Abstract
Gegenstand der vorliegenden Erfindung sind mikropartikuläre Materialien, die nanopartikuläre Kerne aus anorganischem Material aufweisen auf deren Oberfläche oligomere oder polymere Strukturen vorhanden sind, die nicht-acide, nucleophile Gruppen enthalten, wobei die Kerne über eine Wechselwirkung der nicht-aciden, nucleophilen Gruppen mit mindestens einem weiteren Bestandteil, der elektrophile Gruppen enthält, agglomeriert sind. Weiter sind Katalysatoren, die aus diesen Materialien aufgebaut sind, sowie Herstellverfahren für diese Materialien bzw. Katalysatoren und die Verwendung der Katalysatoren zur Olefinpolymerisation bzw. ein Polymerisationsverfahren unter Verwendung der Katalysatoren Gegenstand der vorliegenden Erfindung.
Description
Mikropartikuläres Material
Gegenstand der vorliegenden Erfindung sind mikro- bzw. nanopartikuläre Materialien, Katalysatoren, die aus diesen Materialien aufgebaut sind, sowie Herstellverfahren für diese Materialien bzw. Katalysatoren und die Verwendung der Katalysatoren zur Olefinpolymerisation bzw. ein Polymerisationsverfahren unter Verwendung der Katalysatoren.
Die Metallocen-katalysierte Polymerisation erlebt seit Anfang der 80er Jahre einen enormen Aufschwung. Zunächst als Modellsysteme für die Ziegler-Natta- Katalyse gedacht, entwickelt sie sich immer mehr zu einem eigenständigen Verfahren mit einem enormen Potential für die (Co-) Polymerisation von Ethen sowie höheren 1-Olefinen. Maßgeblich für die rasante Entwicklung ist neben der aktivitätssteigernden Verwendung des Cokatalysators Methylaluminoxan anstelle einfacher Trialkylverbindungen die stetige Verbesserung der Aktivität sowie Stereoselektivität bedingt durch systematische Katalysatorstruktur- Aktivitätsbeziehungen (G. G. Hlatky, Coord. Chem. Rev. 1999, 181, 243; R. Mülhaupt, Nachr. Chem. Tech. Lab. 1993, 41, 1341.).
Zum großtechnischen Einsatz in der üblicherweise verwendeten Gas- oder Suspensionspolymerisationen eignen sich homogene Katalysatoren jedoch nur bedingt. Es tritt häufig eine Agglomeration der katalytisch aktiven Zentren auf mit der Folge, das Anbackungen an den Reaktorwänden etc. entstehen, das sogenannte "reactor fouling". Als Konsequenz wurden deswegen geträgerte Katalysatoren entwickelt. Der Katalysatorträger soll die genannten Probleme vermeiden.
Die dabei üblicherweise beschriebenen Trägersubstanzen basieren auf anorganischen Verbindungen wie Silicium- (z. B. US 4,808,561, US 5,939,347, WO 96734898) bzw. Aluminiumoxiden (z.B. M. Kaminaka, K. Soga, Macromol. Rapid Commun. 1991, 12, 367.) oder Schichtsilicaten (z.B. US 5,830,820; DE-A- 19727257; EP-A-849288), Zeolithen (z.B. L K. Van Looveren, D. E. De Vos, K. A. Vercruysse, D. F. Geysen, B. Janssen, P. A. Jacobs, Cat. Leu. 1998, 56(1),
53) oder auch auf Modellsystemen wie Cyciodextrinen (D.-H. Lee, K.-B. Yoon, Macromol. Rapid Commun. 1994, 15, 841; D. Lee, K. Yoon, Macromol. Symp. 1995, 97, 185.) oder Polysiloxan-Derivaten. (K. Soga, T. Arai, B. T. Hoang, T. Uozumi, Macromol. Rapid Commun. 1995, 16, 905.).
Bei Verwendung von Trägern tritt als neues Problem der im Vergleich zur homogenen Polymerisation einhergehende Rückgang von Aktivität und Selektivität des Katalysators auf.
Dementsprechend bestand Bedarf nach Materialien, die beim Einsatz in heterogenen Katalysatoren die Nachteile des Standes der Technik vermeiden.
Überraschend wurde jetzt gefunden, dass sich die unten beschriebenen Agglomerate aus Nanopartikeln mit anorganischem Kern vorteilhaft für solche Katalysatoren einsetzen lassen.
Ein erster Gegenstand der vorliegenden Erfindung ist ein mikropartikuläres Material, das nanopartikuläre Kerne aus anorganischem Material aufweist, auf deren Oberfläche oligomere oder polymere Strukturen vorhanden sind, die nicht- acide, nucleophile Gruppen enthalten, wobei die Kerne über eine Wechselwirkung der nicht-aciden, nucleophilen Gruppen mit mindestens einem weiteren Bestandteil, der elektrophile Gruppen enthält, agglomeriert sind.
Vorzugsweise handelt es sich bei dem ein mikropartikulären Material um einen Katalysator, der gebildet wird von einem Träger, mindestens einer katalytisch aktiven Spezies und ggf. mindestens einem Cokatalysator, der dadurch gekennzeichnet ist, dass der Träger Kerne aus anorganischem Material aufweist, auf deren Oberfläche oligomere oder polymere Strukturen vorhanden sind, die nicht-acide, nucleophile Gruppen enthalten und die Kerne über eine Wechselwirkung der nicht-aciden, nucleophilen Gruppen mit mindestens einem weiteren Bestandteil, der elektrophile Gruppen enthält, agglomeriert sind.
Als nanopartikulär werden dabei alle Partikel bezeichnet, deren durchschnittlicher mittlerer Teilchendurchmesser im Bereich von etwa 1 nm bis kleiner als 1000 nm
liegt. Entsprechend werden als mikropartikulär alle Partikel bezeichnet, deren durchschnittlicher mittlerer Teilchendurchmesser im Bereich von 1 μm bis kleiner als 1000 μm liegt.
Vorzugsweise handelt es sich bei den weiteren Bestandteilen, die elektrophile Gruppen enthalten, um mindestens eine katalytisch aktive Spezies oder um mindestens einen Cokatalysator.
Ein weiterer Gegenstand der vorliegenden Erfindung ist ein nanopartikuläres Material, enthaltend Kerne aus anorganischem Material, wobei auf der Oberfläche der Kerne oligomere oder polymere Strukturen vorliegen, die nicht- acide, nucleophile Gruppen enthalten.
