 上記技術分野における従来のガラス溶着方法として、有機物(有機溶剤やバインダ)、レーザ光吸収材及びガラス粉を含むガラス層を、溶着予定領域に沿うように一方のガラス部材に定着させた後、そのガラス部材にガラス層を介して他方のガラス部材を重ね合わせ、溶着予定領域に沿ってレーザ光を照射することにより、一方及び他方のガラス部材同士を溶着する方法が知られている。
 ところで、ガラス部材にガラス層を定着させるために、炉内での加熱に代えて、レーザ光の照射によってガラス層から有機物を除去する技術が提案されている(例えば、特許文献1,2参照)。このような技術によれば、ガラス部材に形成された機能層等が加熱されて劣化するのを防止することができ、また、炉の使用による消費エネルギの増大及び炉内での加熱時間の長時間化を抑制することができる。

 しかしながら、レーザ光の照射によってガラス部材にガラス層を定着させ(いわゆる仮焼成)、その後、レーザ光の照射によってガラス層を介してガラス部材同士を溶着すると(いわゆる本焼成)、ガラス層でリークが起こり、気密な溶着を必要とするガラス溶着体を得ることができない場合があった。
 そこで、本発明は、このような事情に鑑みてなされたものであり、気密な溶着を必要とするガラス溶着体を製造することができるガラス溶着方法、及びそのためのガラス層定着方法を提供することを目的とする。
 本発明者は、上記目的を達成するために鋭意検討を重ねた結果、ガラス溶着体においてガラス層でリークが起こるのは、ガラス層からのバインダの除去に起因していることを突き止めた。つまり、バインダをガス化させると共にガラス粉を溶融させてガラス部材にガラス層を定着させるために、溶着予定領域に沿ってレーザ光の照射領域を相対的に移動させてガラス層にレーザ光を照射すると、ガラス粉の融点がバインダの分解点よりも高いので、溶融したガラス層からバインダの分解ガスが抜け切る前にガラス層が固化する場合がある。これにより、図13に示されるように、ガラス層に多数の気泡が形成され、その気泡が繋がると、ガラス溶着体においてガラス層でリークが起こるのである。
 なお、ガラス層に形成された気泡を消すために再度レーザ光を照射しても、容易にはガラス層における気泡を埋めることができない。これは、ガラス層の粘度が高くなっているからと想定される。また、ガラス粉を溶融させずにバインダのみをガス化させ得るレーザパワーでレーザ光を照射し、その後、ガラス粉を溶融させ得るレーザパワーでレーザ光を照射することで、ガラス部材にガラス層を定着させようとすると、図14に示されるように、ガラス層がガラス部材に濡れずに凝集してしまう。これは、最初のレーザ光の照射の際に、ガス化したバインダがガラス部材とガラス層との間に入り込むためと想定される。
 本発明者は、以上の知見に基づいて更に検討を重ね、本発明を完成させるに至った。すなわち、本発明に係るガラス溶着方法は、第1のガラス部材と第2のガラス部材とを溶着してガラス溶着体を製造するガラス溶着方法であって、延在する溶着予定領域に沿うように、バインダ、レーザ光吸収材及びガラス粉を含むガラス層を所定の幅で第1のガラス部材に配置する工程と、溶着予定領域に沿って第1のレーザ光の照射領域を相対的に移動させてガラス層に第1のレーザ光を照射することにより、バインダをガス化させると共にガラス粉を溶融させ、第1のガラス部材にガラス層を定着させる工程と、ガラス層が定着した第1のガラス部材にガラス層を介して第2のガラス部材を重ね合わせ、ガラス層に第2のレーザ光を照射することにより、第1のガラス部材と第2のガラス部材とを溶着する工程と、を含み、第1のレーザ光の照射領域は、溶着予定領域の延在方向に沿って配列された第1の領域及び第2の領域を有し、第2の領域に対して第1の領域が先行するように溶着予定領域に沿って移動させられ、第2の領域は、第1の領域の照射によって溶融させられたガラス層が固化する前にガラス層に照射されることを特徴とする。