Abstract
Die Erfindung betrifft einen neuartigen, thermisch stabilen Katalysator, ein Verfahren zu dessen Herstellung und dessen Verwendung in Verfahren zur heterogen katalysierten Oxidation von Chlorwasserstoff zu Chlor. Der Katalysator enthält einen nanopartikulären Kern, bestehend aus einer Rutheniumverbindung, und eine diesen umgebende gas- und flüssigkeitsdurchlässige Hülle aus Zirkonoxid oder Titanoxid.

Katalysator für Oxidationsreaktionen in Gegenwart von Chlorwasserstoff und/oder Chlor und Verfahren zu dessen Herstellung, sowie dessen Verwendung
Die Erfindung betrifft einen neuartigen, thermisch stabilen Katalysator, ein Verfahren zu dessen Herstellung und dessen Verwendung in Verfahren zur heterogen katalysierten Oxidation von Chlorwasserstoff zu Chlor.
Eine Reaktion von großem industriellem Interesse ist das von Deacon 1868 entwickelte Verfahren der katalytischen Chlorwasserstoffoxidation mit Sauerstoff.
Durch die Chloralkalielektrolyse wurde das Deacon- Verfahren in der Vergangenheit stark in den Hintergrund gedrängt. Nahezu die gesamte Produktion von Chlor erfolgte durch Elektrolyse wässriger Kochsalzlösungen.
Das o.g. Deacon-Verfahren ist aber insbesondere in Hinblick auf den weltweit wachsenden Chlorbedarf in Anbetracht weniger stark wachsender Nachfrage nach Natronlauge, die das wesentliche Nebenprodukt der Chloralkalielektrolyse bildet, von hohem wirtschaftlichem Interesse.
Dieser Entwicklung kommt das Verfahren zur Herstellung von Chlor durch katalytische Oxidation von Chlorwasserstoff entgegen, das von der Natronlaugenherstellung entkoppelt ist. Darüber hinaus fällt Chlorwasserstoff in großen Mengen beispielsweise bei Phosgenierungsreaktionen, etwa bei der Isocyanat-Herstellung, als Koppelprodukt an.
Die katalytische Oxidation von Chlorwasserstoff zu Chlor ist eine Gleichgewichtsreaktion. Die Lage des Gleichgewichts verschiebt sich hierbei mit zunehmender Temperatur zu Ungunsten des gewünschten Endproduktes Chlor.
Die gegenwärtig zur katalytischen Oxidation von Chlor verwendeten Katalysatoren im Zusammenhang mit Verfahren, die mit dem o.g. Deacon-Verfahren verwandt sind, basieren daher auf Katalysatorkomponenten, die bereits bei niedrigen Temperaturen eine hohe Aktivität bzgl. des Umsatzes von Chlorwasserstoff zu Chlor aufweisen. So offenbart die WO 2007/134726, dass hierfür Katalysatoren basierend auf Ruthenium, Palladium, Platin, Osmium, Iridium, Silber, Kupfer oder Rhenium geeignet seien. Das Verfahren gemäß der WO 2007/134726 wird bevorzugt in Temperaturbereichen von 2000C bis 4500C ausgeführt.
In der WO 2007/134726 wird nicht offenbart, dass ein Grund für die vorgenannten bevorzugten Temperaturen, bei denen das Verfahren betrieben wird, die nachteiligen Auswirkungen auf den Katalysator bei höheren Temperaturen sind. Jene nachteiligen Auswirkungen beziehen sich auf die allgemein bekannte Eigenschaft von Übergangsmetallen wie etwa Ruthenium bei erhöhten Temperaturen durch Oxidation in eine flüchtige Form überführt zu werden und/oder zu versintern.
Die Möglichkeit der weiteren Oxidation von insbesondere Ruthenium zur flüchtigen Verbindung beschreiben etwa Backmann et al. in „On the transport and speciation of ruthenium in high temperature oxidising conditions" (Radiochim. Acta, 2005 93: 297-304). Hierin wird auch offenbart, dass außer den Phasen Ru und RuO2 alle Oxide des Rutheniums flüchtige Verbindungen sind, die innerhalb von Minuten bei Temperaturen oberhalb von 8000C in größeren Mengen gebildet werden. Bei Temperaturen von bis zu 4500C, wie sie in der WO 2007/134726 offenbart werden, ist daher davon auszugehen, dass die Bildung der flüchtigen Rutheniumspezies ebenfalls eintritt, wenn auch nicht in der Geschwindigkeit. In industriellen Verfahren, in denen solche Verfahren betrieben werden, sind jedoch Betriebszeiten von Monaten bis zu Jahren durchaus üblich, so dass von einem merklichen Effekt auszugehen ist.
Hierdurch würde die katalytische Oxidation von Chlorwasserstoff zu Chlor nach kurzer Zeit durch den Verlust an Katalysator nicht mehr in ausreichendem Maße einen Umsatz erzielen können.
Die Möglichkeit der Versinterung solcher Katalysatoren ist ebenfalls allgemein bekannt und ist bedingt durch die Mobilität von Molekülen bei höheren Temperaturen, wie es etwa in Ertl et. al., Handbook of Heterogenous Catalysis, 1997, VoI 3, 1276-1278 beschrieben wird. Durch eine solche Versinterung resultiert eine Abnahme der katalytisch aktiven Metalloberfläche und damit nimmt zugleich die katalytische Aktivität des Katalysators signifikant ab.
Gängige Katalysatoren, wie sie etwa in der WO 2007/134726 offenbart werden, sind also nachteilig, da sie bei höheren Temperaturen nicht mehr verwendet werden können, weil entweder ein Verlust des Katalysators durch Überführung in eine flüchtige Spezies befürchtet werden müsste, oder weil der Katalysator versintern und damit nicht mehr in genügend katalytisch aktiver Form vorliegen würde.
