などである。但し、用語の「HMF−PVB」は、上記の高メルトフローのポリ(ビニルブチラール)シートを意味している。さらに、適切なフルオロポリマーフィルムとしては、DuPontから入手できるTedlar(登録商標)フィルムの他に、フルオロポリマー/ポリエステル/フルオロポリマーの多層フィルム(例えば、Isovolta AG、オーストリア、またはMadico、Woburn、MAから入手可能なTedlar(登録商標)/PET/Tedlar(登録商標)またはTPTラミネートフィルム)も包含される。
比較例CE1〜2および実施例E1〜2のそれぞれにおいて、最上層から底面側への位置的な順序で、最上面のガラスシート、二軸延伸ポリ(エチレンテレフタレート)フィルムシム、種々のレベルのMFRを有するポリ(ビニルブチラール)シート、および底面ガラスシートから構成される12×12インチ(305×305mm)のラミネート構造を製作し、ベーク試験にかけた。このラミネート構造においては、フィルムシムは、太陽電池および/または太陽電池の配線を模擬するために包含させたものであり、ベーク試験の結果は、ポリ(ビニルブチラール)シートが、フィルムシムをその間に挟み込んで上面のガラスシートにどの程度良好に積層されているかを示した。
積層プロセス1
モジュール構造の構成要素の層を積み重ねて予備積層アセンブリを形成する。外表面層としてのポリマーフィルム層を含有するアセンブリに対して、カバーのガラスシートをフィルム層の全面に載せる。続いて、この予備積層アセンブリを、Meier ICOLAM(登録商標)10/08積層機(Meier積層機;Meier Vakuumtechnik GmbH、Bocholt、ドイツ)の内部にセットする。積層サイクルは、5.5分間の排気ステップ(3インチHg(76mmHg)の真空)と、温度145℃における5.5分間の加圧ステップ(圧力1000ミリバール)とを包含する。続いて、生成されたラミネートを積層機から取り出す。
モジュール構造の構成要素の層を積み重ねて予備積層アセンブリを形成する。外表面層としてのポリマーフィルム層を含有するアセンブリに対して、カバーのガラスシートをフィルム層の全面に載せる。続いて、この予備積層アセンブリを真空バッグの中に入れ、それをシールし、真空を印加して真空バッグから空気を排除する。このバッグを炉内に入れ、約90℃〜約100℃に30分間加熱して、アセンブリの層間に含有されるあらゆる空気を除去する。続いて、このアセンブリを、200psig(14.3バール)の圧力の空気オートクレーブ内において140℃で30分間オートクレーブ処理する。空気を冷却し、その際、オートクレーブには別の空気を加えない。20分間の冷却後、かつ空気温度が約50℃より低くなった時に、余分な圧力を排気し、積層されたアセンブリを含有する真空バッグをオートクレーブから取り出す。次に、生成したラミネートを真空バッグから取り出す。
●FPFは、コロナ表面処理したDuPontの1.5ミル(0.038mm)厚さのTedlar(登録商標)フィルムである。
●ガラス1は、PPG IndustriesのStarphire(登録商標)ガラスである。
●ガラス2は、2.5mm厚さのアニーリング処理された清澄なフロートガラスプレートである。
●ガラス3は、PPG Industriesの3.0mm厚さのSolex(登録商標)太陽光制御ガラスである。
●PVB1は、可塑化ポリ(ビニルブチラール)から作製される15ミル(0.38mm)厚さのエンボス加工シートであって、1.1g/10分間のMFR(ASTM1238;150℃、5kg、2mmオリフィス)を有するシートである。
●PVB2は、可塑化ポリ(ビニルブチラール)から作製される20ミル(0.51mm)厚さのエンボス加工シートであって、1.2g/10分間のMFR(ASTM1238;150℃、5kg、2mmオリフィス)を有するシートである。
●PVB3は、可塑化ポリ(ビニルブチラール)から作製される30ミル(0.76mm)厚さのエンボス加工シートであって、1.25g/10分間のMFR(ASTM1238;150℃、5kg、2mmオリフィス)を有するシートである。
●PVB4は、可塑化ポリ(ビニルブチラール)から作製される45ミル(1.14mm)厚さのエンボス加工シートであって、1.15g/10分間のMFR(ASTM1238;150℃、5kg、2mmオリフィス)を有するシートである。
●太陽電池1は、厚さ125μmのステンレス鋼基板を有する10×10インチ(254×254mm)のa−Siベースの薄膜太陽電池である(米国特許第6,093,581号明細書、実施例1)。
