Abstract
本発明は、環境負荷低減に貢献し、適度な反発弾性、硬度および優れた耐久性をバランス良く有し、かつ、快適性に優れる車両シート用モールド発泡ウレタンパッドおよび車両シートの提供を目的としている。本発明の車両シート用モールド発泡ウレタンパッドは、原料として、植物由来ポリオール(A)、植物由来以外のポリオール(B)、水、触媒、整泡剤およびポリイソシアネートを用いて、発泡および硬化させて得られ得られ、かつ、JISK6400に準拠して測定して得た、コア密度が55~65kg/m3である、車両シート用のポリウレタンを含むモールド発泡ウレタンパッドであって、前記植物由来ポリオール(A)が、6個の水酸基を有する多価アルコールに、植物から得られた原料を用いて製造される炭素数15以上のヒドロキシカルボン酸を縮合させた、水酸基価が45~55mgKOH/gのポリオールであり、前記植物由来以外のポリオール(B)が、水酸基価が18~26mgKOH/gであるポリオールおよび/または、該ポリオール中に不飽和結合を有する化合物を重合させてなるポリマー微粒子が分散したポリマー分散ポリオールであり、前記ポリウレタン中に植物由来の分子構造を含み、前記植物由来の分子構造が、前記モールド発泡ウレタンパッド100重量%あたり、15~20重量%であることを特徴とする。
Description
本発明は、車両シート用モールド発泡ウレタンパッド、該ウレタンパッドを含む車両シート、およびそれらの製造方法に関する。
詳しくは、植物から得られた原料を用いて製造され、優れた反発弾性、硬度および耐久性をバランス良く有する車両シート用モールド発泡ウレタンパッドおよび、該ウレタンパッドを用いた快適性に優れる車両シートに関する。
樹脂部品の一つである軟質ポリウレタンフォームは、反発性が優れることから、自動車等の車両シートのクッションなどに幅広く使用されている。
車両シートのクッションには、優れた耐久性の他に、長期間の使用においても、クッションの弾性、硬度および厚みに対する変化が小さいことが要求される。また、車両シートには、座り心地(静的快適性)としての適度な硬度と弾性感、乗り心地(動的快適性)としての路面からの振動伝達を低減させる振動吸収性なども同時に要求され、車両シートが有するこれらの快適性は、長時間走行に伴う疲労に対して重要な役割を担い、人に対する安全性に大きな影響を与える。
一方、近年の環境負荷低減の観点から、石油資源を原料とする石油由来樹脂の代替として、植物資源から得られる植物由来樹脂が求められている。すなわち、植物由来樹脂は、空気中のCO2を取込みながら光合成により生長する植物から得られた原料からなり、使用後の燃焼処理によりCO2が大気中に排出されても結果的に大気中のCO2量は増加しない、いわゆるカーボンニュートラルに対応できるため、環境負荷低減に寄与する材料として注目されている。そして、限られた石油資源の枯渇を抑制することは、今後より一層重要な課題となるため、植物資源の積極的活用は極めて有効な手段と考えられる。
そこで、車両シートのクッションに用いる軟質ポリウレタンフォームにおいても、植物資源として、澱粉、糖蜜、米糠、ひまし油などを用いて、製造されたポリウレタンフォームが提案されている(特許文献1、2など)。
しかしながら、植物資源を用いたポリウレタンフォームは、一般的に、適度な硬度、反発弾性および耐久性をバランスよく有することが難しく、特に高い反発弾性率を有するフォームを得ることは難しい。
そこで、特許文献3では、植物由来ポリオールと低モノオールポリオールを組み合わせた、植物由来のポリウレタンフォーム用組成物を用いることで、車両シートなどのクッション材として、適度な反発弾性、硬度及び耐久性をバランスよく付与したポリウレタンフォームの提供を行っている。
しかしながら、特許文献3に記載のポリウレタンフォームでも、反発弾性率は60%程度と小さいため、クッション性や触感に劣り、市場が要求する車両シートの快適性に対しては更なる改良の余地がある。
本発明は、前記のような従来技術に伴う問題を解決しようとするものであって、環境負荷低減に貢献し、優れた反発弾性、硬度および耐久性をバランス良く有する車両シート用モールド発泡ウレタンパッドおよび、該モールド発泡ウレタンパッドを用いた快適性に優れる車両シートの提供を目的としている。
本発明者らは、前記問題点を解決すべく鋭意研究した結果、特定の物性を有するポリウレタンを含むモールド発泡ウレタンパッドであって、該ウレタン中に特定量の植物由来の分子構造を含む車両シート用モールド発泡ウレタンパッドが、環境負荷低減に寄与し、優れた反発弾性、硬度および耐久性をバランス良く有し、かつ、該モールド発泡ウレタンパッドを用いることで快適性に優れる車両シートを製造できることを見出し、本発明を完成するに至った。
すなわち、本発明は、たとえば、以下の事項〔1〕~〔5〕で特定される。
〔1〕本発明の車両シート用モールド発泡ウレタンパッドは、原料として、植物由来ポリオール(A)、植物由来以外のポリオール(B)、水、触媒、整泡剤およびポリイソシアネートを用いて、発泡および硬化させて得られ、かつ、JISK6400に準拠して測定して得た、コア密度が55~65kg/m3である、車両シート用のポリウレタンを含むモールド発泡ウレタンパッドであって、
前記植物由来ポリオール(A)が、6個の水酸基を有する多価アルコールに、植物から得られた原料を用いて製造される炭素数15以上のヒドロキシカルボン酸を縮合させた、水酸基価が45~55mgKOH/gのポリオールであり、

