体をフィルム搬送方向に対して約斜め45度方向に延伸する工程と、
延伸フィルムの一部の、長辺がフィルム搬送方向である帯状の領域に対して前記延伸により形成された遅相軸が45度以上回転するように加熱し、2以上の前記延伸により形成された遅相軸が45度以上回転するように加熱された第1の帯状の領域と、前記延伸により形成された遅相軸が45度以上回転するように加熱されていない第2の帯状の領域を形成した光学フィルムを得る工程と、
得られた光学フィルムと、透過軸が幅方向にある帯状の偏光板とをロール・トゥ・ロールで積層する工程を含むことを特徴とする偏光板の製造方法。
