I.概念PCAモデルの設計
全体的な設計目標は、次のとおりである。
・コンソールオペレータの操作権限下にあるすべてのプロセスユニットについての、プロセス運転の連続的ステータス(正常対異常)を、コンソールオペレータに提供する。
・コンソールオペレータの操作権限内で急速に発達しつつある(分〜時間)異常事象の早期検出を、コンソールオペレータに提供する。
・異常事象の根本的原因を診断するために必要とされる、主要なプロセス情報のみを、コンソールオペレータに提供する。
・プロセス装置を、対応するPCAモデルを有する装置グループに細分する。
・プロセス運転期間を、異なるPCAモデルを必要とするプロセス運転モードに細分する。
・装置グループ内のいずれの計測値が、各PCAモデルへの入力として指定されるべきかを識別する。
・装置グループ内のいずれの計測値が、既知の事象またはその他の例外運転を抑止するための、フラグとして働くべきかを識別する。
最初の決定は、単一のPCAモデルによって扱われる装置のグループを作成することである。含まれる特定のプロセスユニットは、プロセスの統合/相互作用の理解を必要とする。多変数制限コントローラの設計と同様に、PCAモデルの境界は、すべての重要なプロセス相互作用と、プロセスの変化および外乱の、主要な上流および下流指標とを取り囲まなければならない。
プロセス運転モードは、プロセスの挙動が大幅に異なる特定の期間として定義される。これらの例としては、異なる等級の製品の製造(例えば、ポリマー製造)、大幅なプロセス遷移(例えば、始動、停止、原料の交換)、非常に異なる原料の処理(例えば、オレフィン製造における、エタンではなくナフサの分解)、または処理装置の異なる構成(プロセスユニットの異なる組を実行)がある。
異常事象検出システムの開発への組織的関心が存在するためには、重大な経済的影響を有する過去のプロセスの問題が存在しなければならない。ただし、これらの重大な問題は、それらの問題に取り組むための最良の方法を識別するために、解析されなければならない。特に、開発者は、異常事象検出アプリケーションを構築しようとする前に、以下の調査を行うべきである。
1.問題は恒久的に修正されることが可能か。問題が存在するのは、多くの場合、問題を調査して恒久的に解決するための十分な時間を、現場要員が有していなかったためである。いったん組織の注意がその問題に集中されたら、多くの場合、恒久的な解決策が見いだされる。これが最良の方法である。
2.問題は直接計測されることが可能か。問題を検出するための、より信頼性の高い方法は、プロセス内の問題を直接計測することが可能なセンサを設置することである。これは、更に、プロセス制御アプリケーションを通して問題を防止するために使用されてもよい。これは2番目に良い方法である。
3.異常運転への接近を計測する、推論計測を開発することは可能か。推論計測は、通常、PCA異常事象モデルに非常に近い親戚である、部分最小二乗法(PLS)モデルを使用して開発される。推論計測を開発するための、その他の一般的な代替としては、ニューラルネットおよび線形回帰モデルがある。問題条件への接近を確実に計測するために使用されることが可能なデータが存在するならば(例えば、デルタ圧力を使用したタワーフラッディング)、そのデータは、条件が存在する場合に検出するためだけでなく、制御アプリケーションがその条件の発生を防止するための基礎としても使用されてもよい。これは3番目に良い方法である。
装置グループ内には、何千ものプロセス計測値が存在する。予備設計では以下を行う。
・これらのユニット上の、すべてのカスケード二次コントローラ計測値、および特に、最終二次出力(現場の制御バルブへの信号)を選択する。
・プロセスを監視するためにコンソールオペレータによって使用される、主要な計測値を選択する(例えば、コンソールオペレータの操作図面上に現れるもの)。
・プロセスの性能を計測するためにコンタクト技術者によって使用される、任意の計測値を選択する。
・原料レート、原料温度、または原料品質の、任意の上流計測値を選択する。
・プロセス運転領域に影響を及ぼす、下流条件の計測値(特に圧力)を選択する。
・重要な計測値についての、追加の冗長計測値を選択する。
・非線形変換の計算のために必要とされる可能性がある計測値を選択する。

・プロセスの専門家がプロセス条件の重要な尺度であると見なす、その他の任意の計測値を選択する。
・計測値は、不安定な、または異常な性能の履歴を有していない。
・計測値は、十分なS/N比を有している。
・計測値は、データセット内の他の計測値と相互相関している。
