Abstract
Description
最初に、イオン交換されたMFIアルミノケイ酸塩ゼオライトを、>1重量%の鉄と、2重量%のV2O5−WO3/TiO2残部成分と、無機助剤で混合し、押出成形のためのレオロジーを改善し、押出物の機械的強度を向上させることにより、国際公開第2014/027207(A1)号による押出ハニカム基材触媒を調製した。押出潤滑剤及び可塑剤などの好適な有機助剤を添加して、混合を促進して、均質な押出可能な塊を形成することができる。有機助剤は、セルロース、ポリエチレングリコールなどの水溶性樹脂を含んでもよく、焼成中に最終基材から燃え尽きる。有機助剤の除去後、基材が16重量%のFe/ゼオライト成分、72重量%のV2O5−WO3/TiO2成分、12重量%の無機助剤を含むように、適切な割合のゼオライト、V2O5−WO3/TiO2、無機助剤を選択した。押出可能な塊を押し出して、直径10.5インチ×長さ6.0インチ、及び厚さ11000インチ(mil)のハニカムセル壁を有する、フロースルー構成(つまり、両端でセルが開口)におけるハニカム体1平方インチ当たり400個のセルを形成した。次いで、押し出されたハニカム基材を乾燥させ、焼成して、最終製品を形成する。
市販の合成アルミノケイ酸塩ゼオライトCHAを、NH4NO3の溶液中でNH4 +イオン交換し、その後濾過した。得られた材料を、撹拌しながらCu(NO3)2の水溶液に添加した。スラリーを濾過し、次いで洗浄して乾燥させた。この手順を繰り返して、3重量%の金属担持量を得ることができる。最終製品を焼成した。
硝酸白金の溶液を市販のゼオライトに含浸させて、ゼオライトの目標Pt含有量が0.2重量%であり、Pt公称担持量が3g/ft3であるスラリーを形成した。
実施例2のCuAEI SCR触媒と、実施例3のPtゼオライトASCウォッシュコート成分との50:50(重量比)ブレンドを含むウォッシュコートスラリーを、アルミナゾル結合剤を用いて水中で調製した。
国際公開第99/47260(A1)号に記載されているプロセスを用いて、実施例4(比較例)のウォッシュコートでハニカム基材の一端から1インチの深さまで、実施例1に従って調製した単一のハニカム基材をコーティングした。すなわち、方法は、(a)基材の上に収容手段を配置する工程と、(b)所定量の液体成分を、(a)次に(b)又は(b)次に(a)のいずれかの順で、上記収容手段に投入する工程と、(c)真空を適用することにより、上記の量の液体成分の全体を、基材の少なくとも一部に引き込み、リサイクルすることなく、担体内における上記の量の実質的に全てを保持する工程と、を含む。次いで、コーティングされた基材を乾燥させ、焼成した。
実施例5から得られた押出触媒ハニカム基材の試料を、オーブン内において580℃超で2時間加熱すること(本明細書では「フレッシュ」と称される)、又は580℃で50時間加熱すること(本明細書では「エージング」と称される)により、10,000kgガス/時の流量で、加速エージング工程において熱エージングし(水は存在しない)、欧州排出基準法(European emission standard legislation)による車両耐用年数にわたって、自動車車両排気ガスへのハニカム基材の予期される曝露をシミュレートした。
直径1インチのコアを、実施例6のフレッシュ基材及びエージング基材から切断し、それぞれを合成触媒活性試験(SCAT)実験装置にロードして、500ppmのNH3、4.5重量%のCO、5重量%のH2O、200ppmのCO2、12重量%のO2、及び残部N2を含有する、シミュレートした排ガス中のNH3を酸化するための各試料の能力を試験した。試験を、排気ガス空間速度150,000hr−1で実施した。NH3変換率(%)対温度の結果を図2に示す。次いで、各コアのコーティングされたアンモニアスリップ触媒切片を、コアの残りの部分から切断して、1インチ×1インチのコアを得た。1インチ×1インチのコアを、アンモニア変換のためのSCAT装置で試験した。
Claims (22)
- 燃焼排ガスの流れを処理するための触媒物品であって、前記物品が、
その軸方向長さに沿って延びる1つ以上のチャネルを含む触媒活性基材であって、前記チャネルを通って、使用中に燃焼排ガスが流れ、前記1つ以上のチャネルが、燃焼排ガスの流れに接触するための第1の表面を有する、触媒活性基材を含み、
前記基材が、押出バナジウム含有SCR触媒材料から形成され、
第1の層が、前記第1の表面の少なくとも一部分上に配置され、前記第1の層が、粒子状金属酸化物担体材料上に担持された1つ以上の白金族金属を含むアンモニアスリップ触媒組成物のウォッシュコートを含み、
SCR触媒組成物のウォッシュコートを含む層が、前記1つ以上のチャネルの表面上に配置され、
前記第1の層が配置される前記第1の表面の少なくとも一部が、銅、鉄、セリウム、若しくはジルコニウムの化合物、又はこれらのうちのいずれか2つ以上の混合物を含む、触媒物品。 - 前記化合物が鉄化合物である、請求項1に記載の触媒物品。
