背景技術
[0002] 積層セラミックコンデンサは、複数の誘電体セラミック層を積層してなる積層体と、こ の積層体内で複数の誘電体セラミック層間の界面に沿って形成された複数の内部電 極と、これらの内部電極に接続され且つ積層体の端面に形成された外部電極と、を 備えて構成されている。
[0003] 近年、積層セラミックコンデンサの小型化、大容量ィ匕が進んで 、るため、誘電体セ ラミック層を薄くするだけでなぐ内部電極も薄くする必要がある。内部電極を薄くする ために、金属箔を用いたり、真空薄膜形成法による金属膜を用いることがある。
[0004] 例えば、特許文献 1では、内部電極としてニッケル箔を用いた積層セラミックコンデ ンサおよびその製造方法が提案されている。この積層セラミックコンデンサの製造方 法では、所定形状に加工されたニッケル箔を誘電体セラミックグリーンシート上に圧 着した後、ニッケル箔を内部電極として挟み込むように複数の誘電体セラミックダリー ンシートを積層して、生の積層体を作製する。然る後、生の積層体を焼成してセラミツ ク焼結体を得る。このセラミック焼結体の両端面に電極ペーストを塗布して内部電極 と接続した後、所定の温度で電極ペーストをセラミック焼結体に焼き付けて外部電極 を形成する。

発明が解決しょうとする課題

あるニッケル箔はあまり収縮しないが、誘電体セラミックグリーンシート 1Aは焼成によ り収縮し、ニッケル箔との間に収縮差が生じる。従って、生の積層体内で内部電極 2 Aと接触する誘電体セラミックグリーンシート 1Aは内部電極 2Aが拘束層として働き、 平面方向の収縮が抑制されるが、生の積層体の保護層となる部分の誘電体セラミツ クグリーンシート 1Aは内部電極 2Aによる収縮抑制効果が小さくなつて、図 4の(a)に 矢印で示すように上下の表層に近づくほど平面方向へ大きく収縮して変形し、同図 の(b)に示すようにセラミック焼結体の中央部から両端部に向けて厚みが徐々に減少 して断面形状が歪んでくると共に保護層部分の誘電体セラミック層 1と内部電極 2との 界面が剥離する等して内部に構造欠陥を発生する。
[0007] 本発明は、上記課題を解決するためになされたもので、誘電体セラミック層と内部 電極との間の剥離等の構造欠陥を低減することができる積層セラミック電子部品の製 造方法を提供することを目的として!ヽる。
課題を解決するための手段
[0008] 本発明の積層セラミック電子部品の製造方法は、複数の誘電体セラミック層を積層 してなる積層体と、上記誘電体セラミック層の界面に沿って形成された複数の内部電 極と、これらの内部電極に接続され且つ上記積層体の端面に形成された外部電極と 、を備えた積層セラミック電子部品を製造する方法において、誘電体セラミックダリー ンシートを用意する工程と、上記誘電体セラミックグリーンシート上に内部電極として 第 1の箔状の金属膜を設ける工程と、上記第 1の箔状の金属膜を有する上記誘電体 セラミックグリーンシートを、上記内部電極の一方の端部が交互に反対側で露出する ように、複数積層して生の積層体を作製する工程と、上記生の積層体の両端面から 露出する上記内部電極の端部を接続する外部電極として第 2の箔状の金属膜を設 ける工程と、上記第 2の箔状の金属膜が設けられた生の積層体を焼成する工程と、を 備えたことを特徴とするものである。

