Description

【発明の詳細な説明】 この発明は熱可塑性樹脂複合材製品と他部材と
の結合方法に係り、特に強化材としての長繊維を
含んだ複合材製品と他部材とを結合する方法に関
する。
熱可塑性樹脂製品と他部材とを結合する方法と
して、樹脂側に結合用の突起を、また他部材の側
に結合穴を夫々形成するとともに、この結合突起
を結合穴に嵌入させてその先端部を超音波振動ホ
ーンにより押し潰し、同先端部分を上記嵌合穴よ
りも大径の抜け止め頭部として形成することによ
り熱可塑性樹脂と他部材とを結合する方法が知ら
れている。
この結合方法は、熱可塑性樹脂が強化材として
の長繊維を含んだ複合材である場合にも適用可能
であると考えられる。そこで本発明者等はこのよ
うな複合材製品と他部材とを上記方法によつて結
合することを試みた。ところが複合材製品の結合
突起を従来の方法で押し潰して形成した抜け止め
頭部には予定の強度が得られないことが判明し
た。この事情を第3図に基づいてより具体的に説
明すると、図において10,12は夫々長繊維1
4を含んだ複合材製品及びこれと結合されるべき
他部材を示すものであり、複合材製品10には結
合突起106が、また他部材12には突起106
と嵌合する結合穴20が夫々形成されている。こ
れら複合材製品10と他部材12との結合は、超
音波振動ホーン110を結合突起106の先端部
に押付けて同部分を発熱軟化させ、以て頭部成形
面112に沿つた形状の抜け止め頭部114(第
3図B参照)を形成することにより行なわれるの
であるが、このとき長繊維14は結合穴20の外
周縁部に向つてうまく流動せず、そのままの位置
で押潰されたような状態となる。即ち、抜け止め
頭部114を形成する際には主として樹脂部分が
半径方向外側へと流動して長繊維は中央部分に集
中し、この結果抜け止め頭部114における結合
穴20の外周縁部と係合すべき部分は樹脂リツチ
部116となつて結合強度を弱めることが判明し
たのである。
本発明はこのような事情を背景として為された
ものであり、上記のような結合強度の低下をもた
らさない長繊維強化の熱可塑性樹脂複合材製品と
他部材との結合方法を提供することを目的とする
ものである。
以下、本発明の実施例を第1図A乃至Dに基づ
いて具体的に説明する。
図において10は強化材としての長繊維を含ん
で所定形状に成形された熱可塑性樹脂複合材製品
であり、12はこれと結合されるべき金属その他
の材料から成る他部材である。図に示される複合
材製品10は、複合材シートを金型内でスタンピ
ング成形して得られたものであり、長繊維14は
その際の材料の流れ方向に配向している。この製
品10と他部材12とを結合する手順として、先
ず製品10に所定寸法の円柱状結合突起16が形
成されるが、この突起16は製品10をスタンピ
ング成形する際に同時に成形される。このとき長
繊維14は突起16の突出方向、長ち突起16の
軸心方向に向つて配向する。製品10のスタンピ
ング成形の際にはこの結合突起16とともに中心
穴18が突起16の中心部に且つ突起16の高さ
方向に形成されるが、中心穴18の大きさ、深さ
によつてはスタンピング成形時に長繊維14が突
起16の先端部分まで十分に流れ難くなるから、
このような場合においては突起16を形成した後
にドリル等の工具でこの中心穴18を形成するこ
とも勿論可能である。突起16と中心穴18とが
形成されたところでこれを、突起16と略同じ径
で予め他部材12に形成されている結合穴20に
嵌入させる(第1図Aに示す状態)。次いで突起
16の先端部が超音波振動ホーン22により変形
させられて抜け止め頭部24(第1図D参照)が
形成されるのであるが、このとき結合突起16に
含まれる長繊維14の流れを良くするためにホー
ン22の頭部成形面26は次のような形状に選定
されている。即ち、頭部成形面26は中央部に向
つて漸次深くなるような凹曲面として形成される
とともに、その中心部には前記結合突起16の中
心穴18に嵌入し得る中心突起28が設けられ且
つこの中心突起28の付け根部分は上記凹曲面へ
と連続するなだらかな裾広がりの曲曲として形成
されている。尚、中心突起28の先端部及び中心
穴18の開口周縁部には両者の嵌合を容易ならし
めるための丸味(または面取り)が付けられてい
る。
このような頭部成形面を備えた超音波振動ホー
ン22を、第1図Bに示されるように中心突起2
8が中心穴18に嵌入する状態で結合突起16に
押付けると、結合突起16先端部は所定の押圧力
の下に加えられる超音波振動により発熱軟化し、
中心突起28の付け根部分で先ず外側へと押し拡
げられ、次いで第1図Cに示されるように頭部成
形面26の凹曲面に沿つて反り返るように変形さ
せられる。即ち、結合突起16は前記第3図に示
されるようにその軸心方向に押し潰されるような
状態とはならずに全体が一旦外側へと反り返るよ
うに変形した後成形面26内を充てんするように
流動変形して抜け止め頭部を形成する。そのため
長繊維14と樹脂成分との分離を生じず、結合突
起16は長繊維14がほぼ均一に分散した状態を
維持しつつ変形し得るのである。この結果、長繊
維14は抜け止め頭部24の外周部にもよく行き
渡つて樹脂リツチ部を生ぜしめず、且つ長繊維1
4の流れ方向も頭部24の半径方向外側に向つて
延びるように比較的揃つた状態となるから、複合
材製品10と他部材12との間の良好な結合強度
が得られるのである。
尚、この結合強度及び上記頭部24成形時の結
合突起16変形の方向性は中心穴18の直径、深
さによつて影響を受けるから適当な値で選定する
ことが望ましい。一般的には中心穴18の直径は
結合突起16の外径に対して1/5〜1/2の範囲が良
く、1/4〜2/5の範囲が特に良好であり、またその
深さは穴底面が他部材12の外表面よりも外側に
位置する深さ、即ち結合突起16の基端から穴底
面までの距離が他部材12の結合穴周辺における
厚さよりも大きくなるように選定することが望ま
しい。
但し、結合強度が僅かに低下することを許容し
得るならば、第2図に示されるように中心穴30
の深さをより深くして貫通穴とすることも可能で
ある。図において、複合材製品10の結合突起3
2に形成された中心穴30は製品10を貫通する
状態で形成され、また超音波振動ホーン34の頭
部成形面36に形成された中心突起38は、結合
突起32の他部材12から突出する部分の長さと
略同じ長さ、即ち、結合突起32の先端が中心突
起38の付け根部分に達したときに、中心突起3
8の先端が他部材12の外表面近傍に達するよう
な長さとされ、結合突起32の肉部が中心穴30
へと逃げ込むことなくより確実に外側へと反り返
らされるようになつている。本実施例における結
合方法は、製品10の結合突起32を他部材12
の結合穴20に嵌入させる工程(Aの状態)、超
音波振動ホーン34を結合突起32に押付けてこ
れを外側へと反り返らせ、且つ成形面36内に充
てんさせて抜け止め頭部40を成形する工程
(B,C,Dの状態)を含む点で前記実施例と同
様であり、その手順も同様であるから詳しい説明
は省略する。
尚、本発明は、結合突起の横断面形状を正方形
等円形以外の形状にするなど、当業者の知識に基
づいて適宜変更して実施することが可能である。
以上詳記したように、本発明に係る長繊維強化
の熱可塑性樹脂複合材製品と他部材との結合方法
は、(イ)長繊維強化の熱可塑性樹脂複合材製品の成
形時に、該複合材の一部を隆起させて柱状の結合
突起を形成する工程と、(ロ)該結合突起の形成と同
時に、または形成の後に、該結合突起の少なくと
も先端部の中心に、該結合突起の高さ方向の中心
穴を形成する工程と、(ハ)前記結合突起を、該複合
材製品と結合すべき他部材に予め形成されている
結合穴に嵌入させる工程と、(ニ)該結合穴から突出
した結合突起の先端に、滑らかな凹曲面の中心に
中心突起が形成された頭部成形面を備えた超音波
振動ホーンを、該中心突起を前記中心穴に嵌入さ
せる状態で押し当て、該結合突起の中心穴周辺部
分を発熱軟化させて該中心突起および凹曲面に沿
つて外側へ返り辺らせ、前記結合穴より大径の抜
け止め頭部を形成する工程と、を含むことを特徴
とするものである。
かかる結合方法は、強化材繊維を抜け止め頭部
の各部にほぼ均一に行きわたらせ得て大きな結合
強度を確保し得るという優れた効果を奏する。