また、本発明に係るガラス層定着方法は、第1のガラス部材にガラス層を定着させてガラス層定着部材を製造するガラス層定着方法であって、延在する溶着予定領域に沿うように、バインダ、レーザ光吸収材及びガラス粉を含むガラス層を所定の幅で第1のガラス部材に配置する工程と、溶着予定領域に沿って第1のレーザ光の照射領域を相対的に移動させてガラス層に第1のレーザ光を照射することにより、バインダをガス化させると共にガラス粉を溶融させ、第1のガラス部材にガラス層を定着させる工程と、を含み、第1のレーザ光の照射領域は、溶着予定領域の延在方向に沿って配列された第1の領域及び第2の領域を有し、第2の領域に対して第1の領域が先行するように溶着予定領域に沿って移動させられ、第2の領域は、第1の領域の照射によって溶融させられたガラス層が固化する前にガラス層に照射されることを特徴とする。
 これらのガラス溶着方法及びガラス層定着方法では、バインダをガス化させると共にガラス粉を溶融させて第1のガラス部材にガラス層を定着させるために、第1のレーザ光がガラス層に照射される。ここで、第1のレーザ光の照射領域は、溶着予定領域の延在方向に沿って配列された第1の領域及び第2の領域を有しており、第2の領域に対して第1の領域が先行するように溶着予定領域に沿って移動させられる。そして、第2の領域は、第1の領域の照射によって溶融させられたガラス層が固化する前にガラス層に照射される。このように、ガラス層が固化する前に第1のレーザ光の第2の領域がガラス層に照射されるので、ガラス層が固化するのに要する時間が長くなり、その結果、第1のレーザ光の第1の領域の照射によってガス化したバインダがガラス層から抜け易くなる。従って、これらのガラス溶着方法及びガラス層定着方法によれば、ガラス層に気泡が形成されることを抑制することができるので、気密な溶着を必要とするガラス溶着体を製造することが可能となる。
 また、本発明に係るガラス溶着方法においては、第1の領域における第1のレーザ光の強度は、第2の領域における第1のレーザ光の強度よりも高くなっていることが好ましい。この場合、ガラス層を短時間で効率良く溶融させることができる。その一方で、第1の領域に続いて第2の領域がガラス層に照射されても、ガラス層の温度が上昇し続けて結晶化温度に達するのを防止し、ガラス層の温度を融点よりも高く且つ結晶化温度よりも低い温度に維持することができる。
 また、本発明に係るガラス溶着方法においては、第1の領域と第2の領域とが繋がっていてもよいし、第1の領域と第2の領域とが離れていてもよい。いずれの場合でも、ガラス層が固化する前に第1のレーザ光の第2の領域がガラス層に照射されるので、第1のレーザ光の第1の領域の照射によってガス化したバインダがガラス層から抜け易くなる。なお、第1の領域の照射と第2の領域の照射との間における冷却によって発生する応力を低減するという観点では、第1の領域と第2の領域とが繋がっていたほうがよい。
 また、本発明に係るガラス溶着方法においては、第1のレーザ光は、第1のガラス部材側から第1のガラス部材を介してガラス層に照射されることが好ましい。この場合、ガラス層における第1のガラス部材側の部分が十分に加熱されるので、第1のガラス部材に対するガラス層の密着性を向上させることができる。しかも、ガラス層における第1のガラス部材と反対側の部分(すなわち、ガラス層において第2のガラス部材と溶着される部分)が入熱過多によって結晶化するのが防止されるので、第2のガラス部材に対するガラス層の溶着状態を均一化することができる。
 本発明によれば、気密な溶着を必要とするガラス溶着体を製造することが可能となる。