●太陽電池2は、10×10インチ(254×254mm)のCISベースの薄膜太陽電池である(米国特許第6,353,042号明細書、第6欄、19行目)。
●太陽電池3は、10×10インチ(254×254mm)のCdTeベースの薄膜太陽電池である(米国特許第6,353,042号明細書、第6欄、49行目)。
●太陽電池4は、10×10インチ(254×254mm)の多結晶EFG−成長ウエハから作製されたシリコン太陽電池である(米国特許第6,660,930号明細書、第7欄、61行目)。
●太陽電池5は、12×12インチ(305×305mm)のガラスシートの上に支持された薄膜太陽電池である(米国特許第5,512,107号明細書、同第5,948,176号明細書、同第5,994,163号明細書、同第6,040,521号明細書、同第6,137,048号明細書および同第6,258,620号明細書)。
Claims (14)
- 太陽電池層とポリ(ビニルブチラール)シートとを含む太陽電池モジュールであって、(a)前記太陽電池層は1つまたは複数の電気的に相互接続された太陽電池を含み、(b)前記太陽電池層は受光面および非受光面を有し、(c)前記ポリ(ビニルブチラール)シートは、ASTM1238(150℃、5kg荷重、2mmオリフィス)に従って決定されるメルトフローレート(MFR)として0.8〜2g/10分間のMFRを有すると共に、ポリ(ビニルブチラール)樹脂および可塑剤を含み、(d)前記ポリ(ビニルブチラール)シートは前記太陽電池層の2つの面の1つに積層される、太陽電池モジュール。
- 前記ポリ(ビニルブチラール)シートが1〜1.7g/10分間のMFRを有する、請求項1に記載の太陽電池モジュール。
- 前記ポリ(ビニルブチラール)シートが1.1〜1.3g/10分間のMFRを有する、請求項1または2に記載の太陽電池モジュール。
- 前記ポリ(ビニルブチラール)シートが0.25〜1.52mmの厚さを有する、請求項1〜3のいずれか一項に記載の太陽電池モジュール。
- 前記ポリ(ビニルブチラール)シートが0.38〜1.14mmの厚さを有する、請求項1〜4のいずれか一項に記載の太陽電池モジュール。
- 前記ポリ(ビニルブチラール)樹脂が30,000〜600,000の重量平均分子量を有し、かつ、ポリビニルアルコール(PVOH)として計算されるヒドロキシル基を12〜23重量%含有する、請求項1〜5のいずれか一項に記載の太陽電池モジュール。
- 前記ポリ(ビニルブチラール)樹脂が200,000〜300,000の重量平均分子量を有し、かつ、ポリビニルアルコール(PVOH)として計算されるヒドロキシル基を15〜19重量%含有する、請求項1〜6のいずれか一項に記載の太陽電池モジュール。
- 前記ポリ(ビニルブチラール)シートが、前記ポリ(ビニルブチラール)樹脂の乾燥重量を基準として100部当たり5〜80重量部(pph)の可塑剤を含む、請求項1〜7のいずれか一項に記載の太陽電池モジュール。
- 前記ポリ(ビニルブチラール)シートが前記太陽電池層に直接積層される、請求項1〜8のいずれか一項に記載の太陽電池モジュール。
- 入射層および/または裏面層をさらに含む請求項1〜9のいずれか一項に記載の太陽電池モジュールであって、この入射層はモジュールの最外表面層であると共に太陽電池層の受光面に位置しており、かつ、裏面層もモジュールの最外表面層であると共に太陽電池層の非受光面に位置している、太陽電池モジュール。
- 前記太陽電池が、結晶シリコン(c−Si)および多結晶シリコン(mc−Si)に基づく太陽電池からなる群から選択されるウエハベースの太陽電池である、請求項1〜10のいずれか一項に記載の太陽電池モジュール。
- 前記太陽電池が、アモルファスシリコン(a−Si)、微結晶シリコン(μc−Si)、テルル化カドミウム(CdTe)、セレン化銅インジウム(CIS)、二セレン化銅インジウム/ガリウム(CIGS)、光吸収色素、および有機半導体に基づく太陽電池からなる群から選択される薄膜太陽電池である、請求項1〜10のいずれか一項に記載の太陽電池モジュール。
- 太陽電池モジュールの製造方法であって、(i)請求項1〜12のいずれか一項に記載されるすべての構成要素の層を含むアセンブリを用意するステップと、(ii)太陽電池モジュールを形成するためにそのアセンブリを積層するステップとを含む、方法。
- 前記積層するステップを、前記アセンブリに熱を加えながら実施し、この場合、真空または圧力をかけてもよい、請求項13に記載の方法。