[0018] 内部電極 12、 13及び外部電極 14、 15は、いずれも箔状の金属膜によって形成さ れており、焼結金属によって形成されたものではない。これらの電極は、箔状の金属 膜であれば良ぐその形成方法が特に制限されるものではない。箔状の金属膜として は、例えば真空蒸着法やスパッタリング法等の真空薄膜形成法によって形成された 金属膜や、金属箔を用いることができる。内部電極 12、 13及び外部電極 14、 15が 箔状の金属膜であることから、誘電体セラミック層 11 Aの薄層化と相俟って内部電極 12、 13を薄膜ィ匕することができ、積層セラミックコンデンサ 10の薄層ィ匕、小型化を促 進することができる。箔状の金属膜に用いられる金属材料は、特に制限されるもので はない。このような金属材料としては、例えば、 Ni、 Cu、 Ag、 Pd等の電極材料として 使用されるものが好ましい。
[0019] 次に、図 2の(a)〜(e)に基づいて本発明の積層セラミック電子部品の製造方法の 一実施形態について製造工程順に説明する。本発明の積層セラミック電子部品の製 造方法は、後述するように焼成前に生の積層体の端面に外部電極となる箔状の金属 膜を設けた後、生の積層体を焼成してセラミック焼結体を得る点に特徴がある。尚、
図 2の(a)〜 (e)では便宜上、一個分の積層セラミックコンデンサを製造する工程とし て示してあるが、実際には複数個のセラミック焼結体が集合した集合基板として製造 する。
[0020] 1.誘電体セラミック粉末の準備
例えば炭酸バリウム (BaCO )と酸ィ匕チタン (TiO )を所定のモル比(例えば、 1 : 1)

になるようにそれぞれ秤量し、ボールミルを用いて湿式混合した後、脱水乾燥させる 。次いで、この混合物を例えば温度 1000°Cで 2時間仮焼した後、粉砕することによつ て、チタン酸バリウム系の原料粉末を調製する。他方、添加物として、例えば Dy、 Mg 、 Ca、 Mn及び Si元素それぞれを含む化合物の粉末を用意する。次いで、チタン酸 バリウム系の原料粉末を水系溶媒中に分散させると共に上記各添加物を含む化合 物を所定量ずつ添加し、均一に混合した後、水系溶媒を蒸発乾燥させて、誘電体セ ラミック粉末を得る。
[0021] 2.誘電体セラミックスラリーの準備及び誘電体セラミックグリーンシートの作製
例えば、先に準備した誘電体セラミック粉末とポリビニルブチラール系のバインダを 、アルコール系有機溶剤中において湿式混合し、誘電体セラミックスラリーを調製す る。この誘電体セラミックスラリーをドクターブレード法により、例えば図 2の(a)に示す ように基材 100上に所定の厚み (例えば、 1. 5 m)で誘電体セラミックグリーンシー ト 111Aを作製する。
[0022] 3. 内部電極付きグリーンシートの作製
また、内部電極となる箔状の金属膜として、キャリアフィルム上に Ni金属膜を薄膜形 成法によって形成する。この Ni金属膜をパターユングして、図 2の(a)に示すようにキ ャリアフィルム 200上に箔状の内部電極 12を形成する。次いで、内部電極 12をキヤリ ァフィルム 200から誘電体セラミックグリーンシート 111A上に転写して、同図の(b)に 示すように内部電極付きグリーンシート 110を所定枚数作製する。また、同様にして、 内部電極 12と同一パターンの内部電極 13を有する内部電極付きグリーンシート 110 Aを所定枚数作製する。内部電極付きグリーンシート 110、 110Aは、同一ものである 1S 互いに水平面内で 180° 向きを変えて配置するため、便宜上符号を分けて説明 する。尚、ここでは転写法について示したが、内部電極の形成方法は転写法に制限
されるものではない。
[0023] 4.生の積層体の作製
次いで、図 2の(c)に示すように内部電極付きグリーンシート 110、 110Aを水平面 内で交互に 180° 向きを変えて 500枚積み重ね、更に、このように積層された内部 電極付きグリーンシート 110、 110Aの上面及び下面に内部電極の無い誘電体セラミ ックグリーンシート 111Aをそれぞれ 50枚ずつ積み重ねて保護層を形成する。このよ うに積み重ねられた内部電極付きグリーンシート 110、 110A及び誘電体セラミックグ リーンシート 111Aを、所定の圧力でプレスして互いに圧着し、圧着体を得る。この圧 着体を所定の大きさの格子状に切断して、図 2の(d)に示す生の積層体 111を得る。
[0024] 5.端面への金属膜の形成
生の積層体 111は、その両端面カも箔状の Ni金属膜からなる内部電極 12、 13が 露出している。この生の積層体 111の両端面に、マスクを介して真空薄膜形成法によ つて Ni金属膜を所定の厚みになるように外部電極 14、 15を形成し、それぞれの端面 力も露出した内部電極 12、 13に接続する。外部電極 14、 15の厚みは、例えば 0. 1 〜1. 0 mの範囲が好ましい。外部電極 14、 15の厚みが 0. 1 m未満では誘電体 セラミックグリーンシート 111Aの収縮抑制機能が低下し、その厚みが 1. O /z mを超 えても収縮抑制機能は変化しな 、。
[0025] 6.生の積層体の焼成
外部電極 14、 15が形成された生の積層体 111を、 N雰囲気において例えば 350

