Abstract
Lackiertes Kunststofformteil, enthaltend mindestens eine Kunststoffschicht (A), die mindestens ein Pfropfmischpolymerisat (a1) aus (a11) mindestens einem kautschukelastischen Polymerisat mit einer Glasübergangstemperatur von unter 10 °C als Pfropfgrundlage (a12) mindestens einer Pfropfauflage aus mindestens einem Copolymerisat mit einer Glasübergangstemperatur oberhalb 30 °C enthält oder hieraus besteht; und mindestens eine auf der Kunststoffschicht (A) befindliche Lackierung (B), herstellbar aus einem Lack, der im ausgehärteten Zustand ein Speichermodul E´ im kautschukelastischen Bereich von mindestens 107,6 Pa und einen Verlustfaktor tan ( bei 20 °C von maximal 0,1 aufweist, wobei das Speichermodul E´und der Verlustfaktor tan δ mit der Dynamisch-Mechanischen Thermo-Analyse (DMTA) an freien homogenen Filmen mit einer Schichtdicke von 40 ∓ 10 νm gemessen wurden; sowie ein Verfahren zur Herstellung des Kunststofformteils und seine Verwendung.
Description
Lackierte Kunststofformteile, Verfahren zu ihrer Herstellung und ihre Verwendung
Die vorliegende Erfindung betrifft neue lackierte Kunststofformteile. Außerdem betrifft die vorliegende Erfindung ein neues Verfahren zu ihrer Herstellung. Nicht zuletzt betrifft die vorliegende Erfindung die Verwendung der neuen lackierten Kunststofformteile für die Herstellung von Kraftfahrzeugkarosserien, insbesondere Automobilkarosserien.
Kunststofformteile, insbesondere großflächige Kunststofformteile, gewinnen wegen ihrer leichten Herstellbarkeit, ihres vergleichsweise geringen Gewichts und ihres hervorragenden anwendungstechnischen Eigenschaftsprofils, das gezielt dem jeweiligen Verwendungszweck angepaßt werden kann, bei der Herstellung von Kraftfahrzeugkarosserien, insbesondere Automobilkarosserien, zunehmend an Bedeutung. Hierbei ist es notwendig, großflächige Außenteile aus Kunststoff in ihrer Härte und Kratzfestigkeit weiter zu verbessern.
Großflächige Außenteile werden derzeit vor allem aus Blends aus Polyphenylenether und Polyamid (PPE/PA) oder Polybutylenterephthalat und Polycarbonat (PBT/PC) hergestellt. Während die Außenteile aus PPE/PA on-line lackiert werden, werden die Außenteile aus PBT/PC im allgemeinen off-line, d. h. separat, lackiert.
Um die von dem Kraftfahrzeugherstellern geforderte hohe Härte zu erzielen, werden die Kunststoffteile mit einer kratzfesten Klarlackierung beschichtet. Hierbei ist es aus verfahrenstechnischen, ökologischen und wirtschaftlichen Gründen wesentlich, daß die verwendeten Klarlacke bei Raumtemperatur möglichst rasch vernetzen und hierbei möglichst keine Emissionen organischer Verbindungen hervorrufen. Dies kann mit UV-Klarlacken, wie sie beispielsweise in dem deutschen Patent DE-C-197 09 467 beschrieben werden, erzielt werden.
Bei diesen UV-Klarlacken handelt es sich um sogenannte 100%- Systeme, die keine organischen Lösemittel enthalten, bei der Bestrahlung mit aktinischer Strahlung binnen Sekunden härten und hochkratzfeste Beschichtungen liefern.
Aus dem deutschen Patent DE-C-197 09 467 geht zwar hervor, daß die bekannten UV-Klarlacke auch der Beschichtung von Kunststoffen dienen können. Es wird indes nicht näher spezifiziert, welche Kunststoffe in Betracht kommen. Die in den Beispielen 1 bis 4 und den Zeilen 40 bis 44 der Seite 3 des deutschen Patents beschriebene Beschichtung von Teflon und Polypropylen dient lediglich der Herstellung von freien Filmen zur Messung des Speichermoduls E'und des Verlustfaktors tan δ mit der Dynamisch-Mechanischen Thermo-Analyse (DMTA), da die Filme aus den bekannten gehärteten UV-Klarlacken an diesen Polymeren nicht haften, sondern leicht und ohne Beschädigung abgenommen werden können.
Die bislang von den Kraftfahrzeugherstellern hauptsächlich angewandten Kunststofformteile aus PBT/PC weisen den schwerwiegenden Nachteil auf, daß ihre Zähigkeit, insbesondere bei tiefen Temperaturen, und ihre Reißdehnung durch eine Lackierung drastisch abgesenkt werden. Dies kann soweit gehen, daß die lackierten Kunststofformteile für eine Außenanwendungen, bei denen sie einer starken mechanischen Beanspruchung - beispielsweise durch Steinschlag - ausgesetzt werden, nicht mehr in Betracht kommen. Dieser nachteilige Effekt tritt auch bei der Verwendung der aus dem deutschen Patent DE-C-197 09 467 bekannten UV-Klarlacken auf.
Aufgabe der vorliegenden Erfindung ist es, neue lackierte Kunststofformteile zu finden, die die Nachteile des Standes der Technik nicht mehr länger aufweisen, sondern die durch die Lackierung hochkratzfest ausgerüstet werden können, ohne daß ihre anderen für die Außenanwendung an Kraftfahrzeugkarosserien wesentlichen anwendungstechnischen Eigenschaften in Mitleidenschaft gezogen
werden. Darüber hinaus sollen die neuen lackierten Kunststofformteile auch noch einen hervorragenden optischen Gesamteindruck, eine hervorragende Witterungsbeständigkeit, Feuchtebeständigkeit und Chemikalienbeständigkeit sowie einer hervorragende Haftung zwischen Kunststoffe und Lackierungen aufweisen. Nicht zuletzt soll die Klarlackierung keine Verschiebung des Farbtons gefärbter Kunststofformteile hervorrufen.
Demgemäß wurden das neue lackierte Kunststofformteil gefunden, enthaltend
(A) mindestens eine Kunststoffschicht, die
(al) mindestens ein Pfropfmischpolymerisat aus
(al l) mindestens einem kautschukelastischen Polymerisat mit einer Glasubergangstemperatur von unter 10°C als
Pfropfgrundlage
(al2) mindestens einer Pfropfauflage aus mindestens einem Copolymerisat mit einer Glasubergangstemperatur oberhalb 30°C
enthält oder hieraus besteht;
und
(B) mindestens eine auf der Kunststoffschicht (A) befindliche Lackierung, herstellbar aus einem Lack, der im ausgehärteten Zustand ein
Speichermodul E' im kautschukelastischen Bereich von mindestens 107'6
Pa und einen Verlustfaktor tan δ bei 20°C von maximal 0,1 aufweist, wobei das Speichermodul E'und der Verlustfaktor tan δ mit der
Dynamisch-Mechanischen Thermo-Analyse (DMTA) an freien homogenen Filmen mit einer Schichtdicke von 40 ± 10 μm gemessen wurden.
Im folgenden wird das neue lackierte Kunststofformteü als „erfindungsgemäßes Kunststofformteü" bezeichnet.
Außerdem wurde das neue Verfahren zur Herstellung eines lackierten Kunststofformteils, enthaltend
(A) mindestens eine Kunststoffschicht, die
(al) mindestens ein Pfropfmischpolymerisat aus
(al l) mindestens einem kautschukelastischen Polymerisat mit einer Glasubergangstemperatur von unter 10°C als Pfropfgrundlage
(al2) mindestens einer Pfropfauflage aus mindestens einem Copolymerisat mit einer Glasubergangstemperatur oberhalb 30°C
enthält oder hieraus besteht;
und
(B) mindestens eine Lackierung
durch Applikation mindestens eines Lacks auf die Oberfläche der Kunststoffschicht (A) und Härtung der resultierenden Lackschicht, wodurch die
Lackierung (B) resultiert, dadurch gekennzeichnet, daß man hierbei einen Lack verwendet, der im ausgehärteten Zustand ein Speichermodul E' im kautschukelastischen Bereich von mindestens 107'6 Pa und einen Verlustfaktor tan δ bei 20°C von maximal 0,1 aufweist, wobei das Speichermodul E'und der Verlustfaktor tan δ mit der Dynamisch-Mechanischen Thermo- Analyse (DMTA) an freien homogenen Filmen mit einer Schichtdicke von 40 ± 10 μm gemessen wurden.
Im folgenden wird das neue Verfahren zur Herstellung eines lackierten Kunststofformteils als „erfindungsgemäßes Verfahren" bezeichnet.
Weitere erfindungsgemäß Gegenstände gehen aus der Beschreibung hervor.
Im Hinblick auf den Stand der Technik war es überraschend und für den Fachmann nicht zu erwarten, daß die der vorliegenden Erfindung zugrundeliegende Aufgabe mit Hilfe des erfindungsgemäßen Kunststofformteils und mit Hilfe des erfindungsgemäßen Verfahrens gelöst werden konnte. Insbesondere überraschte, daß die erfindungsgemäßen Kunststofformteile eine hervorragende Haftung zwischen Lackierung und Kunststoff aufweist und daß anwendungstechnischen Eigenschaften, die für eine Außenanwendung essentiell sind, durch die Lackierung nicht verschlechtert werden.
