技术领域
本公开一般涉及具有弹性体元件的制品,更具体地,涉及具有已印刷到基底上的弹性体材料的制品。甚至更具体地,本公开涉及包括弹性体聚合物的制品,该弹性体聚合物以这样的方式施加到(例如,挤出到、滴落到、淋洒到、印刷到等)织物层上:弹性体聚合物基本上延伸穿过织物层,同时仅覆盖织物层的一部分。在一些实施例中,弹性体聚合物可以以重叠构造(例如,连续的、部分重叠的环等)施加。本公开还涉及用于制造弹性体缓冲元件的方法和可用于将弹性体聚合物施加到基底上的设备。
发明内容
一般地,本申请公开了具有已印刷到基底上的弹性体元件的本公开的制品。这种制品的印刷弹性体元件可以以这样的方式施加到基底上,即弹性体聚合物基本上延伸穿过基底,同时仅覆盖基底的一部分。基底可以包括柔韧的基底,例如织物。可以以受控方式将弹性体聚合物施加到基底上,因此在本文中可以称为“印刷”过程。用于形成本公开的弹性体元件的合适印刷工艺的一些示例包括挤压(extrusion)、淋洒(drizzling)、滴落(dripping)、计算机印刷(computer printing)等。在一些实施例中,弹性体聚合物可以以重叠构造(例如,连续的、部分重叠的环等)施加。可以通过将弹性体元件印刷到基底上而形成的一些制品的例子包括加重毯、垫和缓冲元件。
在更具体的方面,本公开涉及加重毯。根据本公开的加重毯包括基底,该基底包括织物层,弹性体元件粘合到该织物层上,该弹性体元件包括加重构件;加重构件可以层压到织物层上。该织物层可称为“第一织物层”,包括加重毯的第一表面。
加重毯的织物层可以包括任何合适的织物。织物可以赋予加重毯一种或多种需要的特性。非限制性地,织物可以赋予织物层特定质地(例如,触感柔软等)、冷却特性(例如,吸湿、通风或透气性等)等。在一些实施例中,织物层可以包括基本上缺乏可拉伸性的织物;基本上缺乏可拉伸性的织物可以由于织物的编织而拉伸,但缺乏可拉伸的纤维。在其他实施例中,织物层的织物可以是可拉伸的。非限制性地,可拉伸的织物可包括双向拉伸织物或四向拉伸织物。在一些实施例中,加重毯的加重构件的材料和/或构造可以使得织物层的可拉伸织物能够被拉伸到其最大程度;加重构件不会阻碍织物层的拉伸。进一步地,可拉伸织物可以被拉伸到其最大程度,而不会导致加重构件与织物层剥离。
加重构件可以赋予加重毯期望的重量和/或密度。加重构件也可以是透气的。加重毯的加重构件可以包括由弹性体聚合物限定的弹性体元件。多种合适材料中的任何一种都可以用作加重构件的弹性体聚合物。非限制性地,弹性体聚合物可包含扩展的(extended)三嵌段共聚物。三嵌段共聚物的重复单元可以具有A-B-A构型;例如,苯乙烯-丁二烯-苯乙烯(SBS)热塑性弹性体、苯乙烯-乙烯-丁烯-苯乙烯(SEBS)热塑性弹性体等。三嵌段共聚物可以用油(矿物油等)、树脂或任何其他合适的材料进行扩展。在一些实施例中,弹性体聚合物可以具有引入空隙的构造(例如,它可以是发泡的,它可以包括微球(例如,丙烯酸微球、玻璃微球等)等),这可以降低弹性体聚合物的密度。在其他实施例中,弹性体聚合物可以包括增加其密度的添加剂(例如,它可以包括实心陶瓷微球、实心玻璃微球等)。在一些实施例中,弹性体聚合物可包括赋予其需要的特性的其他成分。弹性体聚合物的这些成分的相对比例也可以赋予其需要的特性(例如,硬度、弹性、密度、质地、触觉性等)。美国专利8,424,137(“’137专利”)公开了可用于限定根据本公开的加重毯的加重构件的弹性体聚合物的具体实施例,其全部公开内容在此并入本文。