〔5〕本発明の車両シートの製造方法は、本発明の車両シート用モールド発泡ウレタンパッドに、シート表皮を被覆する工程を含むことを特徴とする。
本発明の車両シート用モールド発泡ウレタンパッドは、ポリウレタンを含むモールド発泡ウレタンパッドであって、JISK6400に準拠して測定して得た、前記モールド発泡ウレタンパッドの、コア密度が55~65kg/m3、(1)反発弾性率が63~69%、(2)湿熱圧縮耐久歪み(50%WetSet)が15%以下、(3)繰り返し圧縮残留ひずみが4%以下であり、かつ、前記ポリウレタン中に植物由来の分子構造を含み、前記植物由来の分子構造が、前記モールド発泡ウレタンパッド100重量%あたり、15~20重量%である。
本発明によれば、昨今の地球環境保護および環境負荷低減に向けた社会的動向に対し、大きく貢献出来るだけではなく、従来の植物由来原料では達成することが困難であった優れた反発弾性、硬度および耐久性をバランス良く有する車両シート用モールド発泡ウレタンパッドを提供でき、また、該モールド発泡ウレタンパッドを用いることで、優れた快適性を有する車両シートを提供することができる。
〔車両シート用モールド発泡ウレタンパッド〕
本発明の車両シート用モールド発泡ウレタンパッドは、原料として、植物由来ポリオール(A)、植物由来以外のポリオール(B)、水、触媒、整泡剤およびポリイソシアネートを用いて、発泡および硬化させて得られ、かつ、JISK6400に準拠して測定して得た、コア密度が55~65kg/m3である。
本発明の車両シート用モールド発泡ウレタンパッドは、原料として、植物由来ポリオール(A)、植物由来以外のポリオール(B)、水、触媒、整泡剤およびポリイソシアネートを用いて、発泡および硬化させて得られ、かつ、JISK6400に準拠して測定して得た、コア密度が55~65kg/m3である。
上記コア密度が低すぎると、車両シートへの着座時に、落ち込みが大きくなり底付き感の原因となる。また、コア密度が高すぎると、ウレタンパッドの重量が重くなるため好ましくない。そのため、本発明において、コア密度は、上記範囲であることが好ましい。
また、本発明に係るポリウレタンを含む車両シート用モールド発泡ウレタンパッドは、ポリウレタン中に植物由来の分子構造を含み、この植物由来の分子構造が、モールド発泡ウレタンパッド100重量%あたり、15~20重量%である。この植物由来の分子構造が、15重量%未満であると、地球環境保護および環境負荷低減に大きく寄与できない点で好ましくなく、また20重量%を超えると反発弾性が低下しクッション性や触感に劣り、市場が要求する車両シートの快適性が得られない点で好ましくない。
本発明において、ポリウレタン中に含まれる植物由来の分子構造は、後述する植物由来ポリオール(A)に由来し、植物から得られた原料を用いて製造される炭素数15以上のヒドロキシカルボン酸と、植物に由来する多価アルコールとから得られる。従って、本発明において、モールド発泡ウレタンパッド中の植物由来の分子構造の含有量は、植物由来ポリオール(A)中に含まれる、これらの植物由来の成分の含有量を用いて算出できる。ここで、植物由来ポリオール(A)中に含まれる植物に由来する成分の割合を、植物由来ポリオール(A)の植物含有率とすると、たとえば、植物由来ポリオール(A)が、植物から得られた原料を用いて製造される炭素数15以上のヒドロキシカルボン酸と、植物に由来する多価アルコールとからなるとき、ポリオール(A)の植物含有率は100%となる。従って、この場合の植物に由来する成分とは、植物から得られた原料を用いて製造される炭素数15以上のヒドロキシカルボン酸と、植物に由来する多価アルコールとを示す。
該ヒドロキシカルボン酸としては、たとえば、ひまし油の加水分解により得られるひまし油脂肪酸、大豆油の加水分解により得られる大豆油脂肪酸の誘導体であるヒドロキシル化大豆油脂肪酸が挙げられる。なお、ひまし油脂肪酸としては、リシノレイン酸及び/または12-ヒドロキシステアリン酸を主成分として含有するひまし油を加水分解して得られるひまし油脂肪酸が挙げられ、この脂肪酸は、本発明において、好ましく用いられる。
また、植物に由来する多価アルコールとしては、たとえば、グリセリンなどの3価のアルコールあるいはソルビトールなどの6価のアルコールが挙げられる。
なお、詳細については後述する。
また、モールド発泡ウレタンパッドなど、ポリマーが、バイオマス原料を利用していることは、ASTM D6866に規定されているように質量数14の炭素の含有量、質量数12および質量数13の炭素の含有量を測定し、質量数14の炭素含有割合(14C濃度)を求めることにより判別することができる。
具体的には、ASTM(米国標準検査法) D6866 (Standard Test Method for Determining the Biobased Content of Natural Range Materials Using Radiocarbon and Isotope Ratio Mass Spectrometry Analysis)に記載されているように、サンプルを燃焼してCO2とし、正確に定量したCO2ガスをAMS(Accelerated Mass Spectrometry)装置に入れて質量数14の炭素の含有量、質量数12および質量数13の炭素の含有量を測定し、大気中や石油化学品中に存在する質量数14の炭素の存在率と比較することにより判別できる。
また、サンプルを燃焼し、得られたCO2をCO2吸収剤で吸収するか、ベンゼンに変換し、液体シンチレーションカウンターにより質量数14の炭素量を測定し、石油由来のものと比較することにより判別することもできる。
石油由来原料だけでポリオールが合成される場合、質量数14の炭素は観測されず、植物由来の原料を用いると質量数14の炭素が観測される。二酸化炭素排出量を減ずる効果を得るには、ポリウレタンフォーム中の14C濃度の値が10pMC(Percent Modern Carbon)以上であればよく、好ましくは15pMC以上、さらに好ましくは20pMC以上であればよい。
また、本発明に係る車両シート用モールド発泡ウレタンパッドは、JISK6400に準拠して測定して得た、次の物性値を有する。
(1)車両シート用モールド発泡ウレタンパッドの反発弾性率は、63~69%である。
反発弾性率が、63%未満であると、クッション性や触感の点で好ましくないため、車両シートとしての優れた快適性は得られず、また69%を超えると、走行時の安定感が損なわれるので、安全性の面で好ましくない。そのため、反発弾性率が、上記範囲にあることで、車両シートの快適性や人に対する安全性に大きく寄与することができる。
(2)車両シート用モールド発泡ウレタンパッドの湿熱圧縮耐久歪み(50%WetSet)は、15%以下、好ましくは12%以下、さらに好ましくは10%以下である。
本発明において、湿熱圧縮耐久歪み(50%WetSet)は、JISK6400に準拠して、モールド発泡ウレタンパッドのコア部を50mm×50mm×25mmで切り抜き、これを試験片として、試験片を50%の厚みまで圧縮し、平行平面板に挟み、50℃相対湿度95%の条件下にて22時間放置、その後、試験片を取り出して常温で30分間放置した後、厚みを測定し、試験前の厚みと比較した歪み率(%)として算出される。
また、湿熱圧縮耐久歪み(50%WetSet)が、15%を超えると、長期間の使用において、ウレタンパッドの厚みの変化が生じやすくなる。そのため、耐久性に優れる車両シートを得ることができない。
(3)車両シート用モールド発泡ウレタンパッドの繰り返し圧縮残留ひずみは、4%以下、好ましくは2%以下、さらに好ましくは1%以下である。
本発明において、繰り返し圧縮残留ひずみ(%)は、JISK6400に準拠して、モールド発泡ウレタンパッドのコア部を100mm×100mm×50mm(厚み)で切り出し、これを試験片として、試験片の圧縮率50%、繰り返し速さ毎分60回の条件で8万回繰り返し圧縮を行い、圧縮試験前後の厚みの変化率として算出される。
