Abstract
본 발명은 휘발 성분 함량이 0.1 중량% 이하로 감소된 수지 기판, 및 이 수지 기판의 하나 이상의 면상에 형성되는, 투명 전극 물질로 이루어진 침착 필름(예를 들어, 산화주석인듐(indium tin oxide, ITO) 침착 필름)을 포함하는 셀 기판에 관한 것이다. 본 발명에 의해, 침착 과정 동안 증발되어 불리한 영향을 미치는 수지 기판중의 휘발 성분 함량을 줄임으로써, 표면 저항성이 낮아 산란성이 적은 침착 필름이 수지 기판에 양호하게 접착되어 있는 셀 기판을 제조할 수 있다.
Description
본 발명은 표면 저항성이 낮은 투명 필름 전극(예를 들어, 산화주석인듐(indium tin oxide, ITO) 침착 필름)이 강하게 접착되어 있는 수지 셀 기판에 관한 것이다. 이러한 수지 셀 기판은 액정 셀 또는 액정 디스플레이를 제조하는데 적합하다.
액정 디스플레이의 디스플레이 영역을 증가시키려는 요구에 대처하기 위해, 무겁고 부피가 큰 유리 기판 대신, 셀의 두께와 중량을 감소시킬 수 있을 것으로 기대되는, 에폭시 수지 등을 포함하는 수지계 셀 기판을 사용하는 방법이 제안되어 왔다. 그러나, 투명 필름 전극, 예를 들어 ITO 침착 필름 전극을 이와 같은 수지계 셀 기판상에 형성하는 경우, 표면 저항성이 증가되어 빛을 산란시키는 경향이 있으며, 전극 필름이 기판에 열악하게 접착됨에 따라 전극 필름이 벗겨지는 문제점이 있었다.
따라서, 본 발명의 목적은 표면 저항성이 낮은 투명 필름 전극(예를 들어, ITO 침착 필름)이 강하게 접착되어 있으며, 얇고 경량인 액정 셀을 형성할 수 있는 수지 셀 기판을 제공하는 것이다.
본 발명의 다른 목적은 상기 수지 셀 기판을 사용하는 액정 셀을 제공하는 것이다.
본 발명의 또다른 목적은 상기 액정 셀을 사용하는 액정 디스플레이를 제공하는 것이다.
본 발명의 추가의 목적은 전극을 제조하는 방법을 제공하는 것이다.

본 발명에 따른 셀 기판은 휘발 성분 함량이 0.1 중량% 이하로 감소된 수지 기판, 및 이 수지 기판의 하나 이상의 면상에 형성되는, 투명 전극 물질로 이루어진 침착 필름을 포함한다.
본 발명에 따른 전극의 제조 방법은 휘발 성분 함량이 0.1 중량% 이하로 감소된 수지 기판을 감압하에 침착 챔버에 정렬시키는 단계, 및 이 수지 기판의 하나 이상의 면상에 투명 전극 물질로 이루어진 침착 필름을 침착 방법으로 형성하는 단계를 포함한다.
본 발명에 의해, 표면 저항성이 낮아 산란성이 적은 투명 전극 필름(예를 들어, ITO 필름)이 우수하게 접착되어 있는 수지 셀 기판을 수득할 수 있으며, 이 수지 셀 기판을 사용하여 얇고 경량인 액정 셀 및 액정 디스플레이를 제조할 수 있다. 이러한 효과는 상기 기판에 투명 전극 필름을 침착시킬 때, 0.1 중량% 이하로 감소된 수지 기판중의 특정한 휘발 성분 함량에 기인한다.
전술한 문제점들을 해결하기 위해 광범위한 연구를 수행한 결과, ITO 침착 필름 등을 형성하기 위해 감압하에 침착 챔버에 수지 기판을 정렬시키는 경우, 기판의 휘발 성분이 증발되어 챔버내에 확산됨에 따라, 이들 성분이 표면의 저항성을 증가시켜 빛을 산란시키며, 기판과 침착 필름 사이의 접착력을 감소시키는 등 불리한 영향을 미친다는 사실을 발견하였다. 따라서, 휘발 성분 함량이 0.1 중량% 이하로 감소되도록 수지 기판을 예비 처리함으로써 이들 성분 기체들이 미치는 불리한 영향을 성공적으로 해소할 수 있었다.
