Abstract
Gegenstand der vorliegenden Erfindung ist ein Verfahren zur Herstellung von Carbonsäuren aus Olefinen und Kohlenmonoxid in Gegenwart von Wasser, das dadurch gekennzeichnet ist, dass man als halogenfreies Katalysatorsystem eine Mischung aus a) Rhodium oder einer Rhodiumverbindung, b) mindestens einer stickstoffhaltigen heterocyclischen Verbindung, c) mindestens einem Alkali- oder Erdalkalisalz einer aliphatischen C2-C20-Carbonsäure, und d) mindestens einem Glykolether der allgemeinen Formel (I), in der R<1> und R<2> unabhängig voneinander C1-C20-Alkyl, R<3>CO mit R<3> Wasserstoff, C1-C20-Alkyl oder R<1> und R<2> gemeinsam eine C1-C20-Alkylenkette und n 1 bis 30 bedeuten, einsetzt.
Description
Verfahren zur Herstellung von Carbonsäuren durch Carbonylierung von 01efinen
Beschreibung
Die vorliegende Erfindung betrifft ein Verfahren zur Herstellung von Carbonsäuren oder deren Estern durch Umsetzung eines Olefins mit Kohlenmonoxid in Gegenwart von Wasser eines halogenfreien Katalysatorsystems, einer Mischung aus Rhodium oder einer
Rhodiumverbindung, einer stickstoffhaltigen Verbindung, einem Alkali- oder Erdalkalimetallcarboxylat und einem Glykolether bei einem Druck von 30 bis 150 bar und 30 bis 150°C.
Weissermel et al. beschreiben in Industrielle Organische Chemie, 1994, 4. Auflage, Verlag Chemie, S. 153-154 die Carbonylierung von Olefinen nach dem Reppe-Verfahren, beispielsweise die Herstellung von Propionsäure aus Ethylen, Kohlenmonoxid und Wasser in Gegenwart von Katalysatoren. Als Katalysator wird Nickelpropionat eingesetzt, das sich unter Reaktionsbedingungen zu Nickelcarbonyl umsetzt. Ein hoher Umsatz des Ethylens wird nur bei hohen Drücken
(200-240 bar) erzielt. Diese Reaktionsbedingungen erfordern einen hohen technischen Aufwand beim Bau geeigneter Reaktoren sowie - bedingt durch die Korrosivi ät des Produktes unter den Reaktions- bedingungen - besondere und teure Werkstoffe.
Carbonylierungen von Olefinen können mit Edelmetallkatalysatoren bei Drücken von ca. 100 bar durchgeführt werden. So lehrt die EP-A 495 547 Katalysatoren, die aus einer Palladiumquelle und zweizähnigen Phosphinliganden bestehen. Solche Katalysatoren werden aber häufig nach kurzer Reaktionsdauer durch Abscheidung metallischen Palladiums desaktiviert; insbesondere sind die eingesetzten Phosphinliganden unter den gewünschten Reaktions- bedingungen nicht stabil.
Die DE-A 2 263 442 beschreibt die Carbonylierung von Olefinen an halogenfreien rhodium- oder iridiumhaltigen Katalysatoren in Gegenwart von Phenol- oder Thiophenolderivaten bzw. fluorierten Carbonsäuren, Thiocarbonsäuren oder Sulfonsäuren. Die katalyti - sehe Aktivität ist jedoch unbefriedigend.
Aus der WO 98/37049 ist es bekannt, Carbonylierungen von Olefinen bei 30-100 bar und 100-270_C an einem halogenfreien, nickelhalti- gen Katalysatorsystem, das zusätzlich mindestens ein weiteres Metall sowie eine tertiäre oder quaternäre Stickstoff-, Arsen oder Phosphorverbindung oder eine stickstoff altige heterocycli- sche Verbindung aufweist, durchzuführen. Das Katalysatorsystem
ist auch bei niedrigen Wasserkonzentrationen so aktiv, daß die Herstellung von Carbonsäuren möglich ist, die bereits im Reak- tionsaustrag einen Wassergehalt von unter 1% aufweisen. Nachteilig ist neben der Instabilität der quaternären Ammonium- Verbindungen bei den erforderlichen hohen Temperaturen, die hohe Flüchtigkeit des während der Reaktion gebildeten Nickeltetra- carbonyl sowie dessen Toxizität, die eine aufwendige Reinigung des Abgases erforderlich machen.
