Description

【発明の詳細な説明】 (発明の目的) 本発明は軽量で強度の大きい成形天井の製法に関するも
のである。
(従来技術) 従来自動車とか小型船舶の舵取室並びに家屋の浴室、便
所、玄関等に使われていた比較的小型の成形天井はガラ
スウールに熱硬化性樹脂を多量に包含させたFRP製品
、または熱可塑性樹脂の熱間成形品等によっていた。
然るにFRP製品は重量が発泡品に比べて重く、熱可塑
性樹脂成形品は熱に弱く、更に両者とも通気性が全然無
かった。
時とするとフェルト類を張ったこともあるが、通気性は
よいものの特別の形態はとれず、然も張子用の骨組が必
要で倒れも不十分なものであった。
又、成形用雌雄型の間にプラスチックス素材と発泡材と
を注入して発泡させることもできるが、強度的に十分な
ものは得られなかった。
(発明の構成) 本発明は溶剤で稀釈した熱硬化性樹脂を連続気泡を有す
る軟質ポリウレタンフォームに含浸させて、表裏両面に
不織布を貼布して成形し、熱間硬化させたもので、重量
が軽く然も通気性があり、任意の形状に成形できる。
表裏の不織布が補強材となり剛性も極めて高くなる。
以下、本発明について説明すると、まずポリウレタン軟
質フオームの連続発泡品をとり、その可撓性を完全に除
去するためにこのフオームの気泡内に熱硬化樹脂液を含
浸させ、この樹脂液をフオームの発泡により生じた無数
の気泡内に含ませ、次いで過剰な溶剤に溶解させた熱硬
化樹脂を絞り出し、軟質ポリウレタンフォームの連続気
泡の壁面のみに樹脂分を耐着させる。
その後この含浸フオームの表裏両面にそれぞれ不織布を
要すれば更に表皮材をも重ね合せて上下型間に置き、加
熱しつつ上下型の間で密着する程度に押えて成形すれば
所望の成形と共にキュアされて硬化する。
この行程を図で示せば、第1図で長尺帯状のポリウレタ
ンフォーム帯Bはガイドロール1,2を通りエポキシ樹
脂を等量のメチレンクロライドに溶解した浸漬液A中に
潜らせ、引き続きピンチローラ−4,4の間で絞り、ポ
リウレタンフォーム帯Bに浸漬液100f/lを含浸の
割合で絞り取る。
引続き含浸した軟質ポリウレタンフォーム帯Bは乾燥室
5中に入り、通過中に溶剤のメチレンクロライドを蒸発
させてファン6により上部の排気管1より排出させる。
乾燥室5より出たポリウレタンフォーン帯Bは運搬用ロ
ーラー8を介して切断機9に運ばれ、所要の寸度のポリ
ウレタンフォーム板B′に截断される。
次に第2図で截断されたポリウレタンフォーム板B′の
表裏にそれぞれ不織布N、Nを当てがい、要すれば更に
表層の不織布N上に表布Sを載せ、熱プレス11に取付
けた所望の上型12と下型13との間に置き所要時間熱
間プレスして成形を行ないキユアリングする。
この場合軟質ポリウレタンフォームの表裏に熱硬化樹脂
かにじみ出るから、この樹脂が接着剤としての機能を生
じ、表裏の不織布は軟質ポリウレタンフォームに付着さ
れる。
この熱プレス11又は適宜型12,13を蒸気又は電熱
により加熱する。
加熱して含有樹脂が熱硬化した時に取出せば第3図に示
すような成形天井板りが得られる。
(発明の作用) 本発明は表裏の不織布を中間の軟質ポリウレタンフォー
ムに含浸させた熱硬化性樹脂で接着して一体として硬化
させであるので、曲げ剛性も極めて高く、然も通気性が
大変よい。
重量も非常に軽い。
従来のグラスウールにフェノール樹脂を含浸させたFR
P製品と比較すると、 最大曲げ試験では本発明に於て厚さ8vR1従来のFR
P製品は厚さ571!J、巾は共に50闘、長さは10
0uの軽量で中央に荷重を掛けた。
比強度とは最大曲げ荷重を単位面積当りの重量で割った
ものでこの値が高い程、軽くて強いことになる。
重量は比重の示すように問題にならぬ程軽い。
表布Sには予じめ所望の模様等を印刷又は捺染して置け
ば美麗な天井を得ることができる。
(発明の効果) 本発明はサンドインチ構造に成型され軟質ポリウレタン
フォームを表裏の不織布で互に引張りあって強度を犬に
しているので、例えば自動車の車室、小型船舶の舵取室
及び調理室等、家屋の浴室、便所、玄関、厨房等の比較
的小型の天井に使用する時は湿度、温度が高くても変形
せず、更に強度が犬なため天井裏の張子用の骨組を必要
とせず、四周を止めればよいので母体の構造が非常に簡
単となる。
更に振動にも強く、通風性もあり、遮音、保温等の効果
も顕著である。
FRP製品のように振動で割れたりすることもない。
とりわけ熱硬化樹脂は連続気泡の壁面にのみ付着させる
から、通気性はそのまま保持できる。
また熱硬化樹脂の溶剤にメチレンクロライドを採用した
から、乾燥工程においてこの溶剤を蒸発させるに際して
乾燥温度を低くできる。
即ちメチレンクロライドの沸点41.6℃と低く揮発性
に秀れているから、乾燥温度を高くする必要がないオリ
点がある。
更に表裏の不織布は軟質ポリウレタンフォームの気泡内
に残留している熱硬化樹脂がその表裏ににじみ出て接着
剤の機能を奏するから、表裏の不織布を成形と併行して
簡単に接着できる。

Claims (1)

    【特許請求の範囲】
  1. 1 連続気泡を有する軟質ポリウレタンフォームに適量
    の熱硬化樹脂をメチレンクロライドによる溶剤に溶解し
    て含浸させ、次に軟質ポリウレタンフォームを絞って過
    剰な溶剤に溶解してなる熱硬化樹脂を、絞り出し、次に
    この軟質ポリウレタンフォームを乾燥させて前記の溶剤
    を揮発させると共に軟質ポリウレタンフォームの連続気
    泡の壁面のみに熱硬化樹脂を付着させ、軟質ポリウレタ
    ンフォームの表裏を不織布で覆った後、熱プレス中に挿
