背景技术
近年来,在电子、信息、通信设备等中要求高效化和低功耗化。而且,为了实现低碳社会,上述需求进一步增强。因此,对于电子、信息、通信设备等电源电路,也要求提高电源效率和降低能量损失。其结果,对用于电源电路的磁性零件所具备的磁芯,要求提高饱和磁通密度和降低磁芯损耗(磁芯损失)。如果降低磁芯损耗,则电源电路的能量损失变小,能够实现电子、信息、通信设备等的高效化和节能化。
作为降低磁芯损耗的方法之一,由具有高的软磁特性的磁性体构成磁芯是有效的。例如,专利文献1中公开了一种Fe-B-M系软磁性合金。M为选自Ti、Zr、Hf、V、Nb、Ta、Mo、W中的一种以上。

专利文献1中记载了通过对由液相冷却制作的非晶金属实施热处理而使微晶相析出,能够提高软磁性合金的软磁特性和饱和磁通密度。但是,为了提高软磁性合金的软磁特性,需要降低矫顽力,但专利文献1中未充分验证矫顽力的降低。
矫顽力主要源于磁晶各向异性和磁致弹性效应。源于磁致弹性效应的矫顽力在对磁致伸缩大的磁性体施加应力时出现。通过使纳米量级的微细Fe基晶相各向同性地析出,能够使源于磁晶各向异性的矫顽力降低。
但是,为了使源于磁致弹性效应的矫顽力充分降低,也需要降低磁致伸缩。另外,在M的含有比例较小、具有提高非晶形成能力作用的B和P的含有比例较大的组成区域,热处理前的非晶态均匀,因此,热处理后的微细结晶也容易变得均匀。因此,有利于抑制磁晶各向异性,且可得到高的饱和磁通密度。但是,相反地,也存在磁致伸缩变大的趋势。其结果,在制造磁性零件时,存在其特性由于因磁致伸缩引起的残余应力而显著降低的问题。
本发明是鉴于这样的现状而作出的,其目的在于提供一种软磁性合金,其通过降低磁致伸缩和磁晶各向异性,能够兼顾低的矫顽力和高的饱和磁通密度。
用于解决课题的方法
本发明的方式为:
[1]一种软磁性合金,其由组成式(Fe(1-(α+β))X1αX2β)(1-(a+b+c+d+e+f))MaBbPcSidCeZnf表示,其中,
X1为选自Co和Ni中的至少一种,
X2为选自Cu、Mg、Al、Mn、Ag、Sn、Bi、O、N、S和稀土元素中的至少一种,
M为选自Ti、V、Cr、Zr、Nb、Mo、Hf、Ta和W中的至少一种,
a、b、c、d、e、f、α和β满足如下关系:
0.080≤b≤0.150;
0≤c≤0.060;
0≤d≤0.060;
0≤e≤0.030;
0.0030≤f≤0.080;
0.0030≤a+f≤0.080;
b+c≥0.100;
α≥0;

该软磁性合金含有具有bcc结构的Fe基纳米结晶。

发明的效果
根据本发明,能够提供一种软磁性合金,其能够兼顾低的矫顽力和高的饱和磁通密度。
具体实施方式
下面,按照以下的顺序对本发明进行详细说明。
1.软磁性合金;
2.软磁性合金的制造方法;
3.磁性零件。
(1.软磁性合金)
本实施方式的软磁性合金含有Fe基纳米结晶和非晶质。Fe基纳米结晶是结晶粒径为纳米量级、具有bcc(体心立方晶格)结构的结晶。在该软磁性合金中,大多数Fe基纳米结晶从非晶质析出而分散。Fe基纳米结晶分散于非晶质中的软磁性合金容易表现出高的饱和磁通密度和低的矫顽力。
在本实施方式中,Fe基纳米结晶的平均结晶粒径优选为5nm以上30nm以下。通过将平均结晶粒径设于上述范围内,容易兼顾低的磁致伸缩、高的饱和磁通密度和低的矫顽力。
接下来,对本实施方式的软磁性合金的组成进行详细说明。
本实施方式的软磁性合金的组成由组成式(Fe(1-(α+β))X1αX2β)(1-(a+b+c+d+e+f))MaBbPcSidCeZnf表示。
