Abstract

技术领域
本发明涉及一种用于制造陶瓷基复合材料(ceramic matrix composite,CMC)组件的方法以及根据这种方法制造的CMC组件。CMC材料由包埋在陶瓷基体中的纤维组成,并且可用于各种技术领域,特别地用于医疗技术、航空航天和电站开发。
背景技术
纤维增强陶瓷材料,也称为陶瓷基复合材料(CMC)材料,被用于各种应用和技术领域。CMC材料将陶瓷材料的优点与纤维在机械或热机械负荷方面的耐性相结合,从而创造出具有新的优异特性的材料。通过纤维来增强陶瓷材料的主要目的是为了为否则为脆性的陶瓷材料提供结构鲁棒性(robustness)。CMC材料具有独特的特性,例如高温稳定性、高耐热冲击性、高硬度、高耐蚀性、轻质性和多功能性,提供了独特的工程解决方案。这些特征的结合使得陶瓷基复合材料成为传统加工工业材料(例如超级合金和难熔金属)的有吸引力的替代品。
存在数种不同的方法来制造CMC材料。一种常用的方法是使含纤维的聚合物热解。然后用液态硅对热解之后获得的高孔隙度基体进行浸润,以反应生成碳化硅。
在DE 199 57 906中,公开了纤维增强复合材料制品的制造,其中使纤维增强塑料材料热解。
DE 10 2014 200 510公开了用于制造陶瓷复合材料的方法,其中将纤维增强热塑性材料以颗粒形式注塑成型以形成生坯,随后使其热解并转化为最终CMC组件。由于纤维增强热塑性材料的颗粒形式,使用该方法仅可以实现最终产品的有限的结构鲁棒性。
DE 101 64 231提出了由通过短纤维增强的陶瓷材料制造制动盘和离合器片。将导电的纤维增强块(mass)填充到压模中,随后在压力下硬化为生坯。然后使生坯碳化并用液态金属进行浸润。
EP 1 340 733公开了用于制造具有单向排列的增强纤维的陶瓷复合材料的方法。在该方法中,首先用牺牲聚合物包裹增强纤维,然后通过添加粘合剂树脂进行处理,之后使其碳化。由于牺牲聚合物的使用,可以避免平行纤维的彼此收缩。然后用液态硅对这种经碳化组件的孔进行浸润。由于纤维的单向布置,用该方法仅可以对具有比较简单的具有平坦表面的三维结构的组件实现高的结构鲁棒性。

发明内容
本发明的一个目的是提供一种用于制造CMC组件的方法,所述CMC组件可以具有比较复杂的三维结构和/或表面,但是仍然具有高的结构鲁棒性。
该目的通过如权利要求1所述的方法得以解决。在从属权利要求2至12中提供了所述方法的另一些实施方案。在权利要求13中要求保护的是根据这种方法制造的CMC组件,以及在从属权利要求14和15中提供了该CMC组件的另一些实施方案。
因此,本发明提供了一种用于制造CMC组件的方法,所述方法至少包括以下步骤:
-使由纤维增强热塑性材料制成的生坯热解;和
-通过液态碳化物形成物质,特别是通过液态硅或通过液态硅合金,对经热解的生坯进行浸润。
生坯的纤维被布置成一条或数条股线,这些股线各自具有主延伸方向。每条股线的纤维的长度大于生坯沿该股线的主延伸方向的总长度。