- 前記SCR触媒組成物のウォッシュコートを含む前記層が、前記第1の表面の少なくとも一部分上に配置された前記第1の層であり、前記第1の層が、前記SCR触媒組成物とアンモニアスリップ触媒組成物との混合物である、請求項1又は2に記載の触媒物品。
- 前記SCR触媒組成物のウォッシュコートを含む前記層が、前記第1の層の少なくとも一部分上に配置された第2の層である、請求項1又は2に記載の触媒物品。
- 前記基材がハニカムフロースルーモノリス基材である、請求項1、2、3又は4に記載の触媒物品。
- 前記粒子状金属酸化物担体材料が、アルミナ、シリカ−チタニア混合酸化物、Ce−Zr混合酸化物、セリア、チタニア、シリカ、ジルコニア、及びゼオライト、又はこれらのいずれか2つ以上の混合物からなる群から選択される、請求項1〜5のいずれか一項に記載の触媒物品。
- 前記基材が、1〜3重量%、好ましくは1.5〜2.5重量%の酸化バナジウムを含む、請求項1〜6のいずれか一項に記載の触媒物品。
- 前記第1の層が、0.05〜0.5重量%の前記白金族金属を含む、請求項1〜7のいずれか一項に記載の触媒物品。
- 前記白金族金属が、Pt又はPtとPdとの組み合わせである、請求項1〜8のいずれか一項に記載の触媒物品。
- 前記第1の層が、前記基材の前記軸方向長さの最大50%、好ましくは前記軸方向長さの10〜40%を被覆し、好ましくは前記物品の端部から延びている、請求項1〜9のいずれか一項に記載の触媒物品。
- 前記第2の層が、前記基材の前記軸方向長さの少なくとも50%、好ましくは前記軸方向長さの100%を被覆する、請求項4に付随する場合の請求項10に記載の触媒物品。
- 前記第1の層が、前記基材の前記軸方向長さの少なくとも50%、好ましくは前記軸方向長さの100%を被覆する、請求項1〜9のいずれか一項に記載の触媒物品。
- 前記第2の層の前記SCR触媒組成物が、銅促進ゼオライト、鉄促進ゼオライト、又はこれらの組み合わせを含む、請求項1〜12のいずれか一項に記載の触媒物品。
- 前記SCR触媒が、骨格型AEI、AFX、CHA、DDR、ERI、ITE、LEV、LTA、STI、又はSFWを有する、銅又は鉄促進小細孔ゼオライトである、請求項13に記載の触媒物品。
- 前記第2の層が、200℃で測定したときに、前記第2の層1g当たり最大0.1gのアンモニア吸蔵容量を有する、請求項1〜14のいずれか一項に記載の触媒物品。
- 前記第2の層が、面積で前記第1の層の100%を被覆する、請求項4、及び請求項4に従属する場合の請求項1〜15のいずれか一項に記載の触媒物品。
- 燃焼排ガスの流れを処理するための排出処理システムであって、請求項1〜16のいずれか一項に記載の触媒物品と流体連通する燃焼排ガス源と、前記物品の上流に配置された窒素系還元剤源と、を含む、排出処理システム。
- 前記第1の層が、前記基材の前記軸方向長さの最大50%を被覆し、前記物品の下流端から延びるように設けられている、請求項17に記載の排出処理システム。
- 前記燃焼排ガス源がディーゼルエンジンである、請求項17又は18に記載の排出処理システム。
- 燃焼排ガスの流れを処理するための方法であって、窒素系還元剤の存在下で、燃焼排ガスの流れを、請求項1〜16のいずれか一項に記載の触媒物品と接触させることを含む、方法。
- 請求項1〜14のいずれか一項に記載の触媒物品の製造方法であって、前記方法が、押出バナジウム含有SCR触媒材料で形成された触媒活性基材の1つ以上のチャネルの第1の表面を含浸させることであって、前記押出バナジウム含有SCR触媒材料上に、粒子状金属酸化物担体材料上に担持された1つ以上の白金族金属を含むアンモニアスリップ触媒組成物のウォッシュコートを含む第1の層が、銅、鉄、セリウム、マグネシウム、若しくはジルコニウム、又はこれらのうちのいずれか2つ以上の混合物の水性塩溶液と共に配置される、含浸させることと、前記含浸させた基材を乾燥させることと、前記第1の表面上の粒子状金属酸化物担体材料上に担持された1つ以上の白金族金属を含むアンモニアスリップ触媒組成物のウォッシュコートを適用することと、を含む、方法。
- 請求項1〜14のいずれか一項に記載の触媒物品の製造方法であって、前記方法が、バナジウム含有SCR触媒材料と、永久結合剤と、銅、鉄、セリウム、マグネシウム若しくはジルコニウムの化合物又はこれらのうちのいずれか2つ以上の混合物と、を含む押出可能なペーストを形成することと、前記ペーストを、その軸方向長さに沿って延びる1つ以上のチャネルを含むハニカム形態に押し出すことであって、前記チャネルを通って、使用中に燃焼排ガスが流れ、前記1つ以上のチャネルが、燃焼排ガスの流れに接触するための第1の表面を有する、押し出すことと、前記押し出されたハニカム形態ペーストを乾燥及び焼成することと、前記第1の表面上の粒子状金属酸化物担体材料上に担持された1つ以上の白金族金属を含むアンモニアスリップ触媒組成物のウォッシュコートを適用することと、を含む、方法。
