【発明の属する技術分野】
本発明は、日射遮蔽体用ホウ化物微粒子の製造方法に関する。

【従来の技術】
太陽光や電球などの外部光源から熱成分を除去・減少する方法として、従来、ガラス表面に赤外線を反射する材料からなる被膜を形成して、熱線反射ガラスとすることが行われていた。そして、その材料には、FeOx、CoOx、CrOx、TiOxなどの金属酸化物やAg、Au、Cu、Ni、Alなどの金属材料が選択されてきた。

しかし、これらの材料には、熱効果に大きく寄与する赤外線以外に、可視光も、同時に反射もしくは吸収する性質があるため、可視光透過率が低下してしまう問題があった。特に、建材、乗り物、電話ボックスなどに用いられる基材においては、可視光領域で高い透過率が必要とされることから、上記金属酸化物などの材料を利用する場合に、その膜厚を非常に薄くしなければならなかった。このため、スプレー焼付けやCVD法、あるいはスパッタ法や真空蒸着法などの物理成膜法を用いて10nmレベルの薄膜として成膜して用いる方法が採られている。

しかし、これらの成膜方法は大がかりな装置や真空設備を必要とし、生産性や大面積化に難点があり、膜の製造コストが高くなる欠点がある。また、これらの材料で日射遮蔽特性を高くしようとすると、可視光領域の反射率も同時に高くなってしまう傾向があり、鏡のようなギラギラした外観を与えて、美観を損ねてしまう欠点もあった。更に、これらの材料で成膜された膜は抵抗が比較的低くなって、電波に対する反射が高くなり、例えば携帯電話やテレビ、ラジオなどの電波を反射して受信不能になったり、周辺地域に電波障害を引き起こすなどの欠点もあった。

このような欠点を改善するためには、膜の物理特性として、可視光領域の光の反射率が低くて赤外線領域の反射率が高く、かつ膜の表面抵抗値が概ね106Ω/□以上に制御可能な膜である必要があった。

尚、可視光透過率が高く、しかも優れた日射遮蔽機能を持つ材料として、アンチモン錫酸化物(以下、ATOと略す)や、インジウム錫酸化物(以下、ITOと略す)が知られている。これらの材料は、可視光反射率が比較的低いためギラギラした外観を与えることはない。但し、プラズマ周波数が近赤外線領域にあるために、可視光により近い近赤外域において反射・吸収効果が未だ十分でなかった。更に、これらの材料は、単位重量当たりの日射遮蔽力が低いため、高遮蔽機能を得るには使用量が多くなってコストが割高になるという問題を有していた。

そこで、本出願人は、先に、日射遮蔽成分として六ホウ化物微粒子を用いた日射遮蔽膜用塗布液、及びこれを用いた日射遮蔽膜を開発し、特許文献1として提供した。六ホウ化物微粒子は、製造条件により灰黒色、茶黒色、緑黒色などに着色した粉体であるが、粉体の粒子径を可視光波長に比べて十分小さくし、中間膜中あるいは日射遮蔽膜中に分散した状態とすると、当該中間膜あるいは日射遮蔽膜に、赤外光遮蔽能を十分強く保持させながら、可視光透過性を確保することができる。

この理由は詳細には判明していないが、これら六ホウ化物は、粒子中の自由電子の量が多く、粒子内部および表面の自由電子によるバンド間間接遷移の吸収エネルギーが、まさに可視〜近赤外領域の付近にあるために、この波長領域の熱線が選択的に反射・吸収されるものと考えられる。

実験によれば、六ホウ化物微粒子の比表面積を10m2/g以上とし、かつ溶媒中に均一に分散した膜は、透過率が波長400nm〜700nmの間に極大値を持ち、また波長700nm〜1800nmの間に極小値を持ち、さらにこれらの透過率の極大値と極小値の差が15ポイント以上であることが観察された。すなわち、可視光波長が380nm〜780nmであり、視感度が550nm付近をピークとする釣鐘型であることを考慮すると、当該膜において、可視光は有効に透過し、熱線は有効に反射もしくは吸収される。