Claims (1)

  1. 【特許請求の範囲】 1 長繊維強化の熱可塑性樹脂複合材製品の成形
    時に、該複合材の一部を隆起させて柱状の結合突
    起を形成する工程と、 該結合突起の形成と同時に、または形成の後
    に、該結合突起の少なくとも先端部の中心に、該
    結合突起の高さ方向の中心穴を形成する工程と、 前記結合突起を、該複合材製品と結合すべき他
    部材に予め形成されている結合穴に嵌入させる工
    程と、 該結合穴から突出した結合突起の先端に、滑ら
    かな凹曲面の中心に中心突起が形成された頭部成
    形面を備えた超音波振動ホーンを、該中心突起を
    前記中心穴に嵌入させる状態で押し当て、該結合
    突起の中心穴周辺部分を発熱軟化させて該中心突
    起および凹曲面に沿つて外側へ反り返らせ、前記
    結合穴より大径の抜け止め頭部を形成する工程
    と、 を含むことを特徴とする長繊維強化の熱可塑性樹
    脂複合材製品と他部材との結合方法。 2 前記結合突起の中心穴が該結合突起の形成と
    同時に円柱状に形成されるものであり、かつ該中
    心穴の直径が該結合突起の直径の1/5〜1/2の範囲
    から選定され、該中心穴の深さが、該結合突起の
    基端から該中心穴の底面までの距離が前記他部材
    の前記結合穴周辺における厚さより大きくなるよ
    うに選定される特許請求の範囲第1項に記載の結
    合方法。
