Description
本発明のプロセスには、基板表面に適用される感光性ポリマー層が含まれる。パターニングプロセスにおいて、パターンが粘着性感光性ポリマー層上に化学線を用いて画像形成され、ポリマー層の露光領域が化学変化して、非粘着性の領域が与えられる。厚膜転写シートを、好ましくはラミネーションにより、続いて適用すると、電気的機能特性を有する厚膜組成物が粘着性のパターン化領域にのみ接着する。転写シートを剥す際に、パターンの厚膜印刷が画像形成された感光層の粘着性領域上部に生成される。転写シートに用いる厚膜組成物により定められる代表的な処理条件をこれに続ける。
例証のために転写シートと呼ばれるシートを図1(a)に示す。支持体(102)に付着された、少なくとも1層の乾燥された剥離可能な厚膜組成物(101)、好ましくは焼成可能な厚膜組成物と、厚膜組成物に見られる上述した粉末、無機バインダーおよび有機媒体を含む。
TRESPAPHAN(登録商標)支持体に厚膜銀含有組成物をキャストするプロセスについて説明する。作成されたこの転写シートを、実施例において特に断りのない限り、下記の実施例1〜4および8で用いている。特に断らない限り、割合は全て重量パーセントである。
石器質セラミックジャーにおいて、以下の成分を添加した。
アルミナビーズ、約40パーセントジャーに充填した。
58.5wt.%の有機媒体組成物
37.5wt.%の銀粉末(球状銀、0.1〜3マイクロメートル)
1.0wt.%のフリット組成物
3.0wt.%の酢酸エチル
有機媒体組成物:

ジエチレングリコールジブチルエーテル 2%
ジブチルフタレート 0.5%

VARCUM(登録商標)樹脂* 7.5%

コーティング重量が300mg/dm2の範囲内のポジのCROMALIN(登録商標)膜、種類ICFD(E.I.du Pont de Nemours and Company(デラウェア州、ウィルミントン)製)をソーダ石灰ガラス基板に約250d/Fでラミネートした(除去可能なベース層を剥した後)。フォトマスク回路パターン(5KW UVバルブ)を用いて15単位CROMALIN(登録商標)膜を露光した。画像形成されたCROMALIN(登録商標)膜のカバーシートを剥した。転写シートを画像形成した膜にラミネートした(転写シートの厚膜側を画像形成された層に対向させた)。転写シートを剥すと所望のパターンが生成され、画像形成された膜層の未露光領域は粘着性のままとなり、厚膜が粘着性領域に配置された。この構造体を、ディスプレイ用の標準の厚膜焼成プロフィールを用いて、空気中で500℃で焼成した。画像形成された膜を完全にバーンアウトし、焼結パターン化厚膜がソーダ石灰ガラス基板に強固に接着した。上記のパターニングアプローチと、同じ銀の厚さの膜組成物をスクリーン印刷し、同種のガラス基板で焼成する標準的アプローチに匹敵するものとの間に検出可能な接着力の差はなかった。
CROMALIN(登録商標)膜に露光せず、焼成温度585℃で処理した以外は、実施例1と同じプロセスを繰り返した。CROMALIN(登録商標)膜(転写シートの厚膜組成物により完全に覆われた)をバーンアウトし、厚膜組成物の基板表面への接着が得られた。
実施例2と同じプロセスを6回繰り返し(画像形成された膜/厚膜組成物/画像形成された膜/厚膜組成物、等)、6層の画像形成された膜/厚膜組成物を585℃で共焼成した。同様に、画像形成された膜の6層全てをバーンアウトし、厚膜層をガラス基板に接着した。
二重転写シート構造体を作成した。第1の転写シートを上記の転写シートのセクションで記載したようにして作成した後、E.I.du Pont de Nemours and Companyより販売されている製品DC243の黒色対比レジスタ組成物を第1の転写シートの厚膜側にキャストし乾燥した。二重層転写シートを実施例1に従って処理し、585℃で空気中で焼成した。
E.I.du Pont de Nemours and Companyより販売されている製品QG150、金ベースの厚膜組成物を、イーストマンケミカルズ(テネシー州、キングスポート)より販売されている10%のTEXAOL(登録商標)で薄め、MYLAR(登録商標)膜にキャストして、転写シートを作成した。転写シートを、99.5パーセントの研磨アルミニウム基板上で実施例1に従って処理した。この構造を850℃で空気中で焼成した。測定された接着力は良好であった。
