Abstract
【解決手段】本発明は、その表面に酸化触媒が細かく分散されている粒子フィルタとしての開孔型本体からなる、ディーゼルエンジンの排出ガスからの煤煙粒子の(特に連続的な)酸化のための装置に関する。この装置は、触媒が150℃の排出ガス温度以下で排出ガスの残留酸素とともにフィルタと結合した煤煙粒子の酸化を生じ、エンジンの殆どすべての運転状況においてフィルタ本体の連続的な解放を可能にすることを特徴としている。

本発明は、煤煙触媒を備えた煤煙フィルタ,煤煙フィルタの製造方法及びその使用方法に関する。
【背景技術】
【0002】
公知のディーゼル煤煙フィルタは触媒を含んでおり、それによりフィルタの閉塞が妨げられる。このような触媒は、ディーゼル煤煙触媒と呼ばれている。ディーゼルエンジンの排気ガスからの煤煙粒子は、粒子フィルタとしての開孔型本体からなるフィルタの表面又は内部に沈澱する。この場合、上記触媒は塗布される。上記触媒によって、煤煙粒子は、たとえば、酸化される。

ここ十年において、許容総重量が2.5トン以下の車におけるディーゼルエンジンの安定した発展は、有害物質排出を常にさらに低下させることが要求されている。そして、軽トラック及び乗用車のための現代のディーゼルエンジンは、改良された噴射技術の導入及び/又は排出ガスの帰還によって、部分負荷領域にて僅かに約0.5g/kmの煤煙粒子及び100ppmの酸化窒素を放出する。ところで、ディーゼルエンジンの構造的な変更により双方の成分を減少させるさらなる試行が、自動的に他の有害物質をより強く発生させることとなるので、現在の発展状況により、排出ガス中の双方の有害物質の配分に関する最適条件が達成されるように見える。しかしながら、2005年には、EUは、このようなディーゼル車両に対する限界値を酸化窒素においては0.25g/kmに、粒子においては0.025g/kmにさらに徹底的に低下させることを計画している。したがって、この排出限度を守るために、適宜の排出ガス後処理が必要である。現在、酸化窒素排出が計画された最高値に既に非常に近づいているので、排出ガスからの煤煙粒子を低減させることに努力が集中している。

ディーゼル排出ガスから煤煙粒子を減少させるための有効な方法は、構造的な設計に応じて、煤煙の95重量%まで漉し出す煤煙フィルタである。さらに、いわゆるウォールフローすなわち壁面流動が蜂の巣構造により広く拡散され、その流路は、排出ガスが有孔性フィルタ壁部を通って流れなければならないように、交互に閉じられる。

しかしながら、煤煙負荷が増大するにつれて、上記フィルタは閉塞し、それは流れ抵抗のますますの増大、そして同様にエンジン出力の減少となる。この閉塞を防ぐために、上記フィルタは、連続的に又は周期的に煤煙から解放されなければならない。現在よく使用されている粒子フィルタの再生方法は、熱的燃焼,触媒反応法又は双方の方法の組合せにもとづいている。

純粋な熱的再生を行なうためには、600℃以上の温度が必要であるが、排出ガスは、エンジンが運転されてもこの状態に達することができない。したがって、このような浄化の際に、たとえば、公報DE19810738 C1号又はDE4110395 A1号に引用されているように、燃料運転バーナー又は電気運転加熱要素がフィルタ内で使用される。

純粋な熱的再生ではる高いエネルギーを消費することから、異なる方法としては、分離された煤煙の発火温度を400℃まで低下させる添加剤も燃料に入れられる。たとえば、PSAプジョーシトロエン社は、有機セリウム化合物が燃料に連続的に混入される方法を説明している。この方法は、粒子フィルタで排出ガスから除去される煤煙の金属酸化物の対応する増加を生ぜしめる。再生は、450℃以上までの排出ガス温度の短期の上昇によって周期的に行なわれ、それは、「活性化された」フィルタと結合した煤煙の焼け残りとなる。再生周期にて、この発火温度を達成するために、排出ガスへの炭化水素放出の増加を生ぜしめるより大量の燃料が燃焼室内に噴射される。この濃度上昇は、その酸化が、粒子フィルタに対して前置された白金触媒内で再生温度への搬出ガスの加熱となるように選定される。