Der Kern aus einem anorganischen Material besteht vorzugsweise aus einem Metall oder Halbmetall oder einem Metallsalz, insbesondere bevorzugt aber einem Metallchalcogenid oder Metallpnictid. Als Chalcogenide werden im Sinne der vorliegenden Erfindung solche Verbindungen bezeichnet, in denen ein Element der 16. Gruppe des Periodensystems der elektronegative Bindungspartner ist; als Pnictide solche, in denen ein Element der 15. Gruppe des Periodensystems der elektronegative Bindungspartner ist.
Bevorzugte Kerne bestehen aus Metallchalcogeniden, vorzugsweise Metalloxiden, oder Metallpnictiden, vorzugsweise Nitriden oder Phosphiden. Metall im Sinne dieser Begriffe sind dabei alle Elemente, die im Vergleich zu den Gegenionen als elektropositiver Partner auftreten können, wie die klassischen Metalle der Nebengruppen beziehungsweise die Hauptgruppenmetalle der ersten und zweiten Hauptgruppe genauso jedoch auch alle Elemente der dritten Hauptgruppe sowie Silicium, Germanium, Zinn, Blei, Phosphor, Arsen, Antimon und Bismuth. Zu den bevorzugten Metallchalcogeniden und Metallpnictiden gehören insbesondere Silicium-, Zirconium- und Titandioxid, Aluminiumoxid, Galliumnitrid, Bor- und Aluminum- sowie Silicium- und Phosphornitrid.
Erfindungsgemäß insbesondere bevorzugt sind dabei solche mikropartikulären oder nanopartikulären Materialien, die dadurch gekennzeichnet sind, dass es sich bei dem anorganischen Material der Kerne um ein oxidisches Material handelt, das vorzugsweise ausgewählt ist aus den Oxiden der Elemente der 3. und 4. Hauptgruppe und der 3. bis 8. Nebengruppe des Periodensystems, wobei es sich insbesondere bevorzugt um ein Aluminium-, Silicium-, Bor-, Germanium-, Titan-, Zirconium- oder Eisenoxid oder ein Mischoxid bzw. eine Oxid-Mischung der genannten Verbindungen handelt.
Als Ausgangsmaterial für die Herstellung der erfindungsgemäßen Kern-Mantel- Partikel werden in einer Variante der vorliegenden Erfindung bevorzugt monodisperse Kerne aus Siliciumdioxid eingesetzt, die beispielsweise nach dem in US 4911 903 beschriebenen Verfahren erhalten werden können. Die Kerne werden dabei durch hydrolytische Polykondensation von Tetraalkoxysilanen in einem wäßrig-ammoniakalischen Medium hergestellt, wobei man zunächst ein Sol von Primärteilchen erzeugt und anschließend durch ein kontinuierliches, kontrolliertes Zudosieren von Tetraalkoxysilan die erhaltenen Siθ2-Partikel auf die gewünschte Teilchengröße bringt. Mit diesem Verfahren sind monodisperse Siθ2-Keme mit einer Standardabweichung der mittleren Teilchendurchmesser von 5 % herstellbar.
Weiterhin sind als Ausgangsmaterial Si02-Kerne bevorzugt, die mit (Halb)Metallen oder nichtabsorbierenden Metalloxiden, wie z.B. Ti02, Zr02, Zn02, Sn02 oder Al203, beschichtet sind. Die Herstellung von mit Metalloxiden beschichteter Si02-Keme ist beispielsweise in US 5 846 310, DE 19842 134 und DE 199 29 109 näher beschrieben.
Als Ausgangsmaterial sind auch einsetzbar monodisperse Kerne aus Metalloxiden wie Ti02) Zr02, Zn02, Sn02 oder Al203 oder Metalloxidgemischen. Ihre Herstellung ist beispielsweise in EP 0644 914 beschrieben. Weiterhin ist das Verfahren gemäß EP 0 216278 zur Herstellung monodisperser Si02-Kerne ohne weiteres und mit gleichem Ergebnis auf andere Oxide übertragbar. Zu einem Gemisch aus Alkohol, Wasser und Ammoniak, dessen Temperatur mit einem Thermostaten auf 30 bis 40 °C genau eingestellt wird, werden unter intensiver
Durchmischung Tetraethoxysilan, Tetrabutoxytitan, Tetrapropoxyzirkon oder deren Gemische in einem Guss zugegeben und die erhaltene Mischung für weitere 20 Sekunden intensiv gerührt, wobei sich eine Suspension von monodispersen Kerne im Nanometerbereich ausbildet. Nach einer Nachreaktionszeit von 1 bis 2 Stunden werden die Kerne auf die übliche Weise, z.B. durch Zentrifugieren, abgetrennt, gewaschen und getrocknet.
Bei den oligomeren oder polymeren Strukturen auf der Oberfläche der Kerne, die nicht-acide, nucleophile Gruppen enthalten, handelt es sich vorzugsweise um Polymere (wobei Oligomere im folgenden grundsätzlich mit unter dem Begriff Polymer verstanden werden), die auf die Oberfläche aufgepfropft oder aufpolymerisiert, also auf der Oberfläche synthetisiert sind. Die Polymere können verzweigt oder unverzweigt sein; in einer bevorzugten Ausführungsform sind die Polymere linear aufgebaut. Dabei können die nicht-aciden, nucleophilen Gruppen direkt in der Hauptkette enthalten sein, oder in Form funktioneller Gruppen oder kleiner Moleküle als Seitenkette vorliegen. Die Polymere können entweder direkt auf die ggf. funktionalisierte Oberfläche aufgepfropft oder aufpolymerisiert, also auf der Oberfläche synthetisiert sein oder über einen Spacer mit der Oberfläche verbunden sein. In einer bevorzugten Ausführungsform der Erfindung handelt es sich bei dem Spacer um ein inertes Polymer, wie Poylethylen, Polypropylen oder Polystyrol oder um eine cyclische oder acyclische niedermolekulare Kohlenwasserstoffverbindung, besonders bevorzugt um eine Alkylkette mit 1-20 C-Atomen. Bei dem Polymeren, das nicht-acide, nucleophile Gruppen enthält, handelt es sich vorzugsweise um einen Polyether, wie insbesondere Polyethylenoxid, Polypropylenoxid oder gemischte Polymere aus Etylen- und Propylenoxid, oder um Poiyvinylalkohol, ein Polysaccharid oder ein Polycyclodextrin.