在制造根据本公开的加重毯或任何其他制品时,可以将弹性体元件施加到基底上,使得弹性体元件基本上延伸穿过基底,但仅覆盖基底的一部分。在基本上延伸穿过基底同时仅覆盖基底的一部分的弹性体元件的示例中,弹性体元件可以包括至少一个沿着非线性、部分重叠的路径的细长元件;例如,至少一个细长元件可以在基底的至少一部分上遵循蜿蜒路径(例如,细长的、互连的一系列环;曲折的路径、类似波浪的路径等)。一系列这样的细长元件可以定位穿过基底以在基底上限定实心结构;例如,弹性体聚合物的一系列细长元件可以定向为基本上彼此平行。这样的一系列细长元件可以限定行、列、对角线、同心形状等。
作为基本上延伸穿过基底同时仅部分覆盖基底的弹性体元件的另一示例,弹性体元件可以包括基本上穿过基底排列的多个离散元件(例如,点、滴、印刷元件等)。弹性体元件的离散元件可以以看似随机的方式(即,伪随机排列)、以图案、作为设计或以任何其他期望的方式排列。
在各种实施例中,弹性体聚合物可以最多覆盖其延伸的面积的一半。在更具体的实施例中,弹性体聚合物可以最多覆盖其延伸的面积的一半。或者,弹性体聚合物可以最多覆盖其延伸的面积的四分之一。作为另一种选择,弹性体聚合物可以最多覆盖其延伸的面积的十分之一。
在一些实施例中,根据本公开的制品的弹性体元件可以包括粘合层和功能层。粘合层可以粘合到基底,而功能层可以粘合到粘合层。在制品包括加重毯的实施例中,功能层可以包括加重层。在制品包括缓冲元件的实施例中,功能层可以包括缓冲层。粘合层和功能层之一或两者可以包括弹性体聚合物,并且可以具有任何合适的构造,包括但不限于本文先前公开的那些。
粘合层和功能层可以基本上延伸穿过基底。在一些实施例中,粘合层还可以仅覆盖基底面积的一部分(例如,基底表面的一部分、基底的基本上所有表面、基底的整个表面)等,其中粘合层在基底上延伸。例如,粘合层最多可以覆盖其延伸的面积的四分之一。作为另一个示例,粘合层最多可以覆盖其延伸的面积的十分之一。在其他实施例中,粘合层可以基本上覆盖基底的面积,其中,粘合层在基底上延伸;即,粘合层可以包括汇合层。
功能层同样可以仅覆盖基底面积的一部分,其中功能层在基底上延伸。在粘合层和功能层都具有仅覆盖基底面积的一部分的构造(其中,粘合层和功能层在基底上延伸)的实施例中,功能层可以仅覆盖粘合层的一部分。或者,具有仅覆盖基底面积的一部分的(其中,功能层在基底上延伸)构造的功能层可以完全叠加在仅覆盖基底面积的一部分(其中,粘合层在基底上延伸)的粘合层上;即,功能层和粘合层可以完全重叠。或者,功能层基本上覆盖基底面积,其中功能层在基底上延伸。
在根据本公开的制品的弹性体元件的粘合层和功能层都包含弹性体聚合物的实施例中,相同的弹性体聚合物可用于粘合层和功能层两者。或者,可以使用不同的弹性体聚合物来限定粘合层和功能层。
可选地,根据本公开的制品可以包括在弹性体元件的与基底相反的一侧上的覆盖物。在制品包括加重毯的实施例中,加重毯可以包括在加重构件的与织物层——“第一织物层”——其限定加重毯的基底相反的一侧上的另一织物层。该附加织物层可以包括加重毯的第二表面;因此,附加织物层可称为加重毯的“第二织物层”。第二织物层可以以任何合适的方式固定到加重毯的其他构件,包括第一织物层。例如,第一和第二织物层的边缘可以相互固定(例如,在织物层包括热塑性合成纤维的实施例中,缝合在一起、热熔接等);第一和第二织物层的中间部分也可以彼此固定(例如,缝合、热熔接等)。在一些实施例中,功能层和覆盖物之间的粘合可以将覆盖物固定在制品的弹性体元件上的适当位置,从而提供在基底和覆盖物之间具有弹性体元件的制品。
制品还可以包括与覆盖物或基底叠加的进一步的层。在制品包括加重毯的实施例中,进一步的层可以包括填料,例如隔热层(例如,棉絮(batting)或填絮(wadding);离散的隔热元件(例如,泡沫、羽毛、绒毛等);等),其抵靠第一织物层或第二织物层设置,以及覆盖隔热层的第三织物层。在这样的实施例中,第三织物层、填料层和其上已经叠加有第三织物层的织物层可以被缝合以将这些层彼此固定。