Das erfindungsgemäße Kunststofformteil enthält als erfindungs wesentlichen Bestandteil mindestens eine Kunststoffschicht (A).
Dies bedeutet, daß das erfindungsgemäße Kunststofformteil ein Laminat sein kann, daß aus mindestens zwei Schichten unterschiedlicher stofflicher Zusammensetzung aufgebaut ist. Wesentlich hierbei ist, daß mindestens eine Kunststoffschicht (A) die äußerste Schicht des Laminats bildet, so daß sie in direktem Kontakt zur Lackierung steht. Das erfindungsgemäße Kunststofformteil
kann aber auch lediglich aus einer Kunststoffschicht (A) bestehen. Welche Variante gewählt wird, richtet sich nach den mit den jeweiligen Verwendungszwecken verbundenen technischen Anforderungen.
Das erfindungsgemäßer Kunststofformteil ist von beliebiger äußerer Form. So kann es die Form einer ebenen oder gebogenen Platte haben, die Durchbohrungen und/oder Oberflächenstrukturen aufweisen kann. Außerdem kann es eine kompakte dreidimensionale Form haben. Beispiele für solche Formen sind Radkappen, Kotflügel, Schweller, Bumper, Motorhauben, Kofferraumdeckel, Windabweiser, Spoiler, Gehäuse für Bildschirme oder Telefone, Haushaltsgeräte oder Möbel.
Die erfindungsgemäß zu verwendende Kunststoffschicht (A) enthält mindestens ein Pfropfmischpolymerisat (al) oder sie besteht aus diesem. Welche Variante gewählt wird, richtet sich nach den technischen Anforderungen des jeweiligen Verwendungszwecks .
Das erfindungs gemäß zu verwendende Pfropfmischpolymerisat (al) besteht aus mindestens einem, insbesondere einem, kautschukelastischen Polymerisat (al l) mit einer Glasubergangstemperatur von unter 10 °C, vorzugsweise unter 0 °C, bevorzugt -20 °C und insbesondere -25 °C als Pfropfgrundlage.
Beispiele geeigneter Polymerisate (al l) sind Naturkautschuk, Synthesekautschuk auf der Basis von konjugierten Dienen, gegebenenfalls i. V. m. weiteren Copolymerisaten, oder Elastomere auf der Basis von Ci- bis C -Alkylestern der Acrylsäure, die gegebenenfalls weitere Comonomere enthalten.
Bevorzugt werden als Pfropfgrundlage (al l) Polybutadien (vgl. die deutschen Patentschriften DE-A-14 20 775 oder DE-A-14 95 089) oder die Copolymerisate
aus Polybutadien und Styrol (vgl. die britische Patentschrift GB-A-649 166) verwendet. OH
Weitere Beispiele geeigneter Pfropfgrundlagen (al 1) sind aufgebaut aus, jeweils bezogen auf die Pfropfgrundlage (al l),
(al 11) 70 bis 99,9 Gew.-%, insbesondere 99 Gew.-%, mindestens eines Ci- bis C8-Alkylesters der Acrylsäure, bevorzugt n- Butylacrylat und/oder 2- Ethylhexylacrylat, insbesondere n-Butylacrylat;
(al l2) 0 bis 30 Gew.-%, insbesondere 0 bis 20 Gew.-%, mindestens eines weiteren hiermit copolymerisierbaren monofunktionellen olefinisch ungesättigten Monomeren wie Butadien, Isopren, Styrol, Acrylnitril, Methylmethacrylat und/oder Vinylmethylether; und
(al l3) 0,1 bis 5 Gew.-%, insbesondere 1 bis 4 Gew.-%, mindestens eines hiermit copolymerisierbaren polyfunktionellen, insbesondere bi- oder trifunktionellen, olefinisch ungesättigten, die Vernetzung bewirkenden Monomeren, das nicht in der 1,3-Stellung konjugiert ist, wie Divinylbenzol, Maleinsäurediallylester, Fumarsäurediallylester,
Phthalsäurediallylester, Triallylisocyanurat oder Tricyclodecenylacrylat, insbesondere Tricyclodecenylacrylat (vgl. die deutsche Patentschrift DE- A- 12 60 135).
Diese Pfropfgrundlagen sind an sich bekannt und werden beispielsweise in der deutschen Patentschrift DE-A-31 49 358 beschrieben.
Vorzugsweise sind die Polymerisate (al 1) bzw. die Pfropfgrundlagen (al 1) in den Pfropfmischpolymerisaten (al) in einer Menge von, bezogen auf das
Pfropfmischpolymerisat (al), 40 bis 80 Gew.-%, bevorzugt 45 bis 75 Gew.-% und insbesondere 50 bis 70 Gew.-% enthalten.
Als weiteren wesentlichen Bestandteil enthält das Pfropfmischpolymerisat (al) mindestens eine Pfropfauflage (al2) mit einer Glasubergangstemperatur oberhalb 30°C. Vorzugsweise hat die äußerste Pfropfauflage (al2) eine Glasubergangstemperatur oberhalb 30°C, wobei ein aus den Monomeren der Pfropfauflage (al2) gebildetes Polymer eine Glasubergangstemperatur von mehr als 80°C aufweisen würde.
Gut geeignete Pfropfauflagen (al2) enthalten
(al21) mindestens ein vinylaromatisches Monomer und/oder mindestens ein Alkyl(meth)acrylat sowie
(al22)Acrylnitril, Methacrylnitril, Maleinsäureanhydrid und/oder mindestens ein mit C bis C8-Alkyl- oder C6- bis C20-Arylgruppen N-substituiertes Maleinsäureimid
einpolymerisiert.
Besonders gut geeignete Pfropfauflagen (al2) resultieren, wenn als Monomere (al21 bzw. al22) Styrol oder alpha-Methylstyrol oder Gemische von Styrol und Acrylnitril, alpha-Methylstyrol und Acrylnitril, Styrol, Acrylnitril und Methylmethacrylat oder Styrol und Maleinsäureanhydrid verwendet werden.
Besonders gut geeignete Pfropfauflagen (al2) enthalten, in jeweils bezogen auf die Pfropfgrundlage (al2), 50 bis 95 Gew.-%, insbesondere 60 bis 80 Gew.-%, mindestens eines Monomeren (al21) und 5 bis 50 Gew.-%, insbesondere 20 bis 40 Gew.-%, mindestens eines Monomeren (al22).
Die Pfropfauflagen (al2) sind erhältlich durch Copolymerisation der vorstehend beschriebenen Monomeren (al21) und (al22).
Für den Fall, daß das Pfropfmischpolymerisat (al) eine Pfropfgrundlage (al l) enthält, die aus Polybutadienpolymeren aufgebaut ist, spricht man von Acrylnitril- Butadien-Styrol-Pfropfrnischpolymerisaten oder -Kautschuken, die von der Fachwelt auch kurz als ABS bezeichnet werden.
Methodisch gesehen weist die Pfropfmischpolymerisation keine Besonderheiten auf, sondern erfolgt nach den üblichen und bekannten Methoden der Pfropfmischpolymerisation in Lösung, Suspension oder vorzugsweise Emulsion wie sie beispielsweise in der deutschen Patentschrift DE-A-31 49 358 beschrieben wird.
Bei der bevorzugten Herstellung von ABS in der Emulsion oder in der Lösung (Lösungs-ABS) weist die Pfropfgrundlage oder Weichphase (al l) einen mittleren Teilchendurchmesser (d 0-Wert der integralen Massenverteilung) von 0,08 μm auf. Durch Vergrößerung der Teilchen, beispielsweise durch Agglomeration oder bei Gewinnung der Emulsion im Wege des Saatlatexverfahrens, wird der d5o-Wert im Bereich von 0,2 bis 0,5 μm eingestellt. Bei solchen Pfropfmischpolymerisationen erfolgt zumindest teilweise eine Verknüpfung der polymerisierenden Monomeren (a 121 ) und (a 122) mit dem bereits polymerisierten Kautschuk (al l), wobei die Verküpfung wahrscheinlich an den im Kautschuk enthaltenen Doppelbindungen als Pfropfzentren erfolgt.
Die Pfropfung kann auch mehrstufig erfolgen, indem zuerst ein Teil der die Pfropfhülle oder -aufläge (al2) bildenden Monomere (al21) und (al22) aufgepfropft wird und dann der Rest.
Für den Fall, daß das Pfropfmischpolymerisat (al) eine Pfropfgrundlage (all) enthält, die aus Elastomeren auf der Basis von Ci- bis C8-Alkylestern der Acrylsäure aufgebaut ist, spricht man von Acrylat-Styrol-Acrylnitril- Pfropfmischpolymerisaten oder -Kautschuken, die von der Fachwelt auch kurz als ASA bezeichnet werden. Ihre Herstellung ist an sich bekannt und wird beispielsweise in den deutschen Patentschriften DE-A-28 26 925, DE-A-31 49 358, DE-A-43 14 118 oder DE-A-196 51 350 beschrieben.
