Abstract
Description
本出願は、2016年3月30日に出願され、発明の名称を「太陽電池用途向けの熱可塑性加硫物組成物」とする米国特許仮出願第62/315,329号および2016年5月24日に出願された欧州特許出願第16170982.9号の優先権の利益を主張する。本出願はまた、2016年3月30日に出願され、発明の名称を「熱可塑性加硫物組成物を含んでいる太陽電池モジュール裏面シート」とする米国特許仮出願第62/315,337号にも関する。

本明細書に記載された発明に適用すべき定義が以下に説明され、本発明のある実施形態に関連するいくつかの特性の測定方法も同様である。

Claims (25)
- 太陽電池モジュールであって、
封止材材料中に少なくとも部分的に封入された太陽電池セル;および
前記封止材材料の少なくとも一部に接する裏面シートであって、前記裏面シートが連続的な熱可塑性マトリクス中に分散された少なくとも部分的に加硫されたゴムを含んでいる熱可塑性加硫物を含んでいる裏面シート、
を含んでおり、
前記熱可塑性加硫物が以下の特性、すなわち、少なくとも55のショアA硬度および1〜10MPaの範囲内の100%伸びでの弾性率(M100)、の1つ以上を有する、太陽電池モジュール。 - 前記熱可塑性加硫物が、1〜6MPaの範囲内のM100を有する、請求項1に記載の太陽電池モジュール。
- 前記熱可塑性加硫物が、少なくとも70のショアA硬度を有する、請求項1または2に記載の太陽電池モジュール。
- 前記裏面シートが、前記封止材材料の前記少なくとも一部に、前記裏面シートと前記封止材材料との間に何らの接着剤も存在しないで、直接接着されている、請求項1〜3のいずれか1項に記載の太陽電池モジュール。
- 前記熱可塑性加硫物が、前記封止材材料の前記少なくとも一部に接して配置される前にコロナ処理を施されている、請求項1〜4のいずれか1項に記載の太陽電池モジュール。
- 前記裏面シートが0.1〜1.5mmの範囲内の平均厚さを有する、請求項1〜5のいずれか1項に記載の太陽電池モジュール。
- 前記裏面シートが前記熱可塑性加硫物から成る、請求項1〜6のいずれか1項に記載の太陽電池モジュール。
- 前記封止材材料が、前記太陽電池セルの表面側を被覆する表面封止材材料および前記太陽電池セルの裏面側を被覆する裏面封止材材料を含んでおり、さらに前記裏面シートが前記裏面封止材材料の少なくとも一部に接している、請求項1〜7のいずれか1項に記載の太陽電池モジュール。
- 前記表面封止材材料および前記裏面封止材材料のいずれかまたは両方が独立に、アイオノマー、熱可塑性ポリウレタン(TPU)、ポリビニルブチラール(PVB)、ポリジメチルシリコーン(PDMS)、エチレン酢酸ビニル(EVA)およびこれらの組み合わせから成る群から選ばれたポリマー材料を含んでいる、請求項8に記載の太陽電池モジュール。
- 前記モジュールが非平面の外形を有する、請求項1〜9のいずれか1項に記載の太陽電池モジュール。
- 前記モジュールが、IEC 61215に従って3000時間の高温高湿条件(85℃および85%の相対湿度)への曝露後に以下の特性、すなわち、(i)最大出力点で−5%超のモジュール出力の変化(ΔPmpp)および(ii)1日の太陽照明で5%以下のモジュール直列抵抗の変化(ΔRs)、の1つまたは両方を示している、請求項1〜10のいずれか1項に記載の太陽電池モジュール。
- 太陽電池モジュールであって、
多層複合材料中に少なくとも部分的に封入された1個以上の太陽電池セルであって、(i)熱可塑性加硫物を含んでいる第1の層、および(ii)少なくとも部分的に架橋されたポリマー組成物を含んでいる第2の層を含んでいる1個以上の太陽電池セル、
を含んでおり、
前記熱可塑性加硫物が、連続的な熱可塑性マトリクス中に分散された少なくとも部分的に加硫されたゴムを含んでおり、さらに前記熱可塑性加硫物が、以下の特性、すなわち、少なくとも55のショアA硬度および1〜15MPaの範囲内のM100、の1つまたは両方を有する、太陽電池モジュール。 - 前記少なくとも部分的に架橋されたポリマー組成物が、アイオノマー、熱可塑性ポリウレタン(TPU)、ポリビニルブチラール(PVB)、ポリジメチルシリコーン(PDMS)、エチレン酢酸ビニル(EVA)およびこれらの組み合わせから成る群から選ばれたものである、請求項12に記載の太陽電池モジュール。