金ベースの厚膜組成物、QG150を実施例5と同様にして薄め、TRESPAPHAN(登録商標)膜でキャストおよび乾燥し、96パーセントのアルミニウム基板上で実施例1に従って処理した。得られた構造を850℃で空気中で焼成した。測定された接着力は、厚膜組成物(QG150)を同種の基板に印刷および焼成する標準のプロセスと同様であった。2つの円形パターンが1875ミクロン離れていたことが分かった。2つの円形パターンの間の距離をグリーン状態と焼成後で測定した。グリーンの未焼成の構造体と比べたところ、焼成した構造体の中心の間の距離はわずか3ミクロン異なっているだけであった。
E.I.du Pont de Nemours and Companyより入手可能な厚膜誘電体組成物5704をMYLAR(登録商標)ポリエステル膜支持体にキャストし乾燥した。ポジのCROMALIN(登録商標)シートをアルミナ基板にラミネートした。CROMALIN(登録商標)シートを、フォトマスクを用いて化学線に露光して、画像形成された層を作成した。CROMALIN(登録商標)シートのカバーシートを剥し、画像形成された層を露光させた。キャスト転写シートを画像形成された層にラミネートした。転写シートを剥し、画像形成された層に所望のパターンを生成し、構造体を形成した。所望のパターンには、分離されたランドと、適用の際に利用されるホールが含まれていた。構造を850℃で空気中で焼成した。
高価な貴金属またはリン粉末の回収および再使用を促進するために、上述の転写シートセクションに記載したようにして、厚膜組成物処方を分割し、二重工程適用を用いて、2枚の別個のTRESPAPHAN(登録商標)シートにキャストした。貴金属を含まない無機粉末を有機媒体中に分散させて、第1のTRESPAPHAN(登録商標)キャリアシートにキャストした。銀の貴金属粉末を有機媒体中に分散させて、第2のTRESPAPHAN(登録商標)キャリアシートにキャストした。パターニングを二工程で実施した。まず、無機コートTRESPAPHAN(登録商標)シートを、実施例1に記載したプロセスと同様にして、画像形成されたCROAMLIN(登録商標)シートの上部にラミネートした。次に、第2の画像形成されたCROMALIN(登録商標)シートにラミネートした金属銀のコートされたTRESPAPHAN(登録商標)シートを用いて、このプロセスを繰り返し、最初と同じパターンを露光させた。この構造を500℃で空気中で焼成した。焼成した銀パターンの固有抵抗は、単一工程の転写シートの適用(例えば、実施例1)か、本実施例で行った二重工程の転写シートの適用のいずれを用いても同様であることが分かった。
まず、フェロ社(カリフォルニア州、リバーサイド)製X7Rタイプのチタン酸バリウムベースの誘電体の湿潤スタックを、第1のMYLAR(登録商標)ポリエステル膜上にキャストして誘電体シートを形成することにより多層コンデンサの構築を行った。E.I.du Pont de Nemours and Companyより入手可能なパラジウム/銀(27/73)導電体を第2のMYLAR(登録商標)膜にキャストして、転写シートを形成した。まず、誘電体MYLAR(登録商標)シートの2層をラミネートし、CROMALIN(登録商標)シートをラミネートし、フォトマスクを通して画像形成し、カバーシートを取り除き、パラジウム−銀導体転写シートを画像形成された層上にラミネートして剥し、パターン化された電極層を残すことにより、3層導電体層コンデンサ構造体を構築した。誘電体シートをパターン化層の上部にラミネートする。(パターン化電極と誘電体との間に粘着性光硬化可能な層(CROMALIN(登録商標)シート)は必要とされなかったが、誘電体層のグリーン強度特性に基づいて追加してもよい)。CROMALIN(登録商標)シート/画像/剥離カバー/ラミネート電極転写シート/剥離のプロセスを3回繰り返して3層コンデンサ構造を得た。上部層を2層の誘電体と共にラミネーションにより覆った。構造全体をMYLAR(登録商標)ベースから取り除いて、1200℃のオーブン中で焼成し、片に切断した。上記は、所望の構築ベース、好適な誘電体組成物および電極導体組成物を用いて、多層(数十層または数百層)コンデンサ構造を構築する他の方法を示すものである。