Die EP-A 759 420 beschreibt ein Verfahren zur Herstellung von
Carbonsäuren durch Carbonylierung von Olefinen bei 30 - 200°C und 30 - 200 bar an einem halogenfreien Katalysatorsystem bestehend aus einer Rhodium-Verbindung und mindestens einer heterocycli- schen Verbindung, das in einem Glykolether als Lösungsmittel durchgeführt werden kann. Das Katalysatorsystem ist allerdings bei niedrigen Wasserkonzentrationen nur wenig aktiv und liefert unter diesen Bedingungen die Carbonsäuren mit geringer Selektivität .
Es stellte sich daher die Aufgabe, ein Verfahren zur Carbonylierung von Olefinen bereitzustellen, das die oben angegebenen Nachteile vermeidet und auch bei niedrigen Wasserkonzentrationen mit guter Selektivität und Aktivität Carbonsäuren ergibt.
Demgemäß wurde ein neues und verbessertes Verfahren zur Herstellung von Carbonsäuren aus Olefinen und Kohlenmonoxid in Gegenwart von Wasser und eines halogenfreien Katalysatorsystems gefunden, dadurch gekennzeichnet, daß man als Katalysatorsystem eine Mischung aus
Rhodium oder einer Rhodiumverbindung,
mindestens einer stickstoffhaltigen heterocyclischen Verbindung,
c) mindestens einem Alkali- oder Erdalkalisalz einer aliphati' sehen C2-C o-Carbonsäure und
d) mindestens einem Glykolether der allgemeinen Formel I
in der R1 und R2 unabhängig voneinander Cι-C o-Alkyl , R3CO mit
R3 Wasserstof f , Cι-C o-Alkyl oder R1 und R2 gemeinsam eine
Cι-C2o-Alkylenkette und n 1 bis 30 bedeuten,
einsetzt .
Durch das erfindungsgemäße Verfahren konnte die Aktivität und die Selektivität gegenüber dem in der EP 759 420 beschriebenen Katalysatorsystem, insbesondere bei niedrigen Drücken bis zu 100 bar und niedrigen Wasserkonzentrationen, erheblich verbessert werden. Zudem ist das erfindungsgemäß verwendete Katalysator- system unter den Reaktionsbedingungen stabil. Eine Abscheidung oder Zersetzung von Katalysatorkomponenten, die insbesondere bei großtechnischen Verfahren nachteilig ist, tritt nicht auf. Das in dem erfindungsgemäßen Verfahren verwendete Katalysatorsystem ist auch bei niedrigen Wasserkonzentrationen von 0,5 bis 2 mol Wasser pro Mol Olefin so aktiv, daß die Herstellung von Carbonsäuren ermöglicht wird, die bereits im Reaktionsaustrag einen Wassergehalt von 0 bis 5 %, bevorzugt von unter 1 %, aufweisen, wodurch die Aufarbeitung des Reaktionsproduktes erheblich vereinfacht wird.
Dies ist insbesondere überraschend, da aus der US-A 3 917 677 und der EP-A 55 875 der nachteilige Einfluß von Alkalisalzen alipha- tischer Carbonsäuren wie Natriumacetat auf halogenfreie Carbon- lierungskatalysatoren bekannt war. So beschreibt Beispiel 7 der US-A 3,917 677, daß in Gegenwart von Natriumacetat die Aktivität eines halogenfreien Rhodium/ Phosphan-Katalysators bei der Alk- oxycarbonlierung von Olefin stark abnimmt. Die EP-A 55 875 offenbart in Beispiel 9 den Verlust jeglicher Aktivität eines halogenfreien Palladiumkatalysatorsystem in Gegenwart von Natriumacetat.
