坪量が120g/m2の化粧板用化粧紙に、メラミン−ホルムアルデヒド樹脂を主成分とし、硬化剤としてキャタニットAを含む樹脂液を含浸した後、乾燥工程を経ずに、粒子径が364nmの酸化亜鉛と二酸化ケイ素を含む粘度が40mPa・s、固形分が32.5%の分散溶液を一流体型噴霧機で、ノズルの先端を含浸紙の進行方向に沿って噴霧角度(θ)が30°になるように傾け、噴霧ノズル角度(α)80°で、噴霧圧力0.7MPa、分散液の流量0.26L/min、噴霧量が乾燥状態で7.1g/m2となるようにスプレー塗布し、次いで乾燥炉に送り、化粧層としてのメラミン−ホルムアルデヒド樹脂含浸紙を得た。数1で示される含浸率は132%であった。
50g/m2のガラス繊維基材にメラミン−ホルムアルデヒド樹脂とフェノール−ホルムアルデヒド樹脂をバインダー成分とし、水酸化アルミニウム、炭酸カルシウムなどの無機充填材を、バインダー成分:無機充填材の固形分の重量比が8:92のスラリーを数3に基づく含有量が1200%となるように含浸し、乾燥し、プリプレグを得た。
80g/m2の化粧板用化粧紙に、メラミン−ホルムアルデヒド樹脂を主成分とする樹脂液を数2で示される含浸率が150%となるように含浸し、乾燥してバッカーを得た。
下から順に、バッカーを1枚、プリプレグを5枚、メラミン−ホルムアルデヒド樹脂含浸紙を1枚積層し、当板としてフラット仕上げプレートを用いて140℃,100kg/cm2、90分間の条件で熱圧成形して化粧板を得た。
実施例1において、固形分を28%とした以外は同様に実施した。

実施例1において、噴霧量を18g/m2とした以外は同様に実施した。
実施例1において、樹脂液に分散液を固形分で10重量部配合した以外は同様に実施した。
実施例1において、分散液をスプレー塗布しなかった以外は同様に実施した。
(1)均一塗布性(A):含浸紙の表面状態を目視にて確認した。
◎ 均一に塗布できている。
○ 若干幅方向に塗布量のムラがある。
(2)外観:化粧板の表面状態を目視にて確認した。
◎ 外観に異常がない。
○ 外観が若干黄変する。
(3)汚染:フラット仕上げプレートの表面状態を目視にて確認した。
◎ 当板に金属酸化物による斑点状の汚染が無い状態。
○ 当板に金属酸化物による斑点状の汚染が若干ある。
× 当板に金属酸化物による斑点状の汚染ひどく、次の生産ができない状態。
(4)消臭率(%)(硫化水素消臭性能):100mm×200mmに切り出した試験片を、有効面積が200cm2になるように、アルミテープで裏面と側面を被覆する。試験片をテドラーバッグの中に入れた後、袋内において濃度が4ppmになるように硫化水素ガス3Lを注入し、24時間経過後の硫化水素残存濃度を測定する。この測定値により、消臭された硫化水素の総量を算出し、硫化水素ガスの消臭率(%)とした。

Claims (8)
- 化粧板用原紙に、アミノ−ホルムアルデヒド樹脂を主成分とする樹脂液を含浸した後、消臭物質として平均粒子径が100〜500nmの酸化亜鉛を含む分散液を噴霧機で噴霧量が5〜15g/m2となるようにスプレー塗布することを特徴とするアミノ−ホルムアルデヒド樹脂含浸紙の製造方法。
- 更に前記分散液に二酸化ケイ素を含むことを特徴とする請求項1記載のアミノ−ホルムアルデヒド樹脂含浸紙の製造方法。
- 前記分散液の固形分濃度は30〜33重量%であることを特徴とする請求項1又は2記載のアミノ−ホルムアルデヒド樹脂含浸紙の製造方法。
- 前記噴霧機のノズルの先端が含浸紙の進行方向に沿って10〜80°傾けることを特徴とする請求項1記載のアミノ−ホルムアルデヒド樹脂含浸紙の製造方法。
- 請求項1〜4いずれか1項記載のアミノ−ホルムアルデヒド樹脂含浸紙と、コア材を積層し、熱圧成形することを特徴とする化粧板の製造方法。
- 前記コア材が、ガラス繊維基材に、メラミン−ホルムアルデヒド樹脂とフェノール−ホルムアルデヒド樹脂をバインダー成分とし、水酸化アルミニウム、炭酸カルシウムなどの無機充填材を含むスラリーを含浸し、乾燥されたプリプレグであることを特徴とする請求項5の化粧板の製造方法。
- 更に、バッカーとともに熱圧成形することを特徴とする請求項5の化粧板の製造方法。
- 前記バッカーは、化粧板用化粧紙に、メラミン−ホルムアルデヒド樹脂を主成分とする樹脂液を含浸し、乾燥してなることを特徴とする請求項7の化粧板の製造方法。