Die Herstellung der Pfropfmischpolymerisate (al) kann beispielsweise nach der in dem deutschen Patent DE-C-12 60 135 beschriebenen Methode erfolgen. Dabei kann der Aufbau der Pfropfauflage oder -hülle (al2) einstufig oder zweistufig erfolgen.
Im Falle des einstufigen Aufbaus der Pfropfhülle wird ein Gemisch aus den Monomeren (al21) und (al22) in dem gewünschten Gewichtsverhältnis im Bereich von 95 5 bis 50 : 50, bevorzugt 90 : 10 bis 65 : 35 in der Gegenwart des Elastomeren (al 1) in an sich bekannter Weise (vgl. die deutsche Patentschrift DE- A-28 26 295) vorzugsweise in Emulsion polymerisiert.
Im Falle eines zweistufigen Aufbaus der Pfropfhülle (al2) macht die erste Stufe im allgemeinen 20 bis 70 Gew.-%, vorzugsweise 25 bis 50 Gew.-%, jeweils bezogen auf (al2), aus. Zu ihrer Herstellung werden vorzugsweise nur mono funktioneile vinylaromatische Monomere (al21) vewendet.
Die zweite Stufe der Pfropfhülle macht im allgemeinen 30 bis 80 Gew.-%, insbesondere 50 bis 75 Gew.-%, jeweils bezogen auf (al2) , aus. Zu ihrer Herstellung werden Gemiosche aus den Monomeren (al21) und (al22) vorzugsweise im Gewichtsverhältnis (al21) : (al22) von 90 : 10 bis 60 : 40, insbesondere 80 : 20 bis 70 : 30, verwendet.
Die Bedingungen der Pfropfmischpolymerisation werden vorzugsweise so gewählt, daß Teilchengrößen von 50 bis 700 nm (d50-Wert der integralen Massenverteüung) resultieren. Entsprechende geeignete Maßnahmen sind bekannt und werden z. B. in der deutschen Patentschrift DE-A-28 26 925 beschrieben.
Durch das Saatlatex-Verfahren kann direkt eine grobteilige Kautschukdispersion hergestellt werden.
Um möglichst zähe Produkte zu erhalten, wird häufig eine Mischung mindestens zweier Pfropfmischpolymerisate (al l) mit unterschiedlichen Teilchengrößen vewendet. Dies kann erreicht werden, indem die Teilchen des Kautschuks z. B. durch Agglomeration vergrößert werden, so daß der Latex bimodal (d5o-Werte der integralen Massenverteilung: 50 bis 180 nm und 200 bis 700 nm) aufgebaut ist.
Der chemische Aufbau der beiden Pfropfmischpolymerisate (al2) ist vorzugsweise derselbe, obwohl die Hülle des grobteiligen Pfropfmischpolymerisats auch mehrstufig, insbesondere zweistufig, aufgebaut sein kann.
Die Pfropfauflage ist in dem erfindungsgemäß zu verwendenden ABS oder ASA (al) vorzugsweise in einer Menge von, jeweils bezogen auf (al), 20 bis 60 Gew.- %, bevorzugt 30 bis 50 Gew.-%, enthalten.
Der Gehalt der Kunststoffschicht (A) an ASA oder ABS (al ) kann breit variieren.
In einer ersten vorteilhaften Ausführungsform besteht die die Kunststoffschicht (A) aus ASA oder ABS (al).
In einer zweiten vorteilhaften Ausführungsform enthält die Kunststoffschicht (A) bzw. das Stoffgemisch (A), das die Kunststoffschicht (A) aufbaut, noch weitere Bestandteile. Die untere Grenze des Gehalts an ASA oder ABS (al) ergibt sich dann aus dem Niveau der Zähigkeit, die für einen gegebenen Verwendungszweck noch ausreicht. Der Fachmann kann daher den Gehalt aufgrund seines Fachwissens gegebenenfalls unter Zuhilfenahme einfacher Vorversuche ermitteln. Vorzugsweise liegt der Anteil von ASA oder ABS (al) an der Kunststoffschicht (A) bzw. an dem Stoffgemisch (A), aus dem sie besteht, bezogen auf deren Gesamtmenge, bei 1 bis 99 Gew.-%, bevorzugt 3 bis 90 Gew.-%, besonders bevorzugt 5 bis 80 Gew-% und insbesondere 10 bis 70 Gew.-%.
Beispiele für geeignete weitere Bestandteile sind halogenfreie thermoplastische Copolymerisate (a2). Sofern sie verwendet werden kann ihr Anteil an der Kunststoffschicht (A) breit variieren. Die obere Grenze des Anteils ergibt sich aus dem Niveau der Zähigkeit der Kunststoffschicht (A), die für einen gegebenen Verwendungszweck noch ausreicht. Die obere Grenze kann daher vom Fachmann leicht aufgrund seines Fachwissens gegebenenfalls unter Zuhilfenahme einfacher Vorversuche ermittelt werden. Vorzugsweise liegt der Anteil von (a2) an (A), bezogen auf (A), bei 5 bis 90 Gew.-%, bevorzugt 10 bis 85 Gew.-%, besonders bevorzugt 15 bis 80 Gew.-% und insbesondere 20 bis 70 Gew.%.
Gut geeignete Copolymerisate (a2) enthalten, jeweils bezogen auf (a2)
(a21) 50 bis 95 Gew.-%, bevorzugt 60 bis 80 Gew.-%, mindestens eines der vorstehend beschriebenen vinylaromatischen Monomeren und
(a22) 5 bis 50 Gew.-%, bevorzugt 20 bis 40 Gew.-%, mindestens eines der vorstehend beschriebenen Monomere (al22), Methylacrylat und/oder Methylmethacrylat.
Sie sind harzartig, thermoplastisch und kautschukfrei. Besonders bevorzugte Copolymerisate (a2) sind solche aus Styrol mit Acrylnitril und gegebenenfalls Methylmethacrylat, aus alpha-Methylstyrol mit Acrylnitril und gegebenenfalls Methylmethacrylat, aus Styrol und alpha-Methylstyrol mit Acrylnitril und gegebenenfalls Methylmethacrylat oder aus Styrol und Maleinsäureanhydrid.
Solche Copolymerisate (a2) entstehen häufig bei der Herstellung der Pfropfmischpolymerisate (al) als Nebenprodukte insbesondere dann, wenn vergleichsweise große Mengen an Monomeren (al21) und (al22) auf vergleichsweise kleine Mengen an Pfropfgrundlagen (al l) aufgepfropft werden. Sie lassen sich auch gezielt durch radikalische Copolymerisation, insbesondere durch Emulsions-, Susoensions- Lösungs- oder Massepolymerisation herstellen. Sie weisen Viskositätszahlen im Bereich von 40 bis 160 auf, was massenmittleren Molekulargewichten von 40.000.000.000 entspricht.
Weitere Beispiele für gut geeignete weitere Bestandteile sind aromatische Polycarbonate (a3). Der Anteil der Polycarbonate (a3) an der Kunststoffschicht (A) kann ebenfalls breit variieren und richtet sich nach den Erfordernissen des jeweiligen Verwendungszweck. Der Fachmann kann daher den vorteilhaften Anteil in einfacher Weise aufgrund seines Fachwissens gegebenenfalls unter Zuhilfenahme einfacher Vorversuche ermitteln. Vorzugsweise enthält die Kunststoffschicht (A) bzw. das Stoffgemisch (A), aus dem sie besteht, bezogen auf (A), 10 bis 80 Gew.-%, bevorzugt 15 bis 75 Gew.-%, besonders bevorzugt 20 bis 70 Gew.-% und insbesondere 25 bis 65 Gew.-% mindestens eines Polycarbonats (a3).
Beispiele geeigneter Polycarbonate (a3) sind solche auf Basis von Diphenolen der allgemeinen Formel I,
worin X eine Einfachbindung, eine Alkylengruppe mit 1 bis 3 Kohlenstoffatomen, eine Alkylidengruppe mit 2 oder 3 Kohlenstoffatomen, eine Cycloalkylidengruppe, -S- oder -SO2- bedeutet.
Beispiele gut geeigneter Diphenole I sind 4,4'-Dihydroxydiphenyl, 2,2- Bis-(4- hydroxyphenyl)-propan (Bisphenol A), 2,4-Bis-(4-hydroxyphenyl)-2- methylbutan, 1,1- Bis-(4-hydroxyphenyl)cyclohexan, von denen Bisphenol A undl,l- Bis-(4-hydroxyphenyl)cyclohexan besonders vorteilhaft sind und deshalb besonders bevorzugt verwendet werden.
Weitere Beispiele gut geeigneter Diphenole sind Hydrochinon oder Resorcin.
Sowohl Homopolycarbonate als auch Copolycarbonate sind als Polycarbonate (a3) geeignet. Bevorzugt sind neben dem Bisphenol A-Homopolymerisat die Copolycarbonate von Bisphenol A. Des weiteren kommen polydiorganosiloxanhaltige Polycarbonate, wie sie beispielsweise in der deutschen Patentschrift DE-A-33 34 782 beschrieben werden, in Betracht.
Die Polycarbonate (a3) können in bekannter Weise verzweigt sein. Vorzugsweise wird dies durch den Einbau von 0,05 bis 2,0 Mol-%, bezogen auf die Summe der eingesetzten Diphenole, an Verbindungen mit mindestens drei phenolischen Hydroxylgruppen.