Die folgende Reaktionsgleichung verdeutlicht das erfindungsgemäße Verfahren am Beispiel der Umsetzung von Ethylen zu Propionsäure:
Katalysator CH2 = CH2 + CO + H20 *- CH3CH2COOH
Als Ausgangsstoffe für das erfindungsgemäße Verfahren kommen aliphatische und cycloaliphatische Alkene mit vorzugsweise 2 bis 20, besonders bevorzugt 2 bis 7 Kohlenstoffatomen in Betracht. Beispielhaft sind Ethylen, Propylen, iso-Buten, 1-Buten, 2-Buten und die Isomeren des Pentens und Hexens sowie Cyclohexen zu nennen, von denen Ethylen bevorzugt ist.
Die genannten Ausgangsstoffe werden mit Wasser und Kohlenmonoxid umgesetzt, wobei Kohlenmonoxid (CO) in reiner Form oder verdünnt mit inerten Gasen wie Stickstoff oder Argon eingesetzt werden kann.

Die molaren Verhältnisse der Ausgangsverbindungen Olefin und Wasser können in weiten Grenzen variieren, jedoch wird in der Regel mindestens eine äquimolare Menge an Wasser eingesetzt. Es ist jedoch bevorzugt 0,5 bis 2 mol Wasser pro mol Olefin, besond- ers bevorzugt 0,9 bis 1,5 mol, einzusetzen, um im Reaktionsaus - trag bereits Carbonsäuren mit einem Wassergehalt von 0 bis 5 %, besonders bevorzugt 0 bis 1 % zu erhalten.
Auch das molare Verhältnis von Olefin zu Kohlenmonoxid kann stark variiert werden, in der Regel zwischen 5:1 und 1:5, wobei ein molares Verhältnis von 0,5:1 bis 1,5:1 mol Olefin pro mol Kohlenmonoxid bevorzugt ist.
In dem erfindungsgemäßen Verfahren wird als halogenfreies Katalysatorsystem eine Mischung aus
a) Rhodium oder einer Rhodiumverbindung,
b) mindestens einer stickstoffhaltigen heterocyclischen Ver- bindung
c) mindestens einem Alkali- oder Erdalkalisalz einer aliphati- schen C -C o-Carbonsäure und
d) mindestens einem Glykolether der allgemeinen Formel I
in der R1 und R2 unabhängig voneinander Cι-C o-Alkyl, R3CO mit R3 Wasserstoff, Cι-C2o~Alkyl oder R1 und R2 gemeinsam eine Cι~C o-Alkylenkette und n 1 bis 30 bedeuten,
eingesetzt.
Das erfindungsgemäße Katalysatorsystem ist bevorzugt frei von Nickel und Nickelverbindungen sowie bevorzugt frei von Phosphanen .
Damit sich die katalytisch aktiven Komponenten des Rhodiums bilden können, werden dem Reaktionsgemisch zweckmäßigerweise lösliche Rhodiumverbindungen zugesetzt, wie beispielsweise Acetate, Propionate, Acetylacetonate, Oxide, Hydroxide oder Carbonate. Weiterhin kommen CarbonylVerbindungen in Betracht, insbesondere Rhodiumdicarbonylacetylacetonat, Di (Rhodiumdicarbonylpropionat) , Di (Rhodiumdicarbonylacetat) , Rh4(CO)ι , Rh6(CO)ι6, Salze des Anions

Als weitere Katalysatorkomponente d) dient mindestens ein Glykolether der allgemeinen Formel I
in der R1 und R2 unabhängig voneinander Cι-C20-Alkyl, R3CO mit R3 gleich Wasserstoff oder Cι-C0-Alkyl oder R1 und R2 gemeinsam eine Cι-C2o~Alkylenkette und n 1 bis 30 bedeuten. Die Verbindungen, in denen R1 und R2 unabhängig voneinander Cι-Cιn-Alkyl, insbesondere Ethyl, Propyl, Pentyl, Butyl bedeuten, und n 2, 3 oder 4 ist, wie beispielsweise Diethylenglykoldiethylether, Diethylenglykol - dimethylether, Diethylenglykoldibutylether und Triethylenglykol- diethylether, sind bevorzugt. Der Gehalt der Reaktionslösung an Glykolether der allgemeinen Formel I beträgt im allgemeinen 1 bis 70 Gew.%, bevorzugt 5 bis 50 Gew.%.
