例えば、鉄促進ゼオライトベータは、アンモニアによる窒素酸化物の選択的還元用の有効な市販の触媒となってきている。
シュウ酸ニオブ(V)アンモニウム(ANO、23.2%のNb2O5)を脱イオン水に溶かした。ANO水溶液を初期湿潤法により粉末支持体に含侵させて所望のNb2O5充填量(2%、5%、10%、または20重量%)を達成した。粉末支持体は、セリア単独で、酸化アルミニウム単独で、混合した酸化ジルコニウムおよび酸化ランタンで、混合した酸化ジルコニウム、酸化セリウム、酸化イットリウム、および酸化ランタンで、または混合した酸化セリウムおよび酸化アルミニウムで形成した。含侵させた湿潤粉末を120℃で乾燥し、空気中550℃で2時間か焼した。サンプルの組成(1A~1J)を表1にまとめて示す。
実施例の組成物2A~2Lは、初期湿潤含侵法により第2の卑金属酸化物(5wt%の量)を実施例1Aの組成物上にドープすることによって製造した。さらなる卑金属酸化物ドーパントを形成するのに使用した前駆体は次の通りであった:La2O3:La(NO3)3aq.;Pr6O11:Pr(NO3)3aq.;Nd2O3:Nd(NO3)3aq.;Y2O3:Y(NO3)3aq.;TiO2:Ti(OC2H5)4;W2O5:(NH4)6H2W12O40・xH2O;Fe2O3:Fe(NO3)3・xH2O;CuO:Cu(NO3)2・2.5H2O;MnO2:Mn(NO3)2・6H2O;NiO:Ni(NO3)2・6H2O;MgO:Mg(NO3)2;BaO:Ba(OAc)2。これらの前駆体は湿潤含侵のために脱イオン水に溶かした。ただし、エタノールを前駆体Ti(OC2H5)4のための溶媒として使用した2Eを除く。含侵させた湿潤粉末を120℃で乾燥し、空気中550℃で2時間か焼した。サンプルの組成を表2にまとめて示す。
実施例1および実施例2で製造されたNb2O5をドープした粉末を個別に脱イオン水に分散させておよそ30%の固体割合を得た。スラリーをミル粉砕し、次いで撹拌しながら乾燥した。乾燥したスラリーを700℃で2時間か焼した。得られた粉末を破砕し、篩にかけて、ハイスループット反応器で試験するために250~500μmのサイズの粒子を集めた。
3層ウォッシュコート構造をもつ従来のTWC触媒を、参照により本明細書に組み込まれる米国特許第7,758,834号の実施例1に従って製造した。特に、第1の層は、触媒のか焼した質量に対してそれぞれ64%、6.4%、6.4%、2.6%、6.4%、12.8%および1.1%の濃度の、10%バリア(baria)で安定化されたガンマアルミナ、酸化ランタン、酸化ストロンチウム、酸化ジルコニウム、酸化ネオジム、およそ30%のセリア含有率およびパラジウムを有するセリウムおよび酸化ジルコニウムの複合材で形成された。硝酸パラジウム溶液の形態のパラジウム(70g/ft3)を遊星型ミキサー(P-ミキサー)によって安定化されたアルミナ上に含侵させて湿潤粉末を形成する一方で初期湿潤を達成した。増進剤および安定剤のような他の成分をその可溶性塩として、スラリー化媒体として水を用いて導入した。全ての上記成分を組み合わせることにより水性スラリーを形成し、ミル粉砕して9ミクロン未満の90%の粒度とし、コーディエライト担体上にコートした。コートした後、担体+第1の層を550℃の温度で少なくとも2時間か焼した。第2の層は、触媒のか焼した質量に対して26.1重量%の安定化されたガンマアルミナ、0.7重量%の結合剤としての酸化ジルコニウムおよびアルミナ酸化物の混合物、69.3重量%のおよそ30%のセリア含有率のセリウムおよび酸化ジルコニウムの複合材、ならびに0.9重量%のロジウムで形成された。触媒は、硝酸ロジウムの形態のロジウム(14g/ft3)を、P-ミキサーにより、30/70比率の配分で別途安定化されたアルミナならびに複合材セリウムおよびジルコニウム上に含侵させることによって製造された。ロジウム-アルミナおよびロジウム-セリア-ジルコニア粉末を各々、モノエタノールアミン(MEA)をロジウム質量の約3倍含有する塩基性溶液に加え、10分混合した。