から求められる値である。
そして、本発明では、辺部11が有する曲率の曲率半径としては、300〜700mmの範囲であることがハニカムセグメントのズレ防止の観点から好ましい。また、同様の観点から、本発明においては、図7のように、接合材層20を挟んで隣り合うハニカムセグメント2各々の、中心軸方向に垂直な方向の断面形状の辺部11の曲率半径の和が800〜1400mmであることが好ましい。
ハニカムセグメント原料として、炭化珪素粉末及び珪素粉末を80:20の質量割合で混合し、これに造孔剤として澱粉、発泡樹脂を加え、さらにメチルセルロース及びヒドロキシプロポキシルメチルセルロース、界面活性剤及び水を添加して、可塑性の坏土を作製した。この坏土を押出成形し、マイクロ波及び熱風で乾燥して隔壁の厚さが310μm、セル密度が約46.5セル/cm2(300セル/平方インチ)、断面が一辺35mmの正四角形、長さが152mmのハニカムセグメント成形体を得た。このハニカムセグメント成形体を、端面が市松模様状を呈するように、セルの両端面を目封じした。すなわち、隣接するセルが、互いに反対側の端部で封じられるように目封じを行った。目封じ材としては、ハニカムセグメント原料と同様な材料を用いた。セルの両端面を目封じし、乾燥させた後、大気雰囲気中約400℃で脱脂し、その後、Ar不活性雰囲気で約1450℃で焼成して、SiC結晶粒子をSiで結合させた、多孔質構造を有するハニカムセグメントを得た。
無機粒子として炭化珪素粉末40質量%、無機バインダーとしてシリカゲル40質量%水溶液を30質量%、粘土を1質量%、アルミノシリケートファイバーを29質量%の割合で混合し、水を加えてミキサーを用いて30分間混練を行って接合材を得た。
次に、上記の接合材を用いてハニカムセグメントを接合し、200℃、2時間乾燥した後に、外周部を円筒状に研削し、そこにコーティング材を施し500℃にて2時間熱処理することにより、ハニカム構造体(SiC−DPF構造体)を得た。
ハニカムセグメントの軸方向に垂直な方向の断面形状の辺部の曲率半径を変化させたハニカムセグメントサンプルを100個準備し、上記接合材を用いて接合を行い、50組の2本組接合体を作製して、接合強度を測定した。なお、接合材層を挟んで対向する辺部において曲率半径が同じでありかつ対向する辺部の曲率半径の和が700〜1000mmであるサンプルを実施例1、それ以外を参考例1とする。その結果を図10に示す。図10からわかるように、曲率半径が400mm以下では、接合材層自体で破壊し、強度増加が飽和している。
ハニカムセグメントの軸方向に垂直な方向の断面形状の辺部の曲率が凸で300mm、400mm、500mm、600mm、700mmであるハニカムセグメントを組み合わせ(例えば、300mmと300mm、400mmと500mm)、上記のようにし製造したハニカム構造体(SiC−DPF構造体)の圧力損失を測定した。なお、接合材層を挟んで対向する辺部において曲率半径が同じでありかつ対向する辺部の曲率半径の和が700〜1000mmであるサンプルを参考例2、それ以外を参考例3とする。結果を図11に示す。
図11の結果から、曲率半径の和(例えば、400mmと500mmのハニカムセグメントの組み合わせの使用割合が半分の場合、900mmとなる。)が700mm以下であると、圧力損失が最も低い組み合わせ(700mmと700mmのハニカムセグメントの
組み合わせ)に比べて、接合部の面積が増加することにより、圧力損失が5%増加し、圧
損面での性能低下が無視できなくなることがわかる。
隣り合うハニカムセグメントの軸方向に垂直な方向の断面形状の辺部が凹と凸の組み合わせで、その曲率半径が同じであるハニカムセグメントにより製造したハニカム構造体(SiC−DPF構造体)の圧力損失を測定した。なお、接合材層を挟んで対向する辺部において曲率半径が同じでありかつ対向する辺部の曲率半径の和が700〜1000mmであるサンプルを実施例2、それ以外を参考例4とする。結果を図12に示す。
図12の結果からわかるように、曲率半径に依らず圧力損失はほぼ一定の値を示した。また曲率300mmでは、凸のみの組み合わせの場合、凹凸の組み合わせに比べて、圧力損失が10%増加しており、接合材層20を挟んで対向する辺部11の組み合わせの総数のうちの半数以上の辺部11の組み合わせが凸に湾曲している辺部11と凹に湾曲している辺部11との組み合わせであれば5%以内に抑えることが可能である。
Claims (2)
- 複数のハニカムセグメントが接合材層を介して互いの接合面で一体的に接合されたハニカムセグメント接合体と、前記ハニカムセグメント接合体の外周面を被覆する外周コート層とを備え、流体の流路となる複数のセルが中心軸方向に互いに並行するように配設された構造を有するハニカム構造体であって、
前記ハニカム構造体の前記中心軸方向に垂直な方向の断面において、
前記ハニカムセグメントの前記接合面の断面である辺部の全体が凸または凹に湾曲し、かつ、前記接合材層を挟んで対向する前記辺部の組み合わせの総数のうちの半数以上の前記辺部の組み合わせが凸に湾曲している前記辺部と凹に湾曲している前記辺部との組み合わせであり、
さらに、前記接合材層を挟んで対向する前記辺部は曲率半径が同じでありかつ該対向する辺部の曲率半径の和が700〜1000mmであることを特徴とするハニカム構造体。 - 前記ハニカムセグメントの断面形状が、略四角形である請求項1に記載のハニカム構造体。