Die besonders gut geeigneten Polycarbonate (a3) weisen relative Viskositäten von 1,10 bis 1,50, insbesondere 1,25 bis 1,40, auf, was einem massenmittleren Molekulargewicht von 10.000 bis 200.000, vorzugsweise von 20.000 bis 80.000 entspricht.
Die Herstellung der Polycarbonate (a3) weist keine methodischen Besonderheiten auf, sondern erfolgt durch die Umsetzung der Diphenole mit Phosgen nach dem Phasengrenzflächenverfahren oder dem Verfahren in homogener Phase, dem sogenannten Pyridinverfahren. Hierbei wird das jeweils einzustellende Molekulargewicht in bekannter Weise durch eine entsprechende Menge an üblichen und bekannten Kettenabrechern erzielt.
Beispiele geeigneter Kettenabrecher sind Phenol oder p-tert.-Butylphenol oder langkettige Alkylphenole gemäß der deutschen Patentschrift DE-A-28 42 005 wie 4-(l,3-Tetramethyl-butyl)phenol, Monoalkylphenole oder Dialkylphenole mit insgesamt 8 bis 20 Kohlenstoffatomen in den Alkylsubstituenten gemäß der deutschen Patentschrift DE-A-35 06 472 wie p-Nonylphenol, 3,5-di-tert.- Butylphenol, p-tert.-Octylphenol, p-Dodecylphenol, 2-(3,5-
Dimethylheptyl)phenol oder 4-(3,5-Dimethylheptyl)phenol.
Vorzugsweise sind die vorstehend beschriebenen Polycarbonate (a3) halogenfrei, wobei Polycarbonate (a3), die ppm-Gehalte an verseifbarem Chlor aufweisen, die aus der Herstellung der Polycarbonate (a3) mit Phosgen nach dem Phasengrenzflächenverfahren stammen, ihrem Wesen nach als halogenfrei angesehen werden.
Darüber hinaus kann die Kunststoffschicht (A) bzw. das Stoffgemisch (A), aus dem sie besteht, bezogen auf (A), bis zu 50 Gew.-%, vorzugsweise bis zu 40 Gew.-% und insbesondere bis zu 30 Gew.-% faser- oder teilchenformige sowie gegebenenfalls elektrisch leitfähige Füllstoffe und/oderVerstärkerstoffe wie Glasfasern, Kohlenstoffasern, Mineralffasern, Whisker, Aluminiumoxidfasern, Glaskugeln, Quarzmehl, Glimmer oder Wollastonit oder Aluminiumflocken, Leitfähigkeitsruße oder nickelbeschichtete Kohlenstoffasern für EMI- Anwendungen (elctromagnetic interference) enthalten.
Ferner kann die Kunststoffschicht (A) bzw. das Stoffgemisch (A), aus dem sie besteht, Additive, wie sie üblicherweise in den vorstehend beschriebenen Kunststoffen verwendet werden, in wirksamen Mengen enthalten.
Beispiele geeigneter Additive sind Farbstoffe, Pigmente, Antistatika, Antioxidantien, Schmier- und Gleitmittel, Entformungssmittel, Flammschutzmittel oder Stabilisatoren zur Verbesserung der Thermostabüität, der Lichtstabilität, Hydrolysebeständigkeit oder der Chemikalienbeständigkeit.
Die Herstellung der erfindungsgemäß zu verwendenden Kunststoffschicht (A) weist keine methodischen Besonderheiten auf, sondern erfolgt durch Herstellen des erfindungsgemäß zu verwendenden Stoffgemischs (A) in üblicher unbekannter Weise, beispielsweise durch Vermischen der vorstehend beschriebene Bestandteile in Lösung oder in Masse in einem Kneter oder einem Extruder, wonach man - gegebenenfalls nach dem Entfernen des Lösemittels - das resultierende Stoffgemisch (A) formgebenden Verfahren, wie sie auf dem Gebiet der thermoplastischen Kunststoffe üblich und bekannt sind, insbesondere Extrusion verbunden mit Kalandrieren, Spritzguß, Folienblasen und/oder Laminieren, unterwirft.
Der weitere erfindungswesentliche Bestandteil des erfindungsgemäßen Kunststofformteils ist mindestens eine auf der Kunststoffschicht (A) befindliche Lackierung (B).
Die erfindungsgemäß zu verwendende Lackierung (B) ist herstellbar aus einem Lack, der im ausgehärteten Zustand ein Speichermodul E' im kautschukelastischen Bereich von mindestens 107'6 Pa, insbesondere mindestens 108'0 Pa, und einen Verlustfaktor tan δ bei 20°C von maximal 0,1, insbesondere maximal 0,06, aufweist, wobei das Speichermodul E'und der Verlustfaktor tan δ
mit der Dynamisch-Mechanischen Thermo-Analyse (DMTA) an freien homogenen Filmen mit einer Schichtdicke von 40 + 10 μm gemessen wurden.
Der Verlustfaktor tanδ ist dabei definiert ist als der Quotient aus dem Verlustmodul E" und dem Speichermodul E'.
Die Dynamisch-Mechanische Thermo-Analyse ist eine allgemein bekannte Meßmethode zur Bestimmung der viskoelastischen Eigenschaften von Beschichtungen und beispielsweise beschrieben in Murayama, T., Dynamic Me- chanical Analysis of Polymeric Material, Esevier, New York, 1978 und Loren W. Hill, Journal of Coatings Technology, Vol. 64. No. 808, May 1992, Seiten 31 bis 33.
Die Durchführung der Messungen kann beispielsweise mit den Geräten MK II, MK III oder MK IV der Firma Rheometrics Scientific erfolgen.
Der Speichermodul E' und der Verlustfaktor tanδ werden an homogenen freien Filmen gemessen. Die freien Filme werden in bekannter Weise dadurch hergestellt, daß das Beschichtungsmittel auf Substraten appliziert und gehärtet wird, auf denen das Beschichtungsmittel nicht haftet. Als Beispiele für geeignete Substrate seien Glas, Teflon und insbesondere Polypropylen genannt. Polypropylen weist dabei den Vorteil einer guten Verfügbarkeit auf und wird daher normalerweise als Trägermaterial eingesetzt.
Die Schichtdicke der zur Messung eingesetzten freien Filme beträgt dabei im allgemeinen 40 + 10 μm.
Die spezielle Auswahl der Lacke über den Wert des Speichermoduls im gummielastischen Bereich und des Verlustfaktors bei 20 °C der ausgehärteten Lacke ermöglicht dabei in einfacher Weise die Bereitstellung von Lackierungen
(B) mit dem gewünschten Eigenschaftsprofil einer guten Kratzfestigkeit bei gleichzeitig guter Polierbarkeit, Chemikalien- und Feuchteresistenz sowie Witterungsbeständigkeit, da beide Kenngrößen durch einfache DMTA- Messungen bestimmbar sind. Ferner weisen die resultierenden Lackierungen (B) einen hohen Glanz und eine Säure- und Basebeständigkeit auf, die vergleichbar ist zu den entsprechenden Werten herkömmlicher, thermisch gehärteter Lacke.
Es ist dabei überraschend, daß auch Lacke, die bei Prüftemperatur nur einen mittleren oder sogar einen geringen plastischen Anteil, dafür aber einen hohen bis sehr hohen Speichermodul im gummielastischen Bereich aufweisen, Lackierungen (B) mit einer hohen Kratzfestigkeit ergeben.
Darüber hinaus weisen die Lackierungen (B), die aus den gemäß den vorstehend beschriebenen Kriterien ausgewählten Lacken hergestellt wurden, eine hervorragende Haftung auf der Kunststoffschicht (A) des erfindungsgemäßen Kunststofformteils auf.
Beschichtungsmittel mit den entsprechenden o.g. viskoelastischen Eigenschaften sind bevorzugt mittels aktinischer Strahlung, insbesondere elektromagnetischer Strahlung wie nahes Infrarot-Licht (NIR), sichtbares Licht, UV-Strahlung oder Röntgenstrahlung und/oder Korpuskularstrahlung wie Elektonen- Strahlung härtbarer Lacke. Hierbei sind die mit UV-Strahlung härtbaren Lacke von Vorteil und werden erfindungsgemäß besonders bevorzugt verwendet. Außerdem sind auch Lacke auf Basis organisch modifizierter Keramikmaterialien, die beispielsweise unter der Marke ORMOCER® vertrieben werden für die Herstellung der Lackierungen (B) geeignet.
Diese strahlenhärtbaren Lacke enthalten üblicherweise mindestens ein, bevorzugt mehrere strahlenhärtbare Bindemittel, insbesondere auf Basis olefinisch ungesättigter Präpolymerer und/oder olefinisch ungesättigter Oligomerer,
gegebenenfalls einen oder mehrere Reaktiwerdünner, gegebenenfalls einen oder mehrere Photoinitiatoren sowie gegebenenfalls übliche Lackadditive.
Bevorzugt werden strahlenhärtbare Lacke eingesetzt, deren Viskosität bei 23 °C kleiner als 100 s Auslaufzeit im DIN 4 Becher, besonders bevorzugt kleiner 80 s Auslaufzeit im DIN 4 Becher beträgt.
