Abstract

 本発明の偏光板は、偏光フィルムの片面または両面に、接着層を介して保護フィルムを貼り合わせた偏光板であって、接着層の厚さが52nm以下である。かかる偏光板は、近年の液晶表示装置の大型化および画質の向上に伴い、偏光板に求められる面内均一性への要求が厳しくなっているが、スジ状の凹凸ムラを抑えて、面内均一性により優れている。

明 細 書
偏光板、その製造方法、光学フィルムおよびそれを用いた画像表示装置 技術分野
[0001] 本発明は、液晶表示装置 (LCD)、エレクト口ルミネッセンス表示装置 (ELD)等の 画像表示装置に使用する偏光板およびその製造方法に関する。また、本発明は、こ の偏光板を含む光学フィルムおよび、前記偏光板ある 、は前記光学フィルムを有す る画像表示装置に関する。
背景技術
[0002] 画像表示装置に使用する偏光板は、明るぐ色の再現性が良い画像を提供するた めに、高い透過率と高い偏光度を兼ね備えることが要求されている。このような偏光 板は、一般に、ポリビニルアルコール (PVA)系のフィルムに、ヨウ素や二色性染料等 の二色性物質で染色して偏光フィルムとした後、この偏光フィルムの両面に、トリァセ チルセルロースフィルム等のポリマーフィルムからなる保護フィルムを貼り合わせるこ とにより製造されている。
[0003] このような偏光板には透過率、偏光度および、色相等の優れた光学特性に加えて、 ムラのない画像表示、いわゆる優れた面内均一性が求められている。この面内均一 性に対してはこれまで、偏光フィルムのムラ改善 (例えば、特許文献 1参照。)および 、保護フィルムのムラ改善 (例えば、特許文献 2参照。)としてそれぞれ偏光板の面内 均一性を向上させる技術が開示されている。しかしながら、近年の画像表示装置の 大型化および画質の向上に伴い、偏光板に求められる面内均一性への要求が厳し くなるとともに、反射光の濃淡により確認されるスジ状の凹凸ムラ (スジムラ)のように、 新たなモードのムラが生じており、未だ十分な均一性が得られていると言えるもので はない。前記スジムラは、偏光板の略中央部において、 MD方向(流れ方向)と同じ 方向に生じている。