全固形物の0.7%wt%の水酸化ジルコニウムを、ロジウム-アルミナを含有するスラリーに加えた。次いで、各々のスラリーを酸性化してミル粉砕のために約4~5のpH範囲にした。水性のスラリーを個別にミル粉砕して、組合せの前に9ミクロン未満の90%の粒度にした。約28%の固形分を有する得られたスラリーを再び簡単にミル粉砕するかまたは均質化して、確実に90%粒度を9ミクロン未満にすることができる。その後第1の層上にコートした。得られた担体+第1の層および第2の層を450℃で2時間以上か焼した。冷却後、第3の層を第2の層上にコートした。第3の層は、第3の層の最終のか焼した質量に対して65.6%、6.7%、24.6、0.8%および2.4%の濃度の、10%バリア-10%ランタナ-7%ネオジミアがドープされたガンマアルミナ、ストロンチア、セリウムおよびジルコニウムの混合酸化物、ジルコニア、ならびにパラジウムで形成された。パラジウム(116g/ft3)を含有する水性スラリーを第1の層のスラリーと同様にして生成した。水性スラリーを9ミクロン未満の粒度にミル粉砕し、第2の層上にコートした。コートした後、担体+第1の層および第2の層を550℃の温度で2時間か焼した。
触媒物品を、5%Nb2O5/CeO2を含むSCR触媒組成物を利用して製造した。ウォッシュコートは、触媒物品のか焼した質量に対して73.5重量%の実施例1Aの組成物(5%Nb2O5/CeO2)、24.5重量%の4%La2O3で安定化されたγ-Al2O3、および2重量%のベーマイト結合剤で形成した。スラリーをミル粉砕して平均粒度を低下させ、次いで気泡密度600cpsiおよび壁厚3.5ミルを有する4.66”×2.87”の円筒状コーディエライトモノリス基材上にコートして、2.45g/in3の標的のウォッシュコート充填量を得た。コートされた触媒をフロースルードライヤーにより200℃でフラッシュ乾燥し、550℃で2時間か焼した。
触媒物品を、5%Nb2O5/70%CeO2~30%Al2O3を含むSCR触媒組成物を利用して製造した。ウォッシュコートは、触媒のか焼した質量に対して98重量%の実施例1Eの組成物(5%Nb2O5/70%CeO2~n30%Al2O3)および2重量%のベーマイト結合剤で形成した。スラリーをミル粉砕して平均粒度を低下させ、次いで気泡密度600cpsiおよび壁厚3.5ミルを有する4.66”×2.87”の円筒状コーディエライトモノリス基材上にコートして、2.45g/in3の標的のウォッシュコート充填量を得た。コートされた触媒をフロースルードライヤーにより200℃でフラッシュ乾燥し、550℃で2時間か焼した。
触媒物品を、2層のウォッシュコート構造のPGMを含まない触媒を利用して製造した。ウォッシュコート充填量1.25g/in3の底部コートは、Fe(NO3)3・xH2Oの形態のFe2O3、ならびにCeO2およびAl2O3の複合材(50%CeO2-50%Al2O3)を、触媒のか焼した質量に対してそれぞれ5%および95%の濃度で含有していた。ウォッシュコート充填量2.45g/in3の頂部コートは、触媒のか焼した質量に対して73.5重量%の実施例1Aの触媒組成物(5%Nb2O5/CeO2)、24.5重量%の4%La2O3で安定化されたγ-Al2O3、および2重量%のベーマイト結合剤を含有していた。スラリーをミル粉砕して平均粒度を低下させ、次いで気泡密度600cpsiおよび壁厚3.5ミルを有する4.66”×2.87”の円筒状コーディエライトモノリス基材上にコートして、標的のウォッシュコート充填量を得た。コートされた触媒をフロースルードライヤーにより200℃でフラッシュ乾燥し、550℃で2時間か焼した。
触媒物品を、受動的NH3-SCR反応のためのCu-CHAに基づく下流SCR触媒を利用して製造した。ウォッシュコートは、触媒のか焼した質量に対して95重量%のCu-SSZ-13(2.4%CuO)および5重量%のZrO(OAc)2水溶液としてのZrO2で形成した。スラリーをミル粉砕して平均粒度を低下させ、次いで気泡密度600cpsiおよび壁厚3.5ミルを有する4.66”×2.87”の円筒状コーディエライトモノリス基材上にコートして、2.73g/in3の標的のウォッシュコート充填量を得た。コートされた触媒をフロースルードライヤーにより200℃でフラッシュ乾燥し、550℃で2時間か焼した。