上述组成式中,M为选自Ti、V、Cr、Zr、Nb、Mo、Hf、Ta和W中的至少一种元素。
另外,a表示M的含有比例。在本实施方式中,a根据与表示后述的Zn的含有比例的f的关系来确定。
上述组成式中,b表示B(硼)的含有比例,b满足0.080≤b≤0.150。B的含有比例(b)优选为0.130以下。
上述组成式中,c表示P(磷)的含有比例,c满足0≤c≤0.060。即,P为任意成分。P的含有比例(c)优选为0.005以上,更优选为0.010以上。另外,P的含有比例(c)优选为0.040以下。
在本实施方式中,B和P的含有比例的总和满足b+c≥0.100。
在c处于上述范围内的情况下,存在矫顽力降低的趋势。在c过小的情况下,存在难以得到上述效果的趋势。另一方面,在c过大的情况下,存在热处理后的结晶粒径变大的趋势,也存在矫顽力容易变大的趋势。另外,在b+c处于上述范围的情况下,液相骤冷时的非晶质性变高,热处理后能得到均匀的微晶,存在矫顽力降低的趋势。
在B和P的含有比例较大且以规定比例含有M的组成区域,液相冷却原料合金时的非晶形成能力高,而且,在将冷却得到的合金热处理后能得到微细的纳米结晶析出的结构。其结果,容易得到抑制了磁晶各向异性的软磁性合金。另外,在M的含有比例较小的区域,容易得到高的饱和磁通密度。
但是,具有这样的组成区域的软磁性合金存在正磁致伸缩大的趋势。如上所述,矫顽力不仅受到磁晶各向异性影响,也受到磁致弹性效应影响。如果磁致弹性效应大,即磁致伸缩大,则矫顽力的降低有时并不充分。
因此,在本实施方式中,使软磁性合金含有规定量的Zn(锌)。由此,能够维持具有微细纳米结晶的结构和高的饱和磁通密度,并且降低软磁性合金的正磁致伸缩。换言而之,本实施方式的软磁性合金由于磁晶各向异性和磁致弹性效应均降低,因此,矫顽力小且能够表现出高的饱和磁通密度。
具体而言,上述组成式中,f表示Zn的含有比例,f满足0.003≤f≤0.080,并且a和f满足0.003≤a+f≤0.080。即,在本实施方式中,以Zn(锌)置换M。Zn可以置换M的全部,也可以在上述范围内置换M的一部分。
在f过小的情况下,降低磁致伸缩的效果低。其结果,有时不能降低矫顽力。另一方面,在f过大的情况下,存在饱和磁通密度容易降低的趋势,并且存在磁致伸缩反而增大的趋势。
在本实施方式中,f优选为0.010以上。另一方面,f优选为0.050以下。另外,a+f优选为0.010以上。另一方面,a+f优选为0.050以下。
通过以Zn置换M而能够降低磁致伸缩的机制并不明显,例如能够进行如下推测。
磁致伸缩变大的主要原因之一是由于M固溶于具有bcc结构的Fe基纳米结晶而引起的bcc的晶格间距的扩大。Zn比M元素的原子半径小,因此,如果Zn代替M而固溶于Fe基纳米结晶,则能够抑制bcc的晶格间距的扩大。其结果,可以认为Fe基纳米结晶的正磁致伸缩降低。另外,在过量添加Zn时,存在晶格间距扩大的趋势,其结果,认为磁致伸缩降低效果变低。
另外,如果Zn固溶于Fe基纳米结晶,可以认为增加了bcc结构的负磁致伸缩,由此,可以认为Fe基纳米结晶的正磁致伸缩降低。
而且,Zn与M同样具有将Fe基纳米结晶细化的效果,因此,能够得到维持具有微细的纳米结晶的结构并且磁致伸缩降低的软磁性合金。
另外,与Zn是否固溶于bcc无关,优选抑制M向bcc的固溶。如上所述,如果M固溶于bcc,则bcc的晶格间距扩大,因此,bcc的晶格间距的扩大优选为规定值以下。
在本实施方式中,作为bcc的晶格间距,采用bcc的(110)面的间隔。由于纯铁中不含有M,因此,纯铁的bcc中没有M固溶。即,不发生M固溶于bcc而引起的面间隔的扩大。因此,意味着软磁性合金的(110)面的间隔越接近纯铁的(110)面的间隔,M向bcc的固溶比例越小。