また、繰り返し圧縮残留ひずみが、4%を超えると、長期間の使用における厚み変化が生じやすくなる。繰り返し圧縮残留ひずみは、車両シートの耐久性に寄与する。
後述する特定の原料を用いて、ウレタン中に特定量の植物由来の分子構造を含み、かつコア密度が55~65kg/m3である、本発明の車両シート用モールド発泡ウレタンパッドは、前記(1)~(3)の物性値を同時に有する。特に、前記(1)~(3)を同時に有するパッドは、石油系のポリウレタンパッドを用いた車両シートと同等以上の高反発弾性率、硬度および耐久性をバランスよく発現できるため、該ウレタンパッドを用いることで、車両シートとしての優れた快適性及び耐久性を得ることができる。
また、本発明では、原料として、後述する、植物由来ポリオール(A)、植物由来以外のポリオール(B)、水、触媒、整泡剤、ポリイソシアネートおよび、必要に応じて、その他の助剤を用いて、発泡および硬化させることで、前記の物性値を有する車両シート用モールド発泡ウレタンパッドを得ることができる。
ここで、前記植物由来ポリオール(A)は、6個の水酸基を有する多価アルコールに、植物から得られた原料を用いて製造される炭素数15以上のヒドロキシカルボン酸を縮合させた、水酸基価が45~55mgKOH/gのポリオールであり、かつ、前記植物由来以外のポリオール(B)が、前記植物由来ポリオール(A)以外で、水酸基価が18~26mgKOH/gであるポリオール、該ポリオール中に不飽和結合を有する化合物を重合させてなるポリマー微粒子が分散したポリマー分散ポリオール、または、水酸基価が18~26mgKOH/gであるポリオールと該ポリオール中に不飽和結合を有する化合物を重合させてなるポリマー微粒子が分散したポリマー分散ポリオールとの混合物のいずれかであることが好ましい。
以下、前記の原料についてより具体的に説明する。
<ポリオール>
(A)植物由来ポリオール
本発明に用いられる植物由来ポリオール(A)は、植物から得られた原料を用いて製造されるポリオールであり、例えば、ひまし油誘導体や大豆油誘導体、またはこのような誘導体と、多価アルコールとが縮合したポリオールが挙げられる。これらの植物由来ポリオールは、1種単独でまたは2種以上を組み合わせて用いてもよい。
(A)植物由来ポリオール
本発明に用いられる植物由来ポリオール(A)は、植物から得られた原料を用いて製造されるポリオールであり、例えば、ひまし油誘導体や大豆油誘導体、またはこのような誘導体と、多価アルコールとが縮合したポリオールが挙げられる。これらの植物由来ポリオールは、1種単独でまたは2種以上を組み合わせて用いてもよい。
ひまし油誘導体の具体例としては、ひまし油を加水分解して得られるひまし油脂肪酸の縮合物からなるポリエステルポリオール、水添ひまし油脂肪酸の縮合物からなるポリエステルポリオール、およびそれらの混合物等が挙げられる。
大豆油誘導体の具体例としては、ヒドロキシル化大豆油、ヒドロキシル化大豆油脂肪酸縮合物からなるポリエステルポリオール等が挙げられる。
また、好ましい植物由来ポリオール(A)としては、6個の水酸基を有する多価アルコールに、炭素数15以上のヒドロキシカルボン酸を縮合させた植物由来ポリオールであり、水酸基価が45mgKOH/g~55mgKOH/gである。このような縮合は、チタン系の触媒存在下で行なうなど、公知の方法を用いることが出来る。
本発明において、モールド発泡ウレタンパッドに、6個の水酸基を有する多価アルコールに炭素数15以上のヒドロキシカルボン酸を縮合させた、水酸基価が45mgKOH/g~55mgKOH/gの植物由来ポリエステルポリオールを用いることによって、クッション材として好適な反発弾性、優れた耐久性、座り心地(静的快適性)として適度な硬度と弾性感を有し、並びに乗り心地(動的快適性)としての路面からの振動伝達を低減させる振動吸収性を有する車両シートを形成することができる。それゆえ、本ポリオールを使用することで、植物由来成分を含有するポリウレタンパッドではこれまで達成し得なかった、石油系のポリウレタンパッドを用いた車両シートと同等の反発弾性率、及び快適性を発現することが可能となる。なお、「6個の水酸基を有する多価アルコール」とは、2種以上の多価アルコールの混合物の平均官能基数が6となる場合や、6個の水酸基を有する多価アルコールにエチレンオキシド、プロピレンオキシド等を付加した多価アルコールのアルキレンオキシド付加物(後述参照)も包含する。
なお、6個の水酸基を有する多価アルコールが、植物由来であるとき、地球環境保護および環境負荷低減に寄与できるため、より好ましい。
また、本発明において、植物由来ポリオール(A)中に含まれる植物に由来する成分の含有量は、原料100重量%に対して、14~19重量%である。この含有量が、14重量%未満であると、地球環境保護および環境負荷低減に大きく寄与できない点で好ましくなく、また19重量%を超えると反発弾性が低下しクッション性や触感に劣り、市場が要求する車両シートの快適性が得られない点で好ましくない。なお、植物由来ポリオール(A)中に含まれる植物に由来する成分の割合(植物由来ポリオール(A)の植物含有率)については、前記と同様である。また、本発明では、該含有量が上記範囲にあるとき、本発明の車両シート用モールド発泡ウレタンパッドは、ポリウレタン中に植物由来の分子構造を、モールド発泡ウレタンパッド100重量%あたり、15~20重量%含むことができる。
前記多価アルコールとしては、エチレングリコール、プロピレングリコール、ジエチレングリコール、ジプロピレングリコール、1,3-プロパンジオール、1,3-ブタンジオール、1,4-ブタンジオール、1,6-ヘキサンジオール、1,4-シクロヘキサンジオール等の炭素数2~10の2価アルコール; トリメチロールプロパン、グリセリン等の炭素数2~10の3価アルコール; ジグリセリン、ペンタエリスリトール等の4価アルコール; ジペンタエリスリトール、ソルビトール等の6価アルコール; グルコース、ソルビトール、デキストロース、フラクトース、シュクロース等の糖類およびその誘導体; ビスフェノールA等の2個以上の水酸基を有するフェノール類が挙げられる。また、植物に由来する多価アルコールとしては、たとえば、グリセリンなどの3価のアルコール、あるいはソルビトールなどの6価のアルコールが挙げられる。
また、前記多価アルコールにエチレンオキシド、プロピレンオキシド等を付加した多価アルコールのアルキレンオキシド付加物も使用することができる。
これらの多価アルコールは1種単独でまたは2種以上を混合して使用することができる。
前記炭素数15以上のヒドロキシカルボン酸としては、植物から得られる水酸基を有する飽和もしくは不飽和脂肪酸またはこの不飽和脂肪酸の水素添加物が好ましく使用でき、中でも炭素数15~20の脂肪酸が好ましい。これらの中でも、ひまし油、Dimorphotheca油、Lesquerella油、Lesquerella densipila種子油等の天然油脂から取り出される水酸基を有する飽和もしくは不飽和脂肪酸およびこの不飽和脂肪酸の水素添加物がより好ましく、リシノレイン酸、及び/または12-ヒドロキシステアリン酸を主成分として含有する脂肪酸が特に好ましい。また、大豆油、オリーブ油、コメヌカ油、パーム油等から取り出される、オレイン酸、リノール酸等の水酸基を有さない不飽和脂肪酸をヒドロキシル化した脂肪酸および大豆油をヒドロキシル化した後に取り出されるヒドロキシル化大豆油脂肪酸等のヒドロキシル化植物油脂肪酸を使用することもできる。
本発明において、前記植物由来ポリオール(A)の酸価は、10mgKOH/g以下が好ましく、5mgKOH/g以下がより好ましく、3mgKOH/g以下が特に好ましい。
(B)植物由来以外のポリオール
本発明で用いられる植物由来以外のポリオール(B)は、従来の軟質ポリウレタンフォームの製造に一般に使用されるポリオールを用いることができる。このような植物由来以外のポリオール(B)は、1種単独でも、2種以上を混合してもよい。

