Description
1)反応体形状選択性:十分に小さな分子のみが、ゼオライト孔に入ることができ、化学的変形を受けうるか、又は吸収されうる。
2)生成物形状選択性:孔のサイズが小さすぎで、全ての可能な生成物が、反応後にゼオライトの外に拡散できるわけではない。このことは、小さな分子又は異性体に対して選択性の増大を導く。
3)限定された遷移状態の形状選択性:ここで、大きすぎる遷移状態の中間体の形成が、ゼオライト孔サイズにより防止される。図1は、3つの異なる種類の形状選択性を例示する。
一般に、ゼオライト合成は、シリカ及びアルミナ種が溶解し、反応して、溶解性の低い結晶性アルミナ/シリケート生成物を得る、結晶化方法である。その結晶化方法は、これらのゼオライト前駆体をオートクレーブに添加し、比較的高い温度及び自己圧力(autogenous pressure)まで加熱する熱水方法で典型的に行われる。高い圧力は、オートクレーブ内部の水の蒸発のためであり、合成に非常に重要である。典型的な合成では、ゼオライト前駆体を、構造指向剤(SDA)及びアルカリ水酸化物の水溶液に溶解又は懸濁させて、化学結合の破壊及び形成を触媒する[4]。
ゼオライトの微多孔性構造は、化学的選択性を決定するのみならず、ゼオライト結晶内の質量輸送に関して重要な役割をも果たす。微多孔は、拡散、分子移動性を制限する可能性があり、方法全体の反応速度を最後に決定する[6,7]。さらに、遅い拡散は、副産物又は反応中間体の重合に、微多孔性チャネル内の触媒活性部位を遮断させる可能性がある。いくつかの触媒用途については、これは、重大な不活性化を引き起こしうる[8]。一方向チャネルを有するゼオライトの場合には、拡散は、ゼオライト合成又は活性化の間に発生される孔中の少量の破片により、さらに、少量の強力に吸着された分子により急激に減少されうる。
1)ナノサイズのゼオライトは、ゼオライトに存在する微多孔に加えて、結晶内空隙又は孔を示すゼオライトである。
2)複合材ゼオライトは、典型的にメソ多孔性又はマクロ多孔性である材料上に担持されるゼオライトである。本明細書で、担持体は、質量輸送(mass transport)を容易にする。
3)メソ多孔性又はマクロ多孔性ゼオライトは、追加の多孔質が、脱金属により、又は有機テンプレートを使用することにより導入されたゼオライトである。
1)1つ又は複数の金属前駆体をシリカ又はアルミナ源に添加する工程;
2)1つ又は複数の金属前駆体を還元して、シリカ又はアルミナ源の表面に金属ナノ粒子を形成する工程;
3)シリカ又はアルミナ担持金属ナノ粒子上に、気体状の炭化水素、アルキルアルコール又はアルキルエーテルを通過させて、炭素テンプレートで被覆したゼオライト、ゼオライト様又はゼオ型前駆体組成物を形成する工程;
4a)構造指向剤を、炭素テンプレートで被覆したゼオライト、ゼオライト様又はゼオ型前駆体組成物に添加し、それによりゼオライト、ゼオライト様又はゼオ型ゲル組成物を作り出す工程;
4b)前記組成物を熱水処理にかけることにより、ゼオライト、ゼオライト様又はゼオ型ゲル組成物を結晶化する工程;
5)炭素テンプレート及び構造指向剤を除去し、得られたゼオライト、ゼオライト様又はゼオ型粒子を単離する工程
を含むゼオライト、ゼオライト様又はゼオ型粒子を製造する方法に関する。
1)1つ又は複数の金属前駆体をシリカ又はアルミナ源に添加する工程;
2)1つ又は複数の金属前駆体を還元して、シリカ又はアルミナ源の表面に金属ナノ粒子を形成する工程;
3)シリカ又はアルミナ担持金属ナノ粒子上に、気体状の炭化水素、アルキルアルコール又はアルキルエーテルを通過させて、炭素テンプレートで被覆したゼオライト、ゼオライト様又はゼオ型前駆体組成物を形成する工程;
4a)構造指向剤を、炭素テンプレートで被覆したゼオライト、ゼオライト様又はゼオ型前駆体組成物に添加し、それによりゼオライト、ゼオライト様又はゼオ型ゲル組成物を作り出す工程;
4b)前記組成物を熱水処理にかけることにより、ゼオライト、ゼオライト様又はゼオ型ゲル組成物を結晶化する工程;
5)炭素テンプレート及び構造指向剤を除去し、得られたゼオライト、ゼオライト様又はゼオ型粒子を単離する工程
