Description

ポリオレフィン系樹脂発泡粒子1に含まれる無機充填剤は、特に限定されるものではないが、粒径が細かい方がポリオレフィン系樹脂中に均一に分散されやすいことから好ましい。また、無機充填剤が熱可塑性樹脂の中に均一に分散されうるものであると、ポリオレフィン系樹脂発泡粒子1として、無機充填剤をより均一に分散したものを調製することができる。
芯層2は、発泡状態からなる。芯層2を形成する発泡構造は、ポリオレフィン系樹脂を発泡させてなる構造である。なお、芯層2は、ポリオレフィン系樹脂に後述するような発泡剤を添加して所定の装置と所定の条件を用いて発泡性樹脂組成物を発泡させることで形成される。
なお、発泡剤としては、有機系物理発泡剤や、無機系物理発泡剤を挙げることができる。有機系物理発泡剤としては、プロパン、ブタン、ペンタン、ヘキサン及びヘプタンなどの脂肪族炭化水素、シクロブタン及びシクロヘキサンなどの脂環式炭化水素などを例示できる。無機系物理発泡剤としては、空気、窒素、二酸化炭素、酸素、アルゴン、水などが例示される。
本発明におけるポリオレフィン系樹脂とは、オレフィンの単独重合体、オレフィンのみ又はオレフィンを含む共重合体、或いはこれらの2以上の混合物を示す。オレフィンのみの共重合体とは、2以上のオレフィン同士の共重合体を示し、オレフィンを含む共重合体とは、オレフィンと他のモノマー成分との共重合体であってオレフィン成分比率が50重量%以上の共重合体を示すものとする。また、ポリオレフィン系樹脂は、上記単独重合体及び/又は共重合体のほかに、他の熱可塑性樹脂及び/又はエラストマーを含む樹脂組成物であってもよい。この場合には、組成物中のオレフィン成分比率が50重量%以上の樹脂組成物を示すものとする。
ポリオレフィン系樹脂発泡粒子1において、無機充填剤は、少なくとも芯層2に存在する。
芯層2は、その芯層2に対する配合比率で無機充填剤を5重量%以上90重量%以下の範囲にて含むが、発泡粒子により高度な機能性を付与し、かつ無機充填剤の均一分散性に優れたポリオレフィン系樹脂発泡粒子1をより効果的に得る観点から、無機充填剤を30重量%以上85重量%以下の範囲で配合されていることが好ましく、40重量%以上80重量%以下の範囲で配合されていることがより好ましく、50重量%以上80重量%以下の範囲で配合されていることがさらに好ましい。
発泡性樹脂組成物には、上記したような基材樹脂のほかに、本発明の効果を阻害しない程度であれば添加剤を適宜添加されてよい。添加剤としては、例えば、酸化防止剤、紫外線吸収剤、帯電防止剤、難燃剤、顔料、染料、核剤及び気泡調整剤などを挙げることができる。
被覆層3は、樹脂組成物で構成される層であり、図1A,図1Bに示すように、芯層2の周囲を被覆する。
ポリオレフィン系樹脂発泡粒子1において、無機充填剤は、被覆層3に存在してもよい。したがって被覆層3は、無機充填剤を非含有とする層でもよい。
ポリオレフィン系樹脂発泡粒子1において、被覆層3と芯層2との重量比は、1:99〜20:80である。このような重量比であることで、無機充填剤の量が多い芯層が被覆層により確実に被覆されるため、無機充填剤の量を多くしつつ成形時の融着性にも優れる発泡粒子を得ることができる。この観点から、被覆層3と芯層2との重量比は、1:99〜15:85であることがより好ましく、1:99〜10:90であることがさらに好ましい。
被覆層3と芯層2は、被覆層3を形成するポリオレフィン系樹脂の融点と芯層2を形成するポリオレフィン系樹脂の融点との融点差が0〜50℃の範囲であることが好ましく、0を超えて45℃以下がより好ましく、5℃以上40℃以下であることがさらに好ましい。また、被覆層を形成するポリオレフィン系樹脂が融点を有さない非晶性ポリオレフィン系樹脂の場合は、該非晶性ポリオレフィン系樹脂のビカット軟化温度が、芯層2を形成するポリオレフィン系樹脂の融点よりも低いことが好ましく、5℃以上低いことがより好ましい。前記融点と軟化点との差の上限は概ね100℃程度である。