Da die katalytische Oxidation von Chlorwasserstoff zu Chlor aber eine stark exotherme Reaktion ist, ist eine Temperaturerhöhung entweder stets prozesstechnisch aufwändig zu verhindern, oder der Katalysator muss in regelmäßigen Abständen erneuert werden.
Einen alternativen Katalysator und ein Verfahren zu dessen Herstellung, der die vorgenannten Nachteile nicht mehr aufweist, wird in der deutschen Patentanmeldung mit der Anmeldenummer DE 10 2007 047 434.4 offenbart.
Der in der DE 10 2007 047 434.4 offenbarte Katalysator besteht aus nano-partikulärem Palladium, um das sich eine poröse Zirkoniumoxid-Schicht befindet. Der dort offenbarte Katalysator ist für die Verwendung im Rahmen von Hydrierungen und Dehydrierungen bestimmt. Es wird nicht offenbart, dass der Katalysator für die heterogen katalysierte Oxidation von Chlorwasserstoff zu Chlor verwendbar wäre.
Das in der DE 10 2007 047 434.4 offenbarte Verfahren zur Herstellung des Katalysators umfasst die Schritte Herstellung von Palladium-Nanopartikeln, Umhüllen der hergestellten Palladium-
Nanopartikel mit Siθ2, Auftragen einer porösen Zirkoniumoxidschicht auf die Pd/SiO∑-Kugeln und Auswaschen der SiCVSchicht mit einer Base. Eine Verwendung von Ruthenium oder Rutheniumverbindungen im Rahmen des Verfahrens der DE 102007 047 434.4 wird nicht offenbart. In anderen technischen Gebieten ist die prinzipielle Möglichkeit einer Umhüllung von Nanopartikeln zwar bekannt, allerdings werden hier solche Umhüllungen um halbleitende Partikel offenbart.
So offenbaren Darbandi et al. in „Single Qunatum Dots in Süica Spheres by Microemulsion Synthesis", Chem. Mater. 2005, 17: 5720-5725, dass um Kadmiumselenit/Zinksulfid-Nanopartikel Silikaschichten gebildet werden können, indem Tetradecyl-Orthosilikat (TEOS) in einem. Emulsionsverfahren auf die Nanopartikel aufgebracht wird und indem dann das TEOS mittels Zugabe von Ammoniakwasser auf der Oberfläche der Nanopartikel zur Polymerisation gebracht wird.
Hierbei wird nicht offenbart, dass die so entstandene Silikatschicht aufgelöst, bzw. eine weitere Zirkonoxidschicht auf dieser Silikatschicht aufgebracht wird.
Einen Transfer dieser Herstellmethode von umhüllten Nanopartikeln auf Katalysatormaterialien offenbaren Naito et al. in „Preparation of hollow silica-Rh, -Ir, and Rh/Ir-bimetallic nanocomposites by reverse micelle technique and their unique adsoption and catalytic behavior", Scientific Bases for the Preparation of Heterogeneous Catalysts, ed. E.M. Gaigneaux, 2006: 63-70. Hierin wird die Herstellung von mit Silikat umhüllten Nanopartikeln in Emulsionen ähnlich zu jenen aus Darbandi et al. offenbart, wobei die Bildung der Nanopartikel und deren Umhüllung in der gleichen Lösung geschehen. Es wird wiederum TEOS mittels Zugabe von Ammoniakwasser auf der Oberfläche der Nanopartikel zu Silikatschichten polymerisiert.
Gemäß der Offenbarung von Naito et al. werden bei einer Anwendung auf Ruthenium- Nanopartikel, erhalten aus der Kristallisation von Rutheniumchlorid, nicht hohle (nh) Partikel erhalten, die aus einem Kern aus Ruthenium und einer direkt hieran anschließenden Silikatschicht bestehen. Im Fall von etwa Rhenium-Nanopartikeln, erhalten aus der Kristallisation von Amino-
Rhenium-Chlorid, werden hingegen hohle (h) Partikel erhalten, die aus einem Nanopartikel des
Rhenium, sowie einer umgebenen Silikatschicht bestehen, in der sich der Nanopartikel frei bewegen kann. D.h. der Nanopartikel des Rheniums ist weder mechanisch noch durch eine chemische Bindung an einem festen Ort innerhalb des offenbarten hohlen Gesamtpartikels fixiert.
Es wird weiter offenbart, dass sich die mittels des Verfahrens nach Naito et al. hergestellten
Nanoparikel als Katalysatoren eignen und dass sich diese Partikel je nachdem, ob es sich um hohle oder nicht hohle Partikel handelt, durch unterschiedliche Adsorptionseigetischaften hinsichtlich der Gase Wasserstoff und Kohlenmonoxid auszeichnen. Naito et al. offenbaren weiter, dass durch
diese Eigenschaften der erhaltenen Katalysatormaterialien für Hydrierungen oder Dehydrierungen besonders vorteilhafte Eigenschaften resultieren.
Auch Naito et al. offenbaren nicht, dass die Silikatschicht aufgelöst, bzw. eine weitere
Zirkonoxidschicht auf dieser Silikatschicht aufgebracht wird. Weiter offenbaren Naito et al. keine Verwendung der Katalysatoren für Oxidationsreaktionen und insbesondere nicht für die Oxidation von Chlorwasserstoff zu Chlor. Da das Adsorptionsverhalten von Molekülen auf
Katalysatoroberflächen auch von den Radien der Atome der Moleküle abhängt und da insbesondere
Chloratome einen signifikant größeren Atomradius haben als die in Naito et al. offenbarten
Atome/Molekühle Wasserstoff und Kohlenmonoxid, ist eine Übertragbarkeit der Ergebnisse auf die Oxidation von Chlorwasserstoff zu Chlor fraglich. Einen Hinweis auf eine bessere Stabilität der erhaltenen Katalysatoren geben Naito et al. ebenfalls nicht.
