Description
特開2005−246913号公報(特許文献2)には、樹脂同士を所定の間隔にあけた2本の溶着線上を2つのレーザ光をそれぞれ走査することによって予備溶着を行い、次いでその中間を溶着することで本溶着することが記載されている。
特開2006−73296号公報(特許文献3)には、ハウジングとレンズとを、それぞれ全周にわたってレーザ溶着される第1の溶着部と、第1の溶着部の外周側に全周にわたってレーザ溶着される第2の溶着部を備えられている構造やレーザ溶着方法が記載されている。
特開2010−162587号公報(特許文献4)には、電子機器や流量計において、レーザを含む熱溶着法を用いて、他の部材を固定する際に、回路基板等への熱の影響を抑制するために、断熱部が、流路保持体に設けられていることが記載されている。
上記特許文献1に開示されている技術では、接合する部分にレーザ走査を2回以上行うため、生産性に大きな問題がある。また、2回照射するため、溶着幅が増大し、バリが発生しやすいことも新たに発覚した。特許文献2に開示されている技術では、2つのレーザ光をそれぞれ走査するため、特許文献1と同様に生産性に大きな課題がある。その上、2つのレーザ光を照射するユニット自体が高く、装置コストも非常に高くなる。特許文献3に開示されている技術についても、上記特許文献1と同様に生産性に課題が残る。特許文献4に開示されている技術では、断熱部が、流路保持体に設けられていることが記載されているが、レーザ溶着を使用する場合、熱溶融領域はレーザ照射範囲近傍のみであり、電子部品に影響することはなく、問題にならない。特許文献5に開示されている技術では、予備溶着を行った後にその近傍に本溶着を実施するが、加圧時に予備溶着部を形成する樹脂同士の隙間が小さい場合などは、予備溶着部を形成した方が品質や信頼性が低下するという問題がある。これは、特許文献1の別形態、特許文献2、特許文献3についても同様のことが言える。
そこで、本発明の目的は、流量センサの生産性向上、高品質化・高信頼化、低コスト化を実現するカバーとハウジングのレーザ溶着構造や方法を提供することにある。
図17,18に本発明の一実施形態における流量センサのカバー(外形を破線で示す。)を外した内部の正面図、背面図を示す。
前記した回路パッケージ60は、図17,18に示す通り、流量センサ50のハウジング200内に設けられた回路室40に設置されており、図示されていないカバー(外形を破線で示す。)をハウジング200にレーザ溶着することによって、回路室の外気からの気密性が保たれる。本発明の主な特徴は、このレーザ溶着方法に係わる。
また、レーザ照射する際には、レーザ光源もしくはステージを移動させて、溶着させても良いし、ガルバノミラーを用いて高速にレーザ照射しても良い。
気泡(空孔)が残存すると、長期的な使用時に局所的に微小な剥離が起き、その微小な剥離の連結により、リークの発生原因となることは判っている。これに対して、多少の気泡が発生しても、強度自体の大幅な低下は起こさない特徴を持っていることが判った。
その際、金型上では、例えばH1とH3は0μm、H2は50μmと設計しておくことが望ましいが、実際のハウジング200では、ひけや反りを鑑みた形状に応じて、隙間H2>H3>H1となるようにすれば良い。ただし、その場合のH3及びH1は、最も隙間が大きい部分での値である。
これに対して、封止部を有する第1の溶着部301を形成する際に、図9に示すように、カバー100のレーザ溶着面と反対側に凹部を設け、カバー100の厚みを薄くしておくことが有効となる。本構造の場合、第1の溶着部301を形成する場合に、レーザ光が透過する部分を透明な加圧材2で加圧でき、加圧材2の劣化がない方法とすることが可能となる。その上、生産性向上の点でも有効な手段である。なお、第2の溶着部302に相当する部分にも、カバー100のレーザ溶着面と反対側に凹部を設けておいても良い。

Claims (24)