・計測値は、正常運転中の時間のうち、10%を超える時間飽和してはいない。
・計測値は、めったに変化しない固定された設定点に合わせて厳重に制御されてはいない(制御階層の最終一次ではない)。
・計測値は、「不正な値」での運転、またはトランスミッタ限界に反した飽和を、長期にわたって続けたものではない。
・計測値は、非常に非線形であることが知られている値の範囲を横切らない。
・計測値は、生の計測値からの冗長計算ではない。
・現場の制御バルブへの信号は、10%を超える時間飽和してはいない。
PCA異常検出モデルへの潜在的入力に優先順位を付けるための、S/N比、および相互相関という、2つの統計的基準が存在する。
1)S/Nの試験
S/N比は、入力信号内の情報量の尺度である。
S/N比は、以下のように計算される。

精製および化学プロセスは、しばしば、ハードおよびソフトの制限に反して実行され、結果として、モデル入力の飽和した値および「不正な値」がもたらされる。一般的な制限は、計測器トランスミッタの上下限範囲、アナライザの範囲、最大と最小の制御バルブ位置、およびプロセス制御アプリケーションの出力限界である。入力は、飽和に関していくつかのカテゴリに分けることが可能であり、それらのカテゴリでは、モデル構築およびそれらのモデルのオンライン使用の両方のために、入力を前処理する際に特別な処理が必要とされる。
標準的なアナログ計測器(例えば、4〜20ミリアンペアの電子トランスミッタ)の場合、不正な値は、2つの異なる理由で発生する可能性がある。
・実際のプロセス条件が、現場のトランスミッタの範囲外である。
・現場との接続が切断されている。
制限付き変数は、(「不正な値」の項で説明した、値がデフォルトでトランスミッタ範囲の最大または最小限界になる場合とは対照的に)計測値が何らかの限界にあり、この計測値が実際のプロセス条件に一致するものである。このプロセス状況は、いくつかの理由で発生する可能性がある。
・プロセスの部分は、特別なオーバーライド条件の場合を除き、通常、非アクティブである(例えば、フレアシステムへの圧力除去フロー)。これらのオーバーライド条件がアクティブである期間は、データフィルタを設定することによって、トレーニングおよび確認データセットから除外されるべきである。オンライン実装の場合、これらのオーバーライド事象は、選択されたモデル統計の自動抑止のためのトリガ事象である。
・プロセス制御システムは、例えばプロセス仕様限界などの、プロセス運転限界に反してプロセスを駆動するように設計されている。これらの制限は、たまに飽和するものと、常に飽和しているものという、2つのカテゴリに通常は分けられる。常に飽和している入力は、モデルから除外されるべきである。たまにしか(例えば、10%未満の時間しか)飽和しない入力は、モデルに含められてもよいが、それらの入力は、飽和していない期間に基づいてスケーリングされるべきである。
プロセス制御アプリケーションは、プロセスデータの相関構造に対して、特に次のような非常に重大な効果を有する。
・制御変数(controlled variables)の変動が大幅に低減され、それにより、制御変数内の動きは、プロセスに重大なプロセス外乱が加えられた場合、またはオペレータが主要な設定点を変更することによって運転点を意図的に移動した場合の短い期間を除き、主としてノイズとなる。
・制御変数の正常な変動は、制御システムによって、操作変数(manipulated variables)に伝えられる(最終的には、信号は現場の制御バルブに送られる)。
図6は、精製および化学プロセスのための非常に一般的な制御構造である、典型的な「カスケード」プロセス制御アプリケーションを示す。そのようなアプリケーションからの、多くの潜在的モデル入力が存在するが、モデルのための候補になるのは、生のプロセス計測値(この図では「PV」)と、現場のバルブへの最終的な出力とのみである。
図7は、精製および化学プロセスのための非常に一般的な制御構造である、典型的なMVCCプロセス制御アプリケーションを示す。MVCCは、動的数学モデルを使用して、操作変数(manipulated variables(MV))(通常は、バルブ位置、または調節制御ループの設定点)の変化が、制御変数(control variables(CV))(プロセス状態を計測する、従属する温度、圧力、組成、および流量)を変化させるかを予測する。MVCCは、プロセス運転を、運転限界に反して推し進めようとする。これらの限界は、MV限界またはCV限界のいずれであってもよく、外部オプティマイザによって決定される。プロセスが反して運転する限界の数は、コントローラが操作することを許可されているMVの数から、制御される物質収支の数を引いた値に等しい。従って、MVCCが12のMVと、30のCVと、2つのレベルとを有する場合、プロセスは10の限界に反して運転される。MVCCは、更に、プロセスに対する計測された負荷外乱の効果を予測し、それらの負荷外乱を補償する(フィードフォワード変数(FF)として知られている)。