Das Molverhältnis der zweiten Katalysatorkomponente b)zu dem in der ersten Komponente a) des Katalysatorsystems enthaltenen Rhodiums (berechnet als Metall) liegt bei 10:1 bis 10000:1, bevorzugt bei 50:1 bis 1500:1. Das Molverhältnis der dritten Katalysatorkomponente c) , dem Alkali- oder Erdalkalisalz der Cx- Cy-Carbonsäure, zum Rhodium (berechnet als Metall) liegt im allge- meinen bei 10:1 bis 10000:1, bevorzugt bei 50:1 bis 1500:1. Das Molverhältnis der Katalysatorkomponente d)zu dem in der ersten Komponente a) des Katalysatorsystems enthaltenen Rhodium (berechnet als Metall) liegt bei 20:1 bis 10 000:1, bevorzugt bei 100:1 bis 3000:1.
Als Lösungsmittel dienen in dem erfindungsgemäßen Verfahren bevorzugt die unter den Reaktionsbedingungen flüssigen Edukte und Produkte sowie die flüssigen Katalysatorkomponenten. Es kann jedoch ein zusätzliches Lösungsmittel verwendet werden. In Abhän- gigkeit von der Zusammensetzung kann das Reaktionsgemisch ein- oder zweiphasig sein. Die Reaktion wird in der Regel bei 30 bis 150°C, vorzugsweise 90 bis 120°C, und Drücken von 30 bis 150 bar, vorzugsweise 40 bis 100 bar, durchgeführt.
Die Ausgangsverbindungen Olefin, Wasser und das Katalysatorsystem können vor der Umsetzung gegebenenfalls in einem Lösungsmittel in einem Reaktor vermischt werden. Sie können dann auf die Reaktionstemperatur erhitzt werden, wobei der Reaktionsdruck durch Aufpressen von Kohlenmonoxid oder bei Verwendung kurzkettiger Olefine durch Aufpressen eines Gemisches aus diesem Olefin und Kohlenmonoxid eingestellt wird.
In der Regel ist die Umsetzung nach 0,5 bis 3 h beendet. Sie kann kontinuierlich oder diskontinuierlich in Reaktoren wie Kesseln, Blasensäulen, Rohrreaktoren oder Umlaufreaktoren ausgeführt werden.
Zur Isolierung der Verfahrensprodukte wird der Reaktionsaustrag in einer bevorzugten Ausführungsform entspannt. Die Flüssigphase des Reaktionsaustrags, die neben dem Verfahrensprodukt löslichen oder suspendierten Katalysator enthält, wird destillativ aufgear- beitet, wobei das Verfahrensprodukt, gegebenenfalls nach einer anschließenden Feindestillation, isoliert wird. Der katalysator- haltige Destillationssumpf wird in die Reaktion zurückgeführt. Ebenso können gegebenenfalls vor der Destillation abgetrennte Katalysatorbestandteile sowie als Leichtsieder oder als Seiten- ström einer Destillation abgetrennte flüchtige Katalysatorbestandteile nach entsprechender Aufarbeitung zurückgeführt werden.
Das erfindungsgemäße Verfahren erlaubt die Herstellung der Verfahrensprodukte bei niedrigen Wasserkonzentrationen, niedrigen Temperaturen,moderaten Drucken unter Vermeidung flüchtiger toxischer Übergangsmetallverbindungen als Katalysatorkomponente in hoher Raum-Zeit-Ausbeute mit hoher Selektivität. Eine Abscheidung oder Zersetzung von Katalysatorkomponenten, die insbesondere bei der großtechnischen Umsetzung von Verfahren nachteilig ist, tritt nicht auf. Mit dem erfindungsgemäßen Verfahren wird dir Herstellung von Carbonsäuren ermöglicht, die bereits im Reaktionsaustrag Wassergehalte von <1% aufweisen und so eine erhebliche Kosteneinsparung bei der Herstellung und der Aufarbeitung ermöglichen.