本発明において、植物由来以外のポリオール(B)は、後述する、水酸基価が18~26mgKOH/gであるポリオール、該ポリオール中に不飽和結合を有する化合物を重合させてなるポリマー微粒子が分散したポリマー分散ポリオール、または、水酸基価が18~26mgKOH/gであるポリオールと該ポリオール中に不飽和結合を有する化合物を重合させてなるポリマー微粒子が分散したポリマー分散ポリオールとの混合物のいずれかであることが好ましい。
このような植物由来以外のポリオール(B)は、前記植物由来ポリオール(A)と組み合わせることで、適度な反発弾性、及び優れた耐久性を有するポリウレタンパッドを作製することができる。そのため、得られる車両シートは、適度な快適性、及び耐久性を有することができる。
また、ポリオール(B)の水酸基価が、上記範囲にあることで、適度な反発弾性、及び優れた耐久性を有する車両シートを形成することができる。また、水酸基価が18mgKOH/g未満であると、ポリオールの粘度が高くなり過ぎるため好ましくなく、26mgKOH/gを超えると、反発弾性率の低下を招くため好ましくない。
さらに、本発明において、植物由来以外のポリオール(B)は、植物由来ポリオール(A)100重量%に対して、150~400重量%、好ましくは200~350重量%である。ポリオール(B)が、150重量%未満のとき、ポリウレタンパッドの反発弾性率の低下が大きいため好ましくなく、400重量%を超えると環境負荷低減の効果が少なくなるため好ましくない。
また、植物由来以外のポリオール(B)としては、たとえば、以下のようにして得ることができる。
植物由来以外のポリオール(B)の開始剤として、酸素原子上、または窒素原子上に活性水素原子を有する活性水素化合物が挙げられ、官能基数が2~8の活性水素化合物が好ましい。
酸素原子上に活性水素原子を有する活性水素化合物としては、水、炭素数1~20のカルボン酸、1分子中2~6個のカルボキシル基を有する炭素数2~20の多価カルボン酸類、カルバミン酸類、炭素数1~20のアルコール類、1分子中2~8個の水酸基を有する炭素数2~20の多価アルコール類、糖類またはその誘導体、1分子中1~3個の水酸基を有する炭素数6~20の芳香族化合物類、1分子中2~8個の末端を有し、その末端の少なくとも1つに水酸基を有するポリアルキレンオキシド類等が挙げられる。
窒素原子上に活性水素原子を有する活性水素化合物としては、炭素数1~20の脂肪族または芳香族一級アミン類、炭素数2~20の脂肪族または芳香族二級アミン類、1分子中2~3個の一級もしくは二級アミノ基を有する炭素数2~20の多価アミン類、炭素数4~20の飽和環状二級アミン類、炭素数4~20の不飽和環状二級アミン類、1分子中2~3個の二級アミノ基を含む炭素数4~20の環状の多価アミン類、炭素数2~20の無置換またはN-一置換の酸アミド類、5~7員環の環状アミド類、炭素数4~10のジカルボン酸のイミド類等が挙げられる。
これらの活性水素化合物は、1種単独でまたは2種以上を混合して用いることができる。これらの活性水素化合物のうち、炭素原子数が2~20で、1分子中2~8個の水酸基を有する多価アルコール類が好ましく、エチレングリコール、プロピレングリコール、ジエチレングリコール、ジプロピレングリコール、グリセリン、ジグリセリン、ペンタエリスリトール、ソルビトールがより好ましい。
開始剤に付加するアルキレンオキシドとしては、炭素数2~12のアルキレンオキシドが好ましい。具体的には、エチレンオキシド、プロピレンオキシド、1,2-ブチレンオキシド、2,3-ブチレンオキシド、スチレンオキシド、シクロヘキセンオキシド、エピクロロヒドリン、エピブロモヒドリン、メチルグリシジルエーテル、アリルグリシジルエーテル、フェニルグリシジルエーテル等が挙げられ、より好ましくはエチレンオキシド、プロピレンオキシド、1,2-ブチレンオキシド、スチレンオキシドであり、特に好ましくはエチレンオキシド、プロピレンオキシドである。
これらのアルキレンオキシドは、1種単独で用いても、2種以上を併用してもよい。
このようにして得られたポリエーテルポリオールのうち、エチレンオキシドを含むアルキレンオキシドを付加重合させたポリエーテルポリオール(以下、「ポリオキシアルキレンポリオール」とも称す)が好ましい。また、このポリエーテルポリオールの水酸基価は、18~26mgKOH/gが好ましく、18~24mgKOH/gがより好ましい。さらに、エチレンオキシドから導かれる構成単位の含有量(全オキシエチレン基含量)は、ポリエーテルポリオール(B)を構成するアルキレンオキシドから導かれる構成単位の総量100質量%に対して、好ましくは5質量%以上30質量%以下、さらに好ましくは7質量%以上20質量%以下である。前記ポリオールの総不飽和度は特に制限があるわけではないが、0.08meq/g以下が好ましく、0.06meq/g以下が更に好ましく、0.04meq/g以下が最も好ましい。この場合の総不飽和度測定方法は、JIS K 1557による。なお、このようなポリエーテルポリオールとしては、たとえば、三井化学ポリウレタン(株)製のアクトコールEP-901Pが挙げられる。
本発明では、植物由来以外のポリオール(B)として、前記ポリエーテルポリオールをそのまま使用してもよいが、このポリエーテルポリオール中で不飽和結合を有する化合物をラジカル重合させて得られたポリマー微粒子が前記ポリオール中に分散したポリマー分散ポリオール(以下、「ポリマーポリオール」とも称す)として使用してもよい。また、ポリエーテルポリオールとポリマーポリオールとを併用してもよい。
ポリマーポリオールを用いることで、得られるモールド発泡ウレタンパッドの硬度をある程度の範囲で調整することが出来る。
前記ポリマーポリオールは、アゾビスイソブチロニトリル等のラジカル開始剤を用いて、前記ポリオール中で不飽和結合を有する化合物を分散重合させることにより、前記ポリオール中にビニルポリマー粒子が分散した分散体として得ることができる。このビニルポリマー粒子は、不飽和結合を有する化合物の重合体からなるビニルポリマー粒子でもよいが、分散重合時に、不飽和結合を有する化合物の少なくとも一部が分散媒であるポリオールにグラフト化されたポリマー粒子が好ましい。
不飽和結合を有する化合物は、分子中に不飽和結合を有する化合物であり、たとえば、アクリロニトリル、スチレン、アクリルアミドなどが挙げられる。これらの不飽和結合を有する化合物は、1種単独でまたは2種以上を混合して用いることができる。
なお、このようなポリマーポリオールとしては、たとえば、三井化学ポリウレタン(株)製のアクトコールPOP-3690Pが挙げられる。
<水>
本発明に用いられる水は、ポリイソシアネートと反応して炭酸ガスを発生し、この炭酸ガスによりポリウレタン樹脂を発泡させることができる。通常使用される水の量は、ポリオール全成分100質量部に対して、好ましくは1.0~6.0質量部、より好ましくは1.5~4.0質量部、特に好ましくは2.0~3.5質量部である。発泡剤としての水の量が前記範囲であることによって、発泡が安定する。
本発明に用いられる水は、ポリイソシアネートと反応して炭酸ガスを発生し、この炭酸ガスによりポリウレタン樹脂を発泡させることができる。通常使用される水の量は、ポリオール全成分100質量部に対して、好ましくは1.0~6.0質量部、より好ましくは1.5~4.0質量部、特に好ましくは2.0~3.5質量部である。発泡剤としての水の量が前記範囲であることによって、発泡が安定する。
<触媒>
本発明において用いられる触媒は、ポリオールとポリイソシアネートとの反応に用いられ、特に制限なく、従来公知の触媒が使用できる。たとえば、トリエチレンジアミン、ビス-(2-ジメチルアミノエチル)エーテル、1-イソブチル-2-メチルイミダゾール、モルフォリン類等の脂肪族アミン類;オクタン酸スズ、ジブチルチンジラウレート等の有機錫化合物などを好ましく用いることができる。なお、このような触媒として、たとえば、活材ケミカル(株)社製のアミン触媒Minico L1020や、活材ケミカル(株)社製のアミン触媒Minico TMDAが挙げられる。
本発明において用いられる触媒は、ポリオールとポリイソシアネートとの反応に用いられ、特に制限なく、従来公知の触媒が使用できる。たとえば、トリエチレンジアミン、ビス-(2-ジメチルアミノエチル)エーテル、1-イソブチル-2-メチルイミダゾール、モルフォリン類等の脂肪族アミン類;オクタン酸スズ、ジブチルチンジラウレート等の有機錫化合物などを好ましく用いることができる。なお、このような触媒として、たとえば、活材ケミカル(株)社製のアミン触媒Minico L1020や、活材ケミカル(株)社製のアミン触媒Minico TMDAが挙げられる。
これらの触媒は、1種単独でまたは2種以上組み合わせて使用することができる。触媒の全使用量は、ポリオール全成分100質量部に対して、0.1~10質量部であることが好ましい。
<整泡剤>
本発明において用いられる整泡剤としては、従来公知の整泡剤が使用でき、特に制限は無いが、通常は有機ケイ素系界面活性剤を使用することが好ましい。たとえば、モーメンティブ(株)社製のY-10366、L-5309、東レ・ダウコーニング・シリコーン(株)製のSRX-274C、SF-2969、SF-2961、SF-2962、L-3601、L-3600、L-5366、SZ-1325、SZ-1328などを好ましく用いることができる。整泡剤の使用量は、ポリオール成分の総量100質量部に対して、好ましくは0.1~10質量部、さらに好ましくは0.5~5質量部の量である。
本発明において用いられる整泡剤としては、従来公知の整泡剤が使用でき、特に制限は無いが、通常は有機ケイ素系界面活性剤を使用することが好ましい。たとえば、モーメンティブ(株)社製のY-10366、L-5309、東レ・ダウコーニング・シリコーン(株)製のSRX-274C、SF-2969、SF-2961、SF-2962、L-3601、L-3600、L-5366、SZ-1325、SZ-1328などを好ましく用いることができる。整泡剤の使用量は、ポリオール成分の総量100質量部に対して、好ましくは0.1~10質量部、さらに好ましくは0.5~5質量部の量である。