Ausgehend vom Stand der Technik besteht also immer noch die Aufgabe Katalysatoren, sowie Verfahren zu deren Herstellung bereitzustellen, die geforderte Thermostabilität auch in Gegenwart von Chlorwasserstoff und/oder Chlor aufweisen, ohne dass die Aktivität dieser Katalysatoren beschränkt wird.
Es wurde nun überraschend gefunden, dass ein Katalysator für die heterogen katalytische Oxidation in Gegenwart von Chlorwasserstoff und/oder Chlor, dadurch gekennzeichnet, dass er einen nanopartikulären Kern, bestehend aus einer Rutheniumverbindung und einen diese umgebende gas- und flüssigkeitsdurchlässige Hülle aus Zirkonoxid oder Titanoxid enthält, diese Aufgabe zu lösen vermag.
Der Begriff „nanopartikulär" bezeichnet im Zusammenhang mit der vorliegenden Erfindung Partikel mit einem Mittelwert einer Partikelgrößenverteilung (d50) von 0,1 bis 100 nm. Bevorzugt haben solche Partikel einen Mittelwert einer Partikelgrößenverteilung (d50) von 0,3 bis 70 nm, besonders bevorzugt von 0,5 bis 40 nm. Rutheniumverbindung bezeichnet im Zusammenhang mit der vorliegenden Erfindung die Stoffe ausgewählt aus der Liste bestehend aus Ruthenium, Rutheniumoxide und Rutheniumoxychloride.
Bevorzugte Rutheniumverbindungen sind Rutheniumoxide und Rutheniumoxychloride.
Der vorgenannte Kern, bestehend aus einer nanopartikulären Rutheniumverbindung, liegt üblicherweise in einer Hülle aus Zirkonoxid oder Titanoxid vor, deren Innendurchmesser größer ist als der Außendurchmesser des nanopartikulären Kerns, bestehend aus einer Rutheniumverbindung.
Hieraus folgt, dass üblicherweise hohle Hüllen aus Zirkonoxid oder Titanoxid vorliegen, in denen der nanopartikuläre Kern, bestehend aus einer Rutheniumverbindung, frei beweglich ist. D.h. der nanopartikuläre Kern ist weder mechanisch noch durch eine chemische Bindung an einem festen Ort innerhalb der hohlen Hülle fixiert.
Ein solcher erfindungsgemäßer Katalysator ist besonders vorteilhaft, weil die Hülle aus Zirkonoxid oder Titanoxid ein Versintern des nanopartikulären Kerns, bestehend aus einer Rutheniumverbindung, mit anderen nanopartikulären Kernen, bestehend aus einer Rutheniumverbindung, verhindert, zugleich aber die gesamte Oberfläche des nanopartikulären Kerns, bestehend aus einer Rutheniumverbindung, aber als Adsoptionsoberfläche für die zu oxidierende Verbindung im Sinne einer heterogen katalysierten Oxidation zur Verfugung steht, ohne dass aktive Zentren des nanopartikulären Kerns, bestehend aus einer Rutheniumverbindung, durch Bindungsstellen mit dem Hüllmaterial nicht zugänglich sind. Es sind damit alle aktiven Zentren des Kerns, bestehend aus einer nanopartikulären Rutheniumverbindung, in vollem Umfang zugänglich. Ohne an eine Theorie gebunden zu sein, verhindert oder verzögert ein solcher Katalysator auch die vorstehend diskutierte Überführung des Rutheniums in flüchtige Komponenten, da im Inneren der Hülle aus Zirkonoxid oder Titanoxid durch Stofftransportwiderstände ein erhöhter Partialdruck solcher flüchtiger Komponenten entsteht, sobald diese gebildet werden. Dies führt mindestens zu einer Hemmung oder Verhinderung einer weiteren Bildung solcher flüchtiger Komponenten, so dass der erfindungsgemäße Katalysator sich durch eine besonders vorteilhafte Stabilität bei hohen Temperaturen, wie sie etwa bei der heterogen katalysierten Oxidation von Chlorwasserstoff zu Chlor vorherrschen, auszeichnet. Die vorgenannten Stofftransportwiderstände unterscheiden sich aber häufig durch die noch einmal grob unterschiedlichen Molekülradien der flüchtigen Komponenten zu jenen der Reaktanden etwa der heterogen katalysierten Oxidation von Chlorwasserstoff zu Chlor, so dass für diese der Stofftransportwiderstand durch die Hülle aus Zirkonoxid oder Titanoxid keinen signifikant negativen Einfluss auf den Umsatz etwa zu Chlor hat.
Zur Verdeutlichung der vorgenannten Aussage wird auf die allgemein bekannten Atomradien der an solchen Oxidationsreaktionen beteiligten Atome verwiesen. So hat etwa Ruthenium einen Atomradius von 130 pm und Sauerstoff einen Atomradius von 60 pm, so dass näherungsweise von einem Molekülradius, z.B. der flüchtigen Komponente Rutheniumtetroxid, unter der Annahme einer tetraedrischen Anordnung von Sauerstoff um das Rutheniumatom, von mindestens 250 pm ausgegangen werden kann. Hingegen hat Chlor beispielsweise einen Atomradius von nur etwa 100 pm.
Der Außendurchmesser der Hülle aus Titanoxid oder Zirkonoxid beträgt üblicherweise von 10 bis 1000 nm, bevorzugt von 15 bis 500 nm und besonders bevorzugt von 20 bis 300 nm und der rLanopartikuläre Kern, bestehend aus einer Rutheniumverbindung, hat einen deutlich kleineren Durchmesser als jenen Außendurchmesser.