発明の開示 発明が解決しょうとする課題
[0004] 本発明は上記問題点に鑑み、偏光フィルムの片面または両面に接着層または粘着 層を介して保護フィルムを貼り合わせた偏光板であって、スジ状の凹凸ムラを抑えて 、面内均一性に優れた偏光板およびその製造方法を提供することを目的とする。さら には、この偏光板に少なくとも 1層の光学機能層を積層した光学フィルム、および前 記偏光板または前記光学フィルムを有する画像表示装置を提供することを目的とす る。
課題を解決するための手段
[0005] 本発明者らは、前記課題を解決すべく鋭意検討したところ、以下に示す偏光板およ びその製造方法により上記目的を達成できることを見出し、本発明を完成するに至つ た。
[0006] 本発明は、偏光フィルムの片面または両面に、接着層または粘着層を介して保護 フィルムを貼り合わせた偏光板において、接着層または粘着層の厚さが 52nm以下 であることを特徴とする偏光板に関するものであり、前記偏光板貼り合わせ時の偏光 フィルムの水分率は 15重量%〜26重量%であることが好ましい。
[0007] 本発明による偏光板の製造方法としては、偏光フィルムの片面または両面に、接着 剤または粘着剤を用いて保護フィルムを貼り合わせた後、加熱乾燥する偏光板の製 造方法において、乾燥後の接着層または粘着層の厚さが 52nm以下になるように接 着剤または粘着剤を積層することを特徴とする。このとき、偏光フィルムの片面または 両面に、接着剤または粘着剤を用いて保護フィルムを貼り合わせる際には、偏光フィ ルムの水分率が 15〜26重量%となるように調整して力も貼り合わせることが好ましい
[0008] 本発明は、前記偏光板または前記製造方法により得られた偏光板に、少なくとも 1 層の光学機能層を積層した光学フィルムに関するものであり、前記偏光板、あるいは 前記光学フィルムを有する画像表示装置に関するものである。
発明の効果
[0009] 上記のように本発明の偏光板は、偏光フィルムの片面または両面に接着層または 粘着層を介して保護フィルムを貼り合わせたものであり、前記接着層または粘着層の 厚さが 52nm以下であることを特徴とする。このような偏光板は、画像表示装置に適 用としたときにも視認されるスジ状の凹凸ムラが抑えられており、面内均一性に優れ た偏光板を提供することができる。さらには、この偏光板を用いることにより、高解像 度であり、且つ高コントラストな画像表示装置を実現することができる。
発明を実施するための最良の形態
[0010] 本発明における偏光板は、偏光フィルムの片面または両面に、厚さ 52nm以下の 接着層または粘着層を介して、保護フィルムを貼り合わせた偏光板である。このとき の接着層または粘着層は、接着剤または粘着剤により形成されたものあり、特に限定 されるものではないが、接着層または粘着層としては、軽量化、または薄膜ィ匕が粘着 剤と比べて容易であるという点において、接着剤が好ましく用いられる。このような接 着剤または粘着剤は一般に、偏光フィルムまたは保護フィルムの片面または両面に 塗布し、偏光フィルムと保護フィルムを貼り合わせ、乾燥した後に偏光フィルム、接着 層または粘着層および、保護フィルムが積層した偏光板となる。
[0011] 前記偏光板における、乾燥後の接着層または粘着層の厚さとしては、 52nm以下 であれば本発明の効果が得られる。なかでも 35nm以下であることが好ましぐ 29nm 以下がより好ましい。この厚さが厚すぎると、接着層または粘着層の面内の均一性を 保持することが難しくなり、スジ状の凹凸ムラの原因となるため、本発明の効果が得ら れない。また、接着層または粘着層の最低限の厚さとしては接着層または粘着層の 種類にもよるため、特に限定されるものではないが、 5nm以上とすることが好ましぐ さらには lOnm以上とすることがより好ましい。この接着層または粘着層の厚さが薄す ぎると、偏光板として最低限度必要とする接着力が得られに《なるとともに、新たな 外観上の不具合が発生しやすくなる。
[0012] 接着層を形成する接着剤および接着処理方法としては特に限定されるものではな いが、例えば、ビュルポリマーを含有する接着剤などを用いることができる。このような 接着剤からなる接着層は、水溶液の塗布乾燥層などとして形成しうるが、その水溶液 の調製に際しては、必要に応じて、架橋剤や他の添加剤、酸等の触媒も配合するこ とができる。前記接着剤におけるビュルポリマーとしては、ポリビニルアルコール系榭 脂が好ましい。またポリビニルアルコール系榭脂には、ホウ酸やホウ砂、ダルタルアル デヒドやメラミン、シユウ酸などの水溶性架橋剤を含有することができる。特に偏光フィ ルムとしてポリビュルアルコール系のポリマーフィルムを用いる場合には、ポリビュル アルコール系榭脂を含有する接着剤を用いることが、接着性の点力も好ましい。さら には、ァセトァセチル基を有するポリビニルアルコール系榭脂を含む接着剤が耐久 性を向上させる点力もより好ましい。
[0013] 前記ポリビニルアルコール系榭脂は、特に限定されるものではな 、が、接着性の点 力も平均重合度 100〜3000程度、平均ケンィ匕度は 85〜: LOOモル%程度が好まし い。また接着剤水溶液の濃度としては、 目標とする接着層の厚さに応じて適宜決定 すればよいため、特に限定されるものではないが、 0. 1〜15重量%であることが好ま しぐ 0. 5〜10重量%であることがより好ましい。この溶液濃度が高すぎると粘度が上 力 Sりすぎるため、スジ状の凹凸ムラが発生しやすくなり、溶液濃度が低すぎると塗布 性が悪くなりムラになりやすくなる。
[0014] ポリビュルアルコール系榭脂は、ポリ酢酸ビュルをケン化して得られたポリビュルァ ルコール;その誘導体;更に酢酸ビニルと共重合性を有する単量体との共重合体の ケン化物;ポリビュルアルコールをァセタール化、ウレタン化、エーテル化、グラフトイ匕 、リン酸エステル化等した変性ポリビニルアルコールが挙げられる。前記単量体として は、(無水)マレイン酸、フマール酸、クロトン酸、ィタコン酸、(メタ)アクリル酸等の不 飽和カルボン酸およびそのエステル類;エチレン、プロピレン等の α—ォレフイン、(メ タ)ァリルスルホン酸(ソーダ)、スルホン酸ソーダ(モノアルキルマレート)、ジスルホン 酸ソーダアルキルマレート、 Ν—メチロールアクリルアミド、アクリルアミドアルキルスル ホン酸アルカリ塩、 Ν—ビュルピロリドン、 Ν—ビュルピロリドン誘導体等が挙げられる 。これらポリビニルアルコール系榭脂は一種を単独でまたは二種以上を併用すること ができる。
[0015] ァセトァセチル基を含有するポリビュルアルコール系榭脂は、ポリビュルアルコール 系榭脂とジケテンとを公知の方法で反応して得られる。例えば、ポリビニルアルコー ル系榭脂を酢酸等の溶媒中に分散させておき、これにジケテンを添加する方法、ポリ ビュルアルコール系榭脂をジメチルホルムアミドまたはジォキサン等の溶媒にあらか じめ溶解しておき、これにジケテンを添加する方法等が挙げられる。またポリビニルァ ルコールにジケテンガスまたは液状ジケテンを直接接触させる方法が挙げられる。
[0016] ァセトァセチル基を含有するポリビュルアルコール系榭脂のァセトァセチル基変性 度は、 0. 1モル%以上であれば特に限定されるものではない。 0. 1モル%未満では 、接着剤層の耐水性が不十分であり、不適当である。ァセトァセチル基変性度は、好 ましくは 0. 1〜40モル%程度、さらに好ましくは 1〜20モル%、特に好ましくは 2〜7 モル%である。ァセトァセチル基変性度が 40モル%を超えると架橋剤との反応点が 少なくなり、耐水性の向上効果が小さい。このようなァセトァセチル基変性度は核磁 気共鳴装置(NMR : Nuclear Magnetic Resonance)を用いて測定することがで きる。
[0017] 架橋剤としては、一般に接着剤に用いられているものを特に限定することなく使用 でき、例えば前記のようなポリビニルアルコール系榭脂を用いた接着剤の場合、ポリ ビニルアルコール系榭脂と反応性を有する官能基を少なくとも 2つ有する化合物が好 ましく使用できる。例えば、エチレンジァミン、トリエチレンジァミン、へキサメチレンジ ァミン等のアルキレン基とアミノ基を 2個有するアルキルジァミン類;トリレンジイソシァ ネート、水素化トリレンジイソシァネート、トリメチロールプロパントリレンジイソシァネー トァダクト、トリフエ-ノレメタントリイソシァネート、メチレンビス(4—フエ-ノレメタントリイソ シァネート、イソホロンジイソシァネートおよびこれらのケトォキシムブロック物またはフ ェノールブロック物等のイソシァネート類;エチレングリコールジグリシジルエーテル、 ポリエチレングリコールジグリシジルエーテル、グリセリンジまたはトリグリシジルエーテ ル、 1, 6 へキサンジオールジグリシジルエーテル、トリメチロールプロパントリグリシ ジルエーテル、ジグリシジルァ二リン、ジグリシジルァミン等のエポキシ類;ホルムアル デヒド、ァセトアルデヒド、プロピオンアルデヒド、ブチルアルデヒド等のモノアルデヒド 類;グリオキザール、マロンジアルデヒド、スクシンジアルデヒド、グルタルジアルデヒド 、マレインジアルデヒド、フタルジアルデヒド等のジアルデヒド類;メチロール尿素、メチ ロールメラミン、アルキル化メチロール尿素、アルキル化メチロールメラミン、ァセトグ アナミン、ベンゾグアナミンとホルムアルデヒドとの縮合物等のアミノ ホルムアルデヒ ド榭脂;さらにナトリウム、カリウム、マグネシウム、カルシウム、アルミニウム、鉄、 -ッケ ル等の二価金属、または三価金属の塩およびその酸ィ匕物が挙げられる。これらの中 でも、アミノーホルムアルデヒド榭脂、特にメチロール基を有するメチロール化合物が 好適である。
[0018] 架橋剤の配合量は、一般に榭脂 100重量部に対して 0. 1〜35重量部程度であり、 10〜25重量部のものが好ましく用いられる力 接着剤の耐久性を重視する場合には 、接着剤の調製から接着層とするまでの時間 (可使時間)が短くなることと引き換えに 30重量部以上 46重量部以下、より好ましくは 32重量部以上 40重量部以下の架橋 剤を配合することも有効である。
[0019] 前記接着層または粘着層には、さらにシランカップリング剤、チタンカップリング剤 等のカップリング剤、各種粘着付与剤、紫外線吸収剤、酸化防止剤、耐熱安定剤、 耐加水分解安定剤等の安定剤を含むものであっても良い。
[0020] 前記偏光板は偏光フィルムの片面または両面に、接着層または粘着層を介して保 護フィルムを貼り合わせたものであれば、偏光フィルムや保護フィルムおよび、接着 層または粘着層の層数等の諸条件について限定されるものではなぐ接着層または 粘着層と、保護フィルムまたは偏光フィルムとの間に下塗り層や易接着処理層等を設 けても良い。
[0021] 偏光フィルムと保護フィルムを、接着層または粘着層を介して貼り合わせる方法とし ては、従来公知の方法を適宜用いれば良ぐ特に限定されるものではない。例えば、 濃度や粘度を調整した接着剤 (溶液)または粘着剤 (溶液)とともに、第 1ロールと第 2 ロールの一対のロール間を通すことにより圧着する方法が挙げられる。特に本発明で は、一般では用 、られて 、な 、程度に接着層または粘着層を薄くすることに特徴を 有するため、接着剤溶液または粘着剤溶液の濃度を調整するとともに、圧着する口 ール間の距離やロールの材質、ロール径、貼り合わせるときの搬送速度等を適宜調 整し、接着層または粘着層に力かる圧力を制御することにより、偏光板における接着 層または粘着層の厚さを調整することができる。例えば、接着層または粘着層を薄く するためには、接着剤溶液または粘着剤溶液の濃度 (ベース濃度)を低くすることお よび、圧着するロール間の距離を狭くすることにカ卩えて、前記ロールの材質として硬 V、ものを用いること、前記ロールの直径がより小さ 、ものを用いること等の制御も重要 である。 [0022] 前記ロール塗工において、第 1ロールとして、金属ロールを用い、第 2ロールとして 、金属製の芯部にゴム層または榭脂層でコーティングされた弾性ロールを用いること が好ましい。第 2ロールである弾性ロールにおける、ゴム層または榭脂層の弾性力に よって、接着層または粘着層の厚みを 52nm以下に制御して、偏光板に生じる、スジ 状の凹凸ムラを抑えることができる。
[0023] 1対のロールによるロール塗工において、一方のロールが、弾性層を有する弾性口 ールである場合における、ロール間のギャップ(H)は、