在本实施方式中,将软磁性合金的(110)面的间隔减去纯铁的(110)面的间隔的值定义为(110)面间隔的扩大值。(110)面间隔的扩大值优选为0.002埃以下。
通过将(110)面间隔的扩大值设于上述范围内,能够降低软磁性合金的磁致伸缩。
软磁性合金的(110)面的间隔和纯铁的(110)面的间隔能够通过XRD(X-RayDiffraction)测定来算出。即,能够根据观察(110)面的衍射峰的角度和X射线的波长来算出(110)面的间隔。并且,基于算出的间隔来算出(110)面间隔的扩大值即可。
此外,为了降低XRD测定装置的固有误差的影响,软磁性合金的(110)面的间隔和纯铁的(110)面的间隔优选在相同装置且相同测定条件下进行测定。
上述组成式中,d表示Si(硅)的含有比例,d满足0≤d≤0.060。即,Si为任意成分。Si的含有比例(d)优选为0.001以上,更优选为0.005以上。另外,Si的含有比例(d)优选为0.030以下。
在d处于上述范围内的情况下,存在软磁性合金的比电阻特别容易增加、矫顽力容易降低的趋势。另一方面,在d过大的情况下,存在软磁性合金的矫顽力反而上升的趋势。
上述组成式中,e表示C(碳)的含有比例,e满足0≤e≤0.030。即,C为任意成分。C的含有比例(e)优选为0.001以上。另外,C的含有比例(e)优选为0.015以下。
在e处于上述范围内的情况下,存在软磁性合金的矫顽力特别容易降低的趋势。在e过大的情况下,存在结晶粒径变大而矫顽力反而上升的趋势。
上述组成式中,1-(a+b+c+d+e+f)表示Fe(铁)、X1和X2的合计含有比例。关于Fe、X1和X2的合计含有比例,只要a、b、c、d、e和f处于上述范围内即可,没有特别限定。在本实施方式中,合计含有比例(1-(a+b+c+d+e+f))优选为0.73以上0.95以下。通过将合计含有比例设为0.73以上,容易得到高的饱和磁通密度。另外,通过设为0.95以下,不易产生由粒径大于30nm的结晶构成的晶相。其结果,存在容易通过热处理得到Fe基纳米结晶析出的软磁性合金的趋势。
X1为选自Co和Ni中的至少一种元素。上述组成式中,α表示X1的含有比例,在本实施方式中,α为0以上。即,X1为任意成分。
另外,在将组成整体的原子数设为100at%的情况下,X1的原子数优选为40at%以下。即,优选满足0≤α{1-(a+b+c+d+e+f)}≤0.40。
X2为选自Cu、Mg、Al、Mn、Ag、Sn、Bi、O、N、S和稀土元素中的至少一种元素。上述组成式中,β表示X2的含有比例,在本实施方式中,β为0以上。即,X2为任意成分。
另外,在将组成整体的原子数设为100at%的情况下,X2的原子数优选为3.0at%以下。即,优选满足0≤β{1-(a+b+c+d+e+f)}≤0.030。
另外,作为X1和/或X2置换Fe的范围(置换比例),通过将原子数换算设为Fe的总原子数的一半以下。即,设为0≤α+β≤0.50。在α+β过大的情况下,存在不易通过热处理得到Fe基纳米结晶析出的软磁性合金的趋势。
此外,本实施方式的软磁性合金也可以含有除上述外的元素作为不可避免的杂质。例如,相对于软磁性合金100质量%,也可以合计含有0.1质量%以下的除上述外的元素。
(2.软磁性合金的制造方法)
接下来,对制造软磁性合金的方法进行说明。本实施方式的软磁性合金例如通过使Fe基纳米结晶在具有上述组成的非晶质合金中析出来制造。