본 발명에 따른 셀 기판은 휘발 성분 함량이 0.1 중량%로 감소된 수지 기판, 및 이 수지 기판의 하나 이상의 면상에 형성된, 투명 전극 물질로 이루어진 침착 필름을 포함한다. 본 발명에 따른 셀 기판의 한 예를 도 1에 도시하였는데, 여기서 1은 수지 기판이고, 3은 투명 전극 물질로 이루어진 침착 필름이며, 2는 필요하거나 경우에 따라, 수지 기판(1)과 침착 필름(3) 사이에 배치될 수 있는 하부 피복층이다.
셀 기판은, 예를 들어 휘발 성분 함량이 0.1 중량% 이하로 감소된 수지 기판을 감압하에 침착 챔버에 정렬시키는 단계, 및 이 수지 기판의 하나 이상의 면상에 투명 전극 물질로 이루어진 침착 필름을 침착 방법으로 형성하는 단계를 포함하는 방법에 의해 제조된다. 수지 기판중의 휘발 성분은 적절한 방식으로, 예를 들어 가열-탈기 처리에 의해, 경우에 따라 감압하에, 증발시켜 제거할 수 있다. 접착력이 우수한 양질의 침착 필름을 수지 기판상에 확실하게 형성하기 위해, 수지 기판중의 휘발 성분 함량은 바람직하게는 0.09 중량% 이하, 더욱 바람직하게는 0.08 중량% 이하, 가장 바람직하게는 0.07 중량% 이하이다.
사용되는 수지 기판은 열가소성 수지 및 열경화성 수지와 같은 임의의 적절한 수지일 수 있다. 투명 전도성 필름을 기판상에 형성하는 경우, 내열성의 측면에서 130℃ 이상, 바람직하게는 150℃ 이상, 더욱 바람직하게는 160℃ 이상의 유리 전이 온도를 갖는 수지를 포함하는 수지 기판을 사용하는 것이 바람직하다. 우수한 투명성 및 높은 내충격성을 갖는 수지 기판이 바람직할 수 있다. 광 투과성이 80% 이상, 바람직하게는 85% 이상인 수지 기판을 사용하는 것이 특히 바람직하다.
또한, 화학물질 저항성, 광학 등방성, 낮은 흡수성, 낮은 수분 투과성, 및 산소 대한 기체 차단성 등을 갖는 수지 기판이 액정의 변성을 방지하고 생성된 액정 셀에 내구성을 부여하는 측면에서 바람직할 수 있다. 추가적으로, 30℃에서 0.2%의 인장 신장도를 가할 때 300kgf/㎟ 이상의 탄성률을 갖는 수지 기판을 사용하는 것이 바람직한데, 그 이유는 이 수지 기판이, 예를 들어 액정 디스플레이를 제조할 때 온도 또는 습도에 의한 치수상의 변화에 견딜 수 있음에 따라 광학 소자가 뒤틀리는 것을 방지할 수 있기 때문이다.
수지 기판을 제조하는 수지의 예로는 열가소성 수지, 예를 들어 폴리카보네이트, 폴리아크릴레이트, 폴리에테르 설폰, 폴리에스테르, 폴리설폰, 폴리메틸 메타크릴레이트, 폴리에테르 이미드 및 폴리아미드; 및 열경화성 수지, 예를 들어 에폭시 수지, 불포화 폴리에스테르, 폴리디알릴 프탈레이트 및 폴리이소보르닐 메타크릴레이트를 들 수 있다. 이들 수지는 개별적으로 사용하거나 또는 이들의 2종 이상의 혼합물로서 사용할 수 있다. 이들 수지는 또한 다른 성분들과 공중합체 또는 혼합물의 형태로 조합하여 사용할 수도 있다.
