【発明の属する技術分野】
本発明は、各種ランプやディスプレイ等の光源に用いられ、例えば携帯電話機、携帯型端末機器、小型端末機器等の液晶表示装置の光源として有用な光源装置に関するものであり、低電圧、低電流による白色光源を提供でき、軽量化、経済性および小型化に富む光源装置に関する。

【従来の技術】
従来の光源として、半導体発光素子を用いたものは、単に光源や光源装置、表示装置、発光ダイオード、LEDランプ等色々の呼び方が有る。そして、本発明と同様に、青色発光ダイオードと波長変換材料(蛍光体)とを組み合わせて白色光を得る光源装置としては、特開平10−242513号公報に開示されたものが知られている。この公報に開示される光源装置は、マウント・リードのカップ内に窒化ガリウム系化合物半導体であるLEDチップをインナー・リードで電気的に接続し、蛍光体を含有する透明樹脂をカップ内に充填したものである。また、チップタイプの窒化ガリウム系化合物半導体を筐体内に配設し、蛍光体を含有する透明樹脂を筐体内に充填したものもある。

また、従来の白色系の光源装置としては、優れた単色性ピーク波長を有する赤色系、緑色系および青色系の各色に発光する発光ダイオードを利用したものが知られている。

【発明が解決しようとする課題】
従来の白色系発光ダイオードは、例えば特開平10−242513号公報に示すように、マウント・リードのカップ内に窒化ガリウム系化合物半導体であるLEDチップをインナー・リードで電気的に接続し、蛍光体を含有する透明樹脂をカップ内に充填している。また、チップタイプの窒化ガリウム系化合物半導体を筐体内に配設し、蛍光体を含有する透明樹脂を筐体内に充填している。

すなわち、カップ内や筐体内に窒化ガリウム系化合物半導体を配設し、この上部および4側面に波長変換材料等の蛍光体が包む様に充填されている。このため、窒化ガリウム系化合物半導体の上部および4側面から出射した光線は、蛍光体に衝突し、光線の衝突した部分から2次発光(波長変換された光)する。そして、このエネルギが強い光線は、出射方向とは反対方向の窒化ガリウム系化合物半導体に進み、窒化ガリウム系化合物半導体で反射する。さらに、目的とする出射方向と同方向に進み、この間蛍光体に衝突しない窒化ガリウム系化合物半導体自身の光線と混ざり、白色光として認識される。また、出射光が蛍光体に衝突する位置がランダムであり、蛍光体に衝突して波長変換された光も再度蛍光体に衝突しながら出射方向と同方向に進むように3次元的な立方空間内での光の混合を行う。このため、輝度や色度にむらがあり、斑が生じる等に課題がある。

また、特開平10−242513号公報に開示される光源装置は、カップ内や筐体内に窒化ガリウム系化合物半導体を配設し、この上部および4側面に波長変換材料等の蛍光体が包む様に充填されている。これにより、透明樹脂に蛍光体が均一に分散されてしまう。しかも、4側面に対する分散量または厚さと、表面に対する分散量または厚さとのコントロールが難しいという課題がある。

さらに、従来の白色系の光源装置に使用される発光ダイオードは、優れた単色性ピーク波長を有している。このため、例えば赤色系、緑色系および青色系の各色に発光する発光ダイオードを利用して白色系の光源装置を構成する場合、各色に発光する発光ダイオードを近接配置した状態で発光させて拡散混色させる必要があった。

具体的に、白色系の光源装置を得るためには、赤色系、緑色系および青色系の3種類の発光ダイオード、または青緑色系および黄色系の2種類の発光ダイオードが必要であった。すなわち、白色系の光源装置を得るには、発光色の異なる複数種類の発光ダイオードを使用しなければならなかった。

しかも、半導体からなる発光ダイオードチップは、物によって色調や輝度にバラツキがある。そして、複数の発光ダイオードが各々異なる材料で構成される場合には、各発光ダイオードチップの駆動電力などが異なり、個々に電源を確保する必要があった。

このため、出射光が白色光となるように、各発光ダイオード毎に供給される電流などを調節しなければならなかった。また、使用される発光ダイオードは、個々の温度特性の差や、経時変化が異なり色調も変化するという問題があった。さらには、各発光ダイオードチップからの発光を均一に混色させなければ、出射光に色むらが生じてしまい、所望とする白色系の発光を得ることができないおそれがあった。

特に、赤色、緑色および青色発光色の3種類の半導体発光素子を基板上に設け、1つのユニットとして使用する光源装置では、装置が大型化になってしまう課題がある。しかも、互いの半導体発光素子間の距離があるので、混合色が得にくく、混合色のばらつきや画面色が粗くなってしまう課題がある。

また、赤色、緑色および青色発光色の3種類の半導体発光素子を一つのリードフレーム等に設けた光源装置では、白色の発光色を得る場合に赤色、緑色および青色等全ての半導体発光素子に電荷を供給しなければ成らない。このため、電力消費が大きく、省エネルギに対する課題や携帯機器等のバッテリ必要スペースに対する課題がある。