 以下、本発明の好適な実施形態について、図面を参照して詳細に説明する。なお、各図において同一又は相当部分には同一符号を付し、重複する説明を省略する。
 図1に示されるように、ガラス溶着体1は、溶着予定領域Rに沿って形成されたガラス層3を介して、ガラス部材(第1のガラス部材)4とガラス部材(第2のガラス部材)5とが溶着されたものである。ガラス部材4,5は、例えば、無アルカリガラスからなる厚さ0.7mmの矩形板状の部材であり、溶着予定領域Rは、ガラス部材4,5の外縁に沿うように所定の幅で矩形環状に設定されている。ガラス層3は、例えば、低融点ガラス(バナジウムリン酸系ガラス、鉛ホウ酸ガラス等)からなり、溶着予定領域Rに沿うように所定の幅で矩形環状に形成されている。
 次に、上述したガラス溶着体1を製造するためのガラス溶着方法(ガラス部材4とガラス部材5とを溶着してガラス溶着体1を製造するために、ガラス部材4にガラス層3を定着させてガラス層定着部材を製造するガラス層定着方法を含む)について説明する。
 まず、図2に示されるように、ディスペンサやスクリーン印刷等によってフリットペーストを塗布することにより、溶着予定領域Rに沿ってガラス部材4の表面4aにペースト層6を形成する。フリットペーストは、例えば、低融点ガラス(バナジウムリン酸系ガラス、鉛ホウ酸ガラス等)からなる粉末状のガラスフリット(ガラス粉)2、酸化鉄等の無機顔料であるレーザ光吸収性顔料(レーザ光吸収材)、酢酸アミル等である有機溶剤及びガラスの軟化点温度以下で熱分解する樹脂成分(アクリル等)であるバインダを混練したものである。つまり、ペースト層6は、有機溶剤、バインダ、レーザ光吸収性顔料及びガラスフリット2を含んでいる。
 続いて、ペースト層6を乾燥させて有機溶剤を除去する。これにより、矩形環状に延在する溶着予定領域Rに沿うように、ガラス層3が所定の幅でガラス部材4に配置されることになる。つまり、ガラス層3は、バインダ、レーザ光吸収性顔料及びガラスフリット2を含んでいる。なお、ガラス部材4の表面4aに配置されたガラス層3は、ガラスフリット2の粒子性等によってレーザ光吸収性顔料の吸収特性を上回る光散乱が起こり、レーザ光吸収率が低い状態となっている(例えば、可視光下においては、ガラス層3が白っぽく見える)。
 続いて、図3に示されるように、ガラス部材4に対してガラス層3を鉛直方向上側に位置させた状態で、ガラス部材4を載置台7上に載置する。そして、溶着予定領域Rに沿って矩形環状に形成されたガラス層3の1つの角部に集光スポットを合わせてレーザ光L1を照射する。このレーザ光L1のスポット径は、ガラス層3の幅より大きくなるように設定され、ガラス層3に照射されるレーザ光L1のレーザパワーがガラス層の幅方向(レーザ光L1の進行方向と略直交する方向)において同程度になるように調整されている。これにより、ガラス層3の一部が幅方向全体に同等に溶融されて、レーザ光の吸収率が高いレーザ光吸収部8aが幅方向全体にわたって形成される。
 その後、図4に示されるように、ガラス層3の残りの3つの角部にも、同様にレーザ光L1を順に照射してレーザ光吸収部8b,8c,8dを形成する。なお、レーザ光吸収部8a~8dでは、ガラスフリット2の溶融によってその粒子性が崩れるなどしてレーザ光吸収性顔料の吸収特性が顕著に現れ、この部分のレーザ光吸収率は、レーザ光L1を照射されなかった部分に比べて高い状態となる(例えば、可視光下においては、レーザ光吸収部8a~8dに対応する角部のみが黒っぽく或いは緑っぽく見える)。