Beispiele
Beispiele 1 bis 6: Diskontinuierliche Versuche zur Herstellung von Propionsäure
Ein 270 ml-Autoklaven mit Magnetrührstab wurde mit den in Tabelle 1 angegebenen Mengen an Propionsäure, Wasser und erfindungs- gemäßen Katalysatorsystem beschickt. Anschließend wurde, sofern nicht anders in Tabelle 1 angegeben, mit einem Gasgemisch aus 50 Vol.-% CO und 50 Vol.-% Ethylen der in Tabelle 1 angegebene Vordruck eingestellt und die Reaktionslösung auf die in Tabelle 1 angegebene Temperatur erwärmt. Nach Erreichen der Reaktionstemperatur wurde mit dem CO/Ethen-Gasgemischs der Reaktionsdruck gemäß Tabelle 1 eingestellt und durch Nachpressen des CO/Ethen-Gasge- mischs gehalten. Nach einer Stunde wurde auf Raumtemperatur abgekühlt, entspannt und der Reaktionsaustrag gasanalytisch untersucht.
Die Versuchsergebnisse der erfindungsgemäßen Beispiele 1 bis 6 sind in Tabelle 1 zusammengefaßt. Die Raumzeit-Ausbeute (RZAPS) berechnet sich aus der produzierten Menge an Propionsäure bezogen auf das Volumen der eingesetzten Reaktionslösung (100 ml) . Die Propionsäureselektivität (SpΞ) bezieht sich auf Ethylen als
Ausgangsverbindungen. Der Umsatz des Wassers ist in Tabelle 1 mit UΗ20 bezeichnet. Die Katalysatoraktivität ist als Turn-Over- Frequency (TOF) angegeben. Als Rhodiumverbindung (Katalysator- komponente (a) ) wurde in allen Beispielen Rhodiumdicarbonylace- tylacetonat (Rh(acac) (CO) 2) verwendet . Diglyme steht für Diethylen- glykoldimethylether, PS für Propionsäure und DEGBDE für Diethy- lenglykoldi-n-butylether . Als Katalysatorkomponente c) wurde das in Tabelle 1 als K0CEt bezeichnete Kaliumpropionat eingesetzt.
Vergleichsbeispiele A bis E
Die Vergleichsversuche A bis E wurden wie für die Beispiele 1 bis 6 zuvor beschrieben durchgeführt, jedoch wurden bei den Versuchen A und B die Katalysatorkomponenten (c) und (d) weggelassen. Ver- such C wurde ohne Katalysatorkomponente (d) und die Versuche D und E ohne die Katalysatorkomponente (c) durchgeführt. Die Ergebnisse der Vergleichsversuche sind in Tabelle 1 zusammengefaßt. Die Vergleichsversuche zeigen, daß in Abwesenheit einer oder beider Katalysatorkomponenten (c) und (d) niedrigere Raum-Zeit-Aus- beuten und Selektivitäten als in den erfindungsgemäßen Beispielen 1 bis 6 erzielt werden.

Claims
1. Verfahren zur Herstellung von Carbonsäuren aus Olefinen und Kohlenmonoxid in Gegenwart von Wasser, dadurch gekennzeichnet, daß man als halogenfreies Katalysatorsystem eine Mischung aus
a) Rhodium oder einer Rhodiumverbindung,
b) mindestens einer stickstoffhaltigen heterocyclischen Verbindung
c) mindestens einem Alkali- oder Erdalkalisalz einer alipha- tischen C2-C20-Carbonsäure und
d) mindestens einem Glykolether der allgemeinen Formel I
in der R1 und R2 unabhängig voneinander Cχ-C2o-Alkyl , R3C0 mit R3 Wasserstof f , Cι-C o~Alkyl oder R1 und R2 gemeinsam eine Cι-C2rj-Alkylenkette und n 1 bis 30 bedeuten,
einsetzt .