生坯形成用于进行本发明方法的原始组件,并且特别地可以根据如DE 44 45 305中公开的方法来制造,其全部内容通过引用并入本文。因此,生坯可以被视为CMC组件的制造中的中间产物。然而,生坯也可以由最初旨在由自身形成用于各种应用的最终组件的组件来表示。优选地,生坯通过流动压制(flow-pressing),特别是推挤(push-extruding)和/或拉挤(pull-extruding)纤维增强热塑性材料来制造。在这种情况下,为了采用期望的生坯形状,将熔融的纤维增强热塑性材料压入模具中。在流动压制的过程中,包埋在热塑性材料中的纤维优选地以单向方式离开挤出机,从而在模具中自动排列,以至少部分地遵循模具的外形,并因此遵循生坯的外形。或者,生坯也可以通过例如拉挤法(pultrudingprocess)制造。优选地使用连续纤维制造生坯。
由于比生坯沿各自纤维股线的主延伸方向的总长度长,因此各根纤维必定包括一个或数个弯曲并且通常还彼此缠结。结果,纤维不仅沿其各自股线的主延伸方向而且也沿其他方向改善生坯的结构稳定性,并因此改善最终CMC组件的结构稳定性。此外,通过纤维的这种布置,可以容易地制造具有比较复杂的三维结构的组件。可以提供细的表面特征如螺纹,并且其可以通过股线来增强。
为了在CMC组件的结构稳定性方面实现良好的结果,优选地,纤维沿各自股线的主延伸方向为生坯的1.2倍至4倍,更优选1.2倍至2.5倍,最优选1.2倍至1.8倍长。当然,在生坯中可以存在另外的纤维,其比股线短和/或甚至不是股线的一部分。这样的另外的纤维可以是有利的,例如,有利于改善CMC组件沿垂直于股线的主延伸方向的方向的强度。
用于制造CMC组件的方法优选地是近净形(near net shape)制造方法,这意味着最终CMC组件在形状和尺寸二者方面基本上具有与生坯相同的形式。对于生坯和最终CMC组件二者,组件内纤维的布置优选地也基本上相同。在制造期间,优选地,在完成CMC组件之前纤维的长度基本上保持不变。因此,纤维以与在生坯中相同的方式存在于CMC组件中,并且以与对生坯相同的方式起到增强CMC组件的作用。
股线被认为是表示全部具有相同主延伸方向的纤维的束。通常使用纤维股线来增强组件的某个部分或整个组件,特别是沿着股线的主延伸方向增强,但是也沿着其他方向增强。股线的各根纤维通常比股线沿其主延伸方向的总长度长。
在一个特别优选的实施方案中,所有纤维的长度大于生坯的最大总长度。为了简化生坯的制造过程,生坯中不存在比生坯的最大总长度短的另外的纤维。
在热解期间,使生坯的热塑性材料碳化,以在之后的液态碳化物形成物质浸润期间至少部分地反应生成碳化物。热解优选地在惰性气氛中例如在氩气或氮气的存在下进行。为了阻碍热塑性材料的热膨胀并因此维持生坯的形状,优选地在热解期间将生坯定位在模具中。
对于浸润,优选地使用液态硅(Si)作为液态碳化物形成物质,以至少部分地反应生成碳化硅。也可以使用液态硅合金进行浸润,以至少部分地反应生成碳化硅和可能的其他碳化物。在液态硅合金的情况下,优选地使硅与金属形成合金,例如特别地与钛(Ti)、锆(Zr)、钼(Mo)和铪(Hf)或其混合物的组中的元素形成合金。
作为替代方案,也可以使用钛(Ti)、锆(Zr)、钼(Mo)和铪(Hf)的组中的元素作为液态碳化物形成物质。在这方面,可以单独使用Ti、Zr、Mo和Hf这些元素中的一者,或者可以使用其混合物。元素Ti、Zr、Mo和Hf或其混合物可以与硅形成合金。
由于用碳化物形成物质进行浸润而形成的碳化物优选地具有适合于待用作(机械)紧固组件、涡轮叶片、喷嘴或齿轮的组件的硬度。碳化物特别地可以为碳化硅和/或金属碳化物。
有利地,将纤维布置在生坯中,使得纤维至少部分地遵循生坯的三维外形。因此,优选地,至少一些纤维沿着其整体延伸的至少一部分遵循生坯的三维外形。因此,纤维通过其延伸和布置有利地反映了生坯的三维外形。通过遵循生坯的外形,纤维在表面区域中以最佳方式增强生坯,并因此增强最终CMC组件。