で表されることが知られている。ここで、 μ:塗工液の粘度、 V:塗工速度、 L:弾性層 の肉厚、 Ε :弾性層の硬度、 R:ロール径、 W:ラミネート圧力。 Chemical Engineering S cience Vol.43,No.10.P2673-2684 (1988) 0本発明では、上記のギャップ(H)の式を 参考に、これを、偏光板の製造における、偏光フィルムと保護フィルムの間の接着層 または粘着層に適用して、接着層または粘着層の厚みを 52nm以下に制御して、偏 光板を作成する際の条件を検討した。
[0024] 前記第 1ロールとしては、金属ロールを好ましく用いることができる。金属ロールとし ては、第 2ロールよりも、表面の硬度が高いものが用いられる。金属ロールの材料とし ては、例えば、鉄、ステンレス、チタン、アルミニウム等があげられる。金属トールとして は、費用対効果の点から、鉄ロールが好適である。
[0025] 前記第 2ロールとしては、例えば、金属製の芯部にゴム層または榭脂層でコーティ ングされた弾性ロールを好ましく用いることができる。このゴム層または榭脂層の硬度 としては、 60以上のものが好ましく用いられ、 80以上のものがより好ましく用いられる 。また、フィルム表面の傷つきを防止するためには 90以下が好ましい。このときの硬 度としては、例えば、 JIS K6253 (1997)に開示される方法にて、市販のデュロメ一 タ(タイプ Α)を用いて測定できる。
[0026] さらに、第 1ロールと第 2ロールの直径としては、直径が小さいほどフィルムに接触 する面積が小さくなるため、相対的にフィルム面にカ卩えられる圧力が高くなる。そのた め、ロールの直径としては、 250mm以下のものを用いることが好ましぐさらには 200 mm以下、さらには 150mm以下のものを用いることがより好ましい。ただし、この直径 力 、さくなりすぎると、ロールの耐久性が弱くなるために、十分な力を加えられなくな るため、 30mm以上のロールを用いることが好ましぐ 70mm以上のロールを用いる ことがより好ましい。
[0027] また、貼り合わせるときの搬送速度は、速いほど接着層または粘着層が厚くなる傾 向があるが、特に制限されるものではなぐ通常、 2mZ分〜 50mZ分程度で調整す るのが好ましい。
[0028] また、貼り合わせるときに、接着層または粘着層に力かるラミネート圧力は、特に制 限されず適宜設定される。ラミネート圧力は、調整のしゃすさ、偏光板の生産性の点 から、 0. 2〜lMPa程度であるのが好ましぐ 0. 2〜0. 6MPa程度がより好ましい。ラ ミネート圧力の測定は、富士写真フィルム社製の感圧紙「プレスケール (超極低圧: L LLW)」を用いて、当該感圧紙の色変化をコンピュータ画像処理によりニ値ィ匕し、そ の発色面積と濃度について、作製された圧力標準線の近似式力 求められる。
[0029] また、貼り合わせには接着剤または粘着剤が、無溶剤または低溶剤状態で貼り合 わせることのできるドライラミネート法を好ましく用いることができる。このドライラミネ一 ト法としては、従来公知のドライラミネート用接着剤および貼り合わせ方法を用いれば 良いが、本発明にカロえてこの方法を用いることにより、より一層のスジ状の凹凸ムラを 低減する効果が得られることが分力つて 、る。
[0030] 前記ドライラミネート用接着剤としては、二液硬化型接着剤、二液溶剤型接着剤、 一液無溶剤型接着剤等が挙げられる。二液硬化型接着剤としてはアクリル系、二液 溶剤型接着剤としては、ポリエステル系、芳香族ポリエステル系、脂肪族ポリエステル 系、ポリエステル Zポリウレタン系、ポリエーテル Zポリウレタン系、一液無溶剤型接 着剤 (湿気硬化型タイプ)としてはポリエーテル Zポリウレタン系、等の榭脂を用いる ことができる。
[0031] 偏光フィルムと保護フィルムを貼り合わせる際の偏光フィルムの水分率としては、特 に限定されるものではないが、低すぎると偏光板としたときにスジ状の凹凸ムラが生じ やすぐ逆に水分率が高すぎると耐久性、接着力および、接着層または粘着層の厚 みの点で制御が難しくなる。したがって、本発明における偏光フィルムに保護フィル ムを貼り合わせる時の偏光フィルムの水分率としては、 15〜26重量%とすることが好 ましぐ 19〜25重量%とすることがより好ましぐさらには 22〜25重量%とすることが 特に好ましい。このような偏光フィルムの水分率は、一般に偏光フィルム製造工程中 の乾燥処理の条件により調整できるが、必要に応じて別途調湿処理工程を設け、水 浴中への浸漬ゃ水滴の噴霧または、再度の加熱乾燥や減圧乾燥を施しても良い。 前記乾燥処理の条件によっても異なるが、通常、湿式法により作製された PVA系偏 光フィルムは、調整しない状態での水分率が 26〜33重量%程度であるため、 30〜5 0°C程度の温度で、 60〜 180秒間程度加熱乾燥することで前記水分率とすることが できる。
[0032] 前記偏光フィルムとしては、ポリビュルアルコール(PVA)系フィルム等のポリマーフ イルムに、ヨウ素や二色性染料等の二色性物質で染色して一軸延伸したものが通常 用いられる。このような偏光フィルムの厚さは特に限定されるものではないが、 5〜80 μ m程度である。偏光フィルムの厚さが薄いほど、スジ状の凹凸ムラが見えやすくなる 傾向があるため、偏光フィルムの厚さ力 40 /z m以下の場合にものが好ましく用いら れる。特に、偏光フィルムの厚さ力 25 m以下の場合に、本発明の効果は顕著に なる。
[0033] 偏光フィルムの光学特性としては、偏光フィルム単体で測定したときの単体透過率 力 3%以上であることが好ましぐ 43. 3〜45. 0%の範囲にあることがより好ましい。 また、前記偏光フィルムを 2枚用意し、 2枚の偏光フィルムの吸収軸が互いに 90° に なるように重ね合わせて測定する直交透過率は、より小さいことが好ましぐ実用上、 0. 00%以上 0. 050%以下が好ましぐ 0. 030%以下であることがより好ましい。偏 光度としては、実用上、 99. 90%以上 100%以下であることが好ましぐ 99. 93%以 上 100%以下であることが特に好ましい。偏光板として測定した際にもほぼこれと同 等の光学特性が得られるものが好まし 、。