さらに加えて、六ホウ化物微粒子の単位重量当たりの日射遮蔽能力は非常に高く、例えば、ITO微粒子、ATO微粒子と比較して、10分の1以下の使用量でその効果を発揮する。また、六ホウ化物微粒子と、ITO微粒子および/またはATO微粒子とを併用することによって、一定の可視光透過率を保ちながら日射遮蔽特性のみをさらに向上させることができることも判明した。この結果、日射遮蔽体粒子の使用総量の削減、および生産コストの削減ができる。

さらに加えて、六ホウ化物微粒子は可視光領域にも吸収を有するため、日射遮蔽体への添加量を制御することにより、その日射遮蔽体の可視光領域の吸収を自由に制御することができ、明るさ調整やプライバシー保護などの付加機能を持たせることも可能となる。

ここでホウ化物微粒子の製造方法として、例えば、非特許文献1、非特許文献2が提案されており、La2O3のB4C還元法による、ホウ化物微粒子の一種であるLaB6の工業的製造方法について記載されている。

非特許文献1、非特許文献2に記載された方法は、LaB6を安価に製造できる方法ではあるが、焼成温度が1600℃と高温であることから、得られるLaB6は粒子が粗大化する。ところが、例えば日射遮蔽の分野に用いるためのホウ化物微粒子は、上述したように、その粒子径が可視光波長に比べて十分小さいことが求められる。しかし、粗大化したホウ化物粒子は、ジェットミル等を用いたメカニカル法によって強力な粉砕を行っても微粒子化が非常に困難である。さらに、ホウ化物粒子は比較的硬度が高いため、メカニカルな粉砕工程で粉砕機内壁材料を摩耗させ、不純物混入という事態を招いてしまう。この結果、粉砕工程を経て得られるホウ化物微粒子は、非常に生産コストの高いものか、あるいは、不純物混入のため熱線遮蔽材料としての機能を十分発揮できないものであった。

そこで、本発明の課題とするところは、例えば、優れた日射遮蔽機能を発揮する粒子径を有する日射遮蔽体用ホウ化物微粒子を、低コストで製造する製造方法を提供することである。

【課題を解決するための手段】
本発明者は、上記課題を解決するため鋭意研究を継続した結果、ホウ化物微粒子を製造するための原料の粒子径を微細化すること、および微細化した原料の粒子を焼成しホウ化物微粒子を製造する際の、焼成温度条件を制御することによって、ホウ化物微粒子の粗大化を回避することにより、例えば、優れた日射遮蔽機能を発揮する粒子径を有する、ホウ化物微粒子の製造方法を見出し、本発明に至った。

【発明の実施の形態】
以下、本発明の実施の形態について、図1を参照しながら説明する。

符号1で示されるX化合物溶液において、Xとは、アルカリ土類元素、またはイットリウム(Y)を含む希土類元素から選ばれる金属元素であるが、中でも、Y,La,Ce,Pr,Nd,Sm,Eu,Gd,Tb,Dy,Ho,Er,Tm,Yb,Lu,Sr,BaまたはCaを好個に用いることができる。そしてX化合物としては、例えば、X元素の硝酸塩、硫酸塩、塩化物等を好個に用いることができる。

符号2で示されるアルカリ溶液は、特に限定されないが、例えば、炭酸水素アンモニウム、水酸化アンモニウム、水酸化ナトリウム、水酸化カリウムなどの各水溶液を好個に用いることができる。また、アルカリ溶液2の濃度は、X化合物の塩が水酸化物となるに必要な化学当量以上、好ましくは当量〜1.5倍過剰量である。この範囲であると、X化合物溶液1とアルカリ溶液2とが十分に反応すると共に、後工程の洗浄に必要な時間が短時間で済むことから好ましい。