プロセス制御システムデータベースは、PCAモデル内への候補入力間で、かなりの冗長性を有してもよい。1つのタイプの冗長性は「物理的冗長性」であり、この場合は、プロセス装置内で相互に物理的にきわめて接近して配置された、複数のセンサ(熱電対など)が存在する。もう一方のタイプの冗長性は「計算上の冗長性」であり、この場合は、生のセンサが数学的に組み合わされて新しい変数となる(例えば、圧力補償された温度や、流量計測値から計算された質量の流れ)。
すべてのモードの正常なプロセス運転を含むことが知られている、良質のトレーニングデータセットを作成するためには、開発においてかなりの努力が必要とされる。このデータセットは、次の特徴を有していなければならない。
・比較的小さな異常事象は、モデルパラメータに大きく作用するための十分な強さを有してトレーニングデータセット内に現れない。
・ほとんどの運転モードが発生して、データ内に現れているはずである。
1)データ圧縮
多くの履歴データベースは、データのために必要な記憶容量を最小にするために、データ圧縮を使用する。残念なことに、この実施は、データの相関構造を乱す可能性がある。プロジェクトの最初に、データベースのデータ圧縮をオフにして、データのスポット値が履歴化されるようにすべきである。可能な限り、最終モデルは、圧縮されていないデータを使用して構築されるべきである。平均された値は、それらの値しか利用できない場合を除き使用すべきではないが、それらの値しか利用できない場合は、利用可能な最も短期間のデータ平均を使用すべきである。
正常なプロセスパターンをモデルが正しく表すためには、トレーニングデータセットは、すべての正常な運転モード、正常な運転の変化、およびプロセスが遭遇する変化と正常な小さな外乱との、例を有している必要がある。これは、長い期間にわたるプロセス運転(例えば、9〜18ヶ月)からのデータを使用することによって達成される。特に、季節による運転間の違い(春、夏、秋、および冬)は、精製所および化学プロセスでは非常に重大な場合がある。
この期間についてのさまざまな運転ジャーナルも収集されるべきである。これは、運転期間を、異常として示すため、または、トレーニングデータセットから除外される必要がある何らかの特別なモードでの運転として示すために使用される。特に、重要な履歴的異常事象が、モデルのためのテストケースとしての役割を果たすように、これらの記録から選択されてもよい。
設定点およびコントローラ出力は、プラントプロセスのデータヒストリアン内で履歴化されないことが多い。これらの値の履歴化は、プロジェクトの最初に直ちに開始されるべきである。
現在のプロセス運転をもはや正しく表していない古いデータは、トレーニングデータセットから除去されるべきである。大幅なプロセスの変更の後は、トレーニングデータおよびPCAモデルを最初から再構築しなければならない場合がある。特定のタイプの運転がもはや行われていない場合、その運転からのすべてのデータは、トレーニングデータセットから除去されるべきである。
開発者は、数ヶ月のプロセスデータを、現場のプロセスヒストリアンを使用して、好ましくは1分のスポット値を取得しながら、収集しなければならない。これが入手可能でない場合は、最小量の平均化を使用した、最高の分解能のデータが使用されるべきである。
品質計測値(アナライザおよび実験室サンプル)は、他のプロセス計測値よりもはるかに低いサンプリング頻度(数十分〜1日ごとの範囲)を有する。これらの計測値をモデル内に含めるには、これらの品質計測値の連続推定が構築される必要がある。図8は、連続品質推定のオンライン計算を示す。この同じモデル構造が、作成されて、履歴データに適用されるべきである。この品質推定は、次に、PCAモデル内への入力となる。
非常に明白な異常性を除き、履歴データの品質は判定が困難である。異常な運転データを含めると、モデルを偏向させる可能性がある。大量の履歴データを使用するという方策は、トレーニングデータセット内の、異常運転によって発生するモデルの偏向を、ある程度までは補償する。プロジェクトの開始に先立つ履歴データから構築されたモデルは、その品質に関して、疑いがあると見なされなければならない。初期トレーニングデータセットは、プロジェクトの存続期間中に発生する、プロセス条件の高品質の注釈を含むデータセットに置き換えられるべきである。

