Abstract
Description
図1は、本発明のハニカム型加熱装置の実施形態の一例を示す概略側面図であり、図2は、図1のA−A’断面図である。これら図1及び図2に示すように、本発明のハニカム型加熱装置1は、ハニカム基材2と、複数のヒーター9と、被覆電線11と、金属ケース15とを備える。
本発明のハニカム型加熱装置の製造方法の一例を説明する。まず、ハニカム基材を作製するために、セラミック原料を含有する成形原料を作製する。セラミック原料には、先にハニカム基材の材料として例示したセラミックスを形成できるような粉末を好適に使用することができる。例えば、ハニカム基材の構成材料として、Si−SiC複合材を採用する場合には、SiC粉末をセラミック原料とすることが好ましい。成形原料は、このようなセラミック原料に、必要に応じて、分散媒、有機バインダ、無機バインダ、界面活性剤等の添加剤を混合して調製することが好ましい。
本発明のハニカム型加熱装置の使用方法(第一の使用方法)において使用されるハニカム型加熱装置は、上述の本発明のハニカム型加熱装置1である。この使用方法においては、本発明のハニカム型加熱装置1を、被覆電線11の温度が600℃以下となる温度条件で使用する。このような温度条件は、例えば、ヒーターの温度、金属ケースの熱容量、断熱材の厚さ等を調整することにより、実現することができる。このように、本発明のハニカム型加熱装置1を被覆電線11の温度が600℃以下となる温度条件で使用することにより、被覆電線11の溶断が生じ難くなる。尚、この使用方法においては、本発明のハニカム型加熱装置1を被覆電線11の温度が500℃以下となる温度条件で使用することが好ましく、400℃以下となる温度条件で使用することがより好ましい。
本発明のハニカム型加熱装置の使用方法(第二の使用方法)において使用されるハニカム型加熱装置は、上述の本発明のハニカム型加熱装置1であって、ハニカム基材に排ガス浄化用の触媒を担持させたものである。この使用方法においては、ハニカム基材に排ガス浄化用の触媒を担持させたハニカム型加熱装置1を、エンジンから排出される排ガスの排気経路に設置する。そして、エンジンの始動前に各ヒーター9への通電を開始することにより各ヒーター9を発熱させて、排ガス浄化用の触媒を担持させたハニカム基材2を、触媒の触媒活性温度以上の温度に昇温させる。この使用方法によれば、エンジン始動直後から、活性化した触媒により、排ガス中に含まれる有害成分を効率良く浄化することが可能となる。
SiC粉末に、バインダ及び水を加えてハニカム基材用成形原料を作製し、それを真空土練機で混練して、円柱状の坏土を得た。この坏土から、押出成形により、一方の端面から他方の端面まで延びる複数のセルを区画形成する隔壁と、その隔壁を取り囲む外周壁とを有する円柱状のハニカム成形体を得た。その後、このハニカム成形体をマイクロ波及び熱風で乾燥することにより、ハニカム乾燥体を得た。次いで、このハニカム乾燥体上に、塊状の金属Siを載置し、真空炉中で焼成し、Si−SiC複合材から構成されたハニカム基材を得た。こうして得られたハニカム基材は、直径が90mm、長さが75mmの円柱状で、外周面の面積は21195mm2、外周壁の厚さは0.3mm、隔壁の厚さは0.15mm、セル形状は正方形、セル密度は400セル/cm2であった。また、ハニカム基材の気孔率は、5%であった。
上記のようにして得られた10個のハニカム型加熱装置に、それぞれ7.5Wの電力を40秒間にわたって印加するというサイクルを、10サイクル繰り返した。その後、ヒーターの通電不良が発生したハニカム型加熱装置の個数を調べて、その結果を表1に示した。
被覆電線の導体部分の直径を5.4mmとした以外は、実施例1と同様にして、実施例2のハニカム型加熱装置を得た。こうして得られた10個のハニカム型加熱装置について、実施例1と同様の方法で、ヒーターの通電不良が発生したハニカム型加熱装置の個数を調べて、その結果を表1に示した。
被覆電線の導体の材質をニッケル被覆銅線とした以外は、実施例1と同様にして、実施例3のハニカム型加熱装置を得た。こうして得られた10個のハニカム型加熱装置について、実施例1と同様の方法で、ヒーターの通電不良が発生したハニカム型加熱装置の個数を調べて、その結果を表1に示した。
被覆電線の導体部分の直径を5.4mmとした以外は、実施例3と同様にして、実施例4のハニカム型加熱装置を得た。こうして得られた10個のハニカム型加熱装置について、実施例1と同様の方法で、ヒーターの通電不良が発生したハニカム型加熱装置の個数を調べて、その結果を表1に示した。