Die Schichtdicke der Hülle liegt üblicherweise im Bereich von 10 bis 100 nm, vorzugsweise von 15 bis 80 nm, besonders bevorzugt von 15 bis 40 nm. Die Schichtdicke der Hülle aus Zirkonoxid oder Titanoxid sollte nicht zu gering sein, um ihre physikalische Stabilität nicht zu beeinträchtigen, sollte aber nicht signifikant größer sein als die
- D - zuvor angegebenen maximalen Schichtdicken, um die Stofftransportümitierung für die Reaktanden der heterogen katalysierten Oxidationsreaktion etwa von Chlorwasserstoff zu Chlor nicht signifikant erscheinen zu lassen.
Die Hülle aus Titanoxid oder Zirkonoxid gemäß den erfindungsgemäßen Katalysatoren im Bereich von 10 bis 100 nm, vorzugsweise von 15 bis 80 nm, besonders bevorzugt von 15 bis 40 nm ist besonders vorteilhaft, weil diese im Gegensatz zu den nach dem Stand der Technik verwendeten Hüllen aus Silikaten durch die deutlich geringere Dicke keine bzw. kaum Stofftransportwiderstände aufweisen.
Zusätzlich zeigt die erfindungsgemäße Hülle aus Titanoxid oder Zirkonoxid eine geringere Neigung zur Reaktion mit Chlorwasserstoff und somit zur Bildung von flüchtigen Chloriden.
Die heterogen katalytische Oxidation in Gegenwart von Chlorwasserstoff und/oder Chlor ist also bevorzugt die heterogen katalytische Oxidation von Chlorwasserstoff zu Chlor, gemäß dem in dieser Erfindung offenbarten Verfahren.
In einer bevorzugten Ausführungsform der vorliegenden Erfindung handelt es sich also um einen Katalysator für die heterogen katalytische Oxidation von Chlorwasserstoff zu Chlor, dadurch gekennzeichnet, dass er einen nanopartikulären Kern, bestehend aus einer Rutheniumverbindung und einen diese umgebende gas- und flüssigkeitsdurchlässige Hülle aus Zirkonoxid oder Titanoxid, enthält.
Ferner besteht auch eine geringere Neigung zur Reaktion mit organischen Stoffen, die in geringen Anteilen häufig in Prozessgasen, umfassend die Reaktanden der heterogen katalysierten Oxidation von Chlorwasserstoff zu Chlor, enthalten sind. Die bei diesen hohen Temperaturen stattfindenden
Reaktionen können zu einer Schädigung des Katalysators etwa durch einen Verschluss der Poτen der Hülle über eine Verkokung oder sogar zu einem Verlust der Hülle führen, was mit den erfindungsgemäßen Materialien der Hülle aus Zirkonoxid oder Titanoxid weniger wahrscheinlich ist.
Der erfmdungsgemäße Katalysator kann auch eine Vielzahl von nanopartikulären Kernen, bestehend aus einer Rutheniumverbindung und diese jeweils umgebende gas- und flüssigkeitsdurchlässige Hüllen aus Zirkonoxid oder Titanoxid, aufweisen. So kann der Katalysator als Formköper, umfassend viele der vorgenannten nanopartikuläre Kerne, bestehend aus einer Rutheniumverbindung umgeben von gas- und flüssigkeitsdurchlässige Hüllen aus Zirkonoxid oder Titanoxid, vorliegen.
Ein weiterer Gegenstand der vorliegenden Erfindung ist ein Verfahren zur Herstellung eines Katalysators für heterogen katalysierte Oxidationsreaktionen in Gegenwart von Chlorwasserstoff und/oder Chlor, umfassend mindestens die Schritte-. a) Herstellen von nanopartikulären Kernen, bestehend aus einer Rutheniumverbindung,
b) Umhüllen der hergestellten nanopartikulären Rutheniumkerne aus Schritt a) mit einer Silikatschicht, c) weiteres Umhüllen der aus Schritt b) erhaltenen Partikel mit einer Hülle aus porösem Zirkonoxid oder Titanoxid, d) Entfernen der Silikatschicht aus den Partikeln, erhalten aus Schritt c) unter Verwendung einer Lauge.
Für das Herstellen der nanopartikulären Kerne, bestehend aus einer Rutheniumverbindung, gemäß Schritt a) des erfϊndungsgemäßen Verfahrens, werden üblicherweise in Alkoholen lösliche Rutheniumverbindungen wie beispielsweise solche ausgewählt aus der Liste bestehend aus Rutheniumoxiden, Ruthenium-Carbonyl-Komplexen, Rutheniumsalzen anorganischer Säuren, Ruthenium-Nitrosyl-Komplexen, Ruthenium-Amin-Komplexen und der Mischformen, eingesetzt.
Nicht abschließende Beispiele für Ruthenium-Carbonyl-Komplexe sind etwa jene ausgewählt aus der Liste bestehend aus Ru(CO)5, Ru2(CO)9 und Ru3(CO)i2.
Nicht abschließende Beispiele für Rutheniumsalze anorganischer Säuren sind etwa jene ausgewählt aus der Liste bestehend aus Rutheniumchlorid, Rutheniumbromid, Natrium-Chlororuthenat (Na3[RuCl6]), Kalium-Chlororuthenathydrate K2[RuCl2(H2O)4] und Rutherüumoxychlorid (RuOCl2, Ru2OCl4).
