本発明は、非接触により外部との情報の授受を行う非接触ICカード及びその製造方法に関するものである。

【従来の技術】
非接触ICカードの利便性を更に高める付加機能として、各種情報を書き換え表示(以下、リライト)することができる、リライト機能を設けた非接触ICカードが、特開平7−68978号公報、特開平7−125483号公報に開示されている。また、IDカード、クレジットカード等として利用する場合に、あらかじめ印刷されている図柄に加えて、利用者本人の顔写真等を、カード発行時に印刷(以下、追加印刷)することも行われている。

一方、近年のICカード用のICチップは、シンプルで低価格な薄型のものと、高機能であるが厚手のものとに二極化が進んでいる。非接触ICカードは、カード内部にICチップが埋め込まれているが、特に高機能タイプを使用する場合には、ICチップの厚さが250〜300μmもあり、そのままカードに埋め込むと、ICチップがある部分が盛り上がり、カード表面に凹凸が生じてしまう。カード表面の凹凸は、外観上美しくないというだけでなく、カードが完成して出荷された後に、リライトや追加印刷を行う場合に、プリンタ適性が低下し、文字,図柄等のかすれ、消去残り、ゆがみ等を生じてしまう。

そこで、従来の非接触ICカードは、カード表面を平滑にするために、ICチップの厚さに合わせたスペーサをカード内に設けていた。
以下に、図3を参照して従来のスペーサを有する非接触ICカードの層構成及び製造方法について説明する。図3は、従来の非接触ICカードを構成する層を分離して示した斜視図である。
従来の非接触ICカードは、裏面層101,第1の接着層102,基材層103,封止部106,第2の接着層107,スペーサ層108,第3の接着層109,表面層110等をプレスラミネートにより積層されている。

裏面層101は、非接触ICカードの一方の最表面にある層であり、ポリエチレンテレフタレート(以下、PET)を素材とし、印刷等が施されたシートである。
第1の接着層102は、裏面層10と基材層103とを接着する層であり、ポリエステル系の接着剤である。

基材層103は、PET製のシートの上に、エッチング、導電印刷等によりアンテナコイル104を形成し、アンテナコイル104に接続される位置に、ICチップ105がACFを用いたフリップチップ実装等により実装された基板である。
封止部106は、裸(ベア)のICチップ105を保護し、信頼性を高めるために封止樹脂によりICチップ105を封止した部分である。

第2の接着層107は、基材層103とスペーサ層108とを接着するポリエステル系の接着剤であり、封止部106が収まるための孔部107aが開けられている。
スペーサ層108は、第2の接着層107の厚さと合わせた厚さが、ICチップ105と封止部106とを合わせた厚さに相当する厚さとなって、ICチップ105付近の段差をなくすための、PET製のシートであり、封止部106が収まるための孔部108aが開けられている。

表面層110は、リライトや追加印刷が行われる部分を有し、最表面に設けられた層であり、カードとして共通の印刷等が施されたPET製のシートである。

【発明が解決しようとする課題】
しかし、前述した従来の非接触ICカードは、カード中央部の第2の接着層107,スペーサ層108に孔部107a,108aを開ける工程が必要であり、コストアップの要因となっていた。
また、チップの信頼性を高めるため、ICチップ105を封止部106の封止樹脂で封止する必要があり、これもコストアップの要因であった。その上、接触端子付きのICカードと比較すると、点圧試験(ある一定の荷重でチップ部分を押圧する試験)において、かなり劣る結果しか得られず、実用性のある強度が得られなかった。

更に、従来の非接触ICカードは、カード表面に生じる凹凸を完全に無くすことが難しいという問題もあった。
図4は、従来の非接触ICカードの完成状態の断面を示す図である。尚、図4では、表面層110側に凹凸が生じる例を示しているが、これらの凹凸は、各層の層厚や素材、プレスラミネート時の条件等によっては、裏面層101側に生じる場合もある。従来の非接触ICカードは、封止部106と孔部107a,108aとの大きさを、隙間Sが無いように合せることができず(合せると曲げ試験で応力がチップに掛かりチップクラックを起こしやすい)、表面層110上の隙間Sに相当する部分に凹部110a〔図4(a)〕が生じていた。また、封止部106の厚みに関してもバラツキがあるため、表面層110上に凹部110b〔図4(b)〕又は凸部110c〔図4(c)〕が生じやすかった。
これらの凹凸により、表面層110上へのプリンタ適性が悪くなり、リライトや追加印刷を行う場合に、文字,図柄等のかすれ、消去残り、ゆがみ等を生じててしまう問題が解決できていなかった。