 続いて、図5,6に示されるように、レーザ光吸収部8aを起点(照射開始位置)として、ガラス層3に集光スポットを合わせてレーザ光(第1のレーザ光)L2を溶着予定領域Rに沿って照射する。すなわち、レーザ光吸収部8aを照射開始位置として、溶着予定領域Rに沿ってレーザ光L2の照射領域を相対的に移動させてガラス層3にレーザ光L2を照射する。このとき、レーザ光L2は、ガラス部材4に対してガラス層3を鉛直方向上側に位置させた状態で、載置台7に設けられた開口(図示せず)、及びガラス部材4を介して、ガラス部材4側からガラス層3に照射される(レーザ光L1も同様)。これにより、バインダがガス化してガラス層3から除去されると共にガラス層3が溶融・再固化し、ガラス部材4の表面4aにガラス層3が焼き付けられて定着させられ(仮焼成)、ガラス層定着部材が製造される。
 ここで、仮焼成用のレーザ光L2の照射領域は、図7(a)に示されるように、溶着予定領域Rの延在方向(すなわち、ガラス層3の幅方向と略直交する方向)に沿って配列された第1の領域A1及び第2の領域A2を有しており、第1の領域A1と第2の領域A2とは繋がっている。図7(b)に示されるように、第1の領域A1におけるレーザ光L2の強度は、第2の領域A2におけるレーザ光L2の強度よりも高くなっており、レーザ光L2の照射領域は、第2の領域A2に対して第1の領域A1が先行するように溶着予定領域Rに沿って移動させられる。ガラス層3においては、第1の領域A1の照射によってバインダがガス化させられると共にガラスフリット2が溶融させられる。そして、第1の領域A1の照射によって溶融させられたガラス層3が固化する前にガラス層3に第2の領域A2が照射されることにより、ガス化したバインダがガラス層3から逃がされる。つまり、バインダは、第1の領域A1の照射によってガス化させられ、第2の領域A2の照射によってガラス層3から逃がされる。
 なお、ガラス層3の仮焼成の際には、レーザ光吸収率が予め高められたレーザ光吸収部8aを照射開始位置としてレーザ光L2の照射を開始しているため、照射開始位置からすぐに、ガラス層3が幅方向全体にわたって溶融する。これにより、溶着予定領域R全域にわたって、ガラス層3の溶融が不安定となる不安定領域が低減され、ガラス層3の溶融が安定した安定領域となる。また、残りの3つの角部にもそれぞれレーザ光吸収部8b~8dを設けているため、ガラス溶着体として機能させる際に負荷がかかり易い角部が、仮焼成の際に確実に溶融する。なお、ガラス部材4の表面4aに定着させられたガラス層3は、溶着予定領域R全域にわたって、ガラスフリット2の溶融によってその粒子性が崩れるなどしてレーザ光吸収性顔料の吸収特性が顕著に現れ、レーザ光吸収率が高い状態となる。
 ガラス層3の仮焼成に続いて、図8に示されるように、ガラス層定着部材10(すなわち、ガラス層3が定着したガラス部材4)にガラス層3を介してガラス部材5を重ね合わせる。続いて、図9に示されるように、ガラス層3に集光スポットを合わせてレーザ光(第2のレーザ光)L3を溶着予定領域Rに沿って照射する。すなわち、溶着予定領域Rに沿ってレーザ光L3の照射領域を相対的に移動させてガラス層3にレーザ光L3を照射する。これにより、溶着予定領域R全域にわたってレーザ光吸収率が高く且つ均一な状態となっているガラス層3にレーザ光L3が吸収されて、ガラス層3及びその周辺部分(ガラス部材4,5の表面4a,5a部分)が溶融・再固化し(本焼成)、ガラス部材4とガラス部材5とが溶着予定領域Rに沿って溶着されてガラス溶着体1が得られる(溶着においては、ガラス層3が溶融し、ガラス部材4,5が溶融しない場合もある)。なお、レーザ光L3の照射は、ガラス層3の全体に対して一括で行うものであってもよい。