为了进一步改善CMC组件的结构鲁棒性,每条股线的纤维有利地至少部分地彼此缠结。
生坯的热塑性材料优选地为聚醚醚酮(PEEK)。纤维优选地由碳制成,和/或为了实现更高的耐温性由碳化硅制成。纤维可以是经涂覆的纤维。在某些优选的实施方案中,在热解之前和/或期间,不存在另外的材料,特别是不存在粘合剂树脂等,或者不将其添加到生坯中。在另一些也是优选的实施方案中,进行一次热解,然后用聚合物例如酚醛树脂对经热解的生坯进行浸润,之后进行二次热解,然后可以进行任意次数的进一步的聚合物浸润和随后再热解的循环。
优选地将生坯作为整体制成一件。有利地,生坯直接作为整体制造,这意味着例如不存在单独制造然后连接在一起以形成生坯的单独的部件。在生坯直接作为整体制造的情况下,就热塑性材料的特性和/或纤维而言,在生坯内不存在突然的转变。
生坯的纤维增强热塑性材料中的纤维的含量有利地在20体积%至70体积%的范围内,特别地在40体积%至60体积%的范围内。纤维有利地规律地分布在生坯中,这意味着纤维含量在生坯的所有区域中大致相同。
为了降低经热解的组件的润湿性并因此降低残留的熔融碳化物形成物质(例如硅)在组件的表面上,特别是在组件的包括精细特征(例如螺纹)的表面部分上的形成,可以在用液态碳化物形成物质进行浸润之前将氮化硼施加至经热解的组件的至少一部分。
本发明还涉及根据上述方法制造的CMC组件。CMC组件可以是涡轮叶片、喷嘴、齿轮或紧固组件,特别地是螺钉、螺母、螺栓、销或铆钉。根据所述方法制造的CMC组件可以特别地适合在医疗技术、航空航天、核电站或聚变反应堆中使用。

具体实施方式
图1示出了说明本发明的用于制造CMC组件的方法的一个优选实施方案的流程图。
为了进行本发明的用于制造CMC组件6的方法,将生坯1用作原始组件。生坯1由纤维增强热塑性材料制成,并且特别地可以根据DE 44 45305公开的方法来制造。
图2说明了呈螺钉10形式的这样的生坯1的一个示例性实施方案。螺钉10具有头部11和杆身12。杆身12包括螺纹13,螺纹13限定杆身12的大部分外表面。由于螺纹13,杆身12的外表面包括对于螺钉的功能必不可少的局部凸起和凹陷。高的结构鲁棒性在螺纹13的这些局部凸起和凹陷的区域中特别得至关重要。
生坯10由热塑性材料14制成,热塑性材料14优选为聚醚醚酮(PEEK)。在一个具体的实施方案中,材料VictrexTMPEEK 150用作热塑性材料14。热塑性材料14也可以是另外的材料,尤其是来自聚合物家族聚芳醚酮(PAEK),例如聚醚酮(PEK)、聚醚酮酮(PEKK)等;或者其他所谓的高性能热塑性塑料,例如聚醚酰亚胺(PEI)、聚醚砜(PESU)、聚砜(PSU)、热塑性聚酰亚胺(TPI)等。
如在图2中可以看出的,所有纤维15都比螺钉10的最大总长度L长。在螺钉的当前情况下,螺钉10的最大总长度L是沿着沿杆身12的纵向延伸而延伸的中心纵轴测量。纤维15的长度大于螺钉10的最大总长度L,因为各根纤维15的延伸不是直的并且彼此不平行。相反,每根纤维15沿其主延伸方向弯曲数次。纤维15还至少部分地彼此缠结/混杂。同时,所有纤维15沿着定向为与螺钉10(特别是其杆身12)的中心纵轴平行的基本上相同的主方向延伸。由于纤维15的这种弯曲且缠结的布置,虽然仍然沿着相同的主方向延伸,但是不仅可以沿着纤维15的共同主方向,还可以在所有的其他方向上实现螺钉10(和最终CMC组件6)的特别高的结构鲁棒性。