を含むゼオライト、ゼオライト様又はゼオ型粒子を製造する方法に関する。
[特徴づけの方法−X線粉末回折]
XRPDは、結晶性材料の構造的特徴について広く使用される分析方法である。それは、結晶構造を同定し、不純物相を検出するために使用される。その方法は、入射放射線が、規則正しい固体と作用し、電磁放射線の波長が、結晶面の間の距離と同じ状態にある場合に起こる、回折に基づく。ほとんどの場合、ゼオライトは、粉末の形態で分析され、得られた粉末X線ディフラクトグラムは、特定の結晶性相に特有のフィンガープリントとして使用されうる。サンプル中のチタンは少量なので、TiO2が形成したかどうかをXRPDにより識別することは困難である。集束石英モノクロメーター(focusing quartz monochromator)及びHUBER社のG670のギニアカメラから得られるCu−Kα照射を用いた伝送モードでX線粉末回折パターン(XRPD)を測定した。
この分析技術は、電子の微細集束高エネルギービームを使用し、サンプルの表面に向けられる。表面に反射され、二次電子を発生する電子を検出して、サンプルの表面トポグラフィの地図を得る。サンプルに、導電コーティング、例えば金又はグラファイトを塗布して、SEM画像の品質が下がることにつながる局所表面荷電を妨げる必要がありうる[79]。
TEMは、電子のビームが、超薄型標本を通して送られ、それが通過するときに標本と相互作用する、顕微鏡技術である。画像は、標本を通して送られる電子の相互作用から形成される;画像は、写真フィルムの層で画像化デバイス、例えば蛍光スクリーンに拡大され、集束されるか、センサー、例えばCCDカメラにより検出される。
電子顕微鏡では、サンプルに存在する元素は、入射電子ビームが原因で特徴的なX線を発散する。これらのX線を分析してスペクトル得ることができ、それから存在する元素の定性的及び定量的結果の両方を得ることができる[79]。しかし、サンプル、例えばゼオライトでのこの方法を用いた正確な定量的結果を得ることはほとんど不可能であるので、いくつかの注意を払わなければならない。これは、スペクトルの正確性がサンプルの性質により影響されるからである。X線は、入射電子ビームで十分に励起されるサンプル中の任意の原子により発生される。X線は、あらゆる方向で発生され、それによりそれらは、全てがサンプルから漏れないわけではない。サンプルから漏れるX線の可能性は、X線のエネルギー及びそれが通過した材料の量及び密度による。これは、多孔性且つ粗いサンプルで正確さが減少する結果になりうる。ゼオライトが現在多孔性である場合、EDSの結果は、注意して解釈されるべきであり、したがって、定性的に使用されるのみである。SEM及びEDS分析は、Quanta200 ESEM FEGで行われた。焼成したゼオライトサンプルを、炭素フィルムに乗せた。
固体触媒についての主要なパラメーターは、反応体についての活性部位のアクセシビリティー(accessibilty)である。これを測定する従来の方法は、77Kでの窒素ガスの物理吸着による。この方法は、微−、メソ−及びマクロ多孔性範囲にある表面積及び孔サイズ分布の両方についての情報を提供する。その方法は、N2の圧力が増加して、多層が形成し始めるとき、最初に単層を形成するN2の段階的吸着である。発生されるN2物理吸着等温線は、非常に明確であり、図3で示されるIUPAC[80]により6つの型に分類される。微多孔性固体、例えばゼオライトの窒素物理吸着は、I型等温線で典型的に生じる。それらは、相対的に低圧で起こり、内部表面積でなく、利用可能な微多孔体積により制御される、限定的な取り込みにより特徴づけられる。IV型等温線は、メソ多孔性材料を分析するときに最も一般的である。吸着及び脱離支線の間のヒステリシスループは、この型の等温線について非常に特徴的なフィーチャーであり、メソ多孔で起こる毛管蒸発に寄与される。II型、III型、V型及びVI型は、それらが、非多孔性、マクロ多孔性又は弱い吸着力を有する材料にとって典型的である[80]ので、ゼオライト材料については一般に観察されない。