 以上説明したように、ガラス溶着体1の製造するためのガラス溶着方法(ガラス層定着方法を含む)においては、バインダをガス化させると共にガラス層3を溶融させてガラス部材4にガラス層3を定着させるために(すなわち、仮焼成のために)、レーザ光L2がガラス層3に照射される。ここで、レーザ光L2の照射領域は、溶着予定領域Rの延在方向に沿って配列された第1の領域A1及び第2の領域A2を有しており、第2の領域A2に対して第1の領域A1が先行するように溶着予定領域Rに沿って移動させられる。そして、第2の領域A2は、第1の領域A1の照射によって溶融させられたガラス層3が固化する前にガラス層3に照射される。このように、ガラス層3が固化する前にレーザ光L2の第2の領域A2がガラス層3に照射されるので、ガラス層3が固化するのに要する時間が長くなり、その結果、レーザ光L2の第1の領域A1の照射によってガス化したバインダがガラス層3から抜け易くなる。従って、このガラス溶着方法によれば、溶融したガラス層3からガス化したバインダを確実に逃がして、図10に示されるように、ガラス層3に気泡が形成されるのを抑制することができるので、気密な溶着を必要とするガラス溶着体1を製造することが可能となる。
 また、図7(b)に示されるように、第1の領域A1におけるレーザ光L2の強度が、第2の領域A2におけるレーザ光L2の強度よりも高くなっているので、ガラス層3を短時間で効率良く溶融させることができる。その一方で、第1の領域A1に続いて第2の領域A2がガラス層3に照射されても、ガラス層3の温度が上昇し続けて結晶化温度Tcに達するのを防止し、ガラス層3の温度を融点Tmよりも高く且つ結晶化温度Tcよりも低い温度に維持することができる。
 また、仮焼成用のレーザ光L2は、ガラス部材4側からガラス部材4を介してガラス層3に照射される。これにより、ガラス層3におけるガラス部材4側の部分が十分に加熱されるので、ガラス部材4に対するガラス層3の密着性を向上させることができる。しかも、ガラス層3におけるガラス部材4と反対側の部分(すなわち、ガラス層3においてガラス部材5と溶着される部分)が入熱過多によって結晶化するのが防止されるので、ガラス部材5に対するガラス層3の溶着状態を均一化することができる。
 また、仮焼成用のレーザ光L2は、ガラス部材4に対してガラス層3を鉛直方向上側に位置させた状態で、ガラス層3に照射される。これにより、仮焼成の際に発生するガス(例えば、バインダの分解ガスや水蒸気等)を効率良く上方に逃がすことができる。
 本発明は、上述した実施形態に限定されるものではない。例えば、仮焼成用のレーザ光L2において、第1の領域A1と第2の領域A2とは、図11に示されるように、所定の間隔だけ離れていてもよい。このような場合にも、ガラス層3が固化する前にレーザ光L2の第2の領域A2がガラス層3に照射されるので、ガラス層3に気泡が形成されるのを抑制することができる。更に、第1の領域A1におけるレーザ光L2の強度が、第2の領域A2におけるレーザ光L2の強度よりも高くなっているので、ガラス層3を短時間で効率良く溶融させることができる一方で、ガラス層3の温度を融点Tmよりも高く且つ結晶化温度Tcよりも低い温度に維持することができる。
 なお、第1の領域A1と第2の領域A2との間隔が5mmであり、溶着予定領域Rに沿ってのレーザ光L2の相対的な移動速度が30mm/secである場合、第1の領域A1の強度と第2の領域A2の強度との比は、例えば5:1である。
 また、図12に示されるように、仮焼成用のレーザ光L2において、第1の領域A1と第2の領域A2とは、強度が同等であってもよい。このような場合には、ガラス層3の温度が徐々に上昇し続けるので、ガラス層3の温度が結晶化温度Tcに達しないように第1の領域A1及び第2の領域A2の強度を制御する必要がある。