전술한 특성들을 고려하여 특히 바람직하게 사용되는 수지 기판은 에폭시 수지, 특히 지환족 에폭시 수지, 산 무수물 경화제, 및 인-함유 경화 촉매를 함유하는 에폭시 수지 조성물의 경화 생성물이다. 지환족 에폭시 수지로는 다양한 유형을 사용할 수 있으며, 특별히 제한되지 않는다.
산 무수물 경화제의 예로는 프탈산 무수물, 2,6-엔도메틸렌테트라하이드로프탈산 무수물, 숙신산 무수물, 말레산 무수물, 헥사하이드로프탈산 무수물, 테트라하이드로프탈산 무수물, 메틸헥사하이드로프탈산 무수물 및 메틸테트라하이드로프탈산 무수물을 들 수 있다. 이들 중에서도 헥사하이드로프탈산 무수물, 테트라하이드로프탈산 무수물, 메틸헥사하이드로프탈산 무수물 및 메틸테트라하이드로프탈산 무수물과 같은 무색 내지 담황색의 산 무수물들이 바람직하게 사용된다. 산 무수물 경화제는 바람직하게는 에폭시 수지의 에폭시 1당량당 0.5 내지 1.3당량의 양으로 사용된다.
인-함유 경화 촉매의 예로는 알킬포스핀, 포스핀 옥사이드 및 포스포늄 염을 들 수 있다. 인-함유 경화 촉매의 사용량은 산 무수물 경화제 100 중량부당 0.2 내지 10 중량부, 바람직하게는 0.5 내지 4 중량부이다.
수지 기판은, 예를 들어 주조성형법, 플로우(flow) 주조법, 사출성형법, 롤(roll) 피복성형법, 압출성형법, 트랜스퍼(transfer) 성형법 및 반응 사출성형법(RIM) 등으로 구성된 군에서 선택된 적절한 방법에 의해 제조할 수 있다. 필요하거나 경우에 따라, 성형 물질에 염료, 개질제, 변색 저해제, 산화방지제, 자외선 흡수제, 이형제, 반응성 희석제 및 비반응성 희석제와 같은 적절한 첨가제를 투명성을 해치지 않는 양으로 첨가할 수 있다.
수지 기판의 두께는, 가능한 얇고 경량이면서도 강도 및 변형에 대한 저항성을 갖도록 바람직하게는 1㎜ 이하, 더욱 바람직하게는 0.8㎜ 이하, 가장 바람직하게는 0.1 내지 0.5㎜이다. 수지 기판은 단일층이거나 또는 동일하거나 상이한 유형의 수지 2층 이상으로 이루어진 적층판일 수 있다. 적층판의 경우, 수지 기판의 두께는 적층판의 총 두께를 의미한다.
투명 전극 물질로 이루어진 침착 필름을 수지 기판상에 형성하는 방법은 특별히 제한되지 않지만, 예외적으로 유일한 조건으로서 전술한 제한 범위내의 휘발 성분 함량을 갖는 수지 기판을 사용하여야 한다. 예를 들어, 수지 기판은 감압하에 침착 챔버에 정렬되며, 전극 물질은 스푸터링(sputtering) 또는 진공 침착법과 같은 통상적인 적절한 방법에 의해 침착된다. 감압 및 온도와 같은 침착 조건은 통상적인 조건에 따를 수 있다. 이 경우, 정해진 전극 패턴의 상태에 따라 투명 전도성 필름(침착 필름)을 직접 형성할 수 있다.
본 발명에 사용될 수 있는 투명 전극 물질은 특별히 제한되지 않으며, 산화인듐, 산화주석, ITO(산화주석인듐), 금, 백금, 팔라듐 및 이들의 혼합물과 같은 통상적인 물질일 수 있다. 침착 필름을 형성하는 경우, 필요하거나 경우에 따라, 도 1에 도시된 바와 같이, SiO2, 및 금속 알콕사이드의 가수분해 생성물 및 다축합 생성물 등의 1층 이상으로 이루어진 하부 피복층(2)을 수지 기판상에 배치하여 접착력 등을 개선시킬 수 있다.