ポリオレフィン系樹脂発泡粒子1には、芯層2に、その芯層2に対する配合比率で無機充填剤を5重量%以上90重量%以下の範囲に含有しているものである。そして、ポリオレフィン系樹脂発泡粒子1は、芯層2をより多くの無機充填剤を分布させた層となし被覆層3を無機充填剤の分布の少ない又は存在しない層としていることから、ポリオレフィン系樹脂発泡粒子1全体として無機充填剤を大量に含有していてもポリオレフィン系樹脂発泡粒子1表面の融着性が維持される。このため、ポリオレフィン系樹脂発泡粒子1を用いたポリオレフィン系樹脂発泡粒子成形体として無機充填剤を大量に含有するものを成形する場合にあっても、ポリオレフィン系樹脂発泡粒子成形体の調製時に成形圧を高める要請を低減することができる。さらに、ポリオレフィン系樹脂発泡粒子成形体として、無機充填剤の均一分散性に優れたものを形成できることとなる。また、ポリオレフィン系樹脂発泡粒子1を用いて形成されるポリオレフィン系樹脂発泡粒子成形体についても、無機充填剤を様々な量にて含有するものを調製することができることとなる。
ポリオレフィン系樹脂発泡粒子1は、例えば、次のように調製できる。
本発明におけるポリオレフィン系樹脂発泡粒子成形体は、上記したような芯層2と被覆層3を備えるポリオレフィン系樹脂発泡粒子1を含む発泡粒子を型内成形してなるものである。なお、ポリオレフィン系樹脂発泡粒子成形体には、発泡粒子として上記したような芯層2と被覆層3を備えるポリオレフィン系樹脂発泡粒子1のみ用いて型内成形してなるものが含まれてよい。ポリオレフィン系樹脂発泡粒子成形体が板状である場合の例が示されるが、ポリオレフィン系樹脂発泡粒子成形体の形状は、これに限定されず、適宜設定可能である。
ポリオレフィン系樹脂発泡粒子成形体は、その見かけ密度を特に限定するものではないが、見かけ密度が0.05〜0.8g/cm3であることが好ましい。発泡粒子成形体の見かけ密度は、成形体の重量を成形体の体積で割り算することにより求めることができる。成形体の体積は、成形体の外形寸法などから求めることができる。
ポリオレフィン系樹脂発泡粒子成形体は、一体性を保つことができれば特にポリオレフィン系樹脂発泡粒子1の融着率を限定されるものではないが、機械的強度に優れた成形体を得る点を考慮すれば、ポリオレフィン系樹脂発泡粒子成形体を構成する前記ポリオレフィン系樹脂発泡粒子1の融着率が60%以上、さらに70%以上、特に80%以上であることが好ましい。
ポリオレフィン系樹脂発泡粒子成形体において、ポリオレフィン系樹脂発泡粒子4の融着率は、曲げ試験による破断面での材料破壊率にて評価できる。即ち、発泡粒子成形体の曲げ破断面(発泡粒子100個以上が存在する破断面)を観察し、目視により破壊された発泡粒子と界面で剥離した発泡粒子の数をそれぞれ計数する。そして、破壊された発泡粒子数と界面で剥離した発泡粒子数の合計に対する破壊された発泡粒子数の百分率を融着率とする。
ポリオレフィン系樹脂発泡粒子成形体は、例えば、型内成形法を用いて調製することができる。すなわち、まず得ようとするポリオレフィン系樹脂発泡粒子成形体に応じて所望の形状に設計された金型を準備する。次に金型内に上記ポリオレフィン系樹脂発泡粒子1を充填する。金型内にスチームを供給して金型内を加熱する。このとき、隣り合うポリオレフィン系樹脂発泡粒子1の被覆層3が融着しあい、さらにポリオレフィン系樹脂発泡粒子1が二次発泡して発泡粒子間の間隙を埋め、金型内に充填された多数のポリオレフィン系樹脂発泡粒子1が一体化する。その後、金型を冷却して、金型内から内容物を取出し、ポリオレフィン系樹脂発泡粒子成形体が得られる。
[無機物含有マスターバッチの調整]
芯層を構成する樹脂組成物をなす表1に示すポリオレフィン系樹脂、無機充填剤、カルボン酸変性ポリオレフィン系重合体(カルボン酸の変性率5%)を表2に示す割合で内径30mmの二軸押出機に供給し、200〜220℃で溶融混練してストランド状に押出して押出物を得て、該ストランド状の押出物を冷却し、切断して、芯層について無機物含有マスターバッチを得た。表2中、樹脂の種類のMPPとは、カルボン酸変性ポリオレフィンを示し、無水マレイン酸変性ポリプロピレン(東洋紡株式会社製、H3000P(カルボン酸変性率5wt%))が使用された。
内径65mmの芯層形成用押出機および内径30mmの外層形成用押出機の出口側に多層ストランド形成用ダイが取付けられた押出機を用い、上記のように調製された芯層形成用の無機物含有マスターバッチと、被覆層形成用のポリオレフィン系樹脂を、それぞれ表2に示す割合で、芯層用押出機及び被覆層用押出機にそれぞれ供給し、溶融混練し溶融混練物としてから、前記多層ストランド形成用ダイに導入しダイ内で合流してダイ先端に取付けた口金の小孔から、芯層に被覆層が被覆されたストランドとして押出し、押出されたストランドを水冷し、ペレタイザーで切断し乾燥して円柱形状の樹脂粒子を得た。実施例1から5では、多層の樹脂粒子が得られる。