[0037] 前記偏光フィルムの製造方法としては、これに限定されるものではないが、一般に 乾式延伸法と湿式延伸法に大別できる。湿式延伸法による偏光フィルムの製造工程 としては、その条件に応じて適宜な方法を用いることができる力 例えば、前記ポリマ 一フィルムを、膨潤、染色、架橋、延伸、水洗および、乾燥処理工程力 なる一連の 製造工程によって製造する方法が一般的である。乾燥処理工程を除くこれら各処理 工程では、各種溶液力 なる浴中に浸漬しながら各処理を行う。このときの各処理工 程における膨潤、染色、架橋、延伸、水洗および乾燥の各処理の順番、回数および 実施の有無は特に限定されるものではなぐいくつかの処理を一処理工程中で同時 に行っても良ぐいくつかの処理を行わなくても良い。例えば、延伸処理は染色処理 後に行ってもよいし、膨潤ゃ染色処理と同時に延伸処理してもよぐまた延伸処理し てから染色処理してもよい。さらに、架橋処理を延伸処理の前後に行うことも好ましく 用いられる。また、延伸処理としては、限定されることなく適宜な方法を用いることがで きるが、例えばロール延伸の場合、ロール間におけるロールの周速差によって延伸を 行う方法が用いられる。さらに、各処理には適宜ホウ酸やホウ砂あるいはヨウ化力リウ ム等の添加剤をカ卩えても良い。したがって、偏光フィルム中には、必要に応じてホウ 酸や硫酸亜鉛、塩化亜鉛、ヨウ化カリウム等を含んでいてもよい。さら〖こは、これらの いくつかの処理中で、適宜流れ方向もしくは幅方向に延伸しても良ぐ各処理ごとに 水洗処理を行っても良い。
[0038] 膨潤処理工程としては、例えば、前記ポリマーフィルムを水で満たした処理浴 (膨潤 浴)中に浸漬する。これによりポリマーフィルムが水洗され、ポリマーフィルム表面の汚 れゃブロッキング防止剤を洗浄することができるとともに、ポリマーフィルムを膨潤させ ることで染色ムラ等の不均一性を防止する効果が期待できる。この膨潤浴中には、グ リセリンやヨウ化カリウム等を適宜加えてもよぐ添加する濃度は、グリセリンは 5重量 %以下、ヨウ化カリウムは 10重量%以下であることが好ましい。膨潤浴の温度は 20〜 45°C程度であり、膨潤浴への浸漬時間は 2〜180秒間程度である。また、この膨潤 浴中でポリマーフィルムを延伸してもよぐそのときの延伸倍率は 1. 1〜3. 5倍程度 である。
[0039] 染色処理工程としては、例えば前記ポリマーフィルムを、ヨウ素等の二色性物質を 含む処理浴 (染色浴)に浸漬することによって染色する方法が挙げられる。前記二色 性物質としては、従来公知の物質が使用でき、例えば、ヨウ素や有機染料等があげら れる。有機染料としては、例えば、レッド BR、レッド LR、レッド R、ピンク LB、ルビン B L、ボノレドー GS、スカイブノレー LG、レモンエロー、ブルー BR、ブルー 2R、ネィビー R Y、グリーン LG、バイオレット LB、バイオレットおブラック H、ブラック B、ブラック GSP 、エロー 3G、エロー R、オレンジ LR、オレンジ 3R、スカーレット GL、スカーレット KGL 、コンゴ一レッド、ブリリアントバイオレット BK、スプラブルー G、スプラブルー GL、スプ ラオレンジ GL、ダイレクトスカイブルー、ダイレクトファーストオレンジ S、ファーストブラ ック、等が使用できる。これらの二色性物質は、一種類でも良いし、二種類以上を併 用して用いても良い。なかでも本発明では、偏光度等の光学特性に優れ、本発明に よるスジ状の凹凸ムラの低減効果が得られやすいことから、ヨウ素を用いることが好ま しい。