本発明において用いられるポリイソシアネートは、特に限定されず、例えば、岩田敬治編「ポリウレタン樹脂ハンドブック」第1刷日刊工業新聞社(1987)71~98頁等に示されている従来公知のポリイソシアネートが挙げられる。例えば、トルイレンジイソシアネート(2,4-体や2,6-体等の異性体比率は特に限定されないが、2,4-体/2,6-体が80/20の比率のものが好ましい。例えば、三井化学ポリウレタン(株)製コスモネートT80)、ポリメチレンポリフェニルポリイソシアネート(例えば、三井化学ポリウレタン(株)製コスモネートM-200)、もしくはそのウレタン変性体、またはこれらの混合物(例えば、三井化学ポリウレタン(株)社製コスモネートTM-20)が好ましく使用できる。
本発明において用いられるポリイソシアネートは、特に限定されず、例えば、岩田敬治編「ポリウレタン樹脂ハンドブック」第1刷日刊工業新聞社(1987)71~98頁等に示されている従来公知のポリイソシアネートが挙げられる。例えば、トルイレンジイソシアネート(2,4-体や2,6-体等の異性体比率は特に限定されないが、2,4-体/2,6-体が80/20の比率のものが好ましい。例えば、三井化学ポリウレタン(株)製コスモネートT80)、ポリメチレンポリフェニルポリイソシアネート(例えば、三井化学ポリウレタン(株)製コスモネートM-200)、もしくはそのウレタン変性体、またはこれらの混合物(例えば、三井化学ポリウレタン(株)社製コスモネートTM-20)が好ましく使用できる。
ポリイソシアネートが、トルイレンジイソシアネートと他のポリイソシアネートとの混合物の場合、ウレタンパッドの耐久性、反発弾性、及び機械強度の点から、ポリイソシアネートの総量に対して、トルイレンジイソシアネートを好ましくは50~99質量%、さらに好ましくは70~90質量%、特に好ましくは75~85質量%の量で含有することが望ましい。
本発明では、NCOインデックスが好ましくは0.70~1.30、より好ましくは0.80~1.20となるように各成分を使用することが望ましい。なお、本発明においてNCOインデックスとは、ポリイソシアネート中のイソシアネート基の総数を、ポリオールの水酸基や架橋剤等のアミノ基、水等のイソシアネート基と反応する活性水素の総数で除した値を意味する。すなわち、イソシアネート基と反応する活性水素数とポリイソシアネート中のイソシアネート基が化学量論的に等しい場合、NCOインデックスは1.00となる。
<その他の助剤>
本発明においては、前記成分に加えて、鎖延長剤、架橋剤、セル連通化剤、さらにその他助剤として難燃剤、顔料、紫外線吸収剤、酸化防止剤等のポリウレタンフォームを製造する際に一般的に用いられる添加剤を、本発明の目的を損なわない範囲で用いることができる。
本発明においては、前記成分に加えて、鎖延長剤、架橋剤、セル連通化剤、さらにその他助剤として難燃剤、顔料、紫外線吸収剤、酸化防止剤等のポリウレタンフォームを製造する際に一般的に用いられる添加剤を、本発明の目的を損なわない範囲で用いることができる。
〔車両シート〕
本発明の車両シートは、本発明の車両シート用モールド発泡ウレタンパッドおよびシート表皮を含むことを特徴とする。また、このような車両シートの製造は、本発明の車両シート用モールド発泡ウレタンパッドにシート表皮を被覆する工程を含む。