광학 소자의 비틀림을 방지하는 측면에서 바람직한 셀 기판은, ITO 침착 필름으로 이루어진 투명 전도성 필름이 SiO2층으로 이루어진 하부 피복층을 통해 수지 기판상에 형성된 것이다. SiO2층은 침착 필름의 형성 방법과 동일한 방식으로 기판상에 형성될 수 있다.
투명 전도성 필름의 접착력을 ,예를 들어 불균일한 표면 구조물에 기초한 고정 효과에 의해 추가로 개선시키기 위해, 금속 알콕사이드의 가수분해 생성물 및 다축합 생성물을 포함하는 하부 피복층에 무기 산화물 입자들을 분산시킬 수 있다. 사용할 수 있는 무기 산화물 입자들은 무기 산화물 층에서 투명성을 나타내는 적절한 입자로서, 예를 들면 실리카, 알루미나, 산화티탄, 산화안티몬 및 지르코니아가 있다. 이들 중에서도 알루미나 입자가 바람직하게 사용된다.
본 발명의 셀 기판은 바람직하게는 액정 디스플레이, 특히 액정 셀을 제조하는데 사용할 수 있다. 액정 셀은, 전극 패턴으로 투명 전극 필름이 형성된 한 쌍의 셀 기판을 투명 전도성 필름이 서로 마주보도록 정렬시킨 후, 그 사이에 액정층이 삽입되는 통상적인 방법으로 제조된다. 경우에 따라, 액정을 정렬시키기 위해 투명 전도성 필름상에 배향 필름을 형성하는 것이 필요한 경우에, 이 배향 필름도 통상적인 방법으로 형성할 수 있다. 제조되는 액정 셀의 유형은 임의적이며, 비틀린 네마틱(twisted nematic, TN) 유형, STN 유형, 박막 트랜지스터(thin film transistor, TFT) 유형 및 강유전체 유형의 액정을 포함한다.
액정 셀을 제조할 때, 수지 기판이 0.4㎜의 두께를 갖는 경우, 분광광도계로 측정시 600㎚의 파장에서 광투과성이 60% 이상, 특히 80% 이상인 수지 기판을 셀 기판에 사용하는 것이 바람직하다. 액정 디스플레이는 상기 액정 셀, 및 이 셀의 한면 또는 양면에 배치되는 적절한 광학 소자들을 통상적인 구조로 조합함으로써 제조할 수 있다.
액정 셀 또는 액정 디스플레이를 제조할 때, 경우에 따라서 기판의 뒤틀림 또는 액정의 변성을 일으킬 수 있는 수분 또는 산소를 차단할 목적으로 기체 차단층을 셀 기판 또는 수지 기판상에 제공할 수 있다. 기체 차단층은 통상적으로 내구성 및 변형에 대한 저항성을 개선시킬 목적으로 중합체 필름으로 제조된다.
기체 차단층을 제조하기에 적합한 중합체의 예로는 폴리비닐 알콜 또는 그의 부분적인 비누화 생성물, 에틸렌-비닐 알콜 공중합체, 폴리아크릴로니트릴 및 폴리비닐리덴 클로라이드와 같이 작은 산소 투과 계수를 갖는 것을 들 수 있다. 비닐 알콜계 중합체는 특히 이들의 기체 차단 특성 및 수분의 확산 또는 흡수 균등화 특성으로 인해 바람직하다.
기체 차단층은 주조법 또는 스핀(spin) 피복법과 같은 적당한 피복 방법에 의해서 중합체 용액을 도포함으로써 제조할 수 있다. 기체 차단층은 투명성, 착색 방지, 및 산소, 수증기 등에 대한 기체 차단 작용의 관점에서 15㎛ 이하, 바람직하게는 1 내지 10㎛의 두께를 갖는 것이 바람직하다.
경우에 따라서, 보호성 피복층을 수지 기판 등에 제공하여 표면 긁힘에 대한 내성을 개선시킬 수 있다. 수지 기판 등이 상기 기체 차단층을 갖는 경우, 보호성 피복층은 기체 차단층상에 제공된다. 보호성 피복층은 투명하고 단단한 필름을 형성할 수 있는 적당한 가교결합성 수지로부터 제조될 수 있는데, 광촉매 등의 존재하에서 자외선 조사시 가교결합하여 3차원 망상구조를 형성할 수 있는 다작용 단량체를 포함하는 자외선-경화 수지, 예를 들면 우레탄 아크릴레이트 수지 또는 에폭시 수지가 바람직하다.