分子を、紫外−可視(UV−Vis)スペクトル領域での照射に曝すことにより、被分析物の濃度を決定するために分光法を行うことができる。しかし、サンプルの重要な特徴を得ることができる。サンプル中のd−d遷移の配位環境を、それを励起するために必要とされる特定のエネルギーのため、金属−リガンド錯体を検出且つ決定することが可能である。しかし、粉末化触媒サンプルの場合に、入射光は、サンプルを透過できず、ほとんど完全に拡散される。したがって、透過型顕微鏡分光法を使用することが可能でなく、代わりに拡散反射(DR)分光法を使用しなければならない。
メソ多孔性シリカ(Merck社、シリカゲル100、粒子サイズ0.063〜0.200mm、孔直径15nm、孔体積1.15ml/g)を、金属ナノ粒子を含むメソ多孔性ゼオライトの合成のために使用した。使用の24時間前にシリカを、80℃で乾燥させた。全ての他の試薬は、試薬グレードのものであり、さらなる精製なしに使用された:テトラエチルオルトシリケート(TEOS、98wt%、Aldrich社)、テトラエチルオルトチタネート(TEOT、98wt%、Aldrich社)、テトラプロピルアンモニウムヒドロキシド(TPAOH、40wt%、Fluka社)、過酸化水素(H2O2、40wt%、Aldrich社)。
本出願で開示される新たな合成方法により調製されたゼオライトは、プロペンを使用して、炭素テンプレートで被覆したゼオライト、ゼオライト様又はゼオ型前駆体組成物を形成する以下の方法により調製されうる:最初に、2.5グラムのシリカを、金属硝酸塩溶液、例えば硝酸ニッケルで、初期の濡れになるまで含浸させる。これを、80℃で一夜静置する。その後、固体を、管状オーブンに入れ、アルゴン流中で600℃に加熱した。その後、窒素中の10%水素のガス混合物を、合計4時間通した。その後、温度を、アルゴン雰囲気下で550℃に減少させる。温度をアルゴン雰囲気下で550℃に減少させる代替法として、それは、アルゴン雰囲気下のまま700℃に増大されうる。
様々なパラメーターで炭素負荷を試験するためにいくつかの実験を行った。炭素負荷後、いくつかは、HZSM−5、TS−1のいずれか又は両方に合成された。Table1(表1)は、様々な金属及びパラメーターとの炭素対シリカ比(質量ベースで)における炭素取り込みを示す。純粋シリカは、いかなる量の炭素をも取り込まなかったが、これは、プロペン手順の後の色変化がないことによっても証明された。以下のゼオライト合成は、これが、従来のゼオライトを作り出すのみであるので、廃棄された。ニッケル−SiO2における炭素取り込みが、金属負荷及びプロペンの流量の両方を変化させることにより改質可能であることが証明された。ニッケル負荷における増加は、線状相関関係で炭素取り込みも増大した。プロペンの流量を変化させることにより、炭素取り込みをある程度まで改質することは可能であった。51ml/分から67ml/分の流量における増加は、C/SiO2比を0.34から0.74に上昇する結果になった。これは、流速における別の上昇によりさらに増大はしなかった。鉄は、非常に限定的な取り込みを0.03のC/SiO2比で示した。シリカは、プロペン処理後黒くなり、炭素の取り込みを確認した。
ゼオライト触媒の結晶性の比較のために、XRPDパターンを、合成及び続く焼成の後に記録した。合成されたTS−1触媒全てについてのパターンが、図4に示される。ゼオライトサンプルが、高度に結晶性構造を含み、存在する不純物又は非晶質相はないことは明らかである。チタン含量が、非常に低いので、チタンが、フレームワークの内側以外の他の認識で存在することを識別することは困難である。さらに、全てのパターンは、シリカライト−1のパターンとマッチし、MFI構造を確認する。本出願に開示される合成方法(ニッケル−プロペン法)により製造されたNi−0.74−TS−1触媒は、XRPD分析も受けた。結果は、図5に示される。触媒は、MFI構造を有するサンプルと同じ特徴的パターンを示す。さらに、非晶質相又は不純物が存在しないことが分かり、サンプルは、高度に結晶性であった。