本発明はこのような課題を解決するためなされたもので、半導体発光素子からの出射光を有効に利用して色斑の無いクリアで輝度の高い発光を得ることができる光源装置を提供することにある。

【課題を解決するための手段】
上記課題を解決するため請求項1に係る光源装置は、絶縁性及び反射性を有する材料からなるケースを備え、
前記ケースには、底面と該底面から開口に向かって拡開する傾斜面とからなる凹部が設けられ、
前記凹部以外に導電性のパターンを設け、
前記凹部の底面及び傾斜面には、波長変換材料が混入された透明樹脂を、半導体発光素子の裏面の面積よりも大きく、均一の厚さで設け、
前記凹部の底面の前記透明樹脂の上には、前記半導体発光素子の側面が前記傾斜面と対向して当該半導体発光素子が接着固定されており、
前記半導体発光素子の裏面から発する光を前記底面の前記波長変換材料で波長変換して前記底面で反射させるとともに前記半導体発光素子の前記側面からの光を前記傾斜面に設けた前記波長変換材料で波長変換して前記傾斜面で反射させ、この反射した光と、前記半導体発光素子の表面から発する光とを混合して前記半導体発光素子の表面側から放射することを特徴とする。

【発明の実施の形態】
以下、本発明の実施の形態を添付図面に基づいて説明する。
本発明の光源装置は、透明性を有するInGaAlP、InGaAlN、InGaN又はGaN系の半導体発光素子を用いた光源装置である。この光源装置は、例えば反射性を有するリードフレームや基板またはケースを基材としている。そして、これら基材の反射性を有したパターンや電気配線パターン上には、波長変換材料を混入した透明樹脂が半導体発光素子の裏面の面積(半導体発光素子の載置面積)よりも大きい面積で設けられ、この透明樹脂上に半導体発光素子が載置されている。

図1は本発明に係る光源装置の第1実施の形態の略斜視構成図である。また、図2は、第1実施の形態の光源装置の部分側断面図である。

図1に示す第1実施の形態の光源装置1(1A)は、インジェクションないしトランスファーモルドタイプのものである。この光源装置1Aは、リードフレーム21に形成されるパターン2(2a,2b)とリード端子6(6a,6b)、透明樹脂3、半導体発光素子4、ボンディングワイヤ(以下、ワイヤと略称する)5およびモールドケース(以下、ケースと略称する)7から概略構成される。なお、本例におけるパターン2は電気配線パターンも含むものである。

パターン2(2a,2b)は、所定パターン形状の燐青銅材等からなるリードフレーム21上に形成される。リードフレーム21は、導電性および弾性力のあるアルミニウム等の金属薄板からなる。リードフレーム21は、半導体発光素子4を載置するパターンや半導体発光素子4と電気的接続するパターン2(2a,2b)、リード端子6(6a,6b)および図示しない支持枠部等を1ユニットとして、多数ユニットが並設されるようにパンチプレス等により形成される。そして、このリードフレーム21には、樹脂からなるケース7がインサート成形される。

リードフレーム21は、燐青銅の様な反射性にやや劣る場合には、銀等のメッキを施して反射効率を良くする。この反射効率を良くする目的は、半導体発光素子4の裏面4aからの出射光線を反射し、再度半導体発光素子4の表面4b方向や半導体発光素子4の側面4eの外側上方に導くためである。

なお、リードフレーム21は、半導体発光素子4等のチップのマウント、ボンディング、ワイヤ5のボンディング、透明樹脂3の充填等の工程まで全体のフレームを保持する。リードフレーム21は、最終的にはリード端子6(6a,6b)のみが残り、切断除去される。

透明樹脂3は、無色透明なエポキシ樹脂等に無機系の蛍光顔料や有機系の蛍光染料等からなる波長変換材料を混入させたものである。例えばエポキシ樹脂に蛍光材(YAG)を混入する場合、エポキシ樹脂と蛍光材との重量比率は、1:3〜1:4程度である。この透明樹脂3は、パターン2上に塗布したり、蛍光材混入インク等の印刷により印刷パターンとしてパターン2上に形成することができる。そして、透明樹脂3は、塗布または印刷により常に一定量が維持される。また、透明樹脂3は、半導体発光素子4をパターン2に固着する接着剤としての機能も兼ねている。

透明樹脂3は、ケース7の凹状部7a内の底面に露出するパターン2と半導体発光素子4の裏面4a(電極を持たない面)との間に介在して設けられる。更に説明すると、図2に示すように、透明樹脂3は、リードフレーム21のパターン2a上において、パターン2a上の半導体発光素子4の載置面(半導体発光素子4の裏面4aの面積に相当)24を含め、半導体発光素子4の外側周囲に及んで半導体発光素子4の載置面24よりも大きな面積で広い範囲に設けられる。これにより、半導体発光素子4の裏面4aから放射された光をより効率的に色変換でき、特に印刷等による波長変換材料の量が薄くても最適な色調を得ることができる。

すなわち、透明樹脂3は、半導体発光素子4の裏面4aからの出射光を波長変換する。そして、この波長変換された光は、半導体発光素子4に放射するとともに、下部(パターン2aと透明樹脂3の接着面)で反射される。この反射した光も半導体発光素子4の上方に放射される。この反射光は、半導体発光素子4から直接上方に放射した光と混合される。