Als Bindemittel kommen in diesen strahlenhärtbaren Lacken beispielsweise (meth)acrylfunktionelle (Meth)Acrylcopolymere, Polyetheracrylate, Polyesteracrylate, ungesättigte Polyester, Epoxyacrylate, Urethanacrylate, Aminoacrylate, Melaminacrylate, Silikonacrylate und die entsprechenden Methacrylate zum Einsatz. Bevorzugt werden Bindemittel eingesetzt, die frei von aromatischen Srruktureinheiten sind. Die Verwendung von Epoxyacrylaten fuhrt zwar zu harten, kratzbeständigen Beschichtungen, die aber im allgemeinen eine verbesserungsbedürftige Witterungsbeständigkeit zeigen. Bevorzugt werden daher Urethan(meth)acrylate und/oder Polyester(meth)acrylate, besonders bevorzugt aliphatische Urethanacrylate, eingesetzt.
Bevorzugt werden außerdem im wesentlichen silikonfreie, besonders bevorzugt silikonfreie Bindemittel eingesetzt, da die resultierenden Lacke eine gegenüber silikonhaltigen Lacken verbesserte Überlackierbarkeit aufweisen.
Die als Bindemittel eingesetzten Polymere bzw. Oligomere weisen üblicherweise ein zahlenmittleres Molekulargewicht von 500 bis 50.000, bevorzugt von 1.000 bis 5.000, auf.
Bevorzugt werden in den Lacken Polymere und/oder Oligomere eingesetzt, die pro Molekül mindestens 2, besonders bevorzugt 3 bis 6 Doppelbindungen aufweisen. Bevorzugt weisen die verwendeten Bindemittel außerdem ein Doppelbindungsäquivalentgewicht von 400 bis 2.000, besonders bevorzugt von
500 bis 900, auf. Außerdem weisen die Bindemittel bei 23 °C bevorzugt eine Viskosität von 250 bis 11.000 mPa.s auf.
Polyester(meth)acrylate sind dem Fachmann prinzipiell bekannt. Sie sind durch verschiedene Methoden herstellbar. Beispielsweise kann Acrylsäure und/oder Methacrylsäure direkt als Säurekomponente beim Aufbau der Polyester eingesetzt werden. Daneben besteht die Möglichkeit, Hydroxyalkylester der (Meth)Acrylsäure als Alkoholkomponente direkt beim Aufbau der Polyester einzusetzen. Bevorzugt werden die Polyester(meth)acrylate aber durch Acrylierung von Polyestem hergestellt. Beispielsweise können zunächst hydroxylgruppenhaltige Polyester aufgebaut werden, die dann mit Acryl- oder Methacrylsäure umgesetzt werden. Es können auch zunächst carboxylgruppenhaltige Polyester aufgebaut werden, die dann mit einem Hydroxyalkylester der Acryl- oder Methacrylsäure umgesetzt werden. Nicht umgesetzte (Meth) Acrylsäure kann durch Auswaschen, Destillieren oder bevorzugt durch Umsetzen mit einer äquivalenten Menge einer Mono- oder Diepoxidverbindung unter Verwendung geeigneter Katalysatoren, wie z.B. Triphenylphosphin, aus dem Reaktionsgemisch entfernt werden. Bezüglich weiterer Einzelheiten zur Herstellung der Polyesteracrylate sei insbesondere auf deutschen und europäischen Patentschriften DE-A-33 16 593, DE-A-38 36 370, EP-A-0 054 105, DE-B-20 03 579 oder EP-B-0 002 866 verwiesen.
Polyether(meth)acrylate sind dem Fachmann ebenfalls prinzipiell bekannt. Sie sind durch verschiedene Methoden herstellbar. Beispielsweise können hydroxyl- gruppenhaltige Polyether, die mit Acrylsäure und/oder Methacrylsäure verestert werden, durch Umsetzung von zwei- und/oder mehrwertigen Alkoholen mit verschiedenen Mengen an Ethylenoxid und/oder Propylenoxid nach gut bekannten Methoden (vgl. z.B. Houben-Weyl, Band XIV, 2, Makromolekulare Stoffe II, (1963)) erhalten werden. Einsetzbar sind auch Polymerisationsprodukte des Tetra- hydrofurans oder Butylenoxids.
Eine Flexibilisierung der Polyether(meth)acrylate und der Polyester(meth)acrylate ist beispielsweise dadurch möglich, daß entsprechende OH-funktionelle Präpolymere bzw. Oligomere (Polyether- oder Polyester-Basis) mit längerkettigen, aliphatischen Dicarbonsäuren, insbesondere aliphatischen Dicarbonsäuren mit mindestens 6 C-Atomen, wie beispielsweise Adipinsäure, Sebacinsäure, Dodecandisäure und/oder Dimerfettsäuren, umgesetzt werden. Diese Flexibilisierungsreaktion kann dabei vor oder nach der Addition von Acryl- bzw. Methacrylsäure an die Oligomere bzw. Präpolymere durchgeführt werden.
Ferner sind auch Epoxy(meth)acrylate dem Fachmann wohl bekannt und brauchen daher nicht näher erläutert zu werden. Sie werden üblicherweise hergestellt durch durch Anlagerung von Acrylsäure an Epoxidharze, beispielsweise an Epoxidharze auf Basis Bisphenol A oder andere handelsübliche Epoxidharze.
Eine Flexibilisierung der Epoxy(meth)acrylate ist beispielsweise analog dadurch möglich, daß entsprechende epoxy-funktionelle Präpolymere bzw. Oligomere mit längerkettigen, aliphatischen Dicarbonsäuren, insbesondere aliphatischen Dicarbonsäuren mit mindestens 6 Kohlenstoffatomen, wie beispielsweise Adipinsäure, Sebacinsäure, Dodecandisäure und/oder Dimerfettsäuren umgesetzt werden. Diese Flexibilisierungsreaktion kann dabei vor oder nach der Addition von Acryl- bzw. Methacrylsäure an die Oligomere bzw. Präpolymere durchgeführt werden.
Urethan(meth)acrylate sind dem Fachmann ebenfalls wohl bekannt und brauchen daher nicht näher erläutert zu werden. Sie können erhalten werden durch Umsetzung eines Di- oder Polyisocyanates mit einem Kettenverlängerungsmittel aus der Gruppe der Diole/Polyole und/oder Diamine/Polyamine und/oder Dithiole/Polythiole und/oder Alkanolamine und anschließende Umsetzung der restlichen freien Isocyanatgruppen mit mindestens einem
Hydroxyalkyl(meth)acrylat oder Hydroxyalkylester anderer ethylenisch ungesättigter Carbonsäuren.
Die Mengen an Kettenverlängerungsmittel, Di- bzw. Polyisocyanat und Hydroxyalkylester werden dabei bevorzugt so gewählt, daß
1.) das Äquivalentverhältnis der NCO-Gruppen zu den reaktiven Gruppen des Kettenverlängerungsmittels (Hydroxyl-, Amino- bzw. Mercaptylgruppen) zwischen 3 : 1 und 1 : 2, bevorzugt bei 2 : 1, liegt und
2.) die Hydroxylgruppen der Hydroxyalkylester der olefinisch ungesättigten Carbonsäuren in stöchiometrischer Menge in bezug auf die noch freien Isocyanatgruppen des Präpolymeren aus Isocyanat und Ketten- verlängerungsmittel vorliegen.
Außerdem ist es möglich, die Polyurethanacrylate herzustellen, indem zunächst ein Teil der Isocyanatgruppen eines Di- oder Polyisocyanates mit mindestens einem Hydroxyalkylester umgesetzt wird und die restlichen Isocyanatgruppen anschließend mit einem Kettenverlängerungsmittel umgesetzt werden. Auch in diesem Fall werden die Mengen an Kettenverlängerungsmittel, Isocyanat und Hydroxyalkylester so gewählt, daß das Äquivalentverhältnis der NCO-Gruppen zu den reaktiven Gruppen des Kettenverlängerungsmittels zwischen 3 : 1 und 1 : 2, bevorzugt bei 2 : 1 liegt und das Äquivalentverhältnis der restlichen NCO-Gruppen zu den Hydroxylgruppen des Hydroxyalkylesters 1 : 1 beträgt. Selbstverständlich sind auch sämtliche Zwischenformen dieser beiden Verfahren möglich. Beispielsweise kann ein Teil der Isocyanatgruppen eines Diisocyanates zunächst mit einem Diol umgesetzt werden, anschließend kann ein weiterer Teil der Isocyanatgruppen mit dem Hydroxyalkylester und im Anschluß hieran können die restlichen Isocyanatgruppen mit einem Diamin umgesetzt werden.
Diese verschiedenen Herstellverfahren der Polyurethanacrylate sind bekannt (vgl. z.B. die europäische Patentschrift EP-A-0 204 161) und bedürfen daher keiner genaueren Beschreibung.