[0044] 前記架橋浴中には、偏光フィルム面内の均一な特性が得られる点から、ヨウ化物を 添加してもよい。このヨウ化物としては、例えば、ヨウ化カリウム、ヨウ化リチウム、ヨウ化 ナトリウム、ヨウ化亜鉛、ヨウ化アルミニウム、ヨウ化鉛、ヨウ化銅、ヨウ化バリウム、ヨウ 化カルシウム、ヨウ化錫、ヨウ化チタンが挙げられ、この含有量は 0. 05〜15重量%、 より好ましくは 0. 5〜8重量%である。なかでも、ホウ酸とヨウ化カリウムの組み合わせ が好ましぐホウ酸とヨウ化カリウムの割合 (重量比)は、 1 :0. 1〜1 : 3. 5の範囲にあ ることが好ましぐ 1 :0. 5〜1 : 2. 5の範囲にあることがより好ましい。架橋浴の温度は 通常 20〜70°C、浸漬時間は通常 1秒〜 15分程度である。さらに、架橋処理も染色 処理と同様に、架橋剤含有溶液を塗布または噴霧する方法を用いても良ぐ架橋処 理と同時に延伸処理を施しても良い。このときの累積延伸倍率は 1. 1〜3. 5倍程度 である。

[0051] 前記保護フィルムとしては、偏光フィルムの保護を目的とするため、透明性、機械的 強度、熱安定性、等方性等に優れるものが好ましい。保護フィルムの厚さは一般に 1 〜300 /ζ πι程度であり、 5〜: LOO /z m程度のものがより好ましい。特に、本発明の課 題におけるスジ上の凹凸ムラは比較的薄い保護フィルムを用いた場合により見えや すくなるため、保護フィルムの厚さは、 5〜60 m程度のものを用いた場合が好適で あり、偏光板に対する本発明の効果は顕著である。また、偏光特性や耐久性および 接着特性向上等の点より、保護フィルム表面をアルカリなどでケン化処理することが 好ましい。このような保護フィルムの透湿度は、温度 40°C相対湿度 90%における JIS Z0208 (カップ法)に準じた測定によると、 0. 5〜5000gZm2' 24h程度である。

[0070] 偏光板と輝度向上フィルムを貼り合わせた偏光板は、通常液晶セルの裏側サイドに 設けられて使用される。輝度向上フィルムは、液晶表示装置などのバックライトや裏 側からの反射などにより自然光が入射すると所定偏光軸の直線偏光または所定方向 の円偏光を反射し、他の光は透過する特性を示すもので、輝度向上フィルムを偏光 板と積層した偏光板は、バックライト等の光源からの光を入射させて所定偏光状態の 透過光を得るとともに、前記所定偏光状態以外の光は透過せずに反射される。この 輝度向上フィルム面で反射した光をさらにその後ろ側に設けられた反射層等を介し 反転させて輝度向上フィルムに再入射させ、その一部または全部を所定偏光状態の 光として透過させて輝度向上フィルムを透過する光の増量を図るとともに、偏光フィル ムに吸収させにくい偏光を供給して、液晶画像表示等に利用しうる光量の増大を図 ることにより輝度を向上させうるものである。
[0071] また、本発明の偏光板は、上記の偏光分離型偏光板の如ぐ偏光板と 2層または 3 層以上の光学機能層とを積層したものからなっていてもよい。したがって、上記の反 射型偏光板や半透過型偏光板と位相差板を組み合わせた反射型楕円偏光板や半 透過型楕円偏光板などであってもよ 、。
[0072] 偏光板に前記光学機能層を積層した光学フィルムは、液晶表示装置等の製造過 程で順次別個に積層する方式にても形成することができるが、あらかじめ積層して光 学フィルムとしたものは、品質の安定性や組立作業等に優れて 、て液晶表示装置な どの製造工程を向上させうる利点がある。積層には接着層等の適宜な接着手段を用 いうる。前記の偏光板と他の光学機能層の接着に際し、それらの光学軸は目的とす る位相差特性などに応じて適宜な配置角度とすることができる。
[0073] なお、上記の偏光板、光学機能層や接着剤、粘着層などの各層は、例えば、サリチ ル酸エステル系化合物やべンゾフ ノン系化合物、ベンゾトリアゾール系化合物ゃシ ァノアクリレート系化合物、ニッケル錯塩系化合物等の紫外線吸収剤で処理する方 式などの適宜な方式により紫外線吸収能を持たせたものであってもよい。