透明樹脂3は、例えば半導体発光素子4として青色発光のものを用いた場合、CaSiO3 :Pb,Mnや(Y,Gd)3 (Al,Ga)5 O12等のYAG(イットリウム・アルミニウム・ガーネット)系等からなる橙色蛍光顔料又は橙色蛍光染料を含む波長変換材料を混入した樹脂からなる。これにより、半導体発光素子4からの青色光を橙色蛍光顔料又は橙色蛍光染料を含む波長変換材料を混入した樹脂に投射することにより黄色光が得られる。そして、透明樹脂3の波長変換材料により色変換された黄色光と、半導体発光素子4自身が放射する青色光とが混ざり合うことにより、半導体発光素子4の表面4bから上方に放射される光が白色光となる。

また、透明樹脂3は、半導体発光素子4として例えば緑色発光のものを用いた場合、赤色蛍光顔料又は赤色蛍光染料を含む波長変換材料を混入した樹脂からなる。これにより、半導体発光素子4からの緑色光を赤色蛍光顔料又は赤色蛍光染料を含む波長変換材料を混入した樹脂に投射することにより黄色系の光が得られる。

さらに、透明樹脂3は、半導体発光素子4として青色発光のものを用いたときに、緑色蛍光顔料又は緑色蛍光染料を含む波長変換材料を混入した樹脂で形成すれば、半導体発光素子4からの青色光を緑色蛍光顔料又は緑色蛍光染料を含む波長変換材料を混入した樹脂に投射することにより青緑色系の光が得られる。

なお、透明樹脂3としては、無色透明なエポキシ樹脂等に、無機系の蛍光顔料や有機系の蛍光染料等からなる波長変換材料と、導電性材料とを混入させたものを使用することもできる。

この場合の導電性材料は、銀粒子のようなフィラが蛍光材に悪影響を及ぼさない程度に混入される。また、導電性材料は、半導体発光素子4自身のP電極とN電極とが低電荷でショートしない程度の高抵抗値を持つ。

なお、半導体発光素子4の電荷の高いものに対しては、導電性を持つような微量の添加により、半導体発光素子4全体に印加電圧よりも高電位な静電気等が帯電しても、その静電気等をグランドに流すようになっている。これにより、特に静電気等に弱いInGaAlP、InGaAlN、InGaN又はGaN系の半導体発光素子4自身を静電気等から防いでいる。

具体的に、導電性材料の蛍光材混入樹脂部における体積抵抗は、150kΩ〜300kΩ程度とされている。また、半導体発光素子4の順方向抵抗が165Ω、逆耐圧抵抗が2.5MΩとされている。これにより、導電性材料の抵抗は、半導体発光素子4に対してリークしない程度の抵抗であるとともに逆耐圧抵抗よりも低い抵抗値となる。従って、グランドに電流を流して半導体発光素子4自身への静電気の帯電防止を行うことができる。

半導体発光素子4は、n型層上に活性層を中心にダブルヘテロ構造からなるInGaAlP系、InGaAlN系、InGaN系、GaN系のいずれかの化合物の半導体チップからなる発光素子であり、有機金属気相成長法等で製作される。

また、図示はしないが、半導体発光素子4自身の基板はAl2 O3 やInPサファイア等の透明基板からなる。この透明基板上には活性層が配され、活性層上に透明電極が形成されている。半導体発光素子4に取り付ける電極は、In2 O3 、SnO2 、ITO等からなる導電性透明電極等をスパッタリング、真空蒸着、化学蒸着等により生成させて製作する。

そして、半導体発光素子4は、一方の面(図2の上面:表面4b)にアノード電極およびカソード電極を有している。半導体発光素子4の電極を持たない他方の面(図2の下面:裏面4a)側は、透明樹脂3上に載置されて固着されている。半導体発光素子4のアノード電極およびカソード電極は、ワイヤ5でパターン2a,2bにボンディングされている。

ワイヤ5は金線等の導通線からなる。このワイヤ5は、半導体発光素子4のアノード電極とパターン2aとの間、カソード電極とパターン2bとの間をそれぞれボンダによって電気的に接続している。

ケース7は、変成ポリアミド、ポリブチレンテレフタレートや芳香族系ポリエステル等からなる液晶ポリマなどの絶縁性の有る材料に、チタン酸バリウム等の白色粉体を混入させることにより、凹状部7aを有してモールド形成される。その他、ケース7の凹状部7aの底面は、アルミニウム等の金属蒸着を施したり、金属箔を積層して反射面を形成してもよい。このケース7は、凹状部7a内の底面にパターン2が露出している。

また、ケース7は、光の反射性と遮光性の良いチタン酸バリウム等の白色粉体によって、半導体発光素子4の側面側から出光する光を効率良く反射している。そして、ケース7は、この反射した光を図2に示す凹状部7aのテーパ状の凹面7bにより上方に出射させる。また、ケース7は、本発明の光源装置1(1A)の発光した光を外部に漏れない様に遮光する。