図9に示すように、金属ケース15の内部において、各ヒーター9の電極21間を被覆電線11で電気的に接続したことと、金属ケース15の外側にカバーを設けなかったこと以外は、実施例1と同様にして、比較例のハニカム型加熱装置100を得た。こうして得られた10個のハニカム型加熱装置について、実施例1と同様の方法で、ヒーターの通電不良が発生したハニカム型加熱装置の個数を調べて、その結果を表1に示した。
表1に示すとおり、金属ケースの外部において、各ヒーターの電極間を被覆電線で電気的に接続した実施例1〜4は、通電不良の発生したハニカム型加熱装置の個数が、10個中3個以下であった。一方、金属ケースの内部において、各ヒーターの電極間を被覆電線で電気的に接続した比較例は、通電不良の発生したハニカム型加熱装置の個数が、10個中9個であった。尚、通電不良の原因は、何れも被覆電線の導体の溶断であった。また、実施例1と実施例2との比較、及び実施例2と実施例3との比較からわかるように、被覆電線の導体の材質が同一である場合には、被覆電線の導体部分の直径が大きい方が、通電不良の発生数が少なかった。これは、被覆電線の導体部分の直径が大きい方が、熱容量が大きくなるとともに、被覆電線に加わる電力密度が低くなることから、被覆電線の温度上昇が抑制され、溶断し難くなるためであると考えられる。
Claims (15)
- 一方の端面から他方の端面まで延びる複数のセルを区画形成する隔壁と、前記隔壁を取り囲む外周壁とを有する柱状のハニカム基材、
前記外周壁の外側表面である外周面の周方向に沿って当該外周面上に隣接配置された複数のヒーター、
前記複数のヒーターを電気的に接続する被覆電線、及び
前記ハニカム基材と前記複数のヒーターとを収納する金属ケースを備え、
前記各ヒーターが、通電のための電極を有し、通電により発熱する抵抗加熱式ヒーターであり、
前記金属ケースが、前記各ヒーターの前記電極を前記金属ケースの外部に突出させるための孔部を有し、
前記被覆電線が、前記金属ケースの外部において、前記孔部から金属ケースの外部に突出した前記各ヒーターの前記電極を電気的に接続している、ハニカム型加熱装置。 - 前記金属ケースの外側において、少なくとも、前記各ヒーターの前記電極と前記被覆電線との接続部分、及び前記金属ケースの前記孔部を気密的に覆うように設けられたカバーを更に備える請求項1に記載のハニカム型加熱装置。
- 前記被覆電線に、応力緩和部が設けられている請求項1又は2に記載のハニカム型加熱装置。
- 前記応力緩和部が、前記被覆電線の撓んだ部分である請求項3に記載のハニカム型加熱装置。
- 前記被覆電線の導体の溶融温度が、400℃以上である請求項1〜4の何れか一項に記載のハニカム型加熱装置。
- 前記被覆電線の導体が、Ni、Ni基合金及びステンレス鋼からなる群より選択された何れか一種の金属材料で構成されている請求項1〜5の何れか一項に記載のハニカム型加熱装置。
- 前記ハニカム基材が、熱伝導率が20W/m・K以上のセラミック材料で構成されている請求項1〜6の何れか一項に記載のハニカム型加熱装置。
- 前記複数のヒーターが、電気的に直列又は並列に接続されており、200V以上の高電圧を通電できるような電気抵抗を有する請求項1〜7の何れか一項に記載のハニカム型加熱装置。
- 前記各ヒーターが、前記各ヒーターから前記ハニカム基材へ電流が流れるのを防止するための絶縁機能を有する請求項1〜8の何れか一項に記載のハニカム型加熱装置。
- 前記ハニカム基材の長さ方向に直交する断面において、前記ハニカム基材の前記外周面上に配置されている前記各ヒーターの中心角が、180゜以下である請求項1〜9の何れか一項に記載のハニカム型加熱装置。
- 前記外周壁の厚さが、前記隔壁の厚さよりも厚い請求項1〜10の何れか一項に記載のハニカム型加熱装置。
- 前記ハニカム基材に、ストレスレリーフが形成されている請求項1〜11の何れか一項に記載のハニカム型加熱装置。
- 前記ハニカム基材に排ガス浄化用の触媒を担持させた請求項1〜12の何れか一項に記載のハニカム型加熱装置。
- 請求項1〜13の何れか一項に記載のハニカム型加熱装置を、前記被覆電線の温度が600℃以下となる温度条件で使用する、ハニカム型加熱装置の使用方法。
- 請求項13に記載のハニカム型加熱装置を、エンジンから排出される排ガスの排気経路に設置し、前記エンジンの始動前に前記各ヒーターへの通電を開始することにより前記各ヒーターを発熱させて、排ガス浄化用の触媒を担持させた前記ハニカム基材を、前記触媒の触媒活性温度以上の温度に昇温させるハニカム型加熱装置の使用方法。