触媒物品を、2層ウォッシュコート構造を含む超低PGM触媒を利用して製造した。ウォッシュコート充填量1.63g/in3の底部コートは、触媒のか焼した質量に対して73.5重量%の実施例1Aの触媒組成物(5%Nb2O5/CeO2)、24.5重量%の4%La2O3で安定化されたγ-Al2O3、および2重量%のベーマイト結合剤で形成した。ウォッシュコート充填量2.15g/in3の頂部コートは、触媒のか焼した質量に対して0.054重量%のRh(NO3)3水溶液の形態のRh、37.2重量%の4%La2O3で安定化されたγ-Al2O3、30.2重量%のCeO2およびZrO2の複合材(40%CeO2含有率)、30.2重量%の10%La2O3で安定化されたZrO2、ならびに2.3重量%のベーマイト結合剤で形成した。スラリーをミル粉砕して平均粒度を低下させ、次いで気泡密度600cpsiおよび壁厚3.5ミルを有する4.66”×2.87”の円筒状コーディエライトモノリス基材上にコートして、標的のウォッシュコート充填量を得た。コートされた触媒をフロースルードライヤーにより200℃でフラッシュ乾燥し、550℃で2時間か焼した。
触媒物品を、2層ウォッシュコート構造を含む超低PGM触媒を利用して製造した。底部コートは専らウォッシュコート充填量1.63g/in3のγ-Al2O3であった。ウォッシュコート充填量2.15g/in3の頂部コートは、触媒のか焼した質量に対して0.054重量%のRh(NO3)3水溶液の形態のRh、37.2重量%の4%La2O3で安定化されたγ-Al2O3、30.2重量%のCeO2およびZrO2の複合材(40%CeO2含有率)、30.2重量%の10%La2O3で安定化されたZrO2、ならびに2.3重量%のベーマイト結合剤を含有していた。スラリーをミル粉砕して平均粒度を低下させ、次いで気泡密度600cpsiおよび壁厚3.5ミルを有する4.66”×2.87”の円筒状コーディエライトモノリス基材上にコートして、標的のウォッシュコート充填量を得た。コートされた触媒をフロースルードライヤーにより200℃でフラッシュ乾燥し、550℃で2時間か焼した。
実施例4~10で製造したモノリス触媒を個別に鋼コンバーター缶に装填し、上流TWC触媒(実施例4)および下流SCR触媒(実施例5~10)を有する密結合システムをシミュレートするために、燃料カット老化サイクル下のガソリンエンジンの排気ラインで老化した。上流TWC触媒(実施例4)を950℃の最高床温度で50時間老化した。下流触媒(実施例5-10)を920℃の最高床温度で50時間老化した。老化した触媒を、1.8Lガソリンエンジンを装備し、認定された手順に従ってUS FTP-75走行サイクルで作動するPZEV車両で試験した。全てのエミッション制御システムは、第1の密結合の位置(CC1)にユニバーサル上流TWC触媒として実施例4を、そして残りの触媒の1つ(実施例5~10)を第2の密結合の位置(CC2)に含んでいた。排気管の窒素酸化物、炭化水素、および一酸化炭素の総量を、3個の袋を集めることにより測定し、質量平均を計算した。表4に、FTP-75試験での触媒システムのNOx、NMHCおよびCO排気管エミッションを示す。
Claims (15)
- ニオビアである第1のドーパントおよび卑金属酸化物(BMO)である任意の第2のドーパントを含有するセリア支持体を含むSCR触媒組成物であって、前記セリア支持体が、20%~80重量%のセリアおよび20%~80重量%のさらなる金属酸化物を含み、前記のさらなる金属酸化物が、酸化アルミニウムである、SCR触媒組成物。
- 前記BMOが、酸化ランタン、酸化プラセオジム、酸化ネオジム、酸化イットリウム、二酸化チタン、酸化タングステン、酸化鉄、酸化銅、酸化マンガン、酸化ニッケル、酸化マグネシウム、酸化バリウム、およびこれらの組合せからなる群から選択される、請求項1に記載のSCR触媒組成物。