ここで、X化合物溶液1と、アルカリ溶液2とを、混合し、継続的攪拌11を行って、両者を中和反応させ沈殿生成12を行う。このときの溶液温度の上限は、特に限定されないが、通常100℃以下とする。一方、溶液温度の下限も特に限定されないが、あまりに低く設定すると新たに冷却装置などが必要になり、生産コストの上昇要因となるため、当該装置を要しない温度とすることが好ましい。中和反応の時間は特に限定されないが、生産性の観点から30分未満、好ましくは25分以下とする。中和反応完了後も、系内の均一化を図るために、攪拌を継続しながら沈殿の熟成を行うが、そのときの温度は中和反応時の温度と同温度とする。また、攪拌の継続時間は特に限定されないが、生産性の観点から30分以下、好ましくは15分程度、あるいはそれ以下でよい。

上述の生産工程を採ることにより、得られたXの水酸化物および/または水和物3の粒子径、および、酸化物5の粒子の粒子径を、例えば優れた日射遮蔽機能を発揮するホウ化物微粒子を製造するために、必要とされる範囲のものとすることができる。なお、以下に示す平均粒子径とは、粒度積算分布曲線の中央値(50%)に相当するメジアン径である。
因みに、優れた日射遮蔽機能を発揮するホウ化物微粒子を製造するために、必要とされる範囲の粒子径とは、Xの水酸化物および/または水和物3の粒子の場合、平均粒子径が0.1μm以下、好ましくは0.08μm以下、さらに好ましくは0.06μm以下であり、Xの酸化物5の粒子の場合、平均粒子径が20μm以下、好ましくは15μm以下、さらに好ましくは10μm以下である。
Xの水酸化物および/または水和物3の粒子径や、Xの酸化物5の粒子径が、前記必要とされる範囲内であれば、後工程において所望の粒子径を有するホウ化物微粒子が得られ、優れた日射遮蔽機能を発揮するからである。

得られたXの水酸化物および/または水和物3の粒子、または、Xの酸化物5の粒子と、B4C4の粒子とを混合16する。(本明細書において、B4Cの粒子というときは、B4Cの単体粒子と、当該単体粒子が凝集した凝集体との両者を含んだ概念として用いている。)
この混合16の際、X元素とB元素の原子数比が1:4〜1:6.3となるように均一に混合する。このとき、B4C4の粒子の平均粒子径は、XB4、XB6等の微粒子生成の観点から、50μm以下、好ましくは35μm以下、さらに好ましくは20μm以下となっていることが好ましい。これは、各原料粉体の粒子径を微粒子化することで、製造されるホウ化物微粒子6において平均粒子径が小さくなり、可視光透過率を高く維持し日射遮蔽能に優れた、ホウ化物微粒子6を低コストで、容易に製造できるからである。
そして、得られた均一混合物を、真空または不活性ガス雰囲気下1600℃未満で熱処理17して一般式XBm(但し、4≦m<6.3とする、以下同じ。)で表されるホウ化物微粒子6を得る。

ここで、ホウ化物微粒子6についてさらに説明する。
ホウ化物微粒子6は、一般式XBmで表され、XB4,XB6,XB12等で表されるホウ化物が挙げられるが、日射遮蔽体の材料としては、4≦m<6.3であることが好ましい。すなわち、ホウ化物微粒子としては、上記ホウ化物のうちXB4、XB6が主体となっていることが好ましく、さらに一部XB12を含んでいても良い。ここで、mとは、得られたホウ化物微粒子6を含む粉体を化学分析し、X元素の1原子に対するBの原子数比を示すものである。

製造されたホウ化物微粒子6を含む粉体は、実際には、XB4、XB6、XB12等の混合物である。例えば、代表的なホウ化物微粒子である六ホウ化物の場合において、X線回折では単一相であっても、実際には5.8<m<6.2となり、微量に他相を含んでいると考えられる。ここで、m≧4となる場合は、XB、XB2な どの生成が抑制されて
おり、理由は不明であるが、日射遮蔽特性が向上する。一方、m<6.3となる場合は、ホウ化物微粒子6以外に酸化ホウ素粒子が発生することが、抑制される。酸化ホウ素粒子は吸湿性があるため、ホウ化物粉体中に酸化ホウ素粒子が混入すると、ホウ化物粉体の耐湿性が低下し、日射遮蔽特性の 経時劣化が大きくなってしまう。そこで、m<6.3と
して、酸化ホウ素粒子の発生を抑制することが好ましい。
以上のことから、Xの水酸化物および/または水和物3の粒子、または、Xの酸化物5の粒子と、B4C4の粒子との混合16の際、X元素とB元素の原子数比が1:4〜1:6.3さらに好ましくは概ね1:6となるように均一混合物とすることが好ましいこととなる。