本発明の課題は、カード表面が平滑であって、カード自体が十分な強度を有し、信頼性が高く、低価格な非接触ICカード及びその製造方法を提供することである。

【課題を解決するための手段】
本発明は、以下のような解決手段により、前記課題を解決する。なお、理解を容易にするために、本発明の実施形態に対応する符号を付して説明するが、これに限定されるものではない。すなわち、請求項1の発明は、ICチップ(5)と、前記ICチップに接続されたアンテナコイル(4)と、前記アンテナコイルが形成され、前記ICチップが実装された基材層(3)と、前記基材層の前記ICチップが実装された面に積層される表面層(10)と、前記表面層と前記基材層とを接着し、かつ、前記ICチップの封止を行い、前記ICチップによる凹凸を吸収し平滑化する平滑化層(11)とを備え、前記平滑化層(11)は、ガラス転移点が100〜105℃の範囲内であり、縦弾性係数が1670〜2250MPaの範囲であるエポキシ系樹脂(11)であり、前記ICチップの厚さが250μm以下の場合には、層厚が380μm〜420μmである非接触ICカードである。

【発明の実施の形態】
以下、図面等を参照して、本発明の実施の形態について、さらに詳しく説明する。
(非接触ICカードの形態)
図1は、本実施形態の非接触ICカードを構成する層を分離して示した斜視図である。
なお、前述した従来例と同様の機能を果たす部分には、末尾に同一の符号を付して、重複する説明を適宜省略する。
本実施形態における非接触ICカードは、裏面層1,接着層2,基材層3,平滑化層11,表面層10等が積層されている。

裏面層1は、PETを素材とし、印刷等が施されたシートであり、層厚は、125〜135μmである。

接着層2は、裏面層1と基材層3とを接着する層であり、エポキシ系の接着剤であり、層厚は、70〜120μmの範囲がよく、本実施形態では、100μmとした。この層厚が70μmよりも薄くなると、製造工程中での取り扱いが難しくなり(ハンドリング性が悪くなる)、生産性の点で不利となる。また、層厚が120μm以上となると、カード全体の厚さを規格値内に収めるために、例えば裏面層1を薄くする必要があるので、そうした場合には、アンテナコイル4やICチップ5等が透けて見えてしまう。

基材層3は、層厚25μmのPET製のシートの上に、アンテナコイル4を形成し、裸(ベア)のICチップ5が実装された基板であり、層厚は、25ミクロンである。
アンテナコイル4は、エッチングにより形成され、ターン数=3T,コンデンサ容量=50pFを基本として、これらを変更することによって、共振周波数の変更を行い、非接触ICカード用リーダ・ライタとの通信特性を調整している。
ICチップ5は、厚さ250μmの非接触用ICチップであり、ACFを用いたフリップ実装により、実装されている。

平滑化層11は、エポキシ系樹脂の接着剤からなる層であって、表面層10と基材層3とを接着し、かつ、ICチップ5の封止を行い、ICチップ12による凹凸を吸収し平滑化する層である。
平滑化層11は、その層厚を400μmとした。ICチップ5の厚さが250μm以下の場合には、380〜420μmが最適であり、これ以上厚くしても、表面層10の凹凸量に変化が無く、これ以上薄くすると、チップ部の凸量が20μm以上となるからである。

また、平滑化層11に使用するエポキシ系樹脂は、ガラス転移点(以下、Tg)が105℃以下であることが望ましい。Tgをこれ以上高い値とすると、表面層10の表面の凹凸が10μm以上となってしまう。プリンタによるリライト及び追加印刷のためには、表面凹凸が10μm以下であることが望ましく、外観的にも目立たなくなる。平滑化層11に使用するエポキシ系樹脂のTgは、更に好ましくは、100℃から105℃の範囲内であるとよい。Tgが100℃より低い場合には、完成したカードの信頼性が低くなるからである。

更にまた、完成したカードの信頼性をより高くするためには、平滑化層11に使用するエポキシ系樹脂は、縦弾性係数(ヤング率)が1670〜2250MPaの範囲であることが好ましい。

表面層10は、リライトや追加印刷が行われる部分(表示部,追加印刷部)を有する最表面にある層であり、層厚125〜135μmのPET製のシート上に、カードとして共通の印刷等が施され、更に、サーマルリライト層を塗布したものである。また、サーマルリライト層とは別に、顔写真を印刷するための受像層もシルク印刷により設けた。

(製造方法)
以下、本実施形態における、非接触ICカードの製造方法について説明する。
まず、所定のカードサイズ以上のサイズの上記各層を順次積層し、カードとする範囲外の部分に超音波振動を局所的に与えて、超音波溶着によって仮止めを行う。

次に、プレスラミネートを行い、接着層2及び平滑化層11の接着力により各層を一体化する。プレスには、平板プレスを用いる。平板の厚みは、1.5mmより厚いことが好ましい。1.5mm以下では、ICチップ5部分の凸が平板を押して凹ませてしまい、カード表面の凸部も30μm以上となってしまうからである。条件は、温度130℃、圧力1960MPa(20kg/cm2 )において、15分間保持でプレスラミネートを行う。ここで、140℃以上に温度を上げると、サーマルリライト層が劣化してしまう。また、120℃以下では、接着剤の硬化に時間がかかり、生産性が落ちてしまう。圧力に関しては、1470〜2450MPa(15〜25kg/cm2 )が最適である。圧力がこれ以上高いと、ICチップ5が破壊され、これより低いと、PETと接着剤との間に気泡が入って外観不良、接着不良の原因となってしまうからである。