[0075] 偏光板は液晶表示装置の形成などに好ましく用いることができ、例えば、液晶セル の片側ある 、は両側に偏光板を配置してなる反射型や半透過型、ある 、は透過-反 射両用型等の液晶表示装置に用いることができる。液晶セル基板は、プラスチック基 板、ガラス基板のいずれでも良い。液晶表示装置を形成する液晶セルは任意であり 、例えば薄膜トランジスタ型に代表されるアクティブマトリクス駆動型のもの、ツイストネ マチック型やスーパーツイストネマチック型に代表される単純マトリクス駆動型のもの など適宜なタイプの液晶セルを用いたものであって良 、。
[0076] また、液晶セルの両側に偏光板や光学フィルムを設ける場合、それらは同じもので あってもよいし、異なるものであってもよい。さらに、液晶表示装置の形成に際しては 、例えばプリズムアレイシートやレンズアレイシート、光拡散板やバックライト等の適宜 な部品を適宜な位置に 1層または 2層以上配置することができる。
[0077] 次 、で、有機エレクトロルミネセンス装置 (有機 EL表示装置)につ 、て説明する。一 般に、有機 EL表示装置は、透明基板上に透明電極と有機発光層と金属電極とを順 に積層して発光体 (有機 EL発光体)を形成している。ここで、有機発光層は、種々の 有機薄膜の積層体であり、例えばトリフエニルァミン誘導体等カゝらなる正孔注入層と、 アントラセン等の蛍光性の有機固体力 なる発光層との積層体や、あるいはこのよう な発光層とペリレン誘導体等力 なる電子注入層の積層体や、またあるいはこれらの 正孔注入層、発光層、および電子注入層の積層体等、種々の組み合わせを持った 構成が知られている。
[0078] 有機 EL表示装置は、透明電極と金属電極とに電圧を印加することによって、有機 発光層に正孔と電子とが注入され、これら正孔と電子との再結合によって生じるエネ ルギ一が蛍光物質を励起し、励起された蛍光物質が基底状態に戻るときに光を放射 する、という原理で発光する。途中の再結合というメカニズムは、一般のダイオードと 同様であり、このことからも予想できるように、電流と発光強度は印加電圧に対して整 流性に伴う強 ヽ非線形性を示す。
[0079] 有機 EL表示装置においては、有機発光層での発光を取り出すために、少なくとも 一方の電極が透明でなくてはならず、通常、酸化インジウムスズ (ITO)などの透明導 電体で形成した透明電極を陽極として用いている。一方、電子注入を容易にして発 光効率を上げるには、陰極に仕事関数の小さな物質を用いることが重要で、通常 Mg Ag、 A1— Liなどの金属電極を用いている。
[0080] このような構成の有機 EL表示装置において、有機発光層は、厚さ lOnm程度と極 めて薄い膜で形成されている。このため、有機発光層も透明電極と同様、光をほぼ完 全に透過する。その結果、非発光時に透明基板の表面カゝら入射し、透明電極と有機 発光層とを透過して金属電極で反射した光が、再び透明基板の表面側へと出るため 、外部力も視認したとき、有機 EL表示装置の表示面が鏡面のように見える。
[0081] 電圧の印加によって発光する有機発光層の表面側に透明電極を備えるとともに、 有機発光層の裏面側に金属電極を備えてなる有機 EL発光体を含む有機 EL表示装 置において、透明電極の表面側に偏光板を設けるとともに、これら透明電極と偏光板 との間に位相差板を設けることができる。
[0082] 位相差板および偏光板は、外部から入射して金属電極で反射してきた光を偏光す る作用を有するため、その偏光作用によって金属電極の鏡面を外部から視認させな いという効果がある。特に、位相差板を 1Z4波長板で構成し、かつ偏光板と位相差 フィルムとの偏光方向のなす角を π Z4に調整すれば、金属電極の鏡面を完全に遮 蔽することができる。