- 前記1個以上の太陽電池セルのそれぞれの表面側が、前記多層複合材料中に封入されておらず、さらに前記太陽電池セルのそれぞれの表面側が、アイオノマー、熱可塑性ポリウレタン(TPU)、ポリビニルブチラール(PVB)、ポリジメチルシリコーン(PDMS)、エチレン酢酸ビニル(EVA)およびこれらの組み合わせから成る群から選ばれたポリマー材料を含んでいる表面封止材によって被覆されている、請求項12または13に記載の太陽電池モジュール。
- 前記多層複合材料が、0.1mm〜1.5mmの範囲の平均厚さを有する、請求項12〜14のいずれか1項に記載の太陽電池モジュール。
- 前記少なくとも部分的に加硫されたゴムの10重量%未満が、前記熱可塑性加硫物から沸騰キシレン中に抽出可能である、請求項1〜15のいずれか1項に記載の太陽電池モジュール。
- 前記熱可塑性加硫物中の前記油の少なくとも90重量%が、ASTM D156によって測定された+20〜+30の範囲内のSaybolt明度を有する、請求項1〜16のいずれか1項に記載の太陽電池モジュール。
- 前記熱可塑性加硫物の前記少なくとも部分的に加硫されたゴムが、エチレン−プロピレン−ジエン(EPDM)ゴムを含んでおり、さらに前記連続的な熱可塑性マトリクスがポリプロピレンを含んでいる、請求項1〜17のいずれか1項に記載の太陽電池モジュール。
- 前記熱可塑性加硫物が、1種以上のUV安定剤および官能化ポリマーを含んでいる、請求項1〜18のいずれか1項に記載の太陽電池モジュール。
- 方法であって、前記方法が
(a)以下の層を含んでいる積み重ねられた組立品を形成する工程:
i. 表面封止材材料を含んでいる少なくとも部分的に透明な表面封止材層;
ii. 太陽電池セルのアレイであって、前記各太陽電池セルが前記表面封止材層に接している前表面を有する太陽電池セルのアレイ;
iii. 前記各太陽電池セルの裏表面に接している裏面封止材層;および
iv. 前記裏面封止材層に接している裏面シートであって、前記裏面封止材層が前記太陽電池セルのアレイと前記裏面シートとの間にあり、前記裏面シートが、連続的な熱可塑性マトリクス中に分散された少なくとも部分的に加硫されたゴムを含んでいる熱可塑性加硫物を含んでおり、かつ以下の特性、すなわち、少なくとも55のショアA硬度および1〜15MPaの範囲内のM100を有するような裏面シート;ならびに
(b)前記積み重ねられた組立品を加熱する工程であって、前記加熱が、前記表面封止材層および前記裏面封止材層の一方または両方が1個以上の前記太陽電池セルの周りを流れることを引き起こし、それによって前記太陽電池セルを封入する、加熱する工程、
を含み、
前記裏面シートが、加熱する工程(b)の間に接着剤を必要としないで前記裏面封止材層に積層する、方法。 - 前記熱可塑性加硫物が、加熱する工程(b)の間に架橋を実質的に受けない、請求項20に記載の方法。
- 前記裏面封止材層が架橋性ポリマー組成物を含んでおり、さらに前記架橋性ポリマー組成物が、加熱する工程(b)の間に少なくとも部分的な架橋を受け、それによって、少なくとも部分的に架橋されたポリマー組成物を形成する、請求項20または21に記載の方法。
- 前記架橋性ポリマー組成物が、アイオノマー、熱可塑性ポリウレタン(TPU)、ポリビニルブチラール(PVB)、ポリジメチルシリコーン(PDMS)、エチレン酢酸ビニル(EVA)またはこれらの組み合わせの1種以上を含んでいる、請求項22に記載の方法。
- 前記裏面封止材層が、加熱する工程(b)の間にまたは加熱する工程(b)の後に1種以上の架橋する副生成物を放出する、請求項22または23に記載の方法。
- 加熱する工程(b)の後に、前記1種以上の架橋する副生成物の少なくとも一部を前記裏面シートを通って放置拡散させる工程をさらに含む、請求項24に記載の方法。
