Abstract
본 발명은 약 5-25%의 희토 금속, 0.5-4.5%의 붕소, 0.5-3.0%의 니오브 및, 철로 이루어진 조성물을 포함하는 결합 등방성 자석을 제공한다. 상기 자석은 시효시에 낮은 포화보자력과 손실을 나타낸다.
Description
저희토 조성물로 만들어진 결합 자석에 대한 수요는 대단히 많다. 이 결합 자석은 사무 자동화, 컴퓨터 주변 기기 및, 소비자 가전제품 등에 사용될 수 있다. 상기 결합 자석을 만드는 공정은 용융-방사 과정을 거쳐 이루어지는데, 이 과정은 용융물로부터 바람직한 미세 구조를 가지는 분말을 생산한다.
특정 온도에서 시효 이후에 자석의 손실은 비가역적이다. 시간이 경과함에 따라, 온도가 상승됨에 따라 자석의 손실은 증대된다. 일반적으로 실온에서 자석의 초기 포화보자력이 자석의 손실 작용을 결정한다고 알려져 있다. 대개 포화보자력이 낮을수록 손실이 높고 반대로 포화보자력이 높을수록 손실은 낮다고 인식되어 왔다. 그러므로 자석의 포화보자력은 손실을 감소시키기 위해서 높아야 한다; 그러나 이것은 포화 과정을 어렵게 만든다. 용이한 포화 작용, 낮은 포화보자력 및 낮은 시효 손실의 상반된 특성을 가지는 자석을 생산할 수 있는 정확한 합금 조성을 발견하기 위해서 많은 연구가 행해져 왔다.
본 발명은 용이한 포화 작용, 낮은 포화보자력(10kOe이하, 선호적으로 8kOe이하)과 시효 손실이 작은 저희토조성물을 가지는 결합 자석을 제공한다. 본 발명은 시효 과정에서 손실을 줄이는 니오브를 첨가함으로써, 낮은 포화보자력에 따른 높은 시효 손실을 극복한다. 소둔, 에폭시 혼합 및 경화 과정을 거친 후 생산된 결합 자석은, 80℃에서 2000시간동안 가열한 후에 4% 이하의 시효 손실을 가지고 100℃에서 2000시간이상 가열한 후에 6% 이하의 시효 손실을 가진다.
상기 자석은 다음과 같은 중량비를 가지는 합금 조성물로 만들어진다: 조성물의 95% 이상을 차지하는 네오디뮴과 나머지는 프라세오디뮴으로 이루어진, 약 5%-25%의 전체 희토 금속("TRE")및 약 0.5%-4.5%의 붕소로 이루어지는데 전체적으로 약 9-26%의 희토금속과 붕소, 0.5%-3.0%의 니오브 및 철로 구성된다. 선호되는 함량 범위는 약 10-20%의 TRE, 약 0.8-4.0%의 붕소, 약 1-2.5%의 니오브 및 철로 조성되는 것이다. 전체 희토 금속과 붕소의 선호되는 범위는 약 12-22%이다. Hci가 높아지고 포화가 어려워지므로 TRE의 양이 더 많아지는 것은 유리하지 않다. 또 Hci 값이 낮아져 일반적인 유의성을 가지지 못하므로 TRE의 양이 더 적어지는 것도 유리하지 않다. 정확한 B와 TRE 값은 α-Fe/Fe3B 의 소프트 상과 하드 자기2-14-1상의 정확한 미세 구조를 얻는데 도움을 준다. 코발트는 Bf와 Hci를 모두 감소시킨다; 그러나 낮은 온도 계수 Br이 바람직한 곳에서 적용할 수 있다. 합금 조성물은 16%의 코발트를 포함할 수 있다.
다른 금속도, 독립적으로 또는 결합하여 2%Wt까지 최소량 존재할 수 있다. 이 금속으로는 텅스텐, 크롬, 니켈, 알루미늄, 구리, 마그네슘, 망간, 갈륨, 바나듐, 몰리브덴, 티타늄, 탄탈륨, 지르코늄, 탄소, 주석 및 칼슘이 있다. 산소 및 질소와 마찬가지로 실리콘도 소량 존재할 수 있다.
일반적으로 선호되는 조성물로 이루어진 영구 자석체는 합금 주괴로 형성되는데 상기 합금 주괴는 균일한 용융 조성물을 만들기 위해서 건조 무산소 아르곤, 불활성 또는 진공 대기하에 유도 가열로 용융된다. 그 후에 용융 조성물은 무정형 부분과 결정형 부분을 만들기 위해서 불활성 대기 또는 진공에서 급속 응고되는데 여기에서 그레인 크기는 50㎚이상, 400㎚이하이다. 급속 응고된 재료는 약 20㎚이하의 그레인 크기를 가지는 것이 선호된다. 상기 물질은 예를 들어 종래의 용융 방사 과정을 거쳐 생산된다. 선호되는 조성의 합금은 22m/sec로 용융방사되고, 이 단계에서 리본의 두께에 걸쳐 무정형 또는 결정형 구조를 가지는 리본을 형성한다.
상기 리본은 로울 파쇄기를 사용하여 평균 입자 크기가 200미크론인 미세 분말로 분쇄된다.
이렇게 형성된 분말은 아르곤 존재하에 약 4분의 지속시간동안 700℃에서 소둔된다. 소둔 과정 이후에, 그레인 크기는 약 20-500㎚, 선호적으로 20-100㎚의 범위 내에 있다.
소둔된 분말은 독립, 자성 압분체를 형성하도록 경화될 수 있는 결합제와 혼합된다. 이 결합제는 압축 몰딩을 위한 2%Wt의 에폭시와 같은 경화성 수지 물질이다. 분말은 등방성이므로, 결합하는 동안 어떤 정렬 장도 필요하지 않는데 이것은 주기를 보다 단축시킨다. 가공된 자석은 모든 방향으로 자성을 띨 수 있으므로, 여러 가지 형태가 가능하다.
압분체는 30분동안 170℃에서 경화된다. 에폭시는 경화되고 이렇게 형성된 결합 자석은 다른 용도에 사용될 수 있다. 상기 압분체는 압축 몰딩된다.
결합 자석은 압축 몰딩 이외의 다른 공정에 의해 만들어질 수도 있다. 이 공정으로는 사출 성형, 압연, 압출등이 있다. 본 발명은 압축 몰딩에 의해 만들어진 결합 자석에 대해 설명하지만, 특히 상기 자석이 보다 많은 양의 바인더를 함유하는 곳에서 다른 공정으로 만들어진 결합 자석에 대해 유사하거나 보다 나은 결과를 기대할 수 있다.
자석의 손실 특성을 테스트하기 위해서, 2시간동안 80℃의 온도에서 시효된다.
실시예 1:
다음과 같은 조성을 가지는 합금은 22m/sec로 용융 방사된다. 이 합금은 희토, 붕소 및 철로 이루어진다. 총 희토 성분의 95% 이상은 네오디뮴이고 나머지는 프라세오디뮴이다. 리본은 200㎛의 평균 입자 크기의 분말로 분쇄된다. 이것은 4분동안 700℃에서 소둔된다. 분말은 에폭시(2%wt)와 혼합되고 압분체는 압축 몰딩 과정에 의해 만들어진다. 이 압분체는 30분동안 170℃에서 경화된다. 전술한 식으로 만들어진 결합 자석은 2시간동안 80℃에서 시효된다. 샘플 A-G에 대해 손실량이 측정된다. 이 손실값은 표 1 에 나타나있다:

실시예 2:
다음과 같은 조성을 가지는 합금은 용융방사되고 소둔되며 결합 자석은 실시예 1에 설명된 방법으로 만들어진다. 이 합금은 희토, 붕소 및 철로 구성되고 Co 및 Nb를 함유할 수 있다. 총 희토 성분의 95% 이상은 네오디뮴이고 나머지는 프라세오디뮴이다. 샘플 H-N의 특성은 표 2에 나타나 있다:

표 2 에 나타난 것처럼, Co를 첨가하면 Br과 HCi가 감소한다. 니오브를 첨가하면 Br은 감소하지만 HCi는 증가한다.
실시예 3:
결합 자석은 실시예 1에 상술된 대로 샘플 H와 N으로 만들어진다. 이것은 2000시간동안 80℃와 100℃에서 시효된다. 손실량이 측정된다.

2시간동안 80℃와 100℃로 시효한 후에 손실은 샘플 N에 대해 각각 0.5%와 1%이하이다. 샘플 H에 대한 유사값은 80℃와 100℃각각에서 5%와 8%이다. 따라서 니오브를 함유한 자석이 2시간의 단기 시효과정에서 뿐만 아니라 2000시간의 시효이후에도 보다 낮은 손실을 보인다.
실시예 4:
실시예 3의 결합 자석 샘플 H와 N은 다른 장에서 포화된다. 표 4는 두 자석의 포화 작용을 보여준다:

보다 높은 HCi를 가지는 Nb함유 자석은 낮은 HCi를 가지는 Nb를 함유하지 않은 자석에 비해 보다 쉽게 포화될 수 있다는 것을 알 수 있다.
따라서, 본 발명은 TRE 5-25%, B 0.5-4.5%, TRE+B 9-26%, Nb 0.5-3.0%와 철 조성물을 사용하여 만들어진 자석에 관련되고, 손실이 적고 포화 작용이 쉽게 이루어진다.
아래에서는 결합 자석의 시효 손실과 포화도를 측정하기 위해서 상기 실시예에 사용된 방법들이 개괄적으로 기술된다.
시효 조사:
자석은 40kOe에서 펄스 자기화된다. 자기소거곡선이 주어진다. 자석의 부하선에 해당하는 초기 플럭스값이 결정된다. 이것은 40kOe에서 자성을 띠고 원하는 온도와 시간으로 노에서 유지된다. 이후에 자석은 노에서 제거되어 실온으로 냉각되고 자기소거곡선이 그려진다. 플럭스 값이 결정된다. 손실은 초기값의 퍼센트로 나타낸다.

자기측정:
자석은 10kOe∼40kOe의 가변장으로 자기화된다. 각각의 장에 대해 자기소거 곡선이 그려진다. 35kOe를 초과해서는 더이상 자기력이 증가하지 않는다. B3/B1의 비율은 15kOe에서 %포화량을 보여주고, B2/B1은 20kOe에서 포화량을 보여준다.