前記で得られた樹脂粒子800gと分散媒体の水3Lを、5Lの密閉容器内に仕込み、分散媒中に前記樹脂粒子100重量部に対し、分散剤としてカオリン0.3重量部、界面活性剤(商品名:ネオゲン、第一工業製薬株式会社製、アルキルベンゼンスルホン酸ナトリウム)0.4重量部(有効成分として)、及び硫酸アルミニウム0.01重量部をそれぞれ添加し、密閉容器内に発泡剤として二酸化炭素を表3に示す量圧入し、撹拌下に表3に示す発泡温度より5℃低い温度まで加熱昇温して15分間保持して高温ピーク熱量を調整し、さらに表3に示す発泡温度まで加熱昇温して再度15分間保持した後、容器内容物を大気圧下に水と共に放出して、表3に示す見かけ密度の発泡粒子を得た。このとき実施例1から5では、多層の発泡粒子が得られる。また、得られた多層の発泡粒子の物性などについては、表3に示すとおりである。そして、このとき得られる発泡粒子が、本発明のポリオレフィン系樹脂発泡粒子となる。
前記で得られたポリオレフィン系樹脂発泡粒子を、必要に応じて表4に示す条件で加圧気体(空気)により発泡粒子内の内圧を高める加圧処理を行なってから、縦300mm×横200mm×厚さ60mmの平板成形金型にクラッキング充填し、スチーム加熱による型内成形を行って、板状発泡粒子成形体を得た。なお、加熱方法は両面の型のドレン弁を開放した状態でスチームを5秒間供給して予備加熱(排気工程)を行った後、表4に示す成形蒸気圧より0.08MPa(G)低い圧力で一方加熱を行い、さらに表4に示す成形蒸気圧より0.04MPa(G)低い圧力で逆方向から一方加熱を行った後、表4に示す成形蒸気圧で、両面から本加熱を行った。加熱終了後、放圧し、30秒間空冷した後、型を開放し型内成形体を型から取り出した。得られた発泡粒子成形体を80℃のオーブンにて12時間養生して、ポリオレフィン系樹脂発泡粒子成形体を得た。得られた成形体の物性を表4に示す。
比較例1においては、芯層にポリオレフィン系樹脂40重量%、無機充填剤として酸化チタンを60重量%使用し、被覆層を設けなかったほかは実施例1と同様にして発泡粒子が製造された。発泡粒子を用いて実施例1と同様にして発泡粒子成形体の調製を実施した。実施例1と同条件では、発泡粒子が融着せずに発泡粒子成形体を得ることができなかった。発泡粒子を融着させるために、成形スチーム圧を高めていくと、発泡粒子が連続気泡化してしまい、発泡粒子成形体を得ることができなかった。
発泡粒子のかさ密度は次のようにして求めた。まず1Lのメスシリンダーを準備し、メスシリンダー内の1Lの標線まで発泡粒子の群を充填した。充填された1Lあたりの発泡粒子群の重量(g/L)を測定し、単位換算することによって発泡粒子のかさ密度(g/cm3)を求めた。
発泡粒子成形体の見かけ密度は、成形体の重量(g)を成形体の外形寸法から求めた体積(cm3)で割り算することにより求めた。
発泡成形体について、融着性は下記の方法により測定し評価した。発泡成形体を折り曲げて破断し、破断面に存在する発泡樹脂粒子の数(C1)と破壊した発泡樹脂粒子の数(C2)とを求め、上記発泡樹脂粒子に対する破壊した発泡樹脂粒子の比率(C2/C1×100)を材料破壊率として算出した。異なる試験片を用いて前記測定を5回行いそれぞれの材料破壊率を求め、それらの算術平均値を融着率(%)とした。上記測定方法によって求めた融着率に基づき、下記のような基準にて◎、○、×に区分評価した。なお、◎、○は、融着性に優れることを示し、×は、融着性に劣ることを示す。

×・・・融着率が60%未満である。
高温ピーク熱量(J/g)は、得られた発泡粒子の群から無作為に10個の発泡粒子をサンプリングし、それぞれの発泡粒子の固有ピーク熱量と高温ピーク熱量を既述の方法により測定して全融解熱量に対する高温ピーク熱量の比を求め、それらの測定値を算術平均した値を発泡粒子の全融解熱量に対する高温ピーク熱量の比とした。

Claims (1)
- 無機充填剤を含むポリオレフィン系樹脂発泡粒子において、
ポリオレフィン系樹脂から形成されている発泡状態の芯層と、ポリオレフィン系樹脂から形成されている被覆層とからなり、
前記被覆層と前記芯層との重量比が1:99〜20:80であり、
前記芯層は無機充填剤を30重量%以上90重量%以下の範囲にて含み、
前記被覆層に含まれる無機充填剤の配合量が芯層に含まれる無機充填剤の配合量よりも少ない割合(ただし、0を含む)である、ポリオレフィン系樹脂発泡粒子。