Nicht abschließende Beispiele für Ruthenium-Nitrosyl-Komplexe sind etwa jene ausgewählt aus der Liste bestehend aus K2[RuCl5(NO)] und [Ru(NHj)5(NO)]Cl3, Nicht abschließende Beispiele für Ruthenium-Amin-Komplexe sind etwa jene ausgewählt aus der Liste bestehend aus Rutheniumhexaminchlorid ([Ru(NH3)6]Cl2, [Ru(NH3)^]Cl3) und Rutheniumchloropentaminchlorid ([Ru(NHs)5Cl]Cl2).
Das erfindungsgemäße Herstellen von nanopartikulären Kernen, bestehend aus einer Rutheniumverbindung, gemäß dem Schritt a) des erfindungsgemäßen Verfahrens, erfolgt üblicherweise durch Reduktion der löslichen Rutheniumverbindung.
Eine solche Reduktion kann chemisch und/oder elektrochemisch durchgeführt werden. Bevorzugt erfolgt sie chemisch.
Wenn die Reduktion chemisch erfolgt, so werden bevorzugt reduzierend wirkende Verbindungen mit „aktivem Wasserstoff' wie z.B. Wasserstoff, Methanol, Ethanol, Propanol und langkettigere Alkohole, Ethandiol, Glykol, 1,3-Propandiol, Glycerin und Polyole eingesetzt.
Besonders bevorzugt werden Methanol, Ethanol, Propanol und Polyole zur Reduktion der löslichen Rutheniumverbindung verwendet.
Solche reduzierend wirkende Verbindungen mit „aktivem Wasserstoff' gemäß der besonders bevorzugten Reduktion sind besonders vorteilhaft, weil diese sowohl als Lösungsmittel der löslichen Rutheniumverbindung als auch als Reduktionsmittel wirken.
Über das Verhältnis von löslicher Rutheniumverbindung und Reduktionsmittel kann die Partikelgröße und Partikelgrößenverteilung beeinflusst werden.
Die Reduktion der löslichen Rutheniumverbindung wird üblicherweise bei Temperaturen von 0 bis 2500C, bevorzugt von 10 bis 2000C und besonders bevorzugt bei Temperaturen von 15 bis 1500C durchgeführt.
Die Reduktion der löslichen Rutheniumverbindung kann dabei sowohl ohne als auch mit einem oberflächenaktiven Stabüisierungsmittel (auch Stabilisatoren oder Tenside genannt) stattfinden.
Bevorzugt findet das Herstellen von nanopartikulären Kernen, bestehend aus einer Rutheniumverbindung, gemäß Schritt a) des erfindungsgemäßen Verfahrens, im Sinne der vorgenannten Reduktion jedoch unter Verwendung von Stabilisatoren statt, die das Agglomerieren der gebildeten nanopartikulären Kerne, bestehend aus einer Rutheniumverbindung, verhindern und eine kontrollierte Einstellung der Partikelgröße und Morphologie der nanopartikulären Kerne, bestehend aus einer Rutheniumverbindung, erlauben.
Hierzu werden bevorzugt Stabilisatoren wie beispielsweise Polyvinylpyrrolidon (PVP), Alkohol- Polyethylenglycolether (z.B. Marlipal®), Polyacrylate, Polyole, langkettige n-Alkylsäuren, langkettige n-Alkylsäureester, langkettige n-Alkylkohole und ionische Tenside (z.B. AOT, CTAB), eingesetzt.
Die Vermischung von löslicher Rutheniumverbindung und Stabilisator mit der reduzierend wirkenden Verbindung kann semi-batch oder kontinuierlich erfolgen.
Sie erfolgt in der Flüssigphase bevorzugt unter Verwendung von geeigneten thermostatisierten Reaktoren (z.B. Rührkesselreaktor, Strömungsreaktor mit statischen Mischeinbauten, Mikroreaktoren).
Außerdem können die vorgenannten Edukte für das reduktive Herstellen von nanopartikulären Kernen, bestehend aus einer Rutheniumverbindung, auch in den Tropfenvolumen von flüssig- flüssig Emulsionen (z.B. Miniemulsionen oder Mikroemulsionen) gelöst und dann über das Vermischen beider Emulsionslösungen zur Reaktion gebracht werden. Die durch eine der beschriebenen Methoden erhaltenen nanopartikulären Kerne, bestehend aus einer Rutheniumverbindung, besitzen eine vorteilhafte enge Verteilung der Partikelgröße, wobei der Mittelwert der Partikelgrößenverteilung (d50) in vorteilhafter Weise im Bereich der für den erfindungsgemäßen Katalysator bevorzugten Größenbereiche erhalten wird.
Durch die Verwendung der oben genannten Stabilisatoren können die nanopartikulären Kerne, bestehend aus einer Rutheniumverbindung, nach der Abtrennung aus der Reaktionslösung (z.B. durch Ultrafiltration oder durch Zentrifugation) in einem geeigneten Lösungsmittel redispergiert werden. Bevorzugt wird dabei ein Lösungsmittel verwendet, welches für das Umhüllen mit einer Silikatschicht gemäß dem Schritt b) des erfindungsgemäßen Verfahrens geeignet ist. Solche Lösungsmittel sind etwa jene ausgewählt aus der Liste enthaltend Wasser, Methanol, Ethanol und weitere Alkohole.
Das Umhüllen mit einer Silikatschicht gemäß dem Schritt b) des erfindungsgemäßen Verfahrens kann durch Hydrolyse oder Auffällen eines Silikatschichtvorläuferstoffes erfolgen.
Bevorzugte Silikatschichtvorläuferstoffe sind jene ausgewählt aus der Liste bestehend aus Tetramethylorthosilikat (TMOS), Tetraethylorthosilikat (TEOS), Tetrapropylorthosilikat (TPOS) und ähnliche Orthosilikate.