さらなる熱的再生方法は、フィルタと結合した煤煙のための酸化剤としての二酸化窒素の発生を基礎としている。たとえば、EP341832 B1号及びEP1055805 A1号は、排出ガス中の残留酸素による酸化窒素NOの二酸化窒素NO2への変換のための酸化触媒と、後置された粒子フィルタと、から構成される装置を説明している。この場合、煤煙の焼け残りは、排出ガス中に十分な酸化窒素濃度があれば、400℃以下でも連続的に行なわれる。必要であれば、煤煙の燃焼は、公報EP1341832 A1号又はWO01/12320 A1号から、又はEP0758713号から引用されるように、フィルタ表面の適宜の触媒コーティングにより支援される。コーティングされた純粋な触媒反応方法においては、フィルタの触媒コーティングによってのみ表面に結合した煤煙を酸化させる、いわゆる自己再生の自己浄化された粒子フィルタが重要である。公報US6013599号は、380℃の排出ガス温度が、フィルタに結合した煤煙の浄化となる銅,鉄及びバナジウムの金属酸化物からなる混合酸化物ベースでの煤煙酸化触媒を説明している。公報US5100632号も、自己浄化のディーゼル粒子フィルタを公開しており、それにおいては、希土アルカリ酸化物と組み合わせられたフィルタ表面の白金/ロジウムコーティングにより、煤煙の発火温度を355℃までの低下させている。

したがって、すべての公知の再生方法において、煤煙粒子フィルタを解放するために355℃以上の排出ガス温度が必要とされる。これは、現代のディーゼルエンジンの多くの運転状態において達成されないので、これらの方法は、許容総重量が2.5トン以下の車両への実際の使用のためには条件付きでのみ適している。さらに、排出ガスシステムにおける外部エネルギー損失を有するすべての方法は、常にエンジン効率を低下させる。

本発明にかかる細かく分散された触媒は、煤煙粒子が二つの触媒反応活性中心の間に支持されない場合に目的を達成する。したがって、本体の表面への細かい分散は、そこに堆積された煤煙粒子と触媒との強い接触を生ずる。このようにして、150℃の排出ガス温度が達成され、排出ガスの酸化剤による煤煙の触媒反応酸化が実行される。さらに、触媒が排出ガスの残留酸素とともにその作用を展開することが、原理的に可能である。
【発明の効果】

本発明は、開孔型本体内で分離されたディーゼル煤煙に対する酸化触媒の変換能力が、煤煙粒子のために達成可能な界面上でのガス室に対する触媒反応活性中心の面積固有密度が高くなるにつれて大きくなるという観察にもとづいている。この観察は、表面に堆積された煤煙粒子が切断部でガス分子に対して離れず、処理技術的な処置によっても十分には流動されないという知識によって支持されている。そのために、触媒反応の煤煙粒子酸化の際に、触媒の原理的な機能方法が関与する反応相手との直接接触にもとづいているので、触媒反応活性中心の有効断面が、その面積負荷に関して、不均質のガス触媒の場合よりも非常に小さい。したがって、十分な煤煙変換活性を保証するために、煤煙粒子のために達成可能なガス室に対する界面への触媒の細かい分散が必要である。これにより、触媒の好適な分散は、個々の接触活性中心の平均間隔が互いに最小の分離された煤煙粒子単位(いわゆる煤煙一次構造)の直径を超えない場合に、達成される。その際、煤煙粒子は触媒材料の間に支持されないので、触媒と煤煙粒子との間の接触がない。煤煙粒子が触媒材料に対する接触なしに本体に支持されるならば、これらは触媒によって殆ど除去されないであろう。

現在、排出ガスにおけるこのいわゆる煤煙一次構造の大きさが、20と30nmの間にあるので、それに応じて細かく分散された触媒コーティングが要求されよう。その際、二つの触媒反応活性中心の間隔は、本体上に達した煤煙粒子を完全に触媒によって除去するためには、通常20nm以上にはならない。

貴金属Pt,Pd,Rh,Re,若しくはRu,又は,たとえば、V2O5,CeO2,La2O3,MnO2,CuOのような遷移金属酸化物,及びこれらの化合物からなり、そして、これらの化合物を含む混合物又は混合酸化物はもちろん、すべての公知の型式の煤煙を酸化する触媒は、好適であると考えられる。

しかしながら、少なくとも部分的に貴金属酸化物、特にロジウム酸化物Rh2O3,又はイットリウムおよびマンガンの酸化物からなり、又はこれらの化合物特にマンガン化イットリウムYMn2O5からなり、そして、これらの化合物を含む混合物又は混合酸化物からなる触媒が好適である。細かく分散されたこれらの化合物は、酸化された炭素系の煤煙物質に対して、最も高い能力を示した、そして、公知の貴金属および遷移金属酸化物と異なり、排出ガスの残留酸素成分をも利用できた。酸化された炭素系の煤煙物質に対するこの能力は、すでに、150℃以下の温度で始まった。意外なことに、これらの触媒は、炭化水素の酸化能力に関する試験の際に、非常に僅かな活性を示した。