Erfindungsgemäß werden diese oligomeren oder polymeren Strukturen auf die anorganischen Kerne nach deren Bildung aufgebracht. Ein weiterer Gegenstand der vorliegenden Erfindung ist daher ein Verfahren zur Herstellung eines nanopartikulären Materials, das dadurch gekennzeichnet ist, dass auf die Oberfläche von Kernen aus anorganischem Material oligomere oder polymere Strukturen aufgebracht werden, die nicht-acide, nucleophile Gruppen enthalten.
Um die oligomeren oder polymeren Strukturen auf der Oberfläche der Kerne aufzubringen kann es, wie oben bereits ausgeführt, vorteilhaft sein, wenn die Oberfläche der Kerne funktionalisiert ist. Ein Verfahren bei dem die Oberfläche der Kerne vor dem Aufbringen der oligomeren oder polymeren Strukturen funktionalisiert wird, ist daher erfindungsgemäß bevorzugt. Insbesondere bevorzugt kann es dabei sein, auf der Oberfläche solche chemischen Funktionen anzubringen, die als aktives Kettenende eine Aufpfropfung der Mantelpolymere ermöglichen. Hier sind als Beispiele insbesondere endständige Doppelbindungen, Halogenfunktionen, Epoxygruppen sowie polykondensierbare Gruppen zu nennen. Dabei kann die Funktionalisierung direkt bei der Partikelherstellung erfolgen. In einer bevorzugten Ausführungsform werden dabei funktionalisierte Siliciumdioxidpartikel entsprechend der in EP-A-216 278 beschriebenen Methode durch Einsatz von Trialkoxysilanen, die bereits die gewünschte Gruppe zur Oberflächenfunktionalisierung tragen, erhalten. Die Modifizierung von Oberflächen, welche Hydroxygruppen tragen ist beispielsweise aus EP-A-337 144 bekannt. Weitere Methoden zur Modifizierung von Partikeloberflächen sind dem Fachmann insbesondere aus der Herstellung von Chromatographiematerialen wohl bekannt und in verschiedenen Lehrbüchern, wie Unger, K.K., Porous Silica, Elsevier Scientific Publishing Company (1979) beschrieben.
Bei den Bestandteilen, die elektrophile Gruppen enthalten, handelt es sich vorzugsweise um Organometall-Verbindungen eines (Halb-)metalls der 3 oder 4. Hauptgruppe des Periodensystems, die im folgenden auch als "Cokatalysator" bezeichnet wird. Insbesondere bevorzugt handelt es sich um eine Verbindung der Elemente Bor, Aluminium, Zinn oder Silicium, vorzugsweise um eine Verbindung von Bor oder Aluminium. Dabei sind halogenidfreie Verbindungen bevorzugt. Die organischen Reste der Verbindungen sind vorzugsweise ausgewählt aus der Gruppe, die die Reste Alkyl-, Alkenyl-, Aryl-, Alkaryl-, Aralkyl-, Alkoxy-, Aryloxy-, Alkaryloxy- und Aralkoxy- bzw. fluorsubstituierte Derivate enthält.
Bevorzugte Verbindungen sind Trialkylaluminiumverbindungen, wie Trimethyl- aluminium, Triethylaluminium, Tripropylaluminium und Triisopropylaluminium.
Insbesondere bevorzugt sind dabei auch Aluminoxane mit Alkylgruppen am Aluminium, wie Methyl, Ethyl-, Propyl-, Isobutyl-, Phenyl- oder Benzylaluminoxan, wobei Methylaluminoxan, das häufig mit der Abkürzung MAO bezeichnet wird, besonders bevorzugt ist.
Wesentlich ist dabei, dass der elektrophile Gruppen enthaltende Bestandteil so ausgewählt wird, dass sich durch Wechselwirkung mit den nanopartikulären Kernen das mikropartikuläre Material bildet. Dabei bereitet es dem Fachmann keinerlei Schwierigkeiten entsprechend miteinander wechselwirkende nucleophile und elektrophile Gruppen auszuwählen.
Vorzugsweise ist das mikropartikuläre Material aus den nanopartikulären Kernen aufgebaut, wobei die Kerne durch eine Wechselwirkung der nicht-aciden, nucleophilen Gruppen am Kern mit den elektrophilen Gruppen der weiteren Bestandteile zusammengehalten werden. Ein Verfahren zur Herstellung eines solchen mikropartikulären Materials bei dem nanopartikuläre Kerne aus anorganischem Material deren Oberfläche oligomere oder polymere Strukturen aufweist, die nicht-acide, nucleophile Gruppen enthalten, mit mindestens einem weiteren Bestandteil, der elektrophile Gruppen enthält, agglomeriert werden, ist ebenfalls Gegenstand der vorliegenden Erfindung.
In einer besonders bevorzugten Ausführungsform der vorliegenden Erfindung handelt es sich bei den Polymeren mit nicht-aciden, nucleophilen Gruppen um Polyethyleoxid (PEO) und bei dem weiteren Bestandteil, der elektrophile Gruppen enthält um Methylaluminoxan (MAO). In diesem Fall wird vermutet, dass die Agglomerate durch eine Koordination der Polymerketten des PEO an die Metallzentren des MAO gebildet und stabilisiert werden. Gemäß dieser Vorstellung handelt es sich bei dem mikropartikulären Material um ein Netzwerk aus MAO mit Kernen deren Oberfläche PEO-modifiziert ist.
Das erfindungsgemäße Material weißt dabei bei Verwendung als oder im Katalysator gegenüber dem Stand der Technik folgende Vorteile auf:
- Die katalytisch aktiven Verbindungen liegen auf dem Träger homogen verteilt vor.
- Der Katalysator fragmentiert während der Reaktion gleichmäßig.
- Die entstehenden Fragmente sind klein und gleichmäßig im Reaktionsprodukt verteilt.
- Materialeigenschaften von mit dem erfindungsgemäßen Katalysator hergestellten Polymeren werden durch die kleinen, homogen verteilten Katalysatorfragmente nicht oder nur minimal beeinflusst.