°Cの温度に加熱し、バインダを燃焼させた後、酸素分圧 10_9〜: L0_12MPaの H -

N -H Oガス力 なる還元性雰囲気中において生の積層体 111を焼成し、セラミツ

ク積層体 11 (図 1参照)を得る。この際、生の積層体 111では、内部電極 12、 13と接 触する誘電体セラミックグリーンシート 111Aは、内部電極 12、 13の拘束層としての 働きにより、平面方向の収縮が抑制される。また、上下の保護層部分は、両端面が外 部電極 14、 15と密着しているため、平面方向の収縮が抑制される。この結果、セラミ ック積層体 11は、焼成による変形が抑制されて、変形による構造欠陥等の不良が低 減される。
[0026] 以上説明したように、本実施形態によれば、生の積層体 111の両端面に外部電極
14、 15として箔状の Ni金属膜を設け、外部電極 14、 15を内部電極 12、 13にそれ ぞれ接続した後、生の積層体 111を焼成してセラミック積層体 11を得るため、内部電 極 12、 13が配置されている部分では、焼成時に内部電極 12、 13が拘束層となって 平面方向の収縮が抑制される。内部電極 12、 13が配置されていない保護層部分で は、外部電極 14、 15が保護層を拘束して平面方向の収縮を抑制し、セラミック積層 体 11の変形が抑制され、変形による構造欠陥等の不良が低減された積層セラミック コンデンサ 10を得ることができる。
実施例
[0027] 次に、実施例に基づいて具体的に説明する。本実施例では、内部電極に箔状の N i金属膜を用いた生の積層体を用意し、真空蒸着法を用いて生の積層体の両端面に 外部電極として Ni金属膜を設け、 Ni金属膜の厚みと焼成後のセラミック積層体の変 形との関係を調べた。即ち、本実施例では、 Ni金属膜の厚みを表 1に示すように変 えて箔状の金属膜を生の積層体の両端面に形成して内部電極に接続し、次 、で、 生の積層体を焼成して、実施例 1〜4のセラミック積層体を得た。そして、各実施例の セラミック積層体をそれぞれ 20個ずつ抜き取り、各実施例のセラミック積層体の厚み を測定し、評価した。実施例 1〜4のセラミック積層体は、いずれも平面形状で 1. Om m X O. 5mm角の大きさであった。
[0028] セラミック積層体の評価
焼成前の生の積層体の厚み tOと焼成後のセラミック積層体との厚み tl、t2をそれ ぞれ測定し、焼成前後の厚みの変化に基づいてセラミック積層体の変形を評価し、 その結果を表 1に示した。図 3に示すように、セラミック積層体の中央部の厚みを tl、 端部の厚みを t2とした。また、実施例 1〜4それぞれのセラミック積層体についてデラ ミネーシヨンまたはクラックが発生して 、るか否かを光学顕微鏡により観察し、その結 果を表 1に示した。
[0029] また、比較例 1、 2のセラミック積層体を作製した。比較例 1では、実施例 1〜4と同 一の生の積層体を用いて、箔状の金属膜に代えて Niペーストを生の積層体の両端 面に表 1に示す厚さで塗布した後、実施例 1〜4と同一条件で焼成してセラミック積層 体を作製した。比較例 2では、生の積層体の両端面の処理を行うことなぐ両端面が
無垢のまま実施例 1〜4と同一条件で焼成してセラミック積層体を作製した。比較例 1 、 2のセラミック積層体についても 20個ずつ抜き取って実施例と同一の評価を行い、 その結果を表 1に示した。