有利には、表面フィルタと比較してより高い煤煙粒子が到達可能なフィルタ表面を有するいわゆる深層フィルタが使用される。フィルタ本体の連続的な解放が、深層フィルタの使用の際に達成される。有利には、表面フィルタと比較してより高い(dp>100nmなる直径を備えた)大きな煤煙粒子が負荷可能な表面を有するいわゆる深層フィルタが使用される。これらの長所は、双方のフィルタ型式における有孔構造の種々の形成にもとづいている。深層フィルタにおいては、開放した開孔システムが、より大きな煤煙粒子もフィルタ本体内に深く分離され、そしてフィルタ作用がフィルタの全容積および全表面に亘って展開されるように、構成されている。表面フィルタの場合には、構成が制限された有孔システムがこの大きな煤煙粒子のフィルタ本体内への侵入を阻止するので、主としてフィルタ表面の小さな外部のみが煤煙を処理する。これとともに意図されたフィルタ澱の迅速な形成は、細かく分散した煤煙触媒層による表面フィルタの連続的な解放を阻害する。

好ましくは、上記フィルタは、電気的加熱器と組み合せられる。特に、緊急時またはディーゼルエンジンの不利な運転状況の際、たとえば、冷えた状態からの始動の際、細かく分散したディーゼル触媒の閉塞を確実に排除するために、公報DE19718239 A1号から公知の電気的加熱器が使用される。

多くの場合、ディーゼル排出ガスの煤煙負荷または所望のフィルタ効率にしたがって、深層フィルタと表面フィルタはそれぞれ細かく分散して触媒材料でコーティングされており、深層フィルタに後続の表面フィルタを組み合わせることも、本発明による装置の好適な実施形態である。この処置により、個々のフィルタモジュールの調整された開放した開孔性に依存して、上記粒子の目的とする分離が可能であり、それは、所望の構成において、同時にフィルタ全体に亘る圧力損失を最小にしながら、フィルタ全効率の増加を生ずる。

本発明において、その特性が触媒反応活性中心の高い面積固有負荷を可能にし、これをできるだけ長期に、すなわちできるだけ長く保持するフィルタ表面が要求されている。

有孔構造またはこのために使用可能な支持材料の実際の表面に関する要求は、不均質のガス触媒と比較して僅かである。したがって、20nmより小さい孔直径を備えたナノオーダーの有孔支持構造は、排出ガス中の煤煙粒子(dp>20nm)の大きさ配分にもとづいて、これらの粒子が有孔システム内に侵入しないので、不適当である。したがって、必要であればそこにある触媒が、煤煙粒子の触媒反応酸化に寄与しないであろう。

したがって、本発明による細かく分散したディーゼル煤煙触媒の製造のために、たとえば、水溶性貴金属のような触媒先行化合物が懸濁液の形態の適宜のセラミック粒子とともに、支持体表面に塗布されるので、公知のウォッシュコート−コーティング方法が条件付きで適している。硬化が行なわれ、焼成によりコーティングが固定された後、活性化された触媒が、得られた層全体に亘って分散され、少なくとも部分的に煤煙粒子が到達可能ではない。したがって、分離表面への触媒反応活性中心の本発明による細かい分散を達成するために、コーティング懸濁液中における触媒を構成する化合物への強い集結が必要であろう。しかしながら、コーティング技術的な理由から、そして触媒反応活性成分としての貴金属の使用の際に、このような処置が条件付きでのみ使用可能である。

図3によるさらなる実施形態においては、ハウジング1内に、互いに直列に配置されそれぞれ触媒材料が細かく分散してコーティングされた壁面流動深層フィルタ2も壁面流動表面フィルタ4もる。この場合、双方のフィルタ種類の開放した開孔性は、前置された深層フィルタ内の流動方向に関して、好ましくは100nm以上の大きな煤煙粒子のみが分離され、後置された表面フィルタ内では、主として100nm以下の小さな煤煙粒子が排出ガスから除去されるように、構成されている。この処置によって、全フィルタ効率が可変に調整され、またディーゼルエンジンの粒子が十分な運転状況において、前置された深層フィルタの内側の有孔システムにおける大きな煤煙粒子の分離による圧力損失を高めるフィルタ澱の形成が阻止される。