本発明の車両シートは、本発明の特定のモールド発泡ウレタンパッドを有することで、座り心地(静的快適性)としての適度な硬度と弾性感、乗り心地(動的快適性)としての路面からの振動伝達を低減させる振動吸収性を同時に満たすことができる。そのため、車両シートとしての快適性に大変優れ、長時間走行に伴う疲労を低減でき、人に対する安全性に大きく寄与することができる。
〔車両シート用モールド発泡ウレタンパッドの製造方法〕
本発明に係る車両シート用モールド発泡ウレタンパッドの製造方法は、特に限定されず、従来公知の製造方法を適宜採用することができるが、自動車等の車両用シートパッドを製造する場合はコールドキュアモールドフォーム法が好ましい。

コールドキュアモールドフォーム法によりモールド発泡ウレタンパッドを製造する方法としては、公知のコールドキュアモールドフォーム法が採用できる。たとえば、前記植物由来ポリオール(A)、植物由来以外のポリオール(B)、水、触媒、整泡剤、ならびに必要に応じてその他の助剤を予め混合してレジンプレミックスを調製した後、このレジンプレミックスとポリイソシアネートとを、通常、高圧発泡機または低圧発泡機を用いて、所定のNCOインデックスとなるように混合し、この混合物を金型に注入して反応および発泡、硬化させて一定形状のモールド発泡ウレタンパッドを得ることができる。
また、本発明において、前記植物由来ポリオール(A)を使用する場合、多成分型高圧発泡機を好ましく使用することが出来る。たとえば、植物由来以外のポリオール(B)、水、触媒、整泡剤、ならびに必要に応じてその他の助剤を予め混合してレジンプレミックスを調製した後、このレジンプレミックス、植物由来ポリオール(A)、及びポリイソシアネートを、多成分型高圧発泡機の多成分混合ヘッドを用いて、所定のNCOインデックスとなるようにヘッド内にて混合し、この混合物を金型に注入して反応および発泡、硬化させて一定形状のモールド発泡ウレタンパッドを得ることができる。本発明に用いられる植物由来ポリオール(A)は、一般的に疎水性が強いため、水を含有するレジンプレミックス中に混合すると、植物由来ポリオールが分離することがある。レジンプレミックスの分離が起こると所定のウレタンフォームを安定的に製造することが出来なくなる。多成分ヘッドを使用することで分離の危険性を回避することができ、安定的なウレタンフォームの製造が可能となる。また、プレミックス製造の工程も簡略化でき、効率的に本発明のモールド発泡ウレタンパッドを製造できる。従って、本発明において、多成分型高圧発泡機の多成分混合ヘッドの使用は、植物由来ポリオール(A)を用いるウレタンパッドの製造において、非常に有用である。
硬化時間は通常30秒~30分であり、金型温度は通常室温から80℃程度であり、硬化温度は、室温から150℃程度であることが好ましく、さらに硬化後に、本発明の目的、効果を損なわない範囲で80~180℃の範囲で硬化物を加熱してもよい。
レジンプレミックスは、通常、高圧発泡機または低圧発泡機でポリイソシアネートと混合されるが、有機スズ触媒のように加水分解性を示す化合物を触媒として使用する場合、水との接触を避けるため水成分と有機スズ触媒成分とを異なる経路で発泡機に注入して発泡機の混合ヘッドで混合することが好ましい。
また、他成分ヘッドを使用する場合には、レジンプレミックスを作製せずに各成分を発泡機の混合ヘッドにて混合することも出来る。
以下、本発明を実施例によりさらに詳細に説明するが、本発明はこれらの実施例に限定されるものではない。実施例および比較例における分析、測定は下記の方法に従って行った。
(1)コア密度(実施例の表中、コア密度を「Dco」と略記する)
JIS K-6400(1997)記載の見掛け密度の測定方法に準拠して測定を実施した。本発明では、得られたフォームのサンプルから表皮を取り去り、直方体のサンプルを調製してコア密度を測定した。

JIS K-6400(1997)記載の方法により測定を実施した。測定に際して、フォームのサンプルのコア部を50mm×50mm×25mmで切り抜き、これを試験片として使用した。試験片を50%の厚みまで圧縮し、平行平面板に挟み、所定の条件下にて22時間放置した。試験片を取り出して常温で30分間放置した後、厚みを測定し、試験前の厚みと比較して歪み率(%)を算出した。なお、22時間の放置条件が70℃の場合を「50%DrySet」とし、22時間の放置条件が50℃相対湿度95%の場合を「50%WetSet」とした。

モールド発泡ウレタンフォーム中の植物由来の分子構造の含有量(wt%)は、以下の方法により求めた。
〔1〕レジンプレミックスと、レジンプレミックスに対して化学量論的に必要なイソシアネートの総量をαとする。
〔2〕レジンプレミックス中の水はイソシアネートと反応し二酸化炭素として系外に放出されるため、水部数見合いの二酸化炭素量をαから差し引いた。その値をβとする。
〔3〕レジンプレミックスに含有される植物由来ポリオール中の植物由来成分の含有量γとし、γをβで除算し、モールド発泡ウレタンフォームの植物由来の分子構造の含有量(wt%)を求めた。

官能評価歴10年以上のレベリングされた日本男子のパネラー5名にて、車両シートを評価した。

260N/314cm2の硬度(25%ILD)に調整したウレタンパッドをアッセンブリーした乗り物シートをセダン車に取り付け、テストコースを走行し、疲れやすさ不快感に対する評価を実施した。従来の石油由来ウレタンパッドの疲れやすさ、不快感のレベルを3.0とし、疲れやすさ、不快感が緩和し、より快適と評価された場合は3.0以上のポイントをつけた。なお、従来の石油由来ウレタンパッドの物性値を以下に示す。
コア密度:58.4kg/m3、反発弾性率:65%、WS:12.7%、残留歪率:1.2%、植物含有率:0wt%。
<植物由来ポリオール(A)>
(A-1)
グリセリン(分子量92)1モルに対し、水酸基を有する炭素数15以上のヒドロキシカルボン酸として、ひまし油から得られるリシノレイン酸を主成分として含有するひまし油脂肪酸(水酸基価163mgKOH/g、酸価187mgKOH/g、分子量298)を10.5モルの比率で仕込み、それらの総量に対し100ppmのチタンラクテート〔(HO)2Ti(C3H5O3)2〕を触媒として添加した。ついで、200~230℃の範囲で30時間縮合反応を行った。縮合反応にて発生する水は、連続的に系外に除去させながら反応させた。
(A-1)
グリセリン(分子量92)1モルに対し、水酸基を有する炭素数15以上のヒドロキシカルボン酸として、ひまし油から得られるリシノレイン酸を主成分として含有するひまし油脂肪酸(水酸基価163mgKOH/g、酸価187mgKOH/g、分子量298)を10.5モルの比率で仕込み、それらの総量に対し100ppmのチタンラクテート〔(HO)2Ti(C3H5O3)2〕を触媒として添加した。ついで、200~230℃の範囲で30時間縮合反応を行った。縮合反応にて発生する水は、連続的に系外に除去させながら反応させた。
縮合させ得られた植物由来ポリオール(A-1)の水酸基価は、30mgKOH/gであり、酸価は2.3mgKOH/gであった。
植物由来ポリオール(A-1)の植物含有率は、グリセリンも植物由来であるため100%である。
(A-2)
グリセリン(分子量92)1モルに対し、水酸基を有する炭素数15以上のヒドロキシカルボン酸としてひまし油から得られるリシノレイン酸を主成分として含有するひまし油脂肪酸(水酸基価163mgKOH/g、酸価187mgKOH/g、分子量298)を8.0モルの比率で仕込み、合成例(A-1)と同様の方法にて縮合反応を行った。