[0083] 以下に実施例および比較例を用いて本発明をさらに具体的に説明する力 本発明 はこれら実施例および比較例によって限定されるものではない。
[0084] 実施例 1
(偏光フィルムの作製)
厚さ 50 μ mのポリビニルアルコール(PVA)フィルム(日本合成化学工業 (株)製、 M— 5000)を用いて、 30°Cの純水中に 60秒間浸漬しながら延伸倍率 2. 5倍まで延 伸し、 30°Cのヨウ素水溶液 (重量比:純水 Zヨウ素 (I)Zヨウ化カリウム (KI) = 100Z 0. 01/1)中で 45秒間染色し、 3重量%ホウ酸水溶液中に 30秒間浸漬し、 4重量% ホウ酸水溶液中で延伸倍率が 5. 8倍になるように延伸し、 5重量%ΚΙ水溶液中に 10 秒間浸漬した後、フィルムの張力を保ったまま 60°Cで 3分間乾燥して偏光フィルムを 得た。この偏光フィルムの厚さは 19 m、水分率は 23. 2%であった。
[0085] (接着剤の調製)
PVA榭脂 (日本合成化学工業 (株)製:ゴセノール) 100重量部と架橋剤 (大日本ィ ンキ化学工業 (株)製:ウォーターゾール) 35重量部を純水 3760重量部中に溶解し て接着剤を調製した。
[0086] (偏光板の作製)
前記得られた偏光フィルムの両面に、厚さ 40 μ mのトリアセチルセルロース(TAC) フィルム (富士写真フィルム社製: UZ— 40T)を、前記調製した接着剤を用いて貼り 合わせた。貼り合わせには、第 1ロールとして、直径 100mmの鉄ロールを用い、一方 、第 2ロールとして、鉄芯の周囲にゴム層(硬度 65度、肉厚 3. 5mm)を有する構成の 直径 100mmのゴムロールを用いて、上下力も圧着する形態で貼り合わせを行った。 このときの貼り合わせ部分のラミネート圧力は 0. 38MPaであった。搬送速度は、 5. 8mZ分であった。その後、 60°Cで 3分間乾燥して偏光板とした。偏光板乾燥後の接 着層の厚さは 22nmであった。

実施例 1の(偏光フィルムの作製)にお 、て、厚さ 75 μ mの PVAフィルム((株)クラ レ製、重合度 2400)を用いて、その他は実施例 1と同様の条件で偏光フィルムを作 製し、厚さは 27 m、乾燥後の水分率が 24. 8%の偏光フィルムが得られた。この偏 光フィルムの両面に厚さ 80 μ mの TACフィルム(富士写真フィルム社製: UZ— 80T )を実施例 1と同様にして貼り合わせ、偏光板を作製した。偏光板乾燥後の接着層の 厚さは 31nmであった。

実施例 1 (偏光フィルムの作製)の乾燥において、フィルムの張力を保ったまま 25°C で 1. 5分間乾燥することにより、厚さは 19 m、乾燥後の水分率が 26. 7%の偏光フ イルムを得た。この偏光フィルムの両面に実施例 1と同様の TACフィルムを貼り合わ せ、実施例 1と同様にして偏光板を作製した。このときの貼り合わせには、第 1ロール として、直径 200mmの鉄ロールを用い、一方、第 2ロールとして、鉄芯の周囲にゴム 層(硬度 80度、肉厚 7mm)を有する構成の直径 200mmのゴムロールを用いた。こ のときの貼り合わせ部分のラミネート圧力は 0. 42MPaであった。搬送速度は、 5. 8 mZ分であった。偏光板乾燥後の接着層の厚さは 49mmであった。

実施例 1の(偏光フィルムの作製)にお 、て、厚さ 75 μ mの PVAフィルム((株)クラ レ製、重合度 2400)を用いて作製し、 60°Cで 5分間乾燥することにより、厚さは 27 m、乾燥後の水分率が 19. 8%の偏光フィルムを得た。この偏光フィルムの両面に実 施例 1と同様の TACフィルムを実施例 1と同様にして貼り合わせ、偏光板を作製した 。このときの貼り合わせには、第 1ロールとして、直径 200mmの鉄ロールを用い、一 方、第 2ロールとして、鉄芯の周囲にゴム層(硬度 65度、肉厚 7mm)を有する構成の 直径 200mmのゴムロールを用いた。このときの貼り合わせ部分のラミネート圧力は 0 . 26MPaであった。搬送速度は、 5. 8mZ分であった。光板乾燥後の接着層の厚さ は 49nmであった。

実施例 1 (偏光フィルムの作製)の乾燥において、 80°Cで 4. 5分間、送風しながら 乾燥することにより、厚さは 19 m、乾燥後の水分率が 14. 6%の偏光フィルムを得 た。この偏光フィルムの両面に実施例 1と同様の TACフィルムを実施例 1と同様にし て貼り合わせ、偏光板を作製した。このときの貼り合わせには、第 1ロールとして、直 径 200mmの鉄ロールを用い、一方、第 2ロールとして、鉄芯の周囲にゴム層(硬度 6 5度、肉厚 7mm)を有する構成の直径 200mmのゴムロールを用いた。このときの貼 り合わせ部分のラミネート圧力は 0. 26MPaであった。搬送速度は、 5. 8mZ分であ つた。偏光板乾燥後の接着層の厚さは 51nmであった。

実施例 1 (偏光フィルムの作製)の乾燥において、フィルムの張力を保ったまま 25°C で 1分間乾燥することにより、厚さは 19 m、乾燥後の水分率が 26. 9%の偏光フィ ルムを得た。この偏光フィルムの両面に実施例 1と同様の TACフィルムを実施例 1と 同様にして貼り合わせ、偏光板を作製した。このときの貼り合わせには、第 1ロールお よび第 2ロールのいずれも、鉄芯の周囲にゴム層(硬度 80度、肉厚 7mm)を有する 構成の直径 200mmのゴムロールを用いた。このときの貼り合わせ部分のラミネート圧 力は 0. 28MPaであった。搬送速度は、 5. 8mZ分であった。偏光板乾燥後の接着 層の厚さは 54nmであった。

実施例 1 (偏光フィルムの作製)の乾燥において、フィルムの張力を保ったまま 25°C で 1. 5分間乾燥することにより、厚さは 19 m、乾燥後の水分率が 28. 3%の偏光フ イルムを得た。この偏光フィルムの両面に実施例 1と同様の TACフィルムを実施例 1 と同様にして貼り合わせ、偏光板を作製した。このときの貼り合わせには、第 1ロール として、直径 200mmの鉄ロールを用い、一方、第 2ロールとして、ゴム芯の周囲にゴ ム層(硬度 65度、肉厚 7mm)を有する構成の直径 200mmのゴムロールを用いた。こ のときの貼り合わせ部分のラミネート圧力は 0. 26MPaであった。搬送速度は、 8. 7 mZ分であった。偏光板乾燥後の接着層の厚さは 78nmであった。