Xの水酸化物および/または水和物3の粒子、または、Xの酸化物5の粒子と、B4C4の粒子との均一混合物を、熱処理17する際の雰囲気は、真空または不活性ガス雰囲気とすることが好ましい。雰囲気を真空とするなら、真空度は、ホウ化物微粒子の安定性の観点から高いほうが好ましい。また、雰囲気を不活性ガスとするなら、ホウ素の窒化物の生成を回避する観点から窒素以外のガスを用いることが好ましい。
熱処理の温度は1600℃未満とすることが好ましい。1600℃未満であればホウ化物微粒子6の粗大化を回避できるからである。また、焼成時間は、ホウ化物微粒子6において、所望の平均粒子径等が得られるよう適宜選択すれば良い。

このようにして、一般式XBmで表される、例えば日射遮蔽に適したホウ化物微粒子6が得られる。このホウ化物微粒子6はその表面が酸化していないことが好ましいが、通常得られるものは僅かに酸化していることが多く、また粒子の分散工程で表面の酸化が起こることは、ある程度避けられない。しかし、その場合でも日射遮蔽効果を発現する有効性に変わりはない。また、ホウ化物微粒子6は、結晶としての完全性が高いほど大きい日射遮蔽効果を発揮するが、結晶性が低くX線回折で極めてブロードな回折ピークを生じるようなものであっても、粒子内部の基本的な結合が、ランタンを初めとするX元素と、ホウ素との結合から成り立っていれば所望の日射遮蔽効果を発現する。

次に、本発明に係る日射遮蔽体形成用分散液8は、ホウ化物微粒子6を溶媒7中に混合、分散18したものである。尚、ホウ化物微粒子の溶媒への分散方法は、分散液中に均一に分散する方法であれば特に限定されず、例えばビーズミル、ボールミル、サンドミル、ペイントシェーカー、超音波ホモジナイザーなどが挙げられる。これら器材を用いた分散処理条件によって、ホウ化物微粒子の溶媒中への分散と同時にホウ化物微粒子同士の衝突等による微粒子化も進行し、ホウ化物微粒子をより微粒子化して分散させることができる(すなわち、粉砕・分散処理される)。
溶媒7は、特に限定されるものではなく、日射遮蔽体形成用分散液8の、塗布条件、塗布環境、および適宜、添加される無機バインダーや樹脂バインダー等に合わせて選択すればよい。例えば、溶媒7として、水やエタノール、プロパノール、ブタノール、イソプロピルアルコール、イソブチルアルコール、ジアセトンアルコールなどのアルコール類、メチルエーテル,エチルエーテル,プロピルエーテルなどのエーテル類、エステル類、アセトン、メチルエチルケトン、ジエチルケトン、シクロヘキサノン、イソブチルケトンなどのケトン類といった各種の溶媒が使用可能であり、また必要に応じて酸やアルカリを添加してpH調整を行ってもよい。さらに、日射遮蔽体形成用分散液8中におけるホウ化物微粒子6の分散安定性を一層向上させるためには、各種の界面活性剤、カップリング剤などの添加も勿論可能である。

本発明に係る日射遮蔽体形成用分散液8は、ホウ化物微粒子6を溶媒7中に分散した時の、ホウ化物微粒子6の分散状態を測定することで特定される。この特定は、本発明に係るホウ化物微粒子6が、溶媒7中において、粒子および粒子の凝集体として分散して存在する状態でサンプリングを行い、動的光散乱法を原理とした、例えば大塚電子(株)製ELS−800を用いて測定した粒子径を、分散粒子径とすることで行う。
測定された分散粒子径は、800nm以下、好ましくは400nm以下、より好ましくは100nm以下が良い。800nm以下であれば、所望とする日射遮蔽機能を発揮し、また凝集した粗大粒子が光散乱源となって膜に曇り(ヘイズ)を生じたり、可視光透過率が減少する原因となることが起きないので好ましい。

