Description

【発明の詳細な説明】 本発明は繊維クエ!および該クエ!中に含まれる吸収性
粒子からなる吸収性シート製品に関する。
多くの以前の研究者は多量の液体、持に水性液体を加圧
下に吸収し、そして、保持する「超吸収剤」粒子、たと
えば、改質殿粉または他の重合体粒子を添加することに
より繊維状ウェブ製品の吸収性を増加させることを研究
していた。そのような吸収剤を添加することにより製造
した従来の製品はすべて重大な制限を有していた。たと
えば、2枚の薄葉紙の間に接着されている吸収性粒子か
らなる一つの市販製品は使用中分解し、それによって吸
収性粒子は製品の外に出て、処理される液体中に洗い出
される。本質的に吸収性粒子の単−相が接着されている
、むしろ硬い開放網目編織物またはチーズ クロスから
なる別の市販製品は限定された量の液体を吸収するのみ
である。
米国特許第4,103.062号に教示されている別の
製品は空気積層セルロース繊維ウエゾ中に粒子を分散さ
せ、熱と圧力でウニ!の密度を高めて強度を増力口させ
て製造している。密度の高いウニ!は非膨張性であり、
かつ、ウェブの端の吸収性粒子は最初に吸収した液体で
膨潤し、ウェブの内部へそれ以上液体が浸透するのを妨
げるから、この製品は限定された量の液体を吸収するの
みである。米国特許44,105.033号は繊維層に
より分離された間隔をあげた層に吸収粒子を分配して、
そのような端での封鎖現象を避けることを見い出してい

米国特許第4.235.237号は揮発性液体に分散し

性液体が蒸発すると主として繊維の交点で吸収剤粒子が
繊維を包んでいるウニ!となる。この試みの欠点は、製

本発明はいかなる既知の従来の技術の製品の性能より優
れた独特なげ油性を有rる新規な吸収性シート製品を提
供する。簡単に述べれば、この新規なシート製品は吹き
付は繊維を凝集させたウェブと、そのクエ!中に分散さ
せた固体高吸収性液体吸収性重合体粒子の配列からなっ
ている。吹き付Vf#l維は高速力゛ス流中に液状繊維
形成性材料を押出し、押出した材料を細くし、繊維に延
伸することにより製造−゛ろ。繊維の流れを形成させ、
それを、たとえば、からませた凝集体として、繊維の流
れの中に設置したスクリーン上に集める。。本発明では
吸収性粒子を、たとえば、米国特許第5.971.57
3号が教示する方法によって繊維の流れの中に導入して
もよく、そして、繊維と粒子の混合物をからませた凝集
体として集め、吸収性粒子は捕捉され、さもなければ物
理的に保持される。粒子光てん繊維状ウニ!は本質的に
一工程で形成され、そして、必要な単なるそれ以上の工
程は使用するための大きさに簡単に切り、そして包装す
る二とである。
本発明のシート製品は集合した吹き付は繊維が広範囲に
わたってからみ合い、またはもつれ合っており、そして
、強い凝集ウェブを形成し、吸収性粒子はこのクエ!中
に永続的に保持され、そして、持続されるから、液体に
浸漬前および後に一体化しており、かつ、取り扱い易い
主として個々の吸収性粒子の吸収能力による量の大量の
液体を吸収することができる。外見上吸収粒子はクエ!
構造によって別々に保持され、膨潤が起こる前に液体が
個々の粒子を包むから、シート製品のたとえ内部にある
吸収性粒子によっても液体は吸収される。たとえば、液
体によって湿潤する繊維形成性材料を使用することによ
り、または、クエ!形成工程中、更に吸収を助ける界面
活性剤を添加することにより、ウェブの繊維は吸収する
液体によって湿潤することが好ましい。
吸収性粒子は吸収中膨潤し、そして、大きさが膨張し、
そして、吹き付は繊維は広範囲にからみ合っていうが、
繊維のウニ!は粒子が膨張するのに従って膨張し、吸収
した液体は製品が圧力を受けても吸収した液体を製品中
に保持することになる。

