(2)ポリカーボネート樹脂(A成分)、スチレン系樹脂(B成分)、リン酸エステル化合物(C成分)、および前記D成分を、これらの合計100重量%当たり、4〜93重量%のA成分、5〜40重量%のB成分、1〜25重量%のC成分、および1〜50重量%のD成分となる割合であり、かつD成分における硬化樹脂の割合が、かかる100重量%当たり0.000001〜1重量%となる割合で押出機に供給する工程(工程−ii)、
(3)かかるA成分、B成分、C成分およびD成分を押出機中で溶融混練する工程(工程−iii)および、
(4)溶融混練されて得られた再生樹脂組成物を回収する工程(工程−iv)からなる、難燃剤として塩素化合物および臭素化合物を含有しない再生樹脂組成物の製造方法にかかる物である。
本発明のA成分であるポリカーボネート樹脂は、二価フェノールとカーボネート前駆体とを反応させて得られる芳香族ポリカーボネート樹脂であり、反応の方法としては界面重縮合法、溶融エステル交換法、カーボネートプレポリマーの固相エステル交換法、および環状カーボネート化合物の開環重合法などを挙げることができる。

スチレン系樹脂(B成分)は芳香族ビニル化合物の重合体または共重合体からなる樹脂、または芳香族ビニル化合物と他のビニル単量体およびゴム質重合体より選ばれる1種以上とを共重合して得られる共重合体からなる樹脂をいう。芳香族ビニル化合物は樹脂100重量%中10重量%以上含有するものが好ましい。B成分中の芳香族ビニル化合物の割合は、より好ましくは30重量%以上、更に好ましくは40〜90重量%、特に好ましくは50〜80重量%である。かかる芳香族ビニル化合物の割合はB成分の全量100重量%中の割合であり、B成分として複数の重合体が混合する場合は、全ての重合体がかかる好適な条件を満足する必要はない。しかしいずれの重合体においても芳香族ビニル化合物の割合は10重量%以上であることが好ましい。次にスチレン系樹脂中に含まれる代表的な単量体化合物について説明する。
本発明のリン酸エステル化合物(C成分)としては、例えば難燃剤として知られた各種のリン酸エステル化合物を使用することができるが、より好適には下記一般式(1)で表される1種または2種以上のリン酸エステル化合物を挙げることができる。
本発明のD成分は、硬化樹脂が成形品の少なくとも一部に積層されてなるポリカーボネート樹脂成形品の粉砕物であり、より好適には成形品の表面側もしくは裏面側の少なくも一面の面積の70%以上において硬化樹脂が積層されてなるポリカーボネート樹脂成形品の粉砕物であり、更に好適には成形品の表面側もしくは裏面側の少なくも一面の面積の70%以上において硬化樹脂が積層されてなるポリカーボネート樹脂成形品の粉砕物である。かかる硬化樹脂は、成形品の少なくとも一面の全て(100%)において積層されていてもよい。尚、硬化樹脂が積層される成形品は、通常板状成形品、またはその変形物とみなせ、かかる成形品の面は、表面および裏面から実質的に構成されるものである。
本発明に再生樹脂組成物において、前記のポリカーボネート樹脂(A成分)、スチレン系樹脂(B成分)、リン酸エステル化合物(C成分、および硬化樹脂が成形品の少なくとも一部に積層されてなるポリカーボネート樹脂成形品の粉砕物(D成分)の割合について説明する。これらはA成分〜D成分の合計100重量%中、A成分4〜93重量%、B成分5〜40重量%、C成分1〜25重量%、およびD成分1〜50重量%である。好ましくは、A成分15〜85重量%(より好ましくは25〜75重量%)、B成分8〜30重量%(より好ましくは10〜25重量%)、C成分2〜20重量%(より好ましくは5〜18重量%)、およびD成分3〜50重量%(より好ましくは3〜30重量%、更に好ましくは5〜30重量%)である。A成分が前記下限を下回る場合には安定した特性の樹脂組成物を得ることが困難となり、A成分が前記上限を超える場合には硬化樹脂がポリカーボネート樹脂に与える悪影響が大きくなり所定の特性を得られ難くなる。B成分が前記下限を下回る場合には硬化樹脂がポリカーボネート樹脂に与える悪影響が大きくなり易く、B成分が前記上限を超える場合には難燃性に劣りやすい。C成分が前記下限を下回る場合には硬化樹脂がポリカーボネート樹脂に与える悪影響が大きくなったり難燃性が不足し易く、C成分が前記上限を超える場合には耐熱性が劣るようになる。D成分が前記下限を下回る場合には、廃棄物や不用品の利用効率が低下すると共に、硬化樹脂の不足による難燃性の向上が低下しやすく、D成分が前記上限を上回る場合には、安定した特性の樹脂組成物を得ることが困難となるかまたは硬化樹脂の悪影響が大きくなりやすい。