作为得到非晶质合金的方法,例如,可以例示将熔融金属骤冷而得到非晶质合金的方法。在本实施方式中,可以通过单辊法得到非晶质合金的薄带或薄片,也可以通过雾化法得到非晶质合金的粉末。下面,对通过单辊法得到非晶质合金的方法、和作为雾化法的一例的通过气体雾化法得到非晶质合金的方法进行说明。
在单辊法中,首先,准备软磁性合金所包含的各金属元素的原料(纯金属等),以成为最终得到的软磁性合金的组成的方式进行称量,将该原料熔融,得到熔融金属。此外,对将金属元素的原料熔融的方法没有特别限定,例如,可以例示在规定气氛下通过高频加热使其熔融的方法。熔融金属的温度考虑各金属元素的熔点来确定即可,例如,能够设为1200~1500℃。
接着,例如,通过在填充了不活泼气体的腔室内部从喷嘴向冷却后的旋转辊喷射供给熔融金属,朝向旋转辊的旋转方向制造薄带或薄片状的非晶质合金。作为旋转辊的材质,例如,可以列举铜。旋转辊的温度、旋转辊的转速、腔室内部的气氛等根据在后述的热处理中Fe基纳米结晶在非晶质中容易析出的条件来确定即可。
气体雾化法与单辊法同样,首先,得到软磁性合金的原料熔融后的熔融金属。熔融金属的温度与单辊法同样,考虑各金属元素的熔点而确定即可,例如能够设为1200~1500℃。
将所得到的熔融金属通过设置于坩埚底部的喷嘴作为线状的连续流体向腔室内供给,向所供给的熔融金属喷射高压气体而使熔融金属液滴化,并且使其骤冷,得到粉末状的非晶质合金。气体喷射温度、腔室内的压力等根据在后述的热处理中Fe基纳米结晶在非晶质中容易析出的条件来确定即可。另外,能够通过筛分级或气流分级等对粒径进行粒度调整。
通过上述方法得到的薄带和粉末由非晶质合金构成。非晶质合金可以为微晶分散于非晶质中的非晶质合金,也可以为不含结晶的合金。
接着,对所得到的薄带和粉末进行热处理(第一热处理)。通过进行第一热处理,促进构成软磁性合金的元素的扩散,使其短时间内达到热力学平衡状态,能够去除存在于软磁性合金中的形变或应力。其结果,容易得到Fe基纳米结晶析出的软磁性合金。
在本实施方式中,第一热处理条件只要为Fe基纳米结晶容易析出的条件即可,没有特别限定。在为薄带的情况下,例如能够将热处理温度设为400~700℃、将保持时间设为0.5~10小时。
在本实施方式中,在第一热处理后,优选进一步进行热处理(第二热处理)。通过进行第二热处理,能够将固溶于Fe基纳米结晶的M排出到结晶外。另外,在采用含有较多Zn的组成的情况下,能够将过量固溶的Zn排出到结晶外而优化结晶内的Zn固溶量。其结果,由于Fe基纳米结晶的(110)面的间隔变小而接近纯铁的(110)面的间隔,能够降低磁致伸缩。
第二热处理的热处理温度优选比第一热处理的热处理温度低,更优选比第一热处理的热处理温度低50℃以上。另外,第二热处理的保持时间优选为3小时以上10小时以下。
在上述热处理后,可得到薄带形状的本实施方式的软磁性合金或粉末形状的本实施方式的软磁性合金。
另外,对通过热处理得到的软磁性合金所包含的Fe基纳米结晶的平均粒径的算出方法没有特别限定。例如,能够通过使用透射电子显微镜观察来算出。另外,对确认结晶结构为bcc(体心立方晶格)结构的方法也没有特别限定。例如,能够使用X射线衍射测定进行确认。
(3.磁性零件)
本实施方式的磁性零件只要是具有上述软磁性合金作为磁性体的零件即可,没有特别限定。例如,也可以为具有由上述软磁性合金构成的磁芯的磁性零件。
作为由薄带形状的软磁性合金得到磁芯的方法,例如,可以列举将薄带形状的软磁性合金卷绕的方法或进行层叠的方法。在将薄带形状的软磁性合金层叠时经由绝缘体进行层叠的情况下,能够得到进一步提高了特性的磁芯。
