Description
該ハニカム構造体は、径方向における中心部から外周部に向かってセル密度が連続的又は段階的に小さくなるセル密度分布を有し、
上記ハニカム構造体は、軸方向に波状に延びる波形セル壁と、上記軸方向に平坦状に延びる平坦セル壁とを有し、
上記波形セル壁は、最大セル密度に対するセル密度の比であるセル密度比が0.85以下の領域に存在し、
上記波形セル壁の存在領域よりも上記中心部側に存在する上記セル壁は、上記平坦セル壁であることを特徴とするハニカム構造体にある。
ハニカム構造体において、セル密度は、単位面積当たりのセルの個数で表される。具体的には、セルを囲むセル壁の中間線(セル壁の厚み方向の中間位置を結んだ線)を結んで形成される部分の面積を単位セルの面積とすると、単位面積当たりのセルの個数が求められる。このセルの個数がセル密度である。
次に、実施例としての複数のハニカム構造体(試料E1〜E3)、及び比較例としての複数のハニカム構造体(試料C1〜C3)について、図面を用いて説明する。まず、試料E1のハニカム構造体1について説明する。
図1及び図2に示すごとく、試料E1のハニカム構造体1は、格子状に設けられたセル壁11と、セル壁11に囲まれて形成された複数のセル12とを有する。ハニカム構造体1は、径方向Yにおける中心部10から外周部13に向かってセル密度が連続的又は段階的に小さくなるセル密度分布を有する。図3に示すごとく、ハニカム構造体1は、軸方向Xに波状に延びる波形セル壁111と、軸方向Xに平坦状に延びる平坦セル壁112とを有する。波形セル壁111は、セル密度比が0.85以下の領域に存在する。セル密度比は、最大セル密度に対するセル密度の比である。波形セル壁111の存在領域よりも中心部10側に存在するセル壁11は、平坦セル壁112である。以下、本例のハニカム構造体1を詳細に説明する。
まず、例えばカオリン、溶融シリカ、水酸化アルミニウム、アルミナ、タルク、カーボン粒子等の原料粉末が混合される。これらの原料粉末は、最終的な化学組成が重量比にてSiO2:45〜55%、Al2O3:33〜42%、MgO:12〜18%となるコージェライトの組成となるように混合される。この原料粉末に、水、バインダ等を所定量添加し、混錬することにより、セラミックス原料が得られる。
試料E1〜E3のハニカム構造体1は、図1、図2、及び図4に示すごとく、中心部10から外周部13に向かって径方向Yにセル密度が連続的又は段階的に小さくなるセル密度分布を有する。そのため、例えばスロットルの開度が大きく、全体の排ガス流量が多い場合には、ハニカム構造体1内の流速分布が均一化される。その結果、排ガス流量が多い場合における排ガスの浄化性能のバラツキを小さくすることができる。
次に、実施例1とはセル密度分布を変更したハニカム構造体の例について説明する。本例においては、実施例にかかるハニカム構造体(試料E4〜試料E6)、比較例にかかるハニカム構造体(試料C4〜試料C6)について説明する。
図7に示すごとく、実施例にかかるハニカム構造体1(試料E4〜E6)は、実施例1と同様に、径方向Yにおける中心部10から外周部13に向かってセル密度が小さくなっている。しかし、本例においては、セル密度の変化パターンが実施例1とは異なる。本例のハニカム構造体1の中心10からの距離(mm)とセル密度(cells/m2)とセル密度比との関係を図8に示す。図7及び図8に示すように、本例のハニカム構造体1においては、径方向Yにおける中心10からの距離が17mmの位置まではセル密度が変化せず、その位置からは外周部13に向かって距離が40mmの位置までセル密度が連続的に小さくなり、さらにその位置から外周部13まではセル密度が変化しない。セル密度分布を除く他の構成は、実施例1と同様である。なお、図示は省略するが、比較例にかかる試料C4〜試料C6のハニカム構造体のセル密度分布も試料E4〜試料E6と同様である。以下に、本例の各試料について説明する。
次に、上述の実施例1及び2における各ハニカム構造体(試料E1〜試料E6、試料C1〜試料C6)について、流速分布、排ガス浄化性能、圧力損失、アイソスタティック強度の評価を行った。以下に、流速分布、排ガス浄化性能、圧力損失、アイソスタティック強度の評価方法について説明する。なお、以下の説明においては、実施例にかかるハニカム構造体1を用いた場合の評価方法を図面と共に示すが、比較例についても同様である。