本発明は前記A成分〜D成分をその必須成分とするものであるが、更に本発明の効果を発揮させるため、各種の添加剤を配合することができる。中でも好適な添加剤としては、含フッ素滴下防止剤、強化フィラーおよびB成分以外のゴム弾性体が挙げられる。前者は難燃性の向上に効果があり、後者は強度や剛性の向上およびD成分の硬化樹脂の微分散化に効果がある。
本発明の再生樹脂組成物は、前記A成分〜D成分を必須成分として含み、更に任意に他の強化フィラーや添加剤成分等を溶融混練機を用いて溶融混練し製造されるものである。例えばA成分〜D成分の各成分、並びに任意に他の成分を予備混合し、その後溶融混練し、ペレット化する方法を挙げることができる。予備混合の手段としては、ナウターミキサー、V型ブレンダー、ヘンシェルミキサー、メカノケミカル装置、押出混合機などを挙げることができる。予備混合においては場合により押出造粒器やブリケッティングマシーンなどにより造粒を行うこともできる。予備混合後溶融混練機で溶融混練、およびペレタイザー等の機器によりペレット化する。
(1)評価項目
(a)燃焼性:実施例にて作成された組成物に対し、UL規格94Vに従い表1に記載された厚みの試験片を用い、燃焼試験を実施した。試験片5本中の最大燃焼秒数、合計燃焼秒数、およびドリップの有無を観察した。
(b)硬化樹脂の定量
市場から回収された硬化樹脂に被覆されたポリカーボネート樹脂を含有する成形品破砕物20gを塩化メチレン200cm3に溶解後、ろ過を行った。その後、ろ紙上に残ったポリカーボネート樹脂を取り除くために50mlの塩化メチレンで3回洗浄した。次にろ紙上のろ過残物を乾燥し、重量を測定し、硬化樹脂を定量した。
(c)硬化樹脂の特定
前記(b)にて得られた硬化樹脂をFT−IRにて定性分析を行い、硬化樹脂の種類を特定した。
(d)成形品主材の特定
FT−IRにて市場から回収された成形品の主材に対し定性分析を行い、主材の種類を確認した。
(e)成形品の厚さ測定
主材の厚さは、ノギスを用いて測定した。また、被膜である硬化樹脂の厚さは、まずミクロトームで断面を切り出した後にSEMにて厚さを測定した。
表1〜表3に示す組成でポリカーボネート樹脂、スチレン系樹脂、リン酸エステル化合物、破砕物、充填剤、滴下防止剤、離型剤を、径30mmφのベント式二軸押出機[(株)日本製鋼所製TEX30XSST]に供給し、シリンダー温度250℃、スクリュー回転数150rpm、吐出量20kg/h、およびベント減圧度3kPaで溶融押出してペレット化した。それぞれの実施例および比較例においてかかるペレットの製造は以下のように実施した(成分の説明は後述する符号をもって行う)。
すべての成分をタンブラーを用いて均一に混合して予備混合物を作成し、かかる混合物を押出機の第1供給口より供給した。尚、MRおよびPTFEはそれぞれPC中に2.5重量%となる濃度で予め均一に混合し、かかる混合物をタンブラーに供給した。
第2供給口から、ST−1を供給し、更に強化フィラー(TD−2)がある場合には、強化フィラーも第2供給口から単独で供給した。第2供給口からの原料はスクリュー式サイドフィーダーにより押出機に供給された。更にC成分(FR−2)は、80℃に加熱した状態で液注装置(富士テクノ工業(株)製HYM−JS−08)を用いてシリンダー途中の第3供給口(第1供給口と第2供給口との間に位置)から、各々所定の割合になるよう押出機に供給した。残りの成分はタンブラーで均一に混合し第1供給口より供給した(MR、PTFEの混合方法は前記(i)に同じ)。液注装置は一定量を供給する設定とし、その他の原料の供給量は計量器[(株)クボタ製CWF]により精密に計測された。
強化フィラー(TD−3)を第2供給口から供給し、残りの成分を全てタンブラーで予備混合して第1供給口から供給した。使用した装置は前記(ii)の場合と同様である。