Das Umhüllen gemäß dem Schritt b) des erfindungsgemäßen Verfahrens erfolgt bevorzugt durch Hydrolyse mindestens eines der vorgenannten Silikatschichtvorläuferstoffe. Besonders bevorzugt erfolgt es durch Hydrolyse mindestens eines der vorgenannten Silikatschichtvorläuferstoffe in einer Flüssigkeit umfassend Ammoniaklösung. Die Flüssigkeit kann neben Ammoniaklösung auch Methanol, Ethanol, Propanol, iso-Propanol, Butanol, 1,3-Propandiol und/oder Glycerin umfassen.
Die Hydrolyse kann bei Raumtemperatur (200C) bis zur Siedetemperatur der Hydrolyseflüssigkeit durchgeführt werden. Bevorzugt wird die Hydrolyse bei Raumtemperatur durchgeführt.
Der Durchmesser der aus dem Umhüllen gemäß dem Schritt b) des erfindungsgemäßen Verfahrens erhaltenen Partikel beträgt üblicherweise von 10 bis 1000 nm, bevorzugt von 15 bis 500 nm und besonders bevorzugt von 20 bis 300 nm.
Die somit aus dem Schritt b) des erfindungsgemäßen Verfahrens erhaltenen Partikel weisen also in vorteilhafter Weise einen Außendurchmesser auf, der den bevorzugten Innendurchmessern der Hüllen aus Zirkonoxid oder Titanoxid der erfindungsgemäßen Katalysatoren entspricht.
Zur weiteren Verarbeitung können die aus dem Schritt b) des erfindungsgemäßen Verfahrens erhaltenen Partikel durch Zyklen von Abtrennung, durch bspw. Sedimentation, Zentrifugation oder Eindampfen und Wäsche mit Waschflüssigkeiten gereinigt werden. Das weitere Umhüllen gemäß dem Schritt c) des erfindungsgemäßen Verfahrens erfolgt üblicherweise durch Hydrolyse oder Auffällen eines Zirkonoxidhüllenvorläuferstoffes oder eines Titanoxidhüllenvorläuferstoffes .
Bevorzugte Zirkonoxidhüllenvorläuferstoffe sind Zirkonalkoxide oder Zirkonhalogenide Bevorzugte oder Titanoxidhüllenvorläuferstoffes sind Titanalkoxide oder Titanhalogenide.
Bevorzugte Zirkonalkoxide sind jene ausgewählt aus der Liste bestehend aus Zirkonmethoxid, Zirkonethoxid, Zirkon-n-propoxid und Zirkon-n-butoxid.
Bevorzugte Titanalkoxide sind jene ausgewählt aus der Liste bestehend aus Titanmethoxid, Titanethoxid, Titan-n-propoxid, Titan-t-butoxid und Titan-n-butoxid. Bevorzugte Zirkonhalogenide sind jene ausgewählt aus der Liste bestehend aus Zirkonchlorid (ZrCl4), Zirkonbromid (ZrBr4) und Zirkoniodid (ZTI4).
Bevorzugte Titanhalogenide sind jene ausgewählt aus der Liste bestehend aus Titanchlorid (TiCl4), Titanbromid (TiBr4) und Titaniodid (TiI4).
Das weitere Umhüllen gemäß dem Schritt c) des erfindungsgemäßen Verfahrens erfolgt bevorzugt durch Hydrolyse mindestens eines der vorgenannten Zirkonoxidhüllenvorläuferstoffe oder Titanoxidhüllenvorläuferstoffe.
Besonders bevorzugt erfolgt das weitere Umhüllen gemäß dem Schritt c) des erfindungsgemäßen Verfahrens durch Hydrolyse mindestens eines der vorgenannten Zirkonoxidhüllenvorläuferstoffe oder Titanoxidhüllenvorläuferstoffe in einer Flüssigkeit umfassend Wasser, Methanol, Ethanol, Propanol und/oder Glycerin.
Das weitere Umhüllen in Form einer Hydrolyse gemäß dem Schritt c) des erfindungsgemaßen Verfahrens wird ganz bevorzugt in Anwesenheit von Stabilisatoren, wie sie bereits im Zusammenhang mit dem Schritt a) des erfindungsgemäßen Verfahrens offenbart wurden, durchgeführt. Das weitere Umhüllen gemäß dem Schritt c) des erfindungsgemaßen Verfahrens kann bei Temperaturen von 0 bis 2000C durchgeführt werden. Bevorzugt wird es bei Temperaturen von 10 bis 1000C durchgeführt.
Durch die eingesetzte Menge an Zirkonoxidhüllenvorlauferstoff oder Titanoxidhüllenvorläuferstoff lässt sich die Schichtdicke der Hülle aus Zirkonoxid oder Titanoxid auf die im Zusammenhang mit dem erfindungsgemäßen Katalysator offenbarten Werte in vorteilhafter Weise einstellen.
In einer bevorzugten Weiterentwicklung des Schrittes c) des erfindungsgemäßen Verfahrens wird nach dem weiteren Umhüllen eine „Alterung" der erhaltenen Partikel über einen Zeitraum von einer Stunde bis fünf Tagen durchgeführt.
Alterung bezeichnet im Zusammenhang mit der vorliegenden Erfindung, dass die aus dem Schritt c) des erfindungsgemaßen Verfahrens erhaltene Suspension von Partikeln in einem Lösungsmittel unter Rühren für den vorgenannten Zeitraum bei Raumtemperatur (200C) und Umgebungsdruck (1013 hPa) stehen gelassen wird.
Bevor der Schritt d) des erfindungsgemaßen Verfahrens ausgeführt wird, werden die aus dem erfindungsgemäßen Schritt c) oder seiner bevorzugten Weiterentwicklung erhaltenen Partikel durch
übliche technische Methoden wie Zentrifugation, Sedimentation, Filtration usw. - vom Lösungsmittel abgetrennt, getrocknet und anschließend kalziniert.