Eine Flexibilisierung der Urethan(meth)acrylate ist beispielsweise dadurch möglich, daß entsprechende isocyanatfunktionelle Präpolymere bzw. Oligomere mit längerkettigen, aliphatischen Diolen und/oder Diaminen, insbesondere aliphatischen Diolen und/oder Diaminen mit mindestens 6 Kohlenstoffatomen umgesetzt werden. Diese Flexibilisierungsreaktion kann dabei vor oder nach der Addition von Acryl- bzw. Methacrylsäure an die Oligomere bzw. Präpolymere durchgeführt werden.
Als Beispiele für geeignete Bindemittel seien auch die folgenden, im Handel erhältlichen Produkte genannt:
Urethanacrylat Crodamer® UVU 300 der Firma Croda Resins Ltd., Kent, Großbritannien;
aliphatisches Urethantriacrylat Genomer® 4302 der Firma Rann Chemie, Schweiz:
aliphatisches Urethandiacrylat Ebecryl® 284 und aliphatisches Urethantriacrylat Ebecryl® 294 der Firma UCB, Drogenbos, Belgien;
aliphatisches Urethantriacrylat Roskydal® LS 2989 und aliphatisches Urethandiacrylat V94-504 der Firma Bayer AG, Deutschland;
aliphatisches hexafunktionelles Urethanacrylat Viaktin® VTE 6160 der Firma Vianova, Österreich; oder
aliphatisches Urethandiacrylat Laromer® 8861 der Firma BASF AG sowie davon abgewandelte Versuchsprodukte.
Das Bindemittel wird in den erfindungsgemäß zu verwendenden Lacken bevorzugt in einer Menge von 5 bis 90 Gew.-%, besonders bevorzugt von 20 bis 70 Gew.-%, jeweils bezogen auf das Gesamtgewicht des Lacks im Falle von Klarlacken bzw. auf das Gewicht des Lacks ohne Pigmente und Füllstoffe im Falle pigmentierter Systeme, eingesetzt.
Die Lacke können ggf. noch einen oder mehrere Reaktivverdünner enthalten. Die Reaktivverdünner können dabei olefinsich ungesättigte Verbindungen sein. Die Reaktivverdünner können mono-, di- oder polyungesättigt sein. Sie dienen üblicherweise zur Beeinflußung der Viskosität und der lacktechnischen Eigenschaften, wie beispielsweise der Vernetzungsdichte.
Der bzw. die Reaktivverdünner werden in den Lacken bevorzugt in einer Menge von 0 bis 70 Gew.-%, besonders bevorzugt von 15 bis 65 Gew.-%, jeweils bezogen auf das Gesamtgewicht des Lacks im Falle von Klarlacken bzw. auf das Gewicht des Lacks ohne Pigmente und Füllstoffe im Falle pigmentierter Systeme, eingesetzt.
Als Reaktivverdünner werden beispielsweise (Meth)Acrylsäure und deren Ester, Maleinsäure und deren Ester bzw. Halbester, Vinylacetat, Vinylether, Vinylharnstoffe u.a. eingesetzt. Als Beispiele seien Alkylenglykoldi(meth)acrylat, Polyethylenglykoldi(meth)acrylat, 1 ,3-Butandioldi(meth)acrylat,
Vinyl(meth)acrylat, Allyl(meth)acrylat, Glycerin-tri(meth)acrylat,
Trimethylolpropantri(meth)acrylat, Trimethylolpropandi(meth)acrylat, Styrol, Vinyltoluol, Divinylbenzol, Pentaerythrittri(meth)acrylat, Pentaerythrittetra(meth)acrylat, Dipropylenglykoldi(meth)acrylat, Hexandioldi-
(meth)acrylat, Ethoxyethoxyethylacrylat, N-Vinylpyrrolidon, Phenoxy- ethylacrylat, Dimethylaminoethylacrylat, Hydroxyethyl(meth)acrylat,
Butoxyethylacrylat, Isobornyl(meth)acrylat, Dimethylacrylamid und Dicyclopentylacrylat, die in der EP-A-250 631 beschriebenen, langkettigen linearen Diaciylate mit einem Molekulargewicht von 400 bis 4000, bevorzugt von 600 bis 2500. Beispielsweise können die beiden Acrylatgruppen durch eine Polyoxybutylenstruktur getrennt sein. Einsetzbar sind außerdem 1,12-Dodecyl- diacrylat und das Umsetzungsprodukt von 2 Molen Acrylsäure mit einem Mol eines Dimerfettalkohols, der im allgemeinen 36 Kohlenstoffatome aufweist. Geeignet sind auch Gemische der genannten Monomeren.
Bevorzugt werden als Reaktivverdünner Mono- und/oder Diaciylate, wie z.B. Isobomylacrylat, Hexandioldiacrylat, Tripropylenglykoldiacrylat, Laromer® 8887 der Firma BASF AG und Actilane® 423 der Firma Akcros Chemicals Ltd., Großbritannien, eingesetzt. Besonders bevorzugt werden Isobomylacrylat, Hexandioldiacrylat und Tripropylenglykoldiacrylat eingesetzt.
Die Lacke enthalten gegebenenfalls, bevorzugt in Anteilen von 0 bis 10 Gew.-%, bevorzugt 2 bis 6 Gew.-%, bezogen auf das Gewicht des Lacks ohne Pigmente und Füllstoffe, übliche, in strahlenhärtbaren Beschichtungsmitteln eingesetzte Photoinitiatoren, beispielsweise Benzophenone, Benzoine oder Benzoinether, bevorzugt Benzophenon. Es können auch beispielsweise die im Handel unter den Marken Irgacure® 184, Irgacure® 1800 und Irgacure® 500 der Firma Ciba Geigy, Grenocure® MBF der Firma Rahn und Lucirin® TPO der Firma BASF AG erhältlichen Produkte eingesetzt werden.
Weiterhin enthalten die Lacke gegebenenfalls noch übliche Lackadditive, beispielsweise Lichtschutzmittel (z.B. HALS-Verbindungen, Benztriazole,
Oxalanilid u.a.), Slipadditive, Polymerisationsinhibitoren, Mattierungsmittel, Entschäumer, Verlaufsmittel und filmbüdende Hilfsmittel, z.B. Cellulose-
Derivate, oder andere, in Lacken üblicherweise eingesetzte Additive. Diese Lackadditive werden üblicherweise in einer Menge von bis zu 50 Gew.-%, bevorzugt bis zu 45 Gew.-%, bezogen auf das Gewicht des Lacks ohne Pigmente und ohne Füllstoffe, eingesetzt. Weitere Beispiele geeigneter Lackadditive werden in dem Lehrbuch »Lackadditive« von Johan Bieleman, Wiley-VCH, Weinheim, New York, 1998, beschrieben.
Die Lacke kommen insbesondere als Klarlacke zum Einsatz, so daß sie üblicherweise keine oder nur transparente Füllstoffe und keine deckenden Pigmente enthalten. Es ist aber auch der Einsatz in Form von pigmentierten Lacken möglich. In diesem Fall enthalten die Lacke 2 bis 40 Gew.-%. bezogen auf das Gesamtgewicht des Lacks, eines oder mehrerer Pigmente. Ferner können die Lacke in diesem Fall noch 1 bis 20 Gew.-%, bezogen auf das Gesamtgewicht des Lacks, eines oder mehrerer Füllstoffe enthalten. »Pigmentsvolumenkonzentration«; Seite 563 »Thioindigo-Pigmente«; Seite 567 »Titandioxid-Pigmente«; und Seiten 250 ff., »Füllstoffe«; verwiesen.
Die Herstellung der erfindungsgemäß zu verwendenden Lacke weist keine methodischen Besonderheiten auf, sondern erfolgt in üblicher und bekannter Weise durch Vermischen der vorstehend beschriebenen Bestandteile in Lösung oder in der Schmelze in geeigneten Mischaggregaten wie Dissolver, Rührkessel, Extruder oder Rührwerksmühlen, wobei geeignete Maßnahmen ergriffen werden, beispielsweise das Arbeiten bei Beleuchtung mit sichtbarem Licht einer Wellenlänge von über 550 nm oder unter Lichtausschluß, um eine vorzeitige Vernetzung der Lacke zu vermeiden.
Zu weiteren Einzelheiten der Herstellung und der Prüfung der Lacke wird auf das deutsche Patent DE-A-197 09 467 verwiesen.
Zur Herstellung der erfindungsgemäß zu verwendenden Lackierung (B) wird der vorstehend beschriebene Lack vorzugsweise in einer Naßschichtdicke aufgetragen, daß nach der Aushärtung in der fertigen Lackierung (B), insbesondere Klarlackierung (B), eine Trockenschichtdicke von 10 bis 250, vorzugsweise 15 bis 200, besonders bevorzugt 20 bis 150 und insbesondere 20 bis 100 μm resultiert.
Die Applikation des Lacks kann durch alle üblichen Applikationsmethoden, wie z.B. Spritzen, Rakeln, Streichen, Gießen, Tauchen oder Walzen erfolgen. Vorzugsweise werden Spritzapplikationsmethoden angewandt, wie zum Beispiel Druckluftspritzen, Airless-Spritzen, Hochrotation, elektrostatischer Sprühauftrag (ESTA), gegebenenfalls verbunden mit Heißspritztapplikation wie zum Beispiel Hot-Air - Heißspritzen. Die Applikation kann bei Temperaturen von max. 70 bis 80 °Celsius durchgeführt werden, so daß geeignete Applikationsviskositäten erreicht werden, ohne daß bei der kurzzeitig einwirkenden thermischen Belastung eine Veränderung oder Schädigungen des Lacks und seines gegebenenfalls wiederaufzubereitenden Overspray eintreten. So kann das Heißspritzen so ausgestaltet sein, daß der Lack nur sehr kurz in der oder kurz vor der Spritzdüse erhitzt wird.