보호성 피복층은 수지 기판, 기체 차단층 등에 적절한 피복 기술, 예를 들면 주조법, 스핀 피복법 또는 딥(dip) 피복법으로 수지 용액을 도포하고, 이어서 이 수지를 가교결합함으로써 제조된다. 보호성 피복층의 두께는 적당하게 결정할 수 있으며, 통상적으로는 200㎛ 이하, 바람직하게는 100㎛ 이하, 더욱 바람직하게는 1 내지 50㎛이다.
액정 디스플레이를 제조하는데 사용되는 광학 소자의 예로는 편광판, 난연 필름, 반사판, 편광판과 난연 필름의 적층판으로 구성된 타원 편광판, 반사 편광판, 반사 편광판을 사용하는 타원 편광판 등이 포함된다. 광학 소자는 특별히 제한되지는 않으며, 통상적인 액정 디스플레이에 일치되는 것을 사용할 수 있다.
1개 이상의 광학 소자를 사용될 수 있으며, 2개 이상의 광학 소자를 접착층 등을 통해서 미리 접착시켜 하나의 적층판으로서 사용할 수 있다. 접착층은 적당한 감압성(pressure-sensitive) 접착제로부터 제조할 수 있다. 광학 소자의 리프팅(lifting)(분리) 또는 셀 기판의 뒤틀림을 방지하기 위해서, 90℃에서 3 내지 10g/㎟, 바람직하게는 4 내지 8g/㎟의 1,000% 탄성률을 갖는 감압성 접착층이 바람직하다.
제한하는 것은 아니나, 감압성 접착층은 접착에 실패하는 경우 액정 셀을 재사용하는 것을 고려하여 셀 기판에 대해 90°박피 강도(실온 내지 70℃; 박피 속도: 300㎜/분)에서 바람직하게는 400 내지 1,000g/25㎜의 접착 강도를 갖는다.
접착층은 물질중에서 특별히 제한되지는 않으며, 기저 중합체로서 아크릴계 수지, 실리콘 수지, 폴리에스테르, 폴리우레탄, 폴리에테르 또는 합성 고무와 같은 적당한 중합체를 포함하는 끈끈한 물질이거나 또는 감압성 접착제로 이루어질 수 있다. 우수한 광학 투명성, 통상적인 점성 특성(즉, 습윤성, 결합성 및 접착성), 우수한 기상견뢰도 및 우수한 내열성을 갖는 접착제, 예를 들면 아크릴계 감압성 접착제를 사용하는 것이 바람직하다. 감압성 접착층이 낮은 흡습성 및 큰 내열성을 갖는 것이 바람직한데, 이는 수분 흡수로 인한 발포 현상 또는 분리 현상을 방지하고, 열팽창 계수 등에서의 차이 때문에 일어나는 광학적 특성의 감소를 방지하며, 우수한 품질과 내구성을 갖는 액정 디스플레이를 수득하기 위해 필요하다.
감압성 접착층은 감압성 접착층에서 통상적으로 사용되는 적당한 첨가제를 함유할 수 있는데, 예로는 천연 수지 또는 합성 수지, 특히 점착성 수지; 유리 섬유, 유리 비드(bead), 금속 분말과 같은 충진재; 및 다른 무기성 분말, 안료, 착색 물질 및 산화방지제가 포함된다. 미립자를 혼입하여 빛을 산란시키는 특성을 나타내는 감압성 접착층을 제조할 수도 있다.