2. Verfahren zur Herstellung von Carbonsäuren nach Anspruch 1, dadurch gekennzeichnet, daß die Komponenten des Katalysator -
Systems in einem Molverhältnis von a):b):c):d) von 1:10:10:20 bis 1:10000:10000:10000 vorliegen.
3. Verfahren zur Herstellung von Carbonsäuren nach den Ansprü- chen 1 oder 2, dadurch gekennzeichnet, daß die Katalysator - komponente b) ausgewählt ist aus Pyridin, durch Cι~ bis C rj-Alkyl, Aryl oder Arylalkyl ein- bis dreifach substituiertem Pyridin , Chinolin und Isochinolin, Pyrimidin, Pyidazin, Pyrazin, Pyrazol, Imidazol, Thiazol und Oxazol.
4. Verfahren zur Herstellung von Carbonsäuren nach den Ansprüchen 1 bis 3, dadurch gekennzeichnet, daß die Katalysatorkomponente c) ein Natrium- oder Kaliumsalz einer aliphati- schen C2-C o-Carbonsäure ist.
5. Verfahren zur Herstellung von Carbonsäuren nach den Ansprüchen 1 oder 2, dadurch gekennzeichnet, daß als Katalysator- komponente d) ein Glykolether der allgemeinen Formel I, in der R1 und R2 gleich oder verschieden sind und Cι-C20-Alkyl bedeuten und n 2, 3oder 4 ist, eingesetzt wird.
6. Verfahren zur Herstellung von Carbonsäuren nach den Ansprüchen 1 bis 5, dadurch gekennzeichnet, daß die Reaktionslösung pro Mol Olefin 0,5 - 2 mol Wasser enthält.
7. Verfahren zur Herstellung von Carbonsäuren nach den Ansprü- chen 1 bis 6, dadurch gekennzeichnet, daß man die Umsetzung bei Temperaturen von 30 bis 150°C und Drücken von 30 bis 150 bar durchführt.
8. Verfahren zur Herstellung von Carbonsäuren nach den Ansprü- chen 1 bis 7, dadurch gekennzeichnet, daß man Kohlenmonoxid und das Olefin im Molverhältnis 5:1 bis 1:5 einsetzt.
9. Verfahren zur Herstellung von Carbonsäuren oder deren Estern nach den Ansprüchen 1 bis 7, dadurch gekennzeichnet, daß man als Olefin Ethylen einsetzt.
10. Halogenfreies Katalysatorsystem wie in mindestens einem der Ansprüche 1 bis 4 definiert, geeignet zur Durchführung von Verfahren zur Herstellung von Carbonsäuren oder deren Estern wie in mindestens einem der Ansprüche 1 bis 9 definiert.
11. Verwendung eines Katalysatorsystems, wie in mindestens einem der Ansprüche 1 bis 5 definiert, zur Herstellung von Carbonsäuren aus Olefinen und Kohlenmonoxid in Gegenwart von Wasser.
Verfahren zur Herstellung von Carbonsäuren durch Carbonylierung von Olefinen
Zusammenfassung
Gegenstand der vorliegenden Erfindung ist ein Verfahren zur Herstellung von Carbonsäuren aus Olefinen und Kohlenmonoxid in Gegenwart von Wasser, das dadurch gekennzeichnet ist, daß man als halogenfreies Katalysatorsystem eine Mischung aus
a) Rhodium oder einer Rhodiumverbindung,
b) mindestens einer stickstoffhaltigen heterocyclischen Ver- bindung
c) mindestens einem Alkali- oder Erdalkalisalz einer aliphati- schen C2-C2o~Carbonsäure und
d) mindestens einem Glykolether der allgemeinen Formel I
Cι-C2o-Alkyl, R3CO mit R3 Wasserstoff, Cι-C2o- lkyl oder R1 und R2 gemeinsam eine Cι~ C20-Alkylenkette und n 1 bis 30 bedeuten,