在图2中还可以看出,在螺纹13的区域中,即在靠近杆身12的外侧面的区域中,纤维15遵循由螺纹13形成的凸起和凹陷。在一个特别优选的实施方案中,纤维15甚至在螺纹13的区域中,特别是在螺纹13的凸起区域中形成螺旋,以遵循由螺纹13形成的连续凸起的螺旋形状。由于相应的纤维15穿过图2的截面视平面延伸,因此相应的纤维15在图2中通过在螺纹13的区域中的点可视化。在螺钉头部11的区域中,纤维15,特别是布置在螺钉10的侧面附近的纤维15,遵循头部11的外形,这大大增强头部11的结构稳定性。
纤维15一起形成股线16,股线16的主方向沿着螺钉10的中心纵轴延伸。与在螺钉的当前实施方案中不同,在另一些实施方案中可以存在数条纤维股线,其中每条股线沿着不同的主方向延伸。每条股线16的纤维15基本上沿着相同的主方向延伸,但是弯曲数次并且至少部分地彼此缠结。因此,每条股线16主要沿着其主延伸方向并且也沿着所有其他方向改善螺钉10(和最终CMC组件6)的结构稳定性。
为了制造CMC组件,如图1的步骤2中所示地使生坯1、10热解。热解在如图3所示的模具20内进行,以阻碍热塑性材料14的热膨胀并维持生坯1、10的形状。因此,模具20用于保持生坯1、10的原始形状,特别是用于保存功能上至关重要的表面结构,例如螺钉10的螺纹13。
图3中使用的模具20包括第一模具主体21和第二模具主体22。在当前的实施方案中,模具20还包括头部嵌件23和螺纹嵌件24,头部嵌件23和螺纹嵌件24分别具有形成螺钉10的头部11和螺纹13的反面(negative)的内表面。头部嵌件23和螺纹嵌件24均具有上部和下部。通过使用嵌件23、24,可以通过简单地将嵌件23、24更换为相应的不同嵌件而容易地改变头部11和螺纹13的设计。朝向侧面,模具20可以通过第一前板25和第二前板26闭合并保持在一起。在模具20的闭合状态下,第一模具主体21和第二模具主体22与头部嵌件23和螺纹嵌件24各自的上部和下部一起并且与第一前板25和第二前板26一起形成用于容纳螺钉10的内腔。该腔形成螺钉10的几乎精确的反面,并因此在热解期间限制螺钉10的外形。
模具20被设计成确保关于最终CMC组件6的一定的制造公差(productiontolerance)。例如,关于最终CMC组件6的外部特征(例如,由螺纹13形成的凸起)的标称尺寸,模具20可以具有0.02mm至0.05mm的最大过尺寸(maximal over-sizing)。相应地,关于最终CMC组件6的内部特征(例如,由螺纹13形成的凹陷),例如,可以提供0.02mm至0.05mm的最大欠尺寸(maximal under-sizing)。
模具20应优选地由适合周期性暴露于苛刻的热条件的热作工具钢(hot worktool steel)制成。在一个具体的实施方案中,将AISI 1.2343用作模具20的钢材。
模具20的与待被热解的生坯1、10直接接触的所有表面的粗糙度Ra优选为0.4μm或更细。模具20的构造应确保在热解之后,当将螺钉10从模具20中取出时没有显著的机械应力作用在螺钉10上。模具20的设计应确保模具部件21至26在整个热解过程2期间紧密连接。模具设计和模具材料应根据最终CMC组件6的形状公差确保模具20在整个热解过程2期间维持其形状。通常不需要模具20是气密的,但是应优选地确保在热解2期间没有固体或液体能够从模具20中浸出。