Das Trocknen kann von dem Kalzinieren getrennt in zwei separaten Schritten erfolgen oder durch stufenweise Erhöhung der Temperatur von Zimmertemperatur auf Kalziniertemperatur. Das Trocknen und das Kalzinieren unterscheiden sich demnach nur durch die Temperatur, bei denen die einzelnen Schritte ausgeführt werden.
Unter einem Trocknen wird im Zusammenhang mit der vorliegenden Erfindung ein Schritt verstanden, der in einem Temperaturbereich von 100 bis 2500C ausgeführt wird, während ein Schritt, der bei Temperaturen von 250 bis 9000C durchgeführt wird, als Kalzinieren bezeichnet wird.
Ein solches Kalzinieren ist vorteilhaft, weil es die gegebenenfalls noch vorhandenen Zirkonoxidhüllenvorläuferstoffe oder Titanoxidhüllenvorläuferstoffe in die gewünschte oxidische Form überführt, welche die im erfindungsgemäßen Katalysator gewünschten Eigenschaften aufweist. Das Entfernen der Silikatschicht gemäß dem Schritt d) des erfindungsgemäßen Verfahrens erfolgt durch Auflösen der Silikatschicht mit einer Lauge.
Geeignete Laugen sind alle Alkali- und Erdalkalihydroxide wie beispielsweise Lösungen von NaOH, KOH, LiOH, Mg(OH)2, Ca(OH)2 usw.
Die Lösung kann wässrig oder alkoholisch sein. Das Entfernen der Silikatschicht gemäß dem Schritt d) des erfindungsgemäßen Verfahrens erfolgt üblicherweise bei Temperaturen von 0 bis 2500C und bevorzugt bei Temperaturen von 10 bis 1000C.
Die Einwirkung der Lauge erfolgt bis zur kompletten Auflösung der Silikatschicht, was durch allgemein bekannte Methoden festgestellt werden kann. Eine solche Methode ist etwa die transmissionselektronenmikroskopische Betrachtung von Proben der Partikel aus der Lösung.
Üblicherweise erfordert dieses komplette Auflösen eine Einwirkung der Lauge einen Zeitraum von 2 bis 24 Stunden. Bevorzugt ist auch eine mehrfache Durchführung des Schritts d) mit frischer Lauge.
Im Anschluss an den Schritt d) des erfindungsgemäßen Verfahrens werden die erhaltenen Katalysatorpartikel üblicherweise abgetrennt und getrocknet.
Das Abtrennen kann wiederum durch allgemein bekannte Methoden erfolgen. Bevorzugt sind aber die Methoden der Zentrifugation, Filtration oder Sedimentation.
Das Trocknen wird bevorzugt in einem Luftstrom durchgeführt. Alternativ kann das Trocknen auch unter Schutzgas oder Wasserstoff erfolgen.
In einer bevorzugten Weiterentwicklung des erfϊndungsgemäßen Verfahrens wird der zunächst in Pulverform vorliegende Katalysator aus dem Schritt d) des erfindungsgemäßen Verfahrens zu Formkörpern weiterverarbeitet.
Bevorzugt werden Formkörper in Form von Kugeln, Ringe, Sternen (Trilobes oder Tetralobes), Tabletten, Zylindern oder Wagenrädern hergestellt.
Bevorzugt liegen die Abmessungen diesei Formkörpei im Beieich von 0,2 bis 10 mm, besonders bevorzugt von 0,5 bis 7 mm.
Die Weiterverarbeitung erfolgt durch bekannte Verfahren wie Verpressen, Sprühtrocknung und Extrusion, insbesondere in Gegenwart eines Bindemittels. Alternativ kann der zunächst in Pulverform vorliegende Katalysator aus dem Schritt d) des erfindungsgemäßen Verfahrens als Washcoat auf strukturierte Katalysatoren (Monolithe) aufgetragen werden.
Ein weiterer Gegenstand der Erfindung ist die Verwendung des erfindungsgemäßen Katalysators oder einer seiner bevorzugten Ausführungsformen und Weiterentwicklungen oder die Verwendung der nach dem erfindungsgemäßen Verfahren hergestellten Stoffe als Katalysator für die heterogen katalysierte Oxidation von Chlorwasserstoff zu Chlor.
Ein letzter Gegenstand der vorliegenden Erfindung ist ein Verfahren zur Herstellung von Chlor aus Chlorwasserstoff, dadurch gekennzeichnet, dass es in Gegenwart eines Katalysators, enthaltend einen nanopartikulären Kern, bestehend aus einer Rutheniumverbindung und einen diese um- gebende gas- und flüssigkeitsdurchlässige Hülle aus Zirkonoxid oder Titanoxid, ausgeführt wird.
In bevorzugten Ausführungsformen wird das Verfahren bei Temperaturen oberhalb von 2500C, besonders bevorzugt oberhalb von 3500C, ganz besonders bevorzugt oberhalb von 4500C ausgeführt.
Durch den erfϊndungsgemäßen neuen Katalysator ist ein dauerhafter Betrieb eines solchen Verfahrens erstmalig für lange Zeit möglich, ohne dass eine Versinterung oder ein schwerwiegender Verlust an Katalysatormaterial einritt.
Die Erfindung wird nachfolgend anhand einer Figur erläutert, ohne sie hierdurch hierauf zu beschränken.