 ただし、このような場合でも、ガラス層3に気泡が形成されるのを抑制しつつ、十分な加工速度を得ることができる。例えば、照射領域が円形状(直径1.6mm)のレーザ光で、ガラス層3に気泡が形成されるのを抑制しようとすると、溶着予定領域Rに沿ってのレーザ光L2の相対的な移動速度を1mm/secにまで下げる必要がある。これに対し、照射領域(強度が同等である第1の領域A1及び第2の領域A2を有する照射領域)が溶着予定領域Rに沿って長尺状(1.0mm×3.2mm)のレーザ光L2で、ガラス層3に気泡が形成されるのを抑制しようとすると、溶着予定領域Rに沿ってのレーザ光L2の相対的な移動速度を10mm/secにまで上げることができる。このように、加工速度は、前者に対し後者が10倍にもなる。なお、レーザパワーは、前者が5W程度、後者が20W程度というように、前者に対し後者は10倍も必要ない。
 また、仮焼成用のレーザ光L2の照射対象となるガラス層3は、バインダ、レーザ光吸収性顔料及びガラスフリット2を含んだものに限定されず、有機溶剤、バインダ、レーザ光吸収性顔料及びガラスフリット2を含んだペースト層6に相当するものであってもよい。また、ガラスフリット2は、ガラス部材4,5の融点よりも低い融点を有するものに限定されず、ガラス部材4,5の融点以上の融点を有するものであってもよい。また、レーザ光吸収性顔料は、ガラスフリット2自体に含まれていてもよい。
 本発明によれば、気密な溶着を必要とするガラス溶着体を製造することが可能となる。

Claims (6)

  1.  第1のガラス部材と第2のガラス部材とを溶着してガラス溶着体を製造するガラス溶着方法であって、
     延在する溶着予定領域に沿うように、バインダ、レーザ光吸収材及びガラス粉を含むガラス層を所定の幅で前記第1のガラス部材に配置する工程と、
     前記溶着予定領域に沿って第1のレーザ光の照射領域を相対的に移動させて前記ガラス層に前記第1のレーザ光を照射することにより、前記バインダをガス化させると共に前記ガラス粉を溶融させ、前記第1のガラス部材に前記ガラス層を定着させる工程と、
     前記ガラス層が定着した前記第1のガラス部材に前記ガラス層を介して前記第2のガラス部材を重ね合わせ、前記ガラス層に第2のレーザ光を照射することにより、前記第1のガラス部材と前記第2のガラス部材とを溶着する工程と、を含み、
     前記第1のレーザ光の照射領域は、前記溶着予定領域の延在方向に沿って配列された第1の領域及び第2の領域を有し、前記第2の領域に対して前記第1の領域が先行するように前記溶着予定領域に沿って移動させられ、
     前記第2の領域は、前記第1の領域の照射によって溶融させられた前記ガラス層が固化する前に前記ガラス層に照射されることを特徴とするガラス溶着方法。
  2.  前記第1の領域における前記第1のレーザ光の強度は、前記第2の領域における前記第1のレーザ光の強度よりも高くなっていることを特徴とする請求項1記載のガラス溶着方法。

     延在する溶着予定領域に沿うように、バインダ、レーザ光吸収材及びガラス粉を含む前記ガラス層を所定の幅で前記第1のガラス部材に配置する工程と、
     前記溶着予定領域に沿って第1のレーザ光の照射領域を相対的に移動させて前記ガラス層に前記第1のレーザ光を照射することにより、前記バインダをガス化させると共に前記ガラス粉を溶融させ、前記第1のガラス部材に前記ガラス層を定着させる工程と、を含み、
     前記第1のレーザ光の照射領域は、前記溶着予定領域の延在方向に沿って配列された第1の領域及び第2の領域を有し、前記第2の領域に対して前記第1の領域が先行するように前記溶着予定領域に沿って移動させられ、
     前記第2の領域は、前記第1の領域の照射によって溶融させられた前記ガラス層が固化する前に前記ガラス層に照射されることを特徴とするガラス層定着方法。