本発明による細かく分散したディーゼル煤煙触媒の製造のための第一の簡単な方法においては、フィルタ本体は、その中に触媒がナノ粒子の形態で存在する低粘度のコロイド性コーティング溶液中に短時間浸漬される。約120℃での乾燥棚での乾燥が行なわれた後、触媒型式に応じてフィルタ表面に触媒粒子を固定するために、コーティングされた本体が500℃および1200℃の間で焼成される。このコーティング分散の製造は、たとえば、適宜の遷移金属のアルコラートによる加水分解により、またはゾル−ゲル技術による対応する化学量論的混合により、行なわれる。しかしながら、ミニまたはマイクロエマルジョンによる合成が好適であり、その際、工程パラメータに応じて3および1000nmの間で変化される単分散の粒子破片が保持されている。必要な細かく分散した触媒分配を達成するために、コロイド性コーティング溶液の調整可能な粒子濃度に応じて、場合によっては多重コーティングも必要である。

さらなる方法においては、コーティングの前に細かく分散した触媒のフィルタ表面への分散を改良するために、フィルタ表面もまた触媒粒子も、異なる充電が備えられる。これは、逆充電された分散された触媒粒子を備えるために、たとえば、適宜のアルコールまたは水溶液中への浸漬(そして必要であれば80℃での乾燥棚での乾燥)によりポリアクリル酸をフィルタ本体に含浸させることによって、またはさらなるイオン化ポリマー、たとえば、ポリジアリルジメチル塩化アンモニウムをコーティング分散体に添加することによって行なわれる。細かく分散した触媒層を負に充電されたフィルタ表面に塗布するために、フィルタ本体は、分散した触媒粒子の濃度がもはやさらには減らない限りは、コーティング溶液中に浸漬される。約120℃にて乾燥棚で乾燥が行なわれた後、触媒粒子をフィルタ表面に固定するために、触媒型式に応じて、コーティングされたフィルタ本体は、第一の方法の場合と同様に、500℃および1200℃の間で焼成される。

Claims (13)
- 粒子フィルタとしての開孔型本体と、前記フィルタの触媒反応再生のための前記開孔型本体の表面上の触媒と、を備えた煤煙フィルタであって、
前記触媒が、煤煙粒子が二つの触媒反応活性中心の間に沈澱しないように、細かく分散されていることを特徴とする煤煙フィルタ。 - 前記触媒の材料として、貴金属酸化物,イットリウムとマンガンの酸化物,及び/又は,これらの化合物からなり、かつ、これらの化合物を含む混合酸化物を使用することを特徴とする請求項1の煤煙フィルタ。
- 前記触媒が、排出ガスの残留酸素を使用することによって効果を発揮することを特徴とする請求項1又は2記載の煤煙フィルタ。
- 二つの触媒反応活性中心の間に、30nm以下の平均間隙を備えていることを特徴とする請求項1〜3のいずれかに記載の煤煙フィルタ。
- 前記触媒が、ロジウム酸化物及び/又はマンガン化イットリウムを含んでいることを特徴とする請求項1〜4のいずれかに記載の煤煙フィルタ。
- 前記触媒が、二酸化窒素を生成するために、一酸化窒素−酸化触媒の後方に、特にディーゼルエンジンを備えた車両の排出ガス管に、配設されたことを特徴とする請求項1〜5のいずれかに記載の煤煙フィルタ。
- 前記開孔型本体が深層フィルタとして構成され、かつ、その表面が酸化触媒によりコーティングされていることを特徴とする請求項1〜6のいずれかに記載の煤煙フィルタ。
- 前記開孔型本体が、深層フィルタと表面フィルタを含んでおり、これらフィルタが連続して接続され、かつ、各フィルタ要素が、細かく分散された状態の酸化触媒によってコーティングされていることを特徴とする請求項1〜7のいずれかによる煤煙フィルタ。
- 前記開孔型本体が、酸化触媒を電気的に加熱する半導体からなることを特徴とする請求項1〜8のいずれかに記載の煤煙フィルタ。
- 多孔質型本体の境界表面を、触媒−コロイド−溶液によってコーティングしたことを特徴とする請求項1〜9のいずれかに記載の煤煙フィルタの製造方法。
- ディーゼルエンジンを備えた車両の排出ガス管にて、ディーゼル煤煙を連続的に酸化することを特徴とする請求項1〜8のいずれかに記載の煤煙フィルタの使用方法。
- 酸化中に、酸素、特にオゾンの形態の酸素が、前記煤煙フィルタ内にて排出ガス中に含まれる酸素に対して付加的に導入されることを特徴とする請求項11記載の煤煙フィルタの使用方法。
- 排出ガス中に含まれる残留酸素によって、煤煙粒子が触媒反応酸化されることを特徴とする請求項11又は12記載の煤煙フィルタの使用方法。