- Durch die homogene Katalysatorverteilung auf dem Träger kombiniert mit der gleichmäßigen Fragmentierung wird ein gleichmäßiger Verlauf der katalysierten Reaktion erreicht.
- Insbesondere bei Reaktionen, wie Polymerisationsreaktionen, bei denen die Regelung der Reaktionswärme ein verfahrenstechnisches Problem darstellt, lässt sich der Katalysator vorteilhaft einsetzen, da Wärmespitzen durch den gleichmäßigen Reaktionsverlauf vermieden werden.
Die oben genannten Vorteile lassen sich in besonders ausgeprägter Weise bei Polymerisationsreaktionen realisieren. Daher handelt es sich bei dem erfindungsgemäßen Katalysator vorzugsweise um einen Polymerisations- katalysator bzw. ist erfindungsgemäß die Verwendung des Katalysators für Polymerisationsreaktionen besonders bevorzugt. Insbesondere wurde überraschenderweise gefunden, dass die so erhaltenen Polymerisate gegenüber dem Stand der Technik verbesserte Materialeigenschaften aufweisen. Insbesondere ergeben sich Vorteile hinsichtlich: - der Transparenz der Polymerisate
- der Reißfestigkeit der Polymerisate
- des Erscheinungsbildes der Polymerisate, da Inhomogenitäten durch Katalysatorfragmente verringert sind.
In einer bevorzugten Ausführungsform der Erfindung werden sphärische Teilchen erhalten. Sphärisch bedeutet dabei, dass die Teilchen in rasterelektronen- mikroskopischen Aufnahmen den Eindruck von Kugeln erwecken. Quantifizierbar ist "sphärisch" in dem Sinne, dass die Mittelwerte der 3 aufeinander senkrecht stehenden Durchmesser der Teilchen maximal um 50% der Länge voneinander
abweichen. D.h. alle Verhältnisse der drei aufeinander senkrecht stehende Durchmesser liegen jeweils im Bereich 1,5:1 bis 1 :1,5. Vorzugsweise liegen die Verhältnisse der 3 mittleren Durchmesser sogar alle im Bereich 1 ,3:1 bis 1:1 ,3, d.h. die Durchmesser weichen um maximal 30% voneinander ab.
Das erfindungsgemäße Material besitzt üblicherweise mittlere Partikelgrößen im Bereich von 1 bis 150 μm, vorzugsweise im Bereich von 3 bis 75 μm. Die Korngrößenverteilung kann dabei durch eine Klassierung, beispielsweise durch Windsichtung gesteuert werden. Die Oberfläche der Teilchen - bestimmt nach der BET-Methode (S. Brunnauer, P. H. Emmett, E. Teller, J. Am. Chem. Soc. 1938, 60, 309) - liegt üblicherweise im Bereich von 50 bis 500 m2/g, wobei Oberflächen im Bereich von 150 bis 450 m2/g bevorzugt sind. Das Porenvolumen, ebenfalls gemessen nach der BET-Methode, liegt typisch im Bereich von 0,5 bis 4,5 ml/g, wobei das Porenvolumen vorzugsweise oberhalb von 0,8 ml/g und insbesondere bevorzugt im Bereich von 1 ,5 bis 4,0 ml/g liegt.
Die erfindungsgemäßen Materialien eignen sich als Träger für die verschiedensten Katalysatoren. Prinzipiell können alle homogenen Katalysatoren mit Hilfe dieser Materialien immobilisiert werden.
In einer besonders bedeutenden Ausführungsform der vorliegenden Erfindung werden die Materialien als Träger für Katalysatoren zur Olefinpolymerisation eingesetzt.
Übliche Katalysatorsysteme zur Polymerisation von Olefinen bestehen dabei aus einer Verbindung eines Übergangsmetalles aus der 3. bis 8. Nebengruppe des Periodensystems und einem Cokatalysator der üblicherweise eine Organometall- Verbindung eines (Halb-)metalls der 3 oder 4. Hauptgruppe des Periodensystems ist.
Ein weiterer Gegenstand der vorliegenden Erfindung ist daher ein heterogener Katalysator, der mindestens ein nanopartikuläres Material, wie oben beschrieben, mindestens eine Verbindung eines Übergangsmetalles aus der 3. bis 8. Nebengruppe des Periodensystems und mindestens eine Organometall-
Verbindung eines (Halb-)metalls der 3 oder 4. Hauptgruppe des Periodensystems enthält, wobei die Übergangsmetall-Komponente und die Organometall- Komponente mit dem nanopartikulären Material verbunden sind und gemeinsam die katalytisch aktive Spezies bilden.
Insbesondere bevorzugt ist es dabei, wenn das nanopartikuläre Material und die Übergangsmetall-Komponente oder die Organometall-Komponente zusammen ein mikropartikuläres Material bilden, wie es oben beschrieben ist.
Bei der Verbindung eines Übergangsmetalles aus der 3. bis 8. Nebengruppe des Periodensystems, die im folgenden auch als "Katalysator" bezeichnet wird, handelt es sich vorzugsweise um eine Komplexverbindung, insbesondere bevorzugt um eine Metallocenverbindung. Prinzipiell kann es sich dabei um jedes Metallocen handeln. Denkbar sind dabei verbrückte (ansa-) wie unverbrückte Metallocenkomplexe mit (substituierten) π-Liganden wie Cyclopentadienyl-, Indenyl- oder Fluorenyl-Liganden, wobei sich symmetrische oder unsymmetrische Komplexe mit Zentralmetallen aus der 3. bis 8. Gruppe ergeben. Vorzugsweise werden als Zentralmetall die Elemente Titan, Zirconium, Hafnium, Vanadium, Palladium, Nickel, Cobalt, Eisen und Chrom eingesetzt, wobei Titan und insbesondere Zirconium besonders bevorzugt sind.

Besonders bevorzugt ist dabei der Einsatz von Zirconium-Verbindungen, wobei die Verbindungen Bis(cyclopentadienyl)zirconium-dichlorid, Bis(n-butylcyclo- pentadienyl)zirconium-dichlorid, Ethylenbis(4,5,6,7-tetrahydro-1-indenyl)- zirconium-dichlorid, Bis(methylcyclopentadienyl)zirconium-dichlorid und Bis-(1 ,3- dimethylcyclopentadienyl)zirconium-dichlorid besonders bevorzugt sind.