在另一方面,制造方法包括将弹性体元件的至少一部分印刷到基底上。如本文所定义,“印刷”是指用于限定弹性体元件的一个或多个部分(例如,层等)的过程。更具体地,“印刷”是指一种或多种材料受控施加(例如,沉积等)在基底上。在弹性体层包括粘合层和功能层的实施例中,粘合层可以印刷到基底上,功能层可以印刷到粘合层上,或者粘合层和功能层都可以印刷。
包括基底(基底包括织物层和弹性体元件,弹性体元件包括加重构件)的加重毯的制造可以包括将加重层的至少一部分印刷到织物层上。弹性体元件的印刷可以包括用弹性体聚合物印刷。在加重构件包括粘合层和加重层的实施例中,可以印刷粘合层和加重层之一或两者。粘合层的印刷可以包括将弹性体聚合物印刷到织物层上。加重层的印刷可以包括将弹性体聚合物印刷到粘合层上。在粘合层和加重层都由弹性体聚合物印刷的实施例中,可以使用不同的弹性体聚合物(例如,很好地粘合到织物层的粘合弹性体聚合物和很好地粘合到粘合层并具有可以使用足够的密度以赋予加重层需要的重量和密度的加重弹性体聚合物,等)或可以使用相同的弹性体聚合物(例如,很好地粘合到织物层并具有足够的密度以赋予加重层需要的重量和密度的弹性体聚合物,等)。
在使用弹性体聚合物来印刷加重聚合物毯的弹性体元件加重构件的至少一部分的制造过程的具体实施例中,弹性体聚合物可以被加热到足以使弹性体聚合物粘合到基底上的温度(即,第一温度)(例如,约450℉至约480℉,其中弹性体聚合物包含充油SBS或SEBS并且基底包含织物层等)。在将包括多个层(例如,粘合层和一个或多个功能层等)的弹性体元件施加到基底上的实施例中,粘合层可以以上述方式限定,而每个后续层、或每个功能层可以在足以使待印刷的层粘合到紧邻的下层的温度(即,第二温度)下施加。这样的第二温度可以与第一温度相同或低于第一温度(例如,第二温度可以是约380℉等,其中功能层包括弹性体聚合物,该弹性体聚合物包括充油SBS或SEBS等)。
还公开了制造系统的实施例。在一个具体实施例中,根据本公开的制造系统可以包括装配有管的挤出头,该管包括一系列材料喷射口。当弹性体聚合物被加热到其熔点或更高温度并被挤出时,液化的弹性体聚合物可以从材料喷射口流出并流到基底上。液化的弹性体聚合物可以从挤出头挤出,因为基底和挤出头中的一个或两者相对于彼此移动。液化的弹性体聚合物可以以使弹性体聚合物能够在基底上限定细长元件的速率或在力下挤出。在一些实施例中,挤出液化的弹性体聚合物的速率可以赋予细长元件蜿蜒构造;例如,类似于波浪的构造、曲折构造、细长的一系列环等。
在另一个具体实施例中,制造系统可以包括能够以更受控的方式将弹性体聚合物施加到基底上的打印机。打印机可以包括打印头,当基底在打印头下方纵向移动(例如,沿着y轴等)时,打印头从一侧移动到另一侧(例如,沿着x轴等)。

现在参考图9、10A-F和11,示出了制造过程的实施例和制造系统70的实施例。制造系统70可以将弹性体聚合物60印刷到基底20′上以限定基底20′的粘合层34′(图3-4D)。弹性体聚合物60可以包括材料,该材料将粘合到基底20′上,并为粘合层34′的粘合元件35′提供表面,随后形成的功能层36′(图3和5)可以粘合到该表面上。在一些实施例中,弹性体聚合物60可以包括’137专利的充油(oil extended)SBS或SEBS共聚物。
在图9中,用于限定粘合层34′(图3-4D)的弹性体聚合物60可以提供在制造系统70的容器72中。举例来说,可以将弹性体聚合物60引入到挤出机的料斗中,提供在计算机控制的打印机的容器中,或以任何其他合适的方式提供。
制造系统70的挤出机74然后可以将弹性体聚合物60加热到使弹性体聚合物60液化的温度。在弹性体聚合物60包含充油SBS或SEBS共聚物的实施例中,如’138专利所公开的,弹性体聚合物60可以被加热到约450℉(约230℃)至约480℉(250℃)的温度。