热解2在惰性气氛例如氩气或氮气流(100nl/分钟)中进行。当采用在10℃/小时至60℃/小时范围内的加热速率从室温上升直至例如1000℃时,实现了良好的结果。然后可以将温度进一步升高至例如高至1600℃至1800℃。
在热解2期间,优选地使由热塑性材料14(例如,PEEK基体)分解产生的气体从螺钉10中逸出并穿过模具20,例如穿过各个模具部件21至26之间的界面。
在进行热解2之后,任选地但是优选地在液态硅浸润4的步骤之前施加氮化硼涂层3(参见图1)。氮化硼涂层的步骤用于降低例如经热解的生坯1、10的表面的功能上至关重要的部分相对于熔融硅的润湿性。这样的至关重要的表面部分可以例如为螺钉12的螺纹13的区域。氮化硼涂层3大大减少了对各个表面部分进行后处理和精加工操作的需要。通过降低各个表面部分的润湿性,可以显著减少由于液态硅浸润4的步骤引起的残留熔融硅在组件上的形成。为此目的,例如,在螺纹13的区域中,可以将经热解的螺钉10的杆身12在基于水的氮化硼悬浮液中浸涂。在适当干燥之后,然后可以如图1中的步骤4所示地通过液态硅对组件进行浸润。
进行液态硅浸润4,以将螺钉10的经热解的热塑性材料14至少部分地转化成碳化硅,优选基本上完全地转化成碳化硅。为此目的,通过螺钉10的在热解2之后留下的孔将液态硅或液态硅合金引入到组件中。在经热解的生坯1、10内,硅与在热解2期间产生的碳一起至少部分地反应生成碳化硅,并且如果使用硅合金进行浸润,则可能生成其他碳化物。
对于液态硅浸润4,将经热解的螺钉10放置在浸润装置30的石墨坩埚33中(图4)。为了避免硅浸润坩埚33,优选地将氮化硼涂料施加至坩埚33的内表面。然后可以将硅片放置在坩埚33的底部。在这种情况下,选择足够量的硅以达到期望的浸润程度。
代替在步骤4中使用硅对经热解的生坯进行浸润,基本上可以使用任何其他碳化物形成物质,例如硅合金或者可以与硅形成合金的Ti、Zr、Mo和Hf组中的单独一种元素或其混合物。因此,使用硅进行浸润应被视为仅是进行所述方法的步骤4的一个实例。使用硅的实例是如何可以进行经热解的生坯的浸润以产生一种碳化物或多种碳化物的优选的但当然不是排他的实例。
在准备好浸润装置30之后,将经热解的螺钉10定位于其中的坩埚33放置在用于进行液态硅浸润4的炉中。如已经提到的,在液态硅浸润4期间,螺钉10的螺纹13优选地经氮化硼32涂覆。由于氮化硼32,螺钉10在螺纹13的区域中的表面结构得以保存,同时仍然能够实现完全浸润。为了获得C-Si-SiC陶瓷,在高于硅的熔点(优选地在1450℃至1600℃的范围内)的温度下,在真空中(残余压力有利地为10-2毫巴或更低)用熔融Si浸润螺钉10。通过电炉用有利地快速的加热速率(例如,每分钟50℃至100℃)将坩埚33加热到这些温度。一旦达到期望的温度,就将其维持足够的时间量(几分钟直至对于大型部件而言的数小时),以使熔融液态硅31完全浸润螺钉10。在这些温度下,熔融Si首先通过毛细作用浸润螺钉10的多孔碳主体,以与其反应生成SiC。技术人员也将单独的该过程称为熔体浸润(MI)或液态硅浸润(LSI)或反应性熔体浸润(RMI)。可以将通常由刚性碳毡或由经热解的木材制成的碳芯放置在经热解的组件与坩埚33之间,以排出过量的熔融硅31。