Bei der Verbindung eines Übergangsmetalles aus der 3. bis 8. Nebengruppe kann es sich erfindungsgemäß jedoch auch um eine klassische Ziegler-Natta- Verbindung, wie Titantetrachlorid, Tetraalkoxytitan, Alkoxytitanchloride, Vanadiumhalogenide, Vanadiumoxidhalogenide und Alkoxyvanadium- verbindungen in denen die Alkylreste 1 bis 20 C-Atome aufweisen, handeln.
Erfindungsgemäß können sowohl reine Übergangsmetallverbindungen als auch Mischungen verschiedener Übergangsmetallverbindungen eingesetzt werden, wobei sowohl Mischungen von Metallocenen oder Ziegler-Natta-Verbindungen untereinander als auch Mischungen von Metallocenen mit Ziegler-Natta- Verbindungen vorteilhaft sein können.
Die mittlere Partikelgröße der Katalysatorteilchen liegt üblicherweise im Bereich von 1 bis 150 μm, vorzugsweise im Bereich von 3 bis 75 μm.
In einer bevorzugten Ausführungsform der Erfindung erlaubt der erfindungsgemäße heterogene Katalysator die Herstellung von Polymerpartikeln mit steuerbarer Korngröße und -form. Die Korngröße kann dabei im Bereich von etwa 50 μm bis etwa 3 mm eingestellt werden. Eine bevorzugte Kornform ist die Kugelform, die, wie oben beschrieben, durch sphärische Trägerteilchen mit einer besonders gleichmäßigen Katalysatorbelegung eingestellt werden kann.
Ein weiterer Gegenstand der vorliegenden Erfindung ist ein Verfahren zur Herstellung des erfindungsgemäßen heterogenen Katalysators bei dem a) mindestens ein nanopartikuläres Material, wie oben beschrieben, mit mindestens einer Organometall-Verbindung eines (Halb-)metalls der 3. oder 4. Hauptgruppe des Periodensystems und
b) mit mindestens einer Verbindung eines Übergangsmetalles aus der 3. bis 8. Nebengruppe des Periodensystems zu dem heterogenen Katalysator umgesetzt wird.
Die Herstellung des heterogenen Katalysators unter Einsatz des erfindungsgemäßen nanopartikuläres Materials kann nach verschiedenen Verfahren unter besonderer Berücksichtigung der Reihenfolge der Umsetzung der Komponenten miteinander erfolgen: In einem bevorzugten Verfahren wird zuerst die Organometall-Verbindung eines (Halb-)metalls der 3. oder 4. Hauptgruppe des Periodensystems (im folgenden Cokatalysator genannt) auf dem nanopartikulären Material im folgenden auch Träger genannt) absorbiert und anschließend die Verbindung eines Übergangsmetalles aus der 3. bis 8. Nebengruppe des Periodensystems (im folgenden auch Katalysator genannt) zugegeben. In einem anderen ebenfalls bevorzugten Verfahren wird eine Mischung aus Katalysator und Cokatalysator mit dem Träger umgesetzt. In bestimmten Fällen kann es auch bevorzugt sein, zuerst den Katalysator auf dem Träger zu immobilisieren und anschließend mit dem Cokatalysator umzusetzen. In bevorzugten Varianten des Verfahrens entsteht dabei aus dem nanopartikulären Material durch Umsetzung mit der ersten Komponente von Cokatalysator oder Katalysator ein erfindungsgemäßes mikropartikuläres Material. Alternativ kann beispielsweise auch der Cokatalysator Methylaluminoxan in situ durch Reaktion von Trimethylaluminium mit einem wasserhaltigem Trägermaterial erzeugt werden. Auch die direkte chemische Anbindung des Metallocen-Katalysators am nanopartikulären Material mit Hilfe einer Spacer- bzw. Ankergruppe ist ein möglicher Schritt bei der Herstellung des heterogenen Katalysators.
Üblicherweise wird das nanopartikuläre Material in einem inerten Lösungsmittel suspendiert, und Katalysator und Cokatalysator werden als Lösung oder Suspension zugegeben. Nach den einzelnen Umsetzungsschritten kann zur Reinigung mit einem geeigneten Lösungsmittel gewaschen werden.
Dabei werden alle Verfahrensschritte der Katalysatorherstellung vorzugsweise unter Schutzgas, beispielsweise Argon oder Stickstoff, durchgeführt.
Als inerte Lösungsmittel eignen sich beispielsweise Pentan, Isopentan, Hexan, Heptan, Octan, Nonan, Cyclopentan, Cyclohexan, Benzol, Toluol, Xylol, Ethylbenzol und Diethylbenzol.
In einer insbesondere bevorzugten Variante des erfindungsgemäßen Verfahrens wird das nanopartikuläre Material mit einem Aluminoxan, vorzugsweise handelsüblichem Methylaluminoxan umgesetzt. Dabei wird das nanopartikuläre Material z. B. in Toluol suspendiert und anschließend bei Temperaturen zwischen 0 und 140°C mit der Aluminiumkomponente ca. 30 min umgesetzt. So wird ein heterogenisiertes Methylaluminoxan als mikropartikuläres Material erhalten. Der so geträgerte Cokatalysator wird anschließend mit einem Metallocen, vorzugsweise Dicyclopentadienylzirconiumdichlorid in Kontakt gebracht, wobei das Katalysator/Cokatalysator-Verhältnis zwischen 1 und 1 :100 000 liegt. Die Mischzeit beträgt 5 min bis 48 h, vorzugsweise 5 bis 60 Minuten.
Die eigentlichen katalytisch aktiven Zentren des erfindungsgemäßen heterogenen Katalysators bilden sich dabei erst bei der Reaktion des nanopartikulären Materials mit den Komponenten Katalysator und Cokatalysator.
Erfindungsgemäß bevorzugt werden die heterogenen Katalysatoren zur Herstellung von Polyolefinen eingesetzt.
Ein Gegenstand der vorliegenden Erfindung ist dementsprechend auch die Verwendung eines heterogenen Katalysators wie er oben beschrieben ist zur Herstellung von Polyolefinen.
Unter Polyolefinen werden dabei ganz allgemein makromolekulare Verbindungen verstanden, die durch Polymerisation von substituierten oder unsubstituierten Kohlenwasserstoffverbindungen mit mindestens einer Doppelbindung im Monomer-Molekül erhalten werden können.