一旦弹性体聚合物60已被加热,挤出机74可迫使弹性体聚合物60进入和通过挤出机臂76,并从与挤出机臂76连通的喷嘴78中离开。喷嘴78可沿挤出机臂76的长度方向间隔开。在一些实施例中,喷嘴78可以彼此等距间隔开。虽然图10A-10F描绘了携带六(6)个喷嘴78的挤出机臂76的实施例,但是具有携带少于或多于六(6)个喷嘴78的挤出机臂76的制造系统70也在本公开的范围内。
当液化的弹性体聚合物60′被迫离开喷嘴78时,它可以被施加到基底20′上。例如,如图10A-10F所示,可将挤出的液化弹性体聚合物60′可控地淋洒到由压板80承载的基底20′上。
从图10A-10E中可以看出,挤出机74或其挤出机臂76、和压板80之一或两者的位置可以沿至少两个轴移动,以为液化弹性体聚合物60′到基底20′提供受控施加。如图10A和10B所示,压板80可以沿第一轴(例如,y轴或基底20′的长度等)在第一方向移动。
在图10C中,挤出机臂76已沿第二轴(例如,x轴或基底20′的宽度等)移动。挤出机臂76移动的距离可以是挤出机臂76上的相邻喷嘴78之间的距离的一部分(例如,相邻喷嘴78之间的距离的一半等)。此外,在图10C中,压板80行进的方向已经反转到与第一方向相对的第二方向。

虽然图9-10F显示了制造系统70的实施例,其通过将弹性体聚合物60淋洒或滴落到基底20′上而将弹性体聚合物60施加到基底20′上,可以使用制造系统提供对弹性体聚合物60的施加的进一步控制(例如,包括计算机控制的打印机等的制造系统,也可以使用制造系统的其他实施例。

弹性体材料62可以以任何合适的方式提供给制造系统70,例如参考图9所描述的方式,并且制造系统70可以基本上如参考图10A-10F所描述的那样操作,来限定弹性体元件30/功能层36′。在整个弹性体元件30由弹性体聚合物62形成的实施例中,制造系统70的挤出机74可以将弹性体聚合物62加热到约450℉(约230℃)至约480℉的温度(250℃)以使液化的弹性体聚合物62′能够粘合到基底20上。在弹性体聚合物62形成弹性体元件30′的功能层36′的实施例中,制造系统70的挤出机74可以加热弹性体材料62至约380℉(约195℃)的温度,这可以使弹性体材料62能够粘合到粘合层34′(图3和10F)而不完全熔化粘合层34′并粘合到基底20'上。
制造系统70的挤出机74可以对液化的弹性体聚合物62′施加适当的力,以使液化的弹性体聚合物62′以所谓的“面条式(noodled)”构造离开挤出机臂76的喷嘴78,其中每个细长的加重元件构造为细长的一系列部分重叠的环。当液化的弹性体聚合物62'离开喷嘴78时,通过移动挤出机臂76(例如,沿第二轴来回、在小的圆形路径上等)可以实现类似的效果。

16.用于制造加重毯的方法,包括:
在织物层的表面上施加包括多个细长粘合特征的粘合层,所述粘合层粘合到织物层;和
将包括多个细长加重特征的加重层施加到粘合层,所述加重层粘合到粘合层。
17.根据权利要求16所述的方法,其中施加粘合层包括将多个粘合特征中的每一个限定为细长元件,其中多个粘合特征排列成彼此大致平行。
18.根据权利要求17所述的方法,其中施加加重层包括将多个加重特征中的每一个限定为具有蜿蜒构造的细长元件。
19.根据权利要求16-18中任一项所述的方法,其中,所述加重层基本上延伸穿过所述织物层。
20.根据权利要求16-19中任一项所述的方法,其中:
施加粘合层包括将加热到第一温度的粘合材料施加到织物层;和
施加加重层包括将加热到第二温度的加重材料施加到粘合层,所述第一温度超过所述第二温度。
21.根据权利要求20所述的方法,其中施加粘合材料和施加加重材料包括施加加热到不同温度的相同材料。