Die für die Applikation verwendete Spritzkabine kann beispielsweise mit einem gegebenenfalls temperierbaren Umlauf betrieben werden, der mit einem geeigneten Absorptionsmedium für den Overspray, z. B. dem Lack selbst, betrieben wird.
Bevorzugt wird die Applikation bei Beleuchtung mit sichtbarem Licht einer Wellenlänge von über 550 nm oder unter Lichtausschluß durchgeführt. Hierdurch
werden eine stoffliche Änderung oder Schädigung des Lacks und des Overspray vermieden.
Die auf der Kunststoffschicht (A) resultierende Lackschicht wird mit aktinischer Strahlung gehärtet.
Die Aushärtung kann nach einer gewissen Ruhezeit erfolgen. Sie kann eine Dauer von 30 s bis 2 h, vorzugsweise 1 min bis 1 h und insbesondere 1 min bis 45 min haben. Die Ruhezeit dient beispielsweise zum Verlauf und zur Entgasung der Lackschichten oder zum Verdunsten von flüchtigen Bestandteilen wie Lösemittel. Die Ruhezeit kann durch die Anwendung erhöhter Temperaturen bis 90 °C und oder durch eine reduzierte Luftfeuchte < 10g Wasser/kg Luft, insbesondere < 5g/kg Luft, unterstützt und/oder verkürzt werden, sofern hierbei keine Schädigungen oder Veränderungen der Lackschichten eintreten, etwa ein Verdampfen der Reaktiwerdünner oder eine vorzeitige vollständige Vernetzung.
Für die Härtung mit aktinischer Strahlung werden die üblichen und bekannten Strahlenquellen und optischen Hilfsmaßnahmen angewandt. Beispiele geeigneter Strahlenquellen sind Quecksilberhoch- oder -niederdruckdampflampen, welche gegebenenfalls mit Blei dotiert sind, um ein Strahlenfenster bis zu 405 nm zu öffnen, oder Elektronenstrahlquellen. Deren Anordnung ist im Prinzip bekannt und kann den Gegebenheiten des erfindungsgemäßen Kunststofformteils und der Verfahrensparameter angepaßt werden. Bei kompliziert geformten Kunststofformteüen wie Teilen von Automobilkarosserien können die nicht direkter Strahlung zugänglichen Bereiche (Schattenbereiche) wie Hohlräume, Falzen und anderen konstruktionsbedingte Hinterschneidungen mit Punkt-, Kleinflächen- oder Rundumstrahlern verbunden mit einer automatischen Bewegungseinrichtung für das Bestrahlen von Hohlräumen oder Kanten (partiell) ausgehärtet werden.
Vorzugsweise wird die Härtung mit aktinischer Strahlung unter einer Inertgasatmosphäre durchgeführt.
Die Anlagen und Bedingungen dieser Härtungsmethoden werden beispielsweise in R. Holmes, U.V. and E.B. Curing Formulations for Printing Inks, Coatings and Paints, SITA Technology, Academic Press, London, United Kindom 1984, beschrieben.
Die in der vorstehend beschriebenen erfindungsgemäßen Verfahrensweise hergestellten erfindungs gemäßen Kunststofformteile können aufgrund ihrer besonderen Vorteile einer Vielzahl von Anwendungen zugeführt werden. Beispielhaft seien die Herstellung von Kraftfahrzeugkarosserien und Gebrauchsgegenständen, inklusive Gehäuse für elektrotechnische und elektronische Bauteile sowie Möbel, genannt. In allen Anwendungszwecken weisen die erfindungs gemäßen Kunststofformteile einen besseren optischen Eindruck und eine höhere Gebrauchsdauer auf als herkömmliche lackierte Kunststofformteile, was sie für den Anwender wirtschaftlich besonders attraktiv macht.
Beispiele und Vergleichsversuche
Herstellbeispiel 1
Die Herstellung eines erfindungsgemäß zu verwendenden Lacks
Für die nachfolgenden Beispiele und Vergleichsversuche wurde ein UV-härtbarer Lack aus, bezogen auf die Gesamtmenge des Lacks, 54 Gew.-% eines Urethanacrylats, hergestellt durch Reaktion des Isocyanurats von Hexamethylendiisocyanat mit 2-Hydroxyethylacrylat, 43 Gew.-% 1,6- Hexandioldiacrylat und 3 Gew.-% des Photoinitiators Irgacure® 500 der Firma
Ciba Specialty Chemicals durch intensives Rühren mittels eines Dissolvers hergestellt.
Die viskoelastischen Kennwerte homogener ausgehärteter Filme des Lacks (eingestrahlte Dosis: 1.500 mJ/cm2) wurden, wie in dem deutschen Patent DE -C- 197 09 467 beschrieben, durch DMTA-Messungen bestimmt. Der Speichermodul E' lag bei 10 8'3 Pa, der Verlustfaktor tan δ bei 20 °C bei 0,005.
Beispiele 1 und 2 und Vergleichsversuche VI bis V4
Die Herstellung erfindungsgemäßer Kunststofformteile (Beispiele 1 und 2) und nicht erfindungsgemäßer Formteile (Vergleichsversuche VI bis V3) und ihre mechanischen Eigenschaften
Für das Beispiel 1 und den Vergleichs versuch VI wurde ein handelsüblicher Blend aus, bezogen auf den Blend, 40 Gew.-% ABS, das, bezogen auf ABS, 42 Gew.-% eines Polybutadienkautschuks enthielt, und 60 Gew.-% Polycarbonat (PC) verwendet (Bayblend® T65MN der Firma Bayer AG).
Für das Beispiel 2 und den Vergleichsversuch V2 wurde ein handelsüblicher Blend aus, bezogen auf den Blend, 40 Gew.-% ASA, das, bezogen auf ASA, 25 Gew.-% eines Acrylatkautschuks enthielt, und 60 Gew.-% PC (Luran® S KR 2864C der Firma BASF Aktiengesellschaft) .
Für das Beispiel 3 wurde ein handelsübliches ASA verwendet (Luran® S 778T der Firma BASF Aktiengesellschaft).
Für das Beispiel 4 wurde ein handelsübliches ABS verwendet (Terluran® GP- 22der Firma BASF Aktiengesellschaft).
Für die Beispiele 1 bis 4 wurden erfindungsgemäße Kunststofformteile hergestellt, die die üblichen und bekannten genormten Dimensionen aufwiesen, die für die in der Tabelle 1 angegebenen Messungen erforderlich waren, und die auf einer Seite mit einer 50μm starken Lackierung, hergestellt aus dem Lack gemäß dem Herstellbeispiel 1 durch UV-Bestrahlung mit einer Dosis von 1.500 mJ/cm2, beschichtet waren.
Für die Vergleichs versuche VI und V2 wurden die Beispiele 1 und 2 und für die Vergleichsversuche V5 und V6 wurden die Beispiele 3 und 4 wiederholt, nur daß die Kunststofformteile nicht mit der Lackierung beschichtet waren.
In der Tabelle 1 werden die Ergebnisse der Messungen gemäß den Beispielen den Ergebnissen der Messungen gemäß den Vergleichsversuchen VI paarweise (1/V1 , 2/V2, 3/V5und 4/V6) einander gegenübergestellt. Der Vergleich zeigt, daß die mechanischen Eigenschaften der Blends durch die Lackierung, wenn überhaupt, nur sehr geringfügig in Mitleidenschaft gezogen wurden (1/V1 und INT). Die mechanischen Eigenschaften von ASA und ABS wurden in ihrem Niveau durch die Lackierung verhältnismäßig stärker abgesenkt, indes hielt sich dies noch in einem vertretbaren Rahmen.
Für den Vergleichsversuch V3 wurde Beispiel 1 wiederholt, nur daß anstelle des Blends aus ABS und PC ein handelsüblicher Blend aus Polybutylenterephthalat (PBT) und PC verwendet wurde.
Für den Vergleichsversuch V4 wurde der Vergleichsversuch VI wiederholt, nur daß anstelle des Blends aus ABS und PC ein handelsüblicher Blend aus PBT und PC verwendet wurde.
In der Tabelle 1 werden die Ergebnisse der Messungen gemäß den Vergleichsversuche V3 und V4 einander gegenübergestellt. Die Ergebnisse
zeigen, daß der Blend aus PBT und PC durch die Lackierung in seinen mechanischen Eigenschaften mit schwerer geschädigt wurde.

Die Herstellung erfindungsgemäßer Kunststofformteile auf der Basis eines ASA/PC-Blends (Luran® S KR 2864C)
Für das Beispiel 5 wurden erfindungsgemäße Kunststofformteile aus Luran® S KR 2864C hergestellt, die die üblichen und bekannten genormten Dimensionen aufwiesen, die für nachfolgend beschriebenen Tests erforderlich waren, und die auf einer Seite mit einer 50μm starken Lackierung, hergestellt aus dem Lack gemäß dem Herstellbeispiel 1 durch UV-Bestrahlung mit einer Dosis von 1.500 mJ/cm2, beschichtet waren.