Olefin-Monomere weisen dabei vorzugsweise eine Struktur gemäß der Formel R1CH=CHR2 auf, wobei R1 und R2 gleich oder verschieden sein können und
ausgewählt sind aus der Gruppe, die Wasserstoff und die cyclischen und acyclischen Alkyl- und Aryl- bzw. Alkylarylreste mit 1 bis 20 C-Atomen enthält.
Einsetzbare Olefine sind Monoolefine, wie zum Beispiel Ethylen, Propylen, But-1- en, Pent-1-en, Hex-1-en, Oct-1-en, Hexadec-1-en, Octadec-1-en, 3-Methylbut-1- en, 4-Methylpent-1-en, 4-Methylhex-1-en, Diolefine wie z.B. 1,3-Butadien, 1 ,4- Hexadien, 1,5-Hexadien, 1,6-Hexadien, 1 ,6-Octadien, 1,4-Dodecadien, aromatische Olefine, wie Styren, o-Methylstyren, m-Methyistyren, p-Methylstyren, p-tert.-Butylstyren, m-Chlorostyren, p-Chlorostyren, Inden, Vinylanthracen, Vinylpyren, 4-Vinylbiphenyl, Dimethano-octahydro-naphthalen, Acenaphthalen, Vinyifluoren, Vinylchrysen, cyclische Olefine und Diolefine, wie zum Beispiel Cyclopenten, 3-Vinylcyclohexen, Dicyclopentadien, Norbornen, 5-Vinyl-2- norbomen, tert.-Ethyliden-2-norbomen, 7-Octenyl-9-borabicyclo-(3,3,1)nonan, 4- Vinylbenocyclobutan, Tetracyclododecen und weiterhin zum Beispiel Acrylsäure, Methacrylsäure, Methylmethacrylat, Ethylacrylat, Acrylnitril, 2-Ethylhexylacrylat, Methacrylnitril, Maleimid, N-Phenyl-maleimid, Vinylsilan, Trimethylallylsilan, Vinylchlorid, Vinylidenchlorid, Isobutylen.
Insbesondere bevorzugt sind die Olefine Ethylen, Propylen und im allgemeinen weitere 1 -Olefine, die entweder homopolymerisiert werden oder auch in Mischungen mit anderen Monomeren copolymerisiert werden.
Ein weiterer Gegenstand der vorliegenden Erfindung ist dementsprechend ein Verfahren zur Herstellung von Polyolefinen bei dem ein heterogener Katalysator wie er oben beschrieben wurde und ein Olefin gemäß der Formel R1CH=CHR2 eingesetzt werden, wobei R1 und R2 gleich oder verschieden sein können und ausgewählt sind aus der Gruppe, die Wasserstoff und die cyclischen und acyclischen Alkyl- und Aryl- bzw. Alkylarylreste mit 1 bis 20 C-Atomen enthält.
Die Polymerisation wird in bekannter Weise in Lösungs-, Suspensions- oder Gasphasenpolymerisation kontinuierlich oder diskontinuierlich durchgeführt, wobei die Gasphasen- und die Suspensionspolymerisation ausdrücklich bevorzugt sind. Typische Temperaturen bei der Polymerisation liegen im Bereich von 0°C bis 200°C, vorzugsweise im Bereich von 20°C bis 140°C.
Dabei findet die Polymerisation vorzugsweise in Druckautoklaven statt. Als Massenregler kann falls erforderlich Wasserstoff während der Polymerisation zugegeben werden.
Die erfindungsgemäß verwendeten heterogenen Katalysatoren ermöglichen die Herstellung von Homo-, Co- und Blockcopolymeren.
Wie oben beschrieben, können durch geeignete Trägerauswahl nahezu kugelförmige Polymerpartikel mit steuerbarer Korngröße erhalten werden.
Erfindungsgegenstand ist daher auch die Verwendung eines erfindungsgemäßen heterogenen Katalysators oder eines erfindungsgemäß hergestellten heterogenen Katalysators zur Herstellung von Polyolefinen mit sphärischer Partikelstruktur.

Merck, durchschnittlicher Durchmessers der kugelförmigen Siθ2-Partikel: 100 nm, Standardabweichung der mittleren Teilchengröße < 5%) (entsprechend 60 g = 1 Mol Si02) werden als 10 Gew.-%ige ethanolische Lösung bei 70°C unter starkem Rühren mit 4,93 g (20 mmol) 2-(3,4- Epoxycyclohexyl)ethylmethoxysilan versetzt. Die Dispersion wird 24 h am Rückfluss erhitzt. Anschließend wird die Dispersion bis zur Trockne eingeengt und das Pulver über Nacht im Vakuum bei 70°C getrocknet. Es resultiert eine Oberflächenbelegungsdichte von 10 μmol/m2
b) Aufpropfen der Polyethylenoxidketten
5,25g Polyethylenoxid-350 (M = 350 g/mol) werden in 50 ml Tetrahydrofuran zusammen mit 100 mg Natrium gerührt bis die Gasentwicklung aufhört. Die Lösung wird mit einer Spritze zu einer Suspension von 5 g Monospher® 100 behandelt nach Beispiel 1a) in Tetrahydrofuran gegeben. Nach einer Stunde Rühren werden 2 ml Wasser zugegeben, die Monospher durch dreimaliges Zentrifugieren und Waschen mit Tetrahydrofuran gereinigt und anschließend getrocknet.)
c) Metallocenimmobilisierung
1 g der PEO-funktionalisierten Monospher aus Beispiel 1b) werden in 20 ml einer Lösung aus Methylaluminoxan (MAO) in Toluol (c(AI) = 1 ,5 mol/l) suspendiert. Nach einer Stunde Rühren werden 3 ml einer Lösung von 0,31 mmol Dicyclopentadienylzirconiumdichlorid in 11 ml MAO-Lösung in Toluol (c(AI) = 1,5 mol/l) zugegeben, 30 min gerührt und das Lösungsmittel im Vakuum entfernt.
Der erhaltene Katalysator weist eine Beladung von 0,028 mmol Metallocen / g Katalysator (Gesamtmasse incl. Metallocen und Cokatalysator) und ein AI / Zr-Verhältnis von 410 auf. Rasterelektronenmikroskopische Aufnahmen zeigen Partikelgrößen für die Katalysatorteilchen von etwa 50 μm.