上述の分散特性を満足するため、必要があれば予めビーズミルやジェットミルといったメカニカル法による、ホウ化物微粒子6の解砕を採用してもよい。ここで、ビーズミルやジェットミルといったメカニカル法によりホウ化物微粒子6の解砕を行うことで、ホウ化物微粒子6による粉砕機内壁材料の摩耗による不純物混入の可能性が考えられる。しかし、既に微粒子の状態となっているホウ化物微粒子6に対し、補完的に解砕を行うだけのため、粉砕機内壁材料からの不純物混入は、実質的に問題とならない。

ホウ化物微粒子6の分散粒子径が800nm以下で十分細かく、かつ均一に分散した日射遮蔽体では、光の透過率において、波長400〜700nmに極大値を、波長700〜1800nmに極小値をもち、かつ透過率の極大値をP、極小値をB、可視光透過率をVLTとしたとき、60%≦VLT≦80%において以下の数式(式1)を満たす特性を有する日射遮蔽体が得られる。

ここで、可視光透過率VLTは可視光透過率算出法(JIS A 5759)に基づき算出されるもので、具体的には、分光光度計を用いて波長380nm〜780nm間において10nm間隔で各波長の分光透過率τ(λ)を測定し、以下の数式(式2)により算出した値である。

ここで、τvは可視光透過率VLT、DλはCIE昼光色D65における分光分布の値(JIS A 5759の添付表参照)、VλはCIE明順応標準比視感度、τ(λ)は分光透過率である。尚、CIEは国際証明委員会の略称である。

また、上記(式1)は、例えば、透明な3mmガラス若しくは透明な50μmPETフィルムなどの透明な基体と、日射遮蔽用微粒子であるホウ化物微粒子が分散した膜厚10μm以下の皮膜とで日射遮蔽体を構成し、分光光度計で測定される上記日射遮蔽体の透過プロファイルから透過率の極大値:Pと透過率の極小値:Bを求めて(極大値:P/極小値:B)を可視光透過率VLTに対してプロットし、これと同様にして、上記ホウ化物微粒子が分散した皮膜の膜厚を変化させた日射遮蔽体の透過プロファイルを測定することを繰り返し、それらプロットを直線近似して得られた直線から(式1)を得ることができる。
尚、膜厚10μm以下の上記被膜のバインダーとしては、UV硬化樹脂やシリケート系バインダーを用いることができるが、可視光領域で透明なものであれば特に限定されるものでない。

そして、日射遮蔽体における被膜透過率の極大値と極小値との比(P/B)は、この値が大きいほど日射遮蔽特性が優れる。これは、ホウ化物微粒子の透過プロファイルは、波長400nm〜700nmに極大値を、波長700nm〜1800nmに極小値を持っており、可視光波長域が380nm〜780nmで、視感度が550nm付近をピークとする釣鐘型であることを考慮すれば明らかである。すなわち、この透過特性から、可視光を有効に透過しそれ以外の熱線を有効に反射・吸収することが理解される。

実験によると、日射遮蔽体における透過率の極大値と極小値との比(P/B)は、可視光透過率VLTの値に伴ってパラボリックに変化する傾向がある。但し、透過体として興味の範囲である60%≦VLT≦80%においては、十分な精度で直線近似が可能である。

そして、上記(式1)は、日射遮蔽体における透過率の極大値と極小値との比(P/B)が可視光透過率VLTに対してある直線よりも大きいことを意味しており、(式1)の等号で表わされるこの直線よりも大きいときは日射遮蔽体が、充分な日射遮蔽特性を持つことを示している。従って、良好な日射遮蔽特性を満足するためには(式1)を満足していることが必要である。