감압성 접착층은 주조법 또는 피복법에 따라 감압성 접착제 용액 또는 분산액을 도포하는 적당한 방법으로, 또는 전술한 방식으로 세퍼레이터(separator)상에 감압성 접착제 필름을 형성한 후, 필름을 이동시키는 방법으로 제공될 수 있다. 감압성 접착층은 조성 또는 유형이 상이한 2층 이상의 적층판으로 제공될 수 있다. 감압성 접착층의 두께는, 예를 들면 접착제의 유형에 의존하여 적절하게 결정할 수 있으나, 통상적으로 1 내지 500㎛이다.
액정 디스플레이는 필수적인 광학 소자들이 미리 접착되어 있는 셀 기판을 사용하여 액정 셀을 제조하는 방법, 또는 필수적인 광학 소자들을 이미 구성되어 있는 액정 셀의 셀 기판에 접착시키는 방법과 같은 적당한 방법에 의해서 제조될 수 있다. 액정 디스플레이를 제조하는데 있어서, 편광판, 난연 필름 등이 예정된 위치에 놓여지는데, 놓여지는 위치는 종래 기술에 따를 수 있다.
본 발명에 따른 수지계 셀 기판은 유연성을 가져서 굴곡진 표면이나 광범위한 영역에 용이하게 적용할 수 있다. 예를 들면, 본 발명의 셀 기판을 액정 셀의 다양한 유형, 예를 들면 TFT 모드로 예시되는 활성 매트릭스 유형, 및 TN 모드 및 STN 모드로 예시되는 단순 매트릭스 유형에 사용하여 다양한 액정 디스플레이를 제조할 수 있다.
하기의 실시예를 참조로 하여 본 발명을 보다 자세히 기술할 것이나, 본 발명이 이에 제한되는 것으로 해석되지는 않는다. 다른 언급이 없는 한, 모든 부와 백분율은 중량을 기준으로 한다.
실시예
일반식의 지환족 에폭시 수지 100부, 메틸헥사하이드로프탈산 무수물 125부, 및 트리-n-부틸옥틸포스포늄 브로마이드 1부의 혼합물을 금형에 붓고 120℃에서 2시간 동안 경화하여 0.4㎜ 두께의 수지 기판을 수득하였다.
수지 기판을 150℃에서 1시간 동안 가열-탈기 처리하여 휘발 성분 함량을 0.06%까지 감소시켰다. 생성된 수지 기판을 침착 챔버에 정렬시켰다. 먼저 200Å의 두께를 갖는 SiO2층을 500W의 RF, 30㏄의 아르곤 기체, 및 3mTorr의 압력의 조건하에서 스푸터링 방법으로 형성하였다. 2,000Å의 두께를 갖는 ITO를 0.3A의 DC, 40㏄의 아르곤 기체, 0.5cc의 O2가스, 및 4mTorr의 압력의 조건하에서 스푸터링 방법으로 형성하여 셀 기판을 수득하였다. 스푸터링중 수지 기판으로부터 증발된 주된 성분은 수분이었다.
비교예
수지 기판을 가열-탈기 처리하지 않은 것만 제외하고 실시예 1과 동일한 방식으로 셀 기판을 제조하였다. 수지 기판의 휘발 성분 함량은 1.49%이었다.
평가 시험
상기 실시예 및 비교예에서 수득한 셀 기판내의 ITO 투명 전도성 필름의 표면 저항성을 측정하였다. 또한, 각각의 셀 기판을 40℃에서 2.5% 수산화나트륨 수용액에 150초간 담그고, 표면을 현미경으로 관찰하여 ITO 투명 전도성 필름의 접착력을 관찰하였다.
수득한 결과를 하기의 표 1에 제시하였다.

본 발명을 상기 특정한 실시예를 참조로 하여 자세히 기술하였지만, 당해 분야의 숙련자에게는 본 발명의 요지 및 범주를 벗어나지 않는 한 다양하게 변형 및 변화시킬 수 있음이 자명할 것이다.
본 발명에 의해, 수지 기판의 휘발 성분 함량을 감소시킴으로써, 표면 저항성이 낮아 산란성이 적은 투명 전극 필름이 우수하게 접착되어 있는 수지 셀 기판을 수득할 수 있으며, 이 수지 셀 기판을 사용하여 얇고 경량인 액정 셀 및 액정 디스플레이를 제조할 수 있다.