Beispiel 2: Herstellung des Katalysators:
a) Funktionalisierung der Nanopartikel (Monospheres®150 (Fa. Merck))
16,1 g Monospheres®150 (Fa. Merck, durchschnittlicher Durchmessers der kugelförmigen Si02-Partikel: 150 nm, Standardabweichung der mittleren Teilchengröße < 5%) werden in 300 mL Wasser suspendiert und unter Rückfluß wird eine Lösung von 2,44 g (12,34 mmol) Trimethoxychlorpropylsilan in 25 mL Ethanol langsam zugetropft. Die Dispersion wird 24 h am Rückfluss erhitzt. Anschließend werden die funktionalisierten Monospheres durch Zentrifugieren abgetrennt. Die Reinigung erfolgt durch dreifaches Aufschlämmen mit Ethanol und anschließendes Zentrifugieren. Das resultierende Pulver wird im Vakuum getrocknet.
b) Aufpfropfen der Polyethylenoxidketten
2,68 g Polyethylenoxid-350 (M = 350 g/mol) werden bei 0°C langsam zu 221 mg Natriumhydrid in 50 mL Tetrahydrofuran gegeben. Anschließend wird 30 min bei 0°C und weitere 30 min bei Raumtemperatur nachgerührt. Die Lösung wird mit einer Spritze zu einer Suspension von 5 g der Chlorpropoxy-funktionalisierten Monospher® 150 (aus Beispiel 2a) in Tetrahydrofuran gegeben. Nach 12 h
Rühren wird das Lösungsmittel entfernt, und der Rückstand dreimal mit Ethanol gewaschen.
c) Metallocenimmobilisierung 1 g der PEO-funktionalisierten Monospher aus Beispiel 2b) werden in 20 ml einer Lösung aus Methylaluminoxan (MAO) in Toluol (c(AI) = 1 ,5 mol/l) suspendiert. Nach einer Stunde Rühren werden 3 ml einer Lösung von 0,31 mmol Dicyciopentadienylzirconiumdichlorid in 11 ml MAO-Lösung in Toluol (c(AI) = 1,5 mol/l) zugegeben, 30 min gerührt und das Lösungsmittel im Vakuum entfernt.
Beispiel 3: Polymerisation
In einem 1 I Stahlautoklav wurden 5 ml einer Lösung von Triisobutylaluminium in Hexan (c(AI) = 1 mol/l) vorgelegt. Der Autoklav wurde mit 400 ml Isobutan befüllt, auf 70°C aufgeheizt und Ethen bis zu einem Druck von 36 bar eingeleitet. Über eine Druckschleuse werden 70 mg des Katalysators aus Beispiel 1 mittels Argonüberdruck eingeschossen. Über einen Pressflow Controller wird der Reaktordruck mittels Ethen während der Polymerisation auf 40bar konstant gehalten.
Nach einer Polymerisationszeit von 1 h wird die Reaktion durch Ablassen des Druckes beendet. Das Isobutan verdampft dabei und das Polyethen bleibt als rieselfähiges Granulat zurück. Ausbeute: 48,6 g, Produktivität: 700 g PE / g Kat.
Claims
1. Mikropartikuläres Material, das nanopartikuläre Kerne aus anorganischem Material aufweist auf deren Oberfläche oligomere oder polymere Strukturen vorhanden sind, die nicht-acide, nucleophile Gruppen enthalten, wobei die Kerne über eine Wechselwirkung der nicht-aciden, nucleophilen Gruppen mit mindestens einem weiteren Bestandteil, der elektrophile Gruppen enthält, agglomeriert sind.
2. Mikropartikuläres Material nach Anspruch 1 zur Verwendung als Katalysator, der gebildet wird von einem Träger, mindestens einer katalytisch aktiven Spezies und ggf. mindestens einem Cokatalysator, dadurch gekennzeichnet, dass der Träger die Kerne aus anorganischem Material aufweist.
3. Mikropartikuläres Material nach mindestens einem der vorstehenden Ansprüche, dadurch gekennzeichnet, dass es sich bei den weiteren Bestandteilen, die elektrophile Gruppen enthalten, um mindestens eine katalytisch aktive Spezies oder um mindestens einen Cokatalysator handelt.
4. Nanopartikuläres Material, enthaltend Kerne aus anorganischem Material, wobei auf der Oberfläche der Kerne oligomere oder polymere Strukturen vorliegen, die nicht-acide, nucleophile Gruppen enthalten.
5. Mikropartikuläres Material nach mindestens einem der Ansprüche 1 bis 3 bzw. nanopartikuläres Material nach Anspruch 4, dadurch gekennzeichnet, dass es sich bei dem anorganischen Material der Kerne um ein oxidisches Material handelt, das vorzugsweise ausgewählt ist aus den Oxiden der Elemente der 3. und 4. Hauptgruppe und der 3. bis 8. Nebengruppe des Periodensystems, wobei es sich insbesondere bevorzugt um ein Aluminium-, Silicium-, Bor-,
Germanium-, Titan-, Zirconium- oder Eisenoxid oder ein Mischoxid bzw. eine Oxid-Mischung der genannten Verbindungen handelt.
6. Mikropartikuläres Material nach mindestens einem der Ansprüche 1 bis 3 oder 5 bzw. nanopartikuläres Material nach mindestens einem der Ansprüche 4 oder 5, dadurch gekennzeichnet, dass es sich bei den oligomeren oder polymeren Strukturen auf der Oberfläche der Kerne, die nicht-acide, nucleophile Gruppen enthalten, um Polymere, vorzugsweise um lineare Polymere, die auf die Oberfläche aufgepfropft sind, handelt, wobei die nicht- aciden, nucleophilen Gruppen entweder direkt in der Hauptkette der Polymere enthalten sein können, oder in Form funktioneller Gruppen oder kleiner Moleküle als Seitenkette vorliegen können.
7. Mikropartikuläres Material oder nanopartikuläres Material nach Anspruch 6, dadurch gekennzeichnet, dass es sich bei dem Polymeren, das nicht-acide, nucleophile Gruppen enthält, um einen Polyether, wie insbesondere Polyethylenoxid, Polypropylenoxid oder gemischte Polymere aus Etylen- und Propylenoxid, oder um Polyvinylalkohol, ein Polysaccharid oder ein
Polycyclodextrin handelt.