シンナー8260(E.I.du Pont de Nemours and Companyより入手可能)で薄めたポリマー厚膜銀導体組成物(E.I.du Pont de Nemours and Companyより入手可能な製品5000)をMYLAR(登録商標)ポリエステル膜上にスクリーン印刷した。膜を導体組成物で覆って、転写シートを形成する。膜の組成物の印刷厚さは約5ミクロンであった。組成物を50℃で10分間乾燥させて、揮発性溶剤を飛ばした。これとは別に、CROMALIN(登録商標)光硬化可能な層(支持体層とカバーシートの間に挟まれることになる)に回路パターンのネガのパターン化画像を画像形成し、粘着性と非粘着性の領域を作成した。カバーシートを取り外し、支持体層の画像形成された層を転写シートの組成物側にラミネートした。画像形成された層およびその支持体層および画像形成された層の粘着性領域に粘着した組成物を剥し、支持体上にパターン化されたポリマー厚膜組成物を残した。パターン化されたポリマー厚膜組成物は光ツールパターンのネガ画像であった。パターン化ポリマー厚膜組成物を120℃で10分間硬化して、ポリマー厚膜組成物の必要な接着力と固有抵抗特性を得た。

Claims (6)
- (a)第1の支持体上の乾燥させた厚膜組成物を溶剤浴に通過させて、厚膜組成物の溶液を形成する工程と、
(b)前記溶液の粘度を調整してキャスト可能な溶液を形成する工程と、
(c)前記キャスト可能な溶液を第2の支持体に適用する工程と
の連続した工程を含むことを特徴とする逆回路パターンの形態で乾燥した厚膜組成物を有する支持体を含む支持体から厚膜組成物を回収する方法。 - 第2の支持体の溶液を乾燥させ、前記溶剤が蒸発し、乾燥した溶液および第2の支持体がシートを形成する工程をさらに含むことを特徴とする請求項1に記載の方法。
- 前記シートが連続ロール形態にあることを特徴とする請求項2に記載の方法。
- 前記シートを、基板に電気的機能特性を有するパターンを形成する方法であって、
(d)基板に配置された粘着性表面を有する感光層を提供する工程と、
(e)前記感光性粘着性表面を像様露光して、粘着性および非粘着性領域を有する画像形成された層を形成する工程と、
(f)前記画像形成された層に、前記シートを適用して、前記画像形成された層を前記シートの前記厚膜組成物と接触させる工程と、
(g)前記第2の支持体を除去して、前記画像形成された層の前記非粘着性領域において前記厚膜組成物が前記第2の支持体に残り、前記画像形成された層の前記粘着性領域に前記厚膜組成物を実質的に接着させてパターン化物品を形成する工程と、
(h)前記パターン化物品の前記厚膜組成物を焼成する工程と
を含む方法に用いることを特徴とする請求項2または3に記載の方法。 - 前記シートを、基板に電気的機能特性を有するパターンを形成する方法であって、
(d)基板に配置された粘着性表面を有する感光層を提供する工程と、
(e)前記感光性粘着性表面を像様露光して、粘着性および非粘着性領域を有する画像形成された層を形成する工程と、
(f)前記露光された感光層に、前記シートを適用して、前記画像形成された層を前記シートの前記厚膜組成物と接触させる工程と、
(g)前記第2の支持体を除去して、前記厚膜組成物が、画像形成された層の前記粘着性領域に実質的に接着し、前記画像形成された層の前記非粘着性領域において前記第2の支持体に残して、パターン化物品を形成する工程と、
(h)前記パターン化物品の前記厚膜組成物を硬化する工程と
を含む方法に用いることを特徴とする請求項2または3に記載の方法。 - 前記シートを、電気的機能特性を有する物品を形成する方法であって、
(d)基板に配置された粘着性表面を有する層を提供する工程と、
(e)前記粘着性表面に、前記シートを適用して、前記粘着性表面を前記シートの前記厚膜組成物と接触させる工程と、
(f)前記第2の支持体を除去し、前記粘着性表面に前記厚膜組成物を実質的に接着させて物品を形成する工程と、
(g)前記物品の前記厚膜組成物を焼成する工程と
を含む方法に用いることを特徴とする請求項2または3に記載の方法。