解した装置は2個の成形を10および11を有し、それ
らは溶融重合体が押出される一列に並べた平行成形型オ
リフィス12の一組、および、非常な高速で加熱空気を
吹き出す共働空気オリフィス13を包含する。空気は押
出した重合体材料を引出し、そして細くし、ガスの流れ
の中で短時間進行後、押出した材料は繊維の集合体とし
て固化する。本発明では、好ましくは2個の成形型を使
用し、そこから流出する繊維の流れ14と15は果合機
17に続く一つの流れ16を形成するように交叉させて
配列する。集会機は微細な孔があいた円筒状スクリーン
、またはドラム、または移動ベルトの形をとってもよい
微細4!l繍の集めたクエf18を集合機から取り出し
、貯蔵ロールに巻く。ガス吸引装置を集合機のうしろに
置き、繊維の付着およびがスの除去を助ける。
#11図に示す装置はまた本発明のシート製品に吸収性
粒子を導入する装置を包含する。望ましくは、この装置
は交叉する点で溶融吹きつけ繊維の二つの流れに合流す
る吸収性粒子の流れ20を導入する。そのような配列は
集合した繊維状クエ戸に粒子を最高に付与することがで
きると考えられる。変法として、単一の成形型な成形型
から流出rる繊維の流れと交叉するように配列させた一
つまたはそれ以上の粒子の流れと共に使用してもよい。
繊維および吸収性粒子の流れは第1図に示すように水平
の通路で進めてもよく、またはそれらは重力に一般に平
行であるように垂直に進めてもよい。
第1図に説明した代表的装置では、繊維の流れに吸収性
粒子を供給する装置は粒子を貯蔵するホッパー22、磁
気・々ルfまたは米国特許第5.661.302号に記
述されている計量装置のような計量装置23からなり、
計量装置はあらかじめ決めた速度で導管24に粒子を計
量し、空気翼車25は第二導管26を通して空気を吹き
出し、それによって導管24から第二導管26に粒子を
引出し、ノズル27を通して、粒子を粒子の處れ20と
して噴出rる。ノズル27は広口の薄いオリフィスを形
成させるため円筒状管の末端を平らにしてもよい。粒子
の流れ20中の粒子の量は導管26を通る空気流の速度
と計量装置23によって通過する粒子の速度により制御
する。
溶融吹き付は繊維が本発明のシート製品に極めて好まし
いが、繊維形成性材料が揮発性姿剤を含む液体から造ら
れる溶液吹きつげ繊維もまた使用することができる。米
国特許第4,011,067号はそのような繊維のウェ
ブを製造するのに有用な装置および方法を記述している
が、本発明のシート製品を製造するには、その特許に示
されている単一のオリアイスよりも多数の隣妾するオリ
フィスを通して、一般には橡維形成性材料を押出す。
粒子は繊維が粒子と点接触のみを形成するよう繊維が十
分固化する点で繊維の流れに導入する(米国特許第3.
971,373号が教示するように)のが好ましい。け
れども、粒子は粒子と接触する領域を造る条件下で繊維
と混合することもできる。
吸収性粒子を繊維の流れて一度合流すると、本発明のシ
ート製品の製造方法は一般に他の吹き付は繊維ウェブの
製造方法と同じであり、集合機、集合方法、集合ウニ!
の取扱い方法は粒子を充てんしない吹き付は繊維ウェッ
ブの製造方法と一般に同じCある。
いかなる1回転で形成される繊維と粒子の層、および本
発明の完全なシート製品は厚さを広範囲に変えてもよい
。本発明のシート製品のほとんどの用途に対し約0.0
5〜2傷の厚さを使用する。
ある適用に対しては、本発明の2枚またはそれ以上の別
々に形成させたシート製品を1枚の厚いシート製品とし
て集合してもよい。また、本発明のシート製品は最終の
シート製品の一部なノ杉成させるために多孔質不織ウニ
!のような別のシート材料に繊細および吸収性粒子の流
れを付着させで製造してもよい。不浸透性フィルムのよ
うな他の構造を機械的かみ合い、熱績合または接着剤に
よって本発明のシート製品に積層することができる。
本発明のシート製品は集合後さらに加工してもよい、た
とえば、シート製品に模様をつけるため、または吸収性
粒子の保持性を増すために、シートカリパス(5hee
t caliper )を制御するよう熱と圧力をかけ
て圧縮してもよい。吹き付は繊維以外の他の繊維を米国
特許第4.118,531号が教示する方法でシート製
品に導入してもよい。たとえば、その特許に記述されて
いるように捲縮したかさ高繊維をよりかさ高の、または
軽量のシート製品を造るために吸収性粒子と共に吹き付
は繊維といっしょに混合してもよい。
そのような吹き付は繊維は繊維の単位容量当り粒子の接
触点をより多くしたいから、直径が約10μより小さい
平均値を有する微細繊維が好ましい。非常に細い繊維、
すなわち、直径が5μより小さい、または1μでさえの
平均値である非常に細い繊維を特に非常に小さい大きさ
の吸収性粒子と共に使用してもよい。溶液吹き付は繊維
は1μより小さい繊維を包含する非常に小さい直径で造
ることができる利益を有している。太い繊維、たとえば
、直径が25μまたはそれ以上の平均値の繊維は、特に
溶融吹き付は去で製造しくもよい。
吹き付は繊維状クエデは繊維を極端にからめさせている
ことを特徴とし、それによってウェブに凝集力および強
度を付与し、そして、ウェブに粒子材料を含有させ、そ
して保持させるように適合させる。吹き付は繊維の縦横
比(長さの直径に対する比)は、たとえ繊維が不連続で
あると報告されているとはいえ、無限に近づいている。
繊維は長く、そして、十分にからんでいる、すなわち、
一般に繊維の集合体から1本の完全な繊維を取り除くこ
と、または、竣功から最後まで1本の繊維をたどること
は不可能である。そのようなからみ合いにもかかわらず
第3A図にシート28により表わされるようなシート製
品は第3B図に示すように吸収中大きさが非常に膨張す
る。本発明のシート製品は一般に吸収中元の厚さの少な
くとも3倍に膨張し、より代表的には、その元の厚さの
5倍せでもよい。S−吹き付は繊維を形成1させる代表
的な重合体はポリノロピレン、ポリエチレン、ポリエチ
レンテレフタレート、およびボリア、ξドを包含する。
溶液吹き付は繊維を形成させる代表的重合体は酢酸ビニ
ル、塩化ビニルおよびフッ化ビニリデンの重合体または
共重合体を包含する。無機材料もまた有用な繊維を形成
する。種々の1維形成性材料の繊維を一つの層、または