8. Mikropartikuläres Material oder nanopartikuläres Material nach mindestens einem der vorstehenden Ansprüche, dadurch gekennzeichnet, dass die Oberfläche der Kerne funktionalisiert ist mit chemischen Funktionen, die als aktives Kettenende eine Aufpfropfung der Mantelpolymere ermöglichen, vorzugsweise mit endständigen Doppelbindungen, Halogenfunktionen, Epoxygruppen oder polykondensierbaren Gruppen.
9. Mikropartikuläres Material nach mindestens einem der Ansprüche 1 bis 3 oder 5 bis 8, dadurch gekennzeichnet, dass es sich bei den Bestandteilen, die elektrophile Gruppen enthalten um Organometall-Verbindungen eines (Halb- )metalls der 3 oder 4. Hauptgruppe des Periodensystems, bevorzugt um eine Verbindung der Elemente Bor, Aluminium, Zinn oder Silicium, insbesondere vorzugsweise um Methylaluminoxan handelt.
10. Mikropartikuläres Material nach mindestens einem der Ansprüche 1 bis 3 oder 5 bis 9, dadurch gekennzeichnet, dass es sich bei den Polymeren mit nicht- aciden, nucleophilen Gruppen um Polyethyleoxid (PEO) und bei dem weiteren Bestandteil, der elektrophile Gruppen enthält um Methylaluminoxan (MAO) handelt.
11. Mikropartikuläres Material nach mindestens einem der Ansprüche 1 bis 3 oder 5 bis 10, dadurch gekennzeichnet, dass es aus sphärischen Teilchen besteht, bei denen alle Verhältnisse der Mittelwerte der drei aufeinander senkrecht stehende Durchmesser jeweils im Bereich 1,5:1 bis 1:1 ,5 liegen und die mittlere Partikelgröße des Materials im Bereich von 1 bis 150 μm, vorzugsweise im Bereich von 3 bis 75 μm liegt.
12. Heterogener Katalysator enthaltend, a) mindestens ein nanopartikuläres Material nach mindestens einem der Ansprüche 4 bis 8, b) mindestens eine Verbindung eines Übergangsmetalles aus der 3. bis 8. Nebengruppe des Periodensystems und c) mindestens eine Organometall-Verbindung eines (Halb-)metalls der 3 oder 4. Hauptgruppe des Periodensystems, wobei die Komponenten b) und c) mit dem nanopartikulären Material a) verbunden sind und gemeinsam die katalytisch aktiven Spezies bilden.
13. Heterogener Katalysator gemäß Anspruch 12, dadurch gekennzeichnet, dass die Bestandteile a) und die Bestandteile b) oder c) zusammen ein mikropartikuläres Material gemäß mindestens einem der Ansprüche 1 bis 3 bzw. 5 bis 11 bilden.
14. Heterogener Katalysator gemäß einem der vorstehenden Ansprüche, dadurch gekennzeichnet, dass es sich bei der Verbindung eines Übergangsmetalles aus der 3. bis 8. Nebengruppe des Periodensystems um eine Komplexverbindung, insbesondere bevorzugt um eine Metallocenverbindung handelt, wobei das Zentralmetall vorzugsweise ausgewählt ist aus den
Elementen Titan, Zirconium, Hafnium, Vanadium, Palladium, Nickel, Cobalt, Eisen und Chrom, wobei Titan und insbesondere Zirconium besonders bevorzugte Zentraiatome sind .
15. Verfahren zur Herstellung eines nanopartikulären Materials, dadurch gekennzeichnet, dass auf die Oberfläche von Kernen aus anorganischem Material oligomere oder polymere Strukturen aufgebracht werden, die nicht- acide, nucleophile Gruppen enthalten.
16. Verfahren nach Anspruch 15, dadurch gekennzeichnet, dass die Oberfläche der Kerne vor dem Aufbringen der oligomeren oder polymeren Strukturen funktionalisiert wird.
17. Verfahren zur Herstellung eines mikropartikulären Materials, dadurch gekennzeichnet, dass nanopartikuläre Kerne aus anorganischem Material deren Oberfläche oligomere oder polymere Strukturen aufweist, die nicht- acide, nucleophile Gruppen enthalten, mit mindestens einem weiteren Bestandteil, der elektrophile Gruppen enthält, agglomeriert werden.
18. Verfahren zur Herstellung eines heterogenen Katalysators, dadurch gekennzeichnet, dass a) mindestens ein nanopartikuläres Material nach mindestens einem der Ansprüche 4 bis 8 oder ein Material hergestellt nach mindestens einem der Ansprüche 15 oder 16 mit mindestens einer Organometall- Verbindung eines (Halb-)metalls der 3. oder 4. Hauptgruppe des Periodensystems und b) mit mindestens einer Verbindung eines Übergangsmetalles aus der 3. bis 8. Nebengruppe des Periodensystems zu dem heterogenen
Katalysator umgesetzt wird.
19. Verwendung eines heterogenen Katalysators nach mindestens einem der Ansprüche 12 bis 14 oder eines heterogenen Katalysators hergestellt nach einem Verfahren gemäß Anspruch 18 zur Herstellung von Polyolefinen.
20. Verfahren zur Herstellung von Polyolefinen, dadurch gekennzeichnet, dass ein heterogener Katalysator nach mindestens einem der Ansprüche 12 bis 14 oder ein heterogener Katalysator hergestellt nach einem Verfahren gemäß Anspruch 18 und ein Olefin gemäß der Formel R1CH=CHR2 eingesetzt werden, wobei R1 und R2 gleich oder verschieden sein können und ausgewählt sind aus der Gruppe, die Wasserstoff und die cyclischen und acyclischen Alkylreste mit 1 bis 20 C-Atomen enthält.
21. Verfahren zur Herstellung von Polyolefinen nach Anspruch 20, dadurch gekennzeichnet, dass die Polymerisation als Gasphasen- oder Suspensionspolymerisation durchgeführt wird.
22. Verwendung eines heterogenen Katalysators nach mindestens einem der Ansprüche 12 bis 14 oder eines heterogenen Katalysators hergestellt nach einem Verfahren gemäß Anspruch 18 zur Herstellung von Polyolefinen mit sphärischer Partikelstruktur.