全ての合成された触媒は、SEMによる分析を受けた。これは、製造された触媒のモルフォロジーを調査するために行われた。図6で、従来のTS−1及びメソ多孔性TS−1を、脱シリカした相手方と比較する。従来のTS−1(図6a)は、0.2〜0.4μmのサイズを有する、明確に画定された立体棺形状の結晶を示す。結晶が、このサイズ範囲にあることで、拡散限定は、メソ多孔を導入することなく、最小限に減少された。脱シリカしたTS−1は、図6bで示される。それは、明確な一貫した構造又はサイズのない小さな結晶の凝集体を示す。従来のTS−1と比較して、図6c中のメソ多孔性サンプルは、いっそう大きく、結晶サイズは1.5〜2.5μmの範囲にある。従来のTS−1についての表面は、非常に滑らかである一方で、メソ多孔性サンプルは、より「スポンジ」様形状を示す。脱シリカしたメソ多孔性TS−1(図6d)は、他の脱シリカしたサンプルと同じ特徴のいくつかを示す。これらの類似性は、小さな結晶の、明確な構造又はサイズのない凝集体である。しかし、当初のメソ多孔性サンプルの形状を、かすかに見ることができる。
EDSを使用して、サンプル中に存在する元素を定性的に決定した。合成された全てのTS−1触媒は、チタン、ケイ素及び酸素の存在を示した。さらに、ニッケルのナノ粒子のコーキングを通して調製されたサンプルも、ニッケルの存在を示した。サンプル中に存在するニッケルの正確な値を得るために、ゼオライトの溶解からなる方法、続いて誘導結合プラズマ(ICP)を使用しうる。
窒素を用いた吸着−脱離分析により、合成された材料のテキスチャ特性を決定した。観察されたSBET、外部表面積、Sext、微多孔及び総孔体積は、Table2(表2)で照合される。cdTS−1及びcTS−1についてのBET値は、少ない。論理的には、サンプルは、メソ多孔質の導入後に外部表面積が増大することを示す。cTS−1は、最も高い外部表面を有し、dTS−1はいくぶん低いことを示し、cdTS−1は奇妙なことに、cTS−1及びdTS−1の平均と対応する値を示す。微多孔体積についての場合も同様である。図9は、サンプルの等温線を示す。物理吸着等温線のIUPAC分類により、従来のTS−1は、I型等温線を示し、P/P0<0.1での吸着支線で鋭敏な遷移を、中間相対的圧力で、ほとんど吸着がないことを示す。これは、純粋な微多孔性材料、例えばゼオライトにとって典型的である。
図13は、DR−UV−Vis分光法の結果を示す。TS−1は、47600cm−1(210nm)で最大を示し、それは、酸素2p電子の、4配位におけるフレームワークTi種の空の3d軌道への電荷移動から得られる特徴である。このバンドは、ケイ酸チタンフレームワークにおける4配位Ti(OSi)4種のフィンガープリントとして知られている。脱シリカしたサンプルについての約45500cm−1(220nm)での高い波長へのわずかな移行は、四面体三脚Ti(OSi)3OH及び四脚Ti(OSi)4の同時存在を示唆する。これは、Ti4+の表面密度が増大したため、脱シリカ方法のためでありうる。この効果は、脱シリカしたサンプル、cdTS−1及びdTS−1でのみ明らかである。
上に示され、検討されるプロペンベースの合成に対する代替法として、本出願で開示される新たな合成方法により調製されたゼオライトは、メタンを使用する以下の方法により調製して、炭素テンプレートで被覆したゼオライト、ゼオライト様又はゼオ型前駆体組成物を形成しうる:最初に、5グラムのシリカを、硝酸ニッケル溶液で初期の濡れまで含浸させる。得られる材料は、およそ2wt%のNi金属を典型的に含有した。これを、一夜静置させる。その後、固体を、管状オーブンに入れ、4時間、窒素中の10%水素へのガスの連続交換をしながら、アルゴン流中で600℃に加熱する。温度を、アルゴン下で550℃まで下げる。アルゴン雰囲気下で、温度を550℃に下げる代替法として、なおアルゴン雰囲気下で700℃に増大しうる。

Claims (12)
- 1)1つ又は複数の金属前駆体をシリカ又はアルミナ源に添加する工程;
2)前記1つ又は複数の金属前駆体を還元して、前記シリカ又はアルミナ源の表面に金属ナノ粒子を形成する工程;