Mit den erfindungsgemäßen Kunststofformteilen wurden die folgenden Tests durchgeführt:
1. Kerbschlagzähigkeit nach ISO 179-2/leA (Proben längs zur Fließrichtung entnommen):

Zähigkeit aτ (kJ/m2): 23°C: 40,5; -20°C: 12,4
2. Schlagzähigkeit nach ISO 179-2/lfTJ (Lack auf Zugseite, Proben längs zur Fließrichtung beim Spritzgießen entnommen):

Zähigkeit aτ (kJ/m2): 23°C: 60,9; -20°C: 68,3; -30°C: 54,4
3. Durchstoßversuch nach DIN 53443 (lackszugseitig): Dicke (mm): 3,10

Die folgenden Tests wurden gemäß den DaimlerChrysler Laborvorschriften bzw. Daimler-Benz Laborvorschriften (DBL) durchgeführt. Diese Laborvorschriften sind der Fachwelt allgemein bekannt.

Die in den Abschnitten 1. bis 9. vorgestellten Versuchsergebnisse zeigen, daß die erfindungsgemäßen Formteile sehr gute mechanische und lacktechnische Eigenschaften aufweisen. Hervorzuheben ist die vorzügliche Haftung der Lackierung auf dem Blend.
Claims
1. Lackiertes Kunststofformteil, enthaltend
(A) mindestens eine Kunststoffschicht, die
(al) mindestens ein Pfropfrnischpolymerisat aus
(al l) mindestens einem kautschukelastischen Polymerisat mit einer Glasubergangstemperatur von unter 10°C als Pfropfgrundlage
(al2) mindestens einer Pfropfauflage aus mindestens einem Copolymerisat mit einer
Glasubergangstemperatur oberhalb 30°C
enthält oder hieraus besteht;
und
(B) mindestens eine auf der Kunststoffschicht (A) befindliche Lackierung, herstellbar aus einem Lack, der im ausgehärteten
Zustand ein Speichermodul E' im kautschukelastischen Bereich von mindestens 107'6 Pa und einen Verlustfaktor tan δ bei 20°C von maximal 0,1 aufweist, wobei das Speichermodul E'und der Verlustfaktor tan δ mit der Dynamisch-Mechanischen Thermo- Analyse (DMTA) an freien homogenen Filmen mit einer Schichtdicke von 40 + 10 μm gemessen wurden.
2. Das Kunststofformteil nach Anspruch 1, dadurch gekennzeichnet, daß der Lack im ausgehärteten Zustand ein Speichermodul E' im kautschukelastischen Bereich von mindestens 108'0 Pa und einen Verlustfaktor tan δ bei 20°C von maximal 0,06 aufweist.
3. Das Kunststofformteil nach Anspruch 1 oder 2, dadurch gekennzeichnet, daß der Lack mit aktinischer Strahlung härtbar ist.
4. Das Kunststofformteil nach Anspruch 3, dadurch gekennzeichnet, daß der Lack mit elektromagnetischer Strahlung und/oder Koφuskularstrahlung härtbar ist.
5. Das Kunststofformteil nach einem der Ansprüche 1 bis 4, dadurch gekennzeichnet, daß das kautschukelastische Polymerisat (al l) Naturkautschuk, ein Synthesekautschuk auf der Basis von konjugierten Dienen und/oder ein Elastomer auf der Basis von Ci- bis C8-Alkylestern der Acrylsäure ist.
6. Das Kunststofformteü nach einem der Ansprüche 1 bis 5, dadurch gekennzeichnet, daß das Copolymerisat (al2)
(a 121 ) mindestens ein vinylaromatisches Monomer und oder mindestens ein Alkyl(meth)acrylat sowie
(al22) Acrylnitril, Methacrylnitril, Maleinsäureanhydrid und/oder mindestens ein mit Ci- bis C8-Alkyl- oder C6- bis C20- Arylgruppen N-substituiertes Maleinsäureimid einpolymerisiert enthält.
7. Das Kunststofformteü nach einem der Ansprüche 1 bis 6, dadurch gekennzeichnet, daß es sich bei dem Pfropfmischpolymerisat (al) um ein
Acrylnitrü-Butadien-Styrol -Pfropfmischpolymerisat (ABS) oder um ein Acrylnitril-Styrol-Acrylat-Pfropfmischpolymerisat (ASA) handelt.
8. Das Kunststofformteil nach einem der Ansprüche 1 bis 7, dadurch gekennzeichnet, daß die Kunststoffschicht (A) noch
(a2) mindestens ein ungepfropftes Copolymerisat, das mindestens ein Monomer (al21) und mindestens ein Monomer (al22) einpolymerisiert enthält,
enthält.
9. Das Kunststofformteil nach einem der Ansprüche 1 bis 8, dadurch gekennzeichnet, daß die Kunststoffschicht (A) noch
(a3) mindestens ein Polycarbonat
enthält.
10. Verfahren zur Herstellung eines lackierten Kunststofformteils, enthaltend
(A) mindestens eine Kunststoffschicht, die
(al) mindestens ein Pfropfmischpolymerisat aus (al l) mindestens einem kautschukelastischen Polymerisat mit einer Glasubergangstemperatur von unter 10°C als Pfropfgrundlage
(al2) mindestens einer Pfropfauflage aus mindestens einem Copolymerisat mit einer
Glasubergangstemperatur oberhalb 30°C
enthält oder hieraus besteht;
und
(B) mindestens eine Lackierung
durch Applikation mindestens eines Lacks auf die Oberfläche der
Kunststoffschicht (A) und Härtung der resultierenden Lackschicht, wodurch die Lackierung (B) resultiert, dadurch gekennzeichnet, daß man hierbei einen Lack verwendet, der im ausgehärteten Zustand ein Speichermodul E' im kautschukelastischen Bereich von mindestens 107,6 Pa und einen Verlustfaktor tan δ bei 20°C von maximal 0,1 aufweist, wobei das Speichermodul E'und der Verlustfaktor tan δ mit der Dynamisch-Mechanischen Thermo-Analyse (DMTA) an freien homogenen Filmen mit einer Schichtdicke von 40 ± 10 μm gemessen wurden.
11. Das Verfahren nach Anspruch 10, dadurch gekennzeichnet, daß der Lack im ausgehärteten Zustand ein Speichermodul E' im kautschukelastischen Bereich von mindestens 108'0 Pa und einen Verlustfaktor tan δ bei 20°C von maximal 0,06 aufweist.
12. Das Verfahren nach Anspruch 10 oder 11, dadurch gekennzeichnet, daß der Lack mit aktinischer Strahlung härtbar ist.
13. Das Verfahren nach Anspruch 12, dadurch gekennzeichnet, daß der Lack mit elektromagnetischer Strahlung und/oder Korpuskularstrahlung härtbar ist.
14. Das Verfahren nach einem der Ansprüche 10 bis 13, dadurch gekennzeichnet, daß das kautschukelastische Polymerisat (all) Naturkautschuk, ein Synthesekautschuk auf der Basis von konjugierten
Dienen und/oder ein Elastomer auf der Basis von Ci- bis C8-Alkylestern der Acrylsäure ist.
15. Das Verfahren nach einem der Ansprüche 10 bis 14, dadurch gekennzeichnet, daß das Copolymerisat (al2)
(a 121 ) mindestens ein viny laromatisches Monomer und/oder mindestens ein Alkyl(meth)acrylat sowie
(al22) Acrylnitril, Methacrylnitril, Maleinsäureanhydrid und/oder mindestens ein mit Ci- bis C8-Alkyl- oder C6- bis C20- Arylgruppen N-substituiertes Maleinsäureimid
einpolymerisiert enthält.
16. Das Verfahren nach einem der Ansprüche 10 bis 15, dadurch gekennzeichnet, daß es sich bei dem Pfropfmischpolymerisat (al) um ein Acrylnitril-Butadien-Styrol -Pfropf ischpolymerisat (ABS) oder um ein Acrylnitril-Styrol-Acrylat-Pfropfmischpolymerisat (ASA) handelt.
17. Das Verfahren nach einem der Ansprüche 10 bis 16, dadurch gekennzeichnet, daß die Kunststoffschicht (A) noch
(a2) mindestens ein ungepfropftes Copolymerisat, das mindestens ein Monomer (al21) und mindestens ein Monomer (al22) einpolymerisiert enthält,
enthält.
18. Das Verfahren nach einem der Ansprüche 10 bis 17, dadurch gekennzeichnet, daß die Kunststoffschicht (A) noch
(a3) mindestens ein Polycarbonat
enthält.
19. Verwendung der Kunststofformteile gemäß einem der Ansprüche 1 bis 9 und/oder der nach dem Verfahren gemäß einem der Ansprüche 10 bis 18 hergestellten Kunststofformteile zur Herstellung von Kraftfahrzeugkarosserien und Gebrauchsgegenständen, inklusive Gehäuse für elektrotechnische und elektronische Bauteile sowie Möbel.