[0095] (偏光フィルムの水分率測定方法)
得られた偏光フィルムから、 180mm X 500mmのサンプルを切り出し、その初期重 量 (W(g) )を測定した。そのサンプルを 120°Cの乾燥機内で 2時間放置した後、乾燥 後重量 (D (g) )を測定した。これらの測定値より、下記式により水分率を求めた。 水分率(%) = { (W-D) /W} X 100
[0096] (偏光板の外観評価方法)
得られた偏光板から 50mm X 60mmのサンプルを切り出し、フラットな状態で固定 した。サンプルの下には、サンプルよりも大きい面積の黒い紙を敷いた。蛍光灯下に おいて、サンプルを、表面に反射光が映り込むようにした。サンプル表面の蛍光灯に よる反射光を、サンプルの表面に対して水平に近い状態から目視により評価した。評 価内容は下記の通りとする。
〇:偏光板表面に微小なスジ状の凹凸ムラも視認できない。
△:偏光板表面に微小なスジ状の凹凸ムラが視認できる。
X:偏光板表面に明らかなスジ状の凹凸ムラが視認できる。
[0097] (偏光板表面の凹凸の変化の大きさ (傾き) )
偏光板の表面のスジ状の凹凸ムラにっ 、て、接触式表面粗さ計 (Tenor- Instrumen ts社製; P— 11)を用いて、凹凸分布のデータを測定した。測定条件は、触針圧 : 8m g、走査速度: 0. 4mmZ秒、周波数: 50Hz、走査長さ: 30mm、 Cut— Off : 0. 28 - 1. 4mm,である。凹凸分布のデータをフーリエ解析し、凹凸に合う周期と振幅を 得て、その結果から凹凸の変化の大きさ (傾き)を算出した。凹凸の変化の大きさは( 傾き)は小さいほど、スジ状の凹凸ムラが小さいと認められる。
[0098] 上記実施例および比較例について、製造条件 (第 1ロール、第 2ロール、ラミネート 圧力)、保護フィルム貼り合わせ時の偏光フィルムの厚みおよび水分率、偏光板乾燥 後の接着層の厚さ、ならびに、偏光板の外観評価 (スジ状の凹凸ムラ)および凹凸の 変化の大きさ (傾き)の評価の結果にっ 、て表 1にまとめる。

[0100] 上記表 1の結果から明らかなように、接着層の厚さが 52nm以下であると偏光板の 面内にスジ状の凹凸ムラが確認しに《なる力 52nmを超えるとスジ状の凹凸ムラが 見えやすくなる。また、保護フィルム貼り合わせ時の偏光フィルムの水分率が 15〜26 重量%の範囲内であったものはその目視でのスジ状の凹凸ムラにより評価される面 内均一性が特に優れて 、ることがわ力る。
産業上の利用可能性
[0101] 本発明の偏光板およびこの偏光板を含む光学フィルムは、液晶表示装置 (LCD)、 エレクト口ルミネッセンス表示装置 (ELD)等の画像表示装置に好適に適用できる。

Claims

請求の範囲
[I] 偏光フィルムの片面または両面に、接着層または粘着層を介して保護フィルムを貼 り合わせた偏光板において、接着層または粘着層の厚さが 52nm以下であることを 特徴とする偏光板。
[2] 偏光フィルムの片面または両面に、接着層または粘着層を介して保護フィルムを貼 り合わせる時の偏光フィルムの水分率が 15〜26重量%であることを特徴とする請求 項 1記載の偏光板。
[3] 偏光フィルムの厚さ力 5〜40 μ mであることを特徴とする請求項 1記載の偏光板。
[4] 偏光フィルムの片面または両面に、接着剤または粘着剤を用いて保護フィルムを貼 り合わせた後、加熱乾燥する偏光板の製造方法において、乾燥後の接着層または 粘着層の厚さが 52nm以下になるように接着剤または粘着剤を積層することを特徴と する偏光板の製造方法。
[5] 偏光フィルムの片面または両面に、接着剤または粘着剤を用いて保護フィルムを貼 り合わせる際に、偏光フィルムの水分率が 15〜26重量%となるように調整して貼り合 わせることを特徴とする請求項 4記載の偏光板の製造方法。
[6] 偏光フィルムの厚さ力 5〜40 μ mであることを特徴とする請求項 4記載の偏光板 の製造方法。
[7] 偏光フィルムと保護フィルムの間に、接着剤または粘着剤を適用し、これらを、第 1 ロールと第 2ロールの一対のロール間を通すことにより圧着することを特徴とする請求 項 4記載の偏光板の製造方法。
[8] 第 1ロールは、金属ロールであり、第 2ロールは、金属製の芯部にゴム層または榭脂 層でコーティングされた弾性ロールであることを特徴とする請求項 7記載の偏光板の 製造方法。
[9] 第 1ロールが鉄ロールであることを特徴とする請求項 8記載の偏光板の製造方法。
[10] 第 2ロールのゴム層または榭脂層の硬度力 60以上 90以下であることを特徴とする 請求項 8記載の偏光板の製造方法。
[II] 第 1ロールと第 2ロールは、ロールの直径が 30mm以上 250mm以下であることを 特徴とする請求項 7記載の偏光板の製造方法。
[12] 偏光フィルムの片面または両面に接着剤を用いて保護フィルムを貼り合わせる偏光 板の製造方法であって、ドライラミネート用接着剤を用いて貼り合わせることを特徴と する請求項 4記載の偏光板の製造方法。
[13] 請求項 4記載の製造方法により得られた偏光板。
[14] 請求項 1記載の偏光板に、少なくとも 1層の光学機能層を積層した光学フィルム。
[15] 請求項 1記載の偏光板、または請求項 14記載の光学フィルムを有する画像表示装 置。