種々の層で混合物の形で本発明のちる実M!Ja様で同
じシート製品で使用してもよい。
多くの繊維形成性材料は水吸収性シート製品に望ましく
ない疎水性繊維を形成する。そのような用途に対するシ
ート製品を改良するために、ウニ!に吸収性粉末を導入
する前に吸収性粒子と界面活性剤の粉末を混合するが、
または、ウェブを形成させた後ウェブに界面活性剤の液
体を噴霧して、粉末または液体形態の界面活性剤をシー
ト製品に導入してもよい。代表的には親油性および親水
性、9   部分を有する分子からなる有用な界面活性
剤はスルホコハク酸ナトリウムのジオクチルエステルお
ヨヒアルキルアリール$ +7 x −f A/アルコ
ールな包含する。シート製品の0.05〜1重量−のよ
うな少量の界面活性剤で一般に十分な親水性を付与する
が、より多い量を使用することもできる。水吸収性粒子
と共に親油性繊維を使用すると繊維状ウニ!は油のよう
な有機液体を吸収し、同時に粒子は水を吸収する二重の
吸収性能を有する利益を持つことができる。
上記のように本発明で使用する吸収性粒子は加圧下にも
大量の液体を迅速に吸収し、かつ、保持する一般に超吸
収性粒子である。水を吸収する好ましい粒子は例が米国
特許第3.981,100号に記述されている改質殿粉
および量水性基を有するに利用することができ、それら
は代表的には水をその重量の20倍またはそれ以上、そ
して、好ましくは水をその重量の100倍またはそれ以
上吸収する。吸収される水の量は水に含まれる不純物に
よって減少する。アルギルスチレン吸収性粒子〔商品名
(イムパイパー ピース(ImbiberBeads 
) Jでダウ ケミカル社(Dow Chemical
Company ) flcよって市販されているよう
なもの〕は水以外の液体を吸収するのに有用である。そ
れらはそのような液体をその重量の5倍または10倍ま
たはそれ以上吸収する。一般に吸収性粒子は少なくとも
それ自体の重量の液体を吸収しなければならない。
吸収性粒子は平均直径が少なくとも50〜6000μで
大きさを変えてもよい。好ましくは、粒子は平均直径が
75〜1500μである。
本発明のシート製品に含まれる吸収性粒子の容積は製品
が造られる特別な用途に依存し、ウェブの一体性または
、強度、または所望のウェブの厚さのような性質と所望
の吸収量とを釣合わせることを包含する。一般に吸収性
粒子はシート製品の固形分含有量の少なくとも1容量鋒
、および、より代表的には少なくとも20容量−を占め
る(「固形分含有量」は、かさ容量と対照的に使用され
、シート製品の物理的成分に関係し、それらの成分の間
にある空所または間隙ではない)。けれども、10容量
−または20容tsの量が有用であり、高い負荷量を保
持する粒子よりウェブ中により完全にその量な保持する
利益を有している。
高い吸収性を望む場合には、吸収性粒子は一般にシート
製品の固形分含有量の少なくとも50容量−を占める。
90容量−を超える量の粒子を必要とすることはめった
にないが、本発明の利益の一つは高い粒子の負荷量を達
成することができることである。
本発明のシート材料は包帯、おしめ、失禁用パッド、お
よび生理用ナノキンのような従来の技術Cあげられてい
る用途を包含する多くの用途を有している。
本発明を久の実施例で更に説明する。
直径が平均的5μであるポリプロピレン微細繊維、親水
性力ルダキシル基な含有する合成高分子量アクリヤ重合
体からなる吸収性粒子〔ナショナル・スターチ・アンげ
・ケミカル・コーポレーシw ン(National 
5tarch and Chemical Corpo
−ration )により供給される「パーマソー!(
Parmasorb ) 29 J sおよびスルホコ
ノ1り酸ナトリウムのジオクチルエステルの界面活性剤
粒子〔アメリカン・シアナミド(American C
yanamid )からの[エアシー/L/ (Aer
osol ) 0T−B J )から本発明のシート製
品の2組を製造した。吸収性粒子および界面活性剤粒子
(以下に示した量)をいっしょに混合し、第1図に示す
ような装置を使用して微細Iamの流れに導入した。2
個の成形型の成形型オリフィスは相互に6インチ(15
1m)IIIれており、成形型は垂直に対し30°の角
度で繊維の流れを射出するように配列し、繊維の流れは
成形型オリフィスから約5〜10インチ(12〜251
)の変更できる距離で交叉し、成形型オリフィスから1
2インチ(30C1l)に位置する集合機表面に続く。
重合体は成形型の幅1インチ当り約4ポンド/時間(0
,7K?/時間/18Im)の速度で成形型オリフィス
を通して押出し、700’f(370℃)に加熱した空
気を成形型の熱空気オリフィスを通して吹き付けた。
製造したシート製品をタツノ水(tap water 
)に&潰し、製品の吸収性41−副定した。〔浸漬後(
「温調」)のシート製品の直置から浸漬前(°「乾燥」
)の重量な減じ、浸漬前の重量で除した〕。結果どよび
成分の比率を以Fの41表に示す。
実施例3〜11 直径約5μの平均値であるポリゾロピレン微細繊維およ
び1番目が改質殿粉〔グレイン・ゾロセツシング・コー
ポレーション(Grain ProcessingCo
rporation )により供給される「ウオターロ
ック(Waterlock ) A −100J )で
あり、2番目が親水性カルボキシル基な含有する合成高
分子量アクリル重合体(ナショナル・スターチ・アンド
・ケミカル・コーポレーションにより供給されている「
パーマノーデ20」)である2種の吸収性粒子から本発
明のシート製品を製造した。吸収性粒子は以下の第■表
に示すように種々の量で包含していた。それぞれ、5分
間および20分間タップ水にシート製品のそれぞれの試
料を浸漬し吸収した水の合計量を測定し、シート製品1
2当り吸収した水のg数比として第■表に示す。シート
製品をそれぞれ5分間および18時間浸漬後、次いでセ
ルロース紙タオルに30秒秒間−てから、吸収1=  
   シ、保持している水の量を測定し、シート製品1
g当りの水の9数比として示す。煙論的吸収−1すなわ
ち、吸収され、保持されている水(20分浸漬し、紙タ
オルに置いた後)の吸収性粒子を水に浸漬した時、それ
自体が吸収する水の量に対する比率を示す。