RE−1:市場でオートバイ風防に使用されたポリカーボネート樹脂シート(厚み約5mm)を水洗、乾燥したのち粉砕機((株)朋来鉄工所製SB−210)にて、70kg/hの処理能力で破砕し、V型ブレンダーにて均一にブレンドし破砕物(RE−1)を得た。RE−1を組成分析した結果、メラミン系硬化樹脂(厚み2μm)にて被覆されたポリカーボネート樹脂であった。
RE−2:市場で建設機器の窓に使用された成形品(厚み約5mm)をRE−1と同様に水洗、乾燥、破砕、ブレンドし破砕物(RE−2)を得た。RE−2を組成分析した結果、シリコン系硬化樹脂(厚み10μm)にて被覆されたポリカーボネート樹脂であった。
RE−3:市場で自動車のヘッドランプレンズに使用された成形品(透光部分の厚み約3mm)をRE−1と同様に水洗、乾燥、破砕、ブレンドし破砕物(RE−3)を得た。RE−3を組成分析した結果、アクリル系硬化樹脂(厚み10μm)に被覆されたポリカーボネート樹脂であった。

Claims (11)
- ポリカーボネート樹脂(A成分)4〜93重量%、スチレン系樹脂(B成分)5〜40重量%、リン酸エステル化合物(C成分)1〜25重量%、および硬化樹脂が成形品の少なくとも一部に積層されてなるポリカーボネート樹脂成形品の粉砕物(D成分)1〜50重量%の合計100重量%を溶融混練してなり、かつ(i)かかる100重量%中の硬化樹脂の割合が0.000001〜1重量%であり、(ii)難燃剤として塩素化合物および臭素化合物を含有しない再生樹脂組成物。
- 前記D成分における硬化樹脂は、実質的に着色剤を含有しない硬化樹脂である請求項1に記載の再生樹脂組成物。
- 前記D成分は、透明なポリカーボネート樹脂成形品表面にハードコート被膜が積層されてなる成形品の粉砕物である請求項1または2のいずれか1項に記載の再生樹脂組成物。
- 前記D成分における硬化樹脂は、メラミン硬化樹脂、シリコーン硬化樹脂およびアクリル硬化樹脂から選択される少なくとも1種の硬化樹脂である請求項1〜3のいずれか1項に記載の再生樹脂組成物。
- 前記D成分における硬化樹脂の厚みは、0.5〜100μmの範囲である請求項1〜4のいずれか1項に記載の再生樹脂組成物。
- 更に含フッ素滴下防止剤をA成分〜D成分の合計100重量部に対し0.05〜5重量部含有してなる請求項1〜5のいずれか1項に記載の再生樹脂組成物。
- 更にタルク、マイカ、およびワラストナイトから選択される少なくとも1種の充填材をA成分〜D成分の合計100重量部に対し1〜100重量部含有してなる請求項1〜6のいずれか1項に記載の再生樹脂組成物。
- 前記請求項1〜7のいずれか1項に記載の再生樹脂組成物より形成された成形品。
- 前記成形品は、肉厚0.8〜2mmの筐体成形品である請求項8に記載の成形品。
- (1)硬化樹脂が成形品の少なくとも一部に積層されてなるポリカーボネート樹脂成形品の粉砕物(D成分)を準備する工程(工程−i)、
(2)ポリカーボネート樹脂(A成分)、スチレン系樹脂(B成分)、リン酸エステル化合物(C成分)、および前記D成分を、これらの合計100重量%当たり、4〜93重量%のA成分、5〜40重量%のB成分、1〜25重量%のC成分、および1〜50重量%のD成分となる割合であり、かつD成分における硬化樹脂の割合が、かかる100重量%当たり0.000001〜1重量%となる割合で押出機に供給する工程(工程−ii)、
(3)かかるA成分、B成分、C成分およびD成分を押出機中で溶融混練する工程(工程−iii)および、
(4)溶融混練されて得られた再生樹脂組成物を回収する工程(工程−iv)からなる、難燃剤として塩素化合物および臭素化合物を含有しない再生樹脂組成物の製造方法。 - 硬化樹脂が成形品の少なくとも一部に積層されてなるポリカーボネート樹脂成形品の再利用方法であって、該成形品の粉砕物(D成分)を準備し、ポリカーボネート樹脂(A成分)、スチレン系樹脂(B成分)、リン酸エステル化合物(C成分)、および前記D成分を、これらの合計100重量%当たり、4〜93重量%のA成分、5〜40重量%のB成分、1〜25重量%のC成分、および1〜50重量%のD成分となる割合であり、かつD成分における硬化樹脂の割合が、かかる100重量%当たり0.000001〜1重量%となる割合で押出機に供給し、押出機中でかかるA成分、B成分、C成分およびD成分を溶融混練し、溶融混練されて得られた樹脂組成物を塩素化合物および臭素化合物を含有しない再生樹脂組成物として回収することを特徴とする再利用方法。