本発明に係るホウ化物微粒子6と、この粒子を溶媒7中に分散させた日射遮蔽体形成用分散液8から形成される日射遮蔽体へ、さらに紫外線遮蔽機能を付与させるため、無機系の酸化チタンや酸化亜鉛、酸化セリウムなどの粒子や、有機系のベンゾフェノンやベンゾトリアゾールなどの1種もしくは2種以上を添加してもよい。

また、逆にATO、ITO、アルミニウム添加酸化亜鉛などの粒子を分散した分散液に、本発明に係る日射遮蔽体形成用分散液8を添加すれば、例えば、上記LaB6(ホウ化ランタン)の膜色は緑色のため、膜に着色することができると同時に、その日射遮蔽効果を補助することもできる。この場合、主体となるATOやITOなどに対して、ほんの僅かの添加量で日射遮蔽効果を補助することができ、ATOやITOの必要量の大幅な減少が可能で、分散液のコストを下げることができる。

また、本発明に係る日射遮蔽体形成用分散液8は、焼成時の熱による液体成分の分解、あるいは、化学反応を利用して目的の日射遮蔽体を形成するものではないため、特性の安定した日射遮蔽体を形成することができる。
さらに、このような優れた日射遮蔽効果を発揮するホウ化物微粒子6は、無機材料であるので有機材料と比べて耐候性に優れており、例えば太陽光線(紫外線)の当たる部位に使用しても、色や諸機能の劣化はほとんど生じない。
この結果、車両、ビル、事務所、一般住宅などの窓、電話ボックス、ショーウィンドー、照明用ランプ、透明ケースなど、単板ガラス、合わせガラス、プラスチックス、その他の日射遮蔽機能を必要とする透明基材などの広汎な分野に用いることができる。

以下、本発明について、その実施例を挙げさらに具体的に説明する。但し、本発明は以下の実施例に限定されるものではない。
なお、以下の実施例および比較例において得られる日射遮蔽体a〜lの光学特性については、日立製作所(株)製の分光光度計U−4000を用い、分散粒子径は大塚電子(株)製のELS−800を用いて測定した。
また、日射遮蔽特性については、各日射遮蔽体の透過率プロファイルから、透過率の極大値:P、極小値:B、可視光透過率:VLTを求めると共に、得られた各数値から、上述した(式1)の左辺の値として求めている。

[実施例1]
10%La(NO3)36H2O水溶液500gに、室温で攪拌しながら15%NH4OH溶液を20分かけて滴下して沈殿を生成させ、滴下後さらに10分間攪拌を継続して熟成した。
次に、純水を用い、デカンテーションにて生成した沈殿の洗浄を行い、上澄み液の電導度が1mS/cm以下になるまで、これを繰り返した。洗浄後の沈殿を105℃で乾燥したところ、平均粒子径0.02μmのLa水酸化物微粒子を含む粉体を得ることができた。
得られたLa水酸化物粉体と、平均粒子径1000nmのB4C粒子を含む粉体とを、La元素とB元素との原子数比が1:6となるよう混合して均一混合物とした後、この均一混合物を、真空雰囲気下(約0.02Pa)、1500℃で3時間焼成してLaB6微粒子を、主として含む粉体を得た。

得られたLaB6微粒子2重量%、高分子系分散剤4重量%、トルエン94重量%の混合物と、0.3mmφZrO2ビ−ズとを、ペイントシェーカーへ充填し、24時間粉砕・分散処理することによってLaB6分散液を調製した。
このLaB6分散液の分散粒子径を測定したところ、100nmであることが判明した。

前記調製されたLaB6分散液へ、さらにトルエンとUV硬化樹脂とを加え、LaB6:0.62重量%、UV硬化樹脂:33.3重量%、トルエン:残部として十分混合・攪拌し、日射遮蔽体形成用分散液を調製した。
そして、バーNo.8(JIS K5400)のバーコーターを用いて、前記日射遮蔽体形成用分散液を、50μm厚のPETフィルム上へ塗布した。その後、70℃で1分の条件で高圧水銀ランプを照射し、日射遮蔽体aを得た。