(A-3)
グリセリン(分子量92)1モルに対し、水酸基を有する炭素数15以上のヒドロキシカルボン酸としてひまし油から得られるリシノレイン酸を主成分として含有するひまし油脂肪酸(水酸基価163mgKOH/g、酸価187mgKOH/g、分子量298)を5.6モルの比率で仕込み、合成例(A-1)と同様の方法にて縮合反応を行った。

植物由来ポリオール(A-3)の植物含有率は、グリセリンも植物由来であるため100%である。
(A-4)
ソルビトール1モルにプロピレンオキサイド11.5モルを重合した水酸基価400mgKOH/gの化合物(分子量842)1モルに対し、水酸基を有する炭素数15以上のヒドロキシカルボン酸としてひまし油から得られるリシノレイン酸を主成分として含有するひまし油脂肪酸(水酸基価163mgKOH/g、酸価187mgKOH/g、分子量298)を16.0モルの比率で仕込み、合成例(A-1)と同様の方法にて縮合反応を行った。
ソルビトール1モルにプロピレンオキサイド11.5モルを重合した水酸基価400mgKOH/gの化合物(分子量842)1モルに対し、水酸基を有する炭素数15以上のヒドロキシカルボン酸としてひまし油から得られるリシノレイン酸を主成分として含有するひまし油脂肪酸(水酸基価163mgKOH/g、酸価187mgKOH/g、分子量298)を16.0モルの比率で仕込み、合成例(A-1)と同様の方法にて縮合反応を行った。
縮合させ得られた植物由来ポリオール(A-4)の水酸基価は、48mgKOH/gであり、酸価は1.5mgKOH/gであった。
総仕込み重量から縮合反応により発生する水の重量を差し引いて、植物由来ポリオール(A-4)の植物含有率を求めた。このとき、ソルビトール1モルにプロピレンオキサイド11.5モルを重合した化合物中のプロピレンオキサイドは植物由来でないため、植物由来ポリオール(A-4)の植物含有率は、88%となる。
(A-5)
ソルビトール1モルにプロピレンオキサイド11.5モルを重合した水酸基価400mgKOH/gの化合物(分子量842)1モルに対し、水酸基を有する炭素数15以上のヒドロキシカルボン酸としてひまし油から得られるリシノレイン酸を主成分として含有するひまし油脂肪酸(水酸基価163mgKOH/g、酸価187mgKOH/g、分子量298)を16.7モルの比率で仕込み、合成例(A-1)と同様の方法にて縮合反応を行った。
ソルビトール1モルにプロピレンオキサイド11.5モルを重合した水酸基価400mgKOH/gの化合物(分子量842)1モルに対し、水酸基を有する炭素数15以上のヒドロキシカルボン酸としてひまし油から得られるリシノレイン酸を主成分として含有するひまし油脂肪酸(水酸基価163mgKOH/g、酸価187mgKOH/g、分子量298)を16.7モルの比率で仕込み、合成例(A-1)と同様の方法にて縮合反応を行った。
縮合させ得られた植物由来ポリオール(A-5)の水酸基価は、45mgKOH/gであり、酸価は1.7mgKOH/gであった。
総仕込み重量から縮合反応により発生する水の重量を差し引いて、植物由来ポリオール(A-5)の植物含有率を求めた。このとき、ソルビトール1モルにプロピレンオキサイド11.5モルを重合した化合物中のプロピレンオキサイドは植物由来でないため、植物由来ポリオール(A-5)の植物含有率は、88%となる。
(A-6)
ソルビトール1モルにプロピレンオキサイド11.5モルを重合した水酸基価400mgKOH/gの化合物(分子量842)1モルに対し、水酸基を有する炭素数15以上のヒドロキシカルボン酸としてひまし油から得られるリシノレイン酸を主成分として含有するひまし油脂肪酸(水酸基価163mgKOH/g、酸価187mgKOH/g、分子量298)を14.4モルの比率で仕込み、合成例(A-1)と同様の方法にて縮合反応を行った。
ソルビトール1モルにプロピレンオキサイド11.5モルを重合した水酸基価400mgKOH/gの化合物(分子量842)1モルに対し、水酸基を有する炭素数15以上のヒドロキシカルボン酸としてひまし油から得られるリシノレイン酸を主成分として含有するひまし油脂肪酸(水酸基価163mgKOH/g、酸価187mgKOH/g、分子量298)を14.4モルの比率で仕込み、合成例(A-1)と同様の方法にて縮合反応を行った。
縮合させ得られた植物由来ポリオール(A-6)の水酸基価は、55mgKOH/gであり、酸価は1.7mgKOH/gであった。
総仕込み重量から縮合反応により発生する水の重量を差し引いて、植物由来ポリオール(A-6)の植物含有率を求めた。このとき、ソルビトール1モルにプロピレンオキサイド11.5モルを重合した化合物中のプロピレンオキサイドは植物由来でないため、植物由来ポリオール(A-6)の植物含有率は、86%となる。
(A-7)
植物由来ポリオールとして、ヒマから搾油されたひまし油を精製した植物由来ポリオール(A-7)を用いた。水酸基価160mgKOH/g、酸価0.3mgKOH/gであった。植物由来ポリオール(A-7)の植物含有率は、100%である。

ポリオール(B-1)として、水酸基価34mgKOH/gのポリオキシアルキレンポリオールである、アクトコールEP-330N(三井化学ポリウレタン(株)製)を用いた。

