Abstract
Description
本出願は、2016年2月19日付韓国特許出願第10-2016-0019833号及び2016年7月 27日付韓国特許出願第10-2016-0095254号に基づく優先権の利益を主張し、当該韓国特許出願の文献に開示された全ての内容は本明細書の一部として含まれる。
エアロゲルシート準備段階(S10)は、エアロゲルシート30を準備するものである。先ず、エアロゲルシートを製造する方法を説明する。
(a)シリカゾル製造段階は、シリカゾルを得るためのものであって、TEOS(tetraethly orthosilicate)とエタノールを混合してシリカゾル2を製造する。すなわち、反応槽(図示省略)にTEOS 1.2kgとエタノール 2.7kgを含んでシリカゾル2を製造する。
(b)ゲル化用触媒製造段階は、ゲル化用触媒を得るためのものであって、エタノールとアンモニア水(NH4OH)を混合してゲル化用触媒3を製造する。すなわち、反応槽(図示省略)にエタノール0.5kgとアンモニア水(NH4OH)30mlを混合してゲル化用触媒3を製造する。
ここで、(c)シリカゾル噴射段階と(d)ゲル化用触媒噴射段階は、ゲルシート製造機100によって行われ、よって、ゲルシート製造機100に対して詳しく説明する。
(c)シリカゾル噴射段階は、繊維シートの表面に(a)段階で製造したシリカゾル2を噴射して含浸させる。すなわち、(a)段階で製造されたシリカゾル2をシリカゾル供給部材130に注入して貯蔵する。その後、コンベアベルト120によりシリカゾル供給部材130の下部まで繊維シート1が搬送されると、シリカゾル供給部材130を介してシリカゾル2を噴射して繊維シート1の表面に含浸させる。
(d)ゲル化用触媒噴射段階は、(c)段階によってシリカゾルが含浸された繊維シート1の表面にゲル化用触媒3を噴射してシリカゾルをゲル化させる。すなわち、(b)段階で製造したゲル化用触媒3を触媒供給部材140に注入して貯蔵する。その後、コンベアベルト120によって触媒供給部材140の下部までシリカゾルが含浸された繊維シート1が搬送されると、触媒供給部材140を介してゲル化用触媒3を繊維シート1の表面に噴射してシリカゾルをゲル化させ、よってシリカゾルがゲル化されたゲルシート20を得ることができる。
ここで、反応容器200は、図4から図6に示されているように、ロール状に回収されたゲルシート20が密閉されるように収容する収容空間210を有し、一端に前記収容空間と連結される注入口220と、他端に前記収容空間210と連結される排出口230とが形成される。
(e)ゲルシートエージング段階は、図4に示されているように、ゲルシート20をエージングする。すなわち、(d)段階で回収したゲルシート20を反応容器200の収容空間210に収容する。次いで、反応容器200の収容空間210を70℃まで加熱した状態で50分間エージングしてゲルシート20の組織を均一化させる。
(f)ゲルシート表面改質段階は、図5に示されているように、エージングされたゲルシート20にコーティング液を噴射して表面を改質する。すなわち、(f)ゲルシート表面改質段階は、エタノールとアンモニア水(NH4OH)を混合してコーティング液を製造する。その後、ゲルシート20が挿入された反応容器200の注入口220を介してコーティング液を収容空間210に注入し、ゲルシート20の表面を改質する。このとき、コーティング液は、(c)段階で繊維シートの表面に含浸されたシリカゾルの1.6倍の量で噴射し、反応容器200は、70℃の高温で1時間エージングしてHMDS(Hexamethyldisilazane)を用いてゲルシート20の表面を改質する。
(g)ゲルシート乾燥段階は、図6に示されているように、表面が改質されたゲルシート20を乾燥してエアロゲルシート30を完成する。このとき、(g)ゲルシート乾燥段階は、反応容器200にゲルシート20が収容された状態で超臨界乾燥が行われる。すなわち、(g)ゲルシート乾燥段階は、表面改質されたゲルシート20を、28℃及び70barの環境で二酸化炭素を10分間70L/minの速度で注入して乾燥する1次乾燥段階、1時間20分間50℃まで昇温させて乾燥する2次乾燥段階、さらに50℃及び150barの環境で二酸化炭素を20分間0.7L/minの速度で注入して乾燥する3次乾燥段階、20分間休止した後、二酸化炭素を20分間0.7L/minの速度で注入して乾燥する4次乾燥段階を含む。このような乾燥段階を行うことによりゲルシート20の乾燥率を高めることができる。
繊維シート積層段階(S20)は、図7に示されているように、複合シートの製造時の厚さ増大とエアロゲルシートの接合性向上のためのものであって、ブランケット(blanket)のような繊維シート10を準備する。そして、準備された繊維シート10は複数の繊維シート供給ローラ320にそれぞれ取り付け、エアロゲルシート30の両面に繊維シート10が積層されるように供給する。
複合シートの製造方法(S30)は、積層された繊維シート10、エアロゲルシート30及び繊維シート10を熱と圧力で接合して複合シート40を製造する。このとき、複合シート製造機を用いる。