Claims (1)

  1. 【特許請求の範囲】 +1)  吹き付は繊維のウェブおよび該ウェブ中に保
    持される固体高吸収性液体吸収性重合体粒子の配列から
    なる吸収性シート製品であって、繊維のウニ!が吹き付
    は繊維の凝集し、からみ合ったウェブと、ウェブが形成
    されると同時に捕捉されるためウェブ中に分散されてい
    る粒子からなり、紡記粒子が液体を吸収することにより
    膨潤し、そして、ウニ!が吸収された液体により粒子が
    膨潤することにより膨張することを特徴とする吸収性シ
    ート製品。 (2)  吸収性粒子がシート製品の固形分含有量の少
    なくとも20容量優である特許請求の範囲lX1項記載
    のシート製品。 ・3)吸収性粒子がシート製品のrI!U形分含形量含
    有量くとも50容量チである特許請求の範囲第1項記載
    のシート製品。 I4)吹き付は繊維の直径が約10μより小さい平均値
    Cある微細繊維からなる特許請求の範囲第1項、第2項
    または第3項のいずれかに記載のシート製品。 (5)  吹き付は繊維が溶融吹き付は繊維である特許
    請求の範囲第1項、第2項、第3項または第4項のいず
    れかに記載のシート製品。 (6)  吸収性粒子がそれ自体の重量の約20倍また
    はそれ以上の液体を吸収することができる特許請求の範
    囲[1項から第5J]までのいずれかに記載のシート製
    品。 (7)  吸収される液体によりウニ!の湿潤を促進す
    る界面活性剤がウェブ中に含まれる特許請求の範Wi4
    1項から第6項までのいずれかに記載のシート製品。 (8)  吸収される液体によりウェブの湿潤を促進す
    る界面活性剤粒子が繊維のクエ!内に分散されている特
    許請求の48第1項からs6項までのいずれかに記載の
    シート製品。 、9)  吸収性粒子が親水性機能を有する改質殿粉お
    よびアクリル重片体から選ばれる#許請求の範囲41項