Figur 1 zeigt den schematischen Aufbau eines erfindungsgemäßen KataVysatorpartikels (d), bestehend aus einem nanopartikulären Kern einer Rutheniumverbindung 1 und einer Hülle aus Zirkonoxid 2, während zwischen beiden ein Hohlraum existiert, da der Außendurchmesser des nanopartikulären Kerns einer Rutheniumverbindung 1 geringer ist als der Innendurchmesser der Hülle aus Zirkonoxid 2. Weiter zeigt Fig. 1 schematisch die Zwischenschritte des erfindungsgemäßen Verfahrens. Zunächst liegt ein nanopartikulärer Kern einer Rutheniumverbindung 1 in (a)
vor, der hiernach nach dem Schritt b) des erfϊndungemäßen Verfahrens mit einer Silikatschicht 3 umhüllt ist (b). Um die Silikatschicht 3 wird eine Hülle aus Zirkonoxid 2 gebildet, so dass zunächst ein Partikel (c), bestehend aus einem nanopartikulären Kern einer Rutheniumverbindung 1, einer ersten Silikathülle 3 und einer weiteren Hülle aus Zirkonoxid 2, entsteht. Nachfolgend wird durch das Auflösen der Silikathülle 3 der erfindungsgemäße Katalysatorpartikel (d) erhalten.
Claims
1. Katalysator für die heterogen katalytische Oxidation in Gegenwart von Chlorwasserstoff und/oder Chlor, dadurch gekennzeichnet, dass er einen nanopartikulären Kern, bestehend aus einer Rutheniumverbindung und einen diese umgebende gas- und flüssigkeits- durchlässige Hülle aus Zirkonoxid oder Titanoxid, enthält.
2. Katalysator gemäß Anspruch 1, dadurch gekennzeichnet, dass die Partikelgrößenverteilung des nanopartikulären Kerns, bestehend aus einer Rutheniumverbüidung, einen Mittelwert (d5o) von 0,1 bis 100 nm, bevorzugt von 0,3 bis 70 nm, besonders bevorzugt von 0,5 bis 40 nm aufweist.
3. Katalysator gemäß Anspruch 1 oder 2, dadurch gekennzeichnet, dass der Innendurchmesser der Hülle aus Zirkonoxid oder Titanoxid größer ist als der Außendurchmesser des nanopartikulären Rutheniumkerns.
4. Katalysator gemäß Anspruch 3, dadurch gekennzeichnet, dass der Innendurchmesser der Hülle aus Zirkonoxid oder Titanoxid von 10 bis 1000 nm, bevorzugt von 15 bis 500 nm und besonders bevorzugt von 20 bis 300 nm beträgt.
5. Katalysator gemäß einem der vorstehenden Ansprüche, dadurch gekennzeichnet, dass die Schichtdicke der Hülle aus Zirkonoxid oder Titanoxid im Bereich von 10 bis 100 nm, vorzugsweise von 15 bis 80 nm, besonders bevorzugt von 15 bis 40 nm beträgt.
6. Katalysator gemäß einem der vorstehenden Ansprüche, dadurch gekennzeichnet, dass er als Formköper, umfassend viele der vorgenannten nanopartikulären Rutheniumkerne umgeben von gas- und flüssigkeitsdurchlässige Hüllen aus Zirkonoxid oder Titanoxid, vorliegt.
7. Verfahren zur Herstellung eines Katalysators für heterogen katalysierte Oxidationsreaktionen in Gegenwart von Chlorwasserstoff und/oder Chlor, umfassend mindestens die Schritte: a) Herstellen von nanopartikulären Kernen, bestehend aus einer Ruthenium- Verbindung, b) Umhüllen der hergestellten nanopartikulären Rutheniumkerne aus Schritt a) mit einer Silikatschicht, c) weiteres Umhüllen der aus Schritt b) erhaltenen Partikel mit einer Hülle aus porösem Zirkonoxid oder Titanoxid, d) Entfernen der Silikatschicht aus den Partikeln, erhalten aus Schritt c) unter
Verwendung einer Lauge.
8. Verfahren gemäß Anspruch 7, dadurch gekennzeichnet, dass die Rutheniumverbindungen solche ausgewählt aus der Liste bestehend aus Rutheniumoxiden, Ruthenium-Carbonyl- Komplexen, Rutheniumsalzen anorganischer Säuren, Ruthenium-Nitrosyl-Komplexen, Ruthenium- Amin-Komplexen und der Mischfoπnen sind.
9. Verfahren nach einem der Ansprüche 7 oder 8, dadurch gekennzeichnet, dass das weitere Umhüllen gemäß dem Schritt c) durch Hydrolyse mindestens eines Zirkonoxidhüllen- Vorläuferstoffes oder Titanoxidhüllenvorläuferstoffes erfolgt.
10. Verfahren nach einem der Ansprüche 7 bis 9, dadurch gekennzeichnet, dass der Katalysator aus dem Schritt d) des Verfahrens zu Formkörpern in Form von Kugeln, Ringen, Sternen (Trilobes oder Tetralobes), Tabletten, Zylindern oder Wagenrädern durch Verpressen, Sprühtrocknung und/oder Extrusion weiterverarbeitet wird.
11. Verwendung eines Katalysators nach einem der Ansprüche 1 bis 6 oder eines der Stoffe erhalten aus dem Verfahren nach einem der Ansprüche 7 bis 10, als Katalysator für die heterogen katalysierte Oxidation von Chlorwasserstoff zu Chlor.
12. Verfahren zur Herstellung von Chlor aus Chlorwasserstoff, dadurch gekennzeichnet, dass es in Gegenwart eines Katalysators, enthaltend einen nanopartikulären Kern, bestehend aus einer Rutheniumverbindung und einen diese umgebende gas- und flüssigkeitsdurchlässige
Hülle aus Zirkonoxid oder Titanoxid, ausgeführt wird.
13. Verfahren nach Anspruch 12, dadurch gekennzeichnet, dass es bei Temperaturen oberhalb von 25O0C, bevorzugt oberhalb von 3500C, besonders bevorzugt oberhalb von 4500C ausgeführt wird.