[0031] 表 1に示す結果によれば、実施例 1〜4の積層セラミックコンデンサでは、いずれも 生の積層体を焼成する時に箔状の Ni金属膜が保護層部分の誘電体セラミックダリー ンシートの拘束層の役割を果たし、保護層部分の焼成による変形が抑制され、デラミ ネーシヨンまたはクラックの発生が低減した。 Ni金属膜の厚みが 0. 3〜1. の範 囲内ではデラミネーシヨンまたはクラックの発生数力^であった。 Ni金属膜の厚みが 0 . 1 μ mの時にはデラミネーシヨンまたはクラックの発生数が 20個中 4個あった。
[0032] これに対して、比較例 1は、焼成時に Niペーストが拘束層として働かないため、保 護層部分の変形が大きくなり、デラミネーシヨンまたはクラックが発生した。また、比較 例 2は、生の積層体の両端面が無垢になっているため、比較例 1と同様に保護層部 分の変形が大きくなり、デラミネーシヨンまたはクラックが発生した。
[0033] 以上説明したように本実施形態によれば、生の積層体 111の両端面に外部電極と して箔状の金属膜 14、 15を設けた後、生の積層体 111を焼成して、セラミック積層体 11を得るようにしたため、セラミック積層体 11の変形を抑制することができ、もってセ ラミック積層体 11のデラミネーシヨンまたはクラックを低減することができる。
[0034] 尚、本発明は、上記実施形態に何等制限されるものではない。要は、生の積層体 の両端面に箔状の金属膜を設けた後、生の積層体を焼成して積層セラミック電子部 品を製造する方法であれば、本発明に包含される。また、このような製造方法で製造 された積層セラミック電子部品も本発明に包含される。
産業上の利用可能性
[0035] 本発明は、例えば移動体通信機器等の電子機器に用いられる積層セラミック電子
品を製造する場合に広く利用することができる。
Claims
[1] 複数の誘電体セラミック層を積層してなる積層体と、上記誘電体セラミック層の界面 に沿って形成された複数の内部電極と、これらの内部電極に接続され且つ上記積層 体の端面に形成された外部電極と、を備えた積層セラミック電子部品を製造する方 法において、
誘電体セラミックグリーンシートを用意する工程と、
上記誘電体セラミックグリーンシート上に内部電極として第 1の箔状の金属膜を設け る工程と、
上記第 1の箔状の金属膜を有する上記誘電体セラミックグリーンシートを、上記内 部電極の一方の端部が交互に反対側で露出するように、複数積層して生の積層体 を作製する工程と、
上記生の積層体の両端面から露出する上記内部電極の端部を接続する外部電極 として第 2の箔状の金属膜を設ける工程と、
上記第 2の箔状の金属膜が設けられた生の積層体を焼成する工程と、を備えた ことを特徴とする積層セラミック電子部品の製造方法。
[2] 薄膜形成法を用いて上記第 1、第 2の箔状の金属膜を設けることを特徴とする請求 項 1に記載の積層セラミック電子部品の製造方法。
[3] 上記第 2の箔状の金属膜の厚みは、 0. 1〜1. 0 mであることを特徴とする請求項 1または請求項 2に記載の積層セラミック電子部品の製造方法。