- 被計測流体を取り込む開口部を有する副通路と、前記副通路内に配置され被計測流体の流量を計測するセンサ素子と、回路室内に前記副通路と隔離され前記センサ素子を駆動・検出する電子部品とを収納するレーザ光に対して吸収性のある樹脂製ハウジングと、前記ハウジングに接合されて前記回路室を外気より密閉状態に封止するレーザ光に対して透過性のある樹脂製カバーとを備えた流量センサにおいて、
前記ハウジングと、前記カバーとの接合部が、
前記回路室周りを囲うように形成された第1の被溶着部、およびその他に接合の補強用に配置された第2の被溶着部が、前記ハウジングの接合面、および前記カバーの接合面上のそれぞれで個別に対向する位置に、かつ第1の被溶着部間の隙間より第2の被溶着部間の隙間が大きくなる段差を設けて形成され、前記第1の被溶着部同士、および前記第2の被溶着部同士が溶着されていることを特徴とする流量センサ。 - 請求項1に記載の流量センサにおいて、前記第1の被溶着部同士が溶着された第1の溶着部は、前記回路室を一周囲うように形成され、前記第2の被溶着部同士が溶着された第2の溶着部は、前記回路室を挟むように少なくとも2箇所以上あることを特徴とする流量センサ。
- 請求項1、または請求項2に記載の流量センサにおいて、前記第2の被溶着部同士が溶着された第2の溶着部は、フランジ側に形成されていることを特徴とする流量センサ。
- 請求項1及至請求項3のいずれかの請求項に記載の流量センサにおいて、
前記カバーもしくは前記ハウジングには、前記第1もしくは前記第2の被溶着部、または、前記第1及び前記第2の被溶着部を形成するための突起が設けられていることを特徴とする流量センサ。 - 請求項4に記載の流量センサにおいて、前記カバーもしくは前記ハウジングの被溶着部には凹部が形成されており、前記カバーと前記ハウジングとは、少なくとも一部の被溶着部同士が嵌合された状態で接合されていることを特徴とする流量センサ。
- 請求項1及至請求項5のいずれかの請求項に記載の流量センサにおいて、
前記カバーに前記第1もしくは前記第2の被溶着部を形成する箇所に、凹部が形成されていることを特徴とする流量センサ。 - 請求項4及至請求項6のいずれかの請求項に記載の流量センサにおいて、
前記第1もしくは前記第2の被溶着部を形成するための突起の近辺に、前記カバーと前記ハウジングが接触していない突起が設けられていることを特徴とする流量センサ。 - 請求項1及至請求項7のいずれかの請求項に記載の流量センサにおいて、前記第2の被溶着部を形成した領域の前記カバーの厚さは、前記第1の被溶着部を形成した領域の前記カバーの厚さよりも厚くしたことを特徴とする流量センサ。
- 請求項1及至請求項8のいずれかの請求項に記載の流量センサにおいて、前記第2の被溶着部を形成した領域の前記カバーのレーザ透過率を、前記第1の被溶着部を形成した領域の前記カバーのレーザ透過率よりも小さくしたことを特徴とする流量センサ。
- 請求項2に記載の流量センサにおいて、前記第2の溶着部は、線状に形成されていることを特徴とする流量センサ。
- 請求項2に記載の流量センサにおいて、前記第2の溶着部は、スポット状に形成されていることを特徴とする流量センサ。
- 請求項2に記載の流量センサにおいて、前記第2の溶着部の幅は、前記第1の溶着部の幅よりも大きくしたことを特徴とする流量センサ。
- 請求項1及至請求項12のいずれかの請求項に記載の流量センサにおいて、前記副通路の周りに第3の溶着部を形成したことを特徴とする流量センサ。
- 請求項1及至請求項13のいずれかの請求項に記載の流量センサにおいて、前記カバーの熱可塑性樹脂に含有するガラスファイバーの量に比べ、前記ハウジングの熱可塑性樹脂に含有するガラスファイバーの量を多くしたことを特徴とする流量センサ。
- 請求項1及至請求項14のいずれかの請求項に記載の流量センサにおいて、前記カバーの熱可塑性樹脂の結晶化度に比べ、前記ハウジングの熱可塑性樹脂の結晶化度を大きくしたことを特徴とする流量センサ。
- 前記ハウジングの接合面、および前記カバーの接合面上のそれぞれで個別に対向する位置に形成された第1の被溶着部、および第2の被溶着部は、前記ハウジングと前記カバーとの位置合わせ、加圧時に、前記第1の被溶着部間の隙間は75μm以内、および前記第2の被溶着部間の隙間は150μm以内となるように形成されていることを特徴とする請求項1に記載の流量センサ。