プレスラミネート後、所定のカード形状に打ち抜き、カードが完成する。このとき、平滑化層11に使用するエポキシ系樹脂のTgが120℃よりも高いと、カード周囲の基材も割れる傾向がある。したがって、平滑化層11に使用するエポキシ系樹脂のTgは、以上に示した条件の他に、120℃以下であることも必要である。

(評価)
本実施形態による非接触ICカードの平滑化層11に使用するエポキシ系樹脂のTg及び縦弾性係数を変更したカードを、数種類作製して表面凹凸及び信頼性について評価した結果を以下に示す。

(1)表面凹凸
表面凹凸は、Tgの影響を大きく受けるので、Tgを40,60,100,105,110℃の5種類のカードを作製した。また、ICチップの厚みを150,250,300μmの3タイプを用意して、それぞれについて、表面凹凸の量を測定した。この結果を、表1に示す。

この結果より、ICチップの厚さが250μm以下の場合には、Tgが105℃以下であれば、表面の凹凸は、10μm以下とできることが確認できた。また、Tgを上げていくにしたがい、ICチップ部の凸量が大きくなる傾向があることが判明した。
ここで、上記カードを用いて、リライト及び追加印刷に対する適性を確認した。リライトは、リライトカードR/W:KU−R3000(九州松下電器製)を使用し、追加印刷は、顔写真プリンタ:CP410(大日本印刷製)を使用して、書き換え表示及びプリント結果を評価した。その結果、表面凹凸が20μm以上になると、その部分及び周囲で印字不良、消去不良、色抜けが発生することが確認できた。一方、表面凹凸が10μm以下であれば、印字不良等は、発生しなかった。

(2)点圧試験による信頼性評価
信頼性評価として点圧試験を行った。点圧試験は、カード上のある箇所(ICチップ上)にφ10mmの鉄球で一定の荷重を加えて、ICチップが動作するか否かを確認する試験である。点圧試験には、Tgの影響が大きいので、エポキシ系樹脂のTgを40,60,100,105,110℃の5種類用意して、5種類のカードを作製して比較した。また、参考のために、従来の非接触ICカードについても試験を行った。これらの結果を表2に示す。

この試験結果から、Tgが高い方が、ICチップ周囲の基材である接着剤が固いため、点圧試験においては、信頼性が高いと考えられる。
また、Tgが40℃のカードでも、従来の非接触ICカードと同等の強度が得られているが、実使用状態を考慮すると、この点圧試験に対する強度は、更に高いことが望まれている。従来品の倍の強度を一つの目安とすると、点圧試験の強度としては、Tgが60℃以上あることが望ましい。ここで、先の表面凹凸の評価から得られた結果と合わせると、Tgは、60〜105℃の範囲にあることが望ましいと判断することができる。

(3)過酷環境下における保存試験による信頼性評価
信頼性評価として、温度60℃、相対湿度90%雰囲気下での保存試験(100時間保存)を行った。
Tgが60℃以下の接着剤を用いたカードは、接着剤と基材PETとの間で剥離が生じたが、Tgが100℃以上の接着剤を用いたカードは、剥離を生じることがなかった。
したがって、この試験に耐える信頼性を有するカードを必要とする場合には、Tgを100℃以上とする必要があり、先の表面凹凸の評価から得られた結果と合わせると、Tgは、100〜105℃の範囲にあることが、最も好ましいという結果が得られる。

(4)曲げ試験による信頼性評価
カードが屈曲された場合の信頼性を評価するために、曲げ試験(JIS:X6303)を行った。曲げ試験における信頼性は、縦弾性係数(樹脂の柔軟性)の影響が大きいため、縦弾性係数が1180,1670,2060,2250,2740MPaのエポキシ系樹脂を使用して、5種類のカードを作製し、試験を行った。
また、JIS:X6303に準拠した曲げ試験だけでなく、更に曲げ量を増やした限界試験を行った。JIS:X6303は、短辺方向曲げ10mm、長辺方向曲げ20mmであるが、限界試験は、短辺方向曲げ15mm、長辺方向曲げ25mmとして試験を実施した。
これらの曲げ試験の結果を、表3に示す。

ICチップが動作しなくなったのは、曲げたときの応力がICチップに集中したためと考えられる。以上の曲げ試験の結果から、エポキシ系樹脂の縦弾性係数は、限界試験でも動作可能であった2060MPaを中心とした1670〜2250MPaの範囲内であれば、ICチップに割れ(チップクラック)が発生しにくいと判断できる。

本実施形態によれば、基材層3と表面層10とをエポキシ系樹脂により接合したので、非接触ICカードの製造が簡単になり、また、信頼性も向上する。
特にエポキシ系樹脂のTg及び縦弾性係数を特定の範囲とすると、従来の非接触ICカードよりも信頼性を飛躍的に向上させることができる。