3)シリカ又はアルミナ担持金属ナノ粒子上に、気体状の炭化水素、アルキルアルコール又はアルキルエーテルを通過させて、炭素テンプレートで被覆されたゼオライト、ゼオライト様又はゼオ型前駆体組成物を形成する工程;
4a)構造指向剤を、炭素テンプレートで被覆されたゼオライト、ゼオライト様又はゼオ型前駆体に添加し、それによりゼオライト、ゼオライト様又はゼオ型ゲル組成物を作り出す工程;
4b)前記組成物を熱水処理にかけることによりゼオライト、ゼオライト様又はゼオ型ゲル組成物を結晶化する工程;
5)炭素テンプレート及び構造指向剤を除去し、得られたゼオライト、ゼオライト様又はゼオ型粒子を単離する工程
を含み、
工程3の炭素テンプレートで被覆されたゼオライト、ゼオライト様又はゼオ型前駆体組成物が、前記シリカ又はアルミナ源を除去することなく、工程4aで直接使用される、ゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。 - 1つ又は複数の金属が、第4族元素、第6族元素、第7族元素、第8族元素、第9族元素、第10族元素、第11族元素若しくは第12族元素又はその混合物からなる群から選択される、請求項1に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
- 1つ又は複数の金属が、チタン、オスミウム、イリジウム、プラチナ、ルテニウム、パラジウム、ロジウム、レニウム、銅、ニッケル、鉄、コバルト、銀、金、カドミウム、モリブデン又はその混合物からなる群から選択される、請求項1または2に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
- 工程4aの間にAl、Sn、Ti、Zr又はGe源を添加することをさらに含む、請求項1から3のいずれか一項に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
- 前記炭化水素が、1から8個の炭素原子を有する脂肪族炭化水素、1から3個の炭素原子を有する脂肪族炭化水素、2から6個の炭素原子を有するアルケン、6から10個の炭素原子を有する芳香族炭化水素及び3から8個の炭素原子を有する環状炭化水素から選択される、請求項1から4のいずれか一項に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
- 前記炭化水素が、メタン、プロペン、キシレン又はベンゼンから選択される、請求項5に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
- 前記熱水処理が、ゼオライト、ゼオライト様又はゼオ型ゲル組成物が70℃及び300℃の間の温度に、オートクレーブ又は開放フラスコ中の自己圧力下で、24時間以上の間加熱されることを含む、請求項1から6のいずれか一項に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
- 前記温度が180℃である、請求項7に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
- 前記1つ又は複数の金属前駆体が、工程1の間に0.5から20wt%の量でシリカ又はアルミナ源に添加される、請求項1から8のいずれか一項に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
- 前記1つ又は複数の金属前駆体が、工程1の間に0.5から5wt%の量でシリカ又はアルミナ源に添加される、請求項9に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
- 前記1つ又は複数の金属前駆体が、工程1の間に0.5から2wt%の量でシリカ又はアルミナ源に添加される、請求項10に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
- 前記1つ又は複数の金属前駆体が、工程1の間に1wt%の量でシリカ又はアルミナ源に添加される、請求項11に記載のゼオライト、ゼオライト様又はゼオ型粒子を製造する方法。