(PB-1)
ポリマー分散ポリオール(PB-1)として、水酸基価34mgKOH/gのポリオキシアルキレンポリオールB-1中で、アクリロニトリルをグラフト重合させて得られる、水酸基価28mgKOH/g、ビニルポリマー含有量20wt%である、アクトコールPOP-3128(三井化学ポリウレタン(株)製)を用いた。
ポリマー分散ポリオール(PB-1)として、水酸基価34mgKOH/gのポリオキシアルキレンポリオールB-1中で、アクリロニトリルをグラフト重合させて得られる、水酸基価28mgKOH/g、ビニルポリマー含有量20wt%である、アクトコールPOP-3128(三井化学ポリウレタン(株)製)を用いた。
(PB-2)
ポリマー分散ポリオール(PB-2)として、水酸基価24mgKOH/gのポリオキシアルキレンポリオールB-2中で、アクリロニトリルをグラフト重合させて得られる、水酸基価20mgKOH/g、ビニルポリマー含有量20wt%である、アクトコールPOP-3690P(三井化学ポリウレタン(株)製)を用いた。
ポリマー分散ポリオール(PB-2)として、水酸基価24mgKOH/gのポリオキシアルキレンポリオールB-2中で、アクリロニトリルをグラフト重合させて得られる、水酸基価20mgKOH/g、ビニルポリマー含有量20wt%である、アクトコールPOP-3690P(三井化学ポリウレタン(株)製)を用いた。
[実施例1~4および比較例1~6]
前記の植物由来ポリオール(A)、植物由来以外のポリオール(B)、ポリイソシアネート、架橋剤、水、触媒、整泡剤を用いて、コールドキュアモールドフォーム法によりモールド発泡ウレタンパッドを作製した。なお、ポリイソシアネート、架橋剤、整泡剤、触媒は、以下のものを使用した。また、植物由来ポリオール中の植物由来成分の含有量は、植物由来ポリオールの配合量に、植物由来ポリオールの植物含有率を乗して算出した。
前記の植物由来ポリオール(A)、植物由来以外のポリオール(B)、ポリイソシアネート、架橋剤、水、触媒、整泡剤を用いて、コールドキュアモールドフォーム法によりモールド発泡ウレタンパッドを作製した。なお、ポリイソシアネート、架橋剤、整泡剤、触媒は、以下のものを使用した。また、植物由来ポリオール中の植物由来成分の含有量は、植物由来ポリオールの配合量に、植物由来ポリオールの植物含有率を乗して算出した。
<ポリイソシアネート>
コスモネートTM-20(三井化学ポリウレタン(株)製)。2,4-トルイレンジイソシアネートと2,6-トルイレンジイソシアネートの質量比80:20の混合物80部と、ポリメチレンポリフェニレンポリイソシアネート20部との混合物。

〔処方および評価結果〕
表1に示す成分を混合してレジンプレミックスを調製し、このレジンプレミックスにポリイソシアネートを表1に記載のNCOインデックス当量分にて、高圧発泡機(PEC-3B)により混合し、予め65℃に調整した内寸400mm×400mm×100mm(厚み)の温度調節用の温水配管付き金型へ注入し、蓋を閉めて6分間硬化させてモールド発泡ウレタンフォームを得た。得られたモールド発泡ウレタンフォームの物性を表1に示す。
表1に示す成分を混合してレジンプレミックスを調製し、このレジンプレミックスにポリイソシアネートを表1に記載のNCOインデックス当量分にて、高圧発泡機(PEC-3B)により混合し、予め65℃に調整した内寸400mm×400mm×100mm(厚み)の温度調節用の温水配管付き金型へ注入し、蓋を閉めて6分間硬化させてモールド発泡ウレタンフォームを得た。得られたモールド発泡ウレタンフォームの物性を表1に示す。
〔車両シートの官能評価〕
シート形状の実型を使用して前記と同様の製造方法により、実施例1および比較例2の配合を用いて、モールド発泡ウレタンパッドを製造し、該ウレタンパッドを含む車両シートの官能評価を行なった。その結果を表2に示す。

表2に示すように、本発明の特定のモールド発泡ウレタンパッドを含む車両シートは、従来の石油系ウレタンパッドを含む車両シートと比較して、官能評価の快適性が非常に優れることが理解できる。
本発明の車両シート用モールド発泡ウレタンパッドを含む車両シートは、昨今の地球環境保護、環境負荷低減に向けた社会的動向に対し、大きく貢献出来るだけではなく、車両シートとして優れた快適性を有するため、自動車などの長時間走行に伴う疲労感を低減でき、人に対する安全性にも大きく貢献できる。
Claims (5)
- 原料として、植物由来ポリオール(A)、植物由来以外のポリオール(B)、水、触媒、整泡剤およびポリイソシアネートを用いて、発泡および硬化させて得られ、かつ、
JISK6400に準拠して測定して得た、コア密度が55~65kg/m3である、車両シート用のポリウレタンを含むモールド発泡ウレタンパッドであって、
前記植物由来ポリオール(A)が、6個の水酸基を有する多価アルコールに、植物から得られた原料を用いて製造される炭素数15以上のヒドロキシカルボン酸を縮合させた、水酸基価が45~55mgKOH/gのポリオールであり、
前記植物由来以外のポリオール(B)が、水酸基価が18~26mgKOH/gであるポリオールおよび/または、該ポリオール中に不飽和結合を有する化合物を重合させてなるポリマー微粒子が分散したポリマー分散ポリオールであり、
前記ポリウレタン中に植物由来の分子構造を含み、
前記植物由来の分子構造が、前記モールド発泡ウレタンパッド100重量%あたり、15~20重量%である
ことを特徴とする車両シート用モールド発泡ウレタンパッド。 - 原料として、植物由来ポリオール(A)、植物由来以外のポリオール(B)、水、触媒、整泡剤およびポリイソシアネートを用いて、発泡および硬化させて得られ、かつ、
JISK6400に準拠して測定して得た、コア密度が55~65kg/m3である、車両シート用モールド発泡ウレタンパッドであって、
前記植物由来ポリオール(A)が、6個の水酸基を有する多価アルコールに、植物から得られた原料を用いて製造される炭素数15以上のヒドロキシカルボン酸を縮合させた、水酸基価が45~55mgKOH/gのポリオールであり、
前記植物由来以外のポリオール(B)が、水酸基価が18~26mgKOH/gであるポリオールおよび/または、該ポリオール中に不飽和結合を有する化合物を重合させてなるポリマー微粒子が分散したポリマー分散ポリオールであり、
前記植物由来ポリオール(A)中に含まれる植物に由来する成分の含有量が、前記原料100重量%に対して、14~19重量%である
ことを特徴とする車両シート用モールド発泡ウレタンパッド。 - 請求項1または2に記載の車両シート用モールド発泡ウレタンパッドおよびシート表皮を含むことを特徴とする車両シート。
- 原料として、植物由来ポリオール(A)、植物由来以外のポリオール(B)、水、触媒、整泡剤およびポリイソシアネートを用いて得られる、JISK6400に準拠して測定して得た、コア密度が55~65kg/m3である、車両シート用モールド発泡ウレタンパッドの製造方法であって、
前記製造方法が、
植物由来以外のポリオール(B)、水、触媒および整泡剤を含むレジンプレミックスを調製した後、
前記レジンプレミックス、植物由来ポリオール(A)およびポリイソシアネートを混合し、金型に注入して反応および発泡、硬化させてから離型する工程を含み、
前記植物由来ポリオール(A)が、6個の水酸基を有する多価アルコールに、植物から得られた原料を用いて製造される炭素数15以上のヒドロキシカルボン酸を縮合させた、水酸基価が45~55mgKOH/gのポリオールであり、
前記植物由来以外のポリオール(B)が、水酸基価が18~26mgKOH/gであるポリオールおよび/または、該ポリオール中に不飽和結合を有する化合物を重合させてなるポリマー微粒子が分散したポリマー分散ポリオールであり、
前記植物由来ポリオール(A)中に含まれる植物に由来する成分の含有量が、前記原料100重量%に対して、14~19重量%である
ことを特徴とする車両シート用モールド発泡ウレタンパッドの製造方法。 - 請求項1または2に記載の車両シート用モールド発泡ウレタンパッドに、シート表皮を被覆する工程を含むことを特徴とする車両シートの製造方法。