作为由粉末形状的软磁性合金得到磁芯的方法,例如,可以列举在适当地与粘合剂混合后使用模具进行成型的方法。另外,通过在与粘合剂混合前对粉末表面实施氧化处理或绝缘涂层等,提高比电阻,成为更适于高频段的磁芯。
本实施方式的磁性零件优选为用于电源电路的功率电感。另外,作为磁芯的用途,除电感器外,还可以列举变压器和电动机等。
如上所述,对本发明的实施方式进行了说明,但本发明不限于上述实施方式,在本发明的范围内可以以各种方式进行改变。
实施例
下面,使用实施例对本发明进行更加详细地说明,但本发明不限于这些实施例。
(实施例1~21和比较例1~10)
首先,准备软磁性合金的原料金属。以成为表1所示的组成的方式称量所准备的原料金属,通过高频加热进行熔融,制作母合金。
之后,对制作的母合金进行加热而使其熔融,得到熔融温度为1250℃的熔融金属。通过单辊法使熔融金属喷射于旋转辊,制作薄带。此外,旋转辊的材质设为Cu。另外,旋转辊的转速以25m/sec.为基准。通过调整辊转速,将所得到的薄带的厚度设为20μm~30μm、将薄带的宽度设为4mm~5mm、将薄带的长度设为几十m。
对所得到的各薄带进行X射线衍射测定的结果,在全部实施例中,薄带具有非晶质或初始微晶存在于非晶质中的纳米异质结构。
之后,在热处理温度为550℃、保持时间为1小时的条件下,对实施例1~21和比较例1~10的薄带进行热处理。使用X射线衍射测定和透射电子显微镜观察热处理后的薄带的结果,确认了在全部实施例中,热处理后的薄带具有结晶结构为bcc的Fe基纳米结晶,其平均结晶粒径为5~30nm。另外,通过ICP分析,确认了合金组成在热处理前后未发生变化。
对热处理后的各薄带测定磁致伸缩、饱和磁通密度和矫顽力。磁致伸缩通过应变计法进行测定。饱和磁通密度(Bs)使用振动试样型磁力计(VSM)在1000kA/m的磁场下进行测定。矫顽力(Hc)使用直流BH示踪器在5kA/m的磁场下进行测定。
关于磁致伸缩,将磁致伸缩的绝对值为2.50ppm以下的试样判断为良好。更优选1.50ppm以下的试样。关于饱和磁通密度,将饱和磁通密度为1.40T以上的试样判断为良好。更优选1.60T以上的试样。关于矫顽力,将矫顽力为2.0A/m以下的试样判断为良好。更优选1.5A/m以下的试样。将结果示于表1。
如上所述操作测得的矫顽力的值中包含源于磁晶各向异性的成分和源于因磁致伸缩的磁致弹性效应的成分,由于源于磁致弹性效应的成分为磁致伸缩与应力的积,所以在对试样未施加内部应力的情况下,不能作为矫顽力进行检测。因此,为了判断有无本发明的效果,需要确认矫顽力和磁致伸缩均为小的值且饱和磁通密度为大的值。
鉴于上述情况,在表1和后述的表2~表4中,如下所示,对各试样分配与测得的特性值相应的数量,根据它们的积的数值,对试样的优劣进行综合评价。将结果示于综合评价一栏。
对各试样进行如下分配:在磁致伸缩大于2.50ppm的情况下,分配0分;在磁致伸缩比1.50ppm大且2.50ppm以下的情况下,分配1分;在磁致伸缩为1.50ppm以下的情况下,分配2分。对各试样进行如下分配:在饱和磁通密度低于1.40T的情况下,分配0分;在饱和磁通密度为1.40T以上且低于1.60T的情况下,分配1分;在饱和磁通密度为1.60T以上的情况下,分配2分。对各试样进行如下分配:在矫顽力大于2.0A/m的情况下,分配0分;在矫顽力比1.5A/m大且2.0A/m以下的情况下,分配1分;在矫顽力为1.5A/m以下的情况下,分配2分。而且,对所分配的数值的积进行计算,将积的数值为1以上的试样判断为良好。