PCAは、実際のプロセス変数を、主成分(PC)と呼ばれる独立変数の組に変換する。主成分は、元の変数の一次結合である(式13)。

プロセスデータは、ガウス分布(つまり正規分布)を有さない。従って、残留エラーの3標準偏差において異常事象を検出するためのトリガを設定するという、標準的な統計的方法は使用されるべきではない。その代わりに、トリガ点は、モデルの使用体験に基づいて経験的に設定される必要がある。
初期モデルが作成されたら、新しいトレーニングデータセットを作成することによってそのモデルは強化される必要がある。これは、そのモデルを使用してプロセスを監視することによって行われる。潜在的異常状況をモデルが示したら、技術者は、プロセス状況を調査して分類するべきである。技術者は、3つの異なる状況(何らかの特別なプロセス運転が発生しているか、実際の異常状況が発生しているか、またはプロセスは正常であって、それは誤った指示であるか)を見いだす。
プロセス装置の物理、化学、および機械設計、ならびに複数の類似した計測値の挿入は、連続精製および化学プロセスからのデータ内に、かなりの量の冗長性を作り出す。この冗長性は、同一の計測値が存在する場合は、物理的冗長性と呼ばれ、プロセス条件の、独立しているが同等の評価を実行するために、物理的、化学的、または機械的関係が使用される場合は、計算上の冗長性と呼ばれる。このクラスのモデルは、エンジニアリング冗長性モデルと呼ばれる。

特に有用なエンジニアリング冗長性モデルは、流量対バルブ位置モデルである。このモデルは、図2に図式的に示されている。このモデルの特定の形態は、次のとおりである。
Flow:計測された、制御バルブを通過する流量
Delta_Pressure=計測された最近接の上流圧力−計測された最近接の下流圧力
Delta_Pressurereference:正常運転中の平均Delta_Pressure
a:履歴データにフィッティングされたモデルパラメータ
Cv:履歴データから経験的に決定されたバルブ特性曲線
VP:制御バルブへの信号(実際の制御バルブ位置ではない)
このモデルの目的は、次のとおりである。
・固着しつつある/固着した制御バルブの検出
・不変の/失敗した流量計測値の検出
・制御システムが流量を制御することができない、制御バルブ運転の検出
連続精製および化学プロセスでは長期の定常状態運転が発生するため、制御バルブの運転全域にわたる十分なデータを取得するには、長い履歴記録(1〜2年)が必要とされる可能性がある。図15は、長期の恒常的運転に伴う、一般的な一続きの期間の流量、バルブ位置、およびデルタ圧力データを示す。最初の工程は、図示されているように、運転内で、何らかの大きな変動がある短い期間を抜き出すことである。これは、次に、履歴内のさまざまな期間から取得された正常な運転期間と混合されるべきである。
任意の2次元エンジニアリング冗長性モデルと同様に、「正常な運転範囲」および「正常なモデル偏差」という、異常性の2つの尺度が存在する。「正常なモデル偏差」は、error/max_errorという、正規化された指標に基づく。これは、タイプ4ファジー弁別器内に供給される(図16)。開発者は、正規化された指標を使用することにより、標準的な方法で、正常(値0)から異常(値1)への遷移を選択することが可能である。
オペレータによって支持される、流量/バルブモデルをグループ化する一般的な方法は、これらのモデルのすべてを単一のファジーネットワーク内に入れ、それにより、トレンド指標が、すべての重要な流量制御器が動作していることをオペレータに通知するようにすることである。その場合、ファジーネットワーク内へのモデル指標(図4)は、流量/バルブモデルのそれぞれについての、「正常な運転範囲」および「正常なモデル偏差」指標を含む。トレンドは、最悪のモデル指標からの弁別器結果を含む。
次元の数が2よりも大きくなると、高次元エンジニアリング冗長性検査を処理するために、単一の「PCAライクな」モデルが開発される。多次元冗長性の例を次に示す。

PCAモデルは広いプロセス装置範囲を使用して構築されるが、モデル指標は、オペレータのプロセス視野に、より一致するような、そして異常事象への指標の感度を向上できるような、グループに分けられてもよい。
モデルに影響を及ぼしているすべての相互作用がモデル内に含まれるように、入力は複数のPCAモデル内に現れる。これらの入力が誤差平方和(sum of error square)指標への主要な寄与(contributor)である場合、これはオペレータへの複数の指示を発生させる可能性がある。