図9に示すごとく、排ガス浄化用の触媒を担持したハニカム構造体1をアルミナマット51で巻いた状態で排気管52内に設置することにより、触媒コンバータ8を作製した。また、ハニカム構造体1の下流側には、図示を省略した流速計(KANOMAX製、MODEL6115)を設置した。次いで、ハニカム構造体1に所定量の空気A1(高流速:70m/s、低流速:10m/s)を流通させ、ハニカム構造体1を通過した直後の空気A2の流速を流速計にて測定した。測定は、ハニカム構造体1の中心10から外周部13までを等分した各地点(計11地点)において行った。図10及び図11に、ハニカム構造体の中心からの径方向における距離(但しハニカム構造体の半径R=1)と、流速比との関係を示す。図10は、高流速時における結果であり、図11は、低流速時における結果である。
まず、エミッション比の測定を行った。具体的には、まず、上述の流速分布の評価と同様の触媒コンバータ8を作製した。ただし、排ガス浄化性能の評価において使用するハニカム構造体1は、一度エンジンに搭載されて走行が行われており、ハニカム構造体1に担持された触媒が劣化している。次いで、ハニカム構造体1を自動車の排ガス管内の所定の位置に設置した。そして、所定のモード(LA♯4評価モード)で走行を行い、排出されるエミッション(HC、CO、NOx)量を測定した。試料C1のハニカム構造体におけるエミッション量を基準とし、試料E1〜試料E3、試料C2、及び試料C3のエミッション比を求めた。同様に、試料C4のエミッション量を基準とし、試料E4〜試料E6、試料C5、及び試料C6のエミッション比を求めた。その結果を後述の表1及び表2に示す。
次に、ハニカム構造体1の圧力損失の測定を行った。具体的には、圧力損失測定装置(図示略)を用いて、ハニカム構造体1にガス(空気)を流した時の圧力損失を測定した。圧力損失測定装置は、ハニカム構造体1に流入する直前のガスの圧力とハニカム構造体1から流出した直後のガスの圧力との差(差圧)を測定する差圧計と、ハニカム構造体1にガスを流すためのブロワーとを備えている。具体的な手順としては、まず、上述の流速分布の評価と同様の触媒コンバータ8を作製した(図9参照)。次いで、ブロワーにより排気管52内にガスを流した。このときの差圧を差圧計により測定した。この差圧が圧力損失である。ハニカム構造体1に流すガスの流速は4m3/分である。試料C1の圧力損失を1としたときにおける、試料E1〜試料E3、試料C2、及び試料C3の圧力損失の相対値を求めた。同様に、試料C4の圧力損失を1としたときにおける、試料E4〜試料E6、試料C5、及び試料C6の圧力損失の相対値を求めた。その結果を表1及び表2に示す。
アイソスタティック強度は、社団法人自動車技術会発行の自動車規格であるJASO規格M505−87に準拠して試験を行うことにより、測定した。
本例は、波形セル壁の存在領域が異なる複数のハニカム構造体について、エミッション比及び圧力損失比を比較する例である。本例のハニカム構造体は、実施例1と同様に図4に示すセル密度分布を有しており、上述の図10及び図11に示すごとく、排ガスの流速が高い場合には、セル密度にあまり関係なく流速のバラツキが軽減されるが、排ガスの流速が低い場合には、流速のバラツキが大きくなる。

Claims (2)
- 格子状に設けられたセル壁(11)と、該セル壁(11)に囲まれて形成された複数のセル(12)とを有するハニカム構造体(1)であって、
該ハニカム構造体(1)は、径方向(Y)における中心部(10)から外周部(13)に向かってセル密度が連続的又は段階的に小さくなるセル密度分布を有し、
上記ハニカム構造体(1)は、軸方向(X)に波状に延びる波形セル壁(111)と、上記軸方向(X)に平坦状に延びる平坦セル壁(112)とを有し、
上記波形セル壁(111)は、最大セル密度に対するセル密度の比であるセル密度比が0.85以下の領域に存在し、
上記波形セル壁(111)の存在領域よりも上記中心部(10)側に存在する上記セル壁(11)は、上記平坦セル壁(112)であることを特徴とするハニカム構造体(1)。 - 上記波形セル壁(111)は、上記セル密度比が0.8以下の領域に存在することを特徴とする請求項1に記載のハニカム構造体(1)。