- 被計測流体を取り込む開口部を有する副通路と、前記副通路内に配置され被計測流体の流量を計測するセンサ素子と、回路室内に前記副通路と隔離され前記センサ素子を駆動・検出する電子部品とが収納されるハウジング、および樹脂製カバーの両接合面上に、前記回路室周りを囲うように形成された第1の被溶着部、およびその他に接合の補強用に配置された第2の被溶着部の両被溶着部が、それぞれ個別に対向する位置に、かつ位置合わせ時に第1の被溶着部間の隙間より第2の被溶着部間の隙間が大きくなる段差を設けて形成し、
各部品を収納した前記ハウジングと前記カバーとを位置合わせして、加圧し、前記カバー上よりレーザ照射して、前記第2の被溶着部間を溶着した後、前記第1の被溶着部間を溶着して前記カバーを接合することを特徴とする流量センサの製造方法。 - 請求項17に記載の流量センサの製造方法において、前記回路室周りを囲うように形成された前記第1の被溶着部へのレーザ照射は、レーザ照射幅を溶着幅と同程度として一周走査することを特徴とする流量センサの製造方法。
- 請求項17または請求項18に記載の流量センサの製造方法において、前記第2の被溶着部間のレーザ溶着工程では、前記第2の被溶着部間を溶着する以外の領域を加圧した状態でレーザ溶着し、前記第1の被溶着部間を溶着する加圧材を除去した後に、前記第1の被溶着部間のレーザ溶着工程を実施することを特徴とする流量センサの製造方法。
- 前記ハウジングと前記カバーとを位置合わせして、加圧し、前記カバー上よりレーザ照射して、前記第1の被溶着部間を溶着した後、前記第2の被溶着部間を溶着して前記カバーを接合することを特徴とする請求項17に記載の流量センサの製造方法。
- 請求項17及至請求項20のいずれかの請求項に記載の流量センサの製造方法において、溶着されないハウジングの突起部と前記カバーとの隙間H3を、前記第1の被溶着部間の隙間H1と同一もしくは大きくし、前記第2の被溶着部間の隙間H2よりも小さく形成して、前記第1の被溶着部間及び第2の被溶着部間のレーザ溶着をすることを特徴とする流量センサの製造方法。
- 請求項17に記載の流量センサの製造方法において、前記第2の被溶着部間のレーザ溶着工程の後に、前記第1の被溶着部間のレーザ溶着工程の前後に、前記副通路周りをレーザ溶着する第3の工程を有したことを特徴とする流量センサの製造方法。
- 室内に電子部品を収納するハウジングと、前記ハウジングに接合されて前記室内を外気より密閉状態に封止する樹脂製カバーとを備えた気密性を要する筐体において、
前記ハウジングは、レーザ光に対して吸収性のある樹脂材にて形成され、
前記カバーは、レーザ光に対して透過性のある樹脂材にて形成され、
前記ハウジングと、前記カバーとの接合部が、
前記ハウジング開口部周りを囲うように形成された第1の被溶着部、およびその他に接合の補強用に配置された第2の被溶着部の両被溶着部が、前記ハウジングの接合面、および前記カバーの接合面上のそれぞれで個別に対向する位置に、かつ第1の被溶着部間の隙間より第2の被溶着部間の隙間が大きくなる段差を設けて形成され、前記第1の被溶着部同士、および前記第2の被溶着部同士が溶着されていることを特徴とする気密性を要する筐体。 - 電子部品が収納されるハウジングを、レーザ光に対して吸収性のある樹脂材にて形成し、
前記ハウジングに接合されて前記ハウジング内部を外気より密閉状態に封止するカバーを、レーザ光に対して透過性のある樹脂材にて形成し、
前記ハウジング、および前記カバーの両接合面上に、前記ハウジングの開口部周りを囲うように形成された第1の被溶着部、およびその他に接合の補強用に配置された第2の被溶着部の両被溶着部が、それぞれ個別に対向する位置に、かつ位置合わせ時に第1の被溶着部間の隙間より第2の被溶着部間の隙間が大きくなる段差を設けて形成し、
電子部品を収納した前記ハウジングと前記カバーとを位置合わせして、加圧し、前記カバー上よりレーザ照射して、前記第2の被溶着部間を溶着した後、前記第1の被溶着部間を溶着して前記カバーを接合することを特徴とする気密性を要する筐体の製造方法。