在液态硅浸润4之后,进行后处理5,以得到最终CMC组件6(图1)。由于在液态硅浸润4之后在组件表面上留下过量的硅,通常需要后处理5。为了在所需的制造公差内实现CMC组件的最终形状,可以单独地或彼此组合地应用不同的工序。这样的后处理工序的实例是研磨、化学蚀刻、滚筒精加工(tumble finishing)和液态硅解吸。这些工序中的每一者都是技术人员公知的。
在化学蚀刻的情况下,特别地,可以应用根据以下反应的硅的蚀刻:3Si+12HF+4HNO3=8H2O+4NO+3SiF4。这样的化学蚀刻可以特别地应用于组件的功能上至关重要的部分,例如螺钉10的螺纹13的区域。例如,可以在连续搅拌下将比率为约3:1的氢氟酸和硝酸的混合物在100℃下施加24小时。
在滚筒精加工的情况下,为了除去过量的硅,可以例如将组件放置在一半填充有作为研磨介质的碳化硅粗粉(粗砂FEPA 36-100)的高密度聚乙烯(HDPE)广口瓶内,并在混合器中振荡8小时,其中将混合器速度设定为100分钟-1。
对于液态硅解吸,可以通过使硅重熔并将其从组件中排出来除去过量的硅。为此目的,可以将组件放置在石墨粉床中并加热至硅熔化温度。然后,熔融硅在毛细作用的驱动下流入石墨粉床中。
在完成后处理5之后获得最终CMC组件6(图1)。最终CMC组件6的外形与生坯1的外形相同。另外,在从生坯1到最终CMC组件6的整个制造期间,组件内纤维15的布置保持不变。因此,本发明的方法是近净形制造方法。在如上所列的螺钉10的制造实例中,在进行步骤2至5中的每个步骤之后,最终获得的螺钉的形状和纤维布置与如图2中所示的螺钉10的形状和纤维布置相应。
最终CMC组件6具有有利的特性,例如特别是高温稳定性、高耐热冲击性、高硬度、高耐蚀性和轻质性。同时,其可以具有比较复杂的三维形状和/或包括小的表面特征,例如螺纹13。由于具有这些特性及其抗辐射性,最终CMC组件6特别适合在航空航天、医疗技术、核电站或聚变反应堆中使用。最终CMC组件6例如可以是箔、叶片、螺母、螺栓、铆钉或成形的连接板。

Claims (15)
1.一种用于制造CMC组件(6)的方法,至少包括以下步骤:
-使由纤维(15)增强热塑性材料(14)制成的生坯(1、10)热解(2);和
-通过液态碳化物形成物质(31)对经热解的生坯进行浸润(4);
其中所述生坯(1、10)的所述纤维(15)被布置成一条或数条股线(16),这些股线(16)各自具有主延伸方向,
以及其中每条股线(16)的所述纤维(15)的长度大于所述生坯(1、10)沿该股线(16)的主延伸方向的总长度(L)。

11.根据前述权利要求中一项所述的方法,其中所述生坯(1、10)的所述纤维(15)增强热塑性材料(14)中的所述纤维(15)的含量在20体积%至70体积%,特别地40体积%至60体积%的范围内。
12.根据前述权利要求中一项所述的方法,其中在用所述碳化物形成物质(31)进行所述浸润(4)之前,将氮化硼(32)施加至所述经热解的生坯的至少一部分(13)。
13.一种CMC组件(6),根据前述权利要求中一项所述的方法制造。
14.根据权利要求13所述的CMC组件(6),其中所述CMC组件(6)是涡轮叶片、喷嘴、齿轮或紧固组件,特别是螺钉(10)、螺母、螺栓、销或铆钉。
15.根据权利要求13或14所述的CMC组件,其中所述CMC组件(6)适合在医疗技术、航空航天、核电站或聚变反应堆中使用。