オペレータインタフェースの主な目標は、次のとおりである。
・オペレータの権限下にある主要なプロセス領域の、正常性の連続的な指標を提供する
・基礎をなすモデル情報への(1回または2回のマウスクリックでの)迅速なナビゲーションを提供する。
・モデルを有効にするための制御をオペレータに提供する。
図22は、これらの設計目標が、オペレータによって使用される主要インタフェース内に表される方法を示す。
Claims (51)
- 工業プロセス内の異常事象を検出するためのシステムであって、前記プロセス内の異常運転を検出するための一組のモデルを含み、
前記プロセスは、複数の装置グループおよび複数のプロセス運転モードに分割されており、前記モデルへの入力値としてのプロセス計測値を有することを特徴とするシステム。 - 前記複数の装置グループおよび複数のプロセス運転モードは、主成分分析モデルによって記述されることを特徴とする請求項1に記載のシステム。
- 前記複数の装置グループは、同じグループ内での、すべての主要な物質およびエネルギー相互作用を含むことを特徴とする請求項1に記載のシステム。
- 前記複数の装置グループは、同じグループ内での即時再循環を含むことを特徴とする請求項1に記載のシステム。
- 前記複数の装置グループは、それらグループ間の相互作用が最小であることを特徴とする請求項2に記載のシステム。
- 前記複数の装置グループは、上流および下流の装置グループ間での、フィードフォワード経路およびフィードバック経路を含むことを特徴とする請求項5に記載のシステム。
- 前記複数の運転モードは、プロセスの挙動が非常に異なる複数の特定の期間であることを特徴とする請求項1に記載のシステム。
- 前記システムへの入力値は、前記プロセスのシステムの性能および/または物理的状態を計測する計測値であることを特徴とする請求項1に記載のシステム。
- 前記入力値は、前記システムの前記物理的状態を決定することを特徴とする請求項8に記載のシステム。
- 前記システムへの前記入力値は、温度、および/または圧力、および/または流量を含むことを特徴とする請求項9に記載のシステム。
- 前記入力計測値は、所定の値を超えるS/N比を有することを特徴とする請求項8に記載のシステム。
- モデルの出力は、ファジーペトリネットを使用して集約されることを特徴とする請求項1に記載のシステム。
- 前記S/N比は4よりも大きいことを特徴とする請求項9に記載のシステム。
- 前記入力計測値は、相互相関試験を満足することを特徴とする請求項8に記載のシステム。

- 工業プロセスのための異常事象検出器を開発する方法であって、
a)前記プロセスを、複数の装置グループおよび/または複数の運転モードに分割する工程;
b)前記装置および/または複数の運転モードについて、入力変数とそれらの運転範囲とを決定する工程;
c)前記入力変数についての履歴データを決定する工程;
d)異常運転を有さない履歴データトレーニングセットを決定する工程;および
e)前記履歴データトレーニングセットを使用して、前記複数の装置グループおよび/または複数の運転モードのそれぞれについて1つのモデルの組を作成する工程
を含むことを特徴とする方法。 - 既知の工学的関係に基づいてエンジニアリングモデルを作成する工程;および
前記複数の装置グループおよび/または複数の運転モードについての前記モデルの組と組み合わせる工程
を更に含むことを特徴とする請求項31に記載の方法。 - 前記モデルは、新しい履歴データトレーニングセットを使用して再較正されることを特徴とする請求項31に記載の方法。
- 前記モデルの組は、主成分分析モデルであることを特徴とする請求項31に記載の方法。
- 前記モデルからの出力を、ファジーペトリネットを使用して集約する工程を更に含むことを特徴とする請求項34に記載の方法。
- 前記モデルの組からの出力を、正常性トレンドとして表示する工程を更に含むことを特徴とする請求項31に記載の方法。
- 前記モデルの組からの出力を、正常または異常として解釈するために、ファジーペトリネットを使用する工程を更に含むことを特徴とする請求項31に記載の方法。

前記モデルの組は、複数の装置グループおよび/または複数の運転モードおよび/または複数のエンジニアリングモデルに対応するモデルを含むことを特徴とする方法。 - 前記モデルの組からの出力は、前記プロセスの正常性の連続的な要約指標を提供するために、ファジーペトリネットを使用して集約されることを特徴とする請求項46に記載の方法。
