Abstract
【解決手段】PTFE製の複数の2軸延伸多孔質シートを積層した多孔質積層体1を備える多孔質フィルタであって、多孔質積層体のガーレー秒G及びバブルポイントBが下記式(1)及び(2)を満たし、更に下記式(3)を満たし、多孔質積層体のガーレー秒Gは100秒以下が好ましく、多孔質積層体のバブルポイントBは200〜600kPaが好ましい多孔質フィルタ。多孔質積層体は、最外層に配設される1対の支持層2と、この1対の支持層間に配設される捕集層3とを有し、支持層2の平均孔径が捕集層3の平均孔径より大きい多孔質フィルタ。logG>3.7×10−3×B−0.8・・(1)logG<4.9×10−3×B+0.45・・(2)logG>1.9×10−3×B・・(3)

本発明の一態様に係る多孔質フィルタは、PTFE製の複数の2軸延伸多孔質シートを積層した多孔質積層体を備える多孔質フィルタであって、上記多孔質積層体のガーレー秒G及びバブルポイントB(kPa)が下記式(1)及び(2)を満たす。

以下、本発明に係る多孔質フィルタの一実施形態について図面を参照しつつ詳説する。なお、多孔質フィルタにおける「表裏」は、多孔質フィルタの使用状態における表裏を意味するものではない。
支持層2は、PTFE製の2軸延伸多孔質シートから構成される。この2軸延伸多孔質シートは、PTFEを主成分とするシートを直交する2方向に延伸して多孔質化したものである。なお、「主成分」とは、最も多く含まれる成分であり、例えば含有量が50質量%以上の成分をいう。
捕集層3は、上記支持層2と同様に、PTFE製の2軸延伸多孔質シートから構成される。
多孔質積層体1は、上述のように1対の支持層2と、これらの支持層2の間に配設される1つの捕集層3とを有する。各層の境界面は融着され、支持層2の空孔と捕集層3の空孔とは互いに3次元的に連通している。具体的には、支持層2又は捕集層3を構成する2軸延伸多孔質シートは柔軟な繊維状体を結節部により三次元網目状に連結した繊維状骨格を有し、この繊維状骨格に囲繞される領域に複数の空孔が形成されている。多孔質積層体1において、この複数の空孔が各層を通して三次元的に連通している。

当該多孔質フィルタは、例えば支持層2及び捕集層3を形成する工程、並びに上記支持層2及び捕集層3の積層及び加熱により多孔質積層体1を形成する工程を備える製造方法により得ることができる。
支持層及び捕集層形成工程では、支持層2及び捕集層3をそれぞれ形成する。具体的には、PTFE粉末と液状潤滑剤との混練物を押出してシートを成形し、このシートを2軸延伸することで、2軸延伸多孔質シートである支持層2及び捕集層3を形成する。
多孔質積層体工程において、上記支持層及び捕集層形成工程で得られた支持層2及び捕集層3を積層し、これらを加熱することで多孔質積層体1を形成する。
上述のようにして得られた多孔質積層体1に対し、親水化処理を行ってもよい。この親水化処理は、多孔質積層体1に親水性材料を含浸し、架橋するものである。この親水性材料としては、ポリビニルアルコール(PVA)、エチレンビニルアルコール共重合体(EVOH)、アクリレート樹脂等を挙げることができる。この中でも、PTFEの繊維表面に吸着し易く、含浸を均一的に行えるPVAが好ましい。
当該多孔質フィルタは、多孔質積層体1のガーレー秒とバブルポイントとが上記式(1)及び(2)の関係を満たすため、バブルポイントを大きくしてもガーレー秒の上昇が低減される。つまり、当該多孔質フィルタは、圧力損失の上昇を抑えて濾過コストを低減しつつ、微粒子の捕捉性能を向上することができる。また、当該多孔質フィルタは、従来の多孔質フィルタの材質や設計手法を適用することができるため、低コストで製造することができる。
今回開示された実施の形態はすべての点で例示であって制限的なものではないと考えられるべきである。本発明の範囲は、上記実施形態の構成に限定されるものではなく、特許請求の範囲によって示され、特許請求の範囲と均等の意味及び範囲内での全ての変更が含まれることが意図される。

- PTFE製の複数の2軸延伸多孔質シートを積層した多孔質積層体を備える多孔質フィルタであって、
上記多孔質積層体のガーレー秒G及びバブルポイントB(kPa)が下記式(1)及び(2)を満たす多孔質フィルタ。

logG<4.9×10−3×B+0.45 ・・・(2) - 上記多孔質積層体のガーレー秒G及びバブルポイントBが下記式(3)を満たす請求項1に記載の多孔質フィルタ。
logG>1.9×10−3×B ・・・(3) - 上記多孔質積層体のガーレー秒Gが100秒以下である請求項1又は請求項2に記載の多孔質フィルタ。
- 上記多孔質積層体のバブルポイントBが200kPa以上600kPa以下である請求項1、請求項2又は請求項3に記載の多孔質フィルタ。
- 上記多孔質積層体が、最外層に配設される1対の支持層と、この1対の支持層間に配設される1又は複数の捕集層とを有し、上記支持層の平均孔径が上記捕集層の平均孔径よりも大きい請求項1から請求項4のいずれか1項に記載の多孔質フィルタ。