本発明の第1実施例に係る複合シート製造機300は、図7に示されているように、エアロゲルシート30を供給するエアロゲルシート供給ローラ310、エアロゲルシート30の両面に繊維シート10をそれぞれ供給する複数の繊維シート供給ローラ320、エアロゲルシート30と繊維シート10を熱と圧力で圧搾して複合シート40を製造する加熱圧搾機330を含み、加熱圧搾機330を通過することにより複合シート40を得ることができる。
複合シート製造段階
エアロゲルシート準備段階(S10)と繊維シート積層段階(S20)により、繊維シート10、エアロゲルシート30及び繊維シート10の積層が完了すると、積層された繊維シート10、エアロゲルシート30及び繊維シート10を熱と圧力で接合して複合シート40を製造する。

- エアロゲルシート30を準備する段階(S10);
前記エアロゲルシート30の両面に繊維シート10をそれぞれ積層する段階(S20);及び、
前記積層されたエアロゲルシート30と繊維シート10を熱と圧力で接合し、前記繊維シート10、前記エアロゲルシート30及び前記繊維シート10が積層された複合シート40を製造する段階(S30)を含む、エアロゲルシートを含む複合シートの製造方法。 - 前記S10段階と前記S20段階との間に、前記エアロゲルシート30を乾燥する段階(S15)をさらに含む、請求項1に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記S20段階と前記S30段階との間に、積層されたエアロゲルシート30と繊維シート10をニードリングして、前記エアロゲルシート30と前記繊維シート10を一時的に固定する段階(S25)をさらに含む、請求項1に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記S30段階の後、前記複合シート40を一定の大きさに切断して複合パッド50を製造する段階(S40)をさらに含む、請求項1に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記S10段階は、
(a)シリカゾル2を製造する段階;
(b)ゲル化用触媒3を製造する段階;
(c)繊維シート1の表面に前記(a)段階で製造したシリカゾル2を噴射して前記シリカゾル2を含浸させる段階;
(d)前記シリカゾル2が含浸された前記繊維シート1の表面に前記(b)段階で製造した前記ゲル化用触媒3を噴射し、前記シリカゾルがゲル化されたゲルシート20を製造する段階;
(e)前記シリカゾルがゲル化されたゲルシート20をエージングする段階;
(f)前記エージングされたゲルシート20にコーティング液を塗布して表面を改質する段階;
(g)前記表面が改質されたゲルシート20を乾燥して前記エアロゲルシート30を製造する段階を含む、請求項1に記載のエアロゲルシートを含む複合シートの製造方法。 - 前記(a)段階におけるシリカゾル2は、TEOS(tetraethly orthosilicate)とエタノールを混合して製造する、請求項5に記載のエアロゲルシートを含む複合シートの製造方法。

- 前記(b)段階におけるゲル化用触媒3は、エタノールとアンモニア水(NH4OH)を混合して製造する、請求項5に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記(c)段階と前記(d)段階は、前記繊維シート1を一側から他側に搬送するコンベアベルト内で行われる、請求項5に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記(d)段階は、前記繊維シート1の表面に前記ゲル化用触媒3を0.035〜0.012L/minの速度で噴射し、8〜12分間放置してシリカゾルをゲル化させる、請求項5に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記(e)段階は、前記シリカゾルがゲル化されたゲルシート20を70℃の高温で50分間エージングする、請求項5に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記(f)段階におけるコーティング液は、エタノールとアンモニア水(NH4OH)を混合して製造される、請求項5に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記(f)段階は、前記コーティング液を前記繊維シート1の表面に含浸されたシリカゾル2の1.6倍の量で注入し、70℃の高温で1時間エージングしてHMDS(Hexamethyldisilazane)を用いて前記繊維シート10の表面を改質する、請求項12に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記(g)段階は、
表面改質されたゲルシート20を28℃及び70barの環境で二酸化炭素を10分間70L/minの速度で注入して乾燥する1次乾燥段階、
1時間20分間50℃まで昇温させて乾燥する2次乾燥段階、
さらに50℃及び150barの環境で二酸化炭素を20分間0.7L/minの速度で注入して乾燥する3次乾燥段階、
20分間休止した後、二酸化炭素を20分間0.7L/minの速度で注入して乾燥する4次乾燥段階を含む、
請求項5に記載のエアロゲルシートを含む複合シートの製造方法。 - 前記(g)段階において、3次乾燥段階では、二酸化炭素を注入する間に、表面が改質されたゲルシート20から発生したエタノールを回収する、請求項14に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記(g)段階は、4次乾燥段階の後、二酸化炭素を2時間排出する排出段階をさらに含む、請求項14に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記(e)、(f)及び(g)段階は、ゲルシートを収容する反応容器内で行われる、請求項5に記載のエアロゲルシートを含む複合シートの製造方法。
- エアロゲルシート30を準備する段階(S10);
前記エアロゲルシート30の両面に繊維シート10をそれぞれ積層する段階(S20);及び、
前記積層されたエアロゲルシート30と繊維シート10を熱と圧力で接合して前記繊維シート10、前記エアロゲルシート30及び前記繊維シート10が積層された複合シート40を製造する段階(S30)を含み、
前記エアロゲルシート準備段階(S10)において、前記エアロゲルシート30は、エアロゲルマトリックス及び強化構造物を含む複合物からなり、
前記エアロゲルマトリックスは、前記強化構造物を介して連続的(continuous)であり、前記強化構造物はロフティ繊維バットであり、ここで繊維は3つの全ての軸に沿って配向されており、前記バットはシート状のため、前記複合物は弾力性及び耐久性を有する軽量の絶縁製品であり、前記ロフティ繊維バットは、厚さの少なくとも50%まで圧縮可能で、5秒間の圧縮後に元の厚さの少なくとも70%まで回復され、前記ロフティ繊維バットの密度は0.001から0.26g/cm3であり、前記複合物の横断面で識別可能な繊維の横断面積は横断面積全体の10%未満である、エアロゲルシートを含む複合シートの製造方法。 - 前記ロフティ繊維バットは、前記エアロゲルマトリックスを形成するため、ゲル形成液体の添加後に元の厚さの少なくとも50%を維持する、請求項18に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記ロフティ繊維バットは、元の厚さの少なくとも65%まで圧縮可能で、5秒間の圧縮後に元の厚さの少なくとも75%に回復される弾性を有する、請求項18に記載のエアロゲルシートを含む複合シートの製造方法。
- 前記複合物の横断面で識別可能な前記ロフティ繊維バットの繊維の横断面積は、横断面の全体面積の8%未満である、請求項18に記載のエアロゲルシートを含む複合シートの製造方法。
- ゲルシート20を製造するゲルシート製造機100;
前記ゲルシート製造機100により製造されたゲルシート20をエージングし、表面改質し、及び乾燥してエアロゲルシート30を製造する反応容器200;
前記反応容器200により製造されたエアロゲルシート30と繊維シート10を接合して複合シート40を製造する複合シート製造機300を含み、
前記複合シート製造機300は、前記エアロゲルシート30を供給するエアロゲルシート供給ローラ310、前記エアロゲルシート30の両面に積層されるように前記繊維シート10をそれぞれ供給する複数の繊維シート供給ローラ320、前記エアロゲルシート30の間に繊維シート10が介在された状態で熱と圧力で圧搾し、複合シート40を製造する加熱圧搾機330を含む、エアロゲルシートを含む複合シートの製造装置。 - 前記複合シート製造機300は、
前記エアロゲルシート供給ローラ310から供給されるエアロゲルシート30を乾燥する乾燥部材340と、
前記繊維シート10が介在された前記エアロゲルシート30をニードリングして、前記エアロゲルシート30を前記繊維シート10へ一時的に接合するニードリング部材350と
をさらに含む、請求項22に記載のエアロゲルシートを含む複合シートの製造装置。 - 前記ゲルシート製造機100は、
繊維シート1が巻き取られた巻取りローラ110、
前記巻取りローラ110に巻き取られた繊維シート1を一側から他側に搬送するコンベアベルト120、
前記コンベアベルト120上に位置した前記繊維シート1の表面にシリカゾル2を噴射して前記シリカゾル2を含浸させるシリカゾル供給部材130、
前記コンベアベルト120上に位置した前記繊維シート1の表面にゲル化用触媒3を噴射し、シリカゾルがゲル化されたゲルシート20を製造する触媒供給部材140、及び、
前記コンベアベルト120により他側まで搬送された前記ゲルシート20をロール状に巻き取って回収する回収ローラ150
を含む、請求項22に記載のエアロゲルシートを含む複合シートの製造装置。