根据表1,确认了:在硼和锌的含有比例、M和锌的合计含有比例、以及硼和磷的合计含有比例处于上述的范围内的情况下,积的数值为1以上。特别是确认了:在锌的含有比例、M和锌的合计含有比例、磷的含有比例、以及硅的含有比例处于上述的优选范围内的情况下,积的数值为4以上,可以得到特别好的特性。
与此相对,确认了:在不含锌的情况下(比较例1~4),即使其它的含有比例处于上述的范围内,磁致伸缩也大,不能得到上述的效果。另外,确认了:在锌的含有比例过大的情况下(比较例5)和过小的情况下(比较例6),磁致伸缩也大,不能得到上述的效果。
另外,确认了:在M和锌的合计含有比例过大的情况下(比较例7),磁致伸缩大,不能得到上述的效果。
而且,确认了:在硼和磷的含有比例的和(b+c)过小的情况下(比较例8)、以及在b+c处于上述的范围内而硼的含有比例过小的情况下(比较例10),在热处理时会发生初始微晶的粗大晶粒生长,矫顽力变大。另外,确认了:在硼的含有比例过大的情况下(比较例9),磁致伸缩变大,矫顽力因Fe3B等铁硼化合物的生成而变大。
(实施例22~34)
在实施例4的试样中,除将组成式中的“X1”和“X2”元素以及含有比例设为表2所示的元素以及含有比例外,通过与实施例4相同的方法制作软磁性合金,进行与实施例4相同的评价。将结果示于表2。

根据表2,确认了:即使改变X1元素和X2元素的元素种类以及含有比例,也可得到良好的特性。
(实施例35~38)
在实施例8的试样中,在以550℃进行1小时的热处理(第一热处理)后,在表3所示的条件下进行热处理(第二热处理),除此以外,通过与实施例8相同的方法制作软磁性合金。进行与实施例8相同的评价外,对所得到的软磁性合金算出(110)面的间隔。
(110)面的间隔根据通过XRD测定得到的衍射峰中属于(110)面的最强峰的2θ和测定X射线的波长而算出。另外,对于纯铁的试样,使用与进行上述XRD测定的装置相同的装置,在进行上述XRD测定的条件下算出(110)面的间隔。从所得到的软磁性合金的(110)面的间隔值减去所得到的纯铁的(110)面的面间隔值,得到实施例8和实施例35~38的试样中的(110)面间隔扩大值。将结果示于表3。

根据表3,确认了:通过以比第一热处理低的温度进行热处理,(110)面间隔扩大值变小,磁致伸缩也随之变小。而且,确认了:如果第二热处理的保持时间变长,则(110)面间隔扩大值变小,磁致伸缩也随之变小。
(实施例39~43)
在实施例4的试样中,除将热处理条件设为表4所示的条件外,通过与实施例4相同的方法制作软磁性合金,进行与实施例4相同的评价。将结果示于表4。

根据表4,确认了:在Fe基纳米结晶的平均结晶粒径处于上述的范围内的情况下,可得到良好的特性。

1.一种软磁性合金,其特征在于:
由组成式(Fe(1-(α+β))X1αX2β)(1-(a+b+c+d+e+f))MaBbPcSidCeZnf表示,
X1为选自Co和Ni中的至少一种,
X2为选自Cu、Mg、Al、Mn、Ag、Sn、Bi、O、N、S和稀土元素中的至少一种,
M为选自Ti、V、Cr、Zr、Nb、Mo、Hf、Ta和W中的至少一种,
a、b、c、d、e、f、α和β满足如下关系:
0.080≤b≤0.150;
0.005≤c≤0.040;
0≤d≤0.060;
0≤e≤0.030;
0.0030≤f≤0.080;
0.0030≤a+f≤0.080;
b+c≥0.100;
α≥0;
β≥0;
0≤α+β≤0.50,
该软磁性合金含有具有bcc结构的Fe基纳米结晶。
2.如权利要求1所述的软磁性合金,其特征在于,满足如下关系:
